以下、基材10について説明する。
隔壁12の細孔率(%)=総細孔容積/(総細孔容積+1/隔壁材料の真比重)×100
以下、第1触媒部20及び第2触媒部30について説明する。
サンプルに含まれる第1領域S1aの長さLS1a=5mm×(第1触媒部20の一部を含む切断片の数)
第k切断片(すなわち、第1触媒部20の一部を含む切断片のうち、サンプルの最も排ガス流出側から得られた切断片)を基材10の軸方向で切断して、SEM、EPMA等を使用して切断面に存在する第1触媒部20の一部を観察することにより、第k切断片に含まれる第1領域S1aの一部の長さを測定する。そして、下記式に基づいて、サンプルに含まれる第1領域S1aの長さLS1aを算出する。
サンプルに含まれる第1領域S1aの長さLS1a=(5mm×(k-1))+(第k切断片に含まれる第1領域S1aの一部の長さ)

第1触媒部20及び第2触媒部30は、それぞれ、少なくとも1種の貴金属元素を含む。貴金属元素は、例えば、白金元素(Pt)、パラジウム元素(Pd)、ロジウム元素(Rh)、ルテニウム元素(Ru)、イリジウム元素(Ir)、オスミウム元素(Os)等から選択することができるが、排ガス浄化性能を高める観点から、Pt、Pd及びRh元素から選択することが好ましい。
以下、排ガス浄化用触媒1の製造方法について説明する。
基材10と、第1触媒部20を形成するためのスラリーと、第2触媒部30を形成するためのスラリーとを準備する。
(1)スラリーの調製
硝酸ロジウム水溶液とジニトロジアンミン白金硝酸水溶液とを混合し、この混合液中に、Ce-Zr系複合酸化物粉末及びアルミナ粉末を添加した。次いで、この混合液に、造孔材(メジアン径D50が20μmである架橋ポリ(メタ)アクリル酸メチル粒子)、アルミナゾル及び溶媒としての水を添加し、スラリーを調製した。
図2~図8に示す構造を有する基材、すなわち、基材の軸方向に延びる流入側セルと、基材の軸方向に延びる流出側セルと、流入側セルと流出側セルとを仕切る多孔質の隔壁とを備える基材を準備した。隔壁の厚みは200~250μmであり、基材の軸方向に対して垂直な断面における流入側セル及び流出側セルの合計数は、1平方インチあたり300セルであり、基材の体積は1.0Lであり、基材の長さは91mmである。また、隔壁の平均細孔径は15μmであり、隔壁の細孔率(気孔率)は63%である。
実施例1の排ガス浄化用触媒の側面を支持し、排ガス流入側の端面が上方を向くように固定した。固定された排ガス浄化用触媒の下方(排ガス流出側の端面)から、空気を50L/secの速度で吸引した。吸引開始から10秒後における排ガス流入側の端面の空気圧と排ガス流入側の端面の空気圧との差分を求め、これを実施例1の排ガス浄化用触媒の圧損とした。
圧損比=(実施例1の排ガス浄化用触媒の圧損/基材の圧損)×100
実施例1の排ガス浄化用触媒を用いたガソリンエンジン車両を、国際調和排ガス試験モード(WLTC)の運転条件に従って運転した。運転開始から、589秒までの低速運転時、運転開始589秒から1022秒までの中速運転時、運転開始1022秒から1477秒までの高速運転時、運転開始から1477秒から1800秒までの超高速運転時のそれぞれにおいて、排ガス浄化用触媒を通過した排ガス中のPM粒子数(PNcat)を測定した。さらに、エンジンから直接排出されるPM粒子数(PNall)を測定し、下記式により、実施例1の排ガス浄化用触媒のPM捕集性能を求めた。

基材の排ガス流入側及び排ガス流出側端部をスラリー中に浸漬する際、基材の単位体積当たりの第1触媒部及び第2触媒部の合計質量(WC量)が16g/Lとなるように、浸漬条件を調整した点を除き、実施例1と同様の操作を行った。
基材の排ガス流入側及び排ガス流出側端部をスラリー中に浸漬する際、基材の単位体積当たりの第1触媒部及び第2触媒部の合計質量(WC量)が20g/Lとなるように、浸漬条件を調整した点を除き、実施例1と同様の操作を行った。
造孔材として、メジアン径D50が5μmである架橋ポリ(メタ)アクリル酸メチル粒子を使用した点を除き、実施例1と同様の操作を行った。
スラリー中の金属酸化物粉末(Ce-Zr系複合酸化物粉末及びアルミナ粉末)のD90を0.5μmに調整した点を除き、実施例1と同様の操作を行った。
基材の排ガス流入側及び排ガス流出側端部をスラリー中に浸漬する際、基材の単位体積当たりの第1触媒部及び第2触媒部の合計質量(WC量)が30g/Lとなるように、浸漬条件を調整した点を除き、実施例1と同様の操作を行った。
基材の排ガス流入側及び排ガス流出側端部をスラリー中に浸漬する際、基材の単位体積当たりの第1触媒部及び第2触媒部の合計質量(WC量)が45g/Lとなるように、浸漬条件を調整した点を除き、実施例1と同様の操作を行った。
