Abstract
【課題】アルミナ、炭化ケイ素等のセラミックを混合することなく、アルミニウム合金単独で80GPa以上のヤング率を発現する自動車部品、機械部品、構造用材料などの工業材料に適したアルミニウム合金成形体及びその効率的な製造方法を提供する。 【解決手段】Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、残部が不可避的不純物とアルミニウムからなるアルミニウム合金成形体であって、室温(25℃)でのヤング率が80GPa以上であること、を特徴とするアルミニウム合金成形体。
Description
本発明はアルミニウム合金成形体及びその製造方法に関するものであり、特に自動車部品等に好適に使用することができる高ヤング率アルミニウム合金成形体及びその簡便かつ効率的な製造方法に関するものである。
アルミニウム合金は自動車部品、機械部品、構造用材料などに適用されているが、ヤング率は70~75GPa程度である。当該ヤング率は鉄鋼の200GPaやチタン合金の110GPaと比較すると大幅に小さく、これが原因となってアルミニウム合金の用途が限定されてきた。
これに対し、例えば、特許文献1においては、自転車部品、釣具、ゴルフクラブやスノーボード等の高機能部材として有用な高引張強度、高ヤング率及び高延性が得られる塑性加工用アルミニウム合金及びその製造方法を提供することを目的として、「Si:0.4~2.0重量%、Mg:0.4~2.0重量%と、更にFe,Mn,Crから選ばれた1種以上を合計で0.5~2.0重量%を含み、残部が不可避的不純物を含むAlからなるアルミニウム合金粉末と、アルミナを10~25重量%とを混合した固化成形材であって、室温でのヤング率が80GPa以上であり、水焼入れ処理後の室温引張強度が300MPa以上であり、かつ、伸びが5%以上である、ことを特徴とする塑性加工用アルミニウム合金。」が提案されている。
上記特許文献1に記載の塑性加工用アルミニウム合金においては、自転車部品、釣具、ゴルフクラブやスノーボード等の高機能部材として有用な高引張強度、高ヤング率であって、伸びも、従来品はアルミナの含有量が10重量%であっても5%未満であるのに対し、この発明ではアルミナの含有量が10重量%以上であっても8%に達し、延性に優れ、塑性加工性に適している、とされている。
また、非特許文献1においては、高ヤング率などの優れた特性をもつ成形体を積層造形法によって得るため、原料にAlSi10Mg―10%wtSiC混合粉を用いた造形体について調査され、75~90GPaのヤング率が得られている。

しかしながら、上記特許文献1に記載の塑性加工用アルミニウム合金においては、成形材を得るためにアルミニウム合金粉末にアルミナを10~25質量%加えて均一に混合する必要があり、均一に混合できていない場合はその領域の強度が低くなる。その結果、当該領域が破壊の起点になることが多い。
また、均一に混合できている場合であっても、均一混合に要するプロセスがコストアップの要因となる。加えて、セラミックを混合するため靭性に乏しくなることや、加工性に乏しくなることが問題となっていた。更に、スクラップをリサイクルする際に、アルミニウム合金とアルミナを分離する必要があり、リサイクル性にも問題があった。
また、非特許文献1で得られた造形体は上記と同様のリサイクル性の問題に加え、造形まま材の伸びが1.2%以下と低いため、造形体のサイズが大きくなると造形時の熱応力によりクラックが発生する恐れがある。
セラミックを用いない積層造形の場合、アルミニウムに鉄(Fe)、ケイ素(Si)などの元素を多量に添加することによってヤング率を高めることはできるが、造形体の延性が低下するため、上記と同様の理由でクラックが発生しやすく製品化が困難となる。
以上のような従来技術における問題点に鑑み、本発明の目的は、アルミナ、炭化ケイ素等のセラミックを混合することなく、アルミニウム合金単独で80GPa以上のヤング率を発現する自動車部品、機械部品、構造用材料などの工業材料に適したアルミニウム合金成形体及びその効率的な製造方法を提供することにある。
本発明者らは、上記目的を達成すべく、アルミニウム合金の組成及び微細組織とアルミニウム合金成形体のヤング率の関係について鋭意研究を重ねた結果、Mn及びCrの含有量を最適化すると共に適当な熱処理を施すことによって、Al12(Mn,Cr)化合物であるG相を形成させること等が極めて有効であることを見出し、本発明に到達した。
