Abstract

本発明のβ型サイアロン蛍光体は、ユーロピウムが固溶したβ型サイアロン蛍光体であって、FT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3500cm-1のKM値をGとしたとき、E,F,Gが、1.8<F/Eかつ1.8>G/Eを満たすように構成されるものである。

Description

β型サイアロン蛍光体、発光部材、および発光装置
 本発明は、β型サイアロン蛍光体、発光部材、および発光装置に関する。
 これまでβ型サイアロン蛍光体において様々な開発がなされてきた。この種の技術として、例えば、特許文献1に記載の技術が知られている。
 特許文献1の請求項1、段落0009、実施例6等には、アルミニウム、酸素原子及びユーロピウムを含む窒化ケイ素を含む組成物を熱処理した第一熱処理物を、水酸化ナトリウム水溶液と混合しし、70℃、3時間、大気中で第一熱塩基処理を行い、更に200℃、2時間、窒素雰囲気で第二熱塩基処理を行う、βサイアロン蛍光体の製造方法が記載されている。また、特許文献1の段落0051には、第一熱塩基処理の加熱温度である第一の温度が、50℃以上150℃以下と記載されている。

 しかしながら、本発明者らが検討した結果、上記特許文献1に記載の製造方法で得られたβ型サイアロン蛍光体において、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性の点で改善の余地があることが判明した。
 本発明者らはさらに検討したところ、
 β型サイアロン蛍光体の表面に存在する官能基中のSi-OH基の存在比率について、FT-IRスペクトルの吸収度をクベルカ-ムンク関数により変換したKM値を用いた指標を活用することにより安定的に評価できると考え、
 指標として、
 下記(P1)および(P2)の少なくとも一以上を有するもの、または、
 下記(Q1)~(Q6)の少なくとも一以上を有するものを活用できることを見出した。

 ただし、温度85℃、湿度85%の環境下で1000時間暴露を行う前にFT-IRにより求められるβ型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3500cm-1のKM値をG、波数3530cm-1のKM値をHとする。
 温度85℃、湿度85%の環境下で1000時間暴露後にFT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3330cm-1のKM値をA、波数3550cm-1のKM値をB、波数3500cm-1のKM値をC、波数3600cm-1のKM値をD、波数3050cm-1のKM値をL、波数3530cm-1のKM値をMとする。
 さらに鋭意検討した結果、各指標の数値範囲を適切に制御することにより、β型サイアロン蛍光体の高温高湿環境下のLED通電(継続点灯)試験におけるLED輝度の信頼性を向上できることを見出し、本願発明を完成するに至った。
 本発明の一態様によれば、以下のβ型サイアロン蛍光体、発光部材、および発光装置が提供される。
1. ユーロピウムが固溶したβ型サイアロン蛍光体であって、
 FT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3500cm-1のKM値をG、波数3530cm-1のKM値をHとしたとき、
 下記(P1)および(P2)の少なくとも一以上を有する、
  (P1)E,F,Gが、1.8<F/Eかつ1.8>G/Eを満たすこと
  (P2)E,F,Hが、1.8<F/Eかつ2.0>H/Eを満たすこと
β型サイアロン蛍光体。
2. ユーロピウムが固溶したβ型サイアロン蛍光体であって、
 温度85℃、湿度85%の環境下で1000時間暴露後にFT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3330cm-1のKM値をA、波数3550cm-1のKM値をB、波数3500cm-1のKM値をC、波数3600cm-1のKM値をD、波数3050cm-1のKM値をL、波数3530cm-1のKM値をMとし、
 温度85℃、湿度85%の環境下で1000時間暴露を行う前にFT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をFとしたとき、
 下記(Q1)~(Q6)の少なくとも一以上を有する、

4. 1.~3.のいずれか一項に記載のβ型サイアロン蛍光体であって、
 当該β型サイアロン蛍光体の表面組成において、ホウ素の量が0.5atom%未満である、β型サイアロン蛍光体。
5. 発光素子と、
 前記発光素子から照射された光を変換して発光する波長変換体と、
を備える、発光部材であって、
 前記波長変換体は、1.~4.のいずれか一項に記載のβ型サイアロン蛍光体を有する、
発光部材。
6. 5.に記載の発光部材を備える、発光装置。
 本発明によれば、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性に優れたβ型サイアロン蛍光体、それを用いた発光部材および発光装置が提供される。

 本実施形態Pの第一例のβ型サイアロン蛍光体は、ユーロピウムが固溶したβ型サイアロン蛍光体であり、
 FT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3500cm-1のKM値をGとしたとき、
 E,F,Gが、1.8<F/Eかつ1.8>G/Eを満たすように構成されるものである。
 また本実施形態Pの第二例のβ型サイアロン蛍光体は、ユーロピウムが固溶したβ型サイアロン蛍光体であり、
 FT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3530cm-1のKM値をHとしたとき、
 E,F,Hが、1.8<F/Eかつ2.0>H/Eを満たすように構成されるものである。
 本発明者の知見によれば、FT-IRにより求められるβ型サイアロン蛍光体の赤外吸収スペクトルに基づいて、β型サイアロン蛍光体の表面の高温高湿環境下のLED通電(継続点灯)における安定状態を評価できることが見出された。
 具体的には、赤外吸収スペクトル中、3330cm-1はNH基、3500cm-1はSi-OH基、3530cm-1はSi-OH基を表す。したがって、3330cm-1のKM値(F)が相対的に大きいかつ3500cm-1のKM値(G)が相対的に小さいこと、および/または3330cm-1のKM値(F)が相対的に大きいかつ3530cm-1のKM値(H)が相対的に小さいことは、β型サイアロン蛍光体の表面に存在する官能基中のSi-OH基の存在比率が小さいことを意味する。
 詳細なメカニズムは定かではないが、β型サイアロン蛍光体を備える発光装置の製造過程やその発光装置の使用中において、蛍光体に水分が暴露したしても、β型サイアロン蛍光体の表面におけるSi-OH基の存在比率が小さい場合には、表面状態の変動が抑制されるため、β型サイアロン蛍光体由来のLEDの発光特性変動を抑制できる、すなわち、発光装置の信頼性を向上できると推察される。また、Si-OH基が多いと水素結合による吸着水などが増加し、高温高湿環境下のLED通電(点灯)信頼性試験時に吸着水がLEDから発する熱などで脱離または気化し、またはSi-OH基のOHが熱により水として脱離または気化することで蛍光体と蛍光体を封止する樹脂との界面に隙間が形成されることで光が反射、散乱しやすくなり、蛍光体を励起する励起光が蛍光体に吸収され難くなるため、LED輝度が低下する。または蛍光体はLEDチップ近傍に配置されることが多いため、左記の吸着水、Si-OH基由来の脱離、気化した水よって、LEDチップ自体の劣化が促進することも懸念される。Si-OH基の存在比率が小さい場合にはβ型サイアロン蛍光体由来のLEDの発光特性変動を抑制できる。
