Abstract
Description
偏光子保護用ポリエステルフィルムの収縮応力を大きくするためには、80℃・30分の処理による熱収縮率を高めることが有効な対策の一つであるが、そのような熱収縮率を高めた偏光子保護用ポリエステルフィルムを用いた液晶パネルを、長時間、高温環境下に配置すると、特に液晶パネルが大型の場合には液晶パネルに反りが生じてしまう場合があった。
項1.
下記の要件(1)及び(2)を満たす偏光子保護用ポリエステルフィルム。
(1)前記ポリエステルフィルムのTDの収縮応力Fが8MPa以上25MPa以下である。
(2)前記ポリエステルフィルムのTDの収縮応力Fと前記ポリエステルフィルムの80℃・30分の処理によるTDの熱収縮率HSの比(F/HS)が30(MPa/%)以上60(MPa/%)以下である。

さらに下記(3)の要件を満たす、項1に記載の偏光子保護用ポリエステルフィルム。
(3)前記ポリエステルフィルムの面内リタデーションが3000~30000nmである。

ハードコート層等の機能層や偏光子との接着性を改良するために、ポリエステルフィルムの少なくとも片面に易接着層を有することが好ましい。このような易接着層を有するポリエステルフィルムも、本発明の偏光子保護用ポリエステルフィルムに含まれる。
ポリエステルフィルムの少なくとも片面に、ポリエステル樹脂(共重合ポリエステル樹脂を含む)、ポリウレタン樹脂、及びポリアクリル樹脂からなる群より選択される少なくとも1種を主成分とする易接着層を有することが好ましい。ここで、「主成分」とは、易接着層を構成する固形成分のうち50質量%以上である成分をいう。易接着層の形成に用いる塗布液は、水溶性又は水分散性の共重合ポリエステル樹脂、ポリアクリル樹脂、及びポリウレタン樹脂からなる群より選択される少なくとも1種を含む水性塗布液が好ましい。これらの塗布液としては、例えば、特許第3567927号公報、特許第3589232号公報、特許第3589233号公報、特許第3900191号公報、特許第4150982号公報等に開示された水溶性又は水分散性共重合ポリエステル樹脂溶液、アクリル樹脂溶液、ポリウレタン樹脂溶液等が挙げられる。
粒子を走査型電子顕微鏡(SEM)で写真を撮り、最も小さい粒子1個の大きさが2~5mmとなるような倍率で、300~500個の粒子の最大径(最も離れた2点間の距離)を測定し、その平均値を平均粒径とする。
本発明の偏光子保護用ポリエステルフィルムの、偏光子が積層される面とは反対側の面には、ハードコート層、防眩層、反射防止層、低反射層(低反射防止層及び低反射防眩層を含む)、反射防止防眩層、帯電防止層等の機能層を有することが好ましい。これらの機能層がポリエステルフィルムに積層された状態で収縮応力F、及び、比(F/HS)が前述した条件を有していることが好ましい。
本発明の偏光子保護用ポリエステルフィルムを用いた偏光板は、ポリエステルフィルムの熱収縮率が残っている状態で液晶セルのガラス板と一体化されることが望ましいため、機能層を付与する場合には、乾燥温度を低く設定することや、UV照射や電子線照射などの熱履歴の小さい方法で行うことが望ましい実施形態である。また、これらの機能層をポリエステルフィルムの製膜工程中で付与することは、高めた熱収縮率を損なわずに、本発明の偏光板と液晶セルのガラス板を一体化することが可能になるため、より望ましい実施形態である。
ポリエステルフィルムは、一般的なポリエステルフィルムの製造方法に従って製造することができる。例えば、ポリエステル樹脂を溶融し、シート状に押出し成形された無配向ポリエステルをガラス転移温度以上の温度において、ロールの速度差を利用して縦方向に延伸した後、テンターにより横方向に延伸し、熱処理(熱固定)を施す方法が挙げられる。ポリエステルフィルムは、一軸延伸フィルムでも、二軸延伸フィルムであってもよく、好ましくは、主に横方向に強く延伸した一軸延伸フィルムであり、主延伸方向とは垂直方向に若干延伸されていてもよい。
TD微延伸倍率=(微延伸後のTD横幅―微延伸前のTD横幅)/微延伸前のTD横幅
で表されるTD微延伸倍率が1.5%~5%の範囲であることが好ましい。また、微延伸終了時のフィルム実温度は、おおよそ120℃~150℃が好ましい。フィルムの実温度は、前ゾーンからの持ち込み熱量(随伴流)や、そのゾーンの温度・風速・ノズル配置などによって制御できる。
なお、本発明の偏光子保護用ポリエステルフィルム以外のフィルムや塗布層を偏光子に積層する場合、偏光子の透過軸と平行な方向における、偏光子保護用ポリエステルフィルム以外のフィルムや塗布層の収縮応力、及び、偏光子の吸収軸と平行な方向における、偏光子保護用ポリエステルフィルム以外のフィルムや塗布層の収縮応力は、いずれも偏光子保護用ポリエステルフィルムのTDの収縮応力の値以下が好ましく、より好ましくは偏光子保護用ポリエステルフィルムのMDの収縮応力の値以下である。
なお、弾性率は、25℃50RH%の環境で168時間静置後にJIS-K7244(DMS)にしたがって、セイコーインスツルメンツ社製の動的粘弾性測定装置(DMS6100)を用いて評価を行う。引張モード、駆動周波数1Hz、チャック間距離5mm、昇温速度2℃/minの条件で25℃~120℃の温度依存性を測定し、30℃~100℃の貯蔵弾性率の平均を弾性率とする。