即ち、本発明は、
Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、
残部が不可避的不純物とアルミニウムからなるアルミニウム合金成形体であって、
室温(25℃)でのヤング率が80GPa以上であること、
を特徴とするアルミニウム合金成形体、を提供する。

本発明のアルミニウム合金成形体においては、Al12(Mn,Cr)化合物であるG相の体積分率が10~90%であること、が好ましい。アルミニウム合金成形体にG相を大量に分散させることによって、アルミニウム合金成形体に高いヤング率を付与することができる。また、本発明者らが鋭意検討した結果、例えば、アルミニウム合金成形体にAl7Cr/Al13Cr2相やAl-Mn-Si相を生成させた場合と比較して、G相を生成させることでより高いヤング率が得られることが明らかとなった。
また、本発明のアルミニウム合金成形体においては、粒径が1~3μmの粒子を含む層と、粒径が1μm未満の粒子からなる微粒層と、からなる層状組織を有すること、が好ましい。当該層状組織の形成によって、アルミニウム合金成形体のヤング率を増加させることができる。

本発明のアルミニウム合金成形体の製造方法においては、G相を形成させるために必要なMn及びCrを含有するアルミニウム合金粉末を成形し、得られたアルミニウム合金成形体に350~550℃の温度で熱処理を施すことによって、アルミニウム合金成形体に多量のG相を析出させることができる。
また、本発明のアルミニウム合金成形体の製造方法においては、前記成形工程に積層造形法を用いること、が好ましい。積層造形法を用いることで、複雑形状や中空形状等の任意の形状を有するアルミニウム合金成形体を効率的に製造することができる。なお、本発明によると造形まま材(as-built)の延性が高いため、造形時にクラックが発生する可能性が極めて低く、健全な造形体を得ることができる。
更に、本発明のアルミニウム合金成形体の製造方法においては、前記成形工程に押出成形法を用いること、が好ましい。成形工程に押出成形法を用いる場合、350~550℃の熱間押出を行うことにより、当該熱間押出における温度履歴で熱処理工程を兼ねることができる。
また、押出成形法を用いることで、単純形状を有するアルミニウム合金成形体を効率的に製造することができる。加えて、アルミニウム合金成形体のヤング率の増加に寄与する、粒径が1~3μmの粒子を含む層と粒径が1μm未満の粒子からなる微粒層とからなる層状組織を効率的に形成させることができる。
本発明によれば、アルミナ、炭化ケイ素等のセラミックを混合することなく、アルミニウム合金単独で80GPa以上のヤング率を発現する自動車部品、機械部品、構造用材料などの工業材料に適したアルミニウム合金成形体及びその効率的な製造方法を提供することができる。
以下、本発明のアルミニウム合金成形体及びその製造方法についての代表的な実施形態について詳細に説明するが、本発明はこれらのみに限定されるものではない。
1.アルミニウム合金成形体の製造方法
本発明のアルミニウム合金成形体の製造方法は、Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、残部が不可避的不純物とアルミニウムからなるアルミニウム合金粉末を成形する成形工程と、当該成形工程にて得られたアルミニウム合金成形体を350~550℃の温度で熱処理する熱処理工程と、を具備することを特徴としている。以下、原料として用いるアルミニウム合金粉末及び各工程の詳細について説明する。
本発明のアルミニウム合金成形体の製造方法は、Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、残部が不可避的不純物とアルミニウムからなるアルミニウム合金粉末を成形する成形工程と、当該成形工程にて得られたアルミニウム合金成形体を350~550℃の温度で熱処理する熱処理工程と、を具備することを特徴としている。以下、原料として用いるアルミニウム合金粉末及び各工程の詳細について説明する。
(1)アルミニウム合金粉末
アルミニウム合金成形体(以下、単に「成形体」ともいう。)の原料となるアルミニウム合金粉末は、例えばガスアトマイズ法(噴霧媒は空気、窒素ガス、Arガス、Heガスなど)や水アトマイズ法によって製造することができる。その他、回転電極法、プラズマアトマイズ法、遠心力アトマイズ法、メカニカルアロイング法、化学的プロセス等によっても製造することができる。これらの中でもガスアトマイズ法、遠心力アトマイズ法によって製造するのが好ましい。
