Abstract
본 발명은 a) 촉매, 조촉매 및 도너를 투입하여 활성화된 촉매를 형성하는 촉매 활성화 단계; b) 상기 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성하는 촉매 안정화 단계; c) 프로필렌을 투입하여 상기 폴리프로필렌 촉매 시드에 폴리프로필렌을 중합하는 제1 중합 단계; 및 d) 이어서, 에틸렌을 투입하여 폴리에틸렌을 중합하는 제2 중합 단계;를 포함하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법에 관한 것으로, 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성한 후, 형성된 폴리프로필렌 촉매 시드에 일정 중량%로 폴리프로필렌을 중합하고, 이어서 폴리에틸렌을 중합함으로써 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등 물성이 우수하고, 혼련성이 우수한 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 제공할 수 있다.
Description
본 개시는 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법 및 이에 의해 제조된 물품에 관한 것이다.
순환 경제의 중요성이 대두됨에 따라 기존 복합재질 패키징 필름(나일론 /PET/폴리에틸렌 등)을 재활용이 가능한 폴리에틸렌 단일 재질 포장재로 대체하여 적용하고자 하는 연구가 활발히 진행되고 있다.
그런데 폴리에틸렌은 PET 또는 나일론 대비 내열성 및 강도 등에서 열세한 물성을 보이는 문제점이 있다. 상기 폴리에틸렌의 물성을 개선하기 위해 폴리에틸렌을 이축연신 또는 일축연신으로 연신하여 기계적 물성을 일부 보완하고자 하는 시도가 있지만, 상기와 같이 가공 시 연신 등의 방법으로 물성을 향상시키기 위한 시도는 제한적일 수밖에 없다. 따라서, 이를 뛰어 넘어 현저하게 폴리에틸렌의 물성을 개선하고자 하는 연구가 지속적으로 이루어지고 있다.
이러한 배경 속에서 폴리에틸렌 중 강도 및 내열성 등 물성이 우수한 고밀도폴리에틸렌(HDPE)의 중요성이 대두되고 있다. 하지만 고밀도폴리에틸렌을 사용하더라도 내열성 및 강도 등 요구되는 물성이 부족한 문제점이 있다.
고밀도폴리에틸렌 물성의 개선을 위해 고밀도폴리에틸렌에 내열성 및 강 등의 물성이 우수한 폴리프로필렌을 일정 비율로 단순 블렌드하여 폴리프로필렌/고밀도폴리에틸렌 블렌드 수지를 제조함으로써 물성을 일부 보완 가능하다.
이와 같은 고분자 블렌드는 이미 상업적 생산이 이루어지고 있지만, 마이크로 스케일에서의 혼련성이 여전히 불충분하고, 따라서, 목적하는 물성을 여전히 확보하지 못하는 단점이 있다.
폴리프로필렌/고밀도폴리에틸렌 수지를 물리적으로 블렌딩하는 경우, 수지의 종류나 분자량에 따라 다를 수는 있지만, 예를 들면 상기 물리적으로 블렌드된 물질로부터 제조된 물품은 145℃에서 측정한 전단 모듈러스가 0.1 MPa 이하, 인장강도가 400 kgf/cm2 이하 또는 연신율이 700% 이하로서, 이 이상의 물성을 확보하기 어려운 한계를 가진다.
이러한 물성 개선의 곤란성은 고밀도폴리에틸렌과 폴리프로필렌을 단순 블렌딩하는 경우, 마이크로한 스케일에서의 혼련성이 불량하고, 따라서, 블렌드된 물질의 물성 또한 충분히 우수하지 않기 때문이다.
따라서 본 발명은 강도와 연신 특성과 같이 서로 반대의 상보적 역할을 하는 물성들을 동시에 만족하는 마이크로 블렌딩이 가능한 새로운 고밀도폴리에틸렌 조성물을 제공하고, 이를 제조하는 새로운 방법을 제공하는 것이다. 또한 그로부터, 145℃에서 측정한 전단 모듈러스가 0.1MPa 이상, 인장강도가 400kgf/cm2 이상, 연신율이 700% 이상인 현저한 물성의 상승을 달성하는 고밀도폴리에틸렌 조성물로부터 제조된 물품을 제공하는 것이다.
