使用済みの衛生用品からリサイクルパルプ繊維を回収する検討が行われている。
例えば、特許文献1には、パルプ繊維および高分子吸収材を含む使用済み衛生用品からパルプ繊維を回収する方法であって、該方法が、使用済み衛生用品をオゾン水に浸漬して、高分子吸収材を分解する工程、分解した高分子吸収材が溶けたオゾン水を排出して、高分子吸収材が取り除かれた衛生用品の残渣を得る工程、および高分子吸収材が取り除かれた衛生用品の残渣を、消毒薬を含む水溶液中または水中で攪拌することにより、衛生用品の残渣を洗浄するとともに衛生用品の残渣を構成要素に分解する工程を含むことを特徴とする方法が記載されている。
例えば、特許文献1には、パルプ繊維および高分子吸収材を含む使用済み衛生用品からパルプ繊維を回収する方法であって、該方法が、使用済み衛生用品をオゾン水に浸漬して、高分子吸収材を分解する工程、分解した高分子吸収材が溶けたオゾン水を排出して、高分子吸収材が取り除かれた衛生用品の残渣を得る工程、および高分子吸収材が取り除かれた衛生用品の残渣を、消毒薬を含む水溶液中または水中で攪拌することにより、衛生用品の残渣を洗浄するとともに衛生用品の残渣を構成要素に分解する工程を含むことを特徴とする方法が記載されている。
特許文献1に記載の方法では、オゾン水を用いて、高分子吸収材を分解することから、上記方法を実施するために、オゾンを発生させるオゾン発生装置が大きくなる等の課題がある。また、オゾン水を用いて処理することにより得られるリサイクルパルプ繊維は、リグニン量、ヘミセルロース量が少なくなる、分子量が下がる等、元のパルプ繊維から一定程度変質する傾向がある。
なお、リサイクルパルプ繊維のリグニン量、ヘミセルロース量が少なくなること、そして分子量が下がることは、リサイクルパルプ繊維の用途によっては好ましいことであるが、リサイクルパルプ繊維の用途によっては、元のパルプ繊維から変質しないことが好ましい場合もある。
なお、リサイクルパルプ繊維のリグニン量、ヘミセルロース量が少なくなること、そして分子量が下がることは、リサイクルパルプ繊維の用途によっては好ましいことであるが、リサイクルパルプ繊維の用途によっては、元のパルプ繊維から変質しないことが好ましい場合もある。
従って、本開示は、高吸水性ポリマーを簡易に分解し、除去することができるとともに、変質しにくいリサイクルパルプ繊維を効率よく形成することができる、衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法を提供することを目的とする。
本開示者らは、衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法であって、上記混合物を含む水溶液に、380nm以下の波長を含む紫外線を照射し、上記高吸水性ポリマーを酸化分解し、酸化分解された上記高吸水性ポリマーを上記水溶液に溶解させるとともに、上記リサイクルパルプ繊維を形成する紫外線処理ステップ、上記リサイクルパルプ繊維を回収するリサイクルパルプ繊維回収ステップを含むことを特徴とする方法を見出した。
本開示に係る、衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法は、高吸水性ポリマーを簡易に分解し、除去することができるとともに、変質しにくいリサイクルパルプ繊維を効率よく形成することができる。

上記方法では、紫外線処理ステップにおいて、所定の紫外線を用いて高吸水性ポリマーを分解する。紫外線は、水を分解してヒドロキシラジカルを発生させ、当該ヒドロキシラジカルが高吸水性ポリマーを酸化分解し、酸化分解された高吸水性ポリマーを水溶液に溶解させる。
紫外線を発生させる紫外線発生装置は、オゾンを発生させるオゾン発生装置よりも小さくできることから、リサイクルパルプ繊維の製造方法に係るシステムをコンパクトにし、高吸水性ポリマーを簡易に分解することができる。

また、オゾンは、オゾン発生装置からオゾンの生成を停止した場合であっても、雰囲気中(例えば、水中)に一定時間残存するため、無害化まで所定の時間が必要であり、リサイクルパルプ繊維を回収するために、オゾンの無害化処理(オゾンの除去)を行うか、又は一定の時間待機する必要がある。一方、紫外線は、紫外線発生装置から紫外線の照射を停止すると即座に消失し、無害化するため、紫外線処理ステップに続くリサイクルパルプ繊維回収ステップを迅速に(効率的に)実施することができる。
さらに、本願発明者は、紫外線は、高吸水性ポリマーを迅速に分解する一方で、パルプ繊維を変質させにくいことが分かった。それにより、得られるリサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
以上より、本開示に係るリサイクルパルプ繊維の製造方法は、高吸水性ポリマーを簡易に分解し、除去することができるとともに、変質しにくいリサイクルパルプ繊維を効率よく形成することができる。ひいては、上記方法は、持続可能な開発目標(SDGs)の達成に貢献することができる。
以上より、本開示に係るリサイクルパルプ繊維の製造方法は、高吸水性ポリマーを簡易に分解し、除去することができるとともに、変質しにくいリサイクルパルプ繊維を効率よく形成することができる。ひいては、上記方法は、持続可能な開発目標(SDGs)の達成に貢献することができる。

