Abstract
Description
再び図3を参照して、本発明の一実施形態によるホットスタンプ成形体1の構成を説明する。ホットスタンプ成形体1は、鋼素材をホットスタンプによって成形した成形体である。ホットスタンプ成形体1は、鋼基材10と、鋼基材10の上に形成されたAl被膜20とを備えている。
界面層21は、鋼基材10との界面に形成される。界面層21は、αFeのbcc構造の一部がAl及びSiに置換された構造を有している。
中間層22は、界面層21の上に形成される。中間層22は、Fe-Al-Si相22aと、Al-Fe相22bとを含んでいる。Fe-Al-Si相22aは、界面層21と同様に、αFeのbcc構造の一部がAl及びSiに置換された構造を有している。Al-Fe相22bは、Fe4Al13及びFe2Al5の構造を有している。なお、Al-Fe相22bにも、固溶したSiが存在する場合がある。
酸化膜層23は、中間層22の上に形成される。酸化膜層23は、Alの酸化物を主体とする層である。酸化膜層23は、Al及びO以外の元素を含有していてもよい。酸化膜層23は、例えば、Si、Fe、及び上述したA群元素を含有していてもよい。
鋼基材10は、ホットスタンプに好適に利用可能な鋼材であれば特に制限はない。ホットスタンプ成形体1に適用可能な鋼基材としては例えば、化学組成が質量%で、C:0.1~0.6%、Si:0.01~0.60%、Mn:0.50~3.00%、P:0.05%以下、S:0.020%以下、Al:0.10%以下、Ti:0.01~0.10%、B:0.0001~0.0100%、N:0.010%以下、Cr:0~1.0%、Mo:0~1.0%、Cu:0~1.0%、Ni:0~1.0%、残部:Fe及び不純物である鋼材を例示できる。ホットスタンプされる前の鋼基材の形態としては例えば熱延鋼板や冷延鋼板等の鋼板を例示できる。以下、鋼基材10の化学組成について説明する。以下の説明において、元素の含有量の「%」は、質量%を意味する。
炭素(C)は、目的とする機械的強度を確保するために含有される。C含有量が低すぎると、十分な機械的強度の向上が得られない場合がある。一方、C含有量が高すぎると、伸び、絞りが低下しやすくなる。C含有量の上限は、より好ましくは0.4%である。
シリコン(Si)は、機械的強度を向上させる元素であり、Cと同様に目的とする機械的強度を確保するために含有される。Si含有量が低すぎると、十分な機械的強度の向上が得られない場合がある。一方、Si含有量が高すぎると、鋼基材表層に形成したSi酸化物の影響により、めっきを行う際に濡れ性が低下して不めっきが生じるおそれがある。
マンガン(Mn)は、鋼を強化させる強化元素の一つであり、焼入れ性を高める元素の一つでもある。Mnはまた、不純物の一つであるSによる熱間脆性を防止するのにも有効である。Mn含有量が低すぎると、これらの効果が十分に得られない場合がある。一方、Mn含有量が高すぎると、残留オーステナイトが多くなり過ぎて強度が低下する恐れがある。
リン(P)は、鋼基材中に含まれる不純物である。鋼基材に含まれるPは、鋼基材の結晶粒界に偏析して鋼基材の靱性を低下させる場合がある。P含有量はできる限り少なくすることが好ましい。
硫黄(S)は、鋼基材中に含まれる不純物である。鋼基材に含まれるSは、硫化物を形成して鋼基材の靱性を低下させる場合がある。S含有量はできる限り少なくすることが好ましい。
アルミニウム(Al)は、一般に鋼の脱酸目的で使用される。しかし、Al含有量が多い場合、鋼基材のAc3点が上昇するため、ホットスタンプの際に鋼の焼入れ性確保に必要な加熱温度を上昇させる必要がある。そのため、Al含有量は好ましくは0.10%以下である。Al含有量は、より好ましくは0.05%以下であり、さらに好ましくは0.01%以下である。
チタン(Ti)は、強度強化元素の一つである。Ti含有量が低すぎると、強度向上効果や耐酸化性向上効果が十分に得られない場合がある。一方、Ti含有量が高すぎると、炭化物や窒化物が形成され、鋼が軟質化する恐れがある。
ボロン(B)は、焼入れ時に作用して強度を向上させる効果を有する。B含有量が低すぎると、強度向上効果が十分に得られない場合がある。一方、B含有量が高すぎると、介在物が形成されて鋼基材が脆化し、疲労強度が低下する恐れがある。
窒素(N)は、鋼基材中に含まれる不純物である。鋼基材に含まれるNは、窒化物を形成して鋼基材の靱性を低下させる場合がある。さらに、鋼基材に含まれるNは、Bと結合して固溶B量を減らし、Bの焼入れ性向上効果を低下させる場合がある。N含有量はできる限り少なくすることが好ましい。