본 개시는 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성한 후, 형성된 폴리프로필렌 촉매 시드에 일정 중량%로 폴리프로필렌을 중합하고, 이어서 폴리에틸렌을 중합함으로써 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등 물성이 우수하고, 혼련성이 우수한 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 제공하는 것을 목적으로 한다.
본 개시는 a) 촉매, 조촉매 및 도너를 투입하여 활성화된 촉매를 형성하는 촉매 활성화 단계; b) 상기 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성하는 촉매 안정화 단계; c) 프로필렌을 투입하여 상기 폴리프로필렌 촉매 시드에 폴리프로필렌을 중합하는 제1 중합 단계; 및 d) 이어서, 에틸렌을 투입하여 폴리에틸렌을 중합하는 제2 중합 단계;를 포함하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법을 제공한다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 중합하는 것일 수 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 7 내지 20 중량%로 중합하는 것일 수 있다.
일 구현예에서 상기 촉매는 지글러-나타 촉매를 포함하는 것일 수 있다.
일 구현예에서 상기 조촉매는 TEAL(triethylaluminum), TIBAL(Triisobutylaluminum) 및 TOA(trioctyl aluminum)로 이루어진 군으로부터 선택되는 적어도 1종을 포함하는 것일 수 있다.
일 구현예에서 상기 도너는 사이클로헥실메틸디메톡시실란, 디이소프로필디메톡시실란, 이소부틸이소프로필디메톡시실란, 디이소부틸디메톡시실란, 디사이클로펜틸디메톡시실란 및 디사이클로헥실디메톡시실란으로 이루어진 군으로부터 선택되는 적어도 1종을 포함하는 것일 수 있다.
일 구현예에서 상기 촉매 중량에 대한 상기 조촉매의 중량이 4 내지 5 범위인 것일 수 있다.
일 구현예에서 상기 도너 중량에 대한 상기 조촉매의 중량이 5 내지 9 범위인 것일 수 있다.
일 구현예에서 상기 b) 단계는 직렬로 연결된 2기의 루프 반응기에서 수행되는 것일 수 있다.
일 구현예에서 상기 c) 단계에서 반응기 내 상기 프로필렌의 분율은 15 mol% 이하인 것일 수 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 e) 상기 d) 단계에서 수득된 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 스팀(steam) 세정하고 건조하는 단계;를 더 포함하는 것일 수 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 f) 상기 e) 단계를 거친 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물에 첨가제를 투입하고 압출하는 단계;를 더 포함하는 것일 수 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 상기 c) 단계에서 대전방지제를 더 투입하는 것일 수 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 상기 d) 단계에서 대전방지제를 더 투입하는 것일 수 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 상기 c) 단계에서 에틸렌을 더 투입하는 것일 수 있다.
또한 본 개시는 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로 제조된 물품으로서, 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 포함하고, 상기 물품의 ASTM D638 방법에 의하여 측정한 연신율이 750 내지 1100%인, 물품을 제공한다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 7 내지 20 중량%로 포함할 수 있다.
일 구현예에서 상기 물품의 ASTM E143 방법에 의하여 측정한 전단 모듈러스가 0.1 내지 0.3MPa일 수 있다.
일 구현예에서 상기 물품의 ASTM D638 방법에 의하여 측정한 인장강도가 400 내지 800 kgf/cm2일 수 있다.
본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법 및 이에 의해 제조된 조성물의 경우, 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성한 후, 형성된 폴리프로필렌 촉매 시드에 일정 중량%로 폴리프로필렌을 중합하고, 이어서 폴리에틸렌을 중합함으로써, 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등 물성이 우수하고, 혼련성이 우수한 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법 및 조성물을 제공할 수 있다.
본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌 촉매 시드에 폴리프로필렌 및 폴리에틸렌이 중합된다. 투입된 에틸렌과 프로필렌은 각각 상이한 촉매 사이트에서 폴리에틸렌과 폴리프로필렌으로 중합되며, 상이한 촉매 사이트에서 중합 반응이 일어나기 때문에 공중합체가 형성되지 않는다. 이렇듯 본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 하나의 촉매의 상이한 사이트에서 각각 폴리에틸렌 및 폴리프로필렌으로 중합되기 때문에 단순 블렌드에 비해 우수한 혼련성을 나타낼 수밖에 없는 구조적 특징을 갖는다. 이러한 본 개시에 따른 폴리프로필렌이 분산된 고밀도 폴리에틸렌 조성물의 우수한 혼련성은 도 1의 실시예 1에 관한 현미경 사진에서 필름 표면이 아주 균일하게 나타나는 것으로부터 실험적으로 확인 가능하다.