アルミニウム合金成形体(以下、単に「成形体」ともいう。)の原料となるアルミニウム合金粉末は、例えばガスアトマイズ法(噴霧媒は空気、窒素ガス、Arガス、Heガスなど)や水アトマイズ法によって製造することができる。その他、回転電極法、プラズマアトマイズ法、遠心力アトマイズ法、メカニカルアロイング法、化学的プロセス等によっても製造することができる。これらの中でもガスアトマイズ法、遠心力アトマイズ法によって製造するのが好ましい。
アルミニウム合金粉末の組成は、Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、残部を不可避的不純物とアルミニウムとすればよい。MnはCrとともにG相(Al12(Mn,Cr))を形成する元素であり、Mn単独でも強度向上に寄与する。Mnの含有量は4~11質量%とすればよく、5~10質量%とするのが好ましく、5~8質量%とするのがさらに好ましい。
ただし、G相を効率よく得るため、1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たす必要があり、好ましくは2.4×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たすのが望ましい。Mnの量が4質量%未満では、成形体の強度が乏しくなるとともに高いヤング率を得るための十分な量のG相を形成するのが難しい。Mnの量が11質量%を超えると靭性、延性が乏しくなるとともに、合金の融点(液相線温度)も高くなるため、アルミニウム合金粉末の製造が困難になるおそれがある。
CrはMnとともにG相(Al12(Mn,Cr))を形成する元素で、Cr単独でも強度向上に寄与する。Crの含有量は1~4質量%とするのがよく、1.5~3.5質量%とするのが好ましく、1.8~3.2質量%とするのがさらに好ましい。Crの量が1質量%未満では、成形体の強度が乏しくなるとともに高いヤング率を得るための十分な量のG相を形成するのが難しい。Crの量が4質量%を超えると靭性、延性が乏しくなるとともに、合金の融点(液相線温度)も高くなるのでアルミニウム合金粉末の製造が困難になるおそれがある。
不可避的不純物元素の具体例としては、鉄(Fe)、ケイ素(Si)、マグネシウム(Mg)、銅(Cu)、亜鉛(Zn)、リチウム(Li)、ニッケル(Ni)、チタン(Ti)、カルシウム(Ca)、ナトリウム(Na)、ストロンチウム(Sr)、イットリウム(Y)、ニオブ(Nb)、モリブデン(Mo)、タングステン(W)、アンチモン(Sb)、ベリリウム(Be)、リン(P)、バナジウム(V)、スズ(Sn)、鉛(Pb)、ビスマス(Bi)、コバルト(Co)、銀(Ag)、ガリウム(Ga)、スカンジウム(Sc)、セリウム(Ce)、ホウ素(B)、炭素(C)、窒素(N)、酸素(O)等を挙げることができる。
これらの不可避的不純物元素は、アルミニウム地金中に不可避的に存在したり、アルミニウム合金粉末の製造時に不可避的に混入したり、あるいはチタン、ホウ素、ジルコニウムなどの結晶粒微細化元素を意図的に添加する場合の改質元素であってもよい。これらの不可避的不純物元素の含有量は、本発明の効果を損なわない限り特に限定されないが、それぞれ単独で0.5質量%以下とするのが好ましく、0.3質量%以下とするのがさらに好ましく、0.2質量%以下とするのが特に好ましい。なお、アルミニウム合金粉末及びアルミニウム合金成形体の各元素の含有量は、ICP発光分光分析法及び不活性ガス融解-赤外線吸収法等により測定することができる。
アルミニウム合金粉末の平均粒子径は、特に限定されないが、体積基準平均粒子径(メディアン径d50)は、5μm以上が好ましく、10μm以上がより好ましく、15μm以上がさらに好ましい。平均粒子径が5μmを下回ると、粉末の流動性が低下し、成形体の製造工程において均一な粉末層を形成できないおそれがある。一方、平均粒子径は、200μm以下が好ましく、150μm以下がより好ましく、100μm以下がさらに好ましく、80μm以下が特に好ましい。平均粒子径が200μmを上回ると、積層造形時において粉末がスキージに引っ掛かり、容易に敷き詰めることができなくなるおそれがある。