収縮応力の大きい偏光子の吸収軸方向が長辺となる偏光板が収縮することでカールが発生しやすくなる形状因子の問題(カールは一般的に長辺方向に発生しやすい)や、液晶パネル内の上下の偏光板の非対称構成による影響により、液晶パネルは、クロスニコルに配置される上下偏光板の偏光子透過軸が長辺となる偏光板側に凸になる傾向にある。
少なくとも、偏光板の長辺と透過軸が平行の関係を有する偏光板として、本発明の偏光板が使用されることが、液晶パネルの反りを抑制する観点から好ましい。また、偏光板の長辺と透過軸が平行の関係を有する偏光板及び偏光板の長辺と吸収軸が平行の関係を有する偏光板の両方に、本発明の偏光板を用いることも好ましい。
25℃・50RH%の環境で168時間静置後に、熱機械分析装置(日立ハイテクサイエンス社製、TMA7100)を用いて測定した。フィルムサンプルを幅1mm、サンプル長を15mmとし、極小荷重19mNで把持し、30℃から260℃まで5℃/分で昇温し、収縮荷重を測定した。得られた収縮荷重曲線から、80℃から150℃までに現れる最大収縮荷重を初期断面積で割り返し、収縮応力(MPa)とした。
なお、MDの収縮応力を測定する際は、フィルムサンプル長がMDと平行になるようにし、TDの収縮応力を測定する際は、フィルムサンプル長がTDと平行になるように設定した。
ポリエステルフィルムを25℃・50RH%の環境で168時間静置した後に直径80mmの円を描き、円の直径を画像寸法測定器(KEYENCE社製イメージメジャーIM6500)を用いて、1°毎に測定し、処理前の長さとした。次に、80℃に設定したギアオーブンを用いて30分間の熱処理を行い、その後、室温25℃に設定された環境で10分間冷却した後に処理前と同様の方法で1°毎に評価を行い、処理後の長さとした。なお、上記処理は、偏光子保護用ポリエステルフィルム単体で行った。
熱収縮率=(処理前の長さー処理後の長さ)/処理前の長さ ×100
ポリエステルフィルムの厚み(mm)は、25℃50RH%の環境で168時間静置後に電気マイクロメータ(ファインリューフ社製、ミリトロン1245D)を用いて測定し、単位をmmに換算した。
各実施例・比較例で作製した液晶パネルを80℃、5%RHに設定したギアオーブン内にて、2時間の熱処理を行い、その後、室温25℃50%RHに設定された環境で30分間冷却した後に、凸側を下にして水平面に置き、4隅の高さをメジャーで計測し、最大値を反り量とした。反り量を以下のようにして評価した。なお、液晶パネルは、4隅を角柱で下支えし、角柱の上にパネルが水平になるように静置させた状態(すなわち、4隅以外はパネルが浮いた状態)で上記の熱処理および冷却処理を行った。

各実施例・比較例で作製した液晶パネルを70℃、5%RHに設定したギアオーブン内にて、240時間の熱処理を行い、その後、室温25℃50%RHに設定された環境で30分間冷却した後に、凸側を下にして水平面に置き、4隅の高さをメジャーで計測し、最大値を反り量とした。反り量を以下のようにして評価した。なお、液晶パネルは、4隅を角柱で下支えし、角柱の上にパネルが水平になるように静置させた状態(すなわち、4隅以外はパネルが浮いた状態)で上記の熱処理および冷却処理を行った。

面内リタデーションとは、フィルム上の直交する二軸の屈折率の異方性(△Nxy=|Nx-Ny|)とフィルム厚みd(nm)との積(△Nxy×d)で定義されるパラメーターであり、光学的等方性、異方性を示す尺度である。二軸の屈折率の異方性(△Nxy)は、以下の方法により求めた。分子配向計(王子計測機器株式会社製、MOA-6004型分子配向計)を用いて、フィルムの遅相軸方向を求め、遅相軸方向が測定用サンプル長辺と平行になるように、4cm×2cmの長方形を切り出し、測定用サンプルとした。このサンプルについて、直交する二軸の屈折率(遅相軸方向の屈折率:Ny,遅相軸方向と直交する方向の屈折率:Nx)、及び厚さ方向の屈折率(Nz)をアッベ屈折率計(アタゴ社製、NAR-4T、測定波長589nm)によって求め、前記二軸の屈折率差の絶対値(|Nx-Ny|)を屈折率の異方性(△Nxy)とした。フィルムの厚みd(nm)は電気マイクロメータ(ファインリューフ社製、ミリトロン1245D)を用いて測定し、単位をnmに換算した。屈折率の異方性(△Nxy)とフィルムの厚みd(nm)の積(△Nxy×d)より、面内リタデーション(Re)を求めた。
厚さ方向リタデーションとは、フィルム厚さ方向断面から見たときの2つの複屈折△Nxz(=|Nx-Nz|)、△Nyz(=|Ny-Nz|)にそれぞれフィルム厚さdを掛けて得られるリタデーションの平均を示すパラメーターである。面内リタデーションの測定と同様の方法でNx、Ny、Nzとフィルム厚みd(nm)を求め、(△Nxz×d)と(△Nyz×d)との平均値を算出して厚さ方向リタデーション(Rth)を求めた。
エステル化反応缶を昇温し200℃に到達した時点で、テレフタル酸を86.4質量部及びエチレングリコール64.6質量部を仕込み、撹拌しながら触媒として三酸化アンチモンを0.017質量部、酢酸マグネシウム4水和物を0.064質量部、トリエチルアミン0.16質量部を仕込んだ。ついで、加圧昇温を行いゲージ圧0.34MPa、240℃の条件で加圧エステル化反応を行った後、エステル化反応缶を常圧に戻し、リン酸0.014質量部を添加した。さらに、15分かけて260℃に昇温し、リン酸トリメチル0.012質量部を添加した。次いで15分後に、高圧分散機で分散処理を行い、15分後、得られたエステル化反応生成物を重縮合反応缶に移送し、280℃で減圧下重縮合反応を行った。
