Description

電力変換装置及びそれを用いた電動車両
 本願は、電力変換装置及びそれを用いた電動車両に関するものである。
 ハイブリッドカーおよび電気自動車などの電動車両に用いられる電力変換装置において、小型化および高効率化のために大電流化および高電圧化が進んでいる。パワーモジュール保護の観点から、スイッチング時に発生するサージ電圧を極力抑えるために、主回路配線の低インダクタンス技術が必須である。逆向きの電流が流れている導体を対向配置することで、インダクタンス低減する方法は既に広く知られており、例えば特許文献1では回路基板を用いた配線(パターン)でも低減できることを示している。
特開2017-220961号公報(段落0009、図6)
 しかしながら、さらにインダクタンスを低減するには、対向する配線(Pライン/Nライン)間距離を縮めたり、パターン幅を太くする必要があり、構造および製造制約で限度がある。それに加えて大きな電流の流れる主回路配線は自身の発熱による温度上昇を耐熱性の低い部品に伝えないようにする必要があり、冷却可能な構造にすることも求められる。
 本願は、上記のような課題を解決するためになされたもので、安価かつ容易に高い放熱性能を持つ電力変換装置及びそれを用いた電動車両を提供することを目的とする。
 本願に開示される電力変換装置は、基板の第1の面に設けられた第1の導体と、前記基板の第2の面に設けられ、前記第1の導体と少なくとも一部が前記基板を介して対向し、前記第1の導体と反対方向に電流が流れる第2の導体と、前記基板の第1の面に、前記第1の導体と絶縁距離を保って設けられ、前記第2の導体と同じ方向に電流が流れる第3の導体と、前記基板に形成された少なくとも1以上の貫通孔の側壁に設けられ、前記第2の導体と前記第3の導体を接続する第4の導体と、前記第1の導体および前記第3の導体の各表面に絶縁伝熱材を介して設けられた冷却部と、を備えたことを特徴とする。
 本願によれば、第1の導体を、第2の導体と対向させ、かつ第3の導体と隣り合う構造にすることで、対向部分だけでなく隣り合う部分でも、インダクタンス低減できる。また、基板下面の導体だけでなく貫通孔側壁の導体および中継部を介して基板表面の導体も冷却が可能となり、電力変換装置の小型化が可能となる。

 実施の形態1.
 図1は、本願の実施の形態1に係る電力変換装置100の構成を示すブロック図である。図1に示すように、電力変換装置100は、筐体1、冷却器2、パワーモジュール3、コンデンサ4、制御基板5、AC出力部6、DC入力部7で構成されている。冷却器2は、発熱部材、例えば、パワーモジュール、コンデンサ、AC出力部、DC入力部の熱を電力変換装置外へ放出する。
 図2は、実施の形態1に係る電力変換装置100の主回路接続部の構成を示す概略斜視図であり、図1の電力変換装置100の、パワーモジュール/コンデンサ間、パワーモジュール/AC出力部、パワーモジュール/DC入力部間およびDC入力部/コンデンサ間の主回路接続部の構成を概略的に示した図ある。図3は、図2のAA矢視断面図である。主回路配線部は、DC入力部からコンデンサ、コンデンサからパワーモジュール、DC入力部からパワーモジュール部の高電圧配線を挿す。
 図2および図3に示すように、実施の形態1での主回路配線部分は、回路基板80が基材14を第1の導体11と第2の導体12で挟み込む構成となっている。第1の導体11と第2の導体12は、共に金属で、通電および熱伝導性に優れた部材で成形されおり、例えば、銅またはアルミの材料が用いられる。本実施の形態では、銅を用いた。基材14は、絶縁性を有する樹脂である。
