Abstract
本開示は、還元物の精製量を増やすことができ、サンプル温度のコントロールが容易であり、量産化を行いやすい反応装置を提供することを課題とする。また、この反応装置を用いて、効率よく酸化物試料の還元物を得ることができる方法を提供することを課題とする。本開示に係る反応装置100は、金属等のプラズマ源13と、プラズマ源とは別体である還元処理対象の酸化物試料14と、を収容するための反応室15と、反応室の内部ガスを排気する排気ポンプ12と、1つ又は2つ以上の空洞共振器と、酸化物試料を加熱するための加熱機構と、を少なくとも有し、空洞共振器のうち少なくとも一つが空洞共振器の中心に磁場強度分布を形成する形式を有し、空洞共振器としてプラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための第1空洞共振器8を有する。
Description
本開示は、固体元素のプラズマの発生に関する装置構成とその発生したプラズマを利用する還元反応についての技術に関し、さらに、固体元素のプラズマの発生と還元反応とを生じさせる反応装置及び酸化物試料の還元物の製造方法に関する。
気体からプラズマを発生させる場合、高電場により絶縁破壊を起こさせ、外部から高周波電力を与え、その放電を持続させることで、プラズマを持続させる。そして、プラズマにより活性となったイオン種を使って表面改質などに利用されている。
また、固体を使い、その固体を構成する元素を主とするプラズマを発生させる方法の開示がある(例えば特許文献1を参照。)。特許文献1に開示された金属蒸気の発生方法は、金属材料とセラミックス体との混合体に、マイクロ波を照射して加熱し、前記金属材料を蒸発させることによって、金属蒸気を発生させることが記載されている。
さらに、そのプラズマにより活性になったイオンを還元反応に利用する技術がある(例えば特許文献2又は特許文献3を参照。)。特許文献2に開示されたアルミニウム-スカンジウム合金の製造方法は、金属材料とセラミックス体との混合体に、マイクロ波を照射して加熱し、前記金属材料を蒸発させることによって、金属蒸気を発生させ、 酸化スカンジウムとアルミニウムに、前記金属蒸気を反応させることが記載されている。特許文献3に開示された酸化チタンの還元方法は、金属材料とセラミックス体との混合体に、マイクロ波を照射して加熱し、前記金属材料を蒸発させることによって、金属蒸気を発生させ、前記金属蒸気を酸化チタンに反応させることが記載されている。
非特許文献1では、困難であった酸化スカンジウム還元について、還元材としてMgを用いたAl‐Sc合金を製造するための新しいマイクロ波照射プロセスを用いた実験的な事実が記載されている。本手法により、金属間化合物Al3Scは、マイクロ波照射下での低温(660℃)還元反応により高収率(69.8%)で得られている。
非特許文献2では、マグネシウム蒸気とマイクロ波照射を使用することで、V2O5をバナジウム金属に還元する手法について述べたものであり、還元反応前にV2O5/MgOペレットのか焼で形成し、MgV2O4の複合酸化物を前駆体として形成することが重要であることを記載されており、本前駆体をマグネシウム蒸気とマイクロ波照射を行うことで、従来の還元方法に比べ、1000℃の加熱温度で1時間の短時間で還元ができることを実験的に示している。

特許文献1ではマイクロ波照射下における金属蒸気発生の条件(セラミックボールと金属の混合、その大きさなど)について述べている。特許文献2では、特許文献1の条件を用いたAl‐Sc合金の製造方法について述べている。特許文献2の実施例や非特許文献1ではこれらの条件を満たすための具体的な装置構成の開示があり、それは40cm辺の立方体マルチモード型アプリケータであり、その中に還元材となる金属蒸気発生源と原料とが設置されている。特許文献2の実施例で精製されるAl‐Sc合金の量は数十g程度以下と少量であるという課題があった。
電磁波の一種であるマイクロ波には、電場モード、磁場モードと呼ばれるモード種があり、それぞれ及ぼす物理的現象が異なる。マルチモード型とは、マイクロ波を照射する形態の一種である。金属の箱の中に、電場や磁場の定在波が立ち、この定在波の腹や節が2つ以上のものをマルチモード型と呼ぶ。通常、これら節や腹の影響を均一化するためにマルチモード型アプリケータにはスタラファンやターンテーブルがある。
特許文献2の技術では、さらに次の問題点がある。
(1)マイクロ波源一つで「金属蒸気の発生」「プラズマの発生」「還元対象物であるサンプルの加熱」を行うため、プラズマを維持させながら、サンプル温度を均一に保つことが難しく、プロセスウィンドウが極めて狭かった。
(2)反応系全体を大型のSUSボックス(キャビティ)で覆う構成のため、マイクロ波の影響を受ける機器類を反応系の傍に設置することができなかった。結果、測温は非接触の放射温度計を用いても、緻密な温度管理が難しく、上記のサンプル温度コントロールをさらに難しくしていた。
(3)上記内容からサンプルのみ別熱源で加熱する、といったことを行うことも困難となっていた。
(4)キャビティが大型のボックスになっているため、マイクロ波のエネルギー分布が悪く、数mmの設置誤差にて還元が失敗することがあった。
(5)特許文献2の技術で、量産に向けた装置大型化、または連続反応炉を設計する場合、大型化によるマイクロ波分布の悪化、熱ムラの発生は免れないことは明らかである。また、連続反応炉を設計する場合、キャビティ内に機器類、センサー類を設置できないことを鑑みると、構成の不自由さは明らかである。

特許文献3の技術においても特許文献2と同様のマルチモード型の装置が用いられており、特許文献2の技術と同様の問題を有していた。すなわち、金属の箱の中の定在波の位置や数が決まってしまい、限られた領域しか使えず、マグネシウム蒸気発生や還元反応場所が限られてしまい、バッチ方式だと数g程度しか精錬量が見込めないという問題点と上記(1)~(5)の問題点を有していた。
本開示は、還元物の精製量を増やすことができ、サンプル温度のコントロールが容易であり、量産化を行いやすい反応装置を提供することを課題とする。また、この反応装置を用いて、効率よく酸化物試料の還元物を得ることができる方法を提供することを課題とする。
本発明者らは、上記課題を解決するために鋭意検討した結果、マイクロ波をプラズマ源に照射するにあたり、空洞共振器を用い、円筒の内部空間が、プラズマ源全体にマイクロ波が照射される配置・空間であるか又はプラズマ源の一部にマイクロ波が照射される配置であり、残部は円筒の内部空間外に配置される空間であることを満たし、かつ、空洞共振器の少なくとも一つが空洞共振器の中心に磁場強度分布を形成する形式とすることで、プラズマ源からプラズマの発生を安定して生じさせることができ、また、還元処理対象の酸化物試料を加熱しやすくできることを見出し、本発明を完成させた。すなわち、本発明に係る反応装置は、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と、前記プラズマ源とは別体である還元処理対象の酸化物試料と、を収容するための反応室と、該反応室の内部ガスを排気する排気ポンプと、1つ又は2つ以上の空洞共振器と、前記酸化物試料を加熱するための加熱機構と、を少なくとも有し、前記空洞共振器のうち少なくとも一つが空洞共振器の中心に磁場強度分布を形成する形式を有し、前記1つ又は2つ以上の空洞共振器として前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための第1空洞共振器を有することを特徴とする。