乾燥させた紫外線吸収剤(2,2’-(1,4-フェニレン)ビス(4H-3,1-ベンゾオキサジン-4-オン)10質量部、粒子を含有しないPET(A)(固有粘度が0.62dl/g)90質量部を混合し、混練押出機を用い、紫外線吸収剤を含有するポリエチレンテレフタレート樹脂(B)を得た。(以後、PET(B)と略す。)
常法によりエステル交換反応及び重縮合反応を行って、ジカルボン酸成分として(ジカルボン酸成分全体に対して)テレフタル酸46モル%、イソフタル酸46モル%及び5-スルホナトイソフタル酸ナトリウム8モル%、グリコール成分として(グリコール成分全体に対して)エチレングリコール50モル%及びネオペンチルグリコール50モル%の組成の水分散性スルホン酸金属塩基含有共重合ポリエステル樹脂を調製した。次いで、水51.4質量部、イソプロピルアルコール38質量部、n-ブチルセロソルブ5質量部、ノニオン系界面活性剤0.06質量部を混合した後、加熱撹拌し、77℃に達したら、上記水分散性スルホン酸金属塩基含有共重合ポリエステル樹脂5質量部を加え、樹脂の固まりが無くなるまで撹拌し続けた後、樹脂水分散液を常温まで冷却して、固形分濃度5.0質量%の均一な水分散性共重合ポリエステル樹脂液を得た。さらに、凝集体シリカ粒子(富士シリシア(株)社製、サイリシア310)3質量部を水50質量部に分散させた後、上記水分散性共重合ポリエステル樹脂液99.46質量部にサイリシア310の水分散液0.54質量部を加えて、撹拌しながら水20質量部を加えて、接着性改質塗布液を得た。
<偏光子保護用ポリエステルフィルム1の製造>
基材フィルム中間層用原料として粒子を含有しないPET(A)樹脂ペレット90質量部と紫外線吸収剤を含有したPET(B)樹脂ペレット10質量部を135℃で6時間減圧乾燥(1Torr)した後、押出機2(中間層II層用)に供給し、また、PET(A)を常法により乾燥して押出機1(外層I層及び外層III層用)にそれぞれ供給し、285℃で溶解した。この2種のポリマーを、それぞれステンレス焼結体の濾材(公称濾過精度10μm粒子95%カット)で濾過し、2種3層合流ブロックにて、積層し、口金よりシート状にして押し出した後、静電印加キャスト法を用いて表面温度30℃のキャスティングドラムに巻きつけて冷却固化し、未延伸フィルムを作った。この時、I層、II層、III層の厚さの比は10:80:10となるように各押出機の吐出量を調整した。
PVAとヨウ素とホウ酸からなる偏光子の片側に偏光子保護用ポリエステルフィルム1を偏光子の透過軸と偏光子保護用ポリエステルフィルム1のTDが平行になるように貼り付けた。また、偏光子の反対の面にTACフィルム(富士フィルム(株)社製、厚み80μm)を貼り付け、光源側偏光板を作製した。
なお、偏光子保護用ポリエステルフィルム1が液晶セルとは遠位側(反対側)となるように、光源側偏光板を液晶セルに貼り合わせた。また、視認側偏光板は、偏光子の両面にTACフィルムが積層されたものであり、偏光子の吸収軸方向が水平方向と平行となるように液晶セルに貼り合されていた。
<偏光子保護用ポリエステルフィルム2の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、120℃の冷却ゾーンに導き、フィルムを幅方向に3.0%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護用ポリエステルフィルム2を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム2に代えた以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム3の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、120℃の冷却ゾーンに導き、フィルムを幅方向に3.5%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム3を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム3に代えた以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム4の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、120℃の冷却ゾーンに導き、フィルムを幅方向に4.0%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム4を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム4に代えた以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム5の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、120℃の冷却ゾーンに導き、フィルムを幅方向に4.5%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム5を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム5に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム6の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、120℃の冷却ゾーン導き、フィルムを幅方向に5.0%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム6を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム6に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム7の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、100℃の冷却ゾーンに導き、フィルムを幅方向に1.0%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム7を得た。前記幅方向に1.0%延伸終了時点における、走行中のフィルム実温度を非接触の放射温度計にて計測したところ、115℃程度であった。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム7に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム8の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、100℃の冷却ゾーンに導き、フィルムを幅方向に1.5%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム8を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム8に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム9の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、100℃の冷却ゾーンに導き、フィルムを幅方向に2.0%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム9を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム9に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム10の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、100℃の冷却ゾーンに導き、フィルムを幅方向に2.5%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム10を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム10に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
<偏光子保護用ポリエステルフィルム11の製造>
実施例1の偏光子保護用ポリエステルフィルム1の製膜において、温度180℃、30秒間で熱処理を行った後、100℃の冷却ゾーンに導き、フィルムを幅方向に3.5%延伸としたこと以外は偏光子保護用ポリエステルフィルム1と同様にして偏光子保護フィルム11を得た。
<液晶パネルの作製>
実施例1において、偏光子保護用ポリエステルフィルム1を偏光子保護用ポリエステルフィルム11に代えたこと以外は実施例1と同様にして液晶パネルを作製した。
Claims (9)
- 下記の要件(1)及び(2)を満たす偏光子保護用ポリエステルフィルム。
(1)前記ポリエステルフィルムのTDの収縮応力Fが8MPa以上25MPa以下である。
(2)前記ポリエステルフィルムのTDの収縮応力Fと前記ポリエステルフィルムの80℃・30分の処理によるTDの熱収縮率HSの比(F/HS)が30(MPa/%)以上60(MPa/%)以下である。 - さらに下記(3)の要件を満たす、請求項1に記載の偏光子保護用ポリエステルフィルム。
(3)前記ポリエステルフィルムの面内リタデーションが3000~30000nmである。 - さらに下記(4)の要件を満たす、請求項1又は2に記載の偏光子保護用ポリエステルフィルム。
(4)前記ポリエステルフィルムの厚みが40~200μmである。 - 前記ポリエステルフィルムの、偏光子が積層される面とは反対側の面に、ハードコート層、反射防止層、低反射層、防眩層、又は、反射防止防眩層を有する、請求項1~3のいずれかに記載の偏光子保護用ポリエステルフィルム。
- 偏光子の一方の面に、請求項1~4のいずれかに記載の偏光子保護用ポリエステルフィルムが積層された偏光板。
- 偏光子の一方の面に、請求項1~4のいずれかに記載の偏光子保護用ポリエステルフィルムが積層され、偏光子のもう一方の面にはフィルムが積層されていない偏光板。
- 偏光子の一方の面に、請求項1~4のいずれかに記載の偏光子保護用ポリエステルフィルムが積層され、偏光子のもう一方の面には塗布層が積層されている偏光板。
- 前記塗布層がハードコート層又は位相差膜である、請求項7に記載の偏光板。
- 請求項5~8のいずれかに記載の偏光板を含む、液晶表示装置。