一般的に、高吸水性ポリマーは、水溶液中で水分を吸収して膨潤し、水溶液の粘度を上昇させる。そのため、オゾンを用いて高吸水性ポリマーを分解するためには、オゾンを水溶液中に浸透させるために、酸、多価金属塩等の脱水剤を用いて、高吸水性ポリマーを脱水するのが一般的である。
上記方法では、所定の紫外線を用いて高吸水性ポリマーを分解するため、高吸水性ポリマーが脱水されていなくとも、高吸水性ポリマーを分解し、除去することができる。その結果、高吸水性ポリマーの脱水工程を省略することができるとともに、得られるリサイクルパルプ繊維が、高吸水性ポリマー及びその残渣、並びに脱水剤及びその残渣を含みにくい。
上記方法では、所定の紫外線を用いて高吸水性ポリマーを分解するため、高吸水性ポリマーが脱水されていなくとも、高吸水性ポリマーを分解し、除去することができる。その結果、高吸水性ポリマーの脱水工程を省略することができるとともに、得られるリサイクルパルプ繊維が、高吸水性ポリマー及びその残渣、並びに脱水剤及びその残渣を含みにくい。
[態様4]
上記紫外線処理ステップにおいて、0.01~0.1質量%の固形分濃度を有する上記水溶液を撹拌する、態様3に記載の方法。
上記方法では、紫外線処理ステップにおいて、所定の固形分濃度を有する水溶液を攪拌する。従って、水溶液中のパルプ繊維及び高吸水性ポリマーを効率よく攪拌することができ、その結果、高吸水性ポリマーを分解し、除去することができる。
上記紫外線処理ステップにおいて、0.01~0.1質量%の固形分濃度を有する上記水溶液を撹拌する、態様3に記載の方法。
上記方法では、紫外線処理ステップにおいて、所定の固形分濃度を有する水溶液を攪拌する。従って、水溶液中のパルプ繊維及び高吸水性ポリマーを効率よく攪拌することができ、その結果、高吸水性ポリマーを分解し、除去することができる。

本開示における、(i)衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法(以下、単に「リサイクルパルプ繊維の製造方法」と称する場合がある)、(ii)衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む水溶液中で高吸水性ポリマーを分解する方法(以下、単に「高吸水性ポリマーの分解方法」と称する場合がある)、及び(iii)パルプ繊維及び高吸水性ポリマーを含む衛生用品から回収されたリサイクルパルプ繊維の清浄度を評価する方法(以下、単に「リサイクルパルプ繊維の清浄度の評価方法」、「清浄度の評価方法」と称する場合がある)について、以下、詳細に説明する。なお、高吸水性ポリマーの分解方法は、リサイクルパルプ繊維の製造方法の箇所にて合わせて説明する。
[リサイクルパルプ繊維の製造方法]
本開示に係る、衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法は、以下のステップを含む。
・上記混合物を含む水溶液に、380nm以下の波長を含む紫外線を照射し、上記高吸水性ポリマーを酸化分解し、酸化分解された上記高吸水性ポリマーを上記水溶液に溶解させるとともに、上記リサイクルパルプ繊維を形成する紫外線処理ステップ(以下、「紫外線処理ステップ」と称する場合がある)

本開示に係る、衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法は、以下のステップを含む。
・上記混合物を含む水溶液に、380nm以下の波長を含む紫外線を照射し、上記高吸水性ポリマーを酸化分解し、酸化分解された上記高吸水性ポリマーを上記水溶液に溶解させるとともに、上記リサイクルパルプ繊維を形成する紫外線処理ステップ(以下、「紫外線処理ステップ」と称する場合がある)
・上記リサイクルパルプ繊維を回収するリサイクルパルプ繊維回収ステップ(以下、「リサイクルパルプ繊維回収ステップ」と称する場合がある)
本開示に係るリサイクルパルプ繊維の製造方法は、任意ステップとして、以下のステップをさらに含むことができる。
・上記紫外線処理ステップの前に、上記高吸水性ポリマーを脱水する脱水ステップ(以下、単に「脱水ステップ」と称する場合がある)
・上記紫外線処理ステップの前に、上記高吸水性ポリマーを脱水する脱水ステップ(以下、単に「脱水ステップ」と称する場合がある)
<紫外線処理ステップ>
上記衛生用品としては、パルプ繊維及び高吸水性ポリマーを含むものであれば、特に制限されず、例えば、紙おむつ、尿取りパッド、生理用ナプキン、ベッドシート、ペットシート等が挙げられる。上記衛生用品は、使用者によって使用された衛生用品であって、使用者の排泄物を吸収した衛生用品、使用者によって使用された衛生用品であって、使用者の排泄物を吸収していない衛生用品、未使用で廃棄された衛生用品、製造時の不良品等を含む。
上記衛生用品としては、パルプ繊維及び高吸水性ポリマーを含むものであれば、特に制限されず、例えば、紙おむつ、尿取りパッド、生理用ナプキン、ベッドシート、ペットシート等が挙げられる。上記衛生用品は、使用者によって使用された衛生用品であって、使用者の排泄物を吸収した衛生用品、使用者によって使用された衛生用品であって、使用者の排泄物を吸収していない衛生用品、未使用で廃棄された衛生用品、製造時の不良品等を含む。
上記パルプ繊維としては、衛生用品に用いられるものであれば特に制限されず、例えば、木材パルプ(例えば、針葉樹パルプ、広葉樹パルプ)、架橋パルプ、非木材パルプ等が挙げられる。
上記高吸水性ポリマーとしては、衛生用品に用いられるものが挙げられ、例えば、デンプン系、セルロース系、合成ポリマー系の高吸水性ポリマーが挙げられる。デンプン系又はセルロース系の高吸水性ポリマーとしては、例えば、デンプン-アクリル酸(塩)グラフト共重合体、デンプン-アクリロニトリル共重合体のケン化物、ナトリウムカルボキシメチルセルロースの架橋物等が挙げられる。合成ポリマー系の高吸水性ポリマーとしては、例えば、ポリアクリル酸塩系、ポリスルホン酸塩系、無水マレイン酸塩系、ポリアクリルアミド系、ポリビニルアルコール系、ポリエチレンオキシド系、ポリアスパラギン酸塩系、ポリグルタミン酸塩系、ポリアルギン酸塩系、デンプン系、セルロース系等の高吸水性ポリマー(SAP,Super Absorbent Polymer)等が挙げられる。
上記衛生用品から、パルプ繊維及び高吸水性ポリマーを含む混合物を含む水溶液を得る方法としては、特に制限されず、例えば、使用済みの衛生用品を切断し、吸収体から、パルプ繊維及び高吸水性ポリマーを含む混合物を取得し、当該混合物を水に分散させることにより得ることができる。また、例えば、使用済みの衛生用品を水中で切断し、吸収体内の、パルプ繊維及び高吸水性ポリマーを含む混合物を含む水溶液を得ることができる。
上記水溶液では、高吸水性ポリマーは、脱水剤を用いて脱水されていても、そして脱水剤を用いて脱水されていなくともよい。高吸水性ポリマーが脱水されていない場合には、高吸水性ポリマーの脱水ステップを省略することができるとともに、得られるリサイクルパルプ繊維が、高吸水性ポリマー及びその残渣、並びに脱水剤及びその残渣を含みにくい。高吸水性ポリマーが脱水されている場合には、上記水溶液を所定の水分率まで下げることができ、水溶液の濃度を高く保持しつつ、高吸水性ポリマーを効率的に分解し、除去することができる。
高吸水性ポリマーが脱水剤により脱水されている場合には、上記高吸水性ポリマーは、好ましくは50倍以下、より好ましくは30倍以下、さらに好ましくは25倍以下、そしてさらにいっそう好ましくは20倍以下の吸水倍率を有するように脱水されていることが好ましい。また、高吸水性ポリマーが脱水されている場合には、上記高吸水性ポリマーは、好ましくは1倍以上、より好ましくは2倍以上、さらに好ましくは3倍以上、そしてさらにいっそう好ましくは4倍以上の吸水倍率を有するように脱水されていることが好ましい。それにより、水溶液の濃度を高く保持しつつ、高吸水性ポリマーを効率的に分解し、除去することができる。
なお、脱水剤については、所望による脱水ステップの箇所で説明する。