또한, 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 내부에 폴리프로필렌이 분산되어 있어 기존의 고밀도폴리에틸렌이나 폴리프로필렌/고밀도폴리에틸렌 블렌드 수지에 비해 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등의 물성이 우수한 효과가 있다. 이러한 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등의 물성이 우수한 효과는 수지 내 폴리프로필렌이 분산되는 정도의 차이에서 비롯되는 것으로 보인다.
폴리프로필렌/고밀도폴리에틸렌 블렌드 수지의 경우 고밀도폴리에틸렌 매트릭스 내부에 폴리프로필렌이 분산된 형태로 블렌드되며, 고분자 단위로 분산된다. 반면, 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 프로필렌 중합체 단위로 폴리프로필렌이 예비중합되기 때문에 훨씬 작은 중합체 단위로 분산되며 따라서 분산 정도가 고르다. 이러한 차이에 의해 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등의 물성이 우수한 효과가 나타나는 것으로 보인다.
도 1은 실시예 1에 따라 제조된 중합체를 필름 형태로 제조하여, 현미경으로 필름 표면을 50배 확대하여 촬영한 사진이다.

이하, 본 개시인 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법에 대하여 상세히 설명한다.
본 개시는 a) 촉매, 조촉매 및 도너를 투입하여 활성화된 촉매를 형성하는 촉매 활성화 단계; b) 상기 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성하는 촉매 안정화 단계; c) 프로필렌을 투입하여 상기 폴리프로필렌 촉매 시드에 폴리프로필렌을 중합하는 제1 중합 단계; 및 d) 이어서, 에틸렌을 투입하여 폴리에틸렌을 중합하는 제2 중합 단계;를 포함하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법을 제공한다.
본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌 촉매 시드에 폴리프로필렌 및 폴리에틸렌이 중합된다. 투입된 에틸렌과 프로필렌은 각각 상이한 촉매 사이트에서 폴리에틸렌과 폴리프로필렌으로 중합되며, 상이한 촉매 사이트에서 중합 반응이 일어나기 때문에 공중합체가 형성되지 않는다. 이렇듯 본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 하나의 촉매의 상이한 사이트에서 각각 폴리에틸렌 및 폴리프로필렌으로 중합되기 때문에 단순 블렌드에 비해 우수한 혼련성을 나타낼 수밖에 없는 구조적 특징을 갖는다. 이러한 본 개시에 따른 폴리프로필렌이 분산된 고밀도 폴리에틸렌 조성물의 우수한 혼련성은 도 1의 실시예 1에 관한 현미경 사진에서 필름 표면이 아주 균일하게 나타나는 것으로부터 실험적으로 확인 가능하다.
상기 a) 단계에서는 촉매, 조촉매 및 도너가 접촉하여 촉매의 반응 중심점들이 활성화된다. 상기 b) 단계는 중합 공정 운전 중 파울링 방지를 위해 필요하다. 촉매 입자가 바로 c) 단계 또는 d) 단계와 같은 중합 반응을 수행하는 반응기에 투입되면 갑작스러운 온도상승과 격렬한 반응으로 촉매입자가 대부분 분쇄되어 촉매 미세 입자가 형성되어 파울링이 대량 발생한다. 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 상기 b) 단계에서 폴리프로필렌 촉매 시드를 형성하여 중합 반응 시 파울링을 방지하는 우수한 효과를 나타낸다.
일 구현예에서 상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 30 중량% 이하, 20 중량% 이하 또는 15 중량% 이하로 중합할 수 있다. 또한 상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 0.1 중량% 이상, 1 중량% 이상, 2 중량% 이상, 3 중량% 이상, 4 중량% 이상, 5 중량% 이상, 7 중량% 이상, 10 중량% 이상 또는 12 중량% 이상으로 중합할 수 있다. 상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량% 또는 7 내지 20 중량% 범위로 중합할 수 있다. 상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 중합하는 경우, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등 물성이 우수한 효과가 있다.
일 구현예에서 상기 촉매는 지글러-나타 촉매 및 메탈로센으로 이루어진 군으로부터 선택되는 적어도 1종을 포함할 수 있으나 이에 제한되는 것은 아니다. 구체적으로는 상기 촉매는 지글러-나타 촉매를 포함할 수 있다.