鋼基材の焼入れ性を向上させるため、クロム(Cr)、モリブデン(Mo)、Cu(銅)及びNi(ニッケル)からなる群から選択される1又は2以上の元素を含有させてもよい。これらの元素の含有量の好ましい下限は、いずれも0.01%である。一方、過剰に含有させても効果が飽和し、コストの上昇を招く。
次に、ホットスタンプ成形体1の製造方法の一例を説明する。以下に説明する製造方法では、鋼板等の鋼素材にAlめっきを施してめっき鋼材とし、めっき鋼材に対してホットスタンプを行うことによって、鋼基材10の上にAl被膜20を形成する。ここで説明する方法は一例であり、ホットスタンプ成形体1の製造方法を限定するものではない。
溶融めっき法により鋼素材の表面にめっき層を形成する。めっき浴の温度は、好ましくは600~700℃である。めっき浴の温度が600℃よりも低いと、めっき浴が低粘度になり、均一なめっきが困難になる。めっき浴の温度が700℃よりも高いと、揮発によって短時間に成分が変化し、工程管理が困難になる。
めっき鋼材を必要なサイズに整形した後、ホットスタンプを実施する。加熱方式は、高温炉及び通電加熱のいずれでもよい。昇温速度は例えば、1~50℃/sである。保持温度は850~950℃、保持時間は2分間以上とすることが好ましい。降温(冷却)速度は例えば、30~1000℃/sである。
得られたホットスタンプ成形体を水素分析した。水素分析は、昇温脱離法にて実施し、250℃までに放出された水素を拡散性水素と定義し、その量によって下記のように評点付けした。
2: 拡散性水素の量 0.1質量ppm未満
1: 拡散性水素の量 0.1質量ppm以上0.2質量ppm未満
0: 拡散性水素の量 0.2質量ppm以上
塗料密着性は特許第4373778号公報に記載の方法に準じて評価した。すなわち、試料を60℃の脱イオン水に240時間浸漬後にカッターで1mm間隔の碁盤目を100個切り、碁盤目部の剥離した部分の個数を目視で測定することで算出した面積率に基づいて下記のように評点付けした。
3: 剥離面積 0%以上10%未満
2: 剥離面積10%以上70%未満
1: 剥離面積70%以上100%以下
塗装後の耐食性評価は、自動車技術会制定のJASO M609に規定する方法で行った。塗膜にカッターで疵を入れ、腐食試験180サイクル後のカット疵からの塗膜膨れの幅(片側最大値)を計測し、下記のように評点付けした。
3: 膨れ幅 0mm以上1.5mm未満
2: 膨れ幅1.5mm以上3.0mm未満
1: 膨れ幅3.0mm以上
試料を日本パーカライジング社製表面調整剤プレパレンXに常温で1分間浸漬した後、同社製塗装下地化成剤パルボンドSX35に35℃で2分間浸漬した。その後、JIS H 8502に記載の方法で複合サイクル腐食試験に供した。日本ペイント社製のパワーフロート1200で厚さ15μmの塗膜を付与し、JIS H 8502に記載のようにカッターナイフでカットを付与した。カットを付与した部分の60サイクル経過後の鋼板の板厚減少量から、下記のように評点付けした。
5: 板厚減少量0.1mm未満
4: 板厚減少量0.1mm以上0.2mm未満
3: 板厚減少量0.2mm以上0.3mm未満
2: 板厚減少量0.3mm以上0.4mm未満
1: 板厚減少量0.4mm以上

- 鋼基材と、
前記鋼基材の上に形成されたAl被膜とを備え、
前記Al被膜は、
前記鋼基材との界面に形成され、αFeの一部がAl及びSiで置換された構造を有する界面層と、
前記界面層の上に形成された中間層と、
前記中間層の上に形成された酸化膜層とを含み、
前記中間層の厚さが15μm以上であり、
前記中間層は、αFeの一部がAl及びSiで置換された構造を有するFe-Al-Si相を含み、
前記Fe-Al-Si相は、Zr、Ce、Y、Ta、Ni、Cu、Nb、Cr、Co、V、及びTiからなる群から選択される1種又は2種以上の元素を含み、
前記Fe-Al-Si相中のSiの含有量が1~20質量%であり、Zr、Ce、Y、Ta、Ni、Cu、Nb、Cr、Co、V、及びTiの合計の含有量が0.10~5.0質量%であり、
前記酸化膜層は、Be、Mg、Ca、Sr、Ba、Sc、及びZnからなる群から選択される1種又は2種以上の元素を含み、
前記酸化膜層中の酸素を除く成分中におけるBe、Mg、Ca、Sr、Ba、Sc、及びZnの合計の比率が0.01~80.0質量%である、ホットスタンプ成形体。 - 請求項1に記載のホットスタンプ成形体であって、
