Abstract
リチウムイオン二次電池は、正極と負極と電解液とセパレータとを備え、負極がリチウムイオンのインターカレーションによって作動し、電解液が非水溶媒及びリチウム塩を含有しリチウム塩濃度が3.0mol/L以上であり、セパレータがポリオレフィン微多孔膜とポリオレフィン微多孔膜の片面又は両面に設けられメタ型芳香族ポリアミドを含有する多孔質層とを有する。
Description
本開示は、リチウムイオン二次電池に関する。
二次電池の耐熱性を高める目的で、ポリアミド等の耐熱性樹脂を含有する多孔質層を設けたセパレータ、及び当該セパレータを備える二次電池が開発されている。
例えば特許文献1には、芳香族ポリアミドを含む多孔性フィルムをセパレータとして用いたリチウムイオン電池が開示されている。
例えば特許文献2には、ポリアミド等を含む耐熱層を設けたセパレータを備える二次電池が開示されている。
例えば特許文献3には、全芳香族ポリアミド等を含む耐熱性多孔質層を備える蓄電デバイス用セパレータが開示されている。
例えば特許文献1には、芳香族ポリアミドを含む多孔性フィルムをセパレータとして用いたリチウムイオン電池が開示されている。
例えば特許文献2には、ポリアミド等を含む耐熱層を設けたセパレータを備える二次電池が開示されている。
例えば特許文献3には、全芳香族ポリアミド等を含む耐熱性多孔質層を備える蓄電デバイス用セパレータが開示されている。
リチウム塩濃度が高い高塩濃度電解液が二次電池用に開発されている。
例えば特許文献4には、リチウムイミド塩と溶媒のモル比が1:0.8~1:2.0である非水電解液が開示されている。

リチウム塩濃度が高い高塩濃度電解液は一般的に粘度が高く、従来、高塩濃度電解液が浸透可能なセパレータの種類が限られていた。電池のセパレータに汎用されている単層ポリオレフィン微多孔膜は、高塩濃度電解液が浸透しにくく、高塩濃度電解液を備えるリチウムイオン二次電池のセパレータには不向きである。一方、ガラス繊維不織布は、孔径が比較的大きいので高塩濃度電解液が浸透可能であり、高塩濃度電解液を備えるリチウムイオン二次電池のセパレータとして適用可能である。しかし、ガラス繊維不織布のように孔径が比較的大きいセパレータは、比較的厚いので、電池のエネルギー密度を高めるには不向きである。
高塩濃度電解液を備えるリチウムイオン二次電池の実用化のためセパレータには、高塩濃度電解液の浸透性、電池のエネルギー密度を追求できる薄さ、薄くても絶縁機能を担保できる機械的強度、電池製造の際におけるハンドリングのよさ等の特性が要求される。
本開示は上記状況のもとになされた。
本開示は、リチウム塩濃度3.0mol/L以上の高塩濃度電解液を備えたリチウムイオン二次電池の実用化を目的とし、これを達成することを課題とする。

本開示によれば、リチウム塩濃度3.0mol/L以上の高塩濃度電解液を備えたリチウムイオン二次電池が実用化される。

本開示において、セパレータを構成する各層の積層関係について「上」及び「下」で表現する場合、ポリオレフィン微多孔膜に対してより近い層について「下」といい、ポリオレフィン微多孔膜に対してより遠い層について「上」という。

本開示のリチウムイオン二次電池は、正極と負極と電解液とセパレータとを備える。

本開示のリチウムイオン二次電池は、セパレータ(mA)を備えることによって、リチウム塩濃度が3.0mol/L以上の電解液を採用することが可能である。

正極活物質として、リチウムを電気化学的にドープ及び脱ドープするリチウム含有活物質が好ましい。リチウム含有活物質として、リチウム含有遷移金属酸化物及び金属リン酸塩が挙げられる。リチウム含有遷移金属酸化物及び金属リン酸塩として、LiCoO2、LiCoPO4、LiCo1/2Ni1/2O2、LiNiO2、Li0.96NiO2、LiNiPO4、LiNi1/2Mn1/2O2、LiNi0.5Mn1.5O4、LiCo1/3Ni1/3Mn1/3O2、LiCo0.2Ni0.4Mn0.4O2、LiMn2O4、Li2MnO3、LiMnPO4、LiFeO2、LiFePO4、LiAl1/4Ni3/4O2、Li4Ti5O12、Li8/7Ti2/7V4/7O2、Li1.1Nb0.1Mn0.8O2、Li2MoO4等が挙げられる。これらは単独で用いてもよく、混合して用いてもよい。
樹脂として、ポリフッ化ビニリデン系樹脂、アルギン酸塩などが挙げられる。これらは単独で用いてもよく、混合して用いてもよい。
導電助剤として、アセチレンブラック、ケッチェンブラック、炭素繊維などの炭素材料が挙げられる。これらは単独で用いてもよく、混合して用いてもよい。
[負極]
負極は、リチウムイオンのインターカレーションによって作動する負極である。
負極は、例えば、集電体と、集電体の片面又は両面に配置された負極活物質層とを備える。

負極活物質層は、負極活物質と樹脂とを含むことが好ましい。負極活物質層は、さらに導電助剤を含んでもよい。
負極活物質は、リチウムイオンをインターカレーションする材料であり、具体的には、グラファイト、ハードカーボン、ソフトカーボン等の炭素材料;リチウムと、ケイ素、ケイ素化合物、スズ、アルミニウム等との合金;ウッド合金;などが挙げられる。これらは単独で用いてもよく、混合して用いてもよい。
樹脂として、ポリフッ化ビニリデン系樹脂、スチレン-ブタジエン共重合体、カルボキシメチルセルロースなどが挙げられる。これらは単独で用いてもよく、混合して用いてもよい。

[電解液]
電解液は、非水溶媒及びリチウム塩を含有し、リチウム塩濃度が3.0mol/L以上である。電解液にリチウム塩が複数種類含まれる場合、電解液に含まれる複数種類のリチウム塩の合計濃度が3.0mol/L以上である。

リチウム塩濃度が高い高塩濃度電解液が特徴的な溶液構造を有することが報告されている(Y. Yamada, et al., J. Am. Chem. Soc., 136, 5039-5046, 2014)。この溶液構造の特徴は、すべての溶媒分子がリチウムイオン(Li+)に配位し、未配位の溶媒分子がないこと、それでもLi+の安定溶媒和状態である4配位が未達であるので、リチウム塩の対アニオンがLi+に配位することである。
上記の溶液構造を有する高塩濃度電解液は、電気化学的な高度の安定性、揮発性及び燃焼性の低下、電位窓の拡張、正極活物質中の遷移金属の溶出抑制などの特性を示す。

電解液のリチウム塩濃度は、高塩濃度電解液の特性を実現する観点から、3.0mol/L以上であり、4.0mol/L以上が好ましく、5.0mol/L以上がより好ましい。

非水溶媒として、リチウムイオン二次電池に使用される公知のあらゆる非水溶媒が挙げられる。具体的には、エチレンカーボネート、プロピレンカーボネート、フルオロエチレンカーボネート、ジフルオロエチレンカーボネート、ビニレンカーボネート等の環状カーボネート;ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネート、及びそのフッ素置換体等の鎖状カーボネート;γ-ブチロラクトン、γ-バレロラクトン等の環状エステル;酢酸メチル等の鎖状エステル類;1,2-ジメトキシエタン、エチルメチルエーテル、ジプロピルエーテル、テトラヒドロフラン等のエーテル類;アセトニトリル、メトキシプロピオニトリルのニトリル類;トリエチルアミン等のアミン類;メタノール等のアルコール類;アセトン等のケトン類;含フッ素アルカン;ジメチルスルホキシド;スルホラン;などが挙げられる。これらは単独で用いてもよく、混合して用いてもよい。
非水溶媒として、比較的粘度の低い溶媒である、ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネート、及びそのフッ素置換体等の鎖状カーボネートが好ましく、ジメチルカーボネートがより好ましい。比較的粘度の低い溶媒を用いた電解液は、リチウム塩を高濃度で含有しても粘度が比較的低く、セパレータへの浸透性が高い。