일 구현예에서 상기 조촉매는 TEAL(triethylaluminum), TIBAL(Triisobutylaluminum) 및 TOA(trioctyl aluminum)로 이루어진 군으로부터 선택되는 적어도 1종을 포함하는 것일 수 있으나 이에 제한되는 것은 아니다. 구체적으로는 상기 조촉매는 TEAL(triethylaluminum)을 포함하는 것일 수 있다.
일 구현예에서 상기 도너는 사이클로헥실메틸디메톡시실란, 디이소프로필디메톡시실란, 이소부틸이소프로필디메톡시실란, 디이소부틸디메톡시실란, 디사이클로펜틸디메톡시실란 및 디사이클로헥실디메톡시실란으로 이루어진 군으로부터 선택되는 적어도 1종을 포함하는 것일 수 있으나 이에 제한되는 것은 아니다. 구체적으로는 상기 도너는 사이클로헥실메틸디메톡시실란을 포함하는 것일 수 있다.
일 구현예에서 상기 촉매 중량에 대한 상기 조촉매의 중량이 1 이상, 2 이상, 3 이상 또는 4 이상일 수 있다. 또한 상기 촉매 중량에 대한 상기 조촉매의 중량이 8 이하, 7 이하, 6 이하 또는 5 이하일 수 있다. 상기 촉매 중량에 대한 상기 조촉매의 중량이 4 내지 5 범위일 수 있다.
일 구현예에서 상기 도너 중량에 대한 상기 조촉매의 중량이 1 이상, 2 이상, 3 이상, 4 이상, 5 이상 또는 6 이상일 수 있다. 또한 상기 도너 중량에 대한 상기 조촉매의 중량이 10 이하, 9 이하, 8 이하 또는 7 이하일 수 있다. 상기 도너 중량에 대한 상기 조촉매의 중량이 5 내지 9 범위일 수 있다.
일 구현예에서 상기 b) 단계는 직렬로 연결된 2기의 루프 반응기에서 수행되는 것일 수 있다. 이와 같이 2기의 예비중합 루프 반응기를 직렬로 연결하여 운전함으로써 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 형태(Morphology)를 최적으로 유지할 수 있는 효과가 있다.
일 구현예에서 상기 c) 단계에서 반응기 내 상기 프로필렌의 분율은 15 mol% 이하일 수 있다. 이와 같이 c) 단계에서 반응기 내 프로필렌 분율의 상한치를 설정함으로써 안정적인 공정 운전을 유지하고, 프로필렌의 과반응을 방지하는 효과가 있다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 e) 상기 d) 단계에서 수득된 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 스팀(steam) 세정하고 건조하는 단계;를 더 포함하는 것일 수 있다. 이러한 단계를 통해 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물에 포함된 촉매, 조촉매 및 탄화수소 성분을 제거하고, 단량체를 회수할 수 있다.
일 구현예에서 상기 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법은 f) 상기 e) 단계를 거친 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물에 첨가제를 투입하고 압출하는 단계;를 더 포함하는 것일 수 있다. 이러한 단계를 통해 첨가제와 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 균일하게 혼합할 수 있다.
일 구현예에서 상기 c) 단계에서 대전방지제를 더 투입하는 것일 수 있다. 다른 일 구현예에서 상기 d) 단계에서 대전방지제를 더 투입하는 것일 수 있다. 중합체는 비전도성이기 때문에 표면에 축적된 정전기로 인해서 공정 내 플러깅(Plugging)을 유발시킬 수 있다. 대전방지제는 한 분자내에 친수성 및 소수성 라디칼을 가지고 있어 폴리머 표면에 소수성 라디칼이 부착되고, 친수성 라디칼이 대기 중으로 향하여 대기 중의 수분을 끌어당긴다. 이때 중합체 표면에 축적된 정전기는 대전 방지제에 흡수된 물의 전도성에 의하여 소멸되고 또한 마찰 정전기의 축적을 감소시킬 수 있다.
일 구현예에서 상기 c) 단계에서 에틸렌을 더 투입할 수 있다. 이와 같이 c) 제1 중합 단계에서 에틸렌을 더 투입할 경우 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 폴리프로필렌 함량을 원하는 대로 조절할 수 있는 효과가 있다.