高吸水性ポリマーが脱水剤により脱水されている場合には、上記水溶液は、好ましくは4.0質量%以下、より好ましくは3.5質量%以下、そしてさらに好ましくは3.0質量%以下の固形分濃度を有する。また、上記水溶液は、好ましくは0.1質量%以上、より好ましくは0.5質量%以上、そしてさらに好ましくは1.0質量%以上の固形分濃度を有する。それにより、上記水溶液の濃度を高く保持しつつ、高吸水性ポリマーを効率的に分解し、除去することができる。なお、上記固形分濃度は、上記水溶液を撹拌し続ける場合に特に好ましい。
高吸水性ポリマーが脱水剤により脱水されていない場合には、上記水溶液は、好ましくは0.1質量%以下、より好ましくは0.075質量%以下、そしてさらに好ましくは0.05質量%以下の固形分濃度を有する。また、上記水溶液は、好ましくは0.01質量%以上、より好ましくは0.02質量%以上、そしてさらに好ましくは0.03質量%以上の固形分濃度を有する。それにより、高吸水性ポリマーを効率よく分解し、除去することができる。なお、上記固形分濃度は、上記水溶液を撹拌し続ける場合に特に好ましい。
本明細書では、固形分濃度は、100から水分率をマイナスすることにより算出する。
水分率は、ケット社の赤外線水分計FD-720を用いて測定する。具体的には、FD-720の試料皿に約5gの試料を置き、設定温度を150℃とし、自動停止モードを選択して、試料の水分率を測定する。

紫外線処理ステップにおける紫外線としては、380nm以下の波長を含むものであれば特に制限されず、好ましくは290nm以下、より好ましくは260nm以下、さらに好ましくは200nm以下の波長の紫外線を含む。また、上記紫外線は、好ましくは100nm以上、より好ましくは150nm以上、そしてさらに好ましくは160nm以上のものを含む。それにより、高いエネルギー効率で高吸水性ポリマーを分解するとともに、リサイクルパルプ繊維の変質を抑制することができる。
上記紫外線の発生源としては、低圧水銀ランプ、高圧水銀ランプ、深紫外線LED等が挙げられる。上記紫外線の発生源の商品名としては、例えば、日機装技研社製の深紫外線発生装置,UV-LED照射流水殺菌モジュール:PAQ-15ESET(処理能力毎分8リッター/分)が挙げられる。
上記紫外線処理ステップは、パルプ繊維及び高吸水性ポリマーを含む混合物を含む水溶液を、例えば、攪拌しながら、紫外線を、例えば、水溶液中から、又は水溶液外(空中)から照射することにより実施することができる。
<リサイクルパルプ繊維回収ステップ>
リサイクルパルプ繊維回収ステップでは、リサイクルパルプ繊維を回収する。
リサイクルパルプ繊維回収ステップでは、例えば、上記水溶液から、例えば、複数の開口を有するスクリーンを用いて、リサイクルパルプ繊維を回収することができる。

上記リサイクルパルプ繊維は、好ましくは0.075mmol/g以下、より好ましくは0.070mmol/g以下、さらに好ましくは0.065mmol/g以下、そしてさらにいっそう好ましくは0.060mmol/g以下のカルボキシル基量を有する。それにより、リサイクルパルプ繊維の変質が少なく、リサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
上記リサイクルパルプ繊維は、紫外線処理ステップ前のパルプ繊維を基準として、好ましくは0.035mmol/g以下、より好ましくは0.030mmol/g以下、さらに好ましくは0.025mmol/g以下、そしてさらにいっそう好ましくは0.020mmol/g以下のカルボキシル基の増加量を有する。それにより、リサイクルパルプ繊維の変質が少なく、リサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
なお、本明細書では、パルプ繊維及びリサイクルパルプ繊維(以下、単に「パルプ繊維」と称する場合がある)のカルボキシル基量:C(mmol/g)は、以下の通り測定する。
(1)脱イオン水170mLを添加した容器に、パルプ繊維約0.4gを添加し、パルプ繊維を脱イオン水に分散させる。
(2)容器に、0.01M NaCl 10mLを加える。
(3)容器に、0.1M HClを添加し、pH2.8に調整する。

