Description

燃料電池用ガスケット部材
 本開示は、燃料電池用ガスケット部材に関する。
 近年、ホットメルト型接着剤組成物は、接着性フィルム又はシート(以下、まとめて「接着性部材」という。)として、ノートパソコン、スマートフォン、タブレット及び自動車等に組み込まれるリチウムイオン電池及び燃料電池等の化学電池、並びに太陽電池及びキャパシタ(コンデンサ)等の物理電池に使用されるようになってきている。これら電池の構成部材の基材に用いられる、鉄、アルミニウム、チタン及びその他金属、並びにそれらの合金等の金属基材を接着するために、酸により変性されたオレフィン系熱可塑性樹脂(以下、「酸変性ポリオレフィン」ともいう)を主成分とするホットメルト型接着剤組成物を用いると、比較的良好な接着力が得られることが知られている。
 電池用途に関しては、例えば、燃料電池は、電解質膜のプロトン伝導性を向上させるために加湿雰囲気で作動しており、さらに発電反応により水が発生するため、燃料電池を構成する部材に高い耐加水分解性が求められている。また、燃料電池の作動温度を高めることで出力密度が向上することができるため、燃料電池を小型化するなど観点からは、高温環境(例えば100℃以上)での使用が求められている。
 燃料電池を構成する部材のうち、ガスケット部材の高温環境での耐加水分解性に対処する技術として、例えば、特許文献1には、少なくとも、基材層と、前記基材層の両面側に配置された接着層とを備える積層体から構成されており、積層体は、120℃の水中に300時間静置された後における破断伸度保持率が、60%以上である、固体高分子形燃料電池用ガスケット部材が記載されている。特許文献2には、少なくとも、基材層と、前記基材層の両面側に配置された接着層とを備える積層体から構成されており、前記基材層は、ポリフェニルスルホンを含む、固体高分子形燃料電池用ガスケット部材が記載されている。

 本開示の一実施形態が解決しようとする課題は、高温かつ水分が存在する環境下における接着耐久性に優れた燃料電池用ガスケット部材を提供することにある。
 上記課題を解決するための手段には、以下の態様が含まれる。
[1] 基材層と、基材層の両面側に配置された接着層と、を備え、基材層は、ポリイミドを含み、破断応力が50N/mm以上であり、かつ、破断伸度が50%以上である、燃料電池用ガスケット部材。
[2] 基材層は、120℃の水の中に3000時間保持した後における破断伸度保持率が50%以上である、[1]に記載の燃料電池用ガスケット部材。
[3] 前記基材層は、120℃の水の中に3000時間保持した後における破断応力保持率が100%以下である、[1]又は[2]に記載の燃料電池用ガスケット部材。
[4] 前記基材層と前記接着層との間にプライマー層がさらに配置されている、[1]~[3]のいずれか1つに記載の燃料電池用ガスケット部材。
 本開示の一実施形態によれば、高温かつ水分が存在する環境下における接着耐久性に優れた燃料電池用ガスケット部材を提供することができる。
 以下、本開示に係る燃料電池用ガスケット部材について詳細に説明する。以下に記載する説明は、本開示に係る燃料電池用ガスケット部材の代表的な実施態様に基づいてなされることがあるが、本開示に係る燃料電池用ガスケット部材は、そのような実施態様に限定されるものではなく、本開示の目的の範囲内において、適宜、変更を加えて実施することができる。
 本開示において「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値及び上限値として含む範囲を意味する。
 本開示において「高温」とは、100℃以上を意味する。
 本開示において「水分が存在する環境」とは、例えば、対象物が水中に保持された環境である。
 本開示中に段階的に記載されている数値範囲において、ある数値範囲で記載された上限値又は下限値は、他の数値範囲の上限値又は下限値に置き換えられてもよい。本開示において、ある数値範囲で記載された上限値又は下限値は、実施例に示されている値に置き換えられてもよい。
 本開示において、特段の断りがない限り、分子量分布を有する化合物の分子量は、重量平均分子量(Mw)である。
 本開示において、2以上の好ましい態様の組み合わせは、より好ましい態様である。
[燃料電池用ガスケット部材]
 本開示に係る燃料電池用ガスケット部材(以下、単に「ガスケット部材」ともいう)は、基材層と、基材層の両面側に配置された接着層を備え、基材層は、ポリイミドを含み、破断応力が50N/mm以上であり、かつ、破断伸度が50%以上である。
 基材層は中間層であり、接着層は表面層である。
 基材層と接着層との間にプライマー層がさらに配置されていてもよい。プライマー層とは、基材層と接着層との間の接着力の向上に寄与する層である。
 ここで、燃料電池用ガスケット部材において、表面層は上表面及び下表面に配置される層であり、中間層は表面層以外の層である。
 ガスケット部材の典型的な層構成としては、接着層/基材層/接着層の3層構造、及び、接着層/プライマー層/基材層/プライマー層/接着層の5層構造が挙げられる。
 本開示に係るガスケット部材は、基材層と、基材層の両面側に配置された接着層を備える構成とし、基材層がポリイミドを含み、破断応力が50N/mm以上であり、かつ、破断伸度が50%以上であることにより、高温かつ水分が存在する環境下であっても耐加水分解性が向上し、接着耐久性に優れるものと推測される。特許文献1及び特許文献2には、基材層がポリイミドを含むことに着目した記載はない。
 本開示において、接着耐久性は、ガスケット部材の接着層を被着体(具体的には、厚み0.1mmのSUS304板)に接着させて得た接合体から試験片を作製し、当該試験片を120℃の水中において、500時間保持した後の剥離強度により評価するものとする。接着耐久性の評価方法及び条件の詳細は、後述の実施例に記載する。
(基材層)
 基材層は、ポリイミドを含む。基材層は、ポリイミドを含むことにより、耐熱性及び耐加水分解性に優れる。また、プライマー層が配置されている場合には、プライマー層との接着性に優れる。
 ポリイミドとは、分子内にイミド結合を含むポリマーである。
 基材層中のポリイミドの総量は、好ましくは60質量%以上、より好ましくは70質量%以上である。基材層中のポリイミドの総量の上限は特には限定されないが、本発明の一実施形態においては基材層中のポリイミドの総量は、好ましくは99.9質量%以下、より好ましくは98質量%以下、さらに好ましくは95質量%以下である。
 基材層には、耐熱性、耐加水分解性、易成形性等を目的として、ポリイミド以外のポリマー(以下、「その他のポリマーA」とも称する。)を含むことができる。