アルミニウム合金粉末の平均円形度(球形度)は、特に限定されないが、0.9以上1.0以下であることが望ましい。平均円形度が0.9を下回ると、粉末の流動性が低下し成形体の製造工程において均一な粉末層が形成できないおそれがある。円形度は面積から求めた円相当径を周長から求めた円相当径で除した、1を超えない値であり、粒子を顕微鏡で撮影した写真から画像解析により求めることができる。1,000個程度の粒子の円形度を平均した平均円形度が0.90以上であれば、必要な流動性が確保され、欠陥の原因となる酸化物の含有量も少なくなる傾向がある。測定結果の一例として、Al‐8Mn‐2Crの粉末の写真・実測測定値を図1に示すが、この粉末の円形度は、約1,000個の平均では、0.94であった。
(2)成形工程
(2-1)積層造形法によるアルミニウム合金成形体の製造方法
アルミニウム合金粉末を用いた積層造形法によるアルミニウム合金成形体の製造方法について説明する。
(2-1)積層造形法によるアルミニウム合金成形体の製造方法
アルミニウム合金粉末を用いた積層造形法によるアルミニウム合金成形体の製造方法について説明する。
積層成形法は3D-CADデータから得られる二次元(スライス)データに基づいて、溶融凝固領域を1層ずつ積み上げて加工する方法である。アルミニウム合金成形体は、アルミニウム合金粉末を含む粉末層を形成する第1工程と、当該粉末層において、所定位置のアルミニウム合金粉末を溶融固化させることにより金属層を形成する第2工程を含み、この第1工程と第2工程とが順次繰り返され、金属層を複数層積み上げて接合されることによりアルミニウム合金成形体が製造される。
積層造形法には粉末床溶融結合法を用いることができるが、それ以外の積層造形法を利用してもよく、例えば、指向性エネルギー堆積法を利用することもできる。さらには、結合剤噴射法や熱溶解積層法のような間接法による積層造形法を用いてもよい。なお、金属粉末を溶融して固化させる熱源として、レーザ光を用いることができるが、当該手段としては、レーザ光に限定されるものではなく、例えば、電子ビームやプラズマなどを用いてもよい。
第1工程及び第2工程において、金属層及び粉末層を予熱してもよい。予熱温度は、30℃以上が好ましく、150℃以上がより好ましい。また、500℃以下がよく、400℃以下がより好ましく、250℃以下がさらに好ましい。150℃以上の予熱でクラック(層間剥離)の抑制効果が十分に発揮され、500℃を超える温度の予熱ではアルミニウム合金成形体の微細組織が消失して機械特性が劣化しやすい。予熱には、通常、造形プラットホーム又はベースプレート下部に取り付けた電熱ヒータを用いるが、セラミックヒータや高周波加熱などを用いてもよい。また、レーザ光や電子ビームなどの熱源を走査させて加熱してもよい。
(2-2)押出成形法によるアルミニウム合金成形体の製造方法
アルミニウム合金粉末を用いた押出成形法によるアルミニウム合金成形体の製造方法について説明する。
アルミニウム合金粉末を用いた押出成形法によるアルミニウム合金成形体の製造方法について説明する。
押出成形する前の予備段階として、アルミニウム合金粉末を冷間成形することが好ましい。冷間成形の方法としては、冷間プレス、冷間静水圧成形(CIP)などを採用できる。冷間成形体の密度は、60~80%程度にすることが好ましい。60%に満たないと壊れやすく、80%を超える密度に固化するためには高圧が必要となって、コストが嵩むことになる。60%以上の密度を得るには、9.8×10MPa以上の圧力を加えることが好ましい。冷間成形体は、真空中で300~500℃、10分~24時間程度の脱ガス処理を行ってもよい。
冷間成形体を好ましくは350~550℃、より好ましくは400~550℃、さらに好ましくは450~550℃で熱間押出を行うことにより、アルミニウム合金成形体を得ることができる。G相を多量に析出させヤング率を向上させるには、これらの温度範囲でできるだけ高く設定するのが望ましい。350℃に満たない温度では押出抵抗が大きく、押出が困難になるおそれがある。逆に押出温度が550℃を超えると晶出物等の金属間化合物が粗大化し、機械的特性を低下させるおそれがある。350~550℃での保持時間は適宜設定でき、冷間成形体の大きさに応じて適宜調整すればよい。通常は5分程度~10時間程度とすればよい。押出比は目的とする成形体の形状や大きさに合わせて適宜調整すればよいが、通常は5~25程度とすればよい。