リチウム塩として、電気化学的に安定であることによって二次電池がサイクル特性に優れる観点から、スルホンアミドリチウム塩及びスルホンイミドリチウム塩からなる群から選ばれる少なくとも1種が好ましい。具体的には、Li(FSO2)2N(別名「LiFSA」又は「LiFSI」)、Li(CF3SO2)2N(別名「LiTFSA」又は「LiTFSI」)、Li(C2F5SO2)2N(別名「LiBETA」又は「LiBETI」)、Li(CF3SO2)(C2F5SO2)N、Li(CF3SO2)(C3F7SO2)N、Li(CF3SO2)(C4F9SO2)N等が好ましい。
電解液としては、非水溶媒がジメチルカーボネートであり、スルホンアミドリチウム塩及びスルホンイミドリチウム塩からなる群から選ばれる少なくとも1種のリチウム塩を含有し、リチウム塩濃度が3.0mol/L~7.0mol/Lである電解液が好ましい。ここでリチウム塩濃度は、4.0mol/L~6.0mol/Lがより好ましい。
電解液は添加剤を含んでもよい。添加剤として、ビニレンカーボネート、プロパンスルトン、tert-ブチルベンゼン、フルオロエチレンカーボネート、リチウムビス(オキサレート)ボレート、スクシノニトリル、アジポニトリル、トリイソプロポキシボロキシン、スルホラン、ハイドロフルオロエーテル、酢酸ビニルなどが挙げられる。これらは単独で用いてもよく、混合して用いてもよい。
[セパレータ(mA)]
セパレータ(mA)は、ポリオレフィン微多孔膜と、ポリオレフィン微多孔膜の片面又は両面に設けられた多孔質層(mA)とを有する。多孔質層(mA)はメタ型芳香族ポリアミドを含有する多孔質層である。多孔質層(mA)は、ポリオレフィン微多孔膜の片面又は両面において、セパレータの最外層であることが好ましい。
セパレータ(mA)は、ポリオレフィン微多孔膜と、ポリオレフィン微多孔膜の片面又は両面に設けられた多孔質層(mA)とを有する。多孔質層(mA)はメタ型芳香族ポリアミドを含有する多孔質層である。多孔質層(mA)は、ポリオレフィン微多孔膜の片面又は両面において、セパレータの最外層であることが好ましい。
セパレータ(mA)の実施形態として、下記の形態(a)~(c)が挙げられる。
形態(a):ポリオレフィン微多孔膜の両面に多孔質層(mA)を有するセパレータ。当該セパレータにおいて一方の面の多孔質層(mA)と他方の面の多孔質層(mA)とは、成分及び/又は組成において同じでもよく異なっていてもよい。
形態(b):ポリオレフィン微多孔膜の一方の面に多孔質層(mA)を有し、ポリオレフィン微多孔膜の他方の面に別の多孔質層(すなわち、メタ型芳香族ポリアミドを含有しない多孔質層)を有するセパレータ。別の多孔質層として、例えば、電極とセパレータ(mA)との接着を目的にした接着層が挙げられる。
形態(c):ポリオレフィン微多孔膜の一方の面に多孔質層(mA)を有し、ポリオレフィン微多孔膜の他方の面に層を有しない(すなわち、ポリオレフィン微多孔膜の表面が露出している。)セパレータ。
セパレータ(mA)は、高塩濃度電解液の浸透性により優れる観点から、形態(a)であることが好ましい。
セパレータ(mA)は、セパレータ全体の厚さを抑えてエネルギー密度のより高い二次電池を得る観点から、形態(c)であることが好ましい。
以下、セパレータ(mA)が有するポリオレフィン微多孔膜及び多孔質層(mA)の詳細を説明する。
-ポリオレフィン微多孔膜-
本開示においてポリオレフィン微多孔膜とは、ポリオレフィンを含有する微多孔膜を意味する。本開示において微多孔膜とは、内部に多数の微細孔を有し、微細孔が連結した構造となっており、一方の面から他方の面へと気体又は液体が通過可能となった膜を意味する。

ポリオレフィン微多孔膜として、電池セパレータに用いられる公知のあらゆるポリオレフィン微多孔膜が挙げられる。ポリオレフィン微多孔膜は、シャットダウン機能を発現する観点から、ポリエチレンを含有することが好ましい。ポリオレフィン微多孔膜は、高温に曝されたときに容易に破膜しない耐熱性を備える観点から、ポリプロピレンを含有することが好ましい。
ポリオレフィン微多孔膜は、シャットダウン機能と、高温に曝されたときに容易に破膜しない耐熱性とを備える観点から、ポリエチレン及びポリプロピレンを含有することが好ましい。ポリエチレン及びポリプロピレンを含有するポリオレフィン微多孔膜としては、ポリエチレンとポリプロピレンが1つの層に混在している微多孔膜が挙げられる。この微多孔膜は、シャットダウン機能と耐熱性の両立という観点から、95質量%以上のポリエチレンと5質量%以下のポリプロピレンとを混合して含有することが好ましい。また、シャットダウン機能と耐熱性の両立という観点から、2層以上の積層構造を備え、少なくとも1層がポリエチレンを含有し、少なくとも1層がポリプロピレンを含有する構造のポリオレフィン微多孔膜も好ましい。
ポリオレフィン微多孔膜の実施形態の一例として、主成分がポリエチレンであるポリエチレン微多孔膜が挙げられる。ポリエチレン微多孔膜は、全体の質量に占めるポリエチレンの質量が95質量%以上であることが好ましい。
ポリオレフィン微多孔膜に含まれるポリオレフィンとしては、重量平均分子量(Mw)が10万~500万のポリオレフィンが好ましい。ポリオレフィンのMwが10万以上であると、微多孔膜に十分な力学特性を付与できる。ポリオレフィンのMwが500万以下であると、微多孔膜のシャットダウン特性が良好であるし、微多孔膜の成形がしやすい。
ポリオレフィンのMwは、ゲルパーミエーションクロマトグラフィー(Gel Permeation Chromatography, GPC)により測定した、ポリスチレン換算の分子量である。微多孔膜から抽出したポリオレフィン又は微多孔膜の形成に用いるポリオレフィンを試料にして測定する。
ポリオレフィンのMwは、ゲルパーミエーションクロマトグラフィー(Gel Permeation Chromatography, GPC)により測定した、ポリスチレン換算の分子量である。微多孔膜から抽出したポリオレフィン又は微多孔膜の形成に用いるポリオレフィンを試料にして測定する。
ポリオレフィン微多孔膜の製造方法としては、溶融したポリオレフィンをTダイから押し出してシート化し、これを結晶化処理した後に延伸し、次いで熱処理をして微多孔膜とする方法:流動パラフィンなどの可塑剤と一緒に溶融したポリオレフィンをTダイから押し出し、これを冷却してシート化し、延伸した後、可塑剤を抽出し熱処理をして微多孔膜とする方法;などが挙げられる。
ポリオレフィン微多孔膜の表面には、多孔質層(mA)を形成するための塗工液との濡れ性を向上させる目的で、ポリオレフィン微多孔膜の性質を損なわない範囲で、各種の表面処理を施してもよい。表面処理としては、コロナ処理、プラズマ処理、火炎処理、紫外線照射処理等が挙げられる。
-ポリオレフィン微多孔膜の特性-
ポリオレフィン微多孔膜の厚さは、セパレータの製造歩留り及び電池の製造歩留りの観点から、3μm以上が好ましく、5μm以上がより好ましく、6μm以上が更に好ましい。
ポリオレフィン微多孔膜の厚さは、電池のエネルギー密度を高める観点から、25μm以下が好ましく、20μm以下がより好ましく、15μm以下が更に好ましい。
ポリオレフィン微多孔膜の厚さ(μm)は、接触式の厚み計にて10cm四方内の20点を測定し、これを平均した値である。
ポリオレフィン微多孔膜の厚さは、セパレータの製造歩留り及び電池の製造歩留りの観点から、3μm以上が好ましく、5μm以上がより好ましく、6μm以上が更に好ましい。
ポリオレフィン微多孔膜の厚さは、電池のエネルギー密度を高める観点から、25μm以下が好ましく、20μm以下がより好ましく、15μm以下が更に好ましい。
ポリオレフィン微多孔膜の厚さ(μm)は、接触式の厚み計にて10cm四方内の20点を測定し、これを平均した値である。
ポリオレフィン微多孔膜のガーレ値(JIS P8117:2009)は、電池の短絡を抑制する観点から、20秒/100mL以上が好ましく、30秒/100mL以上がより好ましく、50秒/100mL以上が更に好ましい。
ポリオレフィン微多孔膜のガーレ値(JIS P8117:2009)は、イオン透過性の観点から、200秒/100mL以下が好ましく、180秒/100mL以下がより好ましく、165秒/100mL以下が更に好ましい。
ポリオレフィン微多孔膜のガーレ値は、JIS P8117:2009に従って、ガーレ式デンソメータを用いて測定し求める。
ポリオレフィン微多孔膜のガーレ値(JIS P8117:2009)は、イオン透過性の観点から、200秒/100mL以下が好ましく、180秒/100mL以下がより好ましく、165秒/100mL以下が更に好ましい。
ポリオレフィン微多孔膜のガーレ値は、JIS P8117:2009に従って、ガーレ式デンソメータを用いて測定し求める。
ポリオレフィン微多孔膜の空孔率は、適切な膜抵抗やシャットダウン機能を得る観点から、20%~60%が好ましく、30%~50%がより好ましい。ポリオレフィン微多孔膜の空孔率ε(%)は、下記の式により求める。