本発明に係る反応装置では、前記加熱機構が、前記酸化物試料にマイクロ波を照射して該酸化物試料を加熱するための第2空洞共振器であることが好ましい。従来、マルチモードアプリケータでプラズマ発生部と加熱部を分けることができなかったものが、分けることができるようになった。具体的には、酸化物試料をプラズマ源とは独立してマイクロ波を照射することができ、温度コントロールをより高精度とすることができる。また、従来マルチモードアプリケータでは、アプリケータ内全体にマイクロ波が分布するため、導入できる機器・装置の制約があったが、本発明では、シングルモードアプリケータの円筒中心以外にはマイクロ波が分布しないため、精錬装置の制約がなくなり、大型化や連続炉としての装置構成を採ることもでき、温度条件の緻密なコントロールにより、Al‐Scなどの精錬される合金量を飛躍的に向上させることが可能となる。
ここで本発明に係る反応装置では、前記第1空洞共振器が空洞共振器の中心に電場強度分布が形成される空洞共振器であり、前記第2空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器であり、前記第1空洞共振器が前記プラズマ源の一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための空洞共振器であり、かつ、前記第2空洞共振器が前記プラズマ源の残部及び前記酸化物試料にマイクロ波を照射し、前記プラズマ源及び前記酸化物試料を加熱するための空洞共振器であることが好ましい。電場モードはプラズマの発生のきっかけとなるが、プラズマ源から発生する金属蒸気が系内への析出により、析出した金属表面で電場由来のマイクロ波が反射されるようになるため、プラズマの持続が難しい場合がある。しかし、磁場モードの併用によって、プラズマ源の金属蒸気の発生、系内への金属析出があってもプラズマを持続させやすくなる。
また、本発明に係る反応装置では、前記第1空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器であり、前記第2空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器であり、前記第1空洞共振器が前記プラズマ源にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための空洞共振器であり、かつ、前記第2空洞共振器が前記酸化物試料にマイクロ波を照射し、前記酸化物試料を加熱するための空洞共振器であることが好ましい。磁場モードのマイクロ波を用いてプラズマ源から安定してプラズマを発生させることができ、また、磁場モードのマイクロ波を用いて酸化物試料を安定して加熱することができる。
本発明に係る反応装置では、前記第1空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器でありかつ前記加熱機構を兼ねており、前記第1空洞共振器が前記酸化物試料にマイクロ波を照射して該酸化物試料を加熱してもよい。空洞共振器が一つである場合の形態であり、反応装置を簡素とすることができる。
本発明に係る反応装置では、前記第1空洞共振器がシングルモード型であることが好ましい。ここでシングルモード型とは、反応エリアに対し、発生する電場モード、磁場モードの定在波の腹部分が一つしかない型をいう。マイクロ波照射をシングルモード型とすることで、プラズマ源を容易にプラズマ化し、さらに、プラズマトーチとすることができる。
本発明に係る反応装置では、前記第2空洞共振器がシングルモード型であることが好ましい。マイクロ波照射をシングルモード型とすることで、酸化物試料を容易に加熱することができ、かつ省エネルギーで加熱することができる。
本発明に係る反応装置では、前記加熱機構が、ヒータによる加熱、誘導加熱、又は抵抗加熱によって前記酸化物試料を加熱することとしてもよい。これらの加熱機構によっても、第1空洞共振器によるプラズマ源のプラズマ化とは独立して、酸化物試料の加熱を制御することが容易である。
本発明に係る反応装置では、前記プラズマ源は、導電率が3000S/m以上であることが好ましい。第1空洞共振器によって、安定的にプラズマを発生させることができる。
本発明に係る反応装置では、前記プラズマ源となる金属は、カルシウム、マグネシウムまたはアルミニウムのいずれかであり、前記プラズマ源となる合金は、カルシウム合金、マグネシウム合金またはアルミニウム合金のいずれかであり、前記プラズマ源となる金属間化合物は、カルシウム含有金属間化合物、マグネシウム含有金属間化合物またはアルミニウム含有金属間化合物のいずれかであり、前記混合体中の前記セラミックスは、ジルコニア、石英、アルミナ、窒化ホウ素、炭化ケイ素、酸化ケイ素、窒化ケイ素、酸化アルミニウム及び窒化アルミニウムからなる群より選ばれる少なくとも1種であることが好ましい。これらのプラズマ源はプラズマを発生しやすく、かつ、還元力が高いため、酸化物試料を効率よく還元することができる。
本発明に係る酸化物試料の還元物の製造方法は、反応室内に、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と還元処理対象の酸化物試料とを別体で配置する第1工程と、前記反応室の内部ガスを排気する第2工程と、前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、かつ、前記酸化物試料を加熱して、前記酸化物試料の還元物を得る第3工程と、を有し、該第3工程において、前記プラズマ源及び前記酸化物試料のうち少なくともいずれか一方に磁場モードのマイクロ波を照射することを特徴とする。
本発明に係る酸化物試料の還元物の製造方法では、前記第3工程において、前記プラズマ源の全部又は一部に照射するマイクロ波は、磁場モードのマイクロ波であることが好ましい。少なくとも磁場モードのマイクロ波を用いて還元材となる金属のプラズマを発生させるとともに、還元対象物である酸素と強固に結合している酸化物試料を加熱し、還元材のプラズマによって脱酸することによって酸化物試料を還元するとともに、酸素と分離した金属を別の金属と結合させて合金などを形成することができる。
本発明に係る酸化物試料の還元物の製造方法では、前記第3工程において、前記プラズマ源の一部に電場モードのマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、前記プラズマ源の残部及び前記酸化物試料に磁場モードのマイクロ波を照射し、前記プラズマ源及び前記酸化物試料を加熱することが好ましい。電場モードはプラズマの発生のきっかけとなるが、プラズマ源から発生する金属蒸気が系内への析出により、析出した金属表面で電場由来のマイクロ波が反射されるようになるため、プラズマの持続が難しい場合がある。しかし、磁場モードの併用によって、プラズマ源の金属蒸気の発生、系内への金属の析出があってもプラズマを持続させやすくなる。
本発明に係る酸化物試料の還元物の製造方法では、前記第3工程において、前記プラズマ源に磁場モードのマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、前記酸化物試料に磁場モードのマイクロ波を照射し、前記酸化物試料を加熱することが好ましい。磁場モードのマイクロ波を用いてプラズマ源から安定してプラズマを発生させることができ、また、磁場モードのマイクロ波を用いて酸化物試料を安定して加熱することができる。
本発明に係る酸化物試料の還元物の製造方法では、前記第3工程において、ヒータによる加熱、誘導加熱、又は抵抗加熱によって前記酸化物試料を加熱することとしてもよい。これらの加熱機構によっても、第1空洞共振器によるプラズマ源のプラズマ化とは独立して、酸化物試料の加熱を制御することができる。
本開示によれば、還元物の精製量を増やすことができ、サンプル温度のコントロールが容易であり、量産化を行いやすい反応装置を提供することができる。また、この反応装置を用いて、効率よく酸化物試料の還元物を得ることができる方法を提供できる。
