Description

高強度溶融亜鉛めっき鋼板およびその製造方法
 本発明は、高強度溶融亜鉛めっき鋼板およびその製造方法に関する。
 車両の軽量化によるCO2排出量削減と、車体の高強度化による耐衝突性能の向上との両立を目的に、自動車用薄鋼板を高強度化した上で薄板化する試みが進められている。例えば、車体強度の増加を目的として、自動車キャビンの骨格を形成する主要な構造部品に、引張強さ(TS)780MPa級以上の高強度鋼板を適用した事例が増加している。
 自動車の補強部品および骨格構造部品に用いられる高強度鋼板には、優れた成形性が求められる。例えば、クラッシュボックス等の部品は打抜き端面や曲げ加工部を有するため、成形性の観点からは、高い打抜き性、伸びフランジ性、および曲げ性を有する鋼板が好適である。
 また、自動車の補強部品および骨格構造部品に用いられる高強度鋼板には、高い寸法精度で部品を製造できることが要求される。高い寸法精度で部品を製造するためには、鋼板の降伏比(YR=降伏強度YS/引張強さTS)を一定範囲内に制御することが重要である。鋼板の降伏比(YR)を一定範囲内に制御することで、鋼板成形後のスプリングバックを抑制し、成形時の寸法精度を高めることが可能となる。さらに、鋼板の降伏比(YR)を増加させることで、衝突時における部品の衝撃吸収エネルギーを上昇させることができる。
 さらに、鋼板の高強度化のために合金元素の添加量を増加させると、母材鋼板に対する亜鉛めっきの濡れ性が低下すること、および亜鉛めっき層の合金化処理時の反応性が阻害されることにより、めっき性の低下を招きやすい。よって、高強度でありながらも良好なめっき性を有する鋼板が求められている。
 自動車部品への高強度鋼板の適用比率を増加させるために、上述した特性を総合的に満足する高強度鋼板が求められている。
 従来、自動車部品への適用を目的として様々な高強度鋼板が開発されている。例えば、特許文献1においては、鋼板組織が主としてフェライトとベイナイトからなり、鋼板中に含まれる5μm超の非金属介在物の個数密度が15個/mm2以下であり、引張強さが540MPa以上であり、優れた伸びフランジ性を有する高強度鋼板と、その製造方法が開示されている。
 特許文献2においては、フェライト相とマルテンサイト相を含有し、組織全体に占めるマルテンサイト相の面積率が30%以上であり、(マルテンサイト相の占める面積)/(フェライト相の占める面積)が0.45超え1.5未満であり、マルテンサイト相の平均粒径が2μm以上である、穴広げ性および曲げ性に優れた高強度冷延鋼板、高強度溶融亜鉛めっき鋼板およびそれらの製造方法が開示されている。
 特許文献3においては、主相としてフェライトを20%以上含有し、第二相としてマルテンサイト及びベイナイトの1種又は2種以上を合計で5~80%以下含有し、残留オーステナイト体積率を10%未満に制限する鋼板であって、マルテンサイトおよびベイナイトの形状が所定の関係式を満たす、引張強さが780MPa以上であり、180°U曲げ性に優れた高強度鋼板、溶融亜鉛めっき鋼板、合金化溶融亜鉛めっき鋼板、およびそれらの製造方法が開示されている。

 しかしながら、特許文献1においては、曲げ性およびめっき性について考慮されていない。特許文献2においては、成形時の寸法精度の指標であるYRおよびめっき性について考慮されていない。また、特許文献3においては、YRおよび伸びフランジ性について考慮されていない。このように、強度、打抜き性、伸びフランジ性、曲げ性およびめっき性を総合的に満足し、かつ高い寸法精度で部品を製造することが可能な鋼板は存在しない。
 本発明は、かかる事情に鑑みてなされたもので、打抜き性、伸びフランジ性、曲げ性およびめっき性に優れ、高い寸法精度で部品を製造することが可能な、引張強さが780MPa以上の高強度溶融亜鉛めっき鋼板およびその製造方法を提供することを目的とする。
 なお、本発明において、高い寸法精度で部品を製造することが可能である(成形時の寸法精度が高い)とは、YRが、TS:780MPa級では、45%以上75%以下、TS:980MPa級では、50%以上80%以下、また、TS:1180MPa級では、60%以上90%以下であることを意味する。なお、YRは次式(1)で求められる。

 また、打抜き性に優れるとは、打抜き後の総ボイド数密度が2000/mm2以下であり、かつ、下記式で表される打抜き後の総ボイド数密度に対する、打抜き後の焼入れマルテンサイトおよび焼戻しマルテンサイト内部で生じるボイド数密度の比が0.85以下であることを意味する。

 また、伸びフランジ性に優れるとは、伸びフランジ性の指標である穴広げ率(λ)の値が20%以上であることを意味する。
 また、曲げ性に優れるとは、曲げ角度を90°としてVブロック法により曲げ試験を行い、曲げ頂点の稜線部を40倍のマイクロスコープで観察し、亀裂長さが200μm以上の亀裂が認められなくなる最小曲げ半径(R)を板厚(t)で除した値(R/t)が、TS:780MPa級および980MPa級では3.0以下、また、TS:1180MPa級では4.0以下であることを意味する。
 また、めっき性に優れるとは、製造された溶融亜鉛めっき鋼板および合金化溶融亜鉛めっき鋼板の表面を目視で観察し、鋼板の表面に不めっき欠陥が存在しないことを意味する。
 本発明者らは、上記した課題を達成するために、鋭意検討を重ねた結果、以下の知見を得た。
(1)軟質相であるフェライトおよびベイナイトを主体とする組織とし、該組織中に硬質相である焼入れマルテンサイトおよび焼戻しマルテンサイトを分散させることで、成形時の寸法精度に優れた高強度鋼板を実現することができる。
(2)母材鋼板中の拡散性水素量を0.80質量ppm以下とすることで、打抜き性および伸びフランジ性に優れた高強度鋼板を実現することができる。
(3)鋼板のCaの含有量を0.0200%以下とし、かつ、鋼中の拡散性水素量を0.80質量ppm以下とすることで、曲げ性に優れた高強度鋼板を実現することができる。
(4)母材鋼板の表層のMn濃化量に対するSi濃化量の比(ISiSurface/ISiBulk)/(IMnSurface/IMnBulk)を0.7以上1.3以下とし、かつ、冷延板の焼鈍の際に、最高到達温度まで加熱した冷延板を、焼鈍炉内で冷延板が最高到達温度となる領域の雰囲気の露点を-40℃以下として該最高到達温度にて保持することで、めっき性に優れた高強度鋼板を実現することができる。
 本発明は、上記知見に基づいてなされたものである。すなわち、本発明の要旨構成は以下のとおりである。
[1]母材鋼板と、前記母材鋼板表面に形成された溶融亜鉛めっき層と、を備え、引張強さが780MPa以上である、高強度溶融亜鉛めっき鋼板であって、
 前記母材鋼板は、
 質量%で、
C:0.050%以上0.200%以下、
Si:0.10%以上0.90%以下、
Mn:2.00%以上3.50%以下、
P:0.001%以上0.100%以下、
S:0.0200%以下、
Al:1.000%以下、
N:0.0100%以下、
Ca:0.0200%以下および
Cr:0.300%以下、
を含有するとともに、[%Mn]/[%Si]が2.9以上11.7以下の関係を満たし、残部がFeおよび不可避的不純物からなる成分組成を有し、
 ベイナイトおよびフェライトからなる群から選ばれる1種または2種が面積率の合計で5%以上85%以下、
 焼戻しマルテンサイトの面積率が65%以下、
 焼入れマルテンサイトの面積率が5%以上40%以下および
 残留オーステナイトの体積率が5.0%以下である鋼組織を有し、
 前記母材鋼板の表層のMn濃化量に対するSi濃化量の比が0.7以上1.3以下であり、かつ前記母材鋼板中の拡散性水素量が0.80質量ppm以下である、高強度溶融亜鉛めっき鋼板。
ただし、[%Mn]および[%Si]はそれぞれMnおよびSiの鋼中含有量(質量%)を示す。
[2]前記溶融亜鉛めっき層はクラックを有する、上記[1]に記載の高強度溶融亜鉛めっき鋼板。

[5]上記[1]または[3]に記載の成分組成を有する鋼スラブに、熱間圧延を施して熱延板とし、
 次いで、前記熱延板に酸洗を施し、
 次いで、前記熱延板に30%以上の圧下率で冷間圧延を施して冷延板とし、
 次いで、前記冷延板を、焼鈍炉と、該焼鈍炉の下流に位置する溶融亜鉛めっき設備とを有し、前記溶融亜鉛めっき設備が、溶融亜鉛めっき浴と、前記焼鈍炉の鋼帯出側に連結し、先端部が前記溶融亜鉛めっき浴に浸漬されたスナウトとを備える、連続溶融亜鉛めっき装置に供給し、
 まず、前記焼鈍炉内で、前記冷延板を、200℃以上650℃以下の温度域における平均加熱速度を10℃/s以下として、750℃以上900℃以下の最高到達温度まで加熱し、
 次いで、前記焼鈍炉内で前記冷延板が前記最高到達温度となる領域の雰囲気の露点を-40℃以下、当該雰囲気の第1水素濃度を5体積%以上10体積%以下として、前記冷延板を前記最高到達温度にて5s以上100s以下保持し、
 次いで、前記冷延板を、平均冷却速度を5℃/s以上として、前記最高到達温度から600℃まで冷却し、
