Abstract
本発明は、摩擦調整材、結合材及び繊維基材を含む摩擦材であって、前記摩擦調整材として、ハイドロタルサイト及びヘキサメタリン酸塩を含有する、摩擦材に関する。
Description
本発明は、自動車、鉄道車両及び産業機械等に用いられる摩擦材に関する。
従来、ブレーキ等に使用される摩擦材においては、雨の日や早朝等の気温が低くかつ高湿度環境下に放置した後や、洗車等で水が掛かった後に、パーキングブレーキ状態で長時間放置すると相手材と摩擦材が錆により固着する現象、いわゆる錆固着が発生することが知られている。錆固着が発生すると摩擦材の性能が落ちるため、錆固着の抑制された摩擦材が求められている。
錆固着を抑制する技術として、例えば、特許文献1では、結合剤、有機充填材、無機充填材および繊維基材を含む摩擦材組成物であって、該摩擦材組成物中に元素としての銅を含まない、または銅の含有量が0.5質量%以下であり、前記繊維基材としてフィブリル化アラミド繊維を含有するとともに、無機充填材として、粉末状の亜鉛、および水酸化カルシウムを含有し、前記水酸化カルシウムの含有量が2.5~10質量%であることを特徴とする摩擦材組成物が開示されている。
しかしながら、特許文献1に記載の摩擦材では、錆固着の抑制効果が不充分であることが分かった。
本発明は、上記従来の実情に鑑みてなされたものであって、充分に錆固着を抑制できる摩擦材を提供することを解決すべき課題としている。
本発明者らは、鋭意検討を重ねた結果、摩擦材に、ハイドロタルサイトを含有させることで、上記課題を解決できることを見出し、本発明を完成するに至った。
すなわち、本発明は下記<1>~<6>に関するものである。

本発明の摩擦材は、充分に錆固着を抑制できる。
以下、本発明について詳述するが、これらは望ましい実施態様の一例を示すものであり、本発明はこれらの内容に特定されるものではない。
本実施形態の摩擦材は、摩擦調整材、結合材及び繊維基材を含む。

<摩擦調整材>
本実施形態の摩擦材は、摩擦調整材として、ハイドロタルサイトを含有する。

(ハイドロタルサイト)
ハイドロタルサイトは、マイカやタルクのような平面網状構造に類似した層状の結晶構造を有する塩基性無機化合物であり、例えば、下記構造式で表される化合物である。
天然ハイドロタルサイト:Mg6Al2(OH)16CO3・4H2O
合成ハイドロタルサイト:Mg4.5Al2(OH)13CO3・3.5H2O
ハイドロタルサイトは、マイカやタルクのような平面網状構造に類似した層状の結晶構造を有する塩基性無機化合物であり、例えば、下記構造式で表される化合物である。
天然ハイドロタルサイト:Mg6Al2(OH)16CO3・4H2O
合成ハイドロタルサイト:Mg4.5Al2(OH)13CO3・3.5H2O
ハイドロタルサイトは、陰イオン交換能を有する。本実施形態の摩擦材がハイドロタルサイトを含有すると、その陰イオン交換能によって錆固着を抑制することができる。例えば、CaCl2やNaClが使用される融雪剤には塩化物イオンが含まれ、塩化物イオンは相手材であるディスクロータ表面に形成した不動態皮膜を破壊し、ディスクロータ表面に錆が発生する。陰イオン交換能を有する摩擦材中のハイドロタルサイトが塩化物イオンを捕捉することによって、相手材の発錆を抑制することができる。
ハイドロタルサイトは、高級脂肪酸で表面処理されていないものが好ましい。高級脂肪酸で表面処理されたハイドロタルサイトを用いると、摩擦材及び相手材に付着した水とハイドロタルサイトが接触しにくくなり、陰イオン交換が起こりにくくなる。
ハイドロタルサイトの本実施形態に係る摩擦材全体中の含有量は、錆固着抑制の観点から、0.5質量%以上が好ましく、また、20質量%以下が好ましい。当該含有量は、より好ましくは1.0~17質量%、さらに好ましくは4~14質量%である。ハイドロタルサイトの含有量が0.5質量%以上であれば、錆固着抑制効果がより得られやすくなる。ハイドロタルサイトの含有量が20質量%以下であれば、摩擦材の耐熱性への悪影響が抑えられるため、耐クラック性を確保することができる。
ハイドロタルサイトの平均粒子径は、0.1~100μmであることが好ましく、0.1~50μmであることがより好ましい。ハイドロタルサイトの平均粒子径が0.1~100μmであれば、摩擦材中への分散性が向上することでハイドロタルサイトの陰イオン交換能が発揮しやすくなり、錆固着抑制効果がより得られやすくなる。
(ヘキサメタリン酸塩)
また、本実施形態に係る摩擦材は、摩擦調整材として、ヘキサメタリン酸塩を含有する。