 その他のポリマーAの例としては、例えば、フェノール樹脂、ユリア樹脂、メラミン樹脂、ベンゾグアナミン樹脂、アルキド樹脂、不飽和ポリエステル樹脂、ビニルエステル樹脂、ジアリルテレフタレート樹脂、シリコーン樹脂、ウレタン樹脂、フラン樹脂、ケトン樹脂、キシレン樹脂、ベンゾオキサジン樹脂、活性エステル樹脂、アニリン樹脂、シアネートエステル樹脂、スチレン・無水マレイン酸(SMA)樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、ポリスチレン樹脂、ゴム変性ポリスチレン樹脂、アクリロニトリル-ブタジエン-スチレン(ABS)樹脂、アクリロニトリル-スチレン(AS)樹脂、ポリメチルメタクリレート樹脂、アクリル樹脂、ポリ塩化ビニル樹脂、ポリ塩化ビニリデン樹脂、ポリエチレンテレフタレート樹脂、エチレンビニルアルコール樹脂、酢酸セルロース樹脂、アイオノマー樹脂、ポリアクリロニトリル樹脂、ポリアセタール樹脂、ポリブチレンテレフタレート樹脂、ポリ乳酸樹脂、ポリフェニレンエーテル樹脂、変性ポリフェニレンエーテル樹脂、ポリカーボネート樹脂、ポリアリレート樹脂、ポリエーテルエーテルケトン樹脂、ポリケトン樹脂、液晶ポリエステル樹脂、フッ素樹脂、シンジオタクチックポリスチレン樹脂、環状ポリオレフィン樹脂、α-オレフィン共重合体、プロピレン系エラストマー、ポリイソプレン、水素化ポリイソプレン、ポリブタジエン、シクロオレフィンポリマー、シクロオレフィンコポリマー、ポリアミン、ポリアミド、メラミン樹脂、尿素樹脂、スチレン系熱可塑性樹脂、水酸基変性ポリオレフィン樹脂、グリシジルメタクリレート変性ポリオレフィン樹脂、ポリアミドイミド樹脂、ポリフェニルスルホン樹脂、ポリエーテルスルホン樹脂、ポリスルホン樹脂、ポリアミド樹脂、ポリフェニレンスルフィド樹脂、ポリエーテルイミド樹脂、ポリアミドイミド樹脂、ポリメタクリルイミド樹脂等が挙げられる。
 その他のポリマーAを含む場合において、基材層中のその他のポリマーの含有量は、例えば、0.1質量%以上であってよく、好ましくは1質量%以上、より好ましくは3質量%以上、特に好ましくは5質量%以上である。その他のポリマーAの含有量がこのような範囲にある場合に、ガスケット部材は、その他のポリマーAによる改良効果が高まる。
 その他のポリマーAを含む場合において、基材層中のその他のポリマーAの含有量は、好ましくは50質量%以下、より好ましくは35質量%以下、特に好ましくは20質量%以下である。その他のポリマーAの含有量がこのような範囲にある場合に、ガスケット部材は、耐熱性、耐加水分解性、及び易成形性をさらに向上させることができる。
 基材層の破断応力は、100N/mm以上であることが好ましく、150N/mm以上であることがより好ましい。破断応力の上限値は、例えば、500N/mmである。
 基材層の破断伸度は、50%以上であることが好ましく、60%以上であることがより好ましい。破断伸度の上限値は、例えば、200%である。
 基材層は、120℃の水の中に3000時間保持した後における破断伸度保持率が50%以上であることが好ましく、60%以上であることがより好ましく、70%以上であることがさらに好ましい。破断伸度保持率が50%以上であると、接着耐久性がより向上する。
 また、基材層は、120℃の水の中に3000時間保持した後における破断応力保持率が100%以下であることが好ましく、95%以下であることがより好ましく、90%以下であることがさらに好ましい。破断応力保持率が100%以下であると、接着耐久性がより向上する。
 本開示において、破断伸度保持率及び破断応力保持率は、以下の方法で測定される。
 ガスケット部材から、基材層を剥離する。剥離したサンプルの破断応力(初期破断応力)及び破断伸度(初期破断伸度)を測定する。また、剥離したサンプルを120℃の水に浸漬し、3000時間保持した後、破断応力及び破断伸度を測定する。得られた測定値を初期破断応力、初期破断伸度で除算し、破断応力保持率及び破断伸度保持率を算出する。破断応力及び破断伸度の測定は、JIS K 6251に記載の3号ダンベル状に打ち抜き、引張試験機を用いて、引張速度30mm/分、標線間距離を20mmの条件で引っ張ることにより行う。試験環境は23℃とし、2回測定した平均値を採用する。
 破壊応力保持率(%)=(120℃の水の中に3000時間保持した後の破断応力÷初期破断応力)×100
 破壊伸度保持率(%)=(120℃の水の中に3000時間保持した後の破断伸度÷初期破断伸度)×100
 基材層の軟化点は、好ましくは175℃以上、より好ましくは180℃以上、特に好ましくは185℃以上である。軟化点がこの範囲内であることで、ガスケット部材の耐熱性が向上する。
 基材層の160℃における貯蔵弾性率が500MPa以上であることが好ましく、700MPa以上であることがより好ましく、1000MPa以上であることが特に好ましい。基材層の170℃における貯蔵弾性率が500MPa以上であることが好ましく、700MPa以上であることがより好ましく、1000MPa以上であることが特に好ましい。該温度域の貯蔵弾性率が500MPa以上であると、接着時の熱圧着によるガスケット部材の変形・損傷を防止できる。
 耐熱性の点から基材層の圧縮クリープ試験における厚み変化率は、好ましくは30%以下、より好ましくは25%以下、特に好ましくは20%以下である。
 耐熱性の点から基材層の熱収縮試験における熱変化率は、好ましくは0.50%以下、より好ましくは0.30%以下、特に好ましくは0.20%以下である。
 ここで、本開示において、軟化点と貯蔵弾性率とは、引張粘弾性装置(日立ハイテクサンエンス社製DMS6100)を用いて求めた値である。具体的には、測定対象物を、周波数1Hz、昇温速度2℃/分で室温から250℃まで昇温し、貯蔵弾性率・損失弾性率・tanδの温度による変化を記録する。本開示において、軟化点とは、tanδの値が最高値を示した温度を意味する。
 基材層のメルトフローレートは、好ましくは1g/10min以上、より好ましくは2g/10min以上である。基材層のメルトフローレートは、好ましくは50g/10min以下、より好ましくは30g/10min以下である。基材層のメルトフローレートが下限値以下では溶融粘度が高くシート成形が困難になり、上限値以上では溶融張力が低すぎてやはりシート成形が困難になる傾向にある。
 基材層のメルトフローレートは、JIS K7210:2014(ISO 1133 2011)に準拠して測定した値である。基材層のメルトフローレートは、樹脂温度300℃、荷重2.16kgにて測定されたものである。
 基材層は、酸化防止剤、紫外線吸収剤、充てん剤、補強用繊維、離型剤、加工助剤、難燃剤、可塑剤、造核剤、帯電防止剤、顔料、染料、発泡剤、及びそれらの組み合わせから成る群より選択される添加剤をさらに含んでもよい。
(プライマー層)
 プライマー層は、接着耐久性を向上させる観点から、酸変性ポリオレフィン又はポリカーボネートジオールを含むことが好ましく、酸変性ポリオレフィンを含むことがより好ましい。
 プライマー層中の酸変性ポリオレフィン及びポリカーボネートジオールの含有量は、プライマー層の全量に対して、好ましくは50質量%以上であり、より好ましくは70質量%以上であり、特に好ましくは90質量%以上であり、100質量%であってもよい。酸変性ポリオレフィン及びポリカーボネートジオールの含有量がこのような範囲にある場合に、プライマー層の接着耐久性向上効果が高まる。
 本開示において、酸変性ポリオレフィンは、未変性のポリオレフィン(以降、単に「ポリオレフィン」とも称する。)が、不飽和カルボン酸、不飽和カルボン酸無水物、及びそれらの組み合わせから成る群より選択される酸化合物でグラフト変性されたものである。
 酸変性ポリオレフィンにおいて、ポリオレフィンを構成する単量体単位としては、例えば、エチレン、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン等のα-オレフィン、ブタジエン、イソプレン、クロロプレン等のジエン系モノマー、スチレン等の芳香族ビニル化合物、及びこれらの組み合わせから成る群より選択されるモノマーに由来する単量体単位が挙げられる。