ポリオレフィン微多孔膜の好ましい形態として、ポリオレフィン微多孔膜の空孔の壁面の一部又は全部をメタ型芳香族ポリアミドが被覆している形態が挙げられる。当該形態のポリオレフィン微多孔膜には高塩濃度電解液が浸透しやすい。
ポリオレフィン微多孔膜の好ましい形態として、ポリオレフィン微多孔膜の孔中に、繊維状のメタ型芳香族ポリアミドが含まれている形態が挙げられる。当該形態のポリオレフィン微多孔膜には高塩濃度電解液が浸透しやすい。
ポリオレフィン微多孔膜への高塩濃度電解液の浸透性の観点から、少なくともポリオレフィン微多孔膜の表面に近い領域の孔中に繊維状のメタ型芳香族ポリアミドが含まれていることが好ましく、ポリオレフィン微多孔膜の全体の孔中に繊維状のメタ型芳香族ポリアミドが含まれていることがより好ましい。
メタ型芳香族ポリアミドが微細な繊維状であるのでポリオレフィン微多孔膜の空孔を閉塞せず、したがって、ポリオレフィン微多孔膜の一方の面から他方の面へと気体又は液体が通過可能である。
繊維状のメタ型芳香族ポリアミドを構成するメタ型芳香族ポリアミドの詳細及び好ましい形態は、多孔質層(mA)に含まれるメタ型芳香族ポリアミド(後述する。)と同様である。
ポリオレフィン微多孔膜への高塩濃度電解液の浸透性の観点から、少なくともポリオレフィン微多孔膜の表面に近い領域の孔中に繊維状のメタ型芳香族ポリアミドが含まれていることが好ましく、ポリオレフィン微多孔膜の全体の孔中に繊維状のメタ型芳香族ポリアミドが含まれていることがより好ましい。
メタ型芳香族ポリアミドが微細な繊維状であるのでポリオレフィン微多孔膜の空孔を閉塞せず、したがって、ポリオレフィン微多孔膜の一方の面から他方の面へと気体又は液体が通過可能である。
繊維状のメタ型芳香族ポリアミドを構成するメタ型芳香族ポリアミドの詳細及び好ましい形態は、多孔質層(mA)に含まれるメタ型芳香族ポリアミド(後述する。)と同様である。
ポリエチレン微多孔膜の好ましい形態として、ポリエチレン微多孔膜を試料として示差走査熱量測定をしたとき、第1の昇温過程における融点が第2の昇温過程における融点より0.7℃以上高いポリエチレン微多孔膜が挙げられる。
詳細な機序は不明であるが、ポリエチレン微多孔膜が上記の熱特性を有すると、多孔質層(mA)の形成時にメタ型芳香族ポリアミドが微多孔膜の空孔内に入り込んで、空孔の壁面に付着しやすい、又は、繊維状のメタ型芳香族ポリアミドが空孔内に形成されやすい。
ポリエチレン微多孔膜は、第1の昇温過程における融点が、第2の昇温過程における融点よりも、0.7℃以上12℃以下高いことが好ましく、1.5℃以上10℃以下高いことがより好ましく、1.8℃以上5℃以下高いことが更に好ましい。
詳細な機序は不明であるが、ポリエチレン微多孔膜が上記の熱特性を有すると、多孔質層(mA)の形成時にメタ型芳香族ポリアミドが微多孔膜の空孔内に入り込んで、空孔の壁面に付着しやすい、又は、繊維状のメタ型芳香族ポリアミドが空孔内に形成されやすい。
ポリエチレン微多孔膜は、第1の昇温過程における融点が、第2の昇温過程における融点よりも、0.7℃以上12℃以下高いことが好ましく、1.5℃以上10℃以下高いことがより好ましく、1.8℃以上5℃以下高いことが更に好ましい。
ポリエチレン微多孔膜に係る示差走査熱量測定(Differential Scanning Calorimetry, DSC)は、下記のとおり行う。
5.0mg±0.3mgのポリエチレン微多孔膜をアルミニウム製サンプルパンに入れ、測定装置にセットする。窒素雰囲気下、下記の3ステップを連続して行い、試料の熱分析を行う。
・ステップ1:30℃から200℃まで速度5℃/分で昇温する。
・ステップ2:200℃から30℃まで速度5℃/分で降温する。
・ステップ3:30℃から200℃まで速度5℃/分で昇温する。
DSCの熱分析結果をもとに、横軸が温度(℃)かつ縦軸が熱流(W/g)であるDSC曲線を描く。
第1の昇温過程における融点とは、ステップ1のDSC曲線に観察される吸熱ピークの温度である。ステップ1のDSC曲線に吸熱ピークが複数個ある場合は、最も低温側の吸熱ピークの温度を融点とする。
第2の昇温過程における融点とは、ステップ3のDSC曲線に観察される吸熱ピークの温度である。ステップ3のDSC曲線に吸熱ピークが複数個ある場合は、最も低温側の吸熱ピークの温度を融点とする。
5.0mg±0.3mgのポリエチレン微多孔膜をアルミニウム製サンプルパンに入れ、測定装置にセットする。窒素雰囲気下、下記の3ステップを連続して行い、試料の熱分析を行う。
・ステップ1:30℃から200℃まで速度5℃/分で昇温する。
・ステップ2:200℃から30℃まで速度5℃/分で降温する。
・ステップ3:30℃から200℃まで速度5℃/分で昇温する。
DSCの熱分析結果をもとに、横軸が温度(℃)かつ縦軸が熱流(W/g)であるDSC曲線を描く。