(5)0.05M NaOHの添加量をX軸にプロットし、電気伝導度をY軸にプロットし、電気伝導度が一定となる点の0.05M NaOHの添加量:V(mL)を求める。
(6)パルプ繊維をろ過により回収し、その絶乾質量:m1(g)を測定する。

上記リサイクルパルプ繊維は、好ましくは300以上、より好ましくは350以上、さらに好ましくは400以上、さらにいっそう好ましくは450以上、そしてさらにいっそう好ましくは500以上の重合度を有する。それにより、リサイクルパルプ繊維の変質が少なく、リサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
上記リサイクルパルプ繊維は、紫外線処理ステップ前のパルプ繊維を基準として、好ましくは400以下、より好ましくは300以下、さらに好ましくは200以下、そしてさらにいっそう好ましくは150以下の重合度の低下量を有する。それにより、リサイクルパルプ繊維の変質が少なく、リサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
なお、本明細書では、パルプ繊維及びリサイクルパルプ繊維(以下、単に「パルプ繊維」と称する場合がある)の重合度:DPは、以下の通り測定する。
(1)JIS 8215:1998に規定される「セルロース希薄溶液-極限粘度数測定方法-銅エチレンジアミン法」の「6.4.1 粘度比」に従って、パルプ繊維の粘度比ηr(=η/η0)を測定する。

上記リサイクルパルプ繊維は、好ましくは20質量%以下、より好ましくは17質量%以下、さらに好ましくは14質量%以下、そしてさらにいっそう好ましくは12質量%以下のアルカリ溶解率を有する。それにより、リサイクルパルプ繊維の変質が少なく、リサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
上記リサイクルパルプ繊維は、紫外線処理ステップ前のパルプ繊維を基準として、好ましくは16質量%以下、より好ましくは13質量%以下、さらに好ましくは10質量%以下、そしてさらにいっそう好ましくは7質量%以下のアルカリ溶解度の増加量を有する。それにより、リサイクルパルプ繊維の変質が少なく、リサイクルパルプ繊維が、パルプ繊維の特性を利用する用途における高い利用価値を有する。
なお、本明細書では、パルプ繊維及びリサイクルパルプ繊維(以下、単に「パルプ繊維」と称する場合がある)のアルカリ溶解率は、以下の通り測定される。
(1)質量:m2(g)を測定したパルプ繊維(約1.0g)を、5M水酸化ナトリウム水溶液50mLに浸漬し、1時間静置する。
(2)水酸化ナトリウム水溶液を遠心分離機にかけ、上澄み液と、沈殿物とに分離した後、ろ過により沈殿物を取得し、中和後に70℃で乾燥する。
(3)沈殿物を絶乾させ、その絶乾質量:m3(g)を測定する。
(4)アルカリ溶解率:S(質量%)を次の式:
S(質量%)=100×(m2-m3)/m2
により算出する。
(1)質量:m2(g)を測定したパルプ繊維(約1.0g)を、5M水酸化ナトリウム水溶液50mLに浸漬し、1時間静置する。
(2)水酸化ナトリウム水溶液を遠心分離機にかけ、上澄み液と、沈殿物とに分離した後、ろ過により沈殿物を取得し、中和後に70℃で乾燥する。
(3)沈殿物を絶乾させ、その絶乾質量:m3(g)を測定する。
(4)アルカリ溶解率:S(質量%)を次の式:

により算出する。
本開示に係る製造方法では、リサイクルパルプ繊維回収ステップにおいて、リサイクルパルプ繊維に加えて、酸化分解された高吸水性ポリマーをさらに回収することができる。それにより、酸化分解された高吸水性ポリマーをリサイクルすることが可能となり、持続可能な開発目標(SDGs)の達成により貢献することができる。
なお、当該製造方法は、「衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維及び酸化分解された高吸水性ポリマーを製造(回収)する方法」とも称される。

上記酸化分解された高吸水性ポリマーの回収は、当技術分野で公知の方法により実施することができ、例えば、紫外線処理ステップを経た水溶液を固液分離し、リサイクルパルプ繊維を含む固形成分と、酸化分解された高吸水性ポリマーを含む液体成分とに分離することにより行うことができる。
また、酸化分解された高吸水性ポリマーを含む液体成分から、酸化分解された高吸水性ポリマーを回収する方法としては、水分の蒸発、ろ過、水抽出等が挙げられる。
また、酸化分解された高吸水性ポリマーを含む液体成分から、酸化分解された高吸水性ポリマーを回収する方法としては、水分の蒸発、ろ過、水抽出等が挙げられる。
また、紫外線処理ステップを経た水溶液、又は酸化分解された高吸水性ポリマーを含む液体成分から、酸化分解された高吸水性ポリマーを回収するに当たって、酸化分解された高吸水性ポリマーを、その分子量に応じて回収することもできる。それにより、酸化分解された高吸水性ポリマーを、分子量に応じて適切な用途にリサイクルすることができる。
分子量に応じた回収としては、公知の技術を制限なく採用することができ、例えば、精密濾過膜を用いた回収が挙げられる。また、分子量に応じた回収としては、分別沈殿法(例えば、非溶剤添加法)、分別溶解法(例えば、カラム法)、ゲルパーミエーションクロマトグラフィ(GPC)、溶解測度法、超遠心法、吸着法、分子蒸留法、拡散法、熱拡散法等が挙げられる。
なお、上記分子量としては、数平均分子量、重量平均分子量等が挙げられる。

