Description

多孔質複合体
 本開示は、多孔質複合体に関する。
 水素は、貯蔵、輸送に適し、環境負荷も小さいため、高効率なクリーンエネルギーとして関心を集めている。水素の大半は、化石燃料の水蒸気改質により製造されているが、環境への負荷を低減する観点から、水電解による水素製造の重要性が高まってきている。水電解には電力の消費を伴うため、高効率な水素製造システムを実現するために、水電解方式についても様々な改良が試みられている。
 近年、アニオン交換膜を用いたAEM(Anion Exchange Membrane)型水電解が注目されている(たとえば、特許文献1)。現在主流となっているアルカリ水電解やPEM(Polymer Electrolyte Membrane)型水電解と比較すると、AEM型水電解のメリットは、アルカリ水電解に比べ電流密度を増加でき、装置をコンパクト化できること、またPEM型水電解で必須とされている貴金属触媒が不要になることである。

 本開示の複合多孔質体は、
 第一主面を有する基材と、
 前記第一主面の少なくとも一部に設けられるニッケル層と、を備え、

 [本開示が解決しようとする課題]
 AEM型水電解では、アニオン交換膜と、導電性の多孔体からなる電極とが隣り合って配置されている。多孔体の表面が粗いと、アニオン交換膜に多孔体表面の凸部が刺さってしまい、微短絡したり、アニオン交換膜に貫通孔ができて酸素や水素がクロスリークしたりするなど不具合が生じる可能性がある。この不具合を避けるために、アニオン交換膜を厚くする方策が考えられる。しかし、アニオン交換膜を厚くすると、水電解セルの抵抗が高くなるため水電解時の電圧が上がり、電力消費量が増加してしまう。このため、アニオン交換膜の不具合を生じさせないために、表面粗さが低減された電極を提供できる技術が求められている。
 [本開示の効果]
 本開示によれば、AEM型水電解装置の電極として用いられ、表面粗さが低減された多孔質複合体を提供することが可能である。
 [本開示の実施形態の説明]
 最初に本開示の実施態様を列記して説明する。
 (1)本開示の多孔質複合体は、
 第一主面を有する基材と、
 前記第一主面の少なくとも一部に設けられるニッケル層と、を備え、
 前記基材は、三次元網目状構造を有するニッケル多孔体、または、ニッケルメッシュ構造体からなり、
 前記ニッケル層のISO 25178に規定される算術平均高さSaは、5μm以下である、多孔質複合体である。
 本開示によれば、AEM型水電解装置の電極として用いられ、表面粗さが低減された多孔質複合体を提供することが可能である。本開示において、ISO 25178は、より詳細にはISO 25178-2:2012である。
 (2)上記(1)において、前記ニッケル層は、内部に複数の気孔を有し、
 前記ニッケル層の平均開口径は、0.1μm以上50μm以下であってもよい。
 これによると、ニッケル層の表面の平滑性が向上し、アニオン交換膜に刺さりにくくなる。
 (3)上記(1)または(2)において、前記ニッケル層の平均厚さは、0.5μm以上100μm以下であってもよい。
 これによると、多孔質複合体を電極として用いたAEM型水電解装置において、ニッケル層自体の強度が維持される。また、多孔質複合体の基材部分とアニオン交換膜との間において、電解液および発生するガス等の物質輸送がスムーズになり、AEM型水電解装置の電解効率が向上する。
 (4)上記(1)から(3)のいずれかにおいて、
 前記ニッケル層は、内部に複数の気孔を有し、
 前記ニッケル層の気孔率は、40%以上75%以下であってもよい。
 これによると、多孔質複合体を電極として用いたAEM型水電解装置において、多孔質複合体の基材部分とアニオン交換膜との間において、電解液および発生するガス等の物質輸送がスムーズになり、AEM型水電解装置の電解効率が向上する。
 (5)上記(1)から(4)のいずれかにおいて、前記多孔質複合体の平均厚さは、50μm以上500μm以下であってもよい。
 これによると、多孔質複合体を電極として用いたAEM型水電解装置において、電解セル内での電解液やガス等の物質輸送がスムーズになり、かつ、電解装置の小型化や、電解セル内での物質輸送の均一性が向上し、AEM型水電解装置の電解効率が向上する。
 (6)上記(1)から(5)のいずれかにおいて、前記基材の平均開口径は、50μm以上800μm以下であってもよい。
 これによると、多孔質複合体を電極として用いたAEM型水電解装置において、電解セル内での電解液やガス等の物質輸送がスムーズになり、AEM型水電解装置の電解効率が向上する。