 ポリオレフィンとして、ポリプロピレンが特に好ましい。ポリプロピレンは、プロピレン単位を主成分として含むポリマーであり、単独重合体でも共重合体でもよく、他のポリマー成分とのアロイ又はブレンドでも構わない。ポリプロピレンが共重合体又はアロイである場合、プロピレン単位の含有量は、好ましくは60質量%以上であり、更に好ましくは75質量%以上である。
 ポリプロピレンの具体例としては、非晶性ポリプロピレン、結晶性ポリプロピレン等の単独重合体、プロピレンを主成分とする共重合体、塩素化ポリプロピレン等のハロゲン変性体、ポリプロピレンと他のポリマーとのアロイもしくはブレンド等が挙げられる。ある態様において、ポリプロピレンは、プロピレンを主成分とする共重合体であることが好ましく、プロピレンを主成分とする共重合体としては、例えば、プロピレン-1-ブテン共重合体が挙げられる。
 ポリプロピレンの共重合体又はアロイを構成する他の単量体単位としては、エチレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン等のα-オレフィン、ブタジエン、イソプレン、クロロプレン、ジエンモノマー等のジエン系モノマー、酢酸ビニル、(メタ)アクリル酸エステル、スチレン等の芳香族ビニル化合物等、及びこれらの組み合わせから成る群より選択されるモノマーに由来する単量体単位が挙げられる。モノマーの炭素数は、好ましくは2~10、より好ましくは2~5である。
 ポリオレフィンの製造方法としては、重合触媒を用いる公知の製造方法が挙げられる。重合触媒としてはチーグラー触媒やメタロセン触媒が挙げられ、重合方法としてはスラリー重合や気相重合が挙げられる。
 酸変性ポリオレフィンを製造する際に用いる酸化合物は、不飽和カルボン酸、不飽和カルボン酸無水物、及びそれらの組み合わせから成る群より選択される。
 不飽和カルボン酸は、エチレン性二重結合及びカルボン酸基を同一分子内に持つ化合物であり、各種の不飽和モノカルボン酸及び不飽和ジカルボン酸等が挙げられる。これらの酸化合物は、1種のみを使用しても、2種以上を併用してもよい。
 不飽和モノカルボン酸の具体例としては、アクリル酸、メタクリル酸、クロトン酸及びイソクロトン酸等が挙げられる。
 不飽和ジカルボン酸の具体例としては、マレイン酸、フマル酸、イタコン酸、シトラコン酸、ナジック酸及びエンディック酸等が挙げられる。
 不飽和カルボン酸無水物は、エチレン性二重結合及びカルボン酸無水物基を同一分子内に持つ化合物であり、前記不飽和ジカルボン酸の酸無水物等が挙げられる。不飽和ジカルボン酸の酸無水物の具体例としては、無水マレイン酸、無水フマル酸、無水イタコン酸、無水シトラコン酸、無水ナジック酸及び無水エンディック酸等が挙げられる。
 これらの中で、変性効果が高いことから、マレイン酸及び無水マレイン酸が好ましく用いられ、無水マレイン酸が特に好ましく用いられる。即ち、プライマー層が含む酸変性ポリオレフィンとしては、無水マレイン酸変性ポリオレフィンであることが好ましい。
 グラフト変性の方法としては、公知の方法を採用することができる。例えば、有機過酸化物又は脂肪族アゾ化合物等のラジカル重合開始剤の存在下で、酸化合物を、ポリオレフィンとともに溶融状態又は溶液状態でグラフト反応させる方法が挙げられる。
 グラフト反応の温度は、溶液状態で反応させる場合は80~160℃、溶融状態で反応させる場合は150~300℃が好ましい。溶液状態、溶融状態それぞれにおいて、上記の反応温度範囲の下限値以上で反応率が高くなり、上記の反応温度範囲の上限値以下で樹脂の分子量低下を抑制でき、得られる酸変性ポリオレフィンの機械的強度を維持できる。
 使用するラジカル重合開始剤は、反応温度等を考慮して、市販の有機過酸化物から選定してよい。
 グラフト変性に用いた酸化合物の一部が未反応である場合は、接着力への悪影響を抑制するため、減圧留去等の公知の方法により、未反応の酸化合物を除去することが好ましい。
 酸変性ポリオレフィンにグラフトされている酸化合物の量は、好ましくは0.2質量%以上であり、より好ましくは0.4質量%以上であり、特に好ましくは0.6質量%以上である。このような範囲にグラフトされた酸化合物の量がある場合には、プライマー層の接着性を高めることができる。
 酸変性ポリオレフィンにグラフトされている酸化合物の量は、好ましくは10質量%以下であり、より好ましくは5質量%以下であり、特に好ましくは2質量%以下である。このような範囲にグラフトされた酸化合物の量がある場合には、分子量低下による物性低下を抑えることができる。
 本明細書において、酸変性ポリオレフィンにグラフトされている酸化合物の量は酸変性ポリオレフィンの酸価から次式で定義される。
 グラフト量(質量%)=酸価×M×100/(1000×56.1×V)
 式中、M及びVは次式で定義される。
 M=(酸化合物の分子量)+(酸化合物中の不飽和基の数)×1.008
 V=酸基の価数(但し、酸無水物基を含む場合には、酸無水物基を完全に加水分解したときの酸基の価数である)
 酸価は、試料1g中に含まれる酸を中和するのに要する水酸化カリウムのミリグラム数を示し、JIS K 0070:1992に準じて測定される。
 プライマー層において、酸変性ポリオレフィンの融点は、好ましくは50℃以上、より好ましくは60℃以上である。このような範囲に酸変性ポリオレフィンの融点がある場合には、プライマー層の耐熱性及び高温での接着力をより向上できる。
 プライマー層において、酸変性ポリオレフィンの融点は、好ましくは160℃以下、より好ましくは100℃以下である。このような範囲に酸変性ポリオレフィンの融点がある場合には、良好な熱圧着性を得ることができ、また低温での接着耐久性を向上できる。
 なお、本開示において融点とは、示差走査熱量計(DSC)を用い、一旦180℃で数分保持した後に0℃まで冷却し、その後毎分10℃ずつ200℃まで昇温する過程で生じる吸熱ピークの頂点の温度を意味する。
 酸変性ポリオレフィンの重量平均分子量(Mw)としては、10,000~300,000が好ましく、30,000~250,000がより好ましく、50,000~200,000が更に好ましい。
 酸性ポリオレフィンとしては、市販品を用いてもよく、市販品としては、例えば、三菱ケミカル(株)製「モディック」、三井化学(株)製「アドマー」、「ユニストール」、東洋紡(株)製「トーヨータック」、三洋化成工業(株)製「ユーメックス」、日本ポリエチレン(株)製「レクスパールEAA」「レクスパールET」、ダウ・ケミカル(株)製「プリマコール」、三井・デュポンポリケミカル製「ニュクレル」、アルケマ製「ボンダイン」が挙げられる。
 ポリカーボネートジオールとしては、例えば、低分子量ジオール又は/及びビスフェノールA等のビスフェノールと、エチレンカーボネート又は炭酸ジブチルエステル等の炭酸ジアルキルエステルとの反応生成物が挙げられる。
 低分子量ジオールとしては、エチレングリコール、プロピレングリコール、シクロヘキサンジメタノール、ネオペンチルグリコール、3-メチル-1,5-ペンタンジオール、1,6-ヘキサンジオール等が挙げられる。
 ポリカーボネートジオールとしては、市販品を用いてもよく、市販品としては、例えば、デュラノールT5650J、デュラノールT5652、デュラノールG3452(旭化成(株)製)、ETERNACOLL UH-50、ETERNACOLL UH-100(UBE(株)製)、ベネビオールHS0830B、ベネビオールNL1010DB(三菱ケミカル(株)製)が挙げられる。
