リレーレンズ320は、例えば、テストチャート10の像を撮像素子240の位置に結像するよう構成されている。リレーレンズ320は、例えば、凸レンズとして構成されている。このような構成により、カメラ製造装置1内の物像間距離を短くすることができる。例えば、焦点距離が10mで設計されたカメラ20を調整する場合に、物像間距離を200mmに短くすることができる。なお、リレーレンズ320の光軸がテストチャート10の中央法線とカメラ20の光学系220の光軸と重なるように、リレーレンズ320が配置されている。
カメラ支持部340は、例えば、テストチャート10を撮像可能な位置に、光学系220および撮像素子240を有するカメラ20の少なくとも一部を支持するよう構成されている。本実施形態では、カメラ支持部340は、例えば、撮像素子240、回路基板260およびコネクタ280を支持するよう構成されている。
カメラ調整機構360は、例えば、カメラ20の焦点位置に基づいて、光学系220および撮像素子240の相対的な位置を調整するよう構成されている。
カメラ固定部380は、例えば、光学系220と撮像素子240とを固定するよう構成されている。具体的には、カメラ固定部380は、例えば、紫外線を出射する光源として構成されている。例えば、カメラ固定部380からの紫外線を回路基板260上の接着剤262に向けて照射し、接着剤262を硬化させることで、光学系220と撮像素子240とを固定することができる。
制御部400は、例えば、カメラ製造装置1の各部を制御し、カメラ20が撮像したテストチャート10の画像に基づいて、カメラ20を調整するよう構成されている。
カメラ調整制御部は、例えば、カメラ20の焦点位置に基づいて、光学系220および撮像素子240の相対的な位置を調整するよう、カメラ調整機構360を制御するよう構成されている。
上述の各部によるカメラ製造方法については、詳細を後述する。
次に、図1、図4~図11を用い、本実施形態のカメラの製造方法について説明する。
まず、本実施形態のテストチャート10を準備する。
次に、図7に示すように、上述のカメラ20を用い、テストチャート10を撮像することで、テストチャート10の画像CIを取得する。
次に、テストチャート10を撮像した画像CIを解析し、カメラ20の焦点位置を検出する。
図8Aに示すように、テストチャート10の画像CI内で、境界線162と交差した複数の画素を含む評価領域ERを選択する。
次に、評価領域ER内の各画素において、画素の色、濃淡および明るさのうち少なくともいずれかの指標値(画素値)を取得する。

次に、図9に示すように、評価領域ER内の補正画素数d’と画素の指標値との対応関係としての離散的データを補間することで、補間曲線(補間関数)ICを取得する。
次に、補間工程S330で得られた明るさの変化を示す補間曲線ICを周波数解析(フーリエ変換)する。これにより、図10の1つの曲線として示すように、空間周波数に対する周波数応答(SFR:Spatial Frequency Response)の曲線を取得する。なお、以下において、空間周波数に対する周波数応答の曲線を「周波数応答曲線」ともいう。
次に、1つの境界線162において選択した全ての評価領域ERについて、評価領域選択工程S310から周波数解析工程S340までの工程が終了しているか否かを判定する。
全ての評価領域ERについて、評価領域選択工程S310から周波数解析工程S340までの工程が終了した場合には(S350でYes)、図10に示すように、全ての評価領域ERのそれぞれにおいて周波数応答曲線が得られる。
次に、所定の境界線162において暫定焦点位置を求めたら、テストチャート10が有する全ての境界線162について、評価領域選択工程S310から暫定焦点位置検出工程S360までの工程が終了しているか否かを判定する。
全ての境界線162について、評価領域選択工程S310から暫定焦点位置検出工程S360までの工程が終了した場合には(S370でYes)、図2Aに示すように、全ての境界線162のそれぞれにおいて暫定焦点位置(座標B111~B142)が得られる。

焦点誤差を求めたら、カメラ20の焦点位置が良好か否かを判定する。