 また、本実施形態Pでは、β型サイアロン蛍光体のFT-IRスペクトルとして、クベルカ-ムンク関数により変換したKM変換後のFT-IRスペクトルを用いること、各波数の値について、吸収成分が少ない谷の部分を表す3050cm-1により規格化すること、すなわち、第一の指標としてF/EおよびG/E、第二の指標としてF/EおよびH/Eを使用することにより、β型サイアロン蛍光体の表面の高温高湿環境下のLED通電(継続点灯)における安定状態を再現性よく評価することが可能である。
 F/Eの下限は、1.8超、好ましくは1.9以上、より好ましくは2.1以上である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 F/Eの上限は、とくに限定されないが、6.0以下でもよく、4.0以下でもよい。
 上記第一例のβ型サイアロン蛍光体において、G/Eの上限は、1.8未満、好ましくは1.4未満、より好ましくは1.1以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 G/Eの下限は、とくに限定されないが、0.05以上でもよく、0.1以上でもよい。
 上記第二例のβ型サイアロン蛍光体において、H/Eの上限は、1.8未満、好ましくは1.19未満、より好ましくは1.16以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 H/Eの下限は、とくに限定されないが、0.05以上でもよく、0.1以上でもよい。
 本実施形態Pでは、たとえばβ型サイアロン蛍光体中に含まれる各成分の種類や配合量、β型サイアロン蛍光体の調製方法等を適切に選択することにより、上記F/E、G/EおよびH/Eを制御することが可能である。これらの中でも、たとえば、β型サイアロン蛍光体にアルカリ処理を施すこと、とくにβ型サイアロン蛍光体の表面に水が実質的に存在しない状態で加熱するアルカリ処理を施すこと、水洗処理やデカンテーション処理を適切に実施すること等が、上記F/E、G/EおよびH/Eを所望の数値範囲とするための要素として挙げられる。
(本実施形態Q)
 本実施形態Qのβ型サイアロン蛍光体は、ユーロピウムが固溶したβ型サイアロン蛍光体である。
 β型サイアロン蛍光体を温度85℃、湿度85%の環境下で1000時間暴露したサンプルを用いて、FT-IRにより赤外吸収スペクトルを求める。その赤外吸収スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3330cm-1のKM値をA、波数3500cm-1のKM値をC、波数3550cm-1のKM値をB、波数3600cm-1のKM値をD、波数3050cm-1のKM値をL、波数3530cm-1のKM値をMとする。また、温度85℃、湿度85%の環境下で1000時間暴露する前のサンプルを用いてFT-IRにより赤外吸収スペクトルを求める。その赤外吸収スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3330cm-1のKM値をF、波数3050cm-1のKM値をEとする。
 本実施形態Qのβ型サイアロン蛍光体は、このようなKM変換後のFT-IRスペクトルにより求められる、規格化された所定波数のKM値が、後述の条件(Q1)~(Q6)の少なくとも一つ以上を満たすものである。
 なお、温度85℃、湿度85%の環境下で1000時間暴露したサンプルは暴露後に温度15℃~30℃、湿度45~85%の環境で1時間保持した後でポリエチレンの瓶(硬い瓶)に入れて保管し、各種測定、分析、評価を行う際にポリエチレンの瓶から取り出して測定、分析、評価を行った。
 (Q1)β型サイアロン蛍光体は、A,Bが、0.31>B/Aを満たすように構成される。
 (Q2)β型サイアロン蛍光体は、A,Cが、0.44>C/Aを満たすように構成される。
 (Q3)β型サイアロン蛍光体は、A,Dが、0.21>D/Aを満たすように構成される。
 (Q4)β型サイアロン蛍光体は、L,A,Cが、1.4<A/Lかつ0.81>C/Lを満たすように構成される。
 (Q5)β型サイアロン蛍光体は、L,A,Mが、1.4<A/Lかつ0.67>M/Lを満たすように構成される。
 (Q6)β型サイアロン蛍光体は、L,A,F,Eが、0.94>((A/L)/(F/E))を満たすように構成される。
 本発明者の知見によれば、FT-IRにより求められるβ型サイアロン蛍光体の赤外吸収スペクトルに基づいて、β型サイアロン蛍光体の表面の高温高湿環境下のLED通電(継続点灯)における安定状態を評価できることが見出された。
 具体的には、赤外吸収スペクトル中、3500cm-1はSi-OH基、3550cm-1はSi-OH基、3600cm-1はSi-OH基を表す。したがって、波数3550cm-1のKM値(B)、波数3500cm-1のKM値(C)、および波数3600cm-1のKM値(D)からなる群の少なくとも一つ以上の指標が小さいことは、β型サイアロン蛍光体の表面に存在する官能基中のSi-OH基の存在比率が小さいことを意味する。
 また、赤外吸収スペクトル中、3330cm-1はNH基、3500cm-1はSi-OH基、3530cm-1はSi-OH基を表す。したがって、波数3330cm-1のKM値(A)が相対的に大きいかつ波数3500cm-1のKM値(C)が相対的に小さいこと、および/または波数3330cm-1のKM値(A)が相対的に大きいかつ波数3530cm-1のKM値(M)が相対的に小さいことは、β型サイアロン蛍光体の表面に存在する官能基中のSi-OH基の存在比率が小さいことを意味する。
 詳細なメカニズムは定かではないが、β型サイアロン蛍光体を備える発光装置の製造過程やその発光装置の使用中において、蛍光体に水分が暴露したしても、β型サイアロン蛍光体の表面におけるSi-OH基の存在比率が小さい場合には、表面状態の変動が抑制されるため、β型サイアロン蛍光体由来のLEDの発光特性変動を抑制できる、すなわち、発光装置の信頼性を向上できると推察される。また、Si-OH基が多いと水素結合による吸着水などが増加し、高温高湿環境下のLED通電(点灯)信頼性試験時に吸着水がLEDから発する熱などで脱離または気化し、またはSi-OH基のOHが熱により水として脱離または気化することで蛍光体と蛍光体を封止する樹脂との界面に隙間が形成されることで光が反射、散乱しやすくなり、蛍光体を励起する励起光が蛍光体に吸収され難くなるため、LED輝度が低下する。または蛍光体はLEDチップ近傍に配置されることが多いため、左記の吸着水、Si-OH基由来の脱離、気化した水よって、LEDチップ自体の劣化が促進することも懸念される。Si-OH基の存在比率が小さい場合にはβ型サイアロン蛍光体由来のLEDの発光特性変動を抑制できる。
 また、温度85℃、湿度85%、1000時間暴露前に比較して暴露後で3050cm-1の値で規格化したNH基を表す波数3330cm-1のKM値が低下したことは暴露前に表面にNH基が多く存在し、Si-OH基が少ないことを示唆する。