 次いで、前記冷延板を、前記溶融亜鉛めっき浴に侵入するまでの滞留時間を15s以上として、前記焼鈍炉内から、前記スナウトを介して前記溶融亜鉛めっき浴に移動させつつ、前記冷延板が前記スナウト内に侵入する直前に通過するロールを収容する区画の雰囲気の水素濃度が、前記第1水素濃度の50%以上95%以下となる条件でさらに冷却し、
 次いで、前記冷延板を前記溶融亜鉛めっき浴中に浸漬させて、溶融亜鉛めっき処理を施した後、50℃以下まで冷却する、高強度溶融亜鉛めっき鋼板の製造方法。
[6]前記溶融亜鉛めっき処理後に、さらに亜鉛めっき合金化処理を行い、その後、前記50℃以下までの冷却を行う、上記[5]に記載の高強度溶融亜鉛めっき鋼板の製造方法。
[7]前記50℃以下までの冷却後、前記高強度溶融亜鉛めっき鋼板を0.05%以上1.00%以下の伸長率で圧延する、上記[5]または[6]に記載の高強度溶融亜鉛めっき鋼板の製造方法。
 本発明によれば、打抜き性、伸びフランジ性、曲げ性およびめっき性に優れ、高い寸法精度で部品を製造することが可能な、引張強さが780MPa以上の高強度溶融亜鉛めっき鋼板およびその製造方法を提供することができる。

 以下、本発明の実施形態について説明する。なお、本発明は以下の実施形態に限定されない。
 図1に、一実施形態に係る高強度溶融亜鉛めっき鋼板1の断面の概要を示す。図1に示すように、高強度溶融亜鉛めっき鋼板1は、母材鋼板2の表面に、溶融亜鉛めっき層3または合金化溶融亜鉛めっき層を有する。先ず、母材鋼板の成分組成の適正範囲およびその限定理由について説明する。なお、以下の説明において、母材鋼板の成分元素の含有量を表す「%」は、特に明記しない限り「質量%」を意味する。
C:0.050%以上0.200%以下
 Cは、所望の量の焼入れマルテンサイトや焼戻しマルテンサイトを生成させて、TSを780MPa以上とし、かつ成形時に優れた寸法精度を得るために有効な元素である。Cの含有量が0.050%未満では、焼入れマルテンサイトの面積率が減少し、またフェライトやベイナイトの面積率が上昇して、TSを780MPa以上とすることが困難になる。また、成形時の寸法精度が低下する。一方、Cの含有量が0.200%を超えると、焼入れマルテンサイトや焼戻しマルテンサイト中の炭素濃度が増加し、焼入れマルテンサイトや焼戻しマルテンサイトの硬度が上昇する。その結果、軟質相であるフェライトやベイナイトと、硬質相である焼入れマルテンサイトや焼戻しマルテンサイトとの硬度差が大きくなることから、打抜き性、伸びフランジ性、および曲げ性が低下する。したがって、Cの含有量は、0.050%以上0.200%以下とする。Cの含有量は、好ましくは、0.060%以上、より好ましくは、0.065%以上とする。また、Cの含有量は、好ましくは、0.150%以下、より好ましくは、0.110%以下とする。
Si:0.10%以上0.90%以下
 SiをMnと複合して添加することで、後述する焼鈍炉内での最高到達温度までの加熱、および最高到達温度における保持の際、母材鋼板表層へのSi濃化およびMn濃化が抑制され、良好なめっき性を実現することができる。Siの含有量が0.10%未満では、上記加熱および最高到達温度における保持の際に鋼板表面へのMn濃化量が増加し、鋼板表面に不めっき欠陥の原因となるMn酸化物が生成されることから、良好なめっき性を実現することが困難になる。一方、Siの含有量が0.90%を超えると、上記加熱および最高到達温度における保持の際に鋼板表面へのSi濃化量が増加し、鋼板表面に不めっき欠陥の原因となるSi酸化物が生成されることから、良好なめっき性を実現することが困難になる。また、Siの含有量が0.90%を超えると、残留オーステナイトの体積率が増加する。生成した残留オーステナイトは高い水素濃度を有していることから、打抜き時およびに曲げ試験時に加工を受けてマルテンサイト変態した際に、マルテンサイト内部でボイドが生じる。よって、打抜き後の総ボイド数密度が増加し、打抜き性および伸びフランジ性が低下する。また、曲げ試験時のマルテンサイト内部のボイドが亀裂の起点となるため、曲げ性も低下する。したがって、Siの含有量は、0.10%以上0.90%以下とする。Siの含有量は、好ましくは、0.20%以上、より好ましくは0.30%以上する。また、Siの含有量は、好ましくは、0.85%以下、より好ましくは、0.80%以下とする。
Mn:2.00%以上3.50%以下
 Mnは、所望の量の焼入れマルテンサイトや焼戻しマルテンサイトを生成させて、TSを780MPa以上とし、かつ成形時に優れた寸法精度を得るために有効な元素である。Mnの含有量が2.00%未満では、焼入れマルテンサイトの面積率が減少し、フェライトやベイナイトの面積率が上昇して、TSを780MPa以上とすることが困難になる。また、成形時の寸法精度も低下する。さらに、良好なめっき性を実現することが困難になる。一方、Mnの含有量が3.50%を超えると、焼戻しマルテンサイトの面積率が増加し、フェライトやベイナイトの面積率が減少して、成形時の寸法精度が低下する。また、母材鋼板中の拡散性水素量が増加して、打抜き性および曲げ性が低下する。さらに、良好なめっき性を実現することが困難になる。したがって、Mnの含有量は、2.00%以上3.50%以下とする。Mnの含有量は、好ましくは2.20%以上、より好ましくは2.30%以上とする。また、Mnの含有量は、好ましくは3.30%以下、より好ましくは3.00%以下とする。
P:0.001%以上0.100%以下
 Pは、固溶強化の作用を有し、母材鋼板の強度を上昇させるための元素である。こうした効果を得るためには、Pの含有量を0.001%以上にする。一方、Pの含有量が0.100%を超えると、旧オーステナイト粒界にPが偏析して粒界を脆化させるため、打抜き性および伸びフランジ性が低下する。したがって、Pの含有量は、0.001%以上0.100%以下とする。またPの含有量は、好ましくは0.002%以上、より好ましくは0.003%以上とする。またPの含有量は、好ましくは0.050%以下、より好ましくは0.030%以下とする。
S:0.0200%以下
 Sは、鋼中で硫化物として存在し、含有量が0.0200%を超えると、母材鋼板の極限変形能を低下させることから、打抜き性、伸びフランジ性、および曲げ性が低下する。そのため、Sの含有量は0.0200%以下にする。なお、Sの含有量の下限は特に規定しないが、生産技術上の制約から、Sの含有量は0.0001%以上とすることが好ましい。Sの含有量は、より好ましくは0.0040%以下とする。
Al:1.000%以下
 Alは、焼鈍中の炭化物生成を抑制し、残留オーステナイトの体積率を増加させる。生成した残留オーステナイトは高い水素濃度を有していることから、打抜き時および曲げ試験時に加工を受けてマルテンサイト変態した際に、マルテンサイト内部でボイドが生じる。よって、打抜き性および伸びフランジ性が低下する。また、上記ボイドが亀裂の起点となるため、曲げ性も低下する。そのため、Alの含有量は1.000%以下にする。なお、Alの含有量の下限は特に規定しないが、脱酸剤としての効果を十分得るためには、Alの含有量は0.010%以上とすることが好ましい。Alの含有量は、好ましくは0.100%以下、より好ましくは0.070%以下とする。また、Alの含有量は、より好ましくは0.020%以上とする。
N:0.0100%以下
 Nは、鋼中で窒化物として存在し、含有量が0.0100%を超えると、母材鋼板の極限変形能を低下させることから、打抜き性、伸びフランジ性、および曲げ性が低下する。そのため、Nの含有量は0.0100%以下にする。なお、Nの含有量の下限は特に規定しないが、生産技術上の制約から、Nの含有量は0.0005%以上とすることが好ましい。Nの含有量は、好ましくは、0.0050%以下とする。
 Cr:0.300%以下
 Crは、焼入れ性を大きくする元素であり、所望の量の焼入れマルテンサイトや焼戻しマルテンサイトを生成させて、TSを780MPa以上とし、かつ成形時に優れた寸法精度を得るために有効な元素である。Crの含有量が0.300%を超えると、焼入れマルテンサイトや焼戻しマルテンサイトの面積率が増加し、フェライトやベイナイトの面積率が減少して、成形時の寸法精度が低下する。したがって、Crの含有量は0.300%以下にする。なお、Crの含有量の下限は0.000%であってもよいが、焼入れ性を大きくする観点から、Crの含有量は0.010%以上とすることが好ましい。したがって、Crの含有量は0.300%以下とする。Crの含有量は好ましくは0.010%以上とする。また、Crの含有量は好ましくは0.100%以下とする。
Ca:0.0200%以下
 Caは、母材鋼板中に介在物として存在する。Caの含有量が0.0200%を超えると、母材鋼板中に拡散性水素を含有する場合、上記介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。そのため、Caの含有量は0.0200%以下にする。なお、Caの含有量の下限は0.0000%であってもよいが、生産技術上の制約から、Caの含有量は0.0001%以上とすることが好ましい。また、Caの含有量は、好ましくは0.0020%以下とする。