カメラ20の焦点位置が良好でない場合には(すなわち、焦点誤差が許容値よりも大きい場合、S520でNo)、当該カメラ20の焦点位置に基づいて、光学系220および撮像素子240の相対的な位置をカメラ調整機構360により調整する。
一方で、カメラ20の焦点位置が良好である場合には(すなわち、焦点誤差が予め設定した許容値以下である場合、S520でYes)、カメラ固定部380により、光学系220と撮像素子240とを固定する。
本実施形態によれば、以下に示す1つ又は複数の効果を奏する。
上述の実施形態では、テストチャート10の斜面140が複数の境界線162を有する場合について説明したが、必要に応じて、以下に示す変形例のように変更することができる。
本変形例によれば、上述のように、テストチャート10の斜面140が1つのみの境界線162を有していてもよい。これにより、テストチャート10のパターン160を簡略化することができる。パターン160の簡略化により、テストチャート10を容易に製造することができる。その結果、テストチャート10のコストを低減することが可能となる。
次に、本発明の第2実施形態について説明する。
本実施形態に係るテストチャート10について、図13および図14を用いて説明する。
次に、本実施形態のカメラの製造方法について説明する。
本実施形態の準備工程S100では、例えば、上述のように、カメラ20が撮像したときに外側ブロック110bの頂点120が該外側ブロック110bの中心に位置するように、チャート支持部310によりテストチャート10を支持する。
本実施形態の画像解析工程S300では、例えば、中央ブロック110aおよび4つの外側ブロック110bのそれぞれの全ての境界線162において、暫定焦点位置(座標B111~B542)を検出する。
本実施形態の焦点誤差算出工程S400では、例えば、中央ブロック110aおよび4つの外側ブロック110bのそれぞれの全ての境界線162の検出結果の相関に基づいて、カメラ20の焦点面を検出する。
本実施形態のカメラ位置調整工程S540では、カメラ20の焦点面の方程式に基づいて、光学系220および撮像素子240の相対的な位置をカメラ調整機構360により調整する。
本実施形態によれば、カメラ20の光学系220に歪曲収差が生じていても、実空間で外側ブロック110bの頂点120が支持板190の中央側に偏った位置に設けられていることで、テストチャート10の画像CI内で、頂点120が該外側ブロック110bの中心に位置するように、テストチャート10が配置される。これにより、外側ブロック110bがカメラ20の視野中央から離れた位置に配置されていても、テストチャート10の画像CI内の外側ブロック110bにおいて、頂点120を中心として複数のパターン160をバランスよく配置させることができる。例えば、テストチャート10の画像CI内の各斜面140において、パターン160としての境界線162の長さを均等にすることができる。これにより、テストチャート10の画像CIの中央から離れた位置であっても、複数のパターン160における暫定焦点位置の検出精度を等しくすることができる。すなわち、視野全体に亘ってバランスよく暫定焦点位置を検出することができる。その結果、焦点面の検出精度を向上させることが可能となる。
上述の実施形態では、各3Dブロック110の斜面140が複数の境界線162を有する場合について説明したが、必要に応じて、以下に示す変形例のように変更することができる。
本変形例によれば、テストチャート10の斜面140が1つのみの境界線162を有していることで、テストチャート10のパターン160を簡略化することができる。これにより、外側ブロック110bが、頂点120の偏りおよび境界線162の配置に起因して複雑な形状を有していても、外側ブロック110bを容易に製造することができる。その結果、外側ブロック110bを有するテストチャート10のコストを低減することが可能となる。
次に、本発明の第3実施形態について説明する。
本実施形態に係るテストチャート10について、図17および図18を用いて説明する。