 また、本実施形態Qでは、温度85℃、湿度85%、1000時間暴露後のβ型サイアロン蛍光体のFT-IRスペクトルとして、クベルカ-ムンク関数により変換したKM変換後のFT-IRスペクトルを用いること、各波数の値について、NH基を表す波数3330cm-1のKM値(A)により規格化した指標として、B/A、C/A、あるいはD/Aを使用すること、また、吸収成分が少ない谷の部分を表す波数3050cm-1の値(L)より規格化した指標としてA/LかつC/L、および/またはA/LかつM/Lを使用すること、暴露前のβ型サイアロン蛍光体のFT-IRスペクトルの波数3050cm-1の値(E)により規格化した指標としてF/Eを用いた((A/L)/(F/E))を使用することでβ型サイアロン蛍光体の表面の高温高湿環境下のLED通電(継続点灯)における安定状態を再現性よく評価することが可能である。
 第一例のβ型サイアロン蛍光体において、B/Aの上限は、0.31未満、好ましくは0.29以下、より好ましくは0.27以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 また、B/Aの下限は、とくに限定されないが、0.05以上でもよく、0.10以上でもよい。
 第二例のβ型サイアロン蛍光体において、C/Aの上限は、0.44未満、好ましくは0.40未満、より好ましくは0.37以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 また、C/Aの下限は、とくに限定されないが、0.05以上でもよく、0.10以上でもよい。
 第三例のβ型サイアロン蛍光体において、D/Aの上限は、0.21未満、好ましくは0.20以下、より好ましくは0.19以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 また、D/Aの下限は、とくに限定されないが、0.01以上でもよく、0.05以上でもよい。
 第四例または第五例のβ型サイアロン蛍光体において、A/Lの下限は、1.4越、好ましくは1.45以上、より好ましくは1.50以上である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 また、A/Lの上限は、とくに限定されないが、4.0以下でもよく、3.0以下でもよい。
 第四例のβ型サイアロン蛍光体において、C/Lの上限は、0.81未満、好ましくは0.79以下、より好ましくは0.76以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性を向上できる。
 また、C/Lの下限は、とくに限定されないが、0.05以上でもよく、0.10以上でもよい。
 第五例のβ型サイアロン蛍光体において、M/Lの上限は、0.67未満、好ましくは0.64以下、より好ましくは0.61以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性できる。
 M/Lの下限は、とくに限定されないが、0.01以上でもよく、0.05以上でもよい。
 第六例のβ型サイアロン蛍光体において、((A/L)/(F/E))の上限は、0.94未満、好ましくは0.91以下、より好ましくは0.89以下である。これにより、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性できる。
 M/Lの下限は、とくに限定されないが、0.01以上でもよく、0.05以上でもよい。
 本実施形態Qでは、たとえばβ型サイアロン蛍光体中に含まれる各成分の種類や配合量、β型サイアロン蛍光体の調製方法等を適切に選択することにより、上記B/A、C/A、D/A、A/L、C/L、M/L、および((A/L)/(F/E))を制御することが可能である。これらの中でも、たとえば、β型サイアロン蛍光体にアルカリ処理を施すこと、とくにβ型サイアロン蛍光体の表面に水が実質的に存在しない状態で加熱するアルカリ処理を施すこと、水洗処理やデカンテーション処理を適切に実施すること等が、上記B/A、C/A、D/A、A/L、C/L、M/L、および((A/L)/(F/E))を所望の数値範囲とするための要素として挙げられる。
 以下、本実施形態のβ型サイアロン蛍光体について詳述する。
 本実施形態のβ型サイアロン蛍光体は、Light Emitting Diode(以下LED)などの光源用蛍光体として極めて有用である。
 β型サイアロン蛍光体は、例えば、波長420nm~480nmの範囲の青色光を吸収して、480nmを超え800nm以下の範囲にピーク波長を有する光を発光できる。
 β型サイアロン蛍光体は、蛍光体として使用可能なものであれば特に限定されないが、ユウロピウムが固溶した、ユウロピウム賦活β型サイアロンで構成される。
 ユウロピウム賦活β型サイアロン蛍光体は、一般式Si6-zAl8-z:Eu2+(0<z≦4.2)で示される。
 一般式Si6-zAl8-z:Eu2+において、z値とユウロピウムの含有量は特に限定されないが、z値は、例えば0を超えて4.2以下であり、ユウロピウム賦活β型サイアロン蛍光体の発光強度をより向上させる観点から、好ましくは0.002以上1.0以下である。
 また、ユウロピウム賦活β型サイアロン蛍光体中のユウロピウムの含有量は、例えば、0.1質量%以上2.0質量%以下であることが好ましい。
 β型サイアロン蛍光体の粉末の(D90-D10)/D50の上限値は、例えば、2.00以下、1.50以下、1.00以下、0.90以下、または0.80以下であってよい。一方、β型サイアロン蛍光体の粉末の(D90-D10)/D50の下限値は、例えば、0.50以上、0.60以上、又は0.70以上であってよい。
 β型サイアロン蛍光体の粉末のD10の上限値は、例えば、16μm以下、14μm以下、12μm以下、10μm以下、または8μm以下であってよい。一方、β型サイアロン蛍光体の粉末のD10の下限値は、例えば、1μm以上、5μm以上、又は7μm以上であってよい。
 β型サイアロン蛍光体の粉末のD50の上限値は、例えば、40μm以下、30μm以下、20μm以下、または12μm以下であってよい。一方、β型サイアロン蛍光体の粉末のD50の下限値は、例えば、5μm以上、8μm以上、又は10μm以上であってよい。
 β型サイアロン蛍光体の粉末のD90の上限値は、例えば、60μm以下、40μm以下、30μm以下、または25μm以下であってよい。一方、β型サイアロン蛍光体の粉末のD90の下限値は、例えば、15μm以上、18μm以上、又は21μm以上であってよい。
 本明細書におけるD10、D50、及びD90はそれぞれ、レーザ回折・散乱法によって測定される体積基準の粒子径の分布曲線において、小粒径からの積算値が全体の10%、50%及び90%に達した時の粒子径をいう。
 粒子径の測定は、JIS R 1629:1997「ファインセラミックス原料のレーザ回折・散乱法による粒子径分布測定方法」に記載のレーザ回折・散乱法による粒子径分布測定方法に準拠して行った。測定には、粒子径分布測定装置(マイクロトラック・ベル株式会社製、製品名:「Microtrac MT3300EX II」)を用いた。具体的には、まず、測定対象となる蛍光体0.1gをイオン交換水100mLに投入し、超音波ホモジナイザー(株式会社日本精機製作所製、製品名:「Ultrasonic Homogenizer US-150E」、チップサイズ:φ20、Amplitude:100%、発振周波数:19.5KHz、振幅:約31μm)を用いて3分間、分散処理を行い、測定サンプルを調製した。その後、粒子径分布測定装置を用いて粒度を測定した。