 (7)上記(1)から(6)のいずれかにおいて、前記基材の断面気孔率は、50%以上95%以下であってもよい。
 これによると、多孔質複合体を電極として用いたAEM型水電解装置において、電解セル内での電解液やガス等の物質輸送がスムーズになり、AEM型水電解装置の電解効率が向上する。
 [本開示の実施形態の詳細]
 本開示の多孔質複合体の具体例を、以下に図面を参照しつつ説明する。本開示の図面において、同一の参照符号は、同一部分または相当部分を表すものである。また、長さ、幅、厚さ、深さなどの寸法関係は図面の明瞭化と簡略化のために適宜変更されており、必ずしも実際の寸法関係を表すものではない。
 本開示において「A~B」という形式の表記は、A以上B以下を意味し、Aにおいて単位の記載がなく、Bにおいてのみ単位が記載されている場合、Aの単位とBの単位とは同じである。
 本開示において、数値範囲下限及び上限として、それぞれ1つ以上の数値が記載されている場合は、下限に記載されている任意の1つの数値と、上限に記載されている任意の1つの数値との組み合わせも開示されているものとする。
 [実施形態1:多孔質複合体]
 本開示の一実施形態(以下「実施形態1」とも記す。)に係る多孔質複合体は、
 第一主面を有する基材と、
 該第一主面の少なくとも一部に設けられるニッケル層と、を備え、
 該基材は、三次元網目状構造を有するニッケル多孔体、または、ニッケルメッシュ構造体からなり、
 該ニッケル層のISO 25178に規定される算術平均高さSaは、5μm以下である、多孔質複合体である。
 実施形態1の多孔質複合体において、ニッケル層のISO 25178に規定される算術平均高さSaは5μm以下であり、表面の凹凸が低減されている。ニッケル層の算術平均高さSaが5μm以下であることにより、AEM型水電解など、多孔質複合体をアニオン交換膜との接触がある用途に用いた場合において、多孔質複合体の表面の凸部がアニオン交換膜に刺さることが抑制され、微短絡したり、アニオン交換膜に貫通孔ができて酸素や水素がクロスリークしたりするなど不具合の発生が抑制される。
 さらに、ニッケル層の算術平均高さSaが5μm以下であることにより、多孔質複合体の表面の凸部がアニオン交換膜に刺さることが抑制され、アニオン交換膜の薄型化に寄与し、ひいては電解効率の向上につながる。
 AEM型水電解には、触媒をアニオン交換膜に塗布するCCM方式と、触媒を導電性の多孔体からなる電極に塗布するCCS方式がある。CCS方式では、触媒と、電解反応に寄与するアニオン交換膜との接触面積を増加させることが、電解性能を向上に寄与する。
 実施形態1の多孔質複合体において、ニッケル層の算術平均高さSaが5μm以下であることにより、ニッケル層に触媒を塗布して触媒層を形成した場合において、触媒層の表面の凹凸も低減される。よって、実施形態1の多孔質複合体のニッケル層に触媒を塗布した状態で、CCS方式のAEM型水電解に用いると、触媒と、アニオン交換膜との接触面積を増加させることが可能である。
 <多孔質複合体の構造>
 図1に示されるように、実施形態1の多孔質複合体30は、第一主面1を有する基材5と、第一主面1の少なくとも一部に設けられるニッケル層20と、を備える。
 多孔質複合体の平均厚さの下限は、多孔質複合体を電極として用いたAEM型水電解装置において、電解セル内での物質輸送をスムーズに行うことができるという観点から、50μm以上でもよく、100μm以上でもよく、または、150μm以上でもよい。多孔質複合体の平均厚さの上限は、電解装置の小型化や、電解セル内での物質輸送の均一性向上の観点から、500μm以下でもよく、400μm以下でもよく、または、300μm以下でもよい。多孔質複合体の平均厚さは、50μm以上500μm以下でもよく、100μm以上400μm以下でもよく、または、150μm以上300μm以下でもよい。
 本開示において、多孔質複合体の平均厚さは、以下の方法により測定される。多孔質複合体の任意の5箇所において、市販のデジタルシックネスゲージ(株式会社テクロック社)を用いて、それぞれの厚さを測定する。5箇所の厚さの平均を算出する。本開示において、該平均が多孔質複合体の平均厚さに該当する。
 <基材>
 実施形態1の多孔質複合体30において、基材5は三次元網目状構造を有するニッケル多孔体10、または、ニッケルメッシュ構造体からなる。基材5は、全体として、第一主面1と、第一主面1と反対側の第二主面2と、を含むシート状の外観を有している。
 ≪ニッケル多孔体≫