次に本発明について実施形態を示して詳細に説明するが本発明はこれらの記載に限定して解釈されない。本発明の効果を奏する限り、実施形態は種々の変形をしてもよい。
本実施形態に係る反応装置は、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と、前記プラズマ源とは別体である還元処理対象の酸化物試料と、を収容するための反応室と、該反応室の内部ガスを排気する排気ポンプと、1つ又は2つ以上の空洞共振器と、前記酸化物試料を加熱するための加熱機構と、を少なくとも有し、前記空洞共振器のうち少なくとも一つが空洞共振器の中心に磁場強度分布を形成する形式を有し、前記1つ又は2つ以上の空洞共振器として前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための第1空洞共振器を有する。本実施形態に係る反応装置は、例えば、第1例から第4例の4形態がある。以下、順に説明する。
(反応装置の第1例)
図1に本実施形態に係る反応装置100の概略図を示す。反応室15は、例えば第1の石英管9の内部室であり、第1の石英管9の一端では蓋10がされており、他端には排気ポンプ12が接続されている。蓋10には不図示の開放弁が設置されており、排気ポンプ12の作動によって減圧空間となった反応室15、すなわち第1の石英管9の内部空間は、開放弁を開とすることで、大気圧となる。なお、開放弁は、第1の石英管9と排気ポンプ12とを結ぶ排気ラインの途中に設けてもよい。
図1に本実施形態に係る反応装置100の概略図を示す。反応室15は、例えば第1の石英管9の内部室であり、第1の石英管9の一端では蓋10がされており、他端には排気ポンプ12が接続されている。蓋10には不図示の開放弁が設置されており、排気ポンプ12の作動によって減圧空間となった反応室15、すなわち第1の石英管9の内部空間は、開放弁を開とすることで、大気圧となる。なお、開放弁は、第1の石英管9と排気ポンプ12とを結ぶ排気ラインの途中に設けてもよい。
第1の石英管9の内部には、更に第2の石英管11が配置されている。第2の石英管11の内壁に蒸着物の析出が生じた場合、第2の石英管11を交換する。第2の石英管11を配置しない場合、第1の石英管9の内壁に蒸着物の析出が生じてしまうため、第2の石英管11は、第1の石英管9の交換頻度を低減することができる。
第1空洞共振器8は、図1及び図2に示すように、空洞を第1の石英管9が貫通するように配置される。第1空洞共振器8には、第1のチューナ7が接続され、第1のチューナ7には第1のパワーメータ6が接続され、第1のパワーメータ6には第1のマイクロ波電源5が接続されている。第1空洞共振器8は、例えば、2.45GHzにて電場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである。第1のマイクロ波電源5の出力及び周波数を制御することで、第1のパワーメータ6及び第1のチューナ7を介して、第1空洞共振器8に高周波電力がかかり、第1空洞共振器8は、反応室15となる第1の石英管9の内部空間に配置されたプラズマ源13の一部に、シングルモード型の電場の定在波を作用させることができる。これにより、プラズマ源13からプラズマを発生させる。第1空洞共振器8の周波数は例えば915MHz、2.45GHz、5.8GHzとすることが好ましく、高周波出力は50~2000Wとすることが好ましい。
第2空洞共振器4は、空洞を第1の石英管9が貫通するように配置される。外観は図2に示した第1空洞共振器8の形態と同様である。第2空洞共振器4には、第2のチューナ3が接続され、第2のチューナ3には第2のパワーメータ2が接続され、第2のパワーメータ2には第2のマイクロ波電源1が接続されている。第2空洞共振器4は、例えば、2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである。第2のマイクロ波電源1の出力及び周波数を制御することで、第2のパワーメータ2及び第2のチューナ3を介して、第2空洞共振器4に高周波電力がかかり、第2空洞共振器4は、反応室15となる第1の石英管9の内部空間に配置された酸化物試料14及びプラズマ源13の残部に、シングルモード型の磁場の定在波を作用させることができる。これにより、プラズマ源13から発生したプラズマを持続させる。また、第2空洞共振器4がプラズマ源13の残部及び酸化物試料14にマイクロ波を照射し、プラズマ源13及び酸化物試料14を加熱する。第2空洞共振器4の周波数は例えば915MHz、2.45GHz、5.8GHzとすることが好ましく、高周波出力は50~2000Wとすることが好ましい。電場モードはプラズマの発生のきっかけとなるが、プラズマ源から発生する金属蒸気が系内への析出により、析出した金属表面で電場由来のマイクロ波が反射されるようになるため、プラズマの持続が難しい場合がある。しかし、磁場モードの併用によって、プラズマ源の金属蒸気の発生、系内への金属の析出があってもプラズマを持続させやすくなる。
第2空洞共振器4は、酸化物試料14にマイクロ波を照射して酸化物試料14を加熱するための加熱機構を兼ねている。すなわち、酸化物試料14はシングルモード型の磁場の定在波によって加熱される。金属蒸気発生部と加熱部を分けることができるようになった。酸化物試料14をプラズマ源13とは独立してマイクロ波を照射することができ、温度コントロールをより高精度とすることができる。また、従来マルチモードアプリケータでは、アプリケータ内全体にマイクロ波が分布するため、導入できる機器・装置の制約があったが、本発明では、シングルモードアプリケータの円筒中心以外にはマイクロ波が分布しないため、精錬装置の制約がなくなり、大型化や連続炉としての装置構成を採ることもでき、出力源を分けたことによる、温度条件の緻密なコントロールにより、Al‐Scなどの精錬される合金量を飛躍的に向上させることが可能となる。
プラズマ源13は、その一部がシングルモード型の電場の定在波によって加熱され、プラズマを発生させる。また残部は、シングルモード型の磁場の定在波によって加熱される。すなわちプラズマ源13は場所によってシングルモード型の電場の定在波又はシングルモード型の磁場の定在波によって加熱される。このように、プラズマ源13が2種類の定在波によって加熱されることによって、仮に第2の石英管11の内壁に金属の析出が生じ、析出した金属表面によって電場の定在波が反射されたとしても、磁場の定在波によってプラズマにマイクロ波は供給され、また析出物は再加熱されて金属蒸気、プラズマとなるので、安定してプラズマを発生させることができる。
プラズマ源13は、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種である。プラズマ源13は、常温・常圧にて導電率が3000S/m以上であることが好ましい。プラズマが発生しやすい。プラズマ源13となる金属は、カルシウム、マグネシウムまたはアルミニウムのいずれかであることが好ましい。プラズマ源13となる合金は、カルシウム合金、マグネシウム合金またはアルミニウム合金のいずれかであることが好ましい。カルシウム合金としては例えばCa-Al合金である。マグネシウム合金としては例えばMg-Al合金である。アルミニウム合金としては例えばAl-Sc合金である。プラズマ源13となる金属間化合物は、カルシウム含有金属間化合物、マグネシウム含有金属間化合物またはアルミニウム含有金属間化合物のいずれかであることが好ましい。カルシウム含有金属間化合物としては例えばCaMg2である。マグネシウム含有金属間化合物としては例えばMg2Niである。アルミニウム含有金属間化合物としては例えばAl3Scである。混合体中のセラミックスは、ジルコニア、石英、アルミナ、窒化ホウ素、炭化ケイ素、酸化ケイ素、窒化ケイ素、酸化アルミニウム及び窒化アルミニウムからなる群より選ばれる少なくとも1種であることが好ましい。セラミックスを金属、合金及び金属間化合物のうち少なくとも1種に混合すると、プラズマ源13がより加熱されやすくなり、金属の蒸気化を促進させることができる。炭素はグラファイトであることが好ましい。これらのプラズマ源はプラズマが発生しやすく、かつ、還元力が高いため、酸化物試料を効率よく還元することができる。プラズマ源13はハンドリングの向上のためにアルミナボードに入れて第2の石英管11の中に配置することが好ましい。プラズマ源13は粉末、粒状、板状、箔状であることが好ましい。