 プライマー層には、接着性、耐加水分解性、耐熱性等を目的として、上に説明した酸変性ポリオレフィン及びポリカーボネートジオール以外のポリマー(以下、「その他のポリマーB」とも称する。)を含むことができる。プライマー層が、その他のポリマーBを含む場合、その他のポリマーBは、1種であってもよいし、2種以上であってもよい。
 その他のポリマーBとしては、例えば、フェノール樹脂、ユリア樹脂、メラミン樹脂、ベンゾグアナミン樹脂、アルキド樹脂、不飽和ポリエステル樹脂、ビニルエステル樹脂、ジアリルテレフタレート樹脂、シリコーン樹脂、ウレタン樹脂、フラン樹脂、ケトン樹脂、キシレン樹脂、熱硬化性ポリイミド樹脂、ベンゾオキサジン樹脂、活性エステル樹脂、アニリン樹脂、シアネートエステル樹脂、スチレン・無水マレイン酸(SMA)樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、ポリスチレン樹脂、ゴム変性ポリスチレン樹脂、アクリロニトリル-ブタジエン-スチレン(ABS)樹脂、アクリロニトリル-スチレン(AS)樹脂、ポリメチルメタクリレート樹脂、アクリル樹脂、ポリ塩化ビニル樹脂、ポリ塩化ビニリデン樹脂、ポリエチレンテレフタレート樹脂、エチレンビニルアルコール樹脂、酢酸セルロース樹脂、アイオノマー樹脂、ポリアクリロニトリル樹脂、ポリアミド樹脂、ポリアセタール樹脂、ポリブチレンテレフタレート樹脂、ポリ乳酸樹脂、ポリフェニレンエーテル樹脂、変性ポリフェニレンエーテル樹脂、ポリカーボネート樹脂、ポリサルホン樹脂、ポリフェニレンスルフィド樹脂、ポリエーテルイミド樹脂、ポリエーテルサルフォン樹脂、ポリアリレート樹脂、熱可塑性ポリイミド樹脂、ポリアミドイミド樹脂、ポリエーテルエーテルケトン樹脂、ポリケトン樹脂、液晶ポリエステル樹脂、フッ素樹脂、シンジオタクチックポリスチレン樹脂、環状ポリオレフィン樹脂、α-オレフィン共重合体、プロピレン系エラストマー、ポリイソプレン、水素化ポリイソプレン、ポリブタジエン、シクロオレフィンポリマー、シクロオレフィンコポリマー、ポリアミン、ポリアミド、メラミン樹脂、尿素樹脂、スチレン系熱可塑性樹脂、水酸基変性ポリオレフィン樹脂、グリシジルメタクリレート変性ポリオレフィン樹脂等が挙げられる。
 その他のポリマーBを含む場合において、プライマー層中のその他のポリマーBの含有量は、プライマー層の全量に対して、好ましくは0.1質量%以上、より好ましくは1質量%以上、特に好ましくは5質量%以上である。その他のポリマーBの含有量がこのような範囲にある場合に、その他のポリマーBによる改良効果が高まる。
 その他のポリマーBを含む場合において、プライマー層中のその他のポリマーBの含有量は、プライマー層の全量に対して、好ましく50質量%以下、より好ましくは35質量%以下、特に好ましくは20質量%以下である。添加量がこのような範囲にある場合に多層シートは、接着性、耐加水分解性、及び耐熱性をさらに向上させることができる。
 プライマー層は、さらに硬化剤を含むことが好ましい。硬化剤としては、酸性ポリオレフィン又はポリカーボネートジオール間に架橋構造を形成できる化合物であることが好ましい。硬化剤としては、接着耐久性を向上させる観点から、イソシアネート化合物、エポキシ化合物、カルボジイミド化合物、及びオキサゾリン化合物が挙げられ、イソシアネート化合物及びエポキシ化合物から選択される少なくとも1種であることがより好ましい。
 イソシアネート化合物は、イソシアネート基(-NCO)を2以上有する化合物(即ち、多官能イソシアネート化合物)であることが好ましく、2官能のジイソシアネート、アダクト構造、イソシアヌレート構造、ビュレット構造などの構造を有する3官能以上のイソシアネート等が挙げられる。
 イソシアネートとしては、市販品を用いてもよく、例えば、デュラネートTPA-100、デュラネートT4900-70B、デュラネートMFA-75B、デュラネートMHG80B、デュラネート21S-75E(旭化成(株)製)、タケネートA-3、タケネートA-50、タケネート500、タケネート600、スタビオD-370N、スタビオD-376N(三井化学(株)製)等が挙げられる。
 エポキシ化合物としては、ビスフェノールA型エポキシ樹脂(水添ビスフェノールA型エポキシ樹脂とは異なる)、ビスフェノールF型エポキシ樹脂などのビスフェノール型エポキシ樹脂;水添ビスフェノール型エポキシ樹脂;ノボラック型エポキシ樹脂;ビフェニル型エポキシ樹脂;スチルベン型エポキシ樹脂;ハイドロキノン型エポキシ樹脂;ナフタレン骨格型エポキシ樹脂;テトラフェニロールエタン型エポキシ樹脂;トリスヒドロキシフェニルメタン型エポキシ樹脂;ジシクロペンタジエンフェノール型エポキシ樹脂;3',4'-エポキシシクロヘキシルメチル-3,4-エポキシシクロヘキサンカルボキシレート、2,2-ビス(ヒドロキシメチル)-1-ブタノールの1,2-エポキシ-4-(2-オキシラニル)シクロヘキサン付加物などの脂環式エポキシ樹脂;ヘキサヒドロ無水フタル酸のジグリシジルエステルなどの多塩基酸のポリグリシジルエステル;ソルビトールポリグリシジルエーテル、ソルビタンポリグリシジルエーテル、ペンタエリスリトールポリグリシジルエーテル、トリメチロールプロパンポリグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル、ジグリセロールポリグリシジルエーテル、グリセロールポリグリシジルエーテル、ヘキサンジオールジグリシジルエーテル、水添ビスフェノールAジグリシジルエーテルおよびシクロヘキサンジメタノールジグリシジルエーテルなどのグリシジルエーテル;ポリブタジエンまたはポリイソプレン等のジエンポリマー型エポキシ樹脂;テトラグリシジルジアミノジフェニルメタン、テトラグリシジルビスアミノメチルシクロヘキサン、ジグリシジルアニリン、テトラグリシジルメタキシリレンジアミンなどのグリシジルアミン型エポキシ樹脂;トリアジン又はヒダントイン等の複素環含有エポキシ樹脂が挙げられる。
 エポキシ化合物としては、市販品を用いてもよく、例えば、EPICLON HP7200、EPICLON HP4700、EPICLON HP4710(DIC(株)製)、jER828、jER157S70(三菱ケミカル(株)製)、JP-100、JP-200(日本曹達(株)製)、EPPN-501H、NC-7000(日本化薬(株)製)、TETRAD-C、TETRAD-X(三菱ガス化学(株)製)等が挙げられる。
 硬化剤の添加量は、酸性ポリオレフィン又はポリカーボネートジオールの種類及び含有量、その他のポリマーBの種類及び含有量等に応じて、適宜決定することができる。硬化剤は、1種のみを用いてもよく、2種以上を用いてもよい。
 プライマー層においてイソシアネート化合物を使用する場合、イソシアネート化合物の添加量は、酸変性ポリオレフィンの含有量に対して、0.1質量%~50質量%が好ましく、5質量%~40質量%がより好ましく、10質量%~35質量%が更に好ましい。上記範囲において、多層シートの接着耐久性を向上させ、かつ形状安定性が得易い傾向となる。
 プライマー層においてエポキシ化合物を使用する場合、エポキシ化合物の添加量は、酸変性ポリオレフィンの含有量に対して、0.1質量%~40質量%が好ましく、1質量%~30質量%がより好ましく、5質量%~20質量%が更に好ましい。上記範囲において、多層シートの接着耐久性を向上させ、かつ過硬化を抑制し易い傾向となる。