上記の熱特性を有するポリエチレン微多孔膜の製造方法として、溶融したポリエチレンをTダイから押し出してシート化し、これを結晶化処理した後に延伸し、次いで熱処理をして微多孔膜とする製造方法であって、延伸工程が、縦延伸と横延伸とを別々に実施する逐次二軸延伸である製造方法が挙げられる。
上記の熱特性を有するポリエチレン微多孔膜は、逐次二軸延伸によって製造しやすいが、同時二軸延伸によっても製造することは可能である。

多孔質層(mA)は、メタ型芳香族ポリアミドを含有する。メタ型芳香族ポリアミドとは、主鎖を構成するベンゼン二置換体がメタ二置換体であるポリアミドを意味する。ただし、メタ型芳香族ポリアミドにはベンゼン二置換体として少量のパラ二置換体が共重合されていてもよい。
メタ型芳香族ポリアミドは、パラ型芳香族ポリアミドに比べて柔軟性の高いポリマーであり、したがって、多孔質層(mA)の形成時にポリオレフィン微多孔膜の空孔内に入り込んで、空孔の壁面に付着しやすい、又は、繊維状のメタ型芳香族ポリアミドが空孔内に形成されやすい。ポリオレフィン微多孔膜の空孔の壁面にメタ型芳香族ポリアミドが付着している、又は、繊維状のメタ型芳香族ポリアミドが孔中に含まれることで、高塩濃度電解液がポリオレフィン微多孔膜に浸透しやすい。
メタ型芳香族ポリアミドは、脂肪族単量体が共重合されたポリアミドでもよく、脂肪族単量体が共重合されていないポリアミドでもよく、これら双方の混合物でもよい。
メタ型芳香族ポリアミドは、多孔質層(mA)の耐熱性の観点から、全芳香族ポリアミドであることが好ましく、ポリメタフェニレンイソフタルアミドが特に好ましい。全芳香族ポリアミドとは、主鎖がベンゼン環とアミド結合のみから構成されているポリアミドを意味する。ただし、全芳香族ポリアミドには少量の脂肪族単量体が共重合されていてもよい。全芳香族ポリアミドはアラミドとも呼ばれる。
多孔質層(mA)に含まれるメタ型芳香族ポリアミドの含有量は、多孔質層(mA)に含まれる全樹脂量に対して、85質量%~100質量%が好ましく、90質量%~100質量%がより好ましく、95質量%~100質量%が更に好ましく、100質量%が特に好ましい。
多孔質層(mA)がポリオレフィン微多孔膜の両面にある場合、一方の多孔質層(mA)に含まれるメタ型芳香族ポリアミドの種類及び/又は含有量と、他方の多孔質層(mA)に含まれるメタ型芳香族ポリアミドの種類及び/又は含有量とは、同じでもよく異なっていてもよい。
多孔質層(mA)は、メタ型芳香族ポリアミド以外のその他の樹脂を含有してもよい。その他の樹脂として、パラ型芳香族ポリアミド、ポリアミドイミド、ポリ-N-ビニルアセトアミド、ポリアクリルアミド、共重合ポリエーテルポリアミド、ポリイミド、ポリエーテルイミド、ポリフッ化ビニリデン系樹脂、アクリル系樹脂、フッ素系ゴム、スチレン-ブタジエン共重合体、ビニルニトリル化合物(アクリロニトリル、メタクリロニトリル等)の単独重合体又は共重合体、カルボキシメチルセルロース、ヒドロキシアルキルセルロース、ポリビニルアルコール、ポリビニルブチラール、ポリビニルピロリドン、ポリエーテル(ポリエチレンオキサイド、ポリプロピレンオキサイド等)、ポリスルホン、ポリケトン、ポリエーテルケトン、ポリエーテルスルホン、及びこれらの混合物が挙げられる。
多孔質層(mA)に含まれるその他の樹脂の含有量は、多孔質層(mA)に含まれる全樹脂量に対して、0質量%~15質量%が好ましく、0質量%~10質量%がより好ましく、0質量%~5質量%が更に好ましく、0質量%が特に好ましい。多孔質層(mA)はメタ型芳香族ポリアミド以外のその他の樹脂を含有しないことが理想的である。
多孔質層(mA)は、当該層の耐熱性及び多孔質化の観点から、無機粒子を含有することが好ましい。
無機粒子として、金属硫酸塩粒子、金属水酸化物粒子、金属酸化物粒子、金属炭酸塩粒子、金属窒化物粒子、金属フッ化物粒子、粘土鉱物粒子などが挙げられる。無機粒子は、1種を単独で使用してもよく、2種以上を組み合わせて使用してもよい。
金属硫酸塩粒子を構成する金属硫酸塩として、硫酸バリウム、硫酸ストロンチウム、硫酸カルシウム、硫酸カルシウム二水和物、ミョウバン、ジャロサイトなどが挙げられる。
金属水酸化物粒子を構成する金属水酸化物として、水酸化マグネシウム、水酸化アルミニウム、水酸化カルシウム、水酸化クロム、水酸化ジルコニウム、水酸化セリウム、水酸化ニッケルなどが挙げられる。
金属酸化物粒子を構成する金属酸化物として、チタン酸バリウム(BaTiO3)、酸化マグネシウム、アルミナ(Al2O3)、ベーマイト(アルミナ1水和物)、チタニア(TiO2)、シリカ(SiO2)、ジルコニア(ZrO2)、酸化亜鉛などが挙げられる。
金属炭酸塩粒子を構成する金属炭酸塩として、炭酸カルシウム、炭酸マグネシウムなどが挙げられる。
金属窒化物粒子を構成する金属窒化物として、窒化マグネシウム、窒化アルミニウム、窒化カルシウム、窒化チタンなどが挙げられる。
金属フッ化物粒子を構成する金属フッ化物として、フッ化マグネシウム、フッ化カルシウムなどが挙げられる。
粘土鉱物粒子を構成する粘土鉱物として、ケイ酸カルシウム、リン酸カルシウム、アパタイト、タルクなどが挙げられる。
無機粒子は、シランカップリング剤等により表面修飾された無機粒子でもよい。
無機粒子として、電解液又は電解質を分解しにくく、したがって電池内部でガス発生を起しにくい観点から、金属硫酸塩粒子が好ましく、硫酸バリウム粒子がより好ましい。
無機粒子として金属硫酸塩粒子を用いる場合、多孔質層(mA)に含まれる無機粒子全体に占める金属硫酸塩粒子の量は、電池内部でのガス発生を抑制する観点から、80質量%以上が好ましく、85質量%以上がより好ましく、90質量%以上が更に好ましく、95質量%以上がより更に好ましく、100質量%が最も好ましい。
無機粒子として硫酸バリウム粒子を用いる場合、多孔質層(mA)に含まれる無機粒子全体に占める硫酸バリウム粒子の量は、電池内部でのガス発生を抑制する観点から、80質量%以上が好ましく、85質量%以上がより好ましく、90質量%以上が更に好ましく、95質量%以上がより更に好ましく、100質量%が最も好ましい。
無機粒子として、電気化学的な安定性が高い観点から、酸化マグネシウム粒子、水酸化マグネシウム粒子、炭酸マグネシウム粒子、窒化マグネシウム粒子、フッ化マグネシウム粒子等のマグネシウム化合物粒子が好ましく、酸化マグネシウム粒子及び水酸化マグネシウム粒子からなる群から選ばれる少なくとも1種がより好ましい。
無機粒子としてマグネシウム化合物粒子を用いる場合、多孔質層(mA)に含まれる無機粒子全体に占めるマグネシウム化合物粒子の量は、電気化学的な安定性が高い観点から、80質量%以上が好ましく、85質量%以上がより好ましく、90質量%以上が更に好ましく、95質量%以上がより更に好ましく、100質量%が最も好ましい。
多孔質層(mA)がポリオレフィン微多孔膜の両面にある場合、一方の多孔質層(mA)に含まれる無機粒子の種類及び/又は含有量と、他方の多孔質層(mA)に含まれる無機粒子の種類及び/又は含有量とは、同じでもよく異なっていてもよい。
無機粒子の粒子形状に限定はなく、球状、板状、キュービック状、針状、不定形状のいずれでもよい。無機粒子は、電池の短絡抑制の観点及び均一性の高い緻密な多孔質層を形成する観点から、球状、板状の粒子又はキュービック状の粒子であることと、凝集していない一次粒子であることが好ましい。
多孔質層(mA)に含まれる無機粒子の平均一次粒径は、当該層の多孔質化の観点及び均一性の高い緻密な多孔質層を形成する観点から、0.3μm以下が好ましく、0.01μm以上0.2μm以下がより好ましく、0.03μm以上0.15μm以下が更に好ましい。
無機粒子として金属硫酸塩粒子を用いる場合、多孔質層(mA)に含まれる金属硫酸塩粒子の平均一次粒径は、当該層の多孔質化の観点及び均一性の高い緻密な多孔質層を形成する観点から、0.3μm以下が好ましく、0.01μm以上0.2μm以下がより好ましく、0.03μm以上0.15μm以下が更に好ましい。
無機粒子として硫酸バリウム粒子を用いる場合、多孔質層(mA)に含まれる硫酸バリウム粒子の平均一次粒径は、当該層の多孔質化の観点及び均一性の高い緻密な多孔質層を形成する観点から、0.3μm以下が好ましく、0.01μm以上0.2μm以下がより好ましく、0.03μm以上0.15μm以下が更に好ましい。
無機粒子としてマグネシウム化合物粒子を用いる場合、多孔質層(mA)に含まれるマグネシウム化合物粒子の平均一次粒径は、当該層の多孔質化の観点及び均一性の高い緻密な多孔質層を形成する観点から、0.3μm以下が好ましく、0.01μm以上0.2μm以下がより好ましく、0.03μm以上0.15μm以下が更に好ましい。
多孔質層に含まれる無機粒子の平均一次粒径は、走査型電子顕微鏡(SEM)による観察において無作為に選んだ無機粒子100個の長径を計測し、100個の長径を平均することで求める。SEM観察に供する試料は、多孔質層を形成する材料である無機粒子、又は、セパレータの多孔質層から取り出した無機粒子である。セパレータの多孔質層から無機粒子を取り出す方法に制限はない。当該方法は、例えば、セパレータから剥がした多孔質層を、樹脂を溶解する有機溶剤に浸漬して有機溶剤で樹脂を溶解させ無機粒子を取り出す方法;セパレータから剥がした多孔質層を800℃程度に加熱して樹脂を消失させ無機粒子を取り出す方法;などである。
多孔質層(mA)がポリオレフィン微多孔膜の両面にある場合、一方の多孔質層(mA)に含まれる無機粒子の平均一次粒径と、他方の多孔質層(mA)に含まれる無機粒子の平均一次粒径とは、同じでもよく異なっていてもよい。
多孔質層(mA)の固形分体積に占める無機粒子の体積割合は、10体積%以上90体積%以下が好ましく、20体積%以上80体積%以下がより好ましく、30体積%以上70体積%以下が更に好ましい。本開示において多孔質層の固形分体積とは、多孔質層の空孔を除いた体積を意味する。