 回路基板80は、多層構造を成し、第1の導体11のような銅パターンの他に、図示しない電子部品を有している(主回路配線以外の部品は図示していない)。
 電流の流れる方向は、例えば図2において、第1導体11はX方向に、第2の導体12は-X方向にと、互いに反対方向に電流が流れる(上記の逆もあり得る)。
 第3の導体13は、第2の導体12と同じ電位相(帯)であり、回路基板80に形成された貫通孔80aに設けられた中継部18aおよび基材14を介して、第2の導体12と異なる階層である回路基板80の第1の面である裏面に配置される。中継部18aは、熱伝導性に優れた部材で成形される。また、第3の導体13は、第1の導体11と同一平面上に配置され、第1の導体11と絶縁距離Dを保ちながら回路基板80上で延在している。なお、貫通孔80aは、回路基板80に少なくとも1以上形成される。
 冷却部16と第1の導体11の間には、絶縁伝熱材15を設置している。絶縁伝熱材15は、第1の導体11および第3の導体13と、冷却部16との間で絶縁機能と放熱機能を有している。絶縁伝熱材15は、一部またはすべての第1の導体11と第3の導体13と接触しており、放熱が必要な箇所において冷却部16への放熱を可能な構成としている。
 第1の導体11、第3の導体13、および貫通孔80aの側壁に形成された第4の導体17は別部品で構成されており、回路基板80の成形時に電気的に接続される。モールドされたバスバーを使用する場合とは異なり、比較的薄い基材14を挟んで第1の導体11と第2の導体12が並行平板を成しているので、モールドされたバスバーより電極間の距離が近く構成でき、インダクタンスの低減効果がある。また、第1の導体11と第3の導体13は、同一面上に配置されていることから、側面部でも並行平板を成しているため、さらにインダクタンスの低減が見込める。
 特許文献1における主回路の冷却は、一面を冷却するのみで冷却面の反対面は基材と冷却導体を介して放熱を行うのみで、積極的には冷却することができておらず、上面が高温状態のままであった。しかし、本願は上面層の主回路についても、中継部18aおよび第4の導体17を介して高伝導率で熱を冷却部へと放熱できる構成である。
 より冷却性能が必要な場合は、中継部18aに金属を用いることで中継部80aの側面のみ金属(第4の導体17)の場合に比べて、熱を効率良く冷却部16に移動させることが可能となる。回路基板80の第2の面である表面の第2の導体12から熱を冷却部16への伝達が可能になれば、第1の導体11および第2の導体12の幅を狭くすることが可能となり、結果として、電力変換装置を小型化することが可能となる。
 以上のように、本実施の形態1に係る電力変換装置100によれば、回路基板80の裏面に設けられた第1の導体11と、回路基板80の表面に設けられ、第1の導体11と少なくとも一部が回路基板80を介して対向し、第1の導体11と反対方向に電流が流れる第2の導体12と、回路基板80の裏面に、第1の導体11と絶縁距離Dを保って設けられ、第2の導体12と同じ方向に電流が流れる第3の導体13と、回路基板80に形成された少なくとも1以上の貫通孔80aの側壁に設けられ、第2の導体12と第3の導体13を接続する第4の導体17と、貫通孔80aに熱伝導性を有する部材で埋められた中継部18aと、第1の導体11および第3の導体13の各表面に絶縁伝熱材15を介して設けられた冷却部16と、を備えるようにしたので、第1の導体を、第2の導体と対向させ、かつ第3の導体と隣り合う構造にすることで、対向部分だけでなく隣り合う部分でも、インダクタンス低減できる。また、基板下面の導体だけでなく中継部を介して基板表面の導体も冷却が可能となる。
 実施の形態2.