以上、成形工程における代表的な成形方法について説明したが、成形工程で用いる成形方法はこれらのみに限定されるものではなく、種々の設計変更が可能であり、それら設計変更は全て本発明の技術的範囲に含まれる。例えば、ホットプレス、HIP(熱間静水圧成形)、粉末鍛造法等を採用することもできるのは言うまでもない。
(3)熱処理工程
積層造形法により成形したアルミニウム合金成形体は、熱処理を施すことにより、さらにG相を析出させ、ヤング率を向上させることができる。また、押出成形法により成形したアルミニウム合金成形体においても、G相の析出が十分でない場合は、熱処理を施すことにより、さらにG相を析出させ、ヤング率を向上させることができる。
積層造形法により成形したアルミニウム合金成形体は、熱処理を施すことにより、さらにG相を析出させ、ヤング率を向上させることができる。また、押出成形法により成形したアルミニウム合金成形体においても、G相の析出が十分でない場合は、熱処理を施すことにより、さらにG相を析出させ、ヤング率を向上させることができる。
熱処理の温度は好ましくは350℃以上、より好ましくは375℃以上、さらに好ましくは400℃以上、特に好ましくは450℃以上とすればよい。一方、上限側は550℃以下が好ましく、550℃を超えると析出物や結晶粒が粗大化し機械的特性が損なわれるおそれがある。
熱処理を行う時間は、0.1時間以上が好ましく、0.5時間以上がより好ましく、1時間以上がさらに好ましい。また、100時間以下が好ましく、24時間以下がより好ましい。0.1時間より短いと、アルミニウム合金成形体のヤング率が十分に向上しないおそれがある。一方、100時間より長いと、過時効によりアルミニウム合金成形体の強度が低下するおそれがある。熱処理に使用する炉は、通常、大気炉を用いるが、雰囲気炉を用いて、例えば、窒素やアルゴンなどの不活性ガス雰囲気内や水素などの還元ガス雰囲気内で処理してもよい。
2.アルミニウム合金成形体
本発明のアルミニウム合金成形体の組成は、前記アルミニウム合金粉末の組成と略同一である。先に述べたアルミニム合金粉末を積層造形法により成形する場合は、アルミニウム合金粉末が一時的に溶融し、再凝固(急冷凝固)するが、本発明で用いるアルミニウム合金粉末の合金成分は殆ど揮発しないため、得られるアルミニウム合金成形体の組成は誤差の範囲内で元のアルミニウム合金粉末の組成と同一である。
本発明のアルミニウム合金成形体の組成は、前記アルミニウム合金粉末の組成と略同一である。先に述べたアルミニム合金粉末を積層造形法により成形する場合は、アルミニウム合金粉末が一時的に溶融し、再凝固(急冷凝固)するが、本発明で用いるアルミニウム合金粉末の合金成分は殆ど揮発しないため、得られるアルミニウム合金成形体の組成は誤差の範囲内で元のアルミニウム合金粉末の組成と同一である。
本発明のアルミニウム合金成形体の相対密度は、98%以上であることが望ましく、99%以上であることがより望ましく、99.5%以上であることがさらに望ましい。相対密度が98%未満の場合、成形体の機械特性が大幅に劣化するおそれがある。この相対密度は、成形体の中心部付近の任意の断面における光学顕微鏡またはマイクロスコープで得られた画像(倍率100倍程度)を二値化して、空隙部分を除いた金属部分の面積割合として算出される。相対密度は、積層造形物の機械強度、延性及び熱・電気伝導性の向上のためには、高いほど望ましい。
アルミニウム合金成形体のヤング率は80GPa以上となっている。当該ヤング率は好ましくは90GPa以上、より好ましくは95GPa以上、さらに好ましくは100GPa以上とするのがよい。当該ヤング率はG相の体積分率とある程度相関があり、G相の体積分率が10%以上で80GPa以上のヤング率を得やすくなる。ヤング率向上の点からG相の体積分率は20%以上が好ましく、30%以上がより好ましく、35%以上がさらに好ましい。一方、上限側のG相の体積分率は90%以下が好ましく、85%以下がより好ましく、80%以下とするのがさらに好ましい。90%を超えると成形体が脆くなり、加工し難くなり、靭性も低下する傾向にあり、避けた方が好ましい。
また、アルミニウム合金成形体は、粒径が1~3μmの粒子を含む層と、粒径が1μm未満の粒子からなる微粒層と、からなる層状組織を有することが好ましい。当該層状組織の形成によって、アルミニウム合金成形体のヤング率を増加させることができる。なお、当該層状組織はSEM観察等によって容易に観察することができる。