[%Mn]/[%Si]が2.9以上11.7以下
 本発明において、極めて重要な発明構成要件である。[%Mn]/[%Si]を2.9以上11.7以下とすることで、母材鋼板表面へのSi濃化およびMn濃化がいずれも抑制され、後述する母材鋼板表層へのMn濃化量に対するSi濃化量の比を所望の範囲内とすることができ、良好なめっき性を実現することができる。[%Mn]/[%Si]が2.9未満では、上記加熱および最高到達温度における保持の際に母材鋼板表面へのSi濃化量が増加し、鋼板表面に不めっき欠陥の原因となるSi酸化物が生成されることから、良好なめっき性を実現することが困難になる。一方、[%Mn]/[%Si]が11.7を超えると、上記加熱および最高到達温度における保持の際に母材鋼板表面へのMn濃化量が増加し、母材鋼板表面に不めっき欠陥の原因となるMn酸化物が生成されることから、良好なめっき性を実現することが困難になる。[%Mn]/[%Si]は、好ましくは3.1以上、より好ましくは3.3以上とする。また、[%Mn]/[%Si]は、好ましくは11.0以下、より好ましくは10.0以下とする。
 [任意成分]
 本発明の高強度鋼板は、上記の成分組成に加えて、さらに、質量%で、Ti:0.001%以上0.100%以下、Nb:0.001%以上0.100%以下、V:0.001%以上0.100%以下、B:0.0001%以上0.0100%以下、Mo:0.005%以上2.000%以下、Cu:0.01%以上1.00%以下、Ni:0.01%以上0.50%以下、Sb:0.001%以上0.200%以下、Sn:0.001%以上0.200%以下、Ta:0.001%以上0.100%以下、Mg:0.0001%以上0.0200%以下、Zn:0.001%以上0.020%以下、Co:0.001%以上0.020%以下、Zr:0.001%以上0.020%以下、およびREM:0.0001%以上0.0200%以下からなる群から選ばれる少なくとも1種を、単独で、または組み合わせて含有することが好ましい。
 Ti、NbおよびVは、熱間圧延時または焼鈍時に、微細な炭化物、窒化物または炭窒化物を形成することによって、TSを上昇させる。こうした効果を得るためには、Ti、NbおよびVの少なくとも1種の含有量を、それぞれ0.001%以上にする。一方、Ti、NbおよびVの少なくとも1種の含有量が、それぞれ0.100%を超えると、粗大な析出物や介在物が多量に生成し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Ti、NbおよびVの少なくとも1種を添加する場合、それらの含有量はそれぞれ0.001%以上0.100%以下とする。Ti、NbおよびVの少なくとも1種を添加する場合、それらの含有量は、好ましくはそれぞれ0.005%以上とする。また、Ti、NbおよびVの少なくとも1種を添加する場合、それらの含有量は、好ましくはそれぞれ0.060%以下とする。
 Bは、オーステナイト粒界に偏析することで、焼入れ性を向上することができる元素である。Bを鋼中に添加することで、焼鈍冷却時のフェライトの生成および粒成長を抑制することが可能である。こうした効果を得るためには、Bの含有量を0.0001%以上にする。一方、Bの含有量が0.0100%を超えると、熱間圧延中に鋼板内部に割れが生じ、鋼板の極限変形能を低下させることから、打抜き性、伸びフランジ性、および曲げ性が低下する。したがって、Bを添加する場合、その含有量は0.0001%以上0.0100%以下とする。Bを添加する場合、その含有量は、好ましくは0.0002%以上とする。また、Bを添加する場合、その含有量は、好ましくは0.0050%以下とする。
 Moは、焼入れ性を大きくする元素であり、焼入れマルテンサイトや焼戻しマルテンサイトの面積率をより好適な範囲内として、TSをより高め、かつ成形時の寸法精度をより向上するために有効な元素である。こうした効果を得るためには、Moの含有量を0.005%以上にする。一方、Moの含有量が2.000%を超えると、焼入れマルテンサイトや焼戻しマルテンサイトの面積率が増加し、TSを780MPaとすることが困難となり、また成形時の寸法精度が低下する。さらに、粗大な析出物や介在物が増加し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Moを添加する場合、その含有量は0.005%以上2.000%以下とする。Moを添加する場合、その含有量は、好ましくは0.020%以上とする。また、Moを添加する場合、その含有量は、好ましくは0.500%以下とする。
 Cuは、焼入れ性を大きくする元素であり、焼入れマルテンサイトや焼戻しマルテンサイトの面積率をより好適な範囲内として、TSをより高め、かつ成形時の寸法精度をより向上するために有効な元素である。こうした効果を得るためには、Cuの含有量を0.01%以上にする。一方、Cuの含有量が1.00%を超えると、焼入れマルテンサイトや焼戻しマルテンサイトの面積率が増加し、TSを780MPa以上とし、かつ成形時に優れた寸法精度を得ることが困難になる。また、粗大な析出物や介在物が増加し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Cuを添加する場合、その含有量は0.01%以上1.00%以下とする。Cuを添加する場合、その含有量は、好ましくは、0.02%以上とする。また、Cuを添加する場合、その含有量は、好ましくは0.20%以下とする。
 Niは、焼入れ性を大きくする元素であり、焼入れマルテンサイトや焼戻しマルテンサイトの面積率をより好適な範囲内として、TSをより高め、かつ成形時の寸法精度をより向上するために有効な元素である。こうした効果を得るためには、Niの含有量を0.01%以上にする。一方、Niの含有量が0.50%を超えると、焼入れマルテンサイトや焼戻しマルテンサイトの面積率が増加し、TSおよび成形時の寸法精度が低下する。また、粗大な析出物や介在物が増加し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Niを添加する場合、その含有量は0.01%以上0.50%以下とする。Niを添加する場合、その含有量は、好ましくは、0.02%以上とする。また、Niを添加する場合、好ましくは0.20%以下とする。
 SbおよびSnは、焼鈍中の母材鋼板表面の酸化を抑制し、より良好なめっき性を得るために有効な元素である。こうした効果を得るためには、SbおよびSnの1種または2種の含有量は、それぞれ0.001%以上にする。一方、SbおよびSnの1種または2種の含有量がそれぞれ0.200%を超えると、粗大な析出物や介在物が増加し、母材鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、SbおよびSnの1種または2種を添加する場合、その含有量はそれぞれ0.001%以上0.200%以下とする。SbおよびSnの1種または2種を添加する場合、それらの含有量は、好ましくはそれぞれ0.005%以上とする。また、SbおよびSnの1種または2種を添加する場合、それらの含有量は、好ましくはそれぞれ0.050%以下とする。
 Taは、Ti、NbおよびVと同様に、熱間圧延時または焼鈍時に、微細な炭化物、窒化物または炭窒化物を形成することによって、TSを上昇させる。加えて、Taには、Nb炭化物やNb炭窒化物に一部固溶し、(Nb,Ta)(C,N)のような複合析出物を生成して、析出物の粗大化を著しく抑制して、析出強化を安定化させることで母材鋼板の強度を向上する効果があると考えられる。こうした効果を得るためには、Taの含有量は0.001%以上にする。一方、Taの含有量が0.100%を超えると、粗大な析出物や介在物が多量に生成し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Taを添加する場合、その含有量は0.001%以上0.100%以下とする。Taを添加する場合、それらの含有量は、好ましくはそれぞれ0.005%以上とする。また、Taを添加する場合、それらの含有量は、好ましくはそれぞれ0.020%以下とする。
 Mgは、硫化物や酸化物などの介在物の形状を球状化して、鋼板の極限変形能を向上し、伸びフランジ性を向上させるために有効な元素である。こうした効果を得るためには、Mgの含有量を0.0001%以上とする。一方、Mgの含有量が0.0200%を超えると、粗大な析出物や介在物が多量に生成し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Mgを添加する場合、その含有量は0.0001%以上0.0200%以下とする。Mgを添加する場合、それらの含有量は、好ましくはそれぞれ0.0005%以上とする。また、Mgを添加する場合、それらの含有量は、好ましくはそれぞれ0.0050%以下とする。