 β型サイアロン蛍光体における表面組成は、X線光電子分光分析(XPS)によって得ることができる。その測定条件は以下の通りである。

 β型サイアロン蛍光体の表面組成において、フッ素の量は、例えば、0.4atom%未満、好ましくは0.3atom%以下、より好ましくは0.2atom%以下である。表面組成中におけるフッ素の量は検出限界以下でもよい。
 また、β型サイアロン蛍光体の表面組成において、ホウ素の量は、例えば、0.5atom%未満、好ましくは0.4atom%以下、より好ましくは0.3atom%以下である。表面組成中におけるホウ素の量は検出限界以下でもよい。
 β型サイアロン蛍光体の表面組成において、ナトリウムの量は、例えば、0.3atom%未満、好ましくは0.2atom%以下、より好ましくは0.1atom%以下である。表面組成中におけるナトリウムの量は検出限界以下でもよい。
 β型サイアロン蛍光体における800nm拡散反射率は、例えば、90%以上、好ましくは92%以上、より好ましくは94%以上である。これにより、光学特性に優れたβ型サイアロン蛍光体を実現できる。500nm拡散反射率は、例えば、75%以上、好ましくは80%以上、より好ましくは84%以上である。これにより、光学特性に優れたβ型サイアロン蛍光体を実現できる。
 次に、本実施形態のβ型サイアロン蛍光体の製造方法について説明する。
 本実施形態のβ型サイアロン蛍光体の製造方法の一例は、β型サイアロン蛍光体を準備する準備工程、およびβ型サイアロン蛍光体を表面にアルカリ処理を施すアルカリ処理工程、を含む。
 上記β型サイアロン蛍光体を準備する準備工程は、公知の方法を使用してもよいが、例えば、ケイ素、アルミニウム及び賦活元素を含有する原料粉末を混合し、その混合物を焼成して焼成物を得る焼成工程と、焼成工程後の焼成物に、さらに解砕粉砕処理、分級処理、アニール処理及び酸処理等の後処理工程の少なくとも一以上を有してもよい。後処理工程は、任意の順で行うことができる。
 なお、アルカリ処理工程は、上記の分級処理の後に実施してもよいが、酸処理の後に実施してもよい。
 焼成工程の焼成温度は、例えば、1800℃以上2100℃以下、好ましくは1850℃以上2050℃以下である。焼成温度を上記下限値以上とすることで、発光強度を向上させることができる。焼成工程は複数回実施しても良い。また、2回目以降の焼成を行う際には原料の一部を加えても良い。
 アニール工程中の雰囲気温度は、たとえば、1100℃以上1800℃以下、好ましくは1300℃以上1750℃以下である。アニール温度を上記下限値以上とすることで、発光強度を向上できる。アニール温度を上記上限値以下とすることで、結晶性の改善効果が得られ、発光ピーク強度が低下することを抑制できる。
 アニール工程中の雰囲気ガスは、アルゴンガスなどの周期律表第18属元素の希ガスや窒素ガス等の不活性ガス、水素ガス、または水素ガス及びアルゴンガスの混合ガスのいずれかより選択される。
 アニール工程での特性向上効果は、減圧から加圧の幅広い雰囲気圧力で発揮されるが、1kPaよりも低い圧力は、β型サイアロン蛍光体の分解が促進されるため、好ましくない。また、雰囲気を加圧することにより、アニール効果を発現させるために必要な他の条件を広げる(低温化、時間短縮)ことができるが、雰囲気圧力があまりに高くても、アニール効果が頭打ちになるとともに、特殊で高価なアニール装置が必要となるため、量産性を考慮すると、好ましい雰囲気圧力は10MPa以下であり、より好ましくは1MPa未満である。
 アニール工程における処理時間は、あまりに短いと結晶性向上効果が低く、あまりに長いとアニール効果が頭打ちになるため、1時間以上24時間以下であり、好ましくは2時間以上10時間以下である。
 また、本実施形態の製造方法は、アニール工程後に、β型サイアロン蛍光体を酸溶液に浸す酸処理工程を含んでもよい。これにより、蛍光体の特性が更に向上できる。
 酸処理工程は、酸溶液にβ型サイアロン蛍光体を浸し、フィルター等でβ型サイアロン蛍光体と酸を分離し、分離されたβ型サイアロン蛍光体を水洗する工程を有することが好ましい。酸処理によってアニール工程の際に生じるβ型サイアロン蛍光体結晶の分解物の除去をすることができ、これにより蛍光特性が向上する。酸処理に用いられる酸としては、フッ化水素酸、硫酸、リン酸、塩酸、又は、硝酸の単体又は混合体が挙げられ、分解物の除去に適したフッ化水素酸と硝酸とからなる混酸が好ましい。酸処理時の酸溶液の温度は、室温でも構わないが、酸処理の効果を高めるためには、加熱して50℃以上90℃以下にすることが好ましい。
 分級処理工程は、酸処理工程後の粉末から、微粉を除去するために、酸処理工程後の粉末が沈降しつつある上澄み液の微粉を除去するデカンテーション工程を実施し、得られた沈殿物をろ過、イオン交換水または純水により水洗、乾燥し、更に目開き250μmの篩を通過させβ型サイアロン蛍光体を得てもよい。分散媒にはヘキサメタリン酸Naなどの分散剤を含有した水溶液を用いてもよい。その後、イオン交換水または純水で水洗、ろ過、乾燥、篩を実施することが好ましい。
 以上により、賦活元素が固溶したβ型サイアロン蛍光体を得ることができる。
 なお、必要に応じて公知の工程を追加してもよい。例えば、破砕・解砕処理、精製処理、乾燥処理、篩・分級処理などの後処理を行ってもよい。
 篩・分級処理などの粒径を調整する工程は、焼成工程後、アニール工程後、酸処理工程後のいずれの時点で行ってもよい。
 アルカリ処理工程は、β型サイアロン蛍光体を表面に固体塩基性物質を付着させた状態で加熱する。
 塩基性物質は、アルカリ金属水酸化物、アルカリ金属炭酸塩、周期表第2属元素の水酸化物、周期表第2属元素の酸化物、四級アンモニウムなどが挙げられる。
 塩基性物質の一例は、NaOH、KOH、LiOH、CaO、SrO、NaCO、およびNaHCOからなる群から選ばれる一または二以上を含む。
 固体塩基性物質には、室温で固体の塩基性物質を使用してもよく、塩基性物質を水などの溶媒に溶解させた塩基性溶液を、50℃未満の温度で溶媒を除去して乾燥させたものを使用してもよい。例えば、50℃未満で真空乾燥させてもよい。
 表面に固体塩基性物質を付着するには、例えば、β型サイアロン蛍光体の粉末と、室温で固体の塩基性物質とを混合してもよい。
 また、β型サイアロン蛍光体の粉末、塩基性物質、および水を含む混合溶液を、50℃未満の温度で真空乾燥させて、水を塩基性物質中から除去して、β型サイアロン蛍光体の表面に固体塩基性物質を付着させてもよい。50℃未満の比較的低温において水などの溶媒を除去することで、β型サイアロン蛍光体の表面のSi-OH基の形成を抑制できる。
 アルカリ処理工程中、水が実質的に存在しない環境下で、β型サイアロン蛍光体を表面に固体塩基性物質を付着させた状態で加熱する。水が実質的に存在しないとは、固体塩基性物質の外部の、暴露雰囲気に含まれる水分(湿気)を許容する、または、固体塩基性物質に含まれる水和物中の水分を許容する。
 アルカリ処理工程は、β型サイアロン蛍光体を、室温から加熱することができる。
 室温とは、例えば、23℃または25℃としてもよい。
 なお、加熱温度の上限は、特に限定されないが、たとえば、400℃以下でもよく、450℃以下でもよい。
 アルカリ処理工程において、室温から、例えば、0.1℃/分以上100℃/分、好ましくは5℃/分以上50℃/分、より好ましくは1℃/分以上30℃/分の昇温速度にて加熱してもよい。