次に、本実施形態のカメラの製造方法について説明する。本実施形態のカメラの製造方法は、例えば、準備工程S100と評価領域選択工程S310との間に、カメラ原点調整工程S150を有する点が、上述の第1実施形態および第2実施形態と異なる。
暫定的にテストチャート10を撮像した画像CIのうち、2Dブロック170の部分を解析し、カメラ20の光学調整機構により光学系220の位置を原点位置に調整する。ここでいう「原点位置」とは、例えば、光軸方向の光学系220の可動域の中心のことを意味する。
本実施形態のカメラ位置調整工程S540では、上述の実施形態で行う調整に加えて、2Dブロック170または中央ブロック110aの中心マーク122の検出結果に基づいて、調整後の焦点位置がX方向およびY方向の中心と重なるように、光学系220を調整してもよい。
本実施形態によれば、2Dブロック170は、カメラ20の光軸に対して直交する2Dパターン180を有している。これにより、2Dブロック170の2Dパターン180の検出結果に基づいて、カメラ20の光学調整機構により光学系220の位置を原点位置に調整することができる。
次に、本発明の第4実施形態について説明する。
本実施形態に係るテストチャート10について、図19を用いて説明する。
(a)本実施形態では、3Dブロック110が、三角柱を構成する複数の斜面140を有している。1つの斜面140に対して複数のスリットが設けられている。

前記テストチャートを撮像可能な位置に、光学系および撮像素子を有するカメラの少なくとも一部を支持するカメラ支持部と、
前記テストチャートを撮像した画像を解析し、前記カメラの焦点位置を検出する画像解析部と、
前記カメラの前記焦点位置に基づいて、前記光学系および前記撮像素子の相対的な位置を調整するカメラ調整機構と、
を有し、
前記チャート支持部は、
前記テストチャートとして、少なくとも1つの斜面を備え、前記斜面が、色、濃淡および明るさのうち少なくともいずれかの境界を形成し、該斜面の傾斜方向に沿って直線状に延在する少なくとも1つの境界線を有するチャートを支持するとともに、
前記斜面が前記光学系の光軸に対して傾斜し、且つ、前記カメラが撮像したときに前記境界線と前記撮像素子の画素配列方向とが非平行となるように、前記テストチャートを支持するよう構成され、
前記画像解析部は、前記境界線の検出結果に基づいて前記焦点位置を検出する
カメラ製造装置。 - 所定のテストチャートを支持するチャート支持部と、
前記テストチャートを撮像可能な位置に、光学系および撮像素子を有するカメラの少なくとも一部を支持するカメラ支持部と、
前記テストチャートを撮像した画像を解析し、前記カメラの焦点位置を検出する画像解析部と、
前記カメラの前記焦点位置に基づいて、前記光学系および前記撮像素子の相対的な位置を調整するカメラ調整機構と、
を有し、
前記チャート支持部は、前記テストチャートとして、所定の高さに設けられた頂点と、前記頂点を挟んで相反する傾斜方向に向けて傾斜した斜面と、を有し、前記斜面が、前記頂点側からそれぞれ異なる傾斜方向に沿って連続的に延在する複数のパターンを有するチャートを支持するよう構成され、
前記画像解析部は、前記複数のパターンの検出結果の相関に基づいて前記焦点位置を検出する
カメラ製造装置。 - 所定のテストチャートを支持するチャート支持部と、
前記テストチャートを撮像可能な位置に、光学系および撮像素子を有するカメラの少なくとも一部を支持するカメラ支持部と、
前記テストチャートを撮像した画像を解析し、前記カメラの焦点位置を検出する画像解析部と、
前記カメラの前記焦点位置に基づいて、前記光学系および前記撮像素子の相対的な位置を調整するカメラ調整機構と、
を有し、
前記チャート支持部は、
前記テストチャートとして、前記カメラの視野の中央から離れた位置に配置された外側ブロックを備え、前記外側ブロックが、前記中央側に偏った位置で所定の高さに設けられた頂点と、前記頂点を挟んで相反する傾斜方向に向けて傾斜した斜面と、を有するチャートを支持するとともに、
前記カメラが撮像したときに前記頂点が前記外側ブロックの中心に位置するように、前記テストチャートを支持するよう構成され、
前記画像解析部は、前記外側ブロックの検出結果に基づいて前記焦点位置を検出する