上記酸化分解された高吸水性ポリマーは、例えば、接着用途、コーティング用途、衣類の仕上げ用途、水処理用途、腐食抑制用途、又は高吸水性ポリマー用途に再利用することができる。
上記接着用途としては、例えば、紙、ペーパータオル、トイレットペーパー等のプライを接着するための接着剤が挙げられる。また、上記接着用途としては、ペーパーコアと、紙、ペーパータオル、トイレットペーパー等との接着剤が挙げられる。

上記高吸水性ポリマー用途としては、上記酸化分解された高吸水性ポリマーを、他のアクリルモノマー、ヒドロキシル基を含有するアクリルモノマー等とともに再重合し、高吸水性ポリマーを形成することが挙げられる。また、上記高吸水性ポリマー用途において形成された高吸水性ポリマーは、高吸水性ポリマーが通常用いられる分野、例えば、吸収性物品に使用することができる。
上記高吸水性ポリマー用途としては、上記酸化分解された高吸水性ポリマーを、他のアクリルモノマー、ヒドロキシル基を含有するアクリルモノマー等とともに再重合し、高吸水性ポリマーを形成することが挙げられる。また、上記高吸水性ポリマー用途において形成された高吸水性ポリマーは、高吸水性ポリマーが通常用いられる分野、例えば、吸収性物品に使用することができる。
酸化分解された高吸水性ポリマーの回収及び再利用等については、US2021/053028A、WO2021/042118A、WO2021/257431A、WO2021/257432A、WO2022/081523A、WO2022/081451A、WO2022/093672A等に開示されている。
<脱水ステップ>
本開示に係る製造方法は、任意ステップとして、紫外線処理ステップの前に、高吸水性ポリマーを脱水する脱水ステップをさらに含むことができる。それにより、高吸水性ポリマーに含まれる排泄物の量を低減することができるとともに、高吸水性ポリマーの粘度、ひいてはパルプ繊維及び高吸水性ポリマーを含む混合物を含む水溶液の粘度を下げることができ、当該水溶液の水分率が低い状態(固形分が高い状態)にて紫外線処理ステップを実施することができる。
本開示に係る製造方法は、任意ステップとして、紫外線処理ステップの前に、高吸水性ポリマーを脱水する脱水ステップをさらに含むことができる。それにより、高吸水性ポリマーに含まれる排泄物の量を低減することができるとともに、高吸水性ポリマーの粘度、ひいてはパルプ繊維及び高吸水性ポリマーを含む混合物を含む水溶液の粘度を下げることができ、当該水溶液の水分率が低い状態(固形分が高い状態)にて紫外線処理ステップを実施することができる。
脱水ステップは、例えば、パルプ繊維及び高吸水性ポリマーを含む混合物を含む水溶液に脱水剤を添加する、脱水剤を含む水溶液に、パルプ繊維及び高吸水性ポリマー(又は衛生用品そのもの)を浸漬することにより実施することができる。
上記脱水剤としては、酸(例えば、無機酸及び有機酸)、石灰、塩化カルシウム、硫酸マグネシウム、塩化マグネシウム、硫酸アルミニウム、塩化アルミニウム等が挙げられる。上記酸は、リサイクルパルプ繊維に灰分を残留させにくいことから好ましい。上記脱水剤として酸を用いる場合は、上記水溶液は、好ましくは2.5以下、そしてより好ましくは1.3~2.4のpHを有する。それにより、高吸水性ポリマーの吸水能力を十分に低下させることができ、設備の腐食のおそれが少なく、そして排水処理時の中和処理に多くのアルカリ薬品が必要となりにくくなる。
上記無機酸としては、例えば、硫酸、塩酸、硝酸が挙げられるが、塩素を含まないこと、コスト等の観点から硫酸が好ましい。上記有機酸としては、クエン酸、酒石酸、グリコール酸、リンゴ酸、コハク酸、酢酸、アスコルビン酸等が挙げられるが、排泄物に含まれる金属イオンと錯体を形成可能な酸、例えば、クエン酸、酒石酸、グルコン酸等のヒドロキシカーボネート系有機酸が特に好ましい。なお、排泄物に含まれる金属イオンとしては、カルシウムイオンが挙げられる。排泄物に含まれる金属イオンと錯体を形成可能な酸のキレート効果により、排泄物中の金属イオンがトラップされ、除去可能であるためである。また、クエン酸は、その洗浄効果により、高い汚れ成分除去効果が期待できる。
脱水ステップでは、高吸水性ポリマーが、好ましくは50倍以下、より好ましくは30倍以下、さらに好ましくは25倍以下、そしてさらにいっそう好ましくは20倍以下の吸水倍率を有するように、そして好ましくは1倍以上、より好ましくは2倍以上、さらに好ましくは3倍以上、そしてさらにいっそう好ましくは4倍以上の吸水倍率を有するように、高吸水性ポリマーを脱水する。そうすることにより、水溶液の粘度を所定の範囲に保持するとともに、高吸水性ポリマーを効率よく分解することができる。
上記吸水倍率は、以下の通り測定される。
(1)高吸水性ポリマーを、メッシュに入れて5分間吊るし、それらの表面に付着した水分を除去し、その乾燥前質量:m4(g)を測定する。
(2)高吸水性ポリマーを、120℃で10分間乾燥し、その乾燥後質量:m5(g)を測定する。
(3)吸水倍率(g/g)を、次の式:
吸水倍率(g/g)=100×m4/m5
により算出する。
(1)高吸水性ポリマーを、メッシュに入れて5分間吊るし、それらの表面に付着した水分を除去し、その乾燥前質量:m4(g)を測定する。