 実施の形態2では、実施の形態1での第3の導体13の構成を第1の導体11を挟んだ反対側にも設けられている場合について説明する。
 図4は、実施の形態2に係る電力変換装置の主回路接続部の構成を示す概略斜視図である。図5は、図4のAA矢視断面図である。
 図4および図5に示すように、実施の形態2での主回路配線部分は、回路基板80が第3の導体13の第1の導体11を挟んだ反対側に、第3の導体13と同じ構成の第5の導体23を備える。
 第5の導体23は、第2の導体12と同じ電位相(帯)であり、回路基板80に形成された貫通孔80bに設けられた中継部18bおよび基材14を介して、第2の導体12と異なる階層である回路基板80の裏面に配置される。また、第5の導体23は、第1の導体11と同一平面上に配置され、第1の導体11と絶縁距離Dを保ちながら回路基板80上で延在している。なお、貫通孔80bは、回路基板80に少なくとも1以上形成される。
 第1の導体11、第3の導体13、および中継部80bの側壁に形成された第6の導体27は別部品で構成されており、回路基板80の成形時に電気的に接続される。モールドされたバスバーを使用する場合とは異なり、比較的薄い基材14を挟んで第1の導体11と第2の導体12が並行平板を成しているので、モールドされたバスバーより電極間の距離が近く構成でき、インダクタンスの低減効果がある。また、第1の導体11と第5の導体23は、同一面上に配置されていることから、側面部でも並行平板を成しているため、さらにインダクタンスの低減が見込める。
 また、上記の構成により、回路基板80の表面の第2の導体12の冷却効率をさらに高めることが可能となるため、さらなる電力変換装置の小型化が可能となる。さらに、第1の導体11を左右から挟み込むように第3の導体13及び第5の導体23が配置されているため、実施の形態1の構成に対して、並行平板箇所が増加することでさらにインダクタンスを低減することが可能となる。
 実施の形態2による電力変換装置100のその他の構成については、実施の形態1の電力変換装置100と同様であり、対応する部分には同符号を付してその説明を省略する。
 以上のように、本実施の形態2に係る電力変換装置100によれば、実施の形態1の構成に、回路基板80の裏面に、第1の導体11を第3の導体13とで各絶縁距離Dを保って挟み、第2の導体12と同じ方向に電流が流れる第5の導体23と、第1の導体11を貫通孔80aとで挟んで回路基板80に形成された、貫通孔80bの側壁に設けられ、第2の導体12と第5の導体23とを接続する第6の導体27と、貫通孔80bに熱伝導性を有する部材で埋められた中継部18bと、を備えるようにしたので、実施の形態1の構成に対して、並行平板箇所が増加することでさらにインダクタンスを低減することが可能となる。また、冷却効率をさらに高めることが可能となるため、さらなる電力変換装置の小型化が可能となる。
 実施の形態3.
 実施の形態3では、実施の形態1での第2の導体12に対して第3の導体13、第5の導体23、および第1の導体11の領域が広く設けられている場合について説明する。
 図6は、実施の形態3に係る電力変換装置の主回路接続部の構成を示す断面図である。図6に示すように、実施の形態3での主回路配線部分は、回路基板80において、第3の導体13および第5の導体23が、回路基板80を介して第2の導体12と対向している領域を超えて、広い領域に形成されている。
 上記の構成により、第3の導体13および第5の導体23が、冷却部16に広い面積で絶縁伝熱材15を介して広がっているため、冷却性が向上する。その結果、第2の導体12の幅を小さくすることが可能となり、回路基板80の表面の電子部品実装レイアウトの自由度が向上する。
 実施の形態3による電力変換装置100のその他の構成については、実施の形態2の電力変換装置100と同様であり、対応する部分には同符号を付してその説明を省略する。
 以上のように、本実施の形態3に係る電力変換装置100によれば、第3の導体13、第5の導体23および第1の導体11を、回路基板80を介して第2の導体12と対向している領域を超えて、広い領域に形成するようにしたので、実施の形態1および実施の形態2の効果だけでなく、冷却部に広い面積で絶縁伝熱材を介して広がっているため、冷却性が向上する。その結果、第2の導体の幅を小さくすることが可能となり、回路基板の表面の電子部品実装レイアウトの自由度が向上する。
 実施の形態4.