ヘキサメタリン酸塩は分散剤としての機能を有し、その分散作用により摩耗粉の凝集が抑制され摩耗粉内に水が浸透しやすくなる。さらに、摩擦材中のハイドロタルサイトと水が接触することにより、ハイドロタルサイトが発錆の原因(例えば、塩化物イオン)を効率的に交換し、錆固着を抑制することができる。
ヘキサメタリン酸塩としては、例えば、ヘキサメタリン酸ナトリウム、ヘキサメタリン酸カリウム、ヘキサメタリン酸アンモニウム等が挙げられる。これらの中でも、錆固着抑制の観点から、ヘキサメタリン酸ナトリウムが好ましい。
ヘキサメタリン酸塩の本実施形態に係る摩擦材全体中の含有量は、錆固着抑制の観点から、2.5質量%以下が好ましく、また、0.1質量%以上が好ましい。当該含有量は、より好ましくは0.1~2.0質量%、さらに好ましくは0.2~1.5質量%である。ヘキサメタリン酸塩の含有量が2.5質量%以下であると、不動態皮膜の形成が阻害されず、錆抑制効果が良好となる。ヘキサメタリン酸塩の含有量が0.1質量%以上であれば、摩耗粉の水への分散を充分に促すことができる。
ヘキサメタリン酸塩の平均粒子径は、200μm以下であることが好ましく、100μm以下であることがより好ましい。ヘキサメタリン酸塩の平均粒子径が200μm以下であれば、摩擦材の成形性が良好となり、機械的強度を向上させることができる。
なお、平均粒子径は、レーザー回折式粒度分布測定装置によって測定される体積基準の累積百分率50%相当粒子径(メディアン径)を意味する。また、平均粒子径は、ふるい分け法によって測定することもできる。
(その他の摩擦調整材)
その他の摩擦調整材は、耐摩耗性、耐熱性、耐フェード性等の所望の摩擦特性を摩擦材に付与するために用いられる。