なお、所望による脱水ステップは、紫外線処理ステップと同時に実施することもできる。それにより、本開示に係る方法を効率よく実施することができる。
[リサイクルパルプ繊維の清浄度の評価方法]
本開示に係る、パルプ繊維及び高吸水性ポリマーを含む衛生用品から回収されたリサイクルパルプ繊維の清浄度を評価する方法は、以下のステップを含む。
・上記衛生用品から回収された、清浄度を評価すべきリサイクルパルプ繊維の乾燥質量を測定する処理前質量測定ステップ(以下、「処理前質量測定ステップ」と称する場合がある)
・上記清浄度を評価すべきリサイクルパルプ繊維を水に分散させ、380nm以下の波長を含む紫外線を上記清浄度を評価すべきリサイクルパルプ繊維に照射し、紫外線照射後のリサイクルパルプ繊維を形成する紫外線処理ステップ(以下、「紫外線処理ステップ」と称する場合がある)
・上記紫外線照射後のリサイクルパルプ繊維の乾燥質量を測定する処理後質量測定ステップ(以下、「処理後質量測定ステップ」と称する場合がある)
本開示に係る、パルプ繊維及び高吸水性ポリマーを含む衛生用品から回収されたリサイクルパルプ繊維の清浄度を評価する方法は、以下のステップを含む。
・上記衛生用品から回収された、清浄度を評価すべきリサイクルパルプ繊維の乾燥質量を測定する処理前質量測定ステップ(以下、「処理前質量測定ステップ」と称する場合がある)
・上記清浄度を評価すべきリサイクルパルプ繊維を水に分散させ、380nm以下の波長を含む紫外線を上記清浄度を評価すべきリサイクルパルプ繊維に照射し、紫外線照射後のリサイクルパルプ繊維を形成する紫外線処理ステップ(以下、「紫外線処理ステップ」と称する場合がある)
・上記紫外線照射後のリサイクルパルプ繊維の乾燥質量を測定する処理後質量測定ステップ(以下、「処理後質量測定ステップ」と称する場合がある)
<処理前質量測定ステップ>
処理前質量測定ステップでは、衛生用品から回収された、清浄度を評価すべきリサイクルパルプ繊維の乾燥質量を測定する。
なお、乾燥質量は、清浄度を評価すべきリサイクルパルプ繊維を120℃で10分間乾燥した後に測定する。
処理前質量測定ステップでは、衛生用品から回収された、清浄度を評価すべきリサイクルパルプ繊維の乾燥質量を測定する。
なお、乾燥質量は、清浄度を評価すべきリサイクルパルプ繊維を120℃で10分間乾燥した後に測定する。
<紫外線処理ステップ>
本開示に係る清浄度の評価方法における「紫外線処理ステップ」は、リサイクルパルプ繊維の製造方法における「紫外線処理ステップ」と同様であるため、説明を省略する。

<処理後質量測定ステップ>
処理後質量測定ステップでは、紫外線照射後のリサイクルパルプ繊維の乾燥質量を測定する。
なお、乾燥質量は、紫外線照射後のリサイクルパルプ繊維を120℃で10分間乾燥した後に測定する。
処理後質量測定ステップでは、紫外線照射後のリサイクルパルプ繊維の乾燥質量を測定する。

清浄度を評価すべきリサイクルパルプ繊維の乾燥質量と、紫外線照射後のリサイクルパルプ繊維の乾燥質量とを比較することにより、清浄度を評価すべきリサイクルパルプ繊維が、所定の紫外線により分解される物質、例えば、高吸水性ポリマーをどの程度含んでいたのか把握することができる。
以下、例を挙げて本開示を説明するが、本開示はこれらの例に限定されるものではない。
[実施例1]
パルプ繊維(針葉樹パルプ繊維)1.0gと、高吸水性ポリマー(住友精化株式会社製,アクアキープ(登録商標),SA60S)0.5gとの混合物を、メッシュ袋(25cm四方、株式会社NBCメッシュテック製,N-No.250HD)に入れ、上記混合物を、メッシュ袋ごと生理食塩水80mLに15分間浸漬し、高吸水性ポリマー(SAP)に生理食塩水を吸水させた。次いで、上記混合物を、脱水剤として硫酸を含む、pH2.0の硫酸水溶液に15分間浸漬し、高吸水性ポリマーを脱水させた混合物No.1を形成した。
なお、メッシュ袋に入れたパルプ繊維及び高吸水性ポリマーは、120℃で10分間乾燥させたものである。
[実施例1]
パルプ繊維(針葉樹パルプ繊維)1.0gと、高吸水性ポリマー(住友精化株式会社製,アクアキープ(登録商標),SA60S)0.5gとの混合物を、メッシュ袋(25cm四方、株式会社NBCメッシュテック製,N-No.250HD)に入れ、上記混合物を、メッシュ袋ごと生理食塩水80mLに15分間浸漬し、高吸水性ポリマー(SAP)に生理食塩水を吸水させた。次いで、上記混合物を、脱水剤として硫酸を含む、pH2.0の硫酸水溶液に15分間浸漬し、高吸水性ポリマーを脱水させた混合物No.1を形成した。
なお、メッシュ袋に入れたパルプ繊維及び高吸水性ポリマーは、120℃で10分間乾燥させたものである。
メッシュ袋内の混合物No.1を、低圧水銀ランプ(セン特殊光源株式会社製,UVL20PH-6,発光管電力:0.05W/cm2)をセットしたグローバルトップケミカル株式会社製の光化学反応装置(GT500,容器容量:500mL)に充填し、脱イオン水を用いて、0.25質量%の固形分濃度を有するパルプ繊維及び高吸水性ポリマーの混合物の分散水溶液600mLを形成した。分散水溶液600mLをスターラーで攪拌し続けた。なお、GT500の容器容量は、内容物の最低容量を意味する。
低圧水銀ランプから、分散水溶液に紫外線を30分間照射し、高吸水性ポリマーを分解させた。次いで、光化学反応装置の内容物をろ過し、ろ過物を、脱イオン水で洗浄した。
脱イオン水で洗浄したろ過物を、120℃で10分間乾燥し、乾燥後のろ過物の乾燥質量:m6(g)を測定した。
ろ過物の残存率:R(質量%)を、次の式:
R(質量%)=100×m6/1.5
により算出した。
結果を表1に示す。