 プライマー層には、硬化性の観点から、イミダゾール化合物、ジオクチルスズラウレート、アミン化合物、リン化合物等から選択される添加剤(以下、「添加剤X」とも称する。)を添加してもよい。添加剤Xは、上記硬化剤の反応促進の観点から添加される触媒であってもよい。
 添加剤Xの添加量は、硬化剤の種類及び使用量、酸変性ポリオレフィンの種類及び使用量等に応じて、適宜決定することができる。添加剤Xは、1種のみを用いてもよく、2種以上を用いてもよい。
 プライマー層は、酸化防止剤、紫外線吸収剤、充てん剤、補強用繊維、離型剤、加工助剤、難燃剤、可塑剤、造核剤、帯電防止剤、顔料、染料、発泡剤、及びそれらの組み合わせから成る群より選択される添加剤をさらに含んでもよい。
<接着層>
 接着層は、被着体に対して付着性を発現する層である。接着層は、ポリエチレン、ポリプロピレン、エチレン-プロピレン共重合体、スチレン系熱可塑性エラストマー、ポリエステル、ポリアミド、及び、酸変性ポリオレフィンから選択される少なくとも1種を含む層であることが好ましく、酸変性ポリオレフィンを含む層であることがより好ましい。
 接着層が含む酸変性ポリオレフィンにおいて、ポリオレフィンを構成する単量体単位としては、例えば、エチレン、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン等のα-オレフィン、ブタジエン、イソプレン、クロロプレン等のジエン系モノマー、スチレン等の芳香族ビニル化合物、及びこれらの組み合わせから成る群より選択されるモノマーに由来する単量体単位が挙げられる。モノマーの炭素数は、好ましくは2~10、より好ましくは2~5である。
 これらの中でも、ポリエチレン及びポリプロピレンのポリマーブレンド、エチレン-プロピレン共重合体、並びにそれらの組み合わせから成る群より選択されるポリオレフィンが、被着体への高い接着力を有するため好ましい。
 ポリエチレンは、エチレン単位を主成分として含むポリマーであり、単独重合体でも、共重合体でもよい。共重合体である場合、ポリエチレンにおけるエチレン単位の含有量は好ましくは50質量%以上であり、70質量%以上であってもよい。ポリエチレンの具体例としては、低密度ポリエチレン、高密度ポリエチレン、線状低密度ポリエチレン等の単独重合体、エチレン-ジエンモノマー共重合体、エチレン-酢酸ビニル共重合体、エチレン-アクリル酸エステル共重合体、エチレン-メタクリル酸エステル共重合体等の共重合体、塩素化ポリエチレン等のハロゲン変性体等が挙げられる。
 ポリプロピレンは、プロピレン単位を主成分として含むポリマーであり、単独重合体でも、共重合体でもよい。共重合体である場合、ポリプロピレンにおけるプロピレン単位の含有量は好ましくは50質量%以上であり、70質量%以上であってもよい。ポリプロピレンの具体例としては、非晶性ポリプロピレン、結晶性ポリプロピレン等の単独重合体、プロピレン-ジエンモノマー共重合体等の共重合体、塩素化ポリプロピレン等のハロゲン変性体等が挙げられる。
 エチレン-プロピレン共重合体は、エチレン単位とプロピレン単位を含むポリマーであり、エチレン単位とプロピレン単位のみから構成されてもよく、エチレン単位とプロピレン単位に加えてその他の単量体単位をさらに含んでもよい。その他の単量体単位を含むエチレン-プロピレン共重合体としては、例えば、エチレン-プロピレン-ジエンモノマー共重合体が挙げられる。エチレン-プロピレン共重合体におけるエチレン単位とプロピレン単位の総量は好ましくは50質量%以上、より好ましくは70質量%以上、さらに好ましくは80質量%以上、特に好ましくは90質量%以上であり、100質量%であってもよい。
 ポリオレフィンには、これらの樹脂の複数成分からなる物理的ブレンドの他、成形機内にて異種高分子間で官能基を反応させた反応ブレンド、複数セグメントから成るグラフト共重合体やブロック共重合体、これらを相溶化剤として用いた物理的ブレンドをミクロ分散させた組成物等も包含される。
 ポリオレフィンに含まれる全単量体単位において、エチレン単位とプロピレン単位の合計量は、好ましくは50質量%以上、より好ましくは70質量%以上、さらに好ましくは80質量%以上、特に好ましくは90質量%以上であり、100質量%であってもよい。ポリオレフィンに含まれるエチレン単位とプロピレン単位の質量比率(エチレン単位/プロピレン単位)は、好ましくは10/90~40/60であり、より好ましくは15/85~35/65である。エチレン単位の質量比率がこの範囲の下限値以上であることで、酸変性ポリオレフィンの熱圧着性が向上し、接着力を向上できる。エチレン単位の質量比率がこの範囲の上限値以下であることで、高温での接着力を向上できる。エチレン単位とプロピレン単位の質量比率を上に示した範囲内とすることによって、高温での接着耐久性と低温での接着耐久性を両立させることができる。なお、ポリオレフィンがポリエチレン及びポリプロピレンのポリマーブレンドである場合に、「ポリオレフィンに含まれるエチレン単位とプロピレン単位の質量比率」は、ポリエチレン及びポリプロピレンに含まれる全てのエチレン単位とプロピレン単位におけるエチレン単位とプロピレン単位の質量比率を意味する。
 エチレン単位及びプロピレン単位の質量比率は、IRスペクトルにおけるポリエチレンの特性吸収(719cm-1)とポリプロピレンの特性吸収(1167cm-1)の吸光度比率から決定される。具体的には、エチレン単位とプロピレン単位の吸光度比率を質量比率に変換するための検量線を利用する。検量線は市販のポリエチレンとポリプロピレンを各種の比率で配合し、配合比率と吸光度比率をプロットして作成できる。
 ポリエチレン、ポリプロピレン及びエチレン-プロピレン共重合体は、エチレン単位及びプロピレン単位以外の単量体単位を含んでもよい。エチレン単位及びプロピレン単位以外の単量体単位を形成するその他のモノマーの例としては、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン等のα-オレフィン、ブタジエン、イソプレン、クロロプレン等のジエン系モノマー、酢酸ビニル、アクリル酸エステル、アクリル酸、メタクリル酸、メタクリル酸エステル等の不飽和カルボン酸及びその誘導体、スチレン等の芳香族ビニル化合物等が挙げられる。ポリオレフィンにおけるエチレン単位及びプロピレン単位以外の単量体単位の含有量は、好ましくは30質量%以下、より好ましくは20質量%以下、特に好ましくは10質量%以下である。このような範囲にエチレン単位及びプロピレン単位以外の単量体単位の含有量があると、ポリオレフィンの耐水性、耐薬品性、耐久性等の特性が高まるとともに、ポリオレフィンを低コストで製造することが可能となる。
 ポリオレフィンの製造方法としては、重合触媒を用いる公知の製造方法が挙げられる。重合触媒としてはチーグラー触媒やメタロセン触媒が挙げられ、重合方法としてはスラリー重合や気相重合が挙げられる。ポリプロピレンブロックポリマーと称される耐衝撃性ポリプロピレンは、実質的にポリプロピレンとプロピレン-エチレンランダム共重合体の混合物であり、プロピレンの単独重合体を得る第一工程とプロピレン-エチレンランダム共重合体を得る第二工程から成るプロセスで製造できる。
 ポリオレフィンを酸変性する際に用いる酸化合物、酸変性の方法や条件、酸変性量については、既にプライマー層の説明で記載したとおりであり、ここでは説明を省略する。
 接着層が含む酸変性ポリオレフィンの重量平均分子量(Mw)としては、50,000~1,000,000が好ましく、100,000~750,000がより好ましく、150,000~500,000が更に好ましい。