또한 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로 제조된 물품에 대해 상술한다. 앞서 본 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법에서 설명한 내용과 중복되는 내용은 생략한다.
본 개시는 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로 제조된 물품으로서, 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 포함하고, 상기 물품의 ASTM D638 방법에 의하여 측정한 연신율이 750 내지 1100%인, 물품을 제공한다.
본 개시는 폴리프로필렌 촉매 시드에 폴리프로필렌 및 폴리에틸렌이 중합되어 제조된 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로서, 상기 폴리프로필렌 촉매 시드는 촉매 및 프로필렌을 예비중합하여 형성되는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 제공한다.
본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌 촉매 시드에 폴리프로필렌 및 폴리에틸렌이 중합된다. 투입된 에틸렌과 프로필렌은 각각 상이한 촉매 사이트에서 폴리에틸렌과 폴리프로필렌으로 중합되며, 상이한 촉매 사이트에서 중합 반응이 일어나기 때문에 공중합체가 형성되지 않는다. 이렇듯 본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 하나의 촉매의 상이한 사이트에서 각각 폴리에틸렌 및 폴리프로필렌으로 중합되기 때문에 단순 블렌드에 비해 우수한 혼련성을 나타낼 수밖에 없는 구조적 특징을 갖는다. 이러한 본 개시에 따른 폴리프로필렌이 분산된 고밀도 폴리에틸렌 조성물의 우수한 혼련성은 도 1의 실시예 1에 관한 현미경 사진에서 필름 표면이 아주 균일하게 나타나는 것으로부터 실험적으로 확인 가능하다.
폴리프로필렌/고밀도폴리에틸렌 블렌드 수지의 경우 고밀도폴리에틸렌 매트릭스 내부에 폴리프로필렌이 분산된 형태로 블렌드되며, 고분자 단위로 분산된다. 반면, 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 프로필렌 중합체 단위로 폴리프로필렌이 예비중합되기 때문에 훨씬 작은 중합체 단위로 분산되며 따라서 분산 정도가 고르다. 이러한 차이에 의해 본 개시의 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로부터 제조된 물품은 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등의 물성이 우수한 효과가 나타나는 것으로 보인다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 30 중량% 이하, 20 중량% 이하 또는 15 중량% 이하로 포함할 수 있다. 또한 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 0.1 중량% 이상, 1 중량% 이상, 2 중량% 이상, 3 중량% 이상, 4 중량% 이상, 5 중량% 이상, 7 중량% 이상, 10 중량% 이상 또는 12 중량% 이상으로 포함할 수 있다. 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량% 또는 7 내지 20 중량% 범위로 포함할 수 있다.
상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물이 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 포함하는 경우, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로부터 제조된 물품의 내열성 및 강도, 구체적으로 전단 모듈러스, 인장강도 및 연신율 등 물성이 우수한 효과가 있다. 일 구현예에서 상기 물품의 ASTM E143 방법에 의하여 145℃에서 측정한 전단 모듈러스가 0.1MPa 이상, 0.11MPa 이상, 0.12MPa 이상, 0.13MPa 이상, 0.14MPa 이상 또는 0.15MPa 이상일 수 있다. 또한 상기 물품의 ASTM E143 방법에 의하여 145℃에서 측정한 전단 모듈러스가 0.3MPa 이하, 0.25MPa 이하, 0.2MPa 이하, 0.18MPa 이하 또는 0.16MPa 이하일 수 있다. 상기 물품의 ASTM E143 방법에 의하여 145℃에서 측정한 전단 모듈러스가 0.1 내지 0.3MPa일 수 있다.
일 구현예에서 상기 물품의 ASTM D638 방법에 의하여 측정한 인장강도가 400 kgf/cm2 이상, 450 kgf/cm2 이상 또는 500 kgf/cm2 이상일 수 있다. 또한 상기 물품의 ASTM D638 방법에 의하여 측정한 인장강도가 800 kgf/cm2 이하, 750 kgf/cm2 이하, 700 kgf/cm2 이하, 650 kgf/cm2 이하 또는 600 kgf/cm2 이하일 수 있다. 상기 물품의 ASTM D638 방법에 의하여 측정한 인장강도가 400 내지 800 kgf/cm2일 수 있다.