 図2は、ニッケル多孔体10の代表的な構成例を説明する図である。図3は、図2に示されるニッケル多孔体10の断面を拡大視した拡大模式図である。図3に示されるように、ニッケル多孔体10は、三次元網目状構造の骨格11を有している。三次元網目状構造の骨格11によって、ニッケル多孔体10の内部に気孔部14が形成されている。
 ニッケル多孔体10の骨格11は、骨格本体部12によって構成され、骨格11の内部13は中空になっている。骨格11によって形成されている気孔部14の少なくとも一部は、隣接する気孔部14と連通する連通気孔となっている。
 ニッケル多孔体10は、ニッケルを80質量%以上含んでもよい。本開示において、ニッケル多孔体10の組成は、骨格本体部12の組成を意味する。すなわち、ニッケル多孔体10の骨格本体部12は、ニッケルを80質量%以上含むとも表現することができる。ニッケル多孔体10は、ニッケル以外の他の成分を含むことができる。他の成分は、鉄、コバルト、クロム、リン、ホウ素、および、炭素からなる群より選ばれる少なくとも1種とすることができる。ニッケル多孔体10の他の成分の合計含有率は、0.1質量%以上20質量%以下でもよい。ニッケル多孔体10の他の成分の合計含有率は、ICP(Inductively Coupled Plasma)発光分光分析法で測定される。
 図3に示される骨格11のIV-IV線断面の概略図を図4に示す。骨格11の断面の形状は、中央部(骨格の内部13)が中空の三角形にモデル化することができる。
 ≪ニッケルメッシュ構造体≫
 ニッケルメッシュ構造体としては、織布、不織布、打ち抜きシート等を採用できる。ニッケルメッシュ構造体は、ニッケルを80質量%以上含んでもよい。ニッケルメッシュ構造体は、ニッケル以外の他の成分を含むことができる。他の成分は、鉄、コバルト、クロム、リン、ホウ素、および、炭素からなる群より選ばれる少なくとも1種とすることができる。ニッケルメッシュ構造体の他の成分の合計含有率は、0.1質量%以上20質量%以下でもよい。ニッケルメッシュ構造体の他の成分の合計含有率は、ICP発光分光分析法で測定される。
 ≪基材の平均開口径≫
 基材5の平均開口径は、多孔質複合体を電極として用いたAEM型水電解装置において、基材中の電解液やガス等の物質輸送効率を向上させ、電解セル内での物質輸送をスムーズにする観点から、50μm以上800μm以下でもよく、100μm以上700μm以下でもよく、または、150μm以上600μm以下でもよい。
 本開示において、基材5がニッケル多孔体の場合、基材5の平均開口径は、以下の手順で測定される。
 手順A1:多孔質複合体30を主面の法線と平行な仮想平面に沿って切断し、主面の法線に沿う基材5の断面を露出させる。
 手順A2:基材5の断面を走査型電子顕微鏡(SEM:Scanning Electron Microscope)を用いて、視野内で基材5の開口構造が撮影できる適当な倍率で観察して、基材5の断面のSEM像を得る。基材5とニッケル層20との境界は、SEM像において確認できる。該境界の位置は、基材5の第一主面1の位置に相当する。
 手順A3:基材5の断面のSEM像において、基材を厚み方向に4等分する3本の仮想直線を引く。仮想直線をニッケル層側から順に仮想直線L1、仮想直線L2、仮想直線L3とする。仮想直線L1、仮想直線L2、仮想直線L3のそれぞれの長さは、視野を横断する長さとする。
 手順A4:仮想直線L1、仮想直線L2および仮想直線L3のそれぞれにおいて、仮想直線が横切る気孔部の数N1(個)および気孔部の長さの合計LT(μm)を測定する。3本の仮想直線のそれぞれにおいて、LT(μm)/N1(個)を算出する。3本の仮想直線のLT(μm)/N1(個)の平均A1を算出する。
 手順A5:手順A2のSEM像を互いに重複しない3箇所で取得し、それぞれのSEM像に基づき、手順A3および手順A4を行い、平均A1を算出する。3つの平均A1の平均A2を算出する。本開示において、該平均A2が基材5の平均開口径に該当する。
 図5は、実施形態1の多孔質複合体の断面のSEM像の一例である。図5において、直線LS1が基材5の第一主面を示し、直線LS2が基材5の第二主面を示す。図5には、仮想直線L1、仮想直線L2および仮想直線L3が白色の直線で示されている。図5において、仮想直線L1が横切る気孔部の数は14個であり、気孔部の長さの合計は1727μmである。仮想直線L2が横切る気孔部の数は12個であり、気孔部の長さの合計は1701μmである。仮想直線L3が横切る気孔部の数は14個であり、気孔部の長さの合計は1815μmである。これらに基づくと、図5に示される基材5の平均開口径は、131.1μmと算出される。図5において、気孔部は矢印で挟まれる領域、および、矢印と測定領域の外縁とに挟まれる領域に相当する。気孔部の長さは、仮想直線上の黒色の直線の長さに相当する。骨格11の内部の中空は、気孔部として測定しない。
