Abstract
Description
このような無機コーテッドサンドに関する技術としては、例えば、特許文献1(国際公開第2018/097180号)および特許文献2(特開2018-86661号公報)に記載のものが挙げられる。
本発明は、鋳型由来の砂の鋳物への焼着きを抑制する技術を提供する。
本実施形態において、鋳物の砂焼着きを抑制する方法は、耐火性骨材と耐火性骨材の表面に形成された無機粘結剤層とを有する無機コーテッドサンドを用いて作製された鋳型による方法であって、無機粘結剤層が黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれる1種以上を含有し、黒鉛、雲母およびケイ酸ジルコニウムの合計含有量を無機粘結剤100質量部に対して7質量部以上70質量部以下とするものである。
本実施形態における方法は、例えば、無機コーテッドサンドを用いて作製された鋳型により、鋳物への砂焼着きを防止する方法であってもよい。
本実施形態において、上記無機コーテッドサンドを用いることにより鋳物の砂焼着き抑制効果を発現する理由は定かではないが、以下のように考えられる。鋳物へ砂が焼着くのは、無機粘結剤が鋳造時に溶融金属と反応し、砂と鋳物表面とを接着してしまうためであると考えられる。それに対し、黒鉛、雲母およびケイ酸ジルコニウムは、いずれも、溶融金属との反応性が低く、これらを無機粘結剤層に含有した無機コーテッドサンドで造型した鋳型では、鋳型の最表層にこれらの物質が存在することで、無機粘結剤と溶融金属の反応を抑制すると考えられる。
ここで、本実施形態における砂焼着きの抑制は、具体的には、鋳物に鋳型の砂が付着するのを抑制することをいい、金型から鋳型を外す際の外しやすさを向上させる離型性の向上とは異なる。
以下、無機コーテッドサンドおよび鋳型の製造方法をさらに具体的に説明する。
無機コーテッドサンドは、耐火性骨材と耐火性骨材の表面に形成された無機粘結剤層とを有する。無機粘結剤層は、黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれる1種以上を含有する。黒鉛、雲母およびケイ酸ジルコニウムの合計含有量は、無機粘結剤100質量部に対して、具体的には無機粘結剤の固形分100質量部に対して7質量部以上70質量部以下である。
無機コーテッドサンドは、具体的には無機コーテッドサンドの粒子群で構成され、耐火性骨材は、具体的には耐火性骨材の粒子群で構成される。
より具体的には、流動性、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、無機コーテッドサンドの球形度は好ましくは0.75以上であり、より好ましくは0.80以上、さらに好ましくは0.82以上である。また、球形度の上限値については、具体的には1以下である。本実施形態において、無機コーテッドサンドの球形度は、具体的には耐火性骨材の球形度と一致する。
無機コーテッドサンドの平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、2mm以下が好ましく、1mm以下がより好ましく、0.5mm以下がさらに好ましい。また、無機コーテッドサンドの平均粒子径が上記上限値以下であると、鋳型の製造の際に、空隙率が小さくなり、鋳型強度を高められる点においても好ましい。
本実施形態において、無機コーテッドサンドおよび後述する耐火性骨材の平均粒子径は、具体的には以下の方法により測定することができる。
粒子の粒子投影断面からの球形度=1の場合は直径(mm)を測定し、一方、球形度<1の場合はランダムに配向させた粒子の長軸径(mm)と短軸径(mm)を測定して(長軸径+短軸径)/2を求め、任意の100個の粒子につき、それぞれ得られた値を平均して平均粒径(mm)とする。長軸径と短軸径は、以下のように定義される。粒子を平面上に安定させ、その粒子の平面上への投影像を2本の平行線ではさんだとき、その平行線の間隔が最小となる粒子の幅を短軸径といい、一方、この平行線に直角な方向の2本の平行線で粒子をはさむときの距離を長軸径という。