일 구현예에서 상기 물품의 ASTM D638 방법에 의하여 측정한 연신율이 700% 이상, 750% 이상, 800% 이상, 850% 이상 또는 900% 이상일 수 있다. 또한 상기 물품의 ASTM D638 방법에 의하여 측정한 연신율이 1200% 이하, 1100% 이하, 1050% 이하, 1000% 이하 또는 950% 이하일 수 있다. 상기 물품의 ASTM D638 방법에 의하여 측정한 연신율이 750 내지 1100%일 수 있다.
즉, 본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로부터 제조된 물품은 폴리프로필렌과 고밀도폴리에틸렌의 단순 블렌드 수지에 비해 전단 모듈러스, 인장강도 및 연신율 등 물성이 우수한 뛰어난 효과를 나타낸다.
일 구현예에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로부터 제조된 물품은 145℃에서 측정한 전단 모듈러스가 0.1 내지 0.3MPa일 수 있거나, 인장강도가 400 내지 800 kgf/cm2일 수 있거나, 연신율이 750 내지 1100%일 수 있거나, 상기 전단 모듈러스, 상기 인장강도 및 상기 연신율의 범위 중 적어도 두 물성 범위를 만족하거나, 세 물성 범위를 동시에 만족할 수도 있다.
일 구현예에서 상기 물품은 필름, 시트, 발포제, 섬유, 봉투 또는 포장재일 수 있으나 이에 제한되는 것은 아니다.
본 개시에 따른 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 그 후 추가 변형 및 최종 용도의 관점에서 적절한 형상으로 성형될 수 있다.
이하 실시예 및 비교예를 바탕으로 본 발명을 더욱 상세히 설명한다. 다만 하기 실시예 및 비교예는 본 발명을 더욱 상세히 설명하기 위한 하나의 예시일 뿐, 본 발명이 하기 실시예 및 비교예에 의해 제한되는 것은 아니다. 발명에서 달리 언급하지 않는 한 온도는 모두 ℃ 단위를 의미하고, 다른 언급이 없는 한 조성물의 사용량은 중량%의 단위를 의미한다.
[전단 모듈러스(Shear modulus) 측정]
펠렛으로부터 프레스를 사용하여 두께 2mm 시트를 제조하였고, 레오미터(MCR 702, Anton Paar社)를 사용하여 Temperature/Torsion 모드에서 120℃에서 150℃로 승온하면서 ASTM E143 방법에 의하여 전단 모듈러스(Shear modulus)를 측정하였다.
[인장강도 및 연신율 측정]
펠렛으로부터 40mm 블로운필름 압출기(40mmΦ Screw, 75mmΦ Die, 2mm Die Gap)를 사용하여 30㎛ 두께로 필름을 제조하였고, 압출조건은 C1/C2/C3/A/D1/D2=160/165/170/175/180/180℃ Screw Speed= 60rpm, Blow-up Ratio(BUR)=2로 고정하였다.
필름의 인장강도, 연신율은 인장시험기(Instron社 5500R)로 ASTM D638 방법에 의하여 Speed 500mm/min 조건으로 측정하였다.
[실시예 1]
1. 촉매 활성화 단계(R-101)
지글러-나타 촉매 Z-213(마그네슘 클로라이드 티타늄 테트라클로라이드 복합체, Lyondellbasell) 1.75kg/hr, 도너(사이클로헥실메틸디메톡시실란) 1.1kg/hr 및 TEAL(트리에틸알루미늄) 7.7kg/hr이 약 15℃로 운전되는 R-101(예비접촉 드럼)에 투입되어 접촉하며, 촉매의 반응 중심점들이 단량체와 접촉하기 전 활성화된다.
2. 촉매 안정화(예비중합) 단계(R-200A/B)
예비중합 반응은 2기의 루프 반응기(R-200A/B)에서 일어나며, 반응기 내부는 액체 프로판으로 가득 차있다. 단량체로는 프로필렌만 투입된다. R-101를 거쳐 활성화된 촉매는 제1 예비중합 반응기 R-200A(운전온도 20℃및 운전압력 17 K/G)로 투입되어 프로필렌과 반응한다. 프로필렌은 140kg/hr 투입되며 촉매에서 형태(Morphology) 형성을 시작한다.