また、積層造形法によって得られる成形体の造形まま材(as-built)の室温における破断伸びは10%以上であることが好ましい。破断伸びを10%以上とすることで、造形時に発生する熱応力によってクラックが発生することを効果的に抑制することができる。この破断伸びは12%以上であることがより好ましく、14%以上であることがさらに好ましい。
以上、本発明の代表的な実施形態について説明したが、本発明はこれらのみに限定されるものではなく、種々の設計変更が可能であり、それら設計変更は全て本発明の技術的範囲に含まれる。
表1に実施例及び比較例として示した各公称組成を有する合金を調整し、高周波誘導炉にて融点(液相線温度)以上に加熱して十分溶解し、窒素ガスアトマイズ法により粉末化しアルミニウム合金粉末を得た。
得られた各アルミニウム合金粉末の元素をICP発光分光分析法により測定した結果を表1に示す。また、マイクロトラックを用いてレーザ回折散乱法により粉末の粒度分布を測定し、体積基準の粒度分布において微粒側から累積50%の粒子径をアルミニウム合金粉末の平均粒子径とした。なお、平均粒子径はメディアン径「d50」とも表記される。円形度は、スペクトリス株式会社製 Morphologi G3によって次のように測定した。まず、各アルミニウム合金粉末から、それぞれ1,000個程度の粒子を選び、一個一個の外観形状写真から各粒子の円形度を読み取り、平均値をそのアルミニウム合金粉末の円形度とした。得られた平均粒子径及び円形度を表1に示す。
表1より、実施例として示した各公称組成を有するアルミニウム合金粉末は、全ての場合において、Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たしていることが分かる。
得られた粉末を目開き63μmの篩を通過させて分級し、この粉末100gをゴム型に入れて冷間静水圧プレス(CIP)で面圧3000kg/cm2で冷間成形し、長さ約70mm、直径約30mmの圧粉成形体を得た。この圧粉体をビレットとし、500℃の大気炉中で30分間加熱した後、450℃に保たれた最大荷重100トンの押出成形機のコンテナ内(直径32mm)に入れ、幅20mm、厚み4mmの押出成形体(押出比10)を得た。
この押出成形体から、長さ60mm、幅10mm、厚み1.5mmの直方体状の試験片を機械加工により削り出し、ヤング率測定試験片とした。ヤング率測定試験片の形状を図2に示す。この試験片を用いて、自由共振式ヤング率測定器(日本テクノプラス社製 JE-RT)により室温(25℃)でのヤング率を共振法にて測定した。得られた値を表2に示す。
ヤング率測定試験片の機械加工時に、殆ど(80%以上)の試験片でクラックが発生したものを押出材加工性「C」とし、10%以上~80%未満の試験片でクラックが発生したものを「B」、クラックの発生が殆どなかったもの(10%未満)を「A」として表2に示した。
また、上記アルミニウム合金粉末を用いて、積層造形法によりアルミニウム合金成形体を作製した。レーザを用いた粉末床溶融結合方式の積層造形法により、前記アルミニウム合金粉末を原料としてアルミニウム合金成形体を得た。積層造形に使用した造形機は松浦機械製作所製のLUMEX Avance-25又はEOS社製EOSINT M280である。
より具体的には、積層条件をレーザ出力:280~480W、走査速度:800~2200mm/s、走査ピッチ:0.10~0.16mm、雰囲気:不活性ガス、としてアルミニウム合金成形体を得た。表2に示す「造形温度」は、積層造形中のベースプレートの予熱温度である。
得られた各成形体から前記同様の試験片を削り出し、前記同様ヤング率を測定した。加えて、積層造形法で作製した成形体については、400℃または500℃で熱処理を施したもののヤング率(測定時は25℃)を前記同様の方法で測定した。得られた値を表2に示す。
また、積層造形体の引張強度、0.2%耐力、破断伸びをJIS Z 2241 金属材料引張試験方法に従って評価した。得られた成形体から同規格に定められる14A号試験片(平行部φ6mm,原標点距離30mm)を造形方向に対して垂直な方向に採取し、島津製作所製100kNXplusオートグラフにより室温にて引張試験を行った。引張試験時のクロスヘッドスピードは0.2%耐力までは0.5mm/分とし、0.2%耐力以後は5mm/分とした。得られた引張強度、0.2%耐力及び破断伸びを表2に示す。なお、破断伸びは上記JIS規格の20.2項に従って、破断後の2つの試験片を突き合わせて測定した破断後の最終標点距離と原標点距離とを用いて算出した。