 アルカリ処理工程において、加熱雰囲気は、例えば、大気雰囲気下、真空雰囲気下、または希ガス雰囲気、窒素などの不活性ガス雰囲気下であってよい。
 本実施形態のβ型サイアロン蛍光体の製造方法は、アルカリ処理工程の後、得られたβ型サイアロン蛍光体を水洗する工程をさらに含んでもよい。水洗の方法はイオン交換水や純水中でβ型サイアロン蛍光体を数分撹拌し、その後、静置すると水面に微粉などが浮遊するため、浮遊している微粉などと一緒に上澄みを廃棄した後に沈殿物のろ過を行い、ろ過時に含水したβ型サイアロン蛍光体(沈殿物)のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回以上実施すると良い。ろ液のpHが6~8になるまで水洗を繰り返す。水洗時に水面に浮遊する微粉などは水洗1回目と比較し、水洗2回目で多く発生する。水洗で上澄みと一緒に除去した微粉などはアルカリ処理時にβ型サイアロン蛍光体の表面から除去された不純物などが含まれていると考えられる。水洗で上澄みと一緒に除去した微粉などを分析するとFT-IRスペクトルでは波数3530cm-1付近のSi-OH基のピークが顕著に高く、XPSの表面組成分析ではB(ほう素)、F(フッ素)が顕著に高い。
 水洗に使用した水は、公知の方法により、乾燥して除去する。
 アルカリ処理工程の後、必要に応じて、破砕・解砕処理、精製処理、乾燥処理、篩・分級処理などの後処理を行ってもよい。
[波長変換体、発光部材]
 本実施形態の発光部材は、発光素子と、発光素子から照射された光を変換して発光する波長変換体と、を備え、波長変換体が、上記のβ型サイアロン蛍光体を有するものである。
 本実施形態の波長変換部材の製造方法の一例は、β型サイアロン蛍光体の製造方法で得られたβ型サイアロン蛍光体を用いて、波長変換部材を製造する工程を含む。
 本実施形態の波長変換体は、発光素子から照射された光を変換して発光するものであって、上記β型サイアロン蛍光体を有するものである。波長変換体は、β型サイアロン蛍光体からのみで構成されてもよく、β型サイアロン蛍光体が分散した母材を含んでもよい。母材としては、公知のものを使用できるが、例えば、ガラス、樹脂、無機材料などが挙げられる。
 上記波長変換体は、その形状が特に限定されず、プレート状に構成されてもよく、発光素子の一部または発光面全体を封止するように構成されてもよい。
[発光装置]
 本実施形態に係る発光装置は、発光光源(発光素子)と上記波長変換体とを含む発光部材を備える。
 発光光源と波長変換体とを組み合わせることによって高い発光強度を有する光を発光させることができる。
 本実施形態の発光装置の製造方法の一例は、発光光源の発光面に、波長変換部材の製造方法で得られた波長換部材を搭載する工程を含む。
 発光装置の一例は、LEDパッケージが挙げられる。LEDパッケージは、発光光源(LEDチップ)と、発光光源を搭載する基板(リードフレーム)と、発光光源を被覆する波長変換体と、を備えてもよい。LEDチップは、近紫外から青色光の波長として300nm~500nmの光を発生してよい。LEDチップとリードフレームとはボンディングワイヤで電気的に接続されてよい。波長変換体は、合成樹脂製のキャップで覆われていてよい。
 上記波長変換体は、上記β型サイアロン蛍光体を含むものであればよいが、この他に、他の蛍光体を含んでもよい。他の蛍光体として、例えば、α型サイアロン蛍光体、KSF蛍光体、CASN蛍光体、SCASN蛍光体、YAG蛍光体をさらに含んでもよい。これらの蛍光体は一種単独で用いてもよいし、二種以上を組み合わせて用いてもよい。
 上記β型サイアロン蛍光体を用いた発光装置の場合、発光光源として、300nm以上500nm以下の波長を含有している近紫外光や可視光を励起源として照射することで、520nm以上560nm以下の範囲の波長にピークを持つ緑色の発光特性を有する。このため、発光光源として近紫外LEDチップ又は青色LEDチップとβ型サイアロン蛍光体と、さらに赤色発光蛍光体、青色発光蛍光体、黄色発光蛍光体又は橙発光蛍光体をひとつもしくは複数組み合わせることによって、白色光にすることができる。
 一例として、緑色を示すβ型サイアロン蛍光体と、赤色を示すKSF系蛍光体とを組み合わせて用いることによって、高演色TV等に適したバックライト用LED等に好適に用いることができる。
 以上、本発明の実施形態について述べたが、これらは本発明の例示であり、上記以外の様々な構成を採用することができる。また、本発明は上述の実施形態に限定されるものではなく、本発明の目的を達成できる範囲での変形、改良等は本発明に含まれる。
 以下、参考形態Pの例を付記する。

 以下、本発明について実施例を参照して詳細に説明するが、本発明は、これらの実施例の記載に何ら限定されるものではない。
<β型サイアロン蛍光体の作製>
[比較例1]
 (1)容器に、窒化ケイ素(Si,宇部興産社製SN-E10グレード)が98.4質量%、窒化アルミニウム(AlN,トクヤマ社製Eグレード)が1.01質量%、及び酸化ユウロピウムム(Eu,信越化学社製RUグレード)が0.59質量%となるように各原材料を測り取り、V型混合機(筒井理化学機械株式会社製)によって混合し、混合物を得た。得られた混合物を目開き250μmの篩を全通させ凝集物を取り除くことで、原料組成物を得た。篩を通らない凝集物は粉砕し、篩を通るように粒径を調整した。
 (2)蓋付き円筒型窒化ホウ素容器(デンカ株式会社製、窒化ホウ素(商品名:デンカ ボロンナイトライド N-1)を主成分とする成型品、内径:10cm、高さ:10cm)に、上述のとおり調製した原料組成物を200g測り取った。その後、この容器を、カーボンヒーターを備える電気炉中に配置し、窒素ガス雰囲気下(圧力:0.90MPaG)で2000℃まで昇温し、2000℃の加熱温度で、10時間加熱を行った(焼成工程)。加熱後、上記容器内で、緩く凝集した塊状となった試料を乳鉢に採り解砕した。解砕後、目開きが250μmの篩に通して粉末状の第一焼成体を得た。
 (3)次に、上記第一焼成体を円筒型窒化ホウ素容器に充填して、この容器を、カーボンヒーターを備える電気炉内に配置した。アルゴンガス雰囲気下(圧力:0.025MPaG)で1450℃まで昇温し、1450℃の加熱温度で、5時間加熱を行った(アニール工程)。加熱後、上記容器内で粒子が緩く凝集した塊状物を乳鉢で解砕し、250μmの篩に通すことによって粉体を得た。
 (4)次に、(3)で得られた粉体を、フッ化水素酸(濃度:50質量%)及び硝酸(濃度:70質量%)の混酸(フッ化水素酸と硝酸とを体積比で1:1となるように混合したもの)に添加し、75℃の温度下で撹拌させながら30分間酸処理を行った。酸処理後、撹拌を終了し粉体を沈殿させて、上澄み及び酸処理で精製した微粉を除去した。その後、蒸留水を更に加え再度撹拌した。撹拌を終了し粉体を沈殿させ上澄み及び微粉を除去した。かかる操作を水溶液のpHが8以下で、上澄み液が透明になるまで繰り返し、得られた沈殿物をろ過、乾燥、目開きが250μmの篩を全通した。
 (5)次に、(4)で得られた粉体を、さらに微粉除去するために分散媒としてヘキサメタリン酸Naを0.05wt%混合したイオン交換水の水溶液中に分散させ、静置し、沈降しつつある上澄み液の微粉を除去するデカンテーション工程を実施し、得られた沈殿物をろ過、イオン交換水で水洗、乾燥し、更に目開き250μmの篩を通過させた。デカンテーションの操作は繰り返し実施した。その後、イオン交換水で水洗、ろ過、乾燥、篩を実施した。これによりユウロピウムが賦活された比較例1のβ型サイアロン蛍光体を得た。