이후 R-200A에서의 예비중합체는 제2 예비중합 반응기 R-200B(운전온도 30℃및 운전압력 17 K/G)로 투입되고, 프로필렌과 반응한다. 프로필렌은 230kg/hr 투입되며, 촉매를 완전히 활성화시켜 R-201이 파울링되는 것을 방지한다.
3. 제1 중합 단계(R-201)
R-200A/B에서 형성된 폴리프로필렌과 활성화된 촉매는 압축기(C-201) 전단에 투입되고, 압축기(C-201)의해 순환되는 프로판 및 프로필렌 가스와 혼합되어 R-201(제1 기상 반응기)에서 유동층을 형성하며 반응한다. 이 때 프로필렌 2100kg을 투입하여 중합하며, 프로판은 반응에 참여하지 않으며, 반응기 내 압력을 조절하는 용으로 사용된다. 반응기 내 프로필렌의 분율은 운전 안정성을 위해 15 mol% 이하로 유지된다. 또한 대전방지제(Atmer 163, CRODA)를 3kg/hr 투입한다. 반응기 R-201는 운전압력 15 내지 17K/G 및 운전온도 58 내지 61℃ 하에서 운전된다.
4. 제2 중합 단계(R-202)
R-201에서 1차 반응된 중합체는 F-201(Recycle Gas Filter)을 거쳐 R-202(제2 기상 반응기)로 들어가 압축기(C-202)에 의해 순환되는 프로판, 에틸렌 및 수소에 의해서 유동화 반응을 한다. 에틸렌 14,500kg/hr 및 수소 3kg/hr이 R-202에 투입된다. 또한 대전방지제(Atmer 163, CRODA)를 3.2kg/hr 투입한다. R-201에서 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량 기준 15 중량%까지 프로필렌이 중합되고 나머지 85 중량%가 R-202에서 에틸렌 투입에 의하여 중합된다. 반응기 내 가스 유동화는 원심 압축기(C-202)에 의해 이루어진다. 반응기 R-202는 운전압력 20 내지 23K/G 및 운전온도 78 내지 81℃ 하에서 운전된다.
반응한 중합체를 탈기 후 스팀(steam) 세정하고 건조하여 분말상의 중합체를 수득하였다. 상기 수득된 분말상의 중합체를 압출기를 이용해서 펠렛화하여 펠렛을 수득하였다.
상기 수득된 펠렛을 상기 기재된 측정 방법에 따라 가공하여 전단 모듈러스, 인장강도 및 연신율을 측정하여 표 1에 나타내었다.
[실시예 2]
제1 중합 단계(R-201) 반응기 내에서 10 중량%까지 프로필렌이 중합되고 나머지 90%가 제2 중합 단계(R-202) 반응기에서 에틸렌 투입에 의하여 중합되는 것을 제외하고는 실시예 1과 동일하게 실시하였다.
전단 모듈러스, 인장강도 및 연신율을 측정하여 표 1에 나타내었다.
[실시예 3]
제1 중합 단계(R-201) 반응기 내에서 5 중량%까지 프로필렌이 중합되고 나머지 95%가 제2 중합 단계(R-202) 반응기에서 에틸렌 투입에 의하여 중합되는 것을 제외하고는 실시예 1과 동일하게 실시하였다.
전단 모듈러스, 인장강도 및 연신율을 측정하여 표 1에 나타내었다.
[비교예 1]
폴리프로필렌(GJ-183, 롯데케미칼) 15 중량%와 HDPE 제품(MF5000, 롯데케미칼) 85 중량%의 블렌드를 펠렛 형태로 제조하였다.
전단 모듈러스, 인장강도 및 연신율을 측정하여 표 1에 나타내었다.
[비교예 2]
폴리프로필렌(GJ-183, 롯데케미칼) 10 중량%와 HDPE 제품(MF5000, 롯데케미칼) 90 중량%의 블렌드를 펠렛 형태로 제조하였다.
전단 모듈러스, 인장강도 및 연신율을 측정하여 표 1에 나타내었다.
[비교예 3]
폴리프로필렌(GJ-183, 롯데케미칼) 5 중량%와 HDPE 제품(MF5000, 롯데케미칼) 95 중량%의 블렌드를 펠렛 형태로 제조하였다.
전단 모듈러스, 인장강도 및 연신율을 측정하여 표 1에 나타내었다.
[비교예 4]
폴리프로필렌이 블렌드되지 않은 100% HDPE 제품(MF5000, 롯데케미칼)을 펠렛 형태로 제조하였다.