 同一の多孔質複合体では、上記の基材の平均開口径の測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。基材はシート状であるため、断面SEM像では、基材5とニッケル層20との境界に若干のうねりが存在する場合がある。このような場合、断面SEM像に示される直線LS1は、基材5とニッケル層20との境界と正確には一致しないが、直線LS1がほぼ基材5とニッケル層20との境界に位置している限り、基材5の平均開口径の測定結果に、ほとんど影響を与えないことが確認されている。
 本開示において、基材5がニッケルメッシュ構造体の場合、基材5の平均開口径は、以下の手順で測定される。多孔質複合体30を主面の法線と平行な仮想平面に沿って切断し、主面の法線に沿う基材5の断面を露出させる。基材5の断面を、走査型電子顕微鏡を用いて、視野内で基材5の開口構造が撮影できる適当な倍率で観察して、基材5の断面のSEM像を得る。図6は、ニッケルメッシュ構造体の断面のSEM像を模式的に示す図である。
 ニッケルメッシュ構造体の断面のSEM像において、メッシュを構成する金属ワイヤー16の断面のもっとも太い部分を横切る仮想直線L61を1本引く。仮想直線が横切る気孔部14の数N1(個)および気孔部14の長さの合計LT(μm)を測定し、LT(μm)/N1(個)を算出する。
 ニッケルメッシュ構造体の断面のSEM像を互いに重複しない3箇所で取得し、それぞれのSEM像に基づき、上記の手順でLT(μm)/N1(個)を算出する。3つのLT(μm)/N1(個)の平均を算出する。本開示において、該平均が基材5の平均開口径に該当する。
 同一の多孔質複合体では、上記の基材の平均開口径の測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 ≪基材の断面気孔率≫
 基材5の断面気孔率の下限は、多孔質複合体30の圧損を低減する観点、および、電解セル内での電解液やガス等の物質輸送をスムーズにし、AEM型水電解装置の電解効率を向上させるから、50%以上でもよく、55%以上でもよく、または、65%以上でもよい。基材5の断面気孔率の上限は、適当な圧縮耐力を確保する観点から、95%以下でもよく、85%以下でもよく、または、75%以下でもよい。基材5の断面気孔率は、50%以上95%以下でもよく、55%以上85%以下でもよく、または、65%以上75%以下でもよい。
 本開示において、基材5の断面気孔率は、以下の手順で測定される。
 手順B1:多孔質複合体30を主面の法線と平行な仮想平面に沿って切断し、主面の法線に沿う基材5の断面を露出させる。
 手順B2:基材5の断面を、走査型電子顕微鏡を用いて基材5の多孔質構造が撮影できる適当な倍率で観察して、SEM像を得る。
 手順B3:基材5の断面のSEM像中に、基材5の断面気孔率を測定するために十分な大きさの領域を含む矩形の測定領域を設ける。画像処理ソフトウエアを用いて、測定領域全体の面積SAに対する気孔部の面積S1の百分率(S1/SA)×100を求める。
 手順B4:手順B2のSEM像を互いに重複しない3箇所で取得し、それぞれのSEM像に基づき、手順B3を行い、百分率(S1/SA)×100を求める。3つの百分率(S1/SA)×100の平均を算出する。本開示において、該平均が基材5の断面気孔率に該当する。
 同一の多孔質複合体では、上記の基材の断面気孔率の測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 ≪基材の平均厚さ≫
 基材5の平均厚さは、例えば、0.04mm以上0.5mm以下でもよく、または、0.1mm以上0.3mm以下でもよい。基材5の平均厚さの測定方法は以下の通りである。基材5の平均開口径の測定方法の手順A1および手順A2と同一の方法で、基材5の断面のSEM像を得る。SEM画像において、基材5の第一主面1から第二主面2までの距離を任意の5箇所で測定する。5箇所の距離の平均を算出する。本開示において、該平均が基材5の平均厚さに該当する。
 同一の多孔質複合体では、上記の基材の平均厚さの測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 <ニッケル層>