酸化物試料14はプラズマ源13とは別体として配置される。酸化物試料14は、酸化スカンジウム、酸化チタン、酸化バナジウムなどの金属酸化物である。酸化物試料14はプラズマによって還元させられて金属になる。また、酸化物試料14は金属酸化物を構成する金属とは異なる他金属と混ぜられていてもよい。他金属としては、例えば、アルミニウムである。この場合、金属酸化物が還元されて金属化し、さらにこの金属は他金属とで合金化する。酸化物試料14及び他金属は、粉末であることが好ましい。酸化物試料14の粉末と他金属の粉末とを混合粉末とし、混合粉末をペレット化して酸化物試料14とすることが好ましい。
(反応装置の第2例)
次に図3を参照して、反応装置の第2例について、反応装置の第1例と相違する点を中心に説明する。図3に本実施形態に係る反応装置200の概略図を示す。反応室15は、反応装置100と同様である。

第1空洞共振器24は、空洞を第1の石英管9が貫通するように配置される。外観は図2に示した第1空洞共振器8の形態と同様である。第1空洞共振器24には、第1のチューナ23が接続され、第1のチューナ23には第1のパワーメータ22が接続され、第1のパワーメータ22には第1のマイクロ波電源21が接続されている。第1空洞共振器24は、例えば、2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである。第1のマイクロ波電源21の出力及び周波数を制御することで、第1のパワーメータ22及び第1のチューナ23を介して、第1空洞共振器24に高周波電力がかかり、第1空洞共振器24は、反応室15となる第1の石英管9の内部空間に配置されたプラズマ源13の全体に、シングルモード型の磁場の定在波を作用させることができる。これにより、プラズマ源13からプラズマを発生させる。第1空洞共振器24の周波数は例えば915MHz、2.45GHz、5.8GHzとすることが好ましく、高周波出力は50~2000Wとすることが好ましい。
第2空洞共振器34は、反応装置100の第2空洞共振器4と同様である。すなわち、第2のマイクロ波電源31の出力及び周波数を制御することで、第2のパワーメータ32及び第2のチューナ33を介して、第2空洞共振器34に高周波電力がかかり、第2空洞共振器34は、反応室15となる第1の石英管9の内部空間に配置された酸化物試料14に、シングルモード型の磁場の定在波を作用させることができる。
第2空洞共振器34は、反応装置100の第2空洞共振器4と同様に、酸化物試料14にマイクロ波を照射して酸化物試料14を加熱するための加熱機構を兼ねている。
プラズマ源13は、全体がシングルモード型の磁場の定在波によって加熱され、プラズマを発生させる。また、磁場モードのマイクロ波を用いて酸化物試料14を安定して加熱することができる。
プラズマ源13及び酸化物試料14は反応装置100と同様である。

第1空洞共振器44は、空洞を第1の石英管9が貫通するように配置される。外観は図2に示した第1空洞共振器8の形態と同様である。第1空洞共振器44には、第1のチューナ43が接続され、第1のチューナ43には第1のパワーメータ42が接続され、第1のパワーメータ42には第1のマイクロ波電源41が接続されている。第1空洞共振器44は、例えば、2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである。第1のマイクロ波電源41の出力及び周波数を制御することで、第1のパワーメータ42及び第1のチューナ43を介して、第1空洞共振器44に高周波電力がかかり、第1空洞共振器44は、反応室15となる第1の石英管9の内部空間に配置されたプラズマ源13の全体に、シングルモード型の磁場の定在波を作用させることができる。これにより、プラズマ源13からプラズマを発生させる。第1空洞共振器44の周波数は例えば915MHz、2.45GHz、5.8GHzとすることが好ましく、高周波出力は50~2000Wとすることが好ましい。
反応装置300では、第2空洞共振器は設置されていない。第1の石英管9の内部に配置された第2の石英管11の内部空間であって、第1空洞共振器44の空洞内にプラズマ源13と酸化物試料14が別体で配置される。第1空洞共振器44によって、プラズマ源13の全体と酸化物試料14の全体にシングルモード型の磁場の定在波を作用させることができる。
第1空洞共振器44は、反応装置100の第2空洞共振器4と同様に、酸化物試料14にマイクロ波を照射して酸化物試料14を加熱するための加熱機構を兼ねている。
プラズマ源13は、第1空洞共振器44が生じさせるシングルモード型の磁場の定在波によって全体が加熱され、プラズマを発生させる。第2の石英管11の内壁に金属蒸気の発生による金属析出物が生じても、磁場モードのマイクロ波を用いているためプラズマ源から安定してプラズマを発生させることができ、また、酸化物試料14を安定して加熱することができる。
プラズマ源13及び酸化物試料14は、配置を除き、反応装置100と同様である。
(反応装置の第4例)
次に図5を参照して、反応装置の第4例について、反応装置の第3例と相違する点を中心に説明する。図5に本実施形態に係る反応装置400の概略図を示す。反応室15は、反応装置300と同様、すなわち反応装置100と同様である。

第1空洞共振器54は、反応装置300の第1空洞共振器44と同様である。第1空洞共振器54には、第1のチューナ53が接続され、第1のチューナ53には第1のパワーメータ52が接続され、第1のパワーメータ52には第1のマイクロ波電源51が接続されている。第1空洞共振器54は、例えば、2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである。第1のマイクロ波電源51の出力及び周波数を制御することで、第1のパワーメータ52及び第1のチューナ53を介して、第1空洞共振器54に高周波電力がかかり、第1空洞共振器54は、反応室15となる第1の石英管9の内部空間に配置されたプラズマ源13の全体に、シングルモード型の磁場の定在波を作用させることができる。これにより、プラズマ源13からプラズマを発生させる。第1空洞共振器54の周波数は例えば915MHz、2.45GHz、5.8GHzとすることが好ましく、高周波出力は50~2000Wとすることが好ましい。
反応装置400では、第2空洞共振器は設置されていない。第1の石英管9の内部に配置された第2の石英管11の内部空間であって、第1空洞共振器54の空洞内にプラズマ源13が配置される。第1空洞共振器54によって、プラズマ源13の全体にシングルモード型の磁場の定在波を作用させることができる。
第1空洞共振器54は、反応装置300の形態とは異なり、第1の石英管9の内部に配置された第2の石英管11の内部空間であって、第1空洞共振器54の空洞内に酸化物試料14は配置されていない。代わりに、酸化物試料14は第1空洞共振器54の空洞の外であって第2の石英管11の内部空間内にプラズマ源13とは別体で配置されている。そして酸化物試料14を加熱する加熱機構30が設けられている。加熱機構30は、ヒータによる加熱、誘導加熱、又は抵抗加熱によって前記酸化物試料14を加熱する。