비교예 1 내지 4와 같이 폴리프로필렌을 단순 블렌드하거나 블렌드하지 않는 경우에 비해, 촉매 시드에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성한 후, 형성된 폴리프로필렌 촉매 시드에 폴리프로필렌을 중합하고, 폴리프로필렌이 중합된 폴리프로필렌 촉매 시드에 폴리에틸렌을 중합한 실시예 1 내지 3은 우수한 전단 모듈러스, 인장강도 및 연신율을 나타내고 있어 물성이 현저히 상승한 것을 알 수 있다. 그에 비하여 비교예 1 내지 4에 기재된 폴리프로필렌의 단순 블렌드는 전단 모듈러스, 인장강도 및 연신율이 낮은 수치로 측정되었으며, 물성이 충분하지 못한 것을 알 수 있다.이상에서 본 발명의 바람직한 실시예를 설명하였으나, 본 발명은 다양한 변화와 균등한 범위를 사용할 수 있으며, 상기 실시예를 적절히 변형하여 동일하게 응용할 수 있음이 명확하다. 따라서, 상기 기재 내용은 하기의 특허청구범위에 의해 정해지는 본 발명의 범위를 한정하는 것이 아니다.
Claims (19)
- a) 촉매, 조촉매 및 도너를 투입하여 활성화된 촉매를 형성하는 촉매 활성화 단계;b) 상기 활성화된 촉매에 프로필렌을 예비중합하여 폴리프로필렌 촉매 시드를 형성하는 촉매 안정화 단계;c) 프로필렌을 투입하여 상기 폴리프로필렌 촉매 시드에 폴리프로필렌을 중합하는 제1 중합 단계; 및d) 이어서, 에틸렌을 투입하여 폴리에틸렌을 중합하는 제2 중합 단계;를 포함하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 중합하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제2항에 있어서,상기 c) 단계에서 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 총 중량을 기준으로 폴리프로필렌을 7 내지 20 중량%로 중합하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 촉매는 지글러-나타 촉매를 포함하는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 조촉매는 TEAL(triethylaluminum), TIBAL(Triisobutylaluminum) 및 TOA(trioctyl aluminum)로 이루어진 군으로부터 선택되는 적어도 1종을 포함하는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 도너는 사이클로헥실메틸디메톡시실란, 디이소프로필디메톡시실란, 이소부틸이소프로필디메톡시실란, 디이소부틸디메톡시실란, 디사이클로펜틸디메톡시실란 및 디사이클로헥실디메톡시실란으로 이루어진 군으로부터 선택되는 적어도 1종을 포함하는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 촉매 중량에 대한 상기 조촉매의 중량이 4 내지 5 범위인 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 도너 중량에 대한 상기 조촉매의 중량이 5 내지 9 범위인 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 b) 단계는 직렬로 연결된 2기의 루프 반응기에서 수행되는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 c) 단계에서 반응기 내 상기 프로필렌의 분율은 15 mol% 이하인 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,e) 상기 d) 단계에서 수득된 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물을 스팀(steam) 세정하고 건조하는 단계;를 더 포함하는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제11항에 있어서,f) 상기 e) 단계를 거친 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물에 첨가제를 투입하고 압출하는 단계;를 더 포함하는 것인, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 c) 단계에서 대전방지제를 더 투입하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 d) 단계에서 대전방지제를 더 투입하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 제1항에 있어서,상기 c) 단계에서 에틸렌을 더 투입하는, 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물의 제조 방법.
- 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물로 제조된 물품으로서,상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 1 내지 30 중량%로 포함하고,상기 물품의 ASTM D638 방법에 의하여 측정한 연신율이 750 내지 1100%인, 물품.
- 제16항에 있어서,상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물은 상기 폴리프로필렌이 분산된 고밀도폴리에틸렌 조성물 총 중량을 기준으로 폴리프로필렌을 7 내지 20 중량%로 포함하는, 물품.
- 제16항에 있어서,상기 물품의 ASTM E143 방법에 의하여 145℃에서 측정한 전단 모듈러스가 0.1 내지 0.3MPa인, 물품.
- 제16항에 있어서,상기 물품의 ASTM D638 방법에 의하여 측정한 인장강도가 400 내지 800 kgf/cm2인, 물품.