粒子の長軸径と短軸径は、光学顕微鏡またはデジタルスコープ(例えば、キーエンス社製、VH-8000型)により該粒子の像(写真)を撮影し、得られた像を画像解析することにより求めることができる。
耐火性骨材の材料として、天然砂および人工砂からなる群から選択される1種以上が挙げられる。
人工砂とは、天然より産出する鋳物砂ではなく、人工的に金属酸化物の成分を調製し、溶融または焼結した鋳物砂のことを表す。また、使用済みの耐火性骨材を回収した回収砂や、回収砂に再生処理を施した再生砂なども使用できる。
また、耐火性骨材の平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、好ましくは0.05mm以上であり、より好ましくは0.1mm以上である。また、耐火性骨材の平均粒子径が上記下限値以上であると、鋳型の製造の際に、無機粘結剤層の使用量を減らすことができるため、無機コーテッドサンドの再生がより容易となるという点においても好ましい。
耐火性骨材の平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、好ましくは2mm以下であり、より好ましくは1mm以下、さらに好ましくは0.5mm以下である。また、耐火性骨材の平均粒子径が上記上限値以下であると、鋳型の製造の際に、空隙率が小さくなり、鋳型強度を高められるという点においても好ましい。
無機粘結剤層は、具体的には、無機粘結剤と、黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれる1種以上とを含有する。
無機粘結剤層とは、具体的には、耐火性骨材の表面に形成された被覆層である。無機粘結剤層は、例えば、無機粘結剤、ならびに、黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれる1種以上が混合されて被覆された層;無機粘結剤が被覆された層の上に黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれた1種以上がさらに被覆された層;または、無機粘結剤と黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれる1種以上の化合物とが混合されて被覆された層の上に、黒鉛、雲母及びケイ酸ジルコニウムからなる群から選ばれる1種以上の化合物がさらに被覆された層とすることができる。
また、成形金型への充填性を向上させる観点、および、鋳型強度を向上させる観点から、無機コーテッドサンド中の無機粘結剤層の含有量は、無機コーテッドサンド中の水以外の成分全体に対して好ましくは10質量%以下であり、より好ましくは8質量%以下、さらに好ましくは6質量%以下、さらにより好ましくは4.5質量%以下、殊更好ましくは4質量%以下、殊更好ましくは3.5質量%以下である。
ここで、無機粘結剤層の含有量は、無機粘結剤層に含まれる水を除く含有量をいう。例えば、無機粘結剤として後述するメタケイ酸ナトリウム水和物を用いる場合、メタケイ酸ナトリウムに換算して含有量を求める。
また、成形金型への充填性を向上させる観点、および、鋳型強度を向上させる観点から、無機コーテッドサンド中の耐火性骨材100質量部に対する無機粘結剤層の含有量は、好ましくは10質量部以下であり、より好ましくは8質量部以下、さらに好ましくは6質量部以下、さらにより好ましくは4.5質量部以下、殊更好ましくは4質量部以下、殊更好ましくは3.5質量部以下である。
(無機粘結剤)