 実施形態1の多孔質複合体30において、ニッケル層20の表面は、多孔質複合体30をCCS方式のAEM型水電解に用いる場合に、触媒が塗布される面である。図1では、第一主面1の全面にニッケル層20が設けられているが、これに限定されない。多孔質複合体30を、ニッケル層20に触媒を塗布した状態で、CCS方式のAEM型水電解に用いる場合に、アニオン交換膜と対向する領域に触媒が存在することができる限り、ニッケル層20の設けられる領域は、第一主面1の一部であってもよい。
 ニッケル層20は、ニッケルを80質量%以上含んでもよい。ニッケル層20は、ニッケル以外の他の成分を含むことができる。他の成分は、鉄、コバルト、クロム、リン、ホウ素、および、炭素からなる群より選ばれる少なくとも1種とすることができる。ニッケル層20の他の成分の合計含有率は、0.01質量%以上20質量%以下でもよい。ニッケル層20の他の成分の含有率は、ICP発光分光分析法で測定される。
 ニッケル層20は、ニッケル焼結体からなることができる。
 ≪ニッケル層の算術平均高さSa≫
 ニッケル層20のISO 25178に規定される算術平均高さSaの上限は、5μm以下であり、4μm以下でもよく、または、3μm以下でもよい。ニッケル層20の算術平均高さSaの下限は特に制限されず、0μm以上でもよく、または、製造上の観点から0.5μm以上でもよい。ニッケル層20の算術平均高さSaは、0μm以上5μm以下でもよく、0μm以上4μm以下でもよく、または、0.5μm以上5μm以下でもよい。ニッケル層20の算術平均高さSaが5μmを超えると、多孔質複合体の表面の凸部がアニオン交換膜に刺さる可能性がある。また、ニッケル層20の表面に深い穴が存在し、ニッケル層に触媒を塗布した場合に、深い穴に埋まった触媒が機能できずに触媒のロスが生じる可能性がある。また、ニッケル層に触媒を塗布して形成された触媒層自体に穴が開き、穴の空いた部分が触媒として機能しない可能性がある。
 本開示において、ISO 25178に規定される算術平均高さSaは、以下の手順で測定される。ニッケル層20の表面を、表面の凹凸構造を観察できる適当な倍率で、レーザー顕微鏡で観察する。測定領域は視野全体とする。ニッケル層20の表面とは、ニッケル層20の基材5の第一主面1と対向する主面と反対側の主面であり、図1において第三主面3として示される。該測定領域のISO 25178に規定される算術平均高さSaを測定する。測定には、キーエンス社製レーザー顕微鏡「VK-X3000」(商標)を用いる。互いに重複しない3つの測定領域で算術平均高さSaを測定する。3つの測定領域の算術平均高さSaの平均を算出する。本開示において、該平均がニッケル層20の算術平均高さSaに該当する。
 同一の多孔質複合体では、上記のニッケル層の算術平均高さSaの測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 ≪ニッケル層の平均開口径≫
 実施形態1の多孔質複合体30において、ニッケル層20は、内部に複数の気孔を有していてもよい。ニッケル層20の平均開口径の下限は、多孔質複合体を電極として用いたAEM型水電解装置において、電解セル内での電解液やガス等の物質輸送をスムーズにする観点から、0.1μm以上でもよく、1μm以上でもよく、または、2μm以上でもよい。ニッケル層20の平均開口径の上限は、ニッケル層の表面の平滑性が向上し、孔質複合体の表面の凸部が、対向するアニオン交換膜に刺さることが抑制される、および、ニッケル層に塗布して形成される触媒層の表面の平滑性を維持することができるという観点から、50μm以下でもよく、25μm以下でもよく、または、10μm以下でもよい。ニッケル層20の平均開口径は、0.1μm以上50μm以下でもよく、1μm以上25μm以下でもよく、または、2μm以上10μm以下でもよい。
 本開示において、ニッケル層20の平均開口径は、以下の手順で測定される。
 手順C1:多孔質複合体30を主面の法線と平行な仮想平面に沿って切断し、主面の法線に沿うニッケル層20の断面を露出させる。
 手順C2:ニッケル層20の断面を、SEMを用いて、視野内でニッケル層20の開口構造が撮影できる適当な倍率で観察して、ニッケル層20の断面のSEM像を得る。基材5とニッケル層20との境界は、SEM像において確認できる。該境界の位置は、基材5の第一主面1の位置に相当する。
 手順C3:ニッケル層20の断面のSEM像において、ニッケル層を厚み方向に4等分する3本の仮想直線を引く。仮想直線を基材側から順に仮想直線L11、仮想直線L12、仮想直線L13とする。
 手順C4:仮想直線L11、仮想直線L12および仮想直線L13のそれぞれにおいて、仮想直線が横切る気孔の数N11(個)および気孔の長さの合計LT1(μm)を測定する。3本の仮想直線のそれぞれにおいて、LT1(μm)/N11(個)を算出する。3本の仮想直線のLT1(μm)/N11(個)の平均A11を算出する。