 Zn、CoおよびZrは、いずれも介在物の形状を球状化し、鋼板の極限変形能を向上し、伸びフランジ性を向上させるために有効な元素である。こうした効果を得るためには、Zn、CoおよびZrの1種または2種以上の含有量は、それぞれ0.001%以上にする。一方、Zn、CoおよびZrの1種または2種以上の含有量がそれぞれ0.020%を超えると、粗大な析出物や介在物が多量に生成し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、Zn、CoおよびZrの1種または2種以上を添加する場合、Zn、CoおよびZrの1種または2種以上の含有量は、それぞれ0.0001%以上0.020%以下とする。Zn、CoおよびZrの少なくとも1種を添加する場合、それらの含有量は、好ましくはそれぞれ0.002%以上とする。また、Zn、CoおよびZrの少なくとも1種を添加する場合、それらの含有量は、好ましくはそれぞれ0.010%以下とする。
 REMは、介在物の形状を球状化し、鋼板の極限変形能を向上し、伸びフランジ性を向上するために有効な元素である。こうした効果を得るためには、REMの含有量は、0.0001%以上にする。一方、REMの含有量が0.0200%を超えると、粗大な析出物や介在物が多量に生成し、鋼板中に拡散性水素を含有する場合、該析出物や介在物が曲げ試験時に亀裂の起点となるため、曲げ性が低下する。したがって、REMを添加する場合、その含有量は0.0001%以上0.0200%以下とする。REMを添加する場合、それらの含有量は、好ましくはそれぞれ0.0010%以上とする。また、REMを添加する場合、それらの含有量は、好ましくはそれぞれ0.0100%以下とする。
 上述した成分以外の残部はFe及び不可避的不純物である。なお、上記任意成分について、含有量が下限値未満の場合には本発明の効果を害さないため、これら任意元素を下限値未満含む場合は不可避的不純物として扱う。
 次に、母材鋼板の鋼組織について説明する。
 ベイナイトおよびフェライトからなる群から選ばれる1種または2種が面積率の合計で5%以上85%以下
 軟質相であるフェライトおよびベイナイトは水素の固溶度が低いため、これらの相を主体とする組織とすることで、母材鋼板中の拡散性水素量を低減することができる。また、フェライトおよびベイナイトを含むことで、YRを所望の範囲に制御することができる。その結果、優れた打抜き性、伸びフランジ性、曲げ性、および寸法精度を得ることができる。こうした効果を得るためには、フェライトおよびベイナイトの1種または2種の面積率の合計を5%以上にする。一方、フェライトおよびベイナイトの1種または2種の面積率の合計が85%を超えると、TSを780MPa以上とすることが困難になる。したがって、フェライトおよびベイナイトの1種または2種の面積率の合計は、5%以上85%以下とする。フェライトおよびベイナイトの1種または2種の面積率の合計は、好ましくは80%以下、より好ましくは70%以下とする。なお、ベイナイトはベイニティックフェライトと極微量の炭化物とによって構成される組織であり、ベイナイトの面積率はベイニティックフェライトの面積率と定義することもできる。
 焼戻しマルテンサイトの面積率:65%以下
 フェライトおよびベイナイトと、焼入れマルテンサイトとの中間の硬度を有する焼戻しマルテンサイトを含むことで、成形時の寸法精度をより向上し、かつより優れた伸びフランジ性を得ることができる。焼戻しマルテンサイトの面積率が65%を超えると、YSが増加し、YRを所望の範囲に制御することができず、成形時の寸法精度が低下する。なお、焼戻しマルテンサイトの面積率の下限は特に規定しないが、成形時の寸法精度をより向上し、かつより優れた伸びフランジ性を得るためには、焼戻しマルテンサイトの面積率が3%以上であることが好ましく、より好ましくは5%以上とする。また、焼戻しマルテンサイトの面積率は、好ましくは60%以下、より好ましくは55%以下とする。
 焼入れマルテンサイトの面積率:5%以上40%以下
 溶融亜鉛めっき処理後50℃以下までの冷却中に生成する焼入れマルテンサイトを、軟質相であるフェライトおよびベイナイトに分散させることで、成形時に優れた寸法精度を得ることができ、TSを780MPa以上とすることができる。こうした効果を得るために、焼入れマルテンサイトの面積率を5%以上にする。また、焼入れマルテンサイトは、水素の固溶度が高いオーステナイトから生成することから、高い水素濃度を有する。よって、焼入れマルテンサイトの面積率が40%を超えると、打抜き時に焼入れマルテンサイトの内部でボイドが生じるため、打抜き性および伸びフランジ性が低下する。また、曲げ試験時に焼入れマルテンサイトの内部でボイドが生じて亀裂の起点となるため、曲げ性も低下する。したがって、焼入れマルテンサイトの面積率は5%以上40%以下とする。焼入れマルテンサイトの面積率は、好ましくは6%以上、より好ましくは7%以上とする。また、焼入れマルテンサイトの面積率は、好ましくは35%以下、より好ましくは30%以下とする。
 ここで、フェライトおよびベイナイト、焼戻しマルテンサイト、および焼入れマルテンサイトのそれぞれの面積率の測定方法は、以下の通りである。
 鋼板の圧延方向に平行な断面(L断面)が観察面となるように試料を切り出した後、観察面をダイヤモンドペーストで研磨する。次いで、アルミナを用いて観察面に仕上げ研磨を施す。次いで、1vol.%ナイタールで観察面を腐食する。鋼板の板厚1/4位置(鋼板表面から深さ方向で板厚の1/4に相当する位置)について、走査電子顕微鏡(SEM;Scanning Electron Microscope)を用いて3000倍の倍率で3視野観察する。得られた組織画像を、Adobe Systems社のAdobe Photoshopを用いて解析する。3視野分の解析結果を平均して、構成各相の面積率を求める。なお、上記の組織画像において、フェライトおよびベイナイトは灰色の組織(基地組織)、焼戻しマルテンサイトは灰色の下地に微細な白色の炭化物が析出している組織、焼入れマルテンサイトは白色の組織を呈しているので、各組織の識別および面積率の測定が可能である。
 残留オーステナイトの体積率:5.0%以下
 残留オーステナイトの体積率が5.0%を超えると、残留オーステナイトは高い水素濃度を有していることから、打抜き時または曲げ試験時に加工を受けてマルテンサイト変態した際に、マルテンサイト内部でボイドが生じる。よって、打ち抜き後の総ボイド数密度が増加し、打抜き性および伸びフランジ性が低下する。また、上記ボイドが亀裂の起点となるため、曲げ性も低下する。そのため、残留オーステナイトの体積率は5.0%以下にする。なお、残留オーステナイトの体積率の下限は特に規定しないが、成形時の寸法精度をより向上するためには0.2%以上であることが好ましく、より好ましくは0.4%以上とする。残留オーステナイトの体積率は、好ましくは、4.0%以下、より好ましくは、3.5%以下とする。
 ここで、残留オーステナイトの体積率の測定方法は、以下の通りである。鋼板を板厚方向(深さ方向)に板厚の1/4まで機械研削した後、シュウ酸による化学研磨を行なって、観察面とした。該観察面を、X線回折法により観察した。入射X線としては、CoのKα線源を用い、フェライトの(200)、(211)、(220)各面の回折強度に対する残留オーステナイトの(200)、(220)、(311)各面の回折強度の比から、残留オーステナイトの体積率を計算した。
 鋼組織は、上述したフェライト、ベイナイト(ベイニティックフェライト)、焼戻しマルテンサイト、焼入れマルテンサイト、および、残留オーステナイトの他に、パーライト、セメンタイト等の炭化物、およびその他の組織を、本発明の効果を損なわない範囲で含んでいてもよい。その他の組織の面積率は、好ましくは3%以下である。なお、その他の組織(残部組織)の種類および面積率は、例えばSEM観察で確認し、判定すればよい。
 次に、母材鋼板が満たす上記以外の要件について説明する。
 母材鋼板表層のMn濃化量に対するSi濃化量の比:0.7以上1.3以下
 本発明において、極めて重要な発明構成要件である。なお、母材鋼板表層のMn濃化量に対するSi濃化量の比は、以下の式で表される。
(母材鋼板表層のMn濃化量に対するSi濃化量の比)=(ISiSurface/ISiBulk)/(IMnSurface/IMnBulk
 ここで、ISiSurface、ISiBulk、IMnSurfaceおよびIMnBulkは、それぞれグロー放電発光分光分析法(GDS;Glow Discharge Spectroscopy)で測定した、鋼板表面からの深さが0.6μmの領域におけるSi強度、鋼板表面からの深さが6.0μmの領域におけるSi強度、鋼板表面からの深さが0.6μmの領域におけるMn強度、および、鋼板表面からの深さが6.0μmの領域におけるMn強度である。なお、GDS分析に際しては、後述するように鋼板表面の溶融亜鉛めっき層または合金化溶融亜鉛めっき層を除去した上で分析を行う。めっき性には母材鋼板の最表層へのSi濃化量、およびMn濃化量が影響を及ぼすが、母材鋼板の最表層は溶融亜鉛めっき層または合金化溶融亜鉛めっき層中に取り込まれることから、GDS分析によって母材鋼板の最表層におけるSi濃化量、およびMn濃化量を直接的に評価することはできない。ここで、母材鋼板の最表層へのSiまたはMnの濃化に伴い、鋼板表面からの深さが6.0μmの領域において、SiまたはMnの量が減少する。母材鋼板の最表層へのSiまたはMnの濃化量が多い場合、鋼板表面からの深さが6.0μmの領域において、SiまたはMnの量が欠乏したSi欠乏層またはMn欠乏層が形成される。そこで、本発明においては、鋼板表面からの深さが6.0μmの領域におけるSi強度およびMn強度に基づいて、母材鋼板の最表層へのSiおよびMnの濃化量を評価することとした。