本実施形態においては、生産性に優れる観点および入手容易性の観点から、無機粘結剤は、例えばケイ酸化合物を含み、好ましくはケイ酸ナトリウム及びメタケイ酸ナトリウムからなる群から選ばれる少なくとも1種を含む。
また、無機粘結剤は、上記以外の水溶性のケイ酸化合物を主成分とするものをさらに含んでもよい。ケイ酸ナトリウム及びメタケイ酸ナトリウム以外のケイ酸化合物の具体例として、ケイ酸カリウム、メタケイ酸カリウム、ケイ酸リチウム、ケイ酸アンモニウムが挙げられる。
ケイ酸ナトリウム1号:SiO2/Na2Oのモル比=2.0~2.3
ケイ酸ナトリウム2号:SiO2/Na2Oのモル比=2.4~2.6
ケイ酸ナトリウム3号:SiO2/Na2Oのモル比=2.8~3.3
ケイ酸ナトリウム4号:SiO2/Na2Oのモル比=3.3~3.5
ケイ酸ナトリウム5号:SiO2/Na2Oのモル比=3.6~3.8
また、2種以上のケイ酸ナトリウムを混合することで、SiO2/Na2Oのモル比を所望の程度に調整してもよい。
ケイ酸ナトリウムは、好ましくは、1号水ガラスである。
メタケイ酸ナトリウム水和物としては、上記の観点から、メタケイ酸ナトリウム5水和物およびメタケイ酸ナトリウム9水和物から選択される少なくとも1種が好ましく、メタケイ酸ナトリウム9水和物がより好ましい。
また、鋳物への砂焼着きを良好に抑制する観点から、無機粘結剤層中の無機粘結剤の含有量は、無機粘結剤層全体に対してたとえば96質量%以下であってよく、好ましくは93質量%以下であり、より好ましくは91質量%以下、さらに好ましくは90質量%以下である。
ここで、無機粘結剤層中の無機粘結剤の含有量は、無機粘結剤層中の水以外の成分全体に対する、水分を除く無機粘結剤の含有量をいう。
無機粘結剤中のケイ酸ナトリウム及びメタケイ酸ナトリウムの含有量の合計は、無機粘結剤中の水以外の成分全体に対する、ケイ酸ナトリウム及びメタケイ酸ナトリウムの含有量の合計をいう。
また、成形金型への充填性を向上させる観点から、無機コーテッドサンド中の無機粘結剤の含有量は、耐火性骨材100質量部に対して好ましくは5質量部以下であり、より好ましくは4質量部以下、さらに好ましくは3質量部以下、さらにより好ましくは2質量部以下である。
黒鉛、雲母、ケイ酸ジルコニウムとしては例えば市販の各種材料を用いることができる。
黒鉛の具体例として、土状黒鉛、鱗状黒鉛、鱗片状黒鉛等の天然黒鉛;および人造黒鉛が挙げられる。
また、雲母の具体例として、白雲母、黒雲母が挙げられる。
黒鉛、雲母、ケイ酸ジルコニウムの性状は、無機粘結剤層中への分散性を良好にする観点から、微粒子であることが好ましい。
また、黒鉛、雲母、ケイ酸ジルコニウムの平均粒子径は、取り扱いやすさの観点、および、入手容易性の観点から、好ましくは0.1μm以上であり、より好ましくは0.5μm以上、さらに好ましくは1.0μm以上、さらにより好ましくは3.0μm以上である。
(平均粒子径の測定方法)
レーザー回折式粒度分布測定装置LA-960V2(堀場製作所社製)を用いて測定される体積累積50%の平均粒子径である。分析条件は以下の通りである。
・測定方法 フロー法
・分散媒 黒鉛:メタノール、雲母およびケイ酸ジルコニウム:水
・分散方法 攪拌、内蔵超音波3分
・試料濃度 2mg/100mL
・屈折率 黒鉛:1.92、雲母:1.59、ケイ酸ジルコニウム:1.97
また、鋳型強度を向上する観点から、無機粘結剤層中の黒鉛、雲母およびケイ酸ジルコニウムの含有量の合計は、無機粘結剤層の水以外の成分全体に対して、好ましくは40質量%以下であり、より好ましくは35質量%以下、さらに好ましくは32質量%以下である。
また、鋳型強度を向上する観点から、無機粘結剤100質量部に対する黒鉛、雲母およびケイ酸ジルコニウムの含有量の合計は、好ましくは70質量部以下であり、より好ましくは60質量部以下、さらに好ましくは55質量部以下、さらにより好ましくは50質量部以下である。