多孔質層(mA)は有機フィラーを含んでもよい。有機フィラーとして、架橋ポリ(メタ)アクリル酸、架橋ポリ(メタ)アクリル酸エステル、架橋ポリシリコーン、架橋ポリスチレン、架橋ポリジビニルベンゼン、スチレン-ジビニルベンゼン共重合体架橋物、ポリイミド、メラミン樹脂、フェノール樹脂、ベンゾグアナミン-ホルムアルデヒド縮合物等の架橋高分子からなる粒子;ポリスルホン、ポリアクリロニトリル、アラミド、ポリアセタール、熱可塑性ポリイミド等の耐熱性高分子からなる粒子;などが挙げられる。「(メタ)アクリル」との表記は「アクリル」及び「メタクリル」のいずれでもよいことを意味する。
有機フィラーを構成する樹脂は、上記の例示材料の、混合物、変性体、誘導体、共重合体(ランダム共重合体、交互共重合体、ブロック共重合体、グラフト共重合体)又は架橋体であってもよい。有機フィラーは、1種を単独で使用してもよく、2種以上を組み合わせて使用してもよい。
多孔質層(mA)は、界面活性剤等の分散剤、湿潤剤、消泡剤、pH調整剤などの添加剤を含んでいてもよい。分散剤は、多孔質層(mA)を形成するための塗工液に、分散性、塗工性又は保存安定性を向上させる目的で添加される。湿潤剤、消泡剤、pH調整剤は、多孔質層(mA)を形成するための塗工液に、例えば、ポリオレフィン微多孔膜とのなじみをよくする目的、塗工液へのエア噛み込みを抑制する目的、又はpH調整の目的で添加される。
-多孔質層(mA)の特性-
多孔質層(mA)の厚さは、電池を製造する際のハンドリング性の観点から、片面0.1μm以上が好ましく、片面0.5μm以上がより好ましく、片面1.0μm以上が更に好ましい。
多孔質層(mA)の厚さは、イオン透過性及び電池のエネルギー密度を高める観点から、片面10.0μm以下が好ましく、片面8.0μm以下がより好ましく、片面6.0μm以下が更に好ましい。
多孔質層(mA)の厚さは、電池を製造する際のハンドリング性の観点から、片面0.1μm以上が好ましく、片面0.5μm以上がより好ましく、片面1.0μm以上が更に好ましい。
多孔質層(mA)の厚さは、イオン透過性及び電池のエネルギー密度を高める観点から、片面10.0μm以下が好ましく、片面8.0μm以下がより好ましく、片面6.0μm以下が更に好ましい。
多孔質層(mA)の厚さは、多孔質層(mA)がポリオレフィン微多孔膜の両面にある場合、両面の合計として、1.0μm以上が好ましく、2.0μm以上がより好ましく、3.0μm以上が更に好ましく、20.0μm以下が好ましく、16.0μm以下がより好ましく、12.0μm以下が更に好ましい。
多孔質層(mA)の厚さ(ポリオレフィン微多孔膜の両面合計、μm)は、セパレータ(mA)の厚さ(μm)からポリオレフィン微多孔膜の厚さ(μm)を減算した値である。
多孔質層(mA)の厚さ(ポリオレフィン微多孔膜の両面合計、μm)は、セパレータ(mA)の厚さ(μm)からポリオレフィン微多孔膜の厚さ(μm)を減算した値である。