カメラ製造装置。 - 所定のテストチャートを準備する工程と、
光学系および撮像素子を有するカメラを用い、前記テストチャートを撮像する工程と、
前記テストチャートを撮像した画像を解析し、前記カメラの焦点位置を検出する工程と、
前記カメラの前記焦点位置に基づいて、前記光学系および前記撮像素子の相対的な位置を調整する工程と、
を有し、
前記テストチャートを準備する工程では、
前記テストチャートとして、少なくとも1つの斜面を備え、前記斜面が、色、濃淡および明るさのうち少なくともいずれかの境界を形成し、該斜面の傾斜方向に沿って直線状に延在する少なくとも1つの境界線を有するチャートを準備し、
前記斜面が前記光学系の光軸に対して傾斜し、且つ、前記カメラが撮像したときに前記境界線と前記撮像素子の画素配列方向とが非平行となるように、前記テストチャートを配置し、
前記画像を解析する工程では、
前記境界線の検出結果に基づいて前記焦点位置を検出する
カメラの製造方法。 - 前記画像を解析する工程は、
前記テストチャートの画像内で、前記境界線と交差した複数の画素を含む評価領域を選択する工程と、
前記評価領域内の各画素において、前記評価領域の角部を通り前記境界線に平行な基準線から起算した補正画素数に対する、前記画素の色、濃淡および明るさのうち少なくともいずれかの指標値の対応関係を取得する工程と、
を含む一連の工程を、前記境界線の延在方向に沿って位置が異なる複数の評価領域において行う工程と、
前記複数の評価領域のなかで、前記補正画素数に対する前記指標値の変化が最も急である評価領域内の位置を前記焦点位置として検出する工程と、
を有する
請求項13に記載のカメラの製造方法。 - 所定のテストチャートを準備する工程と、
光学系および撮像素子を有するカメラを用い、前記テストチャートを撮像する工程と、
前記テストチャートを撮像した画像を解析し、前記カメラの焦点位置を検出する工程と、
前記カメラの前記焦点位置に基づいて、前記光学系および前記撮像素子の相対的な位置を調整する工程と、
を有し、
前記テストチャートを準備する工程では、
前記テストチャートとして、所定の高さに設けられた頂点と、前記頂点を挟んで相反する傾斜方向に向けて傾斜した斜面と、を有し、前記斜面が、前記頂点側からそれぞれ異なる傾斜方向に沿って連続的に延在する複数のパターンを有するチャートを準備し、
前記画像を解析する工程では、
前記複数のパターンの検出結果の相関に基づいて前記焦点位置を検出する
カメラの製造方法。 - 所定のテストチャートを準備する工程と、
光学系および撮像素子を有するカメラを用い、前記テストチャートを撮像する工程と、
前記テストチャートを撮像した画像を解析し、前記カメラの焦点位置を検出する工程と、
前記カメラの前記焦点位置に基づいて、前記光学系および前記撮像素子の相対的な位置を調整する工程と、
を有し、
前記テストチャートを準備する工程では、

前記テストチャートとして、少なくとも1つの斜面を備え、前記斜面は、色、濃淡および明るさのうち少なくともいずれかの境界を形成し、該斜面の傾斜方向に沿って直線状に延在する少なくとも1つの境界線を有するチャートを用い、
前記斜面が前記光学系の光軸に対して傾斜し、且つ、前記カメラが撮像したときに前記境界線と前記撮像素子の画素配列方向とが非平行となるように、前記テストチャートを配置した状態で、前記テストチャートの前記画像を取得し、
前記画像を解析する手順では、
前記境界線の検出結果に基づいて前記焦点位置を検出する
焦点検出プログラム。 - 前記画像を解析する手順では、
前記テストチャートの画像内で、前記境界線と交差した複数の画素を含む評価領域を選択する手順と、
前記評価領域内の各画素において、前記評価領域の角部を通り前記境界線に平行な基準線から起算した補正画素数に対する、前記画素の色、濃淡および明るさのうち少なくともいずれかの指標値の対応関係を取得する手順と、
を含む一連の手順を、前記境界線の延在方向に沿って位置が異なる複数の評価領域において行う手順と、
前記複数の評価領域のなかで、前記補正画素数に対する前記指標値の変化が最も急である評価領域内の位置を前記焦点位置として検出する手順と、
を実行させる