 実施の形態1から実施の形態3では回路基板上で表面側と裏面側の相が固定されていたが、実施の形態4では相が入れ替わる場合について説明する。
 図7Aから図7Dは、実施の形態4に係る電力変換装置の主回路接続部の構成を示す断面図である。図7Aから図7Dは、それぞれ図4のAA、BB、CC、およびDD矢視断面図である。図7Aから図7Dでは、各導体の電位は(P)、(N)で図示している。
 図7Aから図7Dに示すように、実施の形態4での主回路配線部分は、回路基板80において、基材14の裏面のN相(第1の導体11)と表面のP相(第2の導体12)が、AAの位置からDDの位置にかけて入れ替わり、基材14の裏面がP相(第3の導体13または第5の導体23)に、表面がN相(第7の導体41)に替わる構成となっている。
 DDの位置では、第7の導体41は、第1の導体11と同電位のパターンで、基材14を挟んで第1の導体11とは逆の面に設置されている。第8の導体42および第9の導体43は、第7の導体41と同電位のパターンで、基材を挟んで第7の導体41とは逆の面に設置されている。
 図7Aに示すAAの位置では、P相(第2の導体12)が回路基板80の表面にあり、N相(第1の導体11)が裏面の冷却部16側にある構成である。
 図7Bに示すBBの位置では、AAの位置からP相とN相が絶縁距離Dを保った状態で回路基板80の表面側と冷却側の導体がそれぞれ、平面方向に交互に並んでいる状態になる。図7Bに示すように、導体は、P相(第2の導体12および第5の導体23)-N相(第7の導体41および第1の導体11)-P相(第2の導体12および第3の導体13)の構成となっている。なお、本実施の形態4では、P相-N相-P相のみを記載しているが、例えば、P相およびN相の幅を狭くし、P相とN相の構成を複数持たせる構成も可能である。
 図7Cに示すCCの位置では、N相(第7の導体41)が表面側に移動し、P相(第2の導体12および第5の導体23と第3の導体13)が表面と下部に存在する断面を示している。
 図7Dに示すDDの位置では、N相(第7の導体41)が回路基板80の表面に広がり、中継部18a、18bを介して、冷却部16側にもP相(第3の導体13または第5の導体23)と同一面上にN相(第8の導体42および第9の導体43)を構成している。
 図7Aと図7Dに示す状態は、P相とN相が入れ替わった状態を示している。なお、本実施の形態4では、相が一度入れ替わる場合について説明したが、これに限るものではない。P相とN相は回路基板80上で相の配置が複数回入れ替わってもよい。また、本実施の形態4では、図示していないが、冷却条件によっては第8の導体42、第9の導体43および中継部18a、18bの面積を小さく、中継箇所を少なくすることが可能である。
 実施の形態4による電力変換装置100のその他の構成については、実施の形態1の電力変換装置100と同様であり、対応する部分には同符号を付してその説明を省略する。
 以上のように、本実施の形態4に係る電力変換装置100によれば、回路基板80は、表面側と裏面側の導体の電位相が少なくとも1回は配置が入れ替わるようにしたので、両方の電位相の導体を回路基板下の冷却器で直接冷却することができ、各導体の温度差が小さくなる。従って、回路基板の高温部分を冷やすために導体層の幅を過度に広げることなく導体を冷却できる。よって、回路基板を小型化する事が可能となり、結果として、電力変換装置の小型化も可能となる。
 実施の形態5.
 実施の形態5では、回路基板80の導体面に金属板を実装する場合について説明する。
 図8は、実施の形態5に係る電力変換装置の主回路接続部の構成を示す断面図である。図8に示すように、実施の形態5での主回路配線部分は、回路基板80の裏面の、第1の導体11、第3の導体13、および中継部18aの表面に第1の金属板51を備え、回路基板80の表面の、第2の導体12および中継部18aの表面に第2の金属板52を備える。
 第1の金属板51および第2の金属板52は、各導体に対して、はんだにより実装されている。なお、第1の金属板51および第2の金属板52の枚数は、本実施の形態5では、それぞれ1枚としたが、これに限るものではない。電流を分散させる程度により、枚数および実装位置を選択できる。
 実施の形態5による電力変換装置100のその他の構成については、実施の形態1の電力変換装置100と同様であり、対応する部分には同符号を付してその説明を省略する。
 本実施の形態5では、第3の導体13の構成を第1の導体11の片側に設けた場合について説明したが、第1の導体11を挟んだ反対側にも設けられていてもよい。図9は、実施の形態5に係る電力変換装置の主回路接続部の他の構成を示す断面図である。図9に示すように、主回路配線部分は、回路基板80が第3の導体13の第1の導体11を挟んだ反対側に、第3の導体13と同じ構成の第5の導体23を備え、上記実施の形態5と同様に、各導体に対して第1の金属板51および第2の金属板52が実装される。
 また、本実施の形態5では、第1の金属板51および第2の金属板52を両方備えたが、いずれか一方のみ備えてもよい。
 以上のように、本実施の形態5に係る電力変換装置100によれば、回路基板80の、裏面に設けられた第1の金属板51と、表面に設けられた第2の金属板52と、を両方もしくはいずれか一方を備えるようにしたので、各導体に実装された金属板は電流経路の断面積を大きくする効果があり、導体の発熱量を低減し、各導体の温度上昇を低減することが可能である。また、導体の厚みを増加させて断面積を大きくすることで、導体の幅を狭くすることが可能となり、回路基板の小面積化が可能となり、結果として、電力変換装置の小型化が可能となる。
 実施の形態6.