多孔質層(mA)の単位面積当たりの質量は、多孔質層(mA)がポリオレフィン微多孔膜の片面にある場合も両面にある場合も、イオン透過性及び電池のエネルギー密度の観点から、両面の合計として30.0g/m2以下が好ましく、20.0g/m2以下がより好ましく、10.0g/m2以下が更に好ましい。
多孔質層(mA)がポリオレフィン微多孔膜の両面にある場合、一方の多孔質層(mA)の単位面積当たりの質量と、他方の多孔質層(mA)の単位面積当たりの質量との差(g/m2)は、セパレータのカールを抑制する観点又は電池のサイクル特性を良好にする観点から、小さいほど好ましく、両面の合計量(g/m2)の20%以下であることが好ましい。
多孔質層(mA)の空孔率は、イオン透過性の観点から、30%以上が好ましく、35%以上がより好ましく、40%以上が更に好ましい。
多孔質層(Am)の空孔率は、多孔質層(mA)の力学的強度の観点から、80%以下が好ましく、70%以下がより好ましく、60%以下が更に好ましい。

セパレータ(mA)の厚さは、電池のエネルギー密度を高める観点から、30μm以下が好ましく、25μm以下がより好ましく、20μm以下が更に好ましい。
セパレータ(mA)の厚さ(μm)は、接触式の厚み計にて10cm四方内の20点を測定し、これを平均した値である。
セパレータ(mA)の厚さは、機械的強度の観点から、5μm以上が好ましく、10μm以上がより好ましく、12μm以上が更に好ましい。

[セパレータ(mA)の製造方法]
セパレータ(mA)は、例えば、ポリオレフィン微多孔膜上に多孔質層(mA)を湿式塗工法又は乾式塗工法で形成することにより製造できる。本開示において、湿式塗工法とは、塗工層を凝固液中で固化させる方法であり、乾式塗工法とは、塗工層を乾燥させて固化させる方法である。以下に、湿式塗工法の実施形態例を説明する。
セパレータ(mA)は、例えば、ポリオレフィン微多孔膜上に多孔質層(mA)を湿式塗工法又は乾式塗工法で形成することにより製造できる。本開示において、湿式塗工法とは、塗工層を凝固液中で固化させる方法であり、乾式塗工法とは、塗工層を乾燥させて固化させる方法である。以下に、湿式塗工法の実施形態例を説明する。
湿式塗工法は、多孔質層を形成するための塗工液をポリオレフィン微多孔膜上に塗工し、凝固液に浸漬して塗工層を固化させ、凝固液から引き揚げ水洗及び乾燥を行う方法である。
多孔質層(mA)を形成するための塗工液は、メタ型芳香族ポリアミドを溶媒に溶解させて作製する。塗工液には、必要に応じて、メタ型芳香族ポリアミド以外のその他の成分を溶解又は分散させる。
塗工液の調製に用いる溶媒は、メタ型芳香族ポリアミドを溶解する溶媒(以下、「良溶媒」ともいう。)を含む。良溶媒として、N-メチルピロリドン、ジメチルアセトアミド、ジメチルホルムアミド等の極性アミド溶媒が挙げられる。
塗工液の調製に用いる溶媒は、良好な多孔質構造を有する多孔質層を形成する観点から、相分離を誘発させる相分離剤を含んでいてもよい。したがって、塗工液の調製に用いる溶媒は、良溶媒と相分離剤との混合溶媒であってもよい。相分離剤は、塗工に適切な粘度が確保できる範囲の量で良溶媒と混合することが好ましい。相分離剤として、水、メタノール、エタノール、プロピルアルコール、ブチルアルコール、ブタンジオール、エチレングリコール、プロピレングリコール、トリプロピレングリコール等が挙げられる。
塗工液の調製に用いる溶媒が良溶媒と相分離剤との混合溶媒である場合、良好な多孔質構造を形成する観点から、良溶媒を60質量%以上含み、相分離剤を5質量%~40質量%含む混合溶媒が好ましい。
塗工液の樹脂濃度は、良好な多孔質構造を形成する観点から、1質量%~20質量%であることが好ましい。塗工液の無機粒子濃度は、良好な多孔質構造を形成する観点から、0.5質量%~50質量%であることが好ましい。
塗工液は、界面活性剤等の分散剤、湿潤剤、消泡剤、pH調整剤等を含有していてもよい。これらの添加剤は、二次電池の使用範囲において電気化学的に安定で電池内反応を阻害しないものであれば、多孔質層に残存するものであってもよい。
ポリオレフィン微多孔膜への塗工液の塗工手段として、マイヤーバー、ダイコーター、リバースロールコーター、ロールコーター、グラビアコーター等が挙げられる。多孔質層をポリオレフィン微多孔膜の両面に形成する場合、塗工液を両面同時にポリオレフィン微多孔膜へ塗工することが生産性の観点から好ましい。
塗工層の固化は、塗工層を形成したポリオレフィン微多孔膜を凝固液に浸漬し、塗工層において相分離を誘発しつつ樹脂を固化させることで行われる。これにより、ポリオレフィン微多孔膜と多孔質層とからなる積層体を得る。
凝固液は、塗工液の調製に用いた良溶媒及び相分離剤と、水とを含むことが一般的である。良溶媒と相分離剤の混合比は、塗工液の調製に用いた混合溶媒の混合比に合わせるのが生産上好ましい。凝固液中の水の含有量は40質量%~90質量%であることが、多孔質構造の形成及び生産性の観点から好ましい。凝固液の温度は、例えば20℃~50℃である。
凝固液中で塗工層を固化させた後、積層体を凝固液から引き揚げ、水洗する。水洗することによって、積層体から凝固液を除去する。さらに、乾燥することによって、積層体から水を除去する。水洗は、例えば、積層体を水浴中で搬送することによって行う。乾燥は、例えば、積層体を高温環境中で搬送すること、積層体に風をあてること、積層体をヒートロールに接触させることによって行う。乾燥温度は40℃~80℃が好ましい。
セパレータ(mA)は、乾式塗工法でも製造し得る。乾式塗工法は、塗工液をポリオレフィン微多孔膜に塗工し、塗工層を乾燥させて溶媒を揮発除去することにより、多孔質層をポリオレフィン微多孔膜上に形成する方法である。
セパレータ(mA)は、多孔質層(mA)を独立したシートとして作製し、多孔質層(mA)をポリオレフィン微多孔膜に重ねて、熱圧着又は接着剤によって複合化する方法によっても製造し得る。多孔質層(mA)を独立したシートとして作製する方法としては、上述した湿式塗工法又は乾式塗工法を適用して、剥離シート上に多孔質層を形成する方法が挙げられる。
[リチウムイオン二次電池の形状及び製造方法]
リチウムイオン二次電池の形状は角型、円筒型、コイン型、パウチ型などのいずれでもよい。

リチウムイオン二次電池は、例えば、正極と負極との間にセパレータを配置した積層体を製造する工程;積層体及び電解液を外装材に収容し、積層体に電解液を浸透させる工程;外装材内を真空状態にし、外装材を封止する工程;を経て製造される。
正極と負極との間にセパレータを配置した積層体を製造する際において、正極と負極との間にセパレータを配置する方式は、正極、セパレータ、負極をこの順に少なくとも1層ずつ積層する方式(所謂スタック方式)でもよく、正極、セパレータ、負極、セパレータをこの順に重ね、長さ方向に捲き回す方式でもよい。
リチウムイオン二次電池の実施形態の一例は、アルミニウムラミネートフィルム製パックの中に、正極とセパレータと負極とが捲き回された積層体と、電解液とを備える。
以下に実施例を挙げて、本開示のリチウムイオン二次電池をさらに具体的に説明する。以下の実施例に示す材料、使用量、割合、処理手順などは、本開示の趣旨を逸脱しない限り適宜変更することができる。したがって、本開示のリチウムイオン二次電池の範囲は、以下に示す具体例により限定的に解釈されるべきではない。
<測定方法、評価方法>