プラズマ源13は、第1空洞共振器54が生じさせるシングルモード型の磁場の定在波によって全体が加熱され、プラズマを発生させる。第2の石英管11の内壁に金属蒸気発生による、金属析出物が生じても、磁場モードのマイクロ波を用いているのでプラズマ源から安定してプラズマを発生させることができる。そして、酸化物試料14は例えばランプヒータなどの加熱機構30によって加熱される。
プラズマ源13及び酸化物試料14は、配置を除き、反応装置300、すなわち反応装置100と同様である。
温度計の設置位置及び温度の測定方法は、例えば、第1空洞共振器8,24,44,54や第2空洞共振器4,34の上部分にΦ5mm程度の穴を設け、2色放射温度計などの温度計16を設置してプラズマ源13及び酸化物試料14の温度を測定する。ランプヒータで加熱された酸化物試料14の温度を測定する場合には、2色放射温度計などの温度計16を酸化物試料14に向けて測定する。反応系全体を大型のSUSボックス(キャビティ)で覆う構成ではないため、測温は非接触の放射温度計を用いても、十分な温度測定を行うことができ、緻密な温度管理を行うことができ、サンプル温度のコントロールがし易い。なお、より緻密な温度コントロールを要する場合、プラズマ源13及び酸化物試料14付近にプラズマ源13や酸化物試料14と反応しない接触式の熱電対を取り付けてプラズマ源13及び酸化物試料14の温度を測定することもできる。反応系全体を大型のSUSボックス(キャビティ)で覆う構成ではないため、測温は接触式の熱電対を用いても、温度測定を行うことができ、より緻密な温度管理を行うことができ、サンプル温度のコントロールがよりし易い。
(酸化物試料の還元物の製造方法)
次に本実施形態に係る酸化物試料の還元物の製造方法について説明する。本実施形態に係る酸化物試料の還元物の製造方法は、反応室内に、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と還元処理対象の酸化物試料とを別体で配置する第1工程と、前記反応室の内部ガスを排気する第2工程と、前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、かつ、前記酸化物試料を加熱して、前記酸化物試料の還元物を得る第3工程と、を有する。
次に本実施形態に係る酸化物試料の還元物の製造方法について説明する。本実施形態に係る酸化物試料の還元物の製造方法は、反応室内に、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と還元処理対象の酸化物試料とを別体で配置する第1工程と、前記反応室の内部ガスを排気する第2工程と、前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、かつ、前記酸化物試料を加熱して、前記酸化物試料の還元物を得る第3工程と、を有する。
(第1工程)
反応室内の第2の石英管11の内部空間内に、アルミナボードに入れられたプラズマ源13と、ペレット状に固められた酸化物試料14を別体で配置する。このとき、反応装置100において、第1空洞共振器8の空洞内にプラズマ源13の一部を配置し、第2空洞共振器4の空洞内にプラズマ源13の残部及び酸化物試料14の全体を配置する。反応装置200において、第1空洞共振器24の空洞内にプラズマ源13の全体を配置し、第2空洞共振器34の空洞内に酸化物試料14の全体を配置する。反応装置300において、第1空洞共振器44の空洞内にプラズマ源13の全体及び酸化物試料14の全体を配置する。反応装置400において、第1空洞共振器54の空洞内にプラズマ源13の全体を配置し、第1空洞共振器54の空洞外に酸化物試料14の全体を配置する。

(第2工程)
排気ポンプ12を作動させ、反応室15の内部ガスを排気する。反応室15の圧力は、例えば5Pa以下、好ましくは10-1Pa以下とする。

(第3工程)
第1空洞共振器、第2空洞共振器、加熱機構などの機器を作動させ、プラズマ源13の全部又は一部にマイクロ波を照射し、プラズマ源13からプラズマを発生させ、かつ、酸化物試料14を加熱して、酸化物試料の還元物を得る。より具体的には、反応装置100において、第1空洞共振器8及び第2空洞共振器4を作動させ、プラズマ源13の一部にマイクロ波、好ましくはシングルモード型の電場の定在波を作用させ、プラズマ源13からプラズマを発生させ、かつ、プラズマ源13の残部及び酸化物試料14にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させることでそれらを加熱して、酸化物試料の還元物を得る。電場モードはプラズマの発生のきっかけとなるが、プラズマ源から発生する金属蒸気が系内への析出により、析出した金属表面で電場由来のマイクロ波が反射されるようになるため、プラズマの持続が難しい場合がある。しかし、磁場モードの併用によって、プラズマ源の金属蒸気の発生、系内への金属の析出があってもプラズマを持続させやすくなる。
第1空洞共振器、第2空洞共振器、加熱機構などの機器を作動させ、プラズマ源13の全部又は一部にマイクロ波を照射し、プラズマ源13からプラズマを発生させ、かつ、酸化物試料14を加熱して、酸化物試料の還元物を得る。より具体的には、反応装置100において、第1空洞共振器8及び第2空洞共振器4を作動させ、プラズマ源13の一部にマイクロ波、好ましくはシングルモード型の電場の定在波を作用させ、プラズマ源13からプラズマを発生させ、かつ、プラズマ源13の残部及び酸化物試料14にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させることでそれらを加熱して、酸化物試料の還元物を得る。電場モードはプラズマの発生のきっかけとなるが、プラズマ源から発生する金属蒸気が系内への析出により、析出した金属表面で電場由来のマイクロ波が反射されるようになるため、プラズマの持続が難しい場合がある。しかし、磁場モードの併用によって、プラズマ源の金属蒸気の発生、系内への金属の析出があってもプラズマを持続させやすくなる。
また、反応装置200において、第1空洞共振器24及び第2空洞共振器34を作動させ、プラズマ源13の全体にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させ、プラズマ源13からプラズマを発生させ、かつ、酸化物試料14の全体にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させることでそれらを加熱して、酸化物試料の還元物を得る。磁場モードのマイクロ波を用いてプラズマ源から安定してプラズマを発生させることができ、また、磁場モードのマイクロ波を用いて酸化物試料14を安定して加熱することができる。
また、反応装置300において、第1空洞共振器44を作動させ、プラズマ源13の全体にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させ、プラズマ源13のプラズマを発生させ、かつ、酸化物試料14の全体にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させて加熱して、酸化物試料の還元物を得る。磁場モードのマイクロ波を用いてプラズマ源13から安定してプラズマを発生させることができ、また、磁場モードのマイクロ波を用いて酸化物試料14を安定して加熱することができる。