 手順C5:手順C2のSEM像を互いに重複しない3箇所で取得し、それぞれのSEM像に基づき、手順C3および手順C4を行い、平均A11を算出する。3つの平均A11の平均A12を算出する。本開示において、該平均A12がニッケル層20の平均開口径に該当する。
 図7は、実施形態1の多孔質複合体のニッケル層の断面のSEM像の一例である。図7において、直線LS3がニッケル層の表面を示し、直線LS4が基材5とニッケル層との境界を示す。図7には、仮想直線L11、仮想直線L12および仮想直線L13が白色の直線で示されている。図7において、仮想直線L13が横切る気孔の数は、7個であり、気孔の長さの合計は18.4μmである。同様に、仮想直線L12が横切る気孔の数は7個であり、気孔の長さの合計は22.4μmである。仮想直線L11が横切る気孔の数は12個であり、気孔の長さの合計は35.2μmである。これらに基づくと、図7に示されるニッケル層20の平均開口径は、2.9μmと算出される。図7において、気孔は矢印で挟まれる領域、および、矢印と測定領域の外縁とに挟まれる領域に相当する。気孔の長さは、仮想直線上の黒色の直線の長さに相当する。
 同一の多孔質複合体では、上記のニッケル層の平均開口径の測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 ≪ニッケル層の気孔率≫
 実施形態1の多孔質複合体30において、ニッケル層20は、内部に複数の気孔を有していてもよい。ニッケル層20の気孔率の下限は、多孔質複合体を電極として用いたAEM型水電解装置において、多孔質複合体の基材部分とアニオン交換膜との間における、電解液および発生するガス等の物質輸送をスムーズにし、AEM型水電解装置の電解効率を向上させる観点から、40%以上でもよく、45%以上でもよく、または、55%以上でもよい。ニッケル層20の気孔率の上限は、圧縮に対する適当な耐力を持たせるため、75%以下でもよく、70%以下でもよく、または、65%以下でもよい。ニッケル層20の気孔率は、40%以上75%以下でもよく、45%以上70%以下でもよく、または、55%以上65%以下でもよい。
 本開示において、ニッケル層20の気孔率は、以下の手順で測定される。
 手順D1:多孔質複合体30を主面の法線と平行な仮想平面に沿って切断し、主面の法線に沿うニッケル層20の断面を露出させる。
 手順D2:ニッケル層20の断面を、走査型電子顕微鏡を用いてニッケル層20の気孔を撮影できる適当な倍率で観察して、SEM像を得る。
 手順D3:ニッケル層20の断面のSEM中に、ニッケル層20の気孔率を測定するために十分な大きさの領域を含む矩形の測定領域を設ける。画像処理ソフトウエアを用いて、各測定領域全体の面積SA1に対する気孔の面積S11の百分率(S11/SA1)×100を求める。
 手順D4:手順D2のSEM像を互いに重複しない3箇所で取得し、それぞれのSEM像に基づき、手順D3を行い、百分率(S11/SA1)×100を求める。3つの百分率(S11/SA1)×100の平均を算出する。本開示において、該平均がニッケル層20の気孔率に該当する。
 同一の多孔質複合体では、上記のニッケル層の気孔率の測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 ≪ニッケル層の平均厚さ≫
 ニッケル層20の平均厚さの下限は、ニッケル層自体の強度を維持する観点から、0.5μm以上でもよく、5μm以上でもよく、10μm以上でもよく、20μm以上でもよく、または、30μm以上でもよい。ニッケル層20の平均厚さの上限は、多孔質複合体の基材部分とアニオン交換膜との間において、電解液および発生するガス等の物質輸送をスムーズにする観点から、100μm以下でもよく、90μm以下でもよく、または、80μm以下でもよい。ニッケル層20の平均厚さは、0.5μm以上100μm以下でもよく、5μm以上100μm以下でもよく、10μm以上100μm以下でもよく、20μm以上90μm以下でもよく、または、30μm以上80μm以下でもよい。
 ニッケル層20の平均厚さの測定方法は以下の通りである。ニッケル層20の平均開口径の測定方法の手順C1および手順C2と同一の方法で、ニッケル層20の断面のSEM像を得る。SEM画像において、ニッケル層20の表面から、ニッケル層20と基材5との境界までの距離を任意の5箇所で測定する。5箇所の距離の平均を算出する。本開示において、該平均がニッケル層20の平均厚さに該当する。