[実施例2]
脱水剤を用いて高吸水性ポリマーを脱水しなかった以外は実施例1と同様にして、高吸水性ポリマーを分解させた。ろ過物の残存率を表1に示す。

[参考例1]

メッシュ袋に、高吸水性ポリマー0.5gのみ(パルプ繊維1.0gを含まない)を入れた以外は、実施例1と同様にして、ろ過物の残存率を測定した。結果を表1に示す。

[比較例1]
実施例1と同様にして、混合物No.1を形成した。
容積2Lのオゾンガス曝露槽に、メッシュ内の混合物No.1と、脱イオン水とを投入し、0.25質量%の固形分濃度を有するパルプ繊維及び高吸水性ポリマーの分散水溶液600mLを形成した。オゾン発生装置(エコデザイン株式会社製,オゾンガス曝露試験機:ED-OWX-2)から、オゾン濃度:50g/m3且つ流量:1L/minとなるように調整したオゾン含有気体(オゾン以外の気体は乾燥空気である)を、オゾンガス曝露槽の分散水溶液内に30分間吹き込み、高吸水性ポリマーを分解させた。ろ過物の残存率を表1に示す。
実施例1と同様にして、混合物No.1を形成した。
容積2Lのオゾンガス曝露槽に、メッシュ内の混合物No.1と、脱イオン水とを投入し、0.25質量%の固形分濃度を有するパルプ繊維及び高吸水性ポリマーの分散水溶液600mLを形成した。オゾン発生装置(エコデザイン株式会社製,オゾンガス曝露試験機:ED-OWX-2)から、オゾン濃度:50g/m3且つ流量:1L/minとなるように調整したオゾン含有気体(オゾン以外の気体は乾燥空気である)を、オゾンガス曝露槽の分散水溶液内に30分間吹き込み、高吸水性ポリマーを分解させた。ろ過物の残存率を表1に示す。
[比較例2]
脱水剤を用いて高吸水性ポリマーを脱水しなかった以外は比較例1と同様にして、高吸水性ポリマーを分解させた。ろ過物の残存率を表1に示す。

メッシュ袋に、高吸水性ポリマー0.5gのみ(パルプ繊維1.0gを含まない)を入れた以外は、比較例1と同様にしてろ過物の残存率を測定した。結果を表1に示す。

[参考例4]
メッシュ袋に、高吸水性ポリマー0.5gのみ(パルプ繊維1.0gを含まない)を入れた以外は、比較例1と同様にしてろ過物の残存率を測定した。結果を表1に示す。
実施例1及び2,並びに参考例1及び参考例2から、UVを用いた場合には、高吸水性ポリマーが全て分解されるとともに、パルプ繊維は全て残存していることが分かる。
一方、参考例3及び参考例4から、オゾンを用いた場合には、高吸水性ポリマーが全て分解されておらず、一部の高吸水性ポリマーが残存しているため、比較例1及び2におけるろ過物の残存率が高くなっていることが分かる。
一方、参考例3及び参考例4から、オゾンを用いた場合には、高吸水性ポリマーが全て分解されておらず、一部の高吸水性ポリマーが残存しているため、比較例1及び2におけるろ過物の残存率が高くなっていることが分かる。
[実施例3]
パルプ繊維(針葉樹パルプ繊維)を、脱イオン水に分散させ、0.25質量%のパルプ繊維の分散水溶液600mLを形成した。上記分散水溶液600mLを、低圧水銀ランプ(セン特殊光源株式会社製,UVL20PH-6,発光管電力:0.05W/cm2)をセットしたグローバルトップケミカル株式会社製の光化学反応装置(GT500,容器容量:500mL)に充填し、分散水溶液をスターラーで攪拌し続けた。
低圧水銀ランプから、上記分散水溶液に紫外線を所定時間照射し、所定時間におけるカルボキシル基量、重合度及びアルカリ溶解率を測定した。結果を、表2、表3及び表4に示す。
パルプ繊維(針葉樹パルプ繊維)を、脱イオン水に分散させ、0.25質量%のパルプ繊維の分散水溶液600mLを形成した。上記分散水溶液600mLを、低圧水銀ランプ(セン特殊光源株式会社製,UVL20PH-6,発光管電力:0.05W/cm2)をセットしたグローバルトップケミカル株式会社製の光化学反応装置(GT500,容器容量:500mL)に充填し、分散水溶液をスターラーで攪拌し続けた。
低圧水銀ランプから、上記分散水溶液に紫外線を所定時間照射し、所定時間におけるカルボキシル基量、重合度及びアルカリ溶解率を測定した。結果を、表2、表3及び表4に示す。
[実施例4]
低圧水銀ランプを、高圧水銀ランプ(セン特殊光源株式会社製,HL100GL-1,発光管電力:8W/cm2)に変更した以外は、実施例3と同様にして、所定時間におけるカルボキシル基量、重合度及びアルカリ溶解率を測定した。結果を、表2、表3及び表4に示す。
低圧水銀ランプを、高圧水銀ランプ(セン特殊光源株式会社製,HL100GL-1,発光管電力:8W/cm2)に変更した以外は、実施例3と同様にして、所定時間におけるカルボキシル基量、重合度及びアルカリ溶解率を測定した。結果を、表2、表3及び表4に示す。
[比較例3]
容積2Lのオゾンガス曝露槽に、パルプ繊維(針葉樹パルプ繊維)と、脱イオン水とを投入し、0.25質量%の固形分濃度を有するパルプ繊維の分散水溶液600mLを形成した。オゾン発生装置(エコデザイン株式会社製,オゾンガス曝露試験機:ED-OWX-2)から、オゾン濃度:50g/m3且つ流量:1L/minとなるように調整したオゾン含有気体(オゾン以外の気体は乾燥空気である)を、オゾンガス曝露槽の上記分散水溶液内に30分間吹き込んだ。上記分散水溶液中のオゾン濃度は、約6ppmであった。所定時間におけるカルボキシル基量、重合度及びアルカリ溶解率を追跡した。結果を、表2、表3及び表4に示す。