加えて、積層造形体の成形性の目安としてクラックの評価を実施した。得られた成形体を目視で観察し、12個以上の成形体について、クラックの発生した成形体の数/(クラックの発生した成形体の数+クラックの発生しなかった成形体の数)に100を掛けてクラックの発生割合とした。得られたクラック発生割合を表2に示す。
また、押出材および積層造形体の各試料についてX線回折測定を行い、得られたX線回折プロファイルから主要な相ないし晶析出物を同定した。X線回折測定にはリガク社製のSmartLabを用いた。同定結果を表2に示す。表2における「G」はG-Al12(Mn,Cr)相、「α」はα-Al相、「θ」はAl7Cr/Al13Cr2を意味している。加えて、X線回折プロファイルの積分強度からG相の体積率を定量評価した。得られた体積率を表2に示す。
実施例1~5の合金組成を有する場合、全ての場合において、ヤング率が80GPaを超える値を示している。MnとCrを含む高濃度合金であるにも関わらず、押出成形体の試験片の機械加工が容易であった。
また、実施例1~3の合金組成を有する積層造形体にはクラックが発生しておらず、as-builtの状態において良好な延性を有していた。更に、断面観察から画像解析によって算出した相対密度は99.5%以上であった。実施例2の積層造形体の断面を図3に示す。
また、実施例2および実施例3の合金組成を有する積層造形体では、400℃または500℃での熱処理によってヤング率が顕著に増加していることが分かる。X線回折測定の結果によると熱処理によってG相が新たに形成されており、これによりヤング率が増加したと考えられる。一方で、実施例3の合金組成を有する押出材のヤング率は更に高く、111GPaに達している。これは、押出工程における温度履歴によって熱処理が施されていることに加え、粒径が1~3μmの粒子を含む層と、粒径が1μm未満の粒子からなる微粒層と、からなる層状組織が形成されたことに起因していると考えられる。
実施例4の合金組成を有する押出材のSEM像及びEDSマッピング結果を図4に示す。図4より、1μm程度の粒子とそれ未満のサイズの微細な粒子からなる層状組織が形成されていることが確認できる。
比較例1の合金組成を有する押出材のヤング率は80GPaを超えているが、押出成形体が非常に脆く、試験片加工も困難であることから、実用合金として使用することができない。
比較例2~5の合金組成を有する場合、G相とアルミニウムのα相以外にCr系のθ相が多く存在しており、ヤング率は高くなるものの、押出材が脆くなり、機械加工が困難であった。また、積層造形法では造形体にクラックが発生し、実用合金として使用することができない。比較例2の積層造形体のクラックの様子を図5に示す。
比較例6はFeを添加した合金であるが、押出材のヤング率が低く、剛性が求められる用途に好適に使用することができない。積層造形法では残留応力のために造形体にクラックが発生し、実用合金としては問題がある。比較例6の積層造形体のクラックの様子を図6に示す。
以上の結果より、Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、残部が不可避的不純物とアルミニウムからなるアルミニウム合金粉末を成形してなるアルミニウム合金成形体に対して350~550℃の温度で熱処理を施すことで、セラミックを混合することなく、アルミニウム合金単独で80GPa以上のヤング率を発現するアルミニウム合金成形体が得られることが分かる。

- Mnを4~11質量%及びCrを1~4質量%を含有し、かつ1.9×Cr質量%≦Mn質量%≦5.3×Cr質量%の関係を満たし、
残部が不可避的不純物とアルミニウムからなるアルミニウム合金成形体であって、
室温(25℃)でのヤング率が80GPa以上であること、
を特徴とするアルミニウム合金成形体。 - Al12(Mn,Cr)化合物であるG相の体積分率が10~90%であること、
を特徴とする請求項1に記載のアルミニウム合金成形体。 - 粒径が1~3μmの粒子を含む層と、粒径が1μm未満の粒子からなる微粒層と、からなる層状組織を有すること、
を特徴とする請求項1又は2に記載のアルミニウム合金成形体。 - 積層造形法による成形体であって、
熱処理前の状態における破断伸びが10%以上であること、