また、反応装置400において、第1空洞共振器54を作動させ、プラズマ源13の全体にマイクロ波、好ましくはシングルモード型の磁場の定在波を作用させ、プラズマ源13からプラズマを発生させ、かつ、酸化物試料14の全体にランプヒータ等の加熱機構30によって加熱して、酸化物試料の還元物を得る。第3工程において、プラズマ源13の全部又は一部に照射するマイクロ波は、磁場モードのマイクロ波であることが好ましい。少なくとも磁場モードのマイクロ波を用いて還元材となる金属のプラズマを発生させるとともに、還元対象物である酸素と強固に結合している酸化物試料14を加熱し、還元材のプラズマによって脱酸することによって酸化物試料14を還元するとともに、酸素と分離した金属を別の金属と結合させて合金などを形成することができる。これらの加熱機構30によっても、第1空洞共振器54によるプラズマ源13のプラズマ化とは独立して、酸化物試料14の加熱を制御することが容易である。
次に、実施例を挙げて本発明をより具体的に説明するが、本発明はこれら実施例に限定されるものではない。
(実施例1)
図1に示す反応装置100を用いる。2.45GHzにて電場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第1空洞共振器8)と2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第2空洞共振器4)を並べ、第1空洞共振器8及び第2空洞共振器4の中心に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(0.6g)と酸化スカンジウム粉末(0.3g)との粉体ペレット(Al‐Sc2O3ペレット)(0.9g)を酸化物試料14としてアルミナボートに設置した。次に、アルミナボートをそれぞれ第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールの混合体が第1空洞共振器8内および第2空洞共振器4内に収まるようにし、Al粉末と酸化スカンジウム粉末との粉体ペレットが第2空洞共振器4内に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で第1空洞共振器8及び第2空洞共振器4にそれぞれ90W程度の高周波電力を与えた。約1分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。プラズマの発生が観測されている間、第2空洞共振器4内のAl粉末と酸化スカンジウム粉末との粉体ペレットにマイクロ波を照射し、500℃以上に加熱した。その後、冷却して装置から取り出したAl粉末と酸化スカンジウム粉末との粉体ペレット(約1g程度)のXRD回折を行った結果、図6に示すようにAl3Sc形成が確認され、還元反応が確認された。第1空洞共振器8内ではジルコニアボールとマグネシウム粉末の間に高電界が発生しマグネシウムが蒸発し、容易にプラズマ化した。第2空洞共振器4では磁場によるエネルギーが供給されるためマグネシウム薄膜が石英管に付着しても磁場は浸透するため粉末ペレットにマイクロ波エネルギーが供給される。
図1に示す反応装置100を用いる。2.45GHzにて電場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第1空洞共振器8)と2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第2空洞共振器4)を並べ、第1空洞共振器8及び第2空洞共振器4の中心に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(0.6g)と酸化スカンジウム粉末(0.3g)との粉体ペレット(Al‐Sc2O3ペレット)(0.9g)を酸化物試料14としてアルミナボートに設置した。次に、アルミナボートをそれぞれ第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールの混合体が第1空洞共振器8内および第2空洞共振器4内に収まるようにし、Al粉末と酸化スカンジウム粉末との粉体ペレットが第2空洞共振器4内に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で第1空洞共振器8及び第2空洞共振器4にそれぞれ90W程度の高周波電力を与えた。約1分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。プラズマの発生が観測されている間、第2空洞共振器4内のAl粉末と酸化スカンジウム粉末との粉体ペレットにマイクロ波を照射し、500℃以上に加熱した。その後、冷却して装置から取り出したAl粉末と酸化スカンジウム粉末との粉体ペレット(約1g程度)のXRD回折を行った結果、図6に示すようにAl3Sc形成が確認され、還元反応が確認された。第1空洞共振器8内ではジルコニアボールとマグネシウム粉末の間に高電界が発生しマグネシウムが蒸発し、容易にプラズマ化した。第2空洞共振器4では磁場によるエネルギーが供給されるためマグネシウム薄膜が石英管に付着しても磁場は浸透するため粉末ペレットにマイクロ波エネルギーが供給される。
(実施例2)
図3に示す反応装置200を用いる。2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータとして第1空洞共振器24及び第2空洞共振器34の2台を用い、一方の第1空洞共振器24及び他方の第2空洞共振器34の中心に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(1.0g)と酸化スカンジウム粉末(0.5g)との粉体ペレット(Al‐Sc2O3ペレット)(1.5g)を酸化物試料14としてアルミナボートに設置した。次に、アルミナボートをそれぞれ第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールの混合体の全体が第1空洞共振器24内に収まるようにし、Al粉末と酸化スカンジウム粉末との粉体ペレットの全体が第2空洞共振器34内に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)で真空排気を行い、約0.5~1Paに真空を維持させた状態で第1空洞共振器24に90W程度の高周波電力を与えたところ、約1~2分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。プラズマの発生が観測されている間、第2空洞共振器34内のAl粉末と酸化スカンジウム粉末との粉体ペレットにマイクロ波を照射し、500℃以上に加熱した。その後、冷却して装置から取り出したAl粉末と酸化スカンジウム粉末との粉体ペレット(約1g)のXRD回折を行った結果、図7に示すようにAl3Scの形成が確認され、還元反応が確認された。第1空洞共振器24内ではマグネシウム粉末の間に磁場による誘導電流が発生し、マグネシウムの温度が上昇し蒸発する。この際、マグネシウムイオンと同時に熱電子が放出されるため、熱電子により容易にプラズマ化する。また、第1空洞共振器24では磁場によるエネルギーが供給されるためマグネシウム薄膜が石英管に付着しても磁場は金属を浸透するため粉末ペレットにマイクロ波のエネルギーが供給され、還元反応も継続される。