無機粘結剤層には、上述の成分の他、必要に応じて各種添加剤を含有させてもよい。その他添加剤としては、保湿剤、耐湿向上剤、耐火性骨材と無機粘結剤の結合を強化するカップリング剤、滑剤、界面活性剤、離型剤等が挙げられる。
このうち、保湿剤としては、例えば多価アルコール、水溶性高分子、炭化水素類、糖類、タンパク質、上述したもの以外の無機化合物が挙げられる。
耐湿向上剤としては、金属酸化物、炭酸塩、ホウ酸塩、硫酸塩、リン酸塩等が挙げられる。
滑剤としては、例えば、ワックス類;脂肪酸アマイド類;アルキレン脂肪酸アマイド類;ステアリン酸;ステアリルアルコール;ステアリン酸鉛、ステアリン酸亜鉛、ステアリン酸カルシウム、ステアリン酸マグネシウム等のステアリン酸金属塩;ステアリン酸モノグリセリド;ステアリルステアレート;硬化油等が挙げられる。
離型剤としては、例えば、パラフィン、ワックス、軽油、マシン油、スピンドル油、絶縁油、廃油、植物油、脂肪酸エステル、有機酸、蛭石、フッ素系離型剤、シリコーン系離型剤等が挙げられる。
本実施形態において、無機コーテッドサンドは、黒鉛、雲母およびケイ酸ジルコニウム以外の無機微粒子をさらに含んでもよい。無機微粒子は、無機粘結剤層の一部をなすことが好ましい。このとき、無機粘結剤層は、その層上および層中の少なくとも一方に無機微粒子をさらに含むことが好ましく、層上に無機微粒子をさらに含むことがより好ましい。無機微粒子は、無機粘結剤層上と無機粘結剤層中の両方に含まれていてもよい。
こうすることで、無機コーテッドサンドの粒子同士が無機微粒子を介してより強固に結着し、その結果、得られる鋳型の強度をさらに向上させることができる。
ここで、無機粘結剤層上の無機微粒子は、無機粘結剤層に一部埋め込まれていてもよい。
本実施形態において、無機コーテッドサンドは、非晶質シリカをさらに含んでもよい。非晶質シリカは、好ましくは無機粘結剤層の一部をなす。
非晶質シリカとしては、比表面積が大きく、ケイ酸ナトリウム、メタケイ酸ナトリウムとの反応性が高い観点から、前述の非晶質シリカ粒子が好ましい。
非晶質シリカ中の非晶質シリカ粒子の含有量は、鋳型強度を向上する観点および入手容易性の観点から、好ましくは80質量%以上であり、より好ましくは90質量%以上、さらに好ましくは95質量%以上、よりさらに好ましくは98質量%以上、よりさらに好ましくは実質的に100質量%である。ここで「実質的」とは、意図せずに含まれる成分、例えば、非晶質シリカ粒子中に含まれる非晶質シリカ粒子以外の非晶質シリカを含みうることを意味する。
非晶質シリカ粒子の非晶化度は、下記に示されるX線回折法によって求めることができる。
(X線回折法)
非晶質シリカ粒子を乳鉢で粉砕し、粉末X線回折装置のX線ガラスホルダーに圧着して測定する。粉末X線回折装置は、理学電機社製MultiFlex(光源CuKα線、管電圧40kV、管電流40mA)を用い、2θ=5~90°の範囲で走査間隔0.01°、走査速度2°/min、スリット DS1、SS1、RS0.3mmにて行う。2θ=10°~50°の範囲で、低角度側及び高角度側のX線強度を直線で結び、直線下の面積をバックグラウンドとし、機器付属のソフトを用いて結晶化度を求め、100から引いて非晶化度とする。具体的には、バックグラウンドより上の面積について、非晶質ピーク(ハロー)と各結晶性成分をカーブフィッティングにより分離し、それぞれの面積を求め、下記式にて非晶化度(%)を計算する。
非晶化度(%)=ハローの面積/(結晶性成分面積+ハロー面積)×100
ここで、非晶質シリカ粒子のレーザー回折散乱式粒度分布測定法による重量基準粒度分布における平均粒子径d50は、例えば無機コーテッドサンドから無機粘結剤層を水で溶解させて除去し、非晶質シリカ粒子を取り出し、次いで、得られた非晶質シリカ粒子の粒度をレーザー回折散乱式粒度分布測定法で測定することによって得ることができる。