 接着層において、酸変性ポリオレフィンの融点は、好ましくは130℃以上、より好ましくは135℃以上である。このような範囲に酸変性ポリオレフィンの融点がある場合には、接着層の耐熱性や高温での接着力を向上できる。
 接着層において、酸変性ポリオレフィンの融点は、好ましくは160℃以下、より好ましくは150℃以下である。このような範囲に酸変性ポリオレフィンの融点がある場合には、良好な熱圧着性を得ることができ、また低温での接着耐久性を向上できる。
 酸変性ポリオレフィンのメルトフローレートは、好ましくは3g/10min以上、より好ましくは7g/10min以上である。酸変性ポリオレフィンのメルトフローレートは、好ましくは50g/10min以下、より好ましくは30g/10min以下である。
 接着層のメルトフローレートとは、JIS K7210:2014(ISO 1133 2011)に準拠して測定した値である。接着層のメルトフローレートは、樹脂温度230℃、荷重2.16kgにて測定されたものである。
 接着層における酸変性ポリオレフィンの含有量は、接着層の全量に対して2質量%以上であってよい。例えば、酸変性ポリオレフィンは未変性のポリオレフィンと混合して使用してよく、酸変性度が高い酸変性ポリオレフィンを使用する場合には、接着層の全量に対して2質量%程度の少量を使用してもよい。一実施形態においては、接着層における酸変性ポリオレフィンの含有量は、接着層の全量に対して好ましくは30質量%以上、より好ましくは70質量%以上、特に好ましくは90質量%以上であり、100質量%であってもよい。
 接着層には、低温での接着力、接着耐久性、成形安定性向上、及び基材層との接着性等の改良を目的として、酸変性ポリオレフィン以外のポリマー(以下、その他のポリマーCという)を添加することができる。その他のポリマーCとしては、例えばスチレン-ブタジエン-スチレンブロック共重合体及びその水素添加物、スチレン-イソプレン-スチレンブロック共重合体及びその水素添加物、並びにスチレン-イソブチレン-スチレンブロック共重合体等のスチレン系ブロック共重合体、ポリオレフィンにスチレン単独重合体や共重合体をグラフトさせたスチレン系グラフト共重合体等が挙げられる。また、ポリエチレン、ポリプロピレン及びエチレン-プロピレン共重合体等の未変性のポリオレフィンをその他のポリマーCとして添加してもよい。
 その他のポリマーCを使用する場合、接着層におけるその他のポリマーCの含有量の下限は、好ましくは1質量%以上、より好ましくは2質量%以上、特に好ましくは3質量%以上である。添加量がこのような範囲にある場合に、その他のポリマーCによる改良効果が高まる。
 その他のポリマーCを使用する場合、接着層におけるその他のポリマーCの含有量の上限としては、好ましくは50質量%以下、より好ましくは30質量%以下、特に好ましくは10質量%以下である。添加量がこのような範囲にある場合に、接着層が高い耐熱性及び高い高温での接着力を得ることができる。上述した通り、酸変性度が高い酸変性ポリオレフィンを使用する場合には酸変性ポリオレフィンの含有量を低減できる。このような場合に、未変性のポリオレフィンの含有量は高くてもよく、接着剤組成物における未変性のポリオレフィンの含有量の上限は98質量%であってもよい。
 接着層には架橋性樹脂を添加してもよいが、接着層において架橋性樹脂は少量であるか、又は全く存在しないことが好ましい。架橋性樹脂が少ないと、酸変性ポリオレフィンの結晶性が高まり、耐熱性及び耐加水分解性が向上する。架橋性樹脂が少ないと、架橋形成により分子量が過剰に大きくなることを抑制でき、接着層の成形性が向上する。接着層における架橋性樹脂の含有量は、好ましくは3質量%未満であり、より好ましくは1質量%未満であり、特に好ましくは0.5質量%未満であり、0質量%であってもよい。架橋性樹脂は、接着層の主成分を架橋することが可能であり、例えば、フェノールノボラック変性エポキシ樹脂、オキサゾリン基含有スチレン樹脂、エポキシ基含有ポリオレフィン樹脂等の複数の官能基を有する樹脂が挙げられる。
 接着層は、酸化防止剤、紫外線吸収剤、充てん剤、補強用繊維、離型剤、加工助剤、難燃剤、可塑剤、造核剤、帯電防止剤、顔料、染料、発泡剤、及びそれらの組み合わせから成る群より選択される添加剤をさらに含んでもよい。
 基材層は10μm~300μmの範囲内の厚みを有することが好ましく、30μm~250μmの範囲内の厚みを有することがより好ましく、50μm~200μmの範囲内の厚みを有することが特に好ましい。基材層の厚みがこの下限値以上において、十分な剛性が得られる。基材層の厚みがこの上限値以下において、ガスケット部材を組み込んだ燃料電池の厚みへの影響を低減できる。
 プライマー層は1μm~20μmの範囲内の厚みを有することが好ましく、5μm~20μmの範囲内の厚みを有することがより好ましく、10μm~20μmの範囲内の厚みを有することが特に好ましい。プライマー層の厚みがこの下限値以上において、十分な接着性が得られる。プライマー層の厚みがこの上限値以下において、ガスケット部材を組み込んだ燃料電池の厚みへの影響を低減できる。
 接着層は10μm~200μmの範囲内の厚みを有することが好ましく、20μm~150μmの範囲内の厚みを有することがより好ましく、30μm~100μmの範囲内の厚みを有することが特に好ましい。接着層の厚みがこの下限値以上において、接着不良の発生を抑制できる。接着層の厚みがこの上限値以下において、ガスケット部材からの接着剤のはみ出しを防止でき、ガスケット部材を組み込んだ燃料電池の不具合の発生を防止できる。
 このような範囲にガスケット部材の各層の厚みを制御することにより、ガスケット部材及びそれを用いた接合体が優れた接着性能、耐久性、生産性、及び経済性を発揮できる。
 ガスケット部材の総厚みとしては、30μm~400μmであることが好ましく、50μm~350μmであることがより好ましく、50μm~300μmであることが特に好ましい。
 なお、本開示において、ガスケット部材及びガスケット部材を構成する各層の厚みは、ガスケット部材の主面に対して垂直な断面を有する切片を作製し、デジタルマイクロスコープVHS-8000(株式会社キーエンス製)を用いて測定して得られた3か所の厚みの算術平均値とする。
 基材層及び接着層は、一般には、それぞれ、原料である樹脂組成物から製造される。基材層、及び接着層の原料である樹脂組成物とは、それぞれ、上にて説明した基材層及び接着層の構成成分から成る、樹脂を主成分とする組成物である。
 基材層及び接着層を形成する樹脂組成物は、主成分となる樹脂及び必要に応じてその他の成分を、押出機、バンバリーミキサー、又は熱ロール等で溶融混練し、ダイスヘッドのノズル孔より押出されたストランドを引っ張りながら水等で冷却固化し、ペレット状に切断する方法等で製造できる。
 基材層に用いられる樹脂組成物の溶融混練の温度は、好ましくは150℃~320℃、より好ましくは180℃~300℃であり、混練時間は、通常0.5分~20分であり、好ましくは1分~15分である。
 接着層に用いられる樹脂組成物の溶融混練の温度は、好ましくは150℃~270℃、より好ましくは170℃~250℃であり、混練時間は、通常0.5分~20分であり、好ましくは1分~15分である。
 基材層及び接着層は、このようにして得られた基材層に用いられる樹脂組成物、及び、接着層に用いられる樹脂組成物を、従来公知の方法(例えば、押出成形)を用いてフィルム状に成形することにより得ることができる。