図3に示す反応装置200を用いる。2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータとして第1空洞共振器24及び第2空洞共振器34の2台を用い、一方の第1空洞共振器24及び他方の第2空洞共振器34の中心に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(1.0g)と酸化スカンジウム粉末(0.5g)との粉体ペレット(Al‐Sc2O3ペレット)(1.5g)を酸化物試料14としてアルミナボートに設置した。次に、アルミナボートをそれぞれ第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールの混合体の全体が第1空洞共振器24内に収まるようにし、Al粉末と酸化スカンジウム粉末との粉体ペレットの全体が第2空洞共振器34内に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)で真空排気を行い、約0.5~1Paに真空を維持させた状態で第1空洞共振器24に90W程度の高周波電力を与えたところ、約1~2分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。プラズマの発生が観測されている間、第2空洞共振器34内のAl粉末と酸化スカンジウム粉末との粉体ペレットにマイクロ波を照射し、500℃以上に加熱した。その後、冷却して装置から取り出したAl粉末と酸化スカンジウム粉末との粉体ペレット(約1g)のXRD回折を行った結果、図7に示すようにAl3Scの形成が確認され、還元反応が確認された。第1空洞共振器24内ではマグネシウム粉末の間に磁場による誘導電流が発生し、マグネシウムの温度が上昇し蒸発する。この際、マグネシウムイオンと同時に熱電子が放出されるため、熱電子により容易にプラズマ化する。また、第1空洞共振器24では磁場によるエネルギーが供給されるためマグネシウム薄膜が石英管に付着しても磁場は金属を浸透するため粉末ペレットにマイクロ波のエネルギーが供給され、還元反応も継続される。
(実施例3)
図4に示す反応装置300を用いる。2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第1空洞共振器44)に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(1.0g)と酸化スカンジウム粉末(0.5g)との粉体ペレット(Al‐Sc2O3ペレット)(1.5g)を酸化物試料14としてアルミナボートに設置した。次に、アルミナボートを第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールとの混合体及びAl粉末と酸化スカンジウム粉末との粉体ペレットが第1空洞共振器44内に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で、第1空洞共振器44に90W程度の高周波電力を与えたところ、約1~2分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。第1空洞共振器44のみでも十分にプラズマ源からプラズマを発生できることを確認した。
図4に示す反応装置300を用いる。2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第1空洞共振器44)に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(1.0g)と酸化スカンジウム粉末(0.5g)との粉体ペレット(Al‐Sc2O3ペレット)(1.5g)を酸化物試料14としてアルミナボートに設置した。次に、アルミナボートを第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールとの混合体及びAl粉末と酸化スカンジウム粉末との粉体ペレットが第1空洞共振器44内に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で、第1空洞共振器44に90W程度の高周波電力を与えたところ、約1~2分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。第1空洞共振器44のみでも十分にプラズマ源からプラズマを発生できることを確認した。
(実施例4)
図5に示す反応装置400を用いる。2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第1空洞共振器54)に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。次に、マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(1.0g)と酸化スカンジウム粉末(0.5g)との粉体ペレット(Al‐Sc2O3ペレット)(1.5g)を酸化物試料14アルミナボートに設置した。次に、アルミナボートを第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールとの混合体が第1空洞共振器54内に収まるようにし、Al粉末と酸化スカンジウム粉末との粉体ペレットが加熱機構30である試料加熱用のランプヒータの設置箇所に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で、第1空洞共振器54に90W程度の高周波電力を与えたところ、約1~2分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。プラズマの発生が観測されている間、加熱機構30である試料加熱用のランプヒータを用いてAl粉末と酸化スカンジウム粉末との粉体ペレットを500℃以上に加熱をした。その後、冷却して装置から取り出した粉体ペレット(約1g)のXRD回折を行った結果、図8に示すようにAl3Sc形成が確認され、還元反応が確認されたとともに、ランプヒータのみでも十分に加熱源となることを確認した。
図5に示す反応装置400を用いる。2.45GHzにて磁場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータ(第1空洞共振器54)に第1の石英管9を設置した。次に、プラズマ源13となるマグネシウム金属粉(1.0g)とジルコニアボール(1.0g)を混合して得られた混合体(2.0g)をアルミナボートに設置した。次に、マグネシウム金属粉とジルコニアボールとの混合体をアルミナボートに設置した箇所以外の箇所にAl粉末(1.0g)と酸化スカンジウム粉末(0.5g)との粉体ペレット(Al‐Sc2O3ペレット)(1.5g)を酸化物試料14アルミナボートに設置した。次に、アルミナボートを第2の石英管11内に設置し、第2の石英管11を第1の石英管9内に設置し、マグネシウム金属粉とジルコニアボールとの混合体が第1空洞共振器54内に収まるようにし、Al粉末と酸化スカンジウム粉末との粉体ペレットが加熱機構30である試料加熱用のランプヒータの設置箇所に収まるようにした。次に、第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で、第1空洞共振器54に90W程度の高周波電力を与えたところ、約1~2分後にはマグネシウム金属粉とジルコニアボールとの混合体の全体が約300℃以上に到達し、その後、安定なマグネシウムのプラズマの発生が約10~15分程度観測された。プラズマの発生が観測されている間、加熱機構30である試料加熱用のランプヒータを用いてAl粉末と酸化スカンジウム粉末との粉体ペレットを500℃以上に加熱をした。その後、冷却して装置から取り出した粉体ペレット(約1g)のXRD回折を行った結果、図8に示すようにAl3Sc形成が確認され、還元反応が確認されたとともに、ランプヒータのみでも十分に加熱源となることを確認した。
(比較例1)