 同一の多孔質複合体では、上記のニッケル層の平均厚さの測定を、測定領域を変更して行っても、測定結果にほとんどばらつきがないことが確認されている。
 <多孔質複合体の製造方法>
 実施形態1の多孔質複合体の製造方法の一例について説明する。多孔質複合体の製造方法は、基材材料を準備する工程と、ニッケル微多孔シートを準備する工程と、基材材料とニッケル微多孔シートとを積層した状態で、ロールプレスをして積層体を得る工程と、積層体を加熱することにより、多孔質複合体を得る工程と、を備えることができる。
 ≪基材材料を準備する工程≫
 基材材料として、三次元網目状構造を有するニッケル多孔体、または、ニッケルメッシュ構造体を準備する。ニッケル多孔体、または、ニッケルメッシュ構造体は、全体としてシート形状のものを用いる。
 ニッケル多孔体の平均気孔径は50μm以上5000μm以下でもよく、100μm以上1000μm以下でもよく、200μm以上700μm以下でもよい。
 ニッケル多孔体の平均気孔径は、下記の式[1]で定義される。式[1]中、ncは、ニッケル多孔体の主面を顕微鏡等で少なくとも10視野観察し、1インチ(25.4mm=25400μm)あたりの気孔部の数を平均した数である。
 平均気孔径=25400μm/nc    式[1]
 なお、気孔部の数の測定は、JIS K6400-1:2004 附属書1(参考)による軟質発泡材料の気孔の数(セル数)の求め方に準じて行う。
 ニッケル多孔体としては、例えば、住友電気工業株式会社製の「ニッケルセルメット」(商標)を準備することができる。
 ニッケルメッシュ構造体としては、例えば、ニッケルワイヤーを平織したものを準備することができる。
 ≪ニッケル微多孔シートを準備する工程≫
 ニッケル微多孔シートは、以下の手順で準備することができる。ニッケル粉末と、バインダーと、純水とを混合して、スラリーを得る。スラリーを支持体へ塗工する。支持体としては、例えば、ポリテトラフルオロエチレン(PTFE)シートを用いることができる。支持体に塗工したスラリーを乾燥させた後、シートから剥離して、ニッケルグリーンシートを得る。乾燥条件は、例えば、大気中、80℃で30分とすることができる。
 ニッケルグリーンシートを焼結することにより、ニッケル微多孔シートを得る。焼結条件は、例えば、水素雰囲気中、900℃で10分とすることができる。ニッケル微多孔シートの厚さは、例えば、0.5μm以上100μm以下とすることができる。
 ≪積層体を得る工程≫
 次に、基材材料とニッケル微多孔シートとを積層した状態で、ロールプレスをして積層体を得る。ロールプレスの条件は、基材材料およびニッケル微多孔シートの厚さをもとに適当なロールギャップを設定すればよい。例えばロールギャップを、多孔質複合体の所望の厚さの80%程度とすることができる。
 ≪多孔質複合体を得る工程≫
 次に、積層体を加熱することにより、多孔質複合体を得る。加熱条件は、例えば、水素雰囲気中、900℃で10分とすることができる。これにより、基材とニッケル微多孔シートとが接合した多孔質複合体を得ることができる。
 本実施の形態を実施例によりさらに具体的に説明する。ただし、これらの実施例により本実施の形態が限定されるものではない。
 [試料1~試料18]
 <多孔質複合体の作製>
 ≪基材材料を準備する工程≫
 基材材料として、三次元網目状構造を有するニッケル多孔体(ニッケル含有率99.9質量%、表1において「Ni多孔体」と記す。)、または、ニッケルメッシュ構造体(ニッケル含有率99.9質量%、表1において「Niメッシュ構造体」と記す。)を準備した。各試料で用いた基材材料の種類、基材材料の平均孔径、および、基材材料の厚さは、表1に示される通りである。
 ≪ニッケル微多孔シートを準備する工程≫
 ニッケル粉末と、バインダーと、純水とを混合して、スラリーを得た。各試料で用いたニッケル粉末の平均粒径は、表1に示される通りである。ニッケル粉末の平均粒径は、Fisher sub sieve sizer法で測定される値である。バインダーとしては、キシダ化学社製の「ポリビニルアルコール500」(商標)を用いた。ニッケル粉末と、バインダーとの混合比率は、乾燥時の質量基準で、ニッケル粉末:バインダー=95:5となるようにした。ニッケル粉末と、バインダーとの混合物に、純水を添加しスラリーを得た。
 スラリーを、PTFEシートからなる支持体へ塗工した。塗工には、アプリケーターを用いた。支持体に塗工したスラリーを乾燥させた後、シートから剥離して、ニッケルグリーンシートを得た。乾燥条件は、大気中、80℃で30分とした。