 鋼板中にSiおよびMnを上述した比で複合添加し、かつ冷延板が最高到達温度となる雰囲気の露点および水素濃度を後述の通りに制御することで、母材鋼板表層のMn濃化量に対するSi濃化量の比を0.7以上1.3以下に制御することができ、良好なめっき性を実現することができる。母材鋼板表層のMn濃化量に対するSi濃化量の比が0.7未満では、鋼板表面からの深さが0.6μmの領域におけるSi強度が低く、Siの欠乏層ができている、つまり母材鋼板の最表層へのSi濃化量が多かったと推定されることから、母材鋼板表面に不めっき欠陥の原因となるSi酸化物が生成するため、良好なめっき性を実現することが困難になる。一方、母材鋼板表層のMn濃化量に対するSi濃化量の比が1.3を超えると、鋼板表面からの深さが0.6μmの領域におけるMn強度が低くMnの欠乏層ができている、つまり母材鋼板の最表層へのMn濃化量が多かったと推定されることから、母材鋼板表面に不めっき欠陥の原因となるMn酸化物が生成するため、良好なめっき性を実現することが困難になる。したがって、母材鋼板表層のMn濃化量に対するSi濃化量の比は0.7以上1.3以下とする。母材鋼板表層のMn濃化量に対するSi濃化量の比は、好ましくは、0.8以上、より好ましくは、0.9以上とする。また、母材鋼板表層のMn濃化量に対するSi濃化量の比は、好ましくは1.2以下、より好ましくは1.1以下とする。
 ここで、母材鋼板表層のSi濃化量およびMn濃化量の算出方法は以下の通りである。まず、高強度溶融亜鉛めっき鋼板の溶融亜鉛めっき層または合金化溶融亜鉛めっき層を、リューターで除去して試験片とする。GDSにより、測定試料を鋼板表層から深さ方向に分析する。GDS装置は理学電機工業株式会社製System3580を用い、測定条件は以下の通りとする。
 ・測定モード:直流モード
 ・電極サイズ:φ4[mm]
 ・Arガス流量:250[cc/min]
 ・電流:20[mA]
 試験片とは別に高強度溶融亜鉛めっき鋼板からサンプルを切り出し、スパッタ時間を変えて分析し、サンプルのスパッタ痕深さからスパッタ速度を算出する。該スパッタ速度に基づき、測定試料について、スパッタ距離0.6μmとなるスパッタ時間でのSi強度ISiSurfaceと、スパッタ距離6.0μmとなるスパッタ時間でのSi強度をISiBulkとを求め、ISiSurface/ISiBulkを算出する。また、スパッタ距離0.6μmとなるスパッタ時間でのMn強度IMnSurfaceと、スパッタ距離6.0μmとなるスパッタ時間でのMn強度IMnBulkとを求め、IMnSurface/IMnBulkを算出する。
 母材鋼板中の拡散性水素量:0.80質量ppm以下
 本発明において、極めて重要な発明構成要件である。本発明者らは、打抜き性および伸びフランジ性に優れた高強度鋼板を実現すべく、鋭意検討を重ねた結果、母材鋼板中の拡散性水素量が、打抜き性、伸びフランジ性、および曲げ性と関連していることを見出した。さらなる検討の結果、母材鋼板中の拡散性水素量を0.80質量ppm以下に低減することにより、優れた打抜き性、伸びフランジ性、および曲げ性を得ることができることを見出し、本発明を完成するに至った。なお、母材鋼板中の拡散性水素量の下限は特に規定しないが、生産技術上の制約から、母材鋼板中の拡散性水素量は0.01質量ppm以上とすることが好ましい。母材鋼板中の拡散性水素量は、より好ましくは、0.05質量ppm以上とする。また、母材鋼板中の拡散性水素量は、好ましくは、0.50質量ppm以下、より好ましくは、0.40質量ppm以下、さらに好ましくは、0.35質量ppm以下とする。なお、拡散性水素量を測定する母材鋼板は、めっき処理後加工前の高強度溶融亜鉛めっき鋼板の母材鋼板に限られず、めっき処理後、打ち抜き加工、伸びフランジ成形、および曲げ加工等の加工を施された鋼板の母材鋼板であってもよく、さらに加工後の鋼板を溶接して製造された製品の母材部分であってもかまわない。
 ここで、母材鋼板中の拡散性水素量の測定方法は、以下の通りである。高強度溶融亜鉛めっき鋼板より、長さが30mm、幅が5mmの試験片を採取し、溶融亜鉛めっき層または合金化溶融亜鉛めっき層をアルカリ除去する。その後、試験片から放出される水素量を昇温脱離分析法によって測定する。具体的には、室温から300℃までを昇温速度200℃/hで連続加熱した後、室温まで冷却し、室温から210℃までに試験片から放出された積算水素量を測定して、母材鋼板中の拡散性水素量とする。
 次に、上述した母材鋼板の表面に形成される、溶融亜鉛めっき層および合金化溶融亜鉛めっき層について説明する。
 溶融亜鉛めっき層の組成は特に限定されず、一般的なものであればよい。一例においては、めっき層は、Fe:20質量%以下、Al:0.001質量%以上1.0質量%以下を含有し、さらに、Pb、Sb、Si、Sn、Mg、Mn、Ni、Cr、Co、Ca、Cu、Li、Ti、Be、Bi、およびREMからなる群から選ばれる1種または2種以上を合計で0質量%以上3.5質量%以下含有し、残部がZn及び不可避的不純物からなる組成を有する。めっき層が溶融亜鉛めっき層の場合には、一例においてはめっき層中のFe含有量が7質量%未満であり、合金化溶融亜鉛めっき層の場合には、一例においてはめっき層中のFe含有量は7質量%以上15質量%以下、より好ましくは8質量%以上13質量%以下である。
 めっきの付着量は特に限定されないが、母材鋼板片面あたりのめっき付着量を20~80g/m2とすることが好ましい。
 溶融亜鉛めっき層は、好ましくは、クラックを有する。溶融亜鉛めっき層がクラックを有することで、母材鋼板中の拡散性水素量をより好適な範囲まで低減することができる。その結果、打抜き性、伸びフランジ性、および曲げ性を向上することができる。
 ここで、溶融亜鉛めっき層がクラックを有するかは、以下の通りに判定した。母材鋼板表面に形成された溶融亜鉛めっき層について、SEMを用いて1500倍の倍率で、母材鋼板のおもて面および裏面の各面について2視野ずつ、計4視野観察し、10μm以上の長さを有するクラックが、上記4視野のいずれかに1つ以上存在する場合、クラックを有すると判定した。
 上述した母材鋼板と、溶融亜鉛めっき層とを備える高強度溶融亜鉛めっき鋼板は、引張強さ(TS)が780MPa以上である。
 なお、TSの測定は、JIS Z 2241に準拠して、以下の通り行う。高強度溶融亜鉛めっき鋼板より、長手方向が鋼板の圧延方向に対して垂直となるようにJIS5号試験片を採取する。該試験片を用いて、クロスヘッド変位速度Vcが1.67×10-1mm/sの条件で引張試験を行い、TSを測定する。
 また、本発明に係る高強度溶融亜鉛めっき鋼板の板厚は特に限定されないが、通常、0.3mm以上2.8mm以下である。
 次に、本発明の高強度溶融亜鉛めっき鋼板の製造方法について説明する。
 はじめに、上述した成分組成を有する鋼スラブを製造する。まず鋼素材を溶製して上記成分組成を有する溶鋼とする。溶製方法は特に限定されず、転炉溶製や電気炉溶製等、公知の溶製方法のいずれもが適合する。得られた溶鋼を固めて鋼スラブ(スラブ)を製造する。溶鋼から鋼スラブを製造する方法は特に限定されず、連続鋳造法、造塊法または薄スラブ鋳造法等を用いることができる。マクロ偏析を防止するため、鋼スラブは連続鋳造法によって製造することが好ましい。
 次いで、製造した鋼スラブに粗圧延および仕上げ圧延からなる熱間圧延を施して熱延板とする。
 一例においては、上記のように製造した鋼スラブを、一旦室温まで冷却し、その後スラブ加熱してから圧延する。スラブ加熱温度は、炭化物の溶解や、圧延荷重の低減の観点から、1100℃以上とすることが好ましい。また、スケールロスの増大を防止するため、スラブ加熱温度は1300℃以下とすることが好ましい。なお、スラブ加熱温度は、加熱時のスラブ表面の温度を基準とする。
 この他、熱間圧延は、省エネルギープロセスを適用して行ってもよい。省エネルギープロセスとしては、製造した鋼スラブを室温まで冷却せずに、温片のままで加熱炉に装入し、熱間圧延する直送圧延、または製造した鋼スラブにわずかの保熱を行った後に直ちに圧延する直接圧延などが挙げられる。