図4の装置において、第1空洞共振器44を2.45GHzにて電場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである第1空洞共振器に変更した以外は実施例3と同様に行った。第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で第1空洞共振器に90W程度の高周波電力を与えたところ、約1~2分後にマグネシウム金属粉とジルコニアボール混合体の全体が約300℃以上に到達し、その後、マグネシウムのプラズマの発生が観測されたが、わずか14秒程度でプラズマが消失した。その原因は第2の石英管11にマグネシウム金属が付着し、電場由来のマイクロ波が第2の石英管11内に付着した金属表面で反射されてしまい、プラズマにエネルギーが供給されなかったためである。
図4の装置において、第1空洞共振器44を2.45GHzにて電場強度分布が円筒の中心に形成される円筒形状のシングルモードアプリケータである第1空洞共振器に変更した以外は実施例3と同様に行った。第1の石英管9は排気ポンプ12(ロータリーポンプ)によって真空排気を行い、約0.5~1Paに真空を維持させた状態で第1空洞共振器に90W程度の高周波電力を与えたところ、約1~2分後にマグネシウム金属粉とジルコニアボール混合体の全体が約300℃以上に到達し、その後、マグネシウムのプラズマの発生が観測されたが、わずか14秒程度でプラズマが消失した。その原因は第2の石英管11にマグネシウム金属が付着し、電場由来のマイクロ波が第2の石英管11内に付着した金属表面で反射されてしまい、プラズマにエネルギーが供給されなかったためである。
本実施例によれば、少なくとも磁場モードのマイクロ波を用いて還元材となるプラズマ源13からプラズマを発生させるとともに、還元対象物である酸素と強固に結合している酸化物試料14を加熱し、還元材のプラズマによって脱酸することによって酸化物試料14を還元するとともに、酸素と分離した金属を別の金属と結合させて合金を形成することができる。また、プラズマ化するにあたり、電場モードはプラズマの発生のきっかけとなるものの、磁場モードのみでもプラズマの発生と持続が可能となった。従来、マルチモードアプリケータで金属蒸気発生箇所と加熱箇所とを分けることができなかったものが、分けることができるようになった。そのため、精錬装置の制約がなくなり、大型化や連続炉としての装置構成ができ、Al‐Scなど精錬される合金量を飛躍的に向上させることが可能となる。

Claims (15)
- 金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と、前記プラズマ源とは別体である還元処理対象の酸化物試料と、を収容するための反応室と、
該反応室の内部ガスを排気する排気ポンプと、
1つ又は2つ以上の空洞共振器と、
前記酸化物試料を加熱するための加熱機構と、を少なくとも有し、
前記空洞共振器のうち少なくとも一つが空洞共振器の中心に磁場強度分布を形成する形式を有し、
前記1つ又は2つ以上の空洞共振器として前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための第1空洞共振器を有することを特徴とする反応装置。 - 前記加熱機構が、前記酸化物試料にマイクロ波を照射して該酸化物試料を加熱するための第2空洞共振器であることを特徴とする請求項1に記載の反応装置。
- 前記第1空洞共振器が空洞共振器の中心に電場強度分布が形成される空洞共振器であり、
前記第2空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器であり、
前記第1空洞共振器が前記プラズマ源の一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための空洞共振器であり、かつ、
前記第2空洞共振器が前記プラズマ源の残部及び前記酸化物試料にマイクロ波を照射し、前記プラズマ源及び前記酸化物試料を加熱するための空洞共振器であることを特徴とする請求項2に記載の反応装置。 - 前記第1空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器であり、
前記第2空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器であり、
前記第1空洞共振器が前記プラズマ源にマイクロ波を照射し、前記プラズマ源からプラズマを発生させるための空洞共振器であり、かつ、
前記第2空洞共振器が前記酸化物試料にマイクロ波を照射し、前記酸化物試料を加熱するための空洞共振器であることを特徴とする請求項2に記載の反応装置。 - 前記第1空洞共振器が空洞共振器の中心に磁場強度分布が形成される空洞共振器でありかつ前記加熱機構を兼ねており、前記第1空洞共振器が前記酸化物試料にマイクロ波を照射して該酸化物試料を加熱することを特徴とする請求項1に記載の反応装置。
- 前記第1空洞共振器がシングルモード型であることを特徴とする請求項1~5のいずれか一つに記載の反応装置。
- 前記第2空洞共振器がシングルモード型であることを特徴とする請求項2~4のいずれか一つに記載の反応装置。
- 前記加熱機構が、ヒータによる加熱、誘導加熱、又は抵抗加熱によって前記酸化物試料を加熱することを特徴とする請求項1に記載の反応装置。
- 前記プラズマ源は、導電率が3000S/m以上であることを特徴とする請求項1~5のいずれか一つに記載の反応装置。
- 前記プラズマ源となる金属は、カルシウム、マグネシウムまたはアルミニウムのいずれかであり、
前記プラズマ源となる合金は、カルシウム合金、マグネシウム合金またはアルミニウム合金のいずれかであり、
前記プラズマ源となる金属間化合物は、カルシウム含有金属間化合物、マグネシウム含有金属間化合物またはアルミニウム金属間化合物のいずれかであり、
前記混合体中の前記セラミックスは、ジルコニア、石英、アルミナ、窒化ホウ素、炭化ケイ素、酸化ケイ素、窒化ケイ素、酸化アルミニウム及び窒化アルミニウムからなる群より選ばれる少なくとも1種であることを特徴とする請求項1~5のいずれか一つに記載の反応装置。 - 反応室内に、金属、合金、金属間化合物、金属とセラミックスとの混合体、合金とセラミックスとの混合体、金属間化合物とセラミックスとの混合体及び炭素からなる群より選ばれる少なくとも1種のプラズマ源と還元処理対象の酸化物試料とを別体で配置する第1工程と、
前記反応室の内部ガスを排気する第2工程と、
前記プラズマ源の全部又は一部にマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、かつ、前記酸化物試料を加熱して、前記酸化物試料の還元物を得る第3工程と、を有し、
該第3工程において、前記プラズマ源及び前記酸化物試料のうち少なくともいずれか一方に磁場モードのマイクロ波を照射することを特徴とする酸化物試料の還元物の製造方法。 - 前記第3工程において、
前記プラズマ源の全部又は一部に照射するマイクロ波は、磁場モードのマイクロ波であることを特徴とする請求項11に記載の酸化物試料の還元物の製造方法。 - 前記第3工程において、
前記プラズマ源の一部に電場モードのマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、
前記プラズマ源の残部及び前記酸化物試料に磁場モードのマイクロ波を照射し、前記プラズマ源及び前記酸化物試料を加熱することを特徴とする請求項11に記載の酸化物試料の還元物の製造方法。 - 前記第3工程において、
前記プラズマ源に磁場モードのマイクロ波を照射し、前記プラズマ源からプラズマを発生させ、
前記酸化物試料に磁場モードのマイクロ波を照射し、前記酸化物試料を加熱することを特徴とする請求項11に記載の酸化物試料の還元物の製造方法。 - 前記第3工程において、
ヒータによる加熱、誘導加熱、又は抵抗加熱によって前記酸化物試料を加熱することを特徴とする請求項11又は12に記載の酸化物試料の還元物の製造方法。