その他の摩擦調整材としては、例えば、無機充填材、有機充填材、研削材、固体潤滑材、金属粉末等を挙げることができる。
無機充填材としては、例えば、チタン酸カリウム、チタン酸リチウム、チタン酸リチウムカリウム、チタン酸ナトリウム、チタン酸カルシウム、チタン酸マグネシウム、チタン酸マグネシウムカリウム等のチタン酸塩、硫酸バリウム、炭酸カルシウム、水酸化カルシウム、バーミキュライト、マイカ等の無機材料が挙げられる。これらは各々単独で、または2種以上組み合わせて用いられる。
無機充填材は、摩擦材全体中、好ましくは10~70質量%、より好ましくは20~60質量%用いられる。
有機充填材としては、例えば、各種ゴム粉末(生ゴム粉末、タイヤ粉末等)、カシューダスト、タイヤトレッド、メラミンダスト等が挙げられる。これらは各々単独で、または2種以上組み合わせて用いられる。
有機充填材は、摩擦材全体中、好ましくは1~20質量%、より好ましくは3~15質量%用いられる。
研削材としては、例えば、アルミナ、シリカ、酸化マグネシウム、ジルコニア、珪酸ジルコニウム、酸化クロム、四三酸化鉄(Fe3O4)、クロマイト等が挙げられる。これらは各々単独で、または2種以上組み合わせて用いられる。
研削材は、摩擦材全体中、好ましくは1~20質量%、より好ましくは3~15質量%用いられる。
固体潤滑材としては、黒鉛(グラファイト)、コークス、二硫化モリブデン、硫化スズ、ポリテトラフルオロエチレン(PTFE)等が挙げられる。これらは各々単独で、または2種以上組み合わせて用いられる。
固体潤滑材は、摩擦材全体中、好ましくは1~20質量%、より好ましくは3~15質量%用いられる。
金属粉末としては、例えば、アルミニウム、スズ、亜鉛等の粉末が挙げられる。これらは各々単独、または2種以上組み合わせて用いられる。
金属粉末は、摩擦材全体中、好ましくは0~10質量%、より好ましくは0~5質量%用いられる。
摩擦調整材は、上記所望の摩擦特性を摩擦材に十分に付与する観点から、摩擦材全体中、好ましくは60~90質量%、より好ましくは70~85質量%用いられる。
<結合材>
結合材としては、通常用いられる種々の結合材を用いることができる。具体的には、フェノール樹脂、エラストマー等による各種変性フェノール樹脂、メラミン樹脂、エポキシ樹脂、ポリイミド樹脂等の熱硬化性樹脂が挙げられる。

エラストマー変性フェノール樹脂としては、例えば、アクリルゴム変性フェノール樹脂やシリコーンゴム変性フェノール樹脂、ニトリルゴム(NBR)変性フェノール樹脂等が挙げられる。これらは各々単独で、または2種以上組み合わせて用いられる。
結合材は、摩擦材の成形性の観点から、摩擦材全体中、好ましくは1~20質量%、より好ましくは3~15質量%用いられる。
<繊維基材>
繊維基材としては、通常用いられる種々の繊維基材を用いることができる。具体的には、有機繊維、無機繊維、金属繊維が挙げられる。

有機繊維としては、例えば、芳香族ポリアミド(アラミド)繊維、耐炎性アクリル繊維等が挙げられる。
無機繊維としては、例えば、生体溶解性無機繊維、セラミック繊維、ガラス繊維、カーボン繊維、ロックウール等が挙げられる。生体溶解性無機繊維としては、例えば、SiO2-CaO-MgO系繊維、SiO2-CaO-MgO-Al2O3系繊維、SiO2-MgO-SrO系繊維等の生体溶解性セラミック繊維や生体溶解性ロックウール等が挙げられる。
金属繊維としては、例えば、スチール繊維等が挙げられる。これらは各々単独で、または2種以上組み合わせて用いられる。
繊維基材は、摩擦材の十分な強度を確保する観点から、摩擦材全体中、好ましくは3~30質量%、より好ましくは5~20質量%用いられる。
なお、環境負荷低減の観点から、本実施形態の摩擦材中の銅成分の含有量は、銅元素換算で0.5質量%以下が好ましく、本実施形態の摩擦材は銅成分を含有しないことがより好ましい。
<摩擦材の製造方法>
本実施形態の摩擦材は、公知の製造工程により製造でき、例えば、上記各成分を配合し、その配合物を通常の製法に従って予備成形、熱成形、加熱、研摩等の工程を経て摩擦材を製造することができる。

摩擦材を備えたブレーキパッドの製造方法は、一般的に以下の工程を有する。
(a)板金プレスによりプレッシャプレートを所定の形状に成形する工程
(b)上記プレッシャプレートに脱脂処理、化成処理及びプライマー処理を施し、接着剤を塗布する工程
(c)摩擦調整材、結合材及び繊維基材等の原料を配合し、混合により十分に均質化して、常温にて所定の圧力で成形して予備成形体を作製する工程
(d)上記予備成形体と接着剤が塗布されたプレッシャプレートとを、所定の温度及び圧力を加えて両部材を一体に固着する熱成形工程(成形温度130~180℃、成形圧力30~80MPa、成形時間2~10分間)
(e)アフターキュア(150~300℃、1~5時間)を行って、最終的に研摩、スコーチ、及び塗装等の仕上げ処理を施す工程