 次いで、鋼スラブに通常の条件で粗圧延を施し、シートバーとする。該シートバーに対し、仕上げ圧延を施して、熱延板とする。なお、スラブの加熱温度を低めにした場合は、仕上げ圧延時のトラブルを防止する観点から、仕上げ圧延前にバーヒーターなどを用いてシートバーを加熱することが好ましい。仕上げ圧延温度は、圧延負荷を低減するため、また、オーステナイトの未再結晶状態での圧下率が高くなると、圧延方向に伸長した異常な組織が発達し、焼鈍板の加工性が低下するため、Ar3変態点以上とすることが好ましい。仕上げ圧延後、熱延板を巻き取って回収する。巻取温度は、焼鈍板の成形性の観点から、300℃以上700℃以下とすることが好ましい。
 なお、熱延時に粗圧延板同士を接合して連続的に仕上げ圧延を行ってもよい。また、粗圧延板(シートバー)を仕上げ圧延前に一旦巻き取っても構わない。また、熱間圧延時の圧延荷重を低減するために、仕上げ圧延の一部または全部を潤滑圧延としてもよい。潤滑圧延を行うことは、鋼板形状の均一化、および材質の均一化の観点からも有効である。なお、潤滑圧延時の摩擦係数は、0.10以上0.25以下の範囲とすることが好ましい。
 次いで、熱延板に、酸洗を施す。酸洗によって、鋼板表面の酸化物を除去することができ、ひいては最終製品の高強度溶融亜鉛めっき鋼板における良好なめっき品質を確保することができる。なお、酸洗は、一回のみ行ってもよく、複数回に分けて行ってもよい。
 次いで、熱間圧延後、酸洗した熱延板に、30%以上の圧下率で冷間圧延を施して冷延板とする。なお、熱間圧延後、熱処理なしで冷間圧延を施してもよいし、熱処理を施したのちに冷間圧延を施してもよい。なお、熱処理を施したのちに冷間圧延を施す場合、450℃以上800℃以下の保持温度にて、900s以上36000s以下保持することが好ましい。
 冷間圧延の圧下率:30%以上
 冷間圧延の圧下率を30%以上とすることで、フェライトおよびベイナイトからなる群から選ばれる1種または2種を面積率の合計で85%以下とし、TSを780MPa以上とすることができる。なお、冷間圧延の圧下率の上限は特に規定しないが、成形時の寸法精度をより向上するためには80%以下であることが好ましく、より好ましくは70%以下とする。また、冷間圧延の圧下率は、好ましくは35%以上、より好ましくは40%以上とする。なお、圧延パスの回数、および各パスの圧下率は、特に限定されず、累積圧下率が30%以上となっていればよい。
 上記のようにして得られた冷延板を連続溶融亜鉛めっき装置に供給し、焼鈍を行う。
 連続溶融亜鉛めっき装置としては、焼鈍炉と、該焼鈍炉の下流に位置する溶融亜鉛めっき設備とを有し、溶融亜鉛めっき設備が、溶融亜鉛めっき浴と、焼鈍炉の鋼帯出側に連結し、先端部が溶融亜鉛めっき浴に浸漬されたスナウトとを備える装置を用いる。このような連続溶融亜鉛めっき装置としては、加熱、冷却、溶融亜鉛めっき、および溶融亜鉛めっきの合金化処理を含む一連の処理を連続的に行えるよう構成された、一般的な連続溶融亜鉛めっきライン(CGL:Continuous Galvanizing Line)を適用することができる。上記連続溶融亜鉛めっき装置に供給された冷延板は、まず加熱帯と、均熱帯と、冷却帯とがこの順に並置された焼鈍炉内を搬送されつつ焼鈍される。具体的な焼鈍条件は以下の通りである。なお、焼鈍の回数は特に限定されないが、好ましくは一回(一回焼鈍法)である。
 まず、冷延板を焼鈍炉に供給し、200℃以上650℃以下の温度域における平均加熱速度を10℃/s以下として、750℃以上900℃以下の最高到達温度まで加熱する。
 200℃以上650℃以下の温度域における平均加熱速度:10℃/s以下
 200℃以上650℃以下の温度域における平均加熱速度を低減することで、軟質相であるフェライトおよびベイナイトを主体とする組織中に硬質相である焼入れマルテンサイトおよび焼戻しマルテンサイトが分散した組織とすることができ、かつ成形時に優れた寸法精度を得ることができる。200℃以上650℃以下の温度域における平均加熱速度が10℃/sを超えると、焼入れマルテンサイトの面積率が増加し、打抜き性、伸びフランジ性が低下する。また、曲げ性も低下する。よって、200℃以上650℃以下の温度域における平均加熱速度は、10℃/s以下とする。なお、200℃以上650℃以下の温度域における平均加熱速度の下限は特に規定しないが、TSをより高め、かつ成形時の寸法精度をより向上するためには2℃/s以上であることが好ましく、より好ましくは4℃/s以上とする。また、200℃以上650℃以下の温度域における平均加熱速度は、好ましくは9℃/s以下、より好ましくは8℃/s以下とする。
最高到達温度:750℃以上900℃以下
 最高到達温度が750℃未満では、フェライトとオーステナイトとの二相域での加熱中におけるオーステナイトの生成割合が不十分になるため、フェライトやベイナイトの面積率が増加して、TSを780MPaとすることが困難になり、また成形時の寸法精度が低下する。一方、最高到達温度が900℃を超えると、オーステナイト単相域での加熱となるため、焼鈍後の軟質相であるフェライトおよびベイナイトの面積率が減少し、焼戻しマルテンサイトの面積率が増加して、成形時に優れた寸法精度を得ることが困難となる。したがって、最高到達温度は750℃以上900℃以下とする。最高到達温度は、好ましくは770℃以上、より好ましくは780℃以上とする。また、最高到達温度は、好ましくは880℃以下、より好ましくは860℃以下とする。なお、上記最高到達温度は、母材鋼板の表面温度を基準とする。
 次いで、上述の通りに最高到達温度まで加熱した冷延板を、最高到達温度にて5s以上100s以下保持する。この際、冷延板が最高到達温度となる領域の雰囲気の露点を-40℃以下、当該雰囲気の第1水素濃度を5体積%以上10体積%以下とした状態で保持を行う。なお、上述した通り、焼鈍炉は、入側から順に加熱帯、均熱帯および冷却帯で構成されている。加熱帯から均熱帯において鋼板を昇温し、その後の冷却帯で鋼板を冷却することから、冷延板が最高到達温度となる領域は、冷却開始前の均熱帯出側であると推定することができる。
 冷延板の最高到達温度での保持時間:5s以上100s以下
 最高到達温度での保持時間が5s未満では、フェライトとオーステナイトとの二相域での加熱中におけるオーステナイトの生成割合が不十分になるため、フェライトやベイナイトの面積率が増加して、TSを780MPaとすることが困難となり、および成形時の寸法精度が低下する。一方、最高到達温度での保持時間が100sを超えると、オーステナイトの生成割合が過多となるため、軟質相であるフェライトやベイナイトの面積率が低下し、また焼戻しマルテンサイトの面積率が増加して、成形時の寸法精度が低下する。また、最高到達温度での保持時間が100sを超えると、鋼板表層のSi濃化量およびMn濃化量が増加し、鋼板表面に不めっき欠陥の原因となるSi酸化物およびMn酸化物が生成されることから、良好なめっき性を実現することが困難になる。したがって、最高到達温度での保持時間は5s以上100s以下とする。最高到達温度での保持時間は、好ましくは10s以上、より好ましくは15s以上とする。また、最高到達温度での保持時間は、好ましくは80s以下、より好ましくは60s以下とする。
 冷延板が最高到達温度となる領域の雰囲気の露点:-40℃以下
 本発明において、極めて重要な発明構成要件である。焼鈍炉内において、最高到達温度となる領域の雰囲気の露点を-40℃以下にすることで、母材鋼板表層のSi濃化量およびMn濃化量を減少させることができ、良好なめっき性を実現することができる。なお、最高到達温度となる領域の露点の下限は特に規定しないが、生産技術上の制約から、冷延板が最高到達温度となる領域の雰囲気の露点は-60℃以上とすることが好ましく、より好ましくは-55℃以上とする。また、冷延板が最高到達温度となる領域の雰囲気の露点は、好ましくは-42℃以下、より好ましくは-45℃以下とする。
 冷延板が最高到達温度となる領域の雰囲気の第1水素濃度:5体積%以上10体積%以下
 本発明において、極めて重要な発明構成要件である。冷延板が最高到達温度となる領域の雰囲気の水素濃度(第1水素濃度)が5体積%未満では、鋼板表層へのSi濃化量およびMn濃化量が増加し、鋼板表面に不めっき欠陥の原因となるSi酸化物およびMn酸化物が生成されることから、良好なめっき性を実現することが困難になる。一方、第1水素濃度が10体積%を超えると、鋼板中の拡散性水素量が増加するため、打抜き後の総ボイド数密度が増加し、打抜き性および伸びフランジ性が低下し、また、曲げ性が低下する。したがって、第1水素濃度は5体積%以上10体積%以下とする。第1水素濃度は、好ましくは6体積%以上とする。また、第1水素濃度は、好ましくは9体積%以下とする。なお、冷延板が最高到達温度となる領域の雰囲気の水素以外の残部は窒素が好ましい。
 次いで、上述した条件で最高到達温度において保持した冷延板を、平均冷却速度を5℃/s以上として、焼鈍炉内で最高到達温度から600℃まで冷却する。
 最高到達温度から600℃までの平均冷却速度:5℃/s以上