また、非晶質シリカ粒子のレーザー回折散乱式粒度分布測定法による重量基準粒度分布における平均粒子径d50は、原料である非晶質シリカ粒子の粒度をレーザー回折散乱式粒度分布測定法で測定することによって得ることもできる。
ここで、走査型電子顕微鏡の観察画像から求められる、非晶質シリカ粒子の平均粒子径は、種々の画像解析手法を用いることができる。前処理として不規則な粒子選別を行ってもよい。例えば、元素を頼りに無機粘結剤層と非晶質シリカ粒子を判定した後に、任意の非晶質シリカ粒子を100個選択し、それらの粒子径を測定し、最大粒子径から数えて10個と最低粒子径から数えて10個の合計20個の非晶質シリカ粒子を除いた80個の非晶質シリカ粒子の粒子径の平均値を非晶質シリカ粒子の平均粒子径とすることができる。
また、鋳型の表面形状を良好にする観点、および、粉塵飛散を抑制する観点から、無機粘結剤層中の非晶質シリカの含有量は、無機粘結剤層の水以外の成分全体に対して、好ましくは55質量%以下であり、より好ましくは50質量%以下、さらに好ましくは45質量%以下である。
また、鋳型の表面形状を良好にする観点、および、粉塵飛散を抑制する観点から、非晶質シリカの含有量は、無機粘結剤100質量部に対して、好ましくは150質量部以下であり、より好ましくは120質量部以下、さらに好ましくは100質量部以下、さらにより好ましくは90質量部以下、さらにより好ましくは80質量部以下である。
また、成形金型への充填性向上の観点及び高強度の鋳型を得る観点から、無機コーテッドサンドに含まれる無機粘結剤層中の水の含有量は、無機粘結剤100質量部に対して、好ましくは180質量部以下であり、より好ましくは160質量部以下、さらに好ましくは150質量部以下、よりさらに好ましくは140質量部以下である。
無機粘結剤がケイ酸ナトリウムであるとき、無機粘結剤層中の水の含有量は、高強度の鋳型を得る観点から、ケイ酸ナトリウム100質量部に対して、好ましくは5質量部以上、より好ましくは10質量部以上、さらに好ましくは20質量部以上である。
また、成形金型への充填性向上の観点及び高強度の鋳型を得る観点から、無機コーテッドサンドに含まれる無機粘結剤層中の水の含有量は、ケイ酸ナトリウム100質量部に対して、好ましくは55質量部以下であり、より好ましくは50質量部以下である。
例えば、無機粘結剤層を構成する無機粘結剤がメタケイ酸ナトリウム5水和物のみである場合の水の含有量はメタケイ酸ナトリウム100質量部に対して74質量部であり、メタケイ酸ナトリウム9水和物のみである場合の水の含有量はメタケイ酸ナトリウム100質量部に対して133質量部である。
無機コーテッドサンドの製造方法は、例えば無機粘結剤の種類に応じて選択することができる。
かかる製造方法によれば、無機粘結剤層を結晶化させることができるため、従来の製造方法に比べて、流動性に優れた無機コーテッドサンドを得ることができる。また、メタケイ酸ナトリウム水和物の水溶液を用いることを要しないために、脱水工程の必要がなく、無機コーテッドサンドの製造方法を簡略化できる。
メタケイ酸ナトリウム水和物の融点以上の温度にて、耐火性骨材とメタケイ酸ナトリウム水和物を混合する方法としては、例えば、メタケイ酸ナトリウム水和物の融点以上の温度に加熱した耐火性骨材にメタケイ酸ナトリウム水和物を投入し、メタケイ酸ナトリウム水和物を融解させながら耐火性骨材とメタケイ酸ナトリウム水和物とを混合する方法;加熱融解させたメタケイ酸ナトリウム水和物を耐火性骨材に投入し、混合する方法が挙げられる。
これらの中でも、コーティング時間を短くできる観点から、加熱融解させたメタケイ酸ナトリウム水和物を耐火性骨材に投入し、混合する方法が好ましい。
同様の観点から、混合物を得る工程において、メタケイ酸ナトリウム水和物を予め水溶液にしないで混合することが好ましい。また混合物を得る工程が、水を意図的に添加する工程を含まないことが好ましい。