[ポリオレフィン微多孔膜及びセパレータの厚さ]
ポリオレフィン微多孔膜及びセパレータの厚さ(μm)は、接触式の厚み計(株式会社ミツトヨ、LITEMATIC VL-50S)にて10cm四方内の20点を測定し、これを平均することで求めた。測定端子には球の半径10mmの球面測定子(株式会社ミツトヨ)を用い、測定中に0.19Nの荷重が印加されるように調整した。
ポリオレフィン微多孔膜及びセパレータの厚さ(μm)は、接触式の厚み計(株式会社ミツトヨ、LITEMATIC VL-50S)にて10cm四方内の20点を測定し、これを平均することで求めた。測定端子には球の半径10mmの球面測定子(株式会社ミツトヨ)を用い、測定中に0.19Nの荷重が印加されるように調整した。

[ポリエチレン微多孔膜の融点]
ポリエチレン微多孔膜に係るDSCを下記のとおり行った。
5.0mg±0.3mgのポリエチレン微多孔膜をアルミニウム製サンプルパンに入れ、測定装置にセットした。窒素雰囲気下、下記の3ステップを連続して行い、試料の熱分析を行った。
・ステップ1:30℃から200℃まで速度5℃/分で昇温する。
・ステップ2:200℃から30℃まで速度5℃/分で降温する。
・ステップ3:30℃から200℃まで速度5℃/分で昇温する。
DSCの熱分析結果をもとに、横軸が温度(℃)かつ縦軸が熱流(W/g)であるDSC曲線を描いた。
ステップ1のDSC曲線に観察される吸熱ピークの温度を、第1の昇温過程における融点とした。ステップ1のDSC曲線に吸熱ピークが複数個ある場合は、最も低温側の吸熱ピークの温度を融点とした。

ポリエチレン微多孔膜に係るDSCを下記のとおり行った。
5.0mg±0.3mgのポリエチレン微多孔膜をアルミニウム製サンプルパンに入れ、測定装置にセットした。窒素雰囲気下、下記の3ステップを連続して行い、試料の熱分析を行った。
・ステップ1:30℃から200℃まで速度5℃/分で昇温する。
・ステップ2:200℃から30℃まで速度5℃/分で降温する。
・ステップ3:30℃から200℃まで速度5℃/分で昇温する。
DSCの熱分析結果をもとに、横軸が温度(℃)かつ縦軸が熱流(W/g)であるDSC曲線を描いた。
ステップ1のDSC曲線に観察される吸熱ピークの温度を、第1の昇温過程における融点とした。ステップ1のDSC曲線に吸熱ピークが複数個ある場合は、最も低温側の吸熱ピークの温度を融点とした。

無機粒子の平均一次粒径は、多孔質層の形成に用いる無機粒子を試料にしてSEM観察を行い、無作為に選んだ無機粒子100個の長径を計測し、100個の長径を平均して求めた。

<リチウムイオン二次電池の製造>
[実施例1]
-正極の作製-
コバルト酸リチウム粉末89.5質量部、アセチレンブラック4.5質量部、ポリフッ化ビニリデン6質量部、及び適量のN-メチル-2-ピロリドンを双腕式混合機にて攪拌して混合し、正極用スラリーを作製した。正極用スラリーを厚さ20μmのアルミニウム箔の片面に塗布し、乾燥後プレスして、正極活物質層を片面に有する正極を得た。
[実施例1]
-正極の作製-
コバルト酸リチウム粉末89.5質量部、アセチレンブラック4.5質量部、ポリフッ化ビニリデン6質量部、及び適量のN-メチル-2-ピロリドンを双腕式混合機にて攪拌して混合し、正極用スラリーを作製した。正極用スラリーを厚さ20μmのアルミニウム箔の片面に塗布し、乾燥後プレスして、正極活物質層を片面に有する正極を得た。
-負極の作製-
人造黒鉛300質量部、スチレン-ブタジエン共重合体の変性体を40質量%含有する水溶性分散液7.5質量部、カルボキシメチルセルロース3質量部、及び適量の水を双腕式混合機にて攪拌して混合し、負極用スラリーを作製した。負極用スラリーを厚さ10μmの銅箔の片面に塗布し、乾燥後プレスして、負極活物質層を片面に有する負極を得た。
人造黒鉛300質量部、スチレン-ブタジエン共重合体の変性体を40質量%含有する水溶性分散液7.5質量部、カルボキシメチルセルロース3質量部、及び適量の水を双腕式混合機にて攪拌して混合し、負極用スラリーを作製した。負極用スラリーを厚さ10μmの銅箔の片面に塗布し、乾燥後プレスして、負極活物質層を片面に有する負極を得た。
-電解液の作製-
プロピレンカーボネートにLiPF6を溶解させ、LiPF6濃度が3.0mol/Lである電解液を得た。

-セパレータの作製-
ポリメタフェニレンイソフタルアミドを、樹脂濃度が4.5質量%となるようにジメチルアセトアミド(DMAc)に溶解し、さらに硫酸バリウム粒子(平均一次粒径0.1μm)を攪拌混合し、塗工液(1)を得た。
マイヤーバーに塗工液(1)を適量のせ、ポリエチレン微多孔膜(厚さ9μm、空孔率41%、ガーレ値139秒/100mL)の両面に塗工液(1)を塗工した。その際、ポリエチレン微多孔膜の表裏の塗工量が等量になるように塗工した。これを、凝固液(DMAc:水=50:50[質量比]、液温40℃)に浸漬し塗工層を固化させ、次いで、水温40℃の水洗槽で洗浄し、乾燥した。こうして、ポリエチレン微多孔膜の両面に多孔質層が形成されたセパレータを得た。このセパレータにおいて、多孔質層の平均厚さは両面合計で5μmであり、多孔質層の固形分体積に占める硫酸バリウム粒子の体積割合は64体積%であった。セパレータの厚さは14μmであり、セパレータのガーレ値は194秒/100mLであった。
本例に使用したポリエチレン微多孔膜は、DSC曲線に観察される第1の昇温過程における融点が137.7℃であり、第2の昇温過程における融点が135.7℃であった。第1の昇温過程における融点が第2の昇温過程における融点より2.0℃高かった。
ポリメタフェニレンイソフタルアミドを、樹脂濃度が4.5質量%となるようにジメチルアセトアミド(DMAc)に溶解し、さらに硫酸バリウム粒子(平均一次粒径0.1μm)を攪拌混合し、塗工液(1)を得た。
マイヤーバーに塗工液(1)を適量のせ、ポリエチレン微多孔膜(厚さ9μm、空孔率41%、ガーレ値139秒/100mL)の両面に塗工液(1)を塗工した。その際、ポリエチレン微多孔膜の表裏の塗工量が等量になるように塗工した。これを、凝固液(DMAc:水=50:50[質量比]、液温40℃)に浸漬し塗工層を固化させ、次いで、水温40℃の水洗槽で洗浄し、乾燥した。こうして、ポリエチレン微多孔膜の両面に多孔質層が形成されたセパレータを得た。このセパレータにおいて、多孔質層の平均厚さは両面合計で5μmであり、多孔質層の固形分体積に占める硫酸バリウム粒子の体積割合は64体積%であった。セパレータの厚さは14μmであり、セパレータのガーレ値は194秒/100mLであった。
本例に使用したポリエチレン微多孔膜は、DSC曲線に観察される第1の昇温過程における融点が137.7℃であり、第2の昇温過程における融点が135.7℃であった。第1の昇温過程における融点が第2の昇温過程における融点より2.0℃高かった。
-電池の作製-
正極及び負極それぞれを30mm×50mmの長方形に切り出し、それぞれにリードタブを溶接した。セパレータを34mm×54mmの長方形に切り出した。正極、セパレータ、負極の順に積層し、積層体を作製した。積層体をアルミニウムラミネートフィルム製のパック中に挿入し、パック内に電解液を注入した。真空シーラーを用いてパック内を真空状態にした。パックごと積層体の積層方向に熱プレス機を用いて熱プレスし、パックを封止した。
正極及び負極それぞれを30mm×50mmの長方形に切り出し、それぞれにリードタブを溶接した。セパレータを34mm×54mmの長方形に切り出した。正極、セパレータ、負極の順に積層し、積層体を作製した。積層体をアルミニウムラミネートフィルム製のパック中に挿入し、パック内に電解液を注入した。真空シーラーを用いてパック内を真空状態にした。パックごと積層体の積層方向に熱プレス機を用いて熱プレスし、パックを封止した。
-電池の充放電試験-
電池に3サイクルの充放電を行った。充電は0.1C/4.2Vの定電流定電圧充電を15時間行い、放電は0.1C/2.5Vカットオフの定電流放電を行った。充電後に10分間、放電後に10分間、それぞれ間隔をあけた。