[比較例2]
 比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、さらにフッ化水素酸(濃度:50質量%)及び硝酸(濃度:70質量%)の混酸(フッ化水素酸と硝酸とを体積比で1:1となるように混合したもの)に添加し、75℃の温度下で撹拌させながら30分間酸処理を行った。酸処理後、撹拌を終了し粉体を沈殿させて、上澄み及び酸処理で精製した微粉を除去した。その後、蒸留水を更に加え再度撹拌した。撹拌を終了し粉体を沈殿させ上澄みを除去した。かかる操作を水溶液のpHが8以下で、上澄み液が透明になるまで繰り返し、得られた沈殿物をろ過、乾燥、目開きが250μmの篩を全通し、比較例2のβ型サイアロン蛍光体を得た。
[実施例1]
 比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、50質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、ろ過し、その残渣物に45℃の真空乾燥を施して得られた乾燥粉末を用いて、大気雰囲気下、アルミナ容器中で25℃から昇温速度10℃/分の条件で昇温させて175℃で1時間加熱した後(アルカリ処理工程)、水洗した。
 水洗の方法はイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、その後、静置すると水面に微粉などが浮遊するため、浮遊している微粉などと一緒に上澄みを廃棄した後に、沈殿物のろ過を行い、ろ過時に含水したβ型サイアロン蛍光体(沈殿物)のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。
 水洗時に水面に浮遊する微粉などは水洗1回目と比較し、水洗2回目で多く発生する。水洗で上澄みと一緒に除去した微粉などはアルカリ処理時にβ型サイアロン蛍光体の表面から除去された不純物などが含まれていると考えられる。水洗で上澄みと一緒に除去した微粉などを分析するとFT-IRスペクトルでは波数3530cm-1付近のSi-OH基のピークが顕著に高く(実施例1や比較例1のサンプルと比較して高い)、XPSの表面組成分析ではB(ほう素)、F(フッ素)が顕著に高い(実施例1や比較例1のサンプルと比較して高い)。
 水洗後は乾燥させ、および目開きが250μmの篩に通すことによって、実施例1のユウロピウム賦活β型サイアロン蛍光体を得た。
[比較例3]
 比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、さらに比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、0.5質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、ポリエチレン製の容器に入れ、完全密閉とならないように蓋を軽くのせて、70℃に設定した乾燥器内に1時間投入した。
 その後、ろ過を行い溶媒を除去した後にイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、上澄みや浮遊している微粉なども含め、スラリーの全量のろ過・回収を行い、ろ過時に含水したβ型サイアロン蛍光体のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。
 水洗後は乾燥させ、および目開きが250μmの篩に通すことにより、比較例3のβ型サイアロン蛍光体を得た。
[比較例4]
 比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、さらに比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、0.5質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、ポリエチレン製の容器に入れ、密閉とならないように蓋を軽くのせて、温浴中でマグネチックスターラーで撹拌しながら50℃30分処理を行い、その後、105℃に設定した乾燥器内に30分投入した。
 その後、ろ過を行い溶媒を除去した後にイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、上澄みや浮遊している微粉なども含め、スラリーの全量のろ過・回収を行い、ろ過時に含水したβ型サイアロン蛍光体のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。
 水洗後は乾燥させ、および目開きが250μmの篩に通すことにより、比較例4のβ型サイアロン蛍光体を得た。
[比較例5]
 比較例1と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、0.5質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、撹拌1分行い、その後、ろ過を行い溶媒を除去した後にイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、上澄みや浮遊している微粉なども含め、スラリーの全量のろ過・回収を行い、ろ過時に含水したβ型サイアロン蛍光体のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。
 水洗後は常温で真空乾燥させ、および目開きが250μmの篩に通すことにより、比較例5のβ型サイアロン蛍光体を得た。
[比較例6]
 容器に、窒化ケイ素(Si,宇部興産社製SN-E10グレード)が99.0質量%、窒化アルミニウム(AlN,トクヤマ社製Eグレード)が0.58質量%、及び酸化ユウロピウム(Eu,信越化学社製RUグレード)が0.42質量%となるように各原材料を測り取り、V型混合機(筒井理化学機械株式会社製)によって混合し、混合物を得た条件を変更した以外は、比較例1と同様にして、比較例6のβ型サイアロン蛍光体を得た。
[実施例2]
 比較例6と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、50質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、ろ過し、その残渣物に45℃の真空乾燥を施して得られた乾燥粉末を用いて、大気雰囲気下、アルミナ容器中で25℃から昇温速度10℃/分の条件で昇温させて110℃で1時間加熱した後(アルカリ処理工程)、水洗した。水洗の方法はイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、その後、静置すると水面に微粉などが浮遊するため、浮遊している微粉などと一緒に上澄みを廃棄した後に、沈殿物のろ過を行い、ろ過時に含水したβ型サイアロン蛍光体(沈殿物)のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。水洗後は乾燥させ、および目開きが250μmの篩に通すことによって、実施例2のユウロピウム賦活β型サイアロン蛍光体を得た。
[実施例3]
 比較例6と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、50質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、ろ過し、その残渣物に45℃の真空乾燥を施して得られた乾燥粉末を用いて、大気雰囲気下、アルミナ容器中で25℃から昇温速度10℃/分の条件で昇温させて175℃で1時間加熱した後(アルカリ処理工程)、水洗した。