 プライマー層は、基材層の少なくとも一方の面側に、塗布法を用いて形成することが好ましい。即ち、プライマー層は、塗布層であることが好ましい。例えば、既述したプライマー層の成分を溶媒に溶解又は分散させて、プライマー層形成組成物を調製し、基材層上にプライマー層形成組成物を塗布手段を用いて塗布し、溶媒を揮散させて、塗膜付きの基材層を形成し、得られた塗膜付きの基材層と接着層とを接着させた後、塗膜を硬化させることにより、プライマー層を形成することができる。
 溶媒としては、プライマー層の成分を溶解又は分散できる有機溶媒が挙げられる。
 プライマー層形成組成物の塗布手段としては、バーコーター、スプレーガン、ディスペンサー、ロールコーター、カーテンコーター、ディップコーター等が挙げられる。
 溶媒を揮散させる温度及び時間としては、溶媒の種類等を考慮して適宜設定することができ、例えば、50℃~200℃、0.1分~5分とすることができる。
 本開示に係るガスケット部材は、破断応力が50N/mm以上であり、かつ、破断伸度が50%以上である。これにより、高温かつ水分が存在する環境下であっても耐加水分解性が向上し、接着耐久性に優れる。
 破断応力は、50N/mm以上であることが好ましく、60N/mm以上であることがより好ましい。破断応力の上限値は、例えば、100N/mmである。
 破断伸度は、50%以上であることが好ましく、60%以上であることがより好ましい。破断伸度の上限値は、例えば、1,000%である。
 破断応力及び破断伸度の測定方法は、上記のとおりである。
 本開示に係るガスケット部材は、以下のように製造することができる。
 まず、塗膜付き基材層及び接着層を、それぞれ予め用意する。
 次いで、基材層の塗膜が配置された面と、接着層とを対向させて、熱ラミネート加工して多層化させた積層体を得る。
 次いで、積層体を養生して、塗膜を硬化させて、ガスケット部材を得る。
 熱ラミネートは、公知のラミネーターを用いて行うことができる。
 ラミネート条件としては、制限されず、一般的な条件を適用できる。
 ラミネート温度は、50℃~200℃であることが好ましく、80℃~150℃であることがより好ましい。
 ラミネート時の搬送速度としては、0.01m/分~200m/分であることが好ましく、0.1m/分~100m/分であることがより好ましい。
 ラミネート圧としては、0.01MPa~10MPaが好ましく、0.1MPa~5MPaがより好ましい。
 熱ラミネ-ト後の積層体を養生することにより、塗膜の硬化が進行し、基材層とプライマー層と接着層とがより強固に接着したガスケット部材が得られる。養生条件としては、例えば、40℃~150℃の温度条件下に、0.5日~7日間、積層体を静置すればよい。
 本開示に係るガスケット部材は、金属、ガラス、セラミックス又はプラスチック等各種の材料で形成されている被着体と接着できる。これによりガスケット部材と被着体とを含む接合体を作製できる。例えば、ガスケット部材を含む接合体を、層状電池の部材・部品として利用できる。
 被着体として用いられる金属は、一般に知られる金属板、金属平面板もしくは金属箔であってよく、鉄、銅、アルミニウム、鉛、亜鉛、チタン、クロム、ステンレス等を使用できる。これらの中でも、鉄、アルミニウム、チタン、ステンレスが特に好ましい。
 被着体として用いられるプラスチックには、各種の熱可塑性又は熱硬化性樹脂を使用できる。ガラス又はセラミックス等の無機物、金属又は炭素等のフィラー又は繊維を樹脂に複合化した複合材料を用いてもよい。
 本開示に係るガスケット部材は、燃料電池用であり、燃料電池の電解質膜とセパレータとの間に配置されるガスケット部材である。例えば、本開示に係るガスケット部材において、一方の接着層は、電解質膜側に配置され、他方の接着層は、セパレータ側に配置される。
 以下に、実施例を示し、本発明をより具体的に説明する。ただし、本開示は、以下の実施例に制限されるものではない。
1.基材層材料
・ポリイミドフィルム(PIフィルム):
 PIフィルムとしては、ユーピレックス125RN(厚み125μm、UBE社製)を使用した。
・ポリフェニルスルホンフィルム(PPSUフィルム):
 PPSUフィルムとしては、レーデルR-5000(ソルベイ社製)を使用し、Tダイ押し出し機により、厚さ70μmのフィルムを作製して使用した。
2.プライマー層材料
<主剤>
・酸変性ポリオレフィン-1(PO-1)
 プロピレン-ブテン-1共重合体、融点:70℃,分子量:Mw100,000,無水マレイン酸変性率:1.1質量%
・酸変性ポリオレフィン-2(PO-2)
 プロピレン-ブテン-1 共重合体,融点 80℃,分子量 Mw90,000,無水マレイン酸変性率 1.1質量% 
・ポリカーボネートジオール-1(PD-1)
 デュラノールT5650J(旭化成株式会社製)
<硬化剤>
・イソシアネート化合物-1
 デュラネートTPA-100(旭化成株式会社製)
・イソシアネート化合物-2
 デュラネートT4900-70B(旭化成株式会社製)
・エポキシ化合物-1
 EPICLON HP-7200(DIC株式会社製)
<添加剤X>
・イミダゾール化合物-1
 キュアゾールC11Z(四国化成株式会社製)
・ジオクチルスズラウレート
 試薬(富士フイルム和光純薬株式会社製)
3.接着層材料
・TM55(東亞合成製、アロンメルト(登録商標)TM55、融点142℃)を使用し、Tダイ押し出し機により、厚さ55μmのフィルムを作製した。
<フィルムの表面処理>
・基材層:コロナ処理機(ナビダス社製、ポリダイン1、放電量:81.5W・min/m、1往復)を用いて両面処理したものを使用した。
・接着層:コロナ処理機(ナビダス社製、ポリダイン1、放電量:81.5W・min/m、1往復)を用いて、片面(プライマー層と貼り合わせる面のみ)処理したものを使用した。
<プライマー層形成用組成物>
 プライマー層形成用組成物として、プライマー1(P-1)~プライマー3(P-3)を下記のとおり調製した。
・プライマー1(P-1)の調製
 ポリカーボネートジオール-1(PD-1)67.0gを、トルエン33.0g、メチルエチルケトン14.9gの混合溶剤に溶解させた後に、イソシアネート化合物-1 30.1gを溶解させ、プライマー1(P-1)を得た。
 
・プライマー2(P-2)の調製
 酸変性ポリオレフィン-1(PO-1)14.9gを、メチルエチルケトン36.2g、メチルシクロヘキサン50.8gの混合溶剤に60℃加温下で溶解させた後に、ジオクチルスズラウレート0.3g、イソシアネート化合物-1 2.4g、イソシアネート化合物-2 2.4gを溶解させ、プライマー2(PO-2)を得た。
・プライマー3(P-3)の調製
 酸変性ポリオレフィン-2(PO-2)20.0gを、トルエン35.5g、メチルエチルケトン8.3g、メチルシクロヘキサン82.9gの混合溶剤に60℃加温下で溶解させた後に、エポキシ化合物-1 2.0g、イミダゾール化合物-1 0.03gを溶解させ、プライマー3(PO-3)を得た。
 プライマー1(P-1)~プライマー3(P-3)の組成を、下記の表1にまとめて示す。表1中、P-1~P-3は、それぞれ、プライマー1(P-1)~プライマー3(P-3)に対応する。組成の単位は「g」である。
(実施例1)