耐火性骨材とメタケイ酸ナトリウム水和物とを混合するときの攪拌速度や処理時間等の混合条件は、混合物の処理量によって適宜決定することができる。
または、無機粘結剤及び黒鉛、雲母およびケイ酸ジルコニウム、必要により非晶質シリカ、その他の添加剤を一緒に耐火性骨材に被覆してもよい。
または、無機粘結剤及び黒鉛、雲母およびケイ酸ジルコニウム、必要により非晶質シリカその他の添加剤を一緒に耐火性骨材に被覆した後、黒鉛、雲母、ケイ酸ジルコニウムや必要により非晶質シリカ、その他の添加剤を被覆してもよい。
造型時の粉塵飛散を抑制する観点から、無機粘結剤及び黒鉛、雲母、ケイ酸ジルコニウムを一緒に耐火性骨材に被覆すること(内添)が好ましい。
また、黒鉛、雲母またはケイ酸ジルコニウムの添加は、一括して行ってもよいし、複数回に分けて行ってもよい。
また、得られた無機コーテッドサンドは、単独で、もしくはその他の公知の耐火性骨材やその他の添加剤と組み合わせて、所望の鋳型を造型することができる。
本実施形態において、鋳型は、前述の本実施形態における無機コーテッドサンドを用いて作製される。鋳型の造型方法としては、加熱された成形金型を用いた造型方法、加熱された成形金型にさらに水蒸気を通気した後、熱風を通気する造型方法等が挙げられる。
無機粘結剤層がメタケイ酸ナトリウム水和物を含む場合は、無機コーテッドサンドを加熱された成形金型に充填して造型する方法が好ましい。無機粘結剤層がケイ酸ナトリウムを含む場合は、無機コーテッドサンドに水を添加し混練した後に、加熱された成形金型へ充填して造型する方法、または無機コーテッドサンドを加熱された成形金型へ充填した後に、水蒸気を通気して、さらにその後に熱風を通気して造型する方法が好ましい。
ここで、鋳型生産性を向上させる観点から、好ましくは無機コーテッドサンドを充填する前に成形金型を予め加熱により保温する。このときの加熱温度は、鋳型生産性を向上させる観点から及び鋳型強度を向上させる観点から、好ましくは100℃以上であり、より好ましくは150℃以上であり、また、好ましくは300℃以下であり、より好ましくは250℃以下である。
加熱温度は、鋳型生産性を向上させる観点、及び、鋳型強度を向上させる観点から、好ましくは100℃以上であり、より好ましくは150℃以上であり、また、好ましくは300℃以下であり、より好ましくは250℃以下である。また、加熱する時間は安定した鋳型強度を得る観点から、好ましくは30秒以上であり、より好ましくは60秒以上であり、また、好ましくは600秒以下である。

はじめに、以下の例で用いた原料を示す。
・耐火性骨材
三河珪砂R6(三河珪石株式会社製、平均粒子径:200μm、球形度:0.85)
・無機粘結剤
メタケイ酸ナトリウム9水和物(Na2SiO3・9H2O)(日本化学工業社製)
1号50水ガラス(SiO2/Na2O=2.1)(富士化学社製:45質量%水溶液)
・非晶質シリカ微粒子
デンカ溶融シリカ SFP-20M(平均粒子径d50:0.4μm、非晶化度:99.5%以上)(デンカ社製)
・鱗状黒鉛
鱗状黒鉛-280(ミハラカーボン社製、平均粒子径:62.0μm)
・土状黒鉛
土状黒鉛G3(ミハラカーボン社製、平均粒子径:16.5μm)
・雲母
白雲母200M(キララ社製、平均粒子径:16.5μm)
・ケイ酸ジルコニウム
ジルコシルNo.2K(ハクスイテック社製、平均粒子径:7.0μm)
・耐火性骨材
三河珪砂R6(三河珪石株式会社製、平均粒子径:200μm)
・バインダー
カオーステップ SH-8010(花王クエーカー社製)
カオーステップ DH-25(花王クエーカー社製)