以下に実施例を挙げ、本発明を具体的に説明するが、本発明は何らこれらに限定されるものではない。
[実施例1~5、比較例1~4]
表1に示す配合材料を、混合撹拌機に一括して投入し、常温で5分間混合し、混合物を得た。得られた混合物を以下の工程を経て、摩擦材を作製した。

(i)予備成形
混合物を予備成形プレスの金型に投入し、常温にて20MPaで10秒間成形を行い、予備成形体を作製した。
(ii)熱成形
この予備成形体を熱成形型に投入し、予め接着剤を塗布した金属板(プレッシャプレート)を重ね、150℃、50MPaで6分間加熱加圧成形を行った。
(iii)加熱
この加熱加圧成形体に、250℃、3時間の熱処理を行い、摩擦材を得た。
混合物を予備成形プレスの金型に投入し、常温にて20MPaで10秒間成形を行い、予備成形体を作製した。
(ii)熱成形
この予備成形体を熱成形型に投入し、予め接着剤を塗布した金属板(プレッシャプレート)を重ね、150℃、50MPaで6分間加熱加圧成形を行った。
(iii)加熱
この加熱加圧成形体に、250℃、3時間の熱処理を行い、摩擦材を得た。
なお、ハイドロタルサイトは、高級脂肪酸で表面処理されていない堺化学工業株式会社製「HT-6」(平均粒子径:3μm)を用いた。ヘキサメタリン酸ナトリウムは、富士フイルム和光純薬株式会社製(平均粒子径:100μm)のものを用いた。
実施例1~5、比較例1~4で得られた摩擦材に対して以下の評価を行った。結果を表1に示す。
<錆固着試験>
(1)摩擦材をテストピースサイズ(35×13×14mm)に加工し、スケールテスタを用いて、下記条件にて摺り合わせを行った。なお、相手材は鋳鉄ディスクロータとした。

(4)クランプを外し、プッシュプルゲージにて摩擦材の錆固着力を測定した。

(2)相手材とともに3%塩水に10秒間浸漬後、相手材に重ね15分間静置した。
(3)摩擦材と相手材を荷重200N/cm2にてクランプし、恒温恒湿槽(20℃,60%)で12時間静置した。
(4)クランプを外し、プッシュプルゲージにて摩擦材の錆固着力を測定した。
比較例1の錆固着力を基準とし、錆固着力の減少率を下記基準にて評価した。
◎:錆固着力の減少率が90%以上
〇:錆固着力の減少率が60%以上かつ90%未満
×:錆固着力の減少率が60%未満
◎:錆固着力の減少率が90%以上
〇:錆固着力の減少率が60%以上かつ90%未満
×:錆固着力の減少率が60%未満
表1の結果から、実施例の摩擦材は、充分に錆固着を抑制できることがわかった。
本発明を詳細にまた特定の実施態様を参照して説明したが、本発明の精神と範囲を逸脱することなく様々な変更や修正を加えることができることは当業者にとって明らかである。本出願は、2022年1月28日出願の日本特許出願(特願2022-011961)に基づくものであり、その内容は本出願の中に参照として援用される。
Claims (6)
- 摩擦調整材、結合材及び繊維基材を含む摩擦材であって、
前記摩擦調整材として、ハイドロタルサイト及びヘキサメタリン酸塩を含有する、摩擦材。 - 前記ハイドロタルサイトの含有量が0.5質量%以上である、請求項1に記載の摩擦材。
- 前記ハイドロタルサイトの含有量が20質量%以下である、請求項1又は2に記載の摩擦材。
- 前記ヘキサメタリン酸塩の含有量が2.5質量%以下である、請求項1又は2に記載の摩擦材。
- 前記ヘキサメタリン酸塩の含有量が0.1質量%以上である、請求項1又は2に記載の摩擦材。
- 前記ヘキサメタリン酸塩がヘキサメタリン酸ナトリウムである、請求項1又は2に記載の摩擦材。