 最高到達温度から600℃までの平均冷却速度を増加することで、フェライトおよびベイナイトの面積率を所望の範囲内に制御することができ、TSを780MPa以上とし、かつ成形時に優れた寸法精度を得ることができる。こうした効果を得るためには、最高到達温度から600℃までの平均冷却速度を5℃/s以上にする。なお、最高到達温度から600℃までの平均冷却速度の上限は特に規定しないが、成形時の寸法精度をより向上し、また、伸びフランジ性、および曲げ性をより良好にするためには、最高到達温度から600℃までの平均冷却速度の上限は40℃/s以下にすることが好ましく、より好ましくは30℃/s以下とする。また、最高到達温度から600℃までの平均冷却速度は、好ましくは7℃/s以上、より好ましくは10℃/s以上とする。
 次いで、上述の通りに600℃まで冷却した冷延板を、冷却帯の鋼帯出側に通板し、先端部が溶融亜鉛めっき浴に浸漬されたスナウトを介して、溶融亜鉛めっき浴へと移動させつつ、さらに冷却する。この際、600℃まで冷却した冷延板が溶融亜鉛めっき浴に侵入するまでの滞留時間を15s以上とする。なお、冷却帯とスナウトとの連結部の直前には、冷延板の進行方向を変化させてスナウト内に侵入させるためのロールが設けられており、冷延板は、該ロールを通過してから、スナウト内に侵入する。冷却帯内の該ロールを収容する区画の雰囲気の水素濃度を、上述した第1水素濃度の50%以上95%以下とすることが、本発明の極めて重要な発明構成要件である。なお、冷却帯内の上記ロールを収容する区画の雰囲気の水素以外の残部は窒素が好ましい。
 600℃以下まで冷却した冷延板が溶融亜鉛めっき浴に浸入するまでの滞留時間:15s以上
 本発明において、極めて重要な発明構成要件である。600℃以下まで冷却した冷延板が溶融亜鉛めっき浴に浸入するまでの間に、母材鋼板中の拡散性水素量が外部に拡散することにより減少する。よって、600℃以下まで冷却した冷延板が溶融亜鉛めっき浴に浸入するまでの滞留時間を増加させることで、鋼板中の拡散性水素量を減少させることができるため、優れた打抜き性、伸びフランジ性、および曲げ性を得ることができる。こうした効果を得るためには、600℃以下から溶融亜鉛めっき浴に浸入するまでの温度域における滞留時間を15s以上にする。なお、600℃以下まで冷却した冷延板が溶融亜鉛めっき浴に浸入するまでの滞留時間の上限は特に規定しないが、硬質相である焼入れマルテンサイトおよび焼戻しマルテンサイトの面積率を確保する観点から、700s以下とすることが好ましく、より好ましくは500s以下とする。また、600℃以下まで冷却した冷延板が溶融亜鉛めっき浴に浸入するまでの滞留時間は、好ましくは20s以上、より好ましくは25s以上とする。
 冷延板がスナウト内に侵入する直前に通過するロールを収容する区画の雰囲気の水素濃度:上述した第1水素濃度の50%以上95%以下
 本発明において、極めて重要な発明構成要件である。冷延板がスナウト内に侵入する直前に通過するロールを収容する区画の雰囲気の水素濃度を、上述した第1水素濃度の95%以下にすることで、冷延板が上記ロールを通過する際に鋼板中の拡散性水素量が減少するため、優れた打抜き性、伸びフランジ性、および曲げ性を得ることができる。一方、冷延板がスナウト内に侵入する直前に通過するロールを収容する区画の水素濃度が上述した第1水素濃度の50%未満では、冷延板が上記ロールを通過する際に鋼板表層が酸化するため、母材鋼板の表層のMn濃化量に対するSi濃化量の比が増加し、良好なめっき性を実現することが困難になる。したがって、冷延板がスナウト内に侵入する直前に通過するロールを収容する区画の水素濃度を、上述した第1水素濃度の50%以上95%以下にする。冷延板がスナウト内に侵入する直前に通過するロールを収容する区画の水素濃度は、上述した第1水素濃度の好ましくは60%以上、より好ましくは70%以上とする。また、冷延板がスナウト内に侵入する直前に通過するロールを収容する区画の水素濃度は、上述した第1水素濃度の好ましくは93%以下、より好ましくは90%以下とする。
 次いで、スナウトを介して、溶融亜鉛めっき浴へと導かれた冷延板を、溶融亜鉛めっき浴中に浸漬させて、溶融亜鉛めっき処理を施す。この際、溶融亜鉛めっき浴の浴温は、一例においては、440℃以上500℃以下とする。溶融亜鉛めっき浴としては、Al含有量が0.10質量%以上0.23質量%以下であり、残部がZnおよび不可避的不純物からなる組成のものを用いることが好ましい。
 上述した溶融亜鉛めっき処理後に、さらに亜鉛めっき合金化処理を施し、合金化溶融亜鉛めっき層を形成してもよい。合金化処理は、460℃以上600℃以下の温度域で施すことが好ましい。合金化温度が460℃未満では、Zn‐Fe合金化速度が過度に遅くなってしまい、合金化が著しく困難となる。一方、合金化温度が600℃を超えると、未変態オーステナイトがパーライトへと変態し、TSおよびElが低下する場合がある。合金化処理は、より好ましくは470℃以上560℃以下、さらに好ましくは470℃以上530℃以下の温度域で行う。
 溶融亜鉛めっき鋼板(GI)および合金化溶融亜鉛めっき鋼板(GA)のめっき付着量は片面あたり20~80g/m2(両面めっき)が好ましい。めっきの付着量は、溶融亜鉛めっき後にガスワイピング等を行うことにより調節することが可能である。
 上述の通り、亜鉛めっき、あるいはさらに亜鉛めっき合金化処理を施した後、室温まで冷却する。この際の冷却速度は特に規定しないが、TSをより高めるためには、亜鉛めっき処理、あるいはさらに亜鉛めっき合金化処理を施した後、50℃までの平均冷却速度は、5℃/s以上にすることが好ましい。一方、生産技術上の制約から、亜鉛めっき処理、あるいはさらに亜鉛めっき合金化処理を施した後、50℃までの平均冷却速度は、40℃/s以下にすることが好ましい。また、亜鉛めっき処理、あるいはさらに亜鉛めっき合金化処理を施した後、50℃までの平均冷却速度は、より好ましくは7℃/s以上とする。また、亜鉛めっき処理、あるいはさらに亜鉛めっき合金化処理を施した後、50℃までの平均冷却速度は、より好ましくは30℃/s以下とする。
 50℃未満の冷却速度は特に限定されず、任意の方法により所定温度まで冷却することができる。冷却方法としては、ガスジェット冷却、ミスト冷却、水冷、および空冷などを適用することができる。なお、通常、高強度溶融亜鉛めっき鋼板は室温まで冷却された後、取引対象となる。
 上述の通りに、溶融亜鉛めっき処理、あるいはさらに合金化溶融亜鉛めっき処理を施した高強度溶融亜鉛めっき鋼板を、50℃以下まで冷却した後、0.05%以上1.00%以下の伸長率で圧延してもよい。50℃以下まで冷却した後に実施する圧延の伸長率を0.05%以上とすることで、亜鉛めっき層にクラックを導入することができる。亜鉛めっき層にクラックを導入することで、鋼板中の拡散性水素量を低減することができ、その結果、打抜き性および伸びフランジ性をより向上することができる。一方、50℃以下までの冷却後における圧延の伸長率が1.00%を超えると、YSが上昇し、成形時の寸法精度が低下する。よって、50℃以下までの冷却後における圧延の伸長率は、1.00%以下とすることが好ましく、より好ましくは0.70%以下とする。また、50℃以下までの冷却後における圧延の伸長率は、より好ましくは0.10%以上とする。
 50℃以下までの冷却後における圧延は、上述した連続溶融亜鉛めっき装置と連続した装置上で(オンラインで)行ってもよいし、上述した連続溶融亜鉛めっき装置とは不連続な装置上によって(オフラインで)行ってもよい。また、一回の圧延で目的の伸長率を達成してもよいし、複数回の圧延を行い、合計で0.05%以上1.00%以下の伸長率を達成してもよい。なお、ここで記載した圧延とは一般的には調質圧延のことを指すが、調質圧延と同等の伸長率を付与できれば、レベラーによる加工等の方法による圧延であっても構わない。
 上述した、50℃以下までの冷却後の圧延の後、室温以上300℃以下の温度域で保熱してもよい。室温以上300℃以下の温度域で保熱することで、鋼板中の拡散性水素量をさらに低減することができ、その結果、総ボイド数密度を減少し、λを20%以上とすることができる。さらに、R/tも所望の値以下とすることができる。保熱時間は通常3~7日程度であるが、最長で6か月程度保熱してもよい。
 なお、上記した条件以外の製造条件は、常法によることができる。
 表1に示す成分組成を有し、残部がFeおよび不可避的不純物からなる鋼素材を転炉にて溶製し、連続鋳造法にて鋼スラブとした。得られた鋼スラブを1250℃に加熱して、粗圧延した。次いで仕上げ圧延温度900℃で仕上げ圧延を施し、巻き取り温度450℃で巻き取り、熱延板とした。該熱延板に酸洗処理を施した後、冷間圧延を施した。冷間圧延の圧下率は、表2に示す通りにした。冷延後の板厚は、1.2mmとした。
 次いで、圧延後の冷延板に、表2に示す条件で焼鈍処理を施した。次いで、焼鈍後の冷延板に溶融亜鉛めっき処理を施して、50℃以下まで冷却した後、表2に示す条件で圧延を行い、高強度溶融亜鉛めっき鋼板(GI)を得た。一部の高強度溶融亜鉛めっき鋼板については、溶融亜鉛めっき処理後にさらに合金化処理を施した後、50℃以下まで冷却し、表2に示す条件で圧延を行い、高強度合金化溶融亜鉛めっき鋼板(GA)を得た。