実施例1~6においては、耐火性骨材として三河珪砂R6(100質量部)を攪拌機に投入した。次いで、表1に示す量の添加剤を撹拌機に投入して30秒混練した後、80℃に加熱して溶融させたメタケイ酸ナトリウム9水和物(3.50質量部)を撹拌機に投入した。この混合物を4分間混練した後、さらに非晶質シリカ微粒子(1.05質量部)を投入して、2分間混練を行い、実施例1~6の無機コーテッドサンドを得た。
実施例7においては、非晶質シリカ微粒子を加えなかったこと以外は、実施例1~6と同様に行い、実施例7の無機コーテッドサンドを得た。
表1に、無機コーテッドサンドの配合組成を示す。
耐火性骨材として約120℃に加熱した三河珪砂R6(100質量部)を攪拌機に投入した。次いで、表2に示す量の添加剤を撹拌機に投入して30秒混練した後、1号50水ガラス(3.50質量部)を撹拌機に投入して混練を行って水分を蒸発させ、砂粒塊が崩壊するまで約3分間攪拌を行い、実施例8~13の無機コーテッドサンドを得た。表2に、無機コーテッドサンドの配合組成を示す。
添加剤を加えなかったこと以外は、実施例1~7と同様に行い比較例1の無機コーテッドサンドを得た。表1に、無機コーテッドサンドの配合組成を示す。
添加剤を加えなかったこと以外は、実施例8~13と同様に行い比較例2の無機コーテッドサンドを得た。表2に、無機コーテッドサンドの配合組成を示す。
各例で得られた無機コーテッドサンドを用いて以下の方法で鋳型を作製し、鋳造評価を実施した。評価結果を各表にあわせて示す。
<実施例1~7、比較例1>
22.3×22.3×180mm試験片(5本取り)金型を180℃に加熱した。各例の無機コーテッドサンドについて、CSR-43ブロー造型機を使用し、ブロー圧0.3MPaで無機コーテッドサンドを充填した。その後、この成形金型で無機コーテッドサンドを150秒間静置することで硬化させ、鋳型試験片を得た。
予め無機コーテッドサンド(100質量部)に水(1.75質量部)を加えて2分間混練を行った後、実施例1~7、比較例1と同様の操作で無機コーテッドサンドを成形金型に充填し、鋳型試験片を得た。
実施例1~13、比較例1~2で作製した鋳型試験片を用いて、鋳造試験を実施した。図1は、鋳造試験用鋳型の概略構成を示す断面図である。
すなわち、三河珪砂R6(100質量部)、カオーステップSH-8010(1.2質量部)、カオーステップDH-25(0.24質量部)を撹拌機で混練して作製した混錬砂を用いて図1に示した主型を作製した。主型は、上型103aおよび下型103bとから構成されており、幅(図1の左右方向)340mm、奥行き(図1の紙面に垂直方向)250mm、下型103bの底面から上型103aの上面までの高さ200mmとした。
主型に、実施例1~13、比較例1~2で作製した鋳型試験片を中子101としてセットし、湯口105から鋳込み温度720℃のアルミニウム合金(AC7A相当)(8.5kg)を注湯した。冷却後、鋳物から鋳型試験片(中子101)を取り出した後、鋳物を切断して、鋳型試験片(中子101)と鋳物が接触していた部分を目視で観察した。
鋳型試験片(中子101)と鋳物が接触していた部分の砂が焼着いている面積が、鋳型(中子101)と鋳物が接触していた部分全体の1%未満である場合を「4」、1%以上5%未満である場合を「3」、5%以上10%未満である場合を「2」、10%以上である場合を「1」と評価した。

- 耐火性骨材と前記耐火性骨材の表面に形成された無機粘結剤層とを有する無機コーテッドサンドを用いて作製された鋳型により、鋳物の砂焼着きを抑制する方法であり、
該無機粘結剤層が黒鉛、雲母およびケイ酸ジルコニウムからなる群から選ばれる1種以上を含有し、
前記黒鉛、雲母およびケイ酸ジルコニウムの合計含有量を無機粘結剤100質量部に対して7質量部以上70質量部以下とすることにより、鋳物の砂焼着きを抑制する方法。 - 前記無機コーテッドサンド中の前記耐火性骨材100質量部に対する前記無機粘結剤層の含有量が、0.05質量部以上10質量部以下である、請求項1に記載の鋳物の砂焼着きを抑制する方法。