 水洗の方法はイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、その後、静置すると水面に微粉などが浮遊するため、浮遊している微粉などと一緒に上澄みを廃棄した後に、沈殿物のろ過を行い、ろ過時に含水したβ型サイアロン蛍光体(沈殿物)のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。
 水洗後は乾燥させ、および目開きが250μmの篩に通すことによって、実施例3のユウロピウム賦活β型サイアロン蛍光体を得た。
[比較例7]
 容器に、窒化ケイ素(Si,宇部興産社製SN-E10グレード)が96.2質量%、窒化アルミニウム(AlN,トクヤマ社製Eグレード)が2.46質量%、酸化アルミニウム粉末(大明化学社製TM-DARグレード)が0.56質量%、及び酸化ユウロピウム(Eu,信越化学社製RUグレード)が0.78質量%となるように各原材料を測り取り、V型混合機(筒井理化学機械株式会社製)によって混合し、混合物を得た条件を変更した以外は、比較例1と同様にして、比較例7のβ型サイアロン蛍光体を得た。
[実施例4]
 比較例7と同様にして(5)で得られたβ型サイアロン蛍光体の粉末を、50質量%の水酸化ナトリウム水溶液に混合した後、この混合溶液を、ろ過し、その残渣物に45℃の真空乾燥を施して得られた乾燥粉末を用いて、大気雰囲気下、アルミナ容器中で25℃から昇温速度10℃/分の条件で昇温させて175℃で1時間加熱した後(アルカリ処理工程)、水洗した。
 水洗の方法はイオン交換水中でβ型サイアロン蛍光体を数分撹拌し、その後、静置すると水面に微粉などが浮遊するため、浮遊している微粉などと一緒に上澄みを廃棄した後に、沈殿物のろ過を行い、ろ過時に含水したβ型サイアロン蛍光体(沈殿物)のケーキにイオン交換水を投入、ろ過することで塩基性物質をさらに除去し、β型サイアロン蛍光体を回収する操作を繰り返す。水洗は2回実施。
 水洗後は乾燥させ、および目開きが250μmの篩に通すことによって、実施例4のユウロピウム賦活β型サイアロン蛍光体を得た。
(FT-IRスペクトルの測定)
 得られたβ型サイアロン蛍光体について、FT-IRにより赤外吸収スペクトルを求め、そのスペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換した。
 クベルカ-ムンク関数の値(吸収度のKM値)と波数(cm-1)との関係を示すKM変換後スペクトルは、パーキンエルマー社製Spectrum One(アクセサリー:拡散反射、積算回数64、分解能4cm-1、設定はAutoZero(KM変換後スペクトルの一番低い値をゼロとなるように規格化))を用いた、フーリエ変換赤外吸収分析(FT-IR)により得ることができる。
 測定サンプルPには、湿度85%の環境下で1000時間暴露する前のβ型サイアロン蛍光体を使用した。
 測定サンプルQには、温度85℃、湿度85%の環境下で1000時間暴露した後のβ型サイアロン蛍光体を使用した。そして、測定サンプルQは、上記暴露後に、温度15℃~30℃、湿度45~85%の環境で1時間保持した後でポリエチレンの瓶(硬い瓶)に入れて保管し、測定の直前にポリエチレンの瓶から取り出し、FT-IRスペクトルの測定を行った。
 なお、測定サンプルPおよびQはβ型サイアロン蛍光体を希釈せずにペレット化したものを使用した。
 本明細書において「クベルカ-ムンク関数の値」とは、物質の反射率を物質固有の吸収の指標となる値に変換する関数であり、吸光係数を散乱係数で除すること(吸光係数/散乱係数)によって得ることができる。
 測定サンプルPのKM変換後スペクトル中、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3500cm-1のKM値をG、波数3530cm-1のKM値をHとした。
 測定サンプルQのKM変換後スペクトル中、波数3330cm-1のKM値をA、波数3500cm-1のKM値をC、波数3550cm-1のKM値をB、波数3600cm-1のKM値をD、波数3050cm-1のKM値をL、波数3530cm-1のKM値をMとした。
 測定サンプルPにおいて、3330cm-1はNH基、3500cm-1はSi-OH基、3530cm-1はSi-OH基、3050cm-1は吸収成分が少ない谷の部分を表す。
 また、測定サンプルQにおいて、3330cm-1はNH基、3500cm-1はSi-OH基、3550cm-1はSi-OH基、3050cm-1は吸収成分が少ない谷の部分、3530cm-1はSi-OH基、を表す。3600cm-1は吸収が非常に小さいがSi-OH基由来の吸収が若干現れる。
 測定サンプルQを用いた各実施例および各比較例において、F/E、G/E、H/Eの値を表1に示す。
 測定サンプルQを用いた各実施例および各比較例において、B/A、C/A、D/A、A/L、C/L、M/L、および((A/L)/(F/E))の値を表1に示す。
 図2、図3、および図4は、温度85℃、湿度85%、1000時間暴露前における、各実施例および各比較例で得られたβ型サイアロン蛍光体の測定サンプルPにおけるFT-IRスペクトルを波数3050cm-1のKM値で規格化したスペクトルとなる。
 図5、図6、および図7は、温度85℃、湿度85%、1000時間暴露前における、各実施例および各比較例で得られたβ型サイアロン蛍光体の測定サンプルPにおけるFT-IRスペクトルを波数3330cm-1のKM値で規格化したスペクトルとなる。
 図8、図9、および図10は、温度85℃、湿度85%、1000時間暴露前における、各実施例および各比較例で得られたβ型サイアロン蛍光体の測定サンプルPにおけるFT-IRスペクトルとなる。
 図11、図12、図13は、温度85℃、湿度85%、1000時間暴露後のβ型サイアロン蛍光体の測定サンプルQにおけるFT-IRスペクトルを波数3050cm-1のKM値で規格化したスペクトルとなる。
 図14、図15、図16は、温度85℃、湿度85%、1000時間暴露後のβ型サイアロン蛍光体の測定サンプルQにおけるFT-IRスペクトルを波数3330cm-1のKM値で規格化したスペクトルとなる。
 図17、図18、図19は、温度85℃、湿度85%、1000時間暴露後のβ型サイアロン蛍光体の測定サンプルQにおけるFT-IRスペクトルとなる。
(表面組成の測定)
 各実施例および各比較例で得られた湿度85%の環境下で1000時間暴露する前のβ型サイアロン蛍光体の測定サンプルPにおける表面組成について、以下の測定条件に従って、X線光電子分光分析(XPS)により測定した。
  測定装置:X線光電子分光分析装置(アルバック・ファイ社製PHI5000VersaProbeII)
  励起源:Al-X線源(Al K Alpha)
  出力:15kV-50W
  測定領域:φ200μm
  パスエネルギー:46.95eV
  エネルギーステップサイズ 0.05eV
  Time per step:50ms
  Number of Scans 10
  Time 13min/point
  備考:Narrow Scan、3回測定の平均。表面組成としてB、N,O,F,Na,Al,Si,Euの合計が100atom%となるように解析(炭素は除外)。

 得られたβ型サイアロン蛍光体について、以下の項目を評価した。