 必要に応じてニッケルグリーンシートにロールプレスを行った後、これを焼結することにより、ニッケル微多孔シートを得た。焼結条件は、水素雰囲気中、900℃で10分とした。各試料のニッケル微多孔シートの厚さは、表1の「ニッケル微多孔シート 厚さ」欄に記載の通りである。
 ≪積層体を得る工程≫
 次に、基材材料とニッケル微多孔シートとを積層した状態で、ロールプレスをして積層体を得た。各試料において、ロールプレスの際のロールギャップは、表1の「ロールギャップ」欄に記載の通りである。
 ≪多孔質複合体を得る工程≫
 次に、積層体を加熱することにより、多孔質複合体を得た。加熱条件は、水素雰囲気中、900℃で10分とした。
 [多孔質複合体の測定]
 各試料の複合多孔質体において、基材の平均開口径、基材の断面気孔率、ニッケル層のISO 25178に規定される算術平均高さSa、ニッケル層の平均開口径、ニッケル層の平均厚さ、ニッケル層の気孔率、および、多孔質複合体の平均厚さを測定した。具体的な測定方法は、実施形態1に記載の通りである。結果を表2に示す。
 [評価]
 試料1~試料9、試料11~試料13および試料15~試料18の複合多孔質体は、ニッケル層のISO 25178に規定される算術平均高さSaが5μm以下であり、実施例に該当する。試料10および試料14の複合多孔質体は、ニッケル層のISO 25178に規定される算術平均高さSaが5μm超であり、比較例に該当する。
 試料1~試料9、試料11~試料13および試料15~試料18の複合多孔質体は、算術平均高さSaが5μm以下であり、表面の凹凸が低減されている。このため、試料1~試料9、試料11~試料13および試料15~試料18の複合多孔質体をアニオン交換膜との接触がある用途に用いた場合において、多孔質複合体の表面の凸部がアニオン交換膜に刺さることが抑制され、微短絡したり、アニオン交換膜に貫通孔ができて酸素や水素がクロスリークしたりするなど不具合の発生が抑制される。更に、試料1~試料9、試料11~試料13および試料15~試料18の複合多孔質体のニッケル層に触媒を塗布して触媒層を形成した場合において、触媒層の表面の凹凸も低減される。よって、試料1~試料9、試料11~試料13および試料15~試料18の多孔質複合体を、ニッケル層に触媒を塗布した状態で、CCS方式のAEM型水電解装置の電極として用いると、触媒と、アニオン交換膜との接触面積を増加させることが可能であり、AEM型水電解装置の電解性能が向上する。
 以上のように本開示の実施の形態および実施例について説明を行なったが、上述の各実施の形態および実施例の構成を適宜組み合わせたり、様々に変形したりすることも当初から予定している。
 今回開示された実施の形態および実施例はすべての点で例示であって、制限的なものではないと考えられるべきである。本発明の範囲は上記した実施の形態および実施例ではなく請求の範囲によって示され、請求の範囲と均等の意味、および範囲内でのすべての変更が含まれることが意図される。
 1 第一主面、2 第二主面、3 第三主面、5 基材、10 ニッケル多孔体、11 骨格、12 骨格本体部、13 骨格の内部、14 気孔部、16 金属ワイヤー、20 ニッケル層、30 多孔質複合体。

Claims (7)

  1.  第一主面を有する基材と、
     前記第一主面の少なくとも一部に設けられるニッケル層と、を備え、
     前記基材は、三次元網目状構造を有するニッケル多孔体、または、ニッケルメッシュ構造体からなり、
     前記ニッケル層のISO 25178に規定される算術平均高さSaは、5μm以下である、多孔質複合体。
  2.  前記ニッケル層は、内部に複数の気孔を有し、
     前記ニッケル層の平均開口径は、0.1μm以上50μm以下である、請求項1に記載の多孔質複合体。
  3.  前記ニッケル層の平均厚さは、0.5μm以上100μm以下である、請求項1または請求項2に記載の多孔質複合体。
  4.  前記ニッケル層は、内部に複数の気孔を有し、
     前記ニッケル層の気孔率は、40%以上75%以下である、請求項1から請求項3のいずれか1項に記載の多孔質複合体。
  5.  前記多孔質複合体の平均厚さは、50μm以上500μm以下である、請求項1から請求項4のいずれか1項に記載の多孔質複合体。
  6.  前記基材の平均開口径は、50μm以上800μm以下である、請求項1から請求項5のいずれか1項に記載の多孔質複合体。
  7.  前記基材の断面気孔率は、50%以上95%以下である、請求項1から請求項6のいずれか1項に記載の多孔質複合体。