 プライマー1(P-1)をポリイミドフィルム(PI、厚さ125μm)の片面にバーコーターで塗布厚10μm(dry)として塗布し、100℃で1分間溶媒を揮散させることで、塗膜付フィルム(塗膜付き基材層)を得た。その後、得られた塗膜付フィルムの塗膜面と、TM55(酸変性ポリプロピレンフィルム;厚さ55μm)とを熱ラミネート(常温(23℃)、0.3m/min、0.3MPa)によって貼り合わせた。PIフィルムの未塗布面に対しても同様にして、プライマー1(P-1)を塗布し、TM55との貼り合わせを行って積層体を得た。次いで、得られた積層体を、60℃で2日間養生することにより、塗膜を硬化させて、接着層(厚さ55μm)/プライマー層(厚さ10μm)/基材層(厚さ125μm)/プライマー層(厚さ10μm)/接着層(厚さ55μm)が順に積層されたガスケット部材(厚み255μm)を得た。
(実施例2)
 プライマー2(P-2)をポリイミドフィルム(PI、厚さ125μm)の片面にバーコーターで塗布厚10μm(dry)として塗布し、100℃で1分間溶媒を揮散させることで、塗膜付フィルム(塗膜付き基材層)を得た。その後、得られた塗膜付フィルムの塗膜面と、TM55(酸変性ポリプロピレンフィルム;厚さ55μm)とを熱ラミネート(100℃、0.3m/min、0.3MPa)によって貼り合わせた。PIフィルムの未塗布面に対しても同様にして、プライマー2(P-2)を塗布し、TM55との貼り合わせを行って積層体を得た。次いで、得られた積層体を、100℃で4日間養生することにより、塗膜を硬化させて、接着層(厚さ55μm)/プライマー層(厚さ10μm)/基材層(厚さ125μm)/プライマー層(厚さ10μm)/接着層(厚さ55μm)が順に積層されたガスケット部材(厚み255μm)を得た。
(実施例3)
 プライマー3(P-3)をポリイミドフィルム(PI、厚さ125μm)の片面にバーコーターで塗布厚10μm(dry)として塗布し、100℃で1分間溶媒を揮散させることで、塗膜付フィルム(塗膜付き基材層)を得た。その後、得られた塗膜付フィルムの塗膜面と、TM55(酸変性ポリプロピレンフィルム;厚さ55μm)とを熱ラミネート(100℃、0.3m/min、0.3MPa)によって貼り合わせた。PIフィルムの未塗布面に対しても同様にして、プライマー3(P-3)を塗布し、TM55との貼り合わせを行って積層体を得た。次いで、得られた積層体を、80℃で2日間養生することにより、塗膜を硬化させて、接着層(厚さ55μm)/プライマー層(厚さ10μm)/基材層(厚さ125μm)/プライマー層(厚さ10μm)/接着層(厚さ55μm)が順に積層されたガスケット部材(厚み255μm)を得た。
(比較例1)
 ポリイミドフィルムを、ポリフェニルスルホンフィルム(PPSU、厚さ70μm)に変更したこと以外は、実施例1と同様の方法で、ガスケット部材(厚み200μm)を得た。
(比較例2)
 ポリイミドフィルムを、ポリフェニルスルホンフィルム(PPSU、厚さ70μm)に変更したこと以外は、実施例2と同様の方法で、ガスケット部材(厚み200μm)を得た。
(比較例3)
 ポリイミドフィルムを、ポリフェニルスルホンフィルム(PPSU、厚さ70μm)に変更したこと以外は、実施例3と同様の方法で、ガスケット部材(厚み200μm)を得た。
 実施例1~実施例3で用いたポリイミドフィルム、比較例1~比較例3で用いたポリフェニルスルホンフィルムについて、破断伸度保持率及び破断応力保持率を測定した。結果を表2に示す。
<破断伸度保持率及び破断応力保持率>
 PIフィルム及びPPSUフィルムの破断応力(初期破断応力)及び破断伸度(初期破断伸度)を測定した。また、PIフィルム及びPPSUフィルムを120℃の水に浸漬し、3000時間保持した後、破断応力及び破断伸度を測定した。得られた測定値を初期破断応力、初期破断伸度で除算し、破断応力保持率及び破断伸度保持率を算出した。破断応力及び破断伸度の測定は、JIS K 6251に記載の3号ダンベル状に打ち抜き、引張試験機を用いて、引張速度30mm/分、標線間距離を20mmの条件で引っ張ることにより行った。試験環境は23℃とし、2回測定した平均値を採用した。
 破壊応力保持率(%)=(120℃の水の中に3000時間保持した後の破断応力÷初期破断応力)×100
 破壊伸度保持率(%)=(120℃の水の中に3000時間保持した後の破断伸度÷初期破断伸度)×100
(評価)
 得られた実施例1~3、比較例1~3のガスケット部材を用いて、以下の測定及び評価を実施した。
<破断応力、破断伸度>
 破断応力及び破断伸度の測定は、JIS K 6251に記載の3号ダンベル状に打ち抜き、引張試験機を用いて、引張速度30mm/分、標線間距離を20mmの条件で引っ張ることにより行った。試験環境は23℃とし、2回測定した平均値を採用した。結果を表3に示す。
<初期剥離強度>
 以下に示す温水剥離試験により、初期剥離強度を測定した。
 被着体として厚み0.1mmのSUS304板を用い、実施例及び比較例で製造したガスケット部材をSUS304板で挟んで、精密プレス機で熱圧着(180℃,3秒,1MPa)し、接合体を作製した。この接合体を、幅10mmの短冊状にカットして試験片とした。試験片の接着部は幅10mm、長さ15mmであった。温水剥離試験では、計測スタンド(株式会社イマダ製、MX2-1000N)にロードセル(株式会社イマダ製、eDPU-50N)を取り付け、底にフックを取り付けた加熱水槽中に95℃の温水を満たし、試験片を浸漬した状態で30mm/minで剥離させて初期剥離強度(N/mm)を測定した。結果を表3に示す。
<水中での接着耐久性>
 高温かつ水中での接着耐久性を評価するために、上記で作製した試験片を純水の入った耐圧容器に投入し、耐圧容器ごと120℃のオーブンで加温し、500時間保持した後に、耐圧容器から試験片を取り出し、上述の温水剥離試験を実施することで、剥離強度(N/mm)を測定した。得られた結果を、下記の評価基準により評価した。結果を表3に示す。
[評価基準]
 A:500時間浸漬後の剥離強度が0.65N/mm以上である。
 B:500時間浸漬後の剥離強度が0.50N/mm以上0.65N/mm未満である。
 C:500時間浸漬後の剥離強度が0.40N/mm以上0.50N/mm未満である。
 D:500時間浸漬後の剥離強度が0.40N/mm未満である。
 表3中、P-1~P-3は、それぞれ、プライマー1(P-1)~プライマー3(P-3)に対応する。
 表3に示されるように、基材層がポリイミドを含み、破断応力が50N/mm以上であり、かつ、破断伸度が50%以上である実施例のガスケット部材は、基材層がポリイミドを含まない比較例との対比において、高温かつ水分が存在する環境下における接着耐久性に優れることが分かる。

Claims (4)

  1.  基材層と、前記基材層の両面側に配置された接着層と、を備え、
     前記基材層は、ポリイミドを含む、
     破断応力が50N/mm以上であり、かつ、破断伸度が50%以上である、
     燃料電池用ガスケット部材。
  2.  前記基材層は、120℃の水の中に3000時間保持した後における破断伸度保持率が50%以上である、請求項1に記載の燃料電池用ガスケット部材。
  3.  前記基材層は、120℃の水の中に3000時間保持した後における破断応力保持率が100%以下である、請求項1又は請求項2に記載の燃料電池用ガスケット部材。
  4.  前記基材層と前記接着層との間にプライマー層がさらに配置されている、請求項1又は請求項2に記載の燃料電池用ガスケット部材。