<粒子径>
 各実施例のβ型サイアロン蛍光体の測定サンプルPを用いて、粒子径の測定を、JIS R 1629:1997「ファインセラミックス原料のレーザ回折・散乱法による粒子径分布測定方法」に記載のレーザ回折・散乱法による粒子径分布測定方法に準拠して行った。測定には、粒子径分布測定装置(マイクロトラック・ベル株式会社製、製品名:「Microtrac MT3300EX II」)を用いた。具体的には、まず、測定対象となる蛍光体0.1gをイオン交換水100mLに投入し、超音波ホモジナイザー(株式会社日本精機製作所製、製品名:「Ultrasonic Homogenizer US-150E」、チップサイズ:φ20、Amplitude:100%、発振周波数:19.5KHz、振幅:約31μm)を用いて3分間、分散処理を行い、測定サンプルを調製した。その後、粒子径分布測定装置を用いて粒度を測定した。
 上記のレーザ回折・散乱法によって測定された体積基準の粒子径の分布曲線において、小粒径からの積算値が全体の10%、50%及び90%に達した時の粒子径をD10、D50、D90とした。
<拡散反射率>
 各実施例のβ型サイアロン蛍光体の測定サンプルPを用いて、拡散反射率は、日本分光社製紫外可視分光光度計(V-550)に積分球装置(ISV-469)を取り付けた装置で測定した。
 標準反射板(スペクトラロン)でベースライン補正を行い、β型サイアロン蛍光体を充填した固体試料ホルダーをセットし、500~850nmの波長範囲で拡散反射率の測定を行った。
 500nmおよび800nmにおける拡散反射率(%)を測定した。
<色度X>
 各実施例のβ型サイアロン蛍光体の測定サンプルPを用いて、色度Xは、蛍光スペクトルの465~780nmの範囲の波長域におけるスペクトルデータから、JIS Z8781-3:2016で規定されるXYZ表色系におけるCIE色度座標x値(色度X)をJIS Z8724:2015に準じ算出することで求めた。測定方法は測定対象である蛍光体を、凹型セルに表面が平滑になるように充填し、積分球の開口部に取り付けた。発光光源であるXeランプから455nmの波長に分光した単色光を、光ファイバーを用いて蛍光体の励起光として上記積分球内に導入した。この励起光である単色光を測定対象である蛍光体に照射し、蛍光スペクトルを測定した。測定には、分光光度計(大塚電子株式会社製、商品名:MCPD-7000)を用いた。
<信頼性試験>
 得られたβ型サイアロン蛍光体を搭載したLEDパッケージの信頼性試験を以下の要領で評価した。
 LEDパッケージは、図1に示した発光装置の構造に準じたものを準備した。
 まず、ケース凹型の底部に設置されたLED上面の電極とリードフレームとをワイヤボンディングした。LEDは、発光ピーク波長448nmで、チップ1.0mm×0.5mmの大きさのものを用いた。続いて、液体状のシリコーン樹脂(KER6150、信越化学工業社製)に、蛍光体濃度が10.5wt%となるようにβ型サイアロン蛍光体を混合して樹脂組成物を得た。得られた樹脂組成物を、マイクロシリンジからケース凹部に注入した後、常温低湿度環境下(マックドライMCU-201A、エクアールシー社製)で15時間静置し、その後150℃、1時間で硬化させた。これにより、β型サイアロン蛍光体を搭載したLEDパッケージを得た。
 得られたLEDパッケージについて、光束を測定し、初期値L0とした。また、85℃、85%RHで300mAで通電点灯させながら500時間放置後、取り出して室温で乾燥した際の光束L1を測定し、信頼係数M(=L1/L0×100)を算出した。
 比較例2~5と実施例1の信頼性係数の相対比は比較例1の信頼係数Mを100.0%としたとき、比較例2~5と実施例1の信頼係数の相対値(%)を表1に示す。例えば、比較例1の信頼係数MをM1、実施例1の信頼係数MをM2とした場合、実施例1の信頼係数Mの相対値はM2/M1×100で示される。
 実施例2,3の信頼性係数の相対比は比較例6の信頼係数Mを100.0%としたとき、実施例2,3の信頼係数の相対値(%)を表1に示す。
 実施例4の信頼性係数の相対比は比較例7の信頼係数Mを100.0%としたとき、実施例4の信頼係数の相対値(%)を、表1および表2のそれぞれに示す。
 実施例1~4のβ型サイアロン蛍光体は、比較例1~7と比べて、高温高湿環境下のLED通電(継続点灯)におけるLED輝度の信頼性に優れる結果を示した。
 この出願は、2023年6月16日に出願された日本出願特願2023-099450号および2023年6月16日に出願された日本出願特願2023-099451号を基礎とする優先権を主張し、その開示の全てをここに取り込む。

Claims (6)

  1.  ユーロピウムが固溶したβ型サイアロン蛍光体であって、
     FT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をF、波数3500cm-1のKM値をG、波数3530cm-1のKM値をHとしたとき、
     下記(P1)および(P2)の少なくとも一以上を有する、
      (P1)E,F,Gが、1.8<F/Eかつ1.8>G/Eを満たすこと
      (P2)E,F,Hが、1.8<F/Eかつ2.0>H/Eを満たすこと
    β型サイアロン蛍光体。
  2.  ユーロピウムが固溶したβ型サイアロン蛍光体であって、
     温度85℃、湿度85%の環境下で1000時間暴露後にFT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3330cm-1のKM値をA、波数3550cm-1のKM値をB、波数3500cm-1のKM値をC、波数3600cm-1のKM値をD、波数3050cm-1のKM値をL、波数3530cm-1のKM値をMとし、
     温度85℃、湿度85%の環境下で1000時間暴露を行う前にFT-IRにより求められる当該β型サイアロン蛍光体のスペクトルにおいて、前記スペクトルの吸収度をクベルカ-ムンク関数によりKM値に変換し、波数3050cm-1のKM値をE、波数3330cm-1のKM値をFとしたとき、
     下記(Q1)~(Q6)の少なくとも一以上を有する、
      (Q1)A,Bが、0.31>B/Aを満たすこと
      (Q2)A,Cが、0.44>C/Aを満たすこと
      (Q3)A,Dが、0.21>D/Aを満たすこと
      (Q4)L,A,Cが、1.4<A/Lかつ0.81>C/Lを満たすこと
      (Q5)L,A,Mが、1.4<A/Lかつ0.67>M/Lを満たすこと
      (Q6)L,A,E,Fが、0.94>((A/L)/(F/E))を満たすこと
    β型サイアロン蛍光体。
  3.  請求項1または2に記載のβ型サイアロン蛍光体であって、
     当該β型サイアロン蛍光体の表面組成において、フッ素の量が0.4atom%未満である、β型サイアロン蛍光体。
  4.  請求項1または2に記載のβ型サイアロン蛍光体であって、
     当該β型サイアロン蛍光体の表面組成において、ホウ素の量が0.5atom%未満である、β型サイアロン蛍光体。
  5.  発光素子と、
     前記発光素子から照射された光を変換して発光する波長変換体と、
    を備える、発光部材であって、
     前記波長変換体は、請求項1または2に記載のβ型サイアロン蛍光体を有する、
    発光部材。
  6.  請求項5に記載の発光部材を備える、発光装置。