 溶融亜鉛めっき浴としては、GIを製造する場合は、Al:0.20質量%を含有し、残部がZnおよび不可避的不純物からなる溶融亜鉛めっき浴を使用した。また、GAを製造する場合は、Al:0.14質量%を含有し、残部がZnおよび不可避的不純物からなる溶融亜鉛めっき浴を使用した。浴温は470℃とした。めっき付着量は、GIを製造する場合は、片面あたり45~72g/m2(両面めっき)程度とし、また、GAを製造する場合は、片面あたり45g/m2(両面めっき)程度とした。GAを製造する場合の合金化処理は、550℃程度で施した。
 また、GIのめっき層の組成は、Fe:0.1~1.0質量%、Al:0.2~1.0質量%を含有し、残部がFeおよび不可避的不純物からなっていた。GAのめっき層の組成は、Fe:7~15質量%、Al:0.1~1.0質量%を含有し、残部がFeおよび不可避的不純物からなっていた。

 以上のようにして得られた高強度溶融亜鉛めっき鋼板および高強度合金化溶融亜鉛めっき鋼板を供試鋼として、以下の試験方法に従い、引張特性、打抜き性、伸びフランジ性、曲げ性およびめっき性を評価した。
 引張試験は、JIS Z 2241に準拠して行った。得られた鋼板より、長手方向が鋼板の圧延方向に対して垂直となるようにJIS5号試験片を採取した。該試験片を用いて、クロスヘッド変位速度Vcが1.67×10-1mm/sの条件で引張試験を行い、YS、TSおよびElを測定した。なお、本発明ではTS:780MPa以上を合格と判断した。また、成形時の寸法精度の指標であるYRが、TS:780MPa級では45%以上75%以下、TS:980MPa級では50%以上80%以下、また、TS:1180MPa級では60%以上90%以下の場合、成形時の寸法精度が良好であると判断した。なお、YRは上述の式(1)に基づき算出した。
 打抜き性は、打抜き後のボイド数により評価した。得られた鋼板より100mm×100mmのサンプルを剪断で採取した。該サンプルにクリアランスを12.5%として直径10mmの穴を打ち抜いた。次いで、該サンプルから、鋼板の圧延方向に平行な板厚断面(L断面)が観察面となり、かつ、打抜き端面を含むように15mmL×10mmWの観察試料を切り出した。次いで、観察面をダイヤモンドペーストで研磨し、その後、1vol.%ナイタールで腐食した。打抜き端面から300μm離れた領域まで、SEMを用いて3000倍の倍率で連続撮影し、得られた組織画像より、打抜き端面から150μm離れた領域内に生成したボイドの総数を数えることで、打抜き後の総ボイド数密度を評価した。また、全てのボイドを、焼入れマルテンサイトおよび焼戻しマルテンサイトの内部で生じたボイドと、軟質相と硬質相の界面で生じたボイドとに分別し、打抜き後の総ボイド数密度に対する、打抜き後の焼入れマルテンサイトおよび焼戻しマルテンサイト内部で生じたボイド数密度の比を算出した。打抜き後の総ボイド数密度が2000/mm2以下、かつ、打抜き後の総ボイド数密度に対する、打抜き後の焼入れマルテンサイトおよび焼戻しマルテンサイト内部で生じるボイド数密度の比が0.85以下の場合を、打抜き性が良好と判断した。
 伸びフランジ性は、穴広げ試験により評価した。穴広げ試験は、JIS Z 2256に準拠して行った。得られた鋼板より、100mm×100mmのサンプルを剪断で採取した。該サンプルに、クリアランスを12.5%として直径10mmの穴を打ち抜いた。内径75mmのダイスを用いて、穴の周囲をしわ押さえ力9ton(88.26kN)で抑えた状態で、頂角60°の円錐ポンチを穴に押し込んで亀裂発生限界における穴直径を測定した。下記の式から、限界穴広げ率:λ(%)を求め、この限界穴広げ率の値から穴広げ性を評価した。
限界穴広げ率:λ(%)={(Df-D0)/D0}×100
 ただし、上式において、Dfは亀裂発生時の穴径(mm)、D0は初期穴径(mm)である。鋼板の強度に関係なく、λの値が20%以上の場合に、伸びフランジ性が良好であると判断した。
 曲げ試験は、JIS Z 2248に準拠して行った。得られた鋼板より、鋼板の圧延方向に対して平行方向が曲げ試験の軸方向となるように、幅が30mm、長さが100mmとする短冊状の試験片を採取した。その後、押込み荷重が100kN、押付け保持時間を5秒とする条件で、曲げ角度を90°としてVブロック法により曲げ試験を行った。なお、本発明では、90°V曲げ試験を行い、曲げ頂点の稜線部を40倍のマイクロスコープ(RH-2000:株式会社ハイロックス製)で観察し、亀裂長さが200μm以上の亀裂が認められなくなった際の曲げ半径を最小曲げ半径(R)とした。Rを板厚(t)で除した値(R/t)が、TS:780MPa級およびTS:980MPa級では3.0以下、また、TS:1180MPa級では4.0以下の場合を、曲げ試験が良好と判断した。
 めっき性は、得られた溶融亜鉛めっき鋼板および合金化溶融亜鉛めっき鋼板のおもて面および裏面について、不めっき欠陥の存在の有無を目視で観察することで評価し、不めっき欠陥が存在しない場合をめっき性に優れると判断した。
 また、前述した方法にしたがって、フェライト、ベイナイト、焼戻しマルテンサイトおよび焼入れマルテンサイトの面積率、残留オーステナイトの体積率、鋼板表層のMn濃化量に対するSi濃化量の比、鋼板中の拡散性水素量を測定した。また、溶融亜鉛めっき層または合金化溶融亜鉛めっき層のクラックの有無を判定した。また、残部組織についても組織観察によって確認した。
 結果を表3に示す。

 表3に示すように、本発明例においては、TSが780MPa以上であり、成形時の寸法精度(YR)、打抜き性、伸びフランジ性(λ)、曲げ性(R/t)およびめっき性のいずれも優れていた。一方、比較例においては、TS、成形時の寸法精度、打抜き性、伸びフランジ性、曲げ性およびめっき性のいずれか一つ以上が劣っていた。
 本発明に係る高強度溶融亜鉛めっき鋼板を、例えば、自動車部品等の構造部材に適用することによって車体軽量化による燃費向上を図ることができる。

Claims (7)

  1.  母材鋼板と、前記母材鋼板表面に形成された溶融亜鉛めっき層と、を備え、引張強さが780MPa以上である、高強度溶融亜鉛めっき鋼板であって、
     前記母材鋼板は、
     質量%で、
    C:0.050%以上0.200%以下、
    Si:0.10%以上0.90%以下、
    Mn:2.00%以上3.50%以下、
    P:0.001%以上0.100%以下、
    S:0.0200%以下、
    Al:1.000%以下、
    N:0.0100%以下、
    Ca:0.0200%以下および
    Cr:0.300%以下、
    を含有するとともに、[%Mn]/[%Si]が2.9以上11.7以下の関係を満たし、残部がFeおよび不可避的不純物からなる成分組成を有し、
     ベイナイトおよびフェライトからなる群から選ばれる1種または2種が面積率の合計で5%以上85%以下、
     焼戻しマルテンサイトの面積率が65%以下、
     焼入れマルテンサイトの面積率が5%以上40%以下および
     残留オーステナイトの体積率が5.0%以下である鋼組織を有し、
     前記母材鋼板の表層のMn濃化量に対するSi濃化量の比が0.7以上1.3以下であり、かつ前記母材鋼板中の拡散性水素量が0.80質量ppm以下である、高強度溶融亜鉛めっき鋼板。
     ただし、[%Mn]および[%Si]はそれぞれMnおよびSiの鋼中含有量(質量%)を示す。

  5.  請求項1または3に記載の成分組成を有する鋼スラブに、熱間圧延を施して熱延板とし、
     次いで、前記熱延板に酸洗を施し、
     次いで、前記熱延板に30%以上の圧下率で冷間圧延を施して冷延板とし、
     次いで、前記冷延板を、焼鈍炉と、該焼鈍炉の下流に位置する溶融亜鉛めっき設備とを有し、前記溶融亜鉛めっき設備が、溶融亜鉛めっき浴と、前記焼鈍炉の鋼帯出側に連結し、先端部が前記溶融亜鉛めっき浴に浸漬されたスナウトとを備える、連続溶融亜鉛めっき装置に供給し、
     まず、前記焼鈍炉内で、前記冷延板を、200℃以上650℃以下の温度域における平均加熱速度を10℃/s以下として、750℃以上900℃以下の最高到達温度まで加熱し、
     次いで、前記焼鈍炉内で前記冷延板が前記最高到達温度となる領域の雰囲気の露点を-40℃以下、当該雰囲気の第1水素濃度を5体積%以上10体積%以下として、前記冷延板を前記最高到達温度にて5s以上100s以下保持し、

     次いで、前記冷延板を前記溶融亜鉛めっき浴中に浸漬させて、溶融亜鉛めっき処理を施した後、50℃以下まで冷却する、高強度溶融亜鉛めっき鋼板の製造方法。
  6.  前記溶融亜鉛めっき処理後に、さらに亜鉛めっき合金化処理を行い、その後、前記50℃以下までの冷却を行う、請求項5に記載の高強度溶融亜鉛めっき鋼板の製造方法。
  7.  前記50℃以下までの冷却後、前記高強度溶融亜鉛めっき鋼板を0.05%以上1.00%以下の伸長率で圧延する、請求項5または6に記載の高強度溶融亜鉛めっき鋼板の製造方法。