5.6mol/L LiFSI:DMCとは、ジメチルカーボネート(DMC)にLiFSI(すなわちLi(FSO2)2N)が溶解した、LiFSI濃度5.6mol/Lの電解液である。
実施例1と同様にして、ただし、電解液を5.6mol/L LiFSI:DMCに変更して、電池を作製した。
5.6mol/L LiFSI:DMCとは、ジメチルカーボネート(DMC)にLiFSI(すなわちLi(FSO2)2N)が溶解した、LiFSI濃度5.6mol/Lの電解液である。
実施例2においてセパレータの作製に用いたポリエチレン微多孔膜は、実施例1に使用したポリエチレン微多孔膜と同じである。したがって、実施例2においてセパレータの作製に用いたポリエチレン微多孔膜は、厚さ9μm、空孔率41%、ガーレ値139秒/100mLであった。

実施例2の容量維持率が87%であり、実施例3の容量維持率が34%であった。この2例は、セパレータの作製に用いたポリエチレン微多孔膜が異なる。詳細な機序は不明であるが、多孔質層の形成時に、ポリエチレン微多孔膜の熱特性(第1の昇温過程における融点と第2の昇温過程における融点の差の程度)に応じてメタ型芳香族ポリアミドが微多孔膜の孔中に侵入する度合いが異なり、その結果、セパレータに対する高塩濃度電解液の浸透しやすさに差が生じたものと考えられた。
[比較例1]
実施例1と同様にして、ただし、電解液のリチウム塩濃度をLiPF6濃度1.0mol/Lに変更して、電池を作製した。比較例1の電池に、実施例1と同じ条件の充放電試験を行った。

比較例1の電池は、充放電ができなかった。図1に1サイクル目の充放電曲線を示す。
最初の充電の間に、比較例1の電池から臭気が感じられた。充放電試験の後、比較例1の電池を分解して電極を目視で観察したところ、リチウムが負極にインターカレーションされていないものと観察された。これらのことから、最初の充電の間に比較例1の電池内でプロピレンカーボネート(PC)の分解が起こったものと推測された。
最初の充電の間に、比較例1の電池から臭気が感じられた。充放電試験の後、比較例1の電池を分解して電極を目視で観察したところ、リチウムが負極にインターカレーションされていないものと観察された。これらのことから、最初の充電の間に比較例1の電池内でプロピレンカーボネート(PC)の分解が起こったものと推測された。
溶媒がPCであって通常のリチウム塩濃度(1.0mol/L LiPF6)である電解液は、充放電反応に先行してPCの分解が起こり、電池の充放電ができなかった(比較例1)。これに対して、リチウム塩濃度が高濃度(3.0mol/L LiPF6)であると、電池は支障なく充放電できた(実施例1)。
リチウム塩濃度が高濃度である電解液においては、すべてのPC分子がリチウムイオンに配位し、PC分子が特定の電子状態になり、その結果PCの分解が起こらないと推測される。リチウムイオン二次電池に従来適用できなかった溶媒が、電解液を高塩濃度にすることで適用できるようになる。
リチウム塩濃度が高濃度である電解液においては、すべてのPC分子がリチウムイオンに配位し、PC分子が特定の電子状態になり、その結果PCの分解が起こらないと推測される。リチウムイオン二次電池に従来適用できなかった溶媒が、電解液を高塩濃度にすることで適用できるようになる。
[比較例2]
実施例1と同様にして、ただし、セパレータをポリエチレン微多孔膜(厚さ9μm、空孔率41%、ガーレ値139秒/100mL)に変更して、電池の作製を試みた。しかし、電解液がセパレータ(すなわちポリエチレン微多孔膜)に浸透せず、電池を作製できなかった。
実施例1と同様にして、ただし、セパレータをポリエチレン微多孔膜(厚さ9μm、空孔率41%、ガーレ値139秒/100mL)に変更して、電池の作製を試みた。しかし、電解液がセパレータ(すなわちポリエチレン微多孔膜)に浸透せず、電池を作製できなかった。
単層ポリエチレン微多孔膜は、シャットダウン機能、膜の薄さ、ハンドリングのよさ等の特性を有するゆえ、従来、リチウムイオン二次電池のセパレータに汎用されている。しかし、単層ポリエチレン微多孔膜にはリチウム塩濃度3.0mol/Lの高塩濃度電解液が浸透せず、単層ポリエチレン微多孔膜を用いては高塩濃度電解液を備えるリチウムイオン二次電池を作製できなかった(比較例2)。
一方、ポリエチレン微多孔膜上に多孔質層(mA)を設けたセパレータを用いれば、高塩濃度電解液を備えるリチウムイオン二次電池を作製できた(実施例1、実施例2及び実施例3)。
一方、ポリエチレン微多孔膜上に多孔質層(mA)を設けたセパレータを用いれば、高塩濃度電解液を備えるリチウムイオン二次電池を作製できた(実施例1、実施例2及び実施例3)。
ポリエチレン微多孔膜上に多孔質層(mA)を設けたセパレータによれば、リチウム塩としてLiPF6及びLiFSIについて、非水溶媒としてPC及びDMCについて、高塩濃度電解液を備えるリチウムイオン二次電池の作製が可能であることが確認された(実施例1、実施例2及び実施例3)。

ポリオレフィン微多孔膜及び、前記ポリオレフィン微多孔膜の片面又は両面に設けられメタ型芳香族ポリアミドを含有する多孔質層を有するセパレータと、を備える、
リチウムイオン二次電池。 - 前記リチウム塩が、スルホンアミドリチウム塩及びスルホンイミドリチウム塩からなる群から選ばれる少なくとも1種を含む、請求項1に記載のリチウムイオン二次電池。

- 前記無機粒子がマグネシウム化合物粒子を含む、請求項4に記載のリチウムイオン二次電池。
- 前記無機粒子の平均一次粒径が0.3μm以下である、請求項4~請求項6のいずれか1項に記載のリチウムイオン二次電池。
- 前記ポリオレフィン微多孔膜がポリエチレン微多孔膜であり、
前記ポリエチレン微多孔膜を試料として示差走査熱量測定をしたとき、第1の昇温過程における融点が第2の昇温過程における融点より0.7℃以上高い、