 実施の形態6では、実施の形態1での電力変換装置100を、電動車両へ適用した場合について説明する。
 図10は、本願の実施の形態6に係る電力変換装置100を用いた電動車両200の構成を示す図である。
 図6に示すように、電動車両200は、電池21から入力されたDC電力を変換してAC電力を出力する実施の形態1から実施の形態5の電力変換装置100と、電力変換装置100から入力されたAC電力により駆動するモータ22(22a、22b)と、を備える。
 以上のように、本実施の形態6に係る電力変換装置100を用いた電動車両200によれば、電池21から入力されたDC電力を変換してAC電力を出力する実施の形態1から実施の形態5のいずれか1に記載の電力変換装置100と、電力変換装置100から入力されたAC電力により駆動するモータ22(22a、22b)と、を備えるようにしたので、電力変換装置においてインダクタンスの低減と小型化を図ることで、電動車両の小型軽量化が可能となる。
 本願は、様々な例示的な実施の形態及び実施例が記載されているが、1つ、または複数の実施の形態に記載された様々な特徴、態様、及び機能は特定の実施の形態の適用に限られるのではなく、単独で、または様々な組み合わせで実施の形態に適用可能である。従って、例示されていない無数の変形例が、本願明細書に開示される技術の範囲内において想定される。例えば、少なくとも1つの構成要素を変形する場合、追加する場合または省略する場合、さらには、少なくとも1つの構成要素を抽出し、他の実施の形態の構成要素と組み合わせる場合が含まれるものとする。

Claims (8)

  1.  基板の第1の面に設けられた第1の導体と、
     前記基板の第2の面に設けられ、前記第1の導体と少なくとも一部が前記基板を介して対向し、前記第1の導体と反対方向に電流が流れる第2の導体と、
     前記基板の第1の面に、前記第1の導体と絶縁距離を保って設けられ、前記第2の導体と同じ方向に電流が流れる第3の導体と、
     前記基板に形成された少なくとも1以上の貫通孔の側壁に設けられ、前記第2の導体と前記第3の導体を接続する第4の導体と、
     前記第1の導体および前記第3の導体の各表面に絶縁伝熱材を介して設けられた冷却部と、
    を備えたことを特徴とする電力変換装置。
  2.  前記貫通孔の内部に、熱伝導性を有する部材で埋められた中継部を備えたことを特徴とする請求項1に記載の電力変換装置。
  3.  前記基板の第1の面に、前記第1の導体を前記第3の導体とで各絶縁距離を保って挟み、前記第2の導体と同じ方向に電流が流れる第5の導体と、
     前記第1の導体を前記貫通孔とで挟んで前記基板に形成された、他方側の貫通孔の側壁に設けられ、前記第2の導体と前記第5の導体とを接続する第6の導体と、
    を備えたことを特徴とする請求項1または請求項2に記載の電力変換装置。
  4.  前記他方側の貫通孔の内部に、熱伝導性を有する部材で埋められた中継部を備えたことを特徴とする請求項3に記載の電力変換装置。
  5.  前記第3の導体、前記第5の導体および前記第1の導体は、前記基板を介して前記第2の導体と対向している領域を超えて、広い領域に形成されていることを特徴とする請求項3または請求項4に記載の電力変換装置。
  6.  前記基板は、前記第1の導体と前記第2の導体の電位相の配置が少なくとも1回は入れ替わることを特徴とする請求項1から請求項5のいずれか1項に記載の電力変換装置。
  7.  前記基板の第1の面に設けられた第1の金属板と、前記基板の第2の面に設けられた第2の金属板と、を両方もしくはいずれか一方を備えたことを特徴とする請求項1から請求項6のいずれか1項に記載の電力変換装置。
  8.  電池から入力されたDC電力を変換してAC電力を出力する請求項1から請求項7のいずれか1項に記載の電力変換装置と、
     前記電力変換装置から入力されたAC電力により駆動するモータと、
    を備えたことを特徴とする電力変換装置を用いた電動車両。