表2より、低圧水銀ランプ及び高圧水銀ランプから紫外線をパルプ繊維に照射した場合に、オゾンをパルプ繊維に暴露させた場合と比較して、パルプ繊維中のカルボキシル基量が増えにくい、すなわち、パルプ繊維が酸化されにくいことが分かる。
また、表3より、低圧水銀ランプ及び高圧水銀ランプから紫外線をパルプ繊維に照射した場合に、オゾンをパルプ繊維に暴露させた場合と比較して、パルプの重合度が下がりにくいことが分かる。
また、表3より、低圧水銀ランプ及び高圧水銀ランプから紫外線をパルプ繊維に照射した場合に、オゾンをパルプ繊維に暴露させた場合と比較して、パルプの重合度が下がりにくいことが分かる。
さらに、表4より、低圧水銀ランプ及び高圧水銀ランプから紫外線をパルプ繊維に照射した場合に、オゾンをパルプ繊維に暴露させた場合と比較して、アルカリ溶解率が高くなりにくいことが分かる。なお、比較例3のパルプ繊維は、沈殿物の絶乾物が着色していた。
表2~表4と、表1とを組み合わせると、UVは、オゾンと比較して、高吸水性ポリマーの分解性に優れるとともに、パルプ繊維を変質させにくいことが分かる。
Claims (19)
- 衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む混合物から、リサイクルパルプ繊維を製造する方法であって、
前記混合物を含む水溶液に、380nm以下の波長を含む紫外線を照射し、前記高吸水性ポリマーを酸化分解し、酸化分解された前記高吸水性ポリマーを前記水溶液に溶解させるとともに、前記リサイクルパルプ繊維を形成する紫外線処理ステップ、
前記リサイクルパルプ繊維を回収するリサイクルパルプ繊維回収ステップ、
を含むことを特徴とする、前記方法。 - 前記紫外線が、290nm以下の波長を含む、請求項1に記載の方法。
- 前記紫外線処理ステップにおける前記高吸水性ポリマーが、脱水されていない、請求項1又は2に記載の方法。
- 前記紫外線処理ステップにおいて、0.01~0.1質量%の固形分濃度を有する前記水溶液を撹拌する、請求項3に記載の方法。
- 前記紫外線処理ステップにおける前記高吸水性ポリマーが、脱水されている、請求項1又は2に記載の方法。
- 前記紫外線処理ステップにおいて、0.1~4.0質量%の固形分濃度を有する前記水溶液を攪拌する、請求項5に記載の方法。
- 前記紫外線処理ステップの前に、前記高吸水性ポリマーを脱水する脱水ステップを含む、請求項5又は6に記載の方法。
- 前記リサイクルパルプ繊維が、0.075mmol/g以下のカルボキシル基量を有する、請求項1~7のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維が、前記パルプ繊維を基準として、0.035mmol/g以下のカルボキシル基の増加量を有する、請求項1~8のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維が、300以上の重合度を有する、請求項1~9のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維が、前記パルプ繊維を基準として、400以下の重合度の低下量を有する、請求項1~10のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維が、20質量%以下のアルカリ溶解率を有する、請求項1~11のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維が、前記パルプ繊維を基準として、16質量%以下のアルカリ溶解度の増加量を有する、請求項1~12のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維回収ステップにおいて、酸化分解された前記高吸水性ポリマーをさらに回収する、請求項1~13のいずれか一項に記載の方法。
- 前記リサイクルパルプ繊維回収ステップにおいて、前記リサイクルパルプ繊維及び酸化分解された前記高吸水性ポリマーを含む前記水溶液を固液分離することにより、酸化分解された前記高吸水性ポリマーをさらに回収する、請求項14に記載の方法。
- 前記液体成分から、酸化分解された前記高吸水性ポリマーを、その分子量に応じて回収する、請求項14又は15に記載の方法。
- 酸化分解された前記高吸水性ポリマーを、接着用途、コーティング用途、衣類の仕上げ用途、水処理用途、腐食抑制用途、又は高吸水性ポリマー用途に再利用する、請求項14~16のいずれか一項に記載の方法。
- 衛生用品から得られたパルプ繊維及び高吸水性ポリマーを含む水溶液中で高吸水性ポリマーを分解する方法であって、
前記パルプ繊維及び前記高吸水性ポリマーを含む前記水溶液に、380nm以下の波長を含む紫外線を照射し、前記高吸水性ポリマーを酸化分解し、酸化分解された前記高吸水性ポリマーを前記水溶液に溶解させる紫外線処理ステップ、
を含むことを特徴とする、前記方法。 - パルプ繊維及び高吸水性ポリマーを含む衛生用品から回収されたリサイクルパルプ繊維の清浄度を評価する方法であって、
前記衛生用品から回収された、清浄度を評価すべきリサイクルパルプ繊維の乾燥質量を測定する処理前質量測定ステップ、
前記清浄度を評価すべきリサイクルパルプ繊維を含む水溶液に、380nm以下の波長を含む紫外線を前記清浄度を評価すべきリサイクルパルプ繊維に照射し、紫外線照射後のリサイクルパルプ繊維を形成する紫外線処理ステップ、
前記紫外線照射後のリサイクルパルプ繊維の乾燥質量を測定する処理後質量測定ステップ、
を含むことを特徴とする、前記方法。
