Description
本発明は、アルデヒド分解用触媒、該触媒を用いたアルデヒドの分解方法、並びに、該触媒を含むフィルター、空気清浄機、空調機、建材および容器に関する。
ホルムアルデヒドおよびアセトアルデヒドは、揮発性有機化合物(VOC)の一種である。ホルムアルデヒドは、発がん性および催奇形性を有する有害物質として知られ、建材、家具などから発生するホルムアルデヒドの除去に対する関心が高まっている。また、アセトアルデヒドはタバコ臭の主成分として知られている。
アルデヒドを酸化分解する触媒を用いて、これらのアルデヒドを二酸化炭素と水とに分解除去する方法が知られている。例えば、非特許文献1には、銀を触媒としてホルムアルデヒドを酸化分解する方法が記載されている。しかしながら、かかる触媒は、アルデヒドの分解活性が必ずしも十分とはいえない。

本発明の目的は、上記の課題に鑑みてなされたものであり、アルデヒドを効率よく分解できる触媒を提供することである。また、本発明の目的は、該触媒を用いてアルデヒドを分解する方法、並びに、該触媒を含むフィルター、空気清浄機、空調機、建材および容器を提供することである。
本発明は、以下を提供する。
[1]下記式(I)の条件を満たす担体と、金属銀および銀化合物からなる群から選ばれる少なくとも一種の銀成分とを含む、アルデヒド分解用触媒。

本発明によれば、アルデヒドを効率よく分解できる触媒を提供することができる。また、本発明によれば、該触媒を用いてアルデヒドを分解する方法、並びに、該触媒を含むフィルター、空気清浄機、空調機、建材および容器を提供することができる。
以下、本発明を詳細に説明する。
本発明のアルデヒド分解用触媒は、下記式(I)の条件を満たす担体と、金属銀および銀化合物からなる群から選ばれる少なくとも一種の銀成分とを含む。

担体の全細孔容積V[cm3/g]および比表面積S[m2/g]は、窒素吸着法を原理とする測定装置を用いて測定することができる。
担体の全細孔容積V[cm3/g]および比表面積S[m2/g]から求めたV/Sは、アルデヒドの分解活性の観点から、0.00060~0.0145であり、好ましくは0.00070~0.0140であり、より好ましくは0.00100~0.0120である。
担体としては、例えば、酸化アルミニウム、酸化ジルコニウム、酸化ケイ素、酸化チタンなどの酸化物;シリカアルミナ、シリカチタニアなどの複合酸化物;活性炭が挙げられる。これらの中でも、アルデヒドの分解活性の観点から、酸化チタン、酸化ケイ素または活性炭であることが好ましい。活性炭は可燃性物質であるため、高温域で使用する場合は、酸化チタンまたは酸化ケイ素であることがより好ましい。
担体は、公知の製造方法によって製造することができる。あるいは、市販の担体を使用してもよい。
担体が酸化ケイ素の場合は、例えば、湿式法、乾式法により得ることができる。湿式法としては、例えば、沈殿法、ゲル法が挙げられる。乾式法としては、例えば、燃焼法が挙げられる。湿式法で担体を調製する場合、Na2O・nSiO2の一般式で表される化合物を用いて、硫酸または塩酸で中和することにより、ポリケイ酸の組成を持つシリカゾルを経てヒドロゲルが得られ、ヒドロゲル中の水分を除去することにより酸化ケイ素が得られる。ヒドロゲル中の水分を除去する方法は特に限定されないが、水分を直接蒸発させてもよく、アルコール、ケトンなど比較的低沸点の親水性有機溶媒で水分を置換した後、乾燥、加熱してもよい。アルコール、ケトンなど比較的低沸点の親水性有機溶媒で水分を置換した後、乾燥、加熱すると、細孔容積および細孔径が比較的大きい酸化ケイ素が得られる(触媒調製化学、1989年、112頁、講談社)。
担体が酸化チタンの場合、酸化チタンの製法は特に限定されず、例えば、塩素法や硫酸法により製造することができる。酸化チタンを製造する場合の原料としては、例えば、TiCl4、Ti(SO4)2、TiOSO4、Ti(OiPr)4が挙げられる。硫酸法などの沈殿法で酸化チタンを製造する場合、酸化チタンの比表面積の操作因子として、原料濃度、製造時の温度、pH、反応時間などがある。例えば、原料濃度が高い場合、酸化チタンの比表面積が増加する。酸性条件では酸化チタン粒子の成長が促進され、酸化チタンの比表面積が低下する。反応時間が長い場合、酸化チタンの比表面積が低下する(触媒調製化学、1989年、210頁、講談社)。酸化チタンの結晶形態はルチル結晶形であってもよく、アナターゼ結晶形であってもよい。
担体が活性炭の場合、原料の炭素質物質を加熱することにより炭化し、次いで、賦活して製造することができる。原料の炭素質物質は特に限定されず、例えば、木材、オガクズ、ヤシ殻、パルプ廃液、石炭、石油質、合成樹脂を使用することができる。炭化後の賦活方法は特に限定されないが、例えば、ガス賦活と薬品賦活がよく知られている。ガス賦活としては、例えば、水蒸気、二酸化炭素、空気で高温処理する方法が知られている。ガス賦活過程は二段階で進行すると考えられており、第一段階の加熱過程では炭化物の未組織化部分が選択的に分解消費され、炭素構造内の微細な孔隙が解放されて、内部の表面積が急速に増加する。第二段階のガス化反応過程では、炭化物を構成する炭素結晶体、あるいは微細な孔隙部分を構成する炭素が反応消耗して、孔径の大きな孔隙が複雑に組織的に形成する。この孔隙の形成過程は、炭素の反応消耗率が50%以下の場合でミクロ孔が主体の活性炭となり、炭素の反応消耗率が75%を越えるとマクロ孔が増加する。その中間の炭素の反応消耗率では、ミクロ孔とマクロ孔のいずれもが得られる(新版活性炭、1992年、44頁、講談社)。薬品賦活としては、例えば、塩化亜鉛、リン酸、塩化カルシウム、硫化カリウムの薬品を用いる方法が知られている。一般に薬品による活性化では、活性炭の細孔容積および平均細孔直径が大きくなることが知られている。また、活性炭は、原料や製法によって粉末状、粒状、破砕状、繊維状、ハニカム状など、多彩な形状を持つが、本発明のアルデヒド分解用触媒に用いる担体の形状は、特に制約はない。
担体のV/Sが0.0006≦V/S≦0.0145の範囲とならない場合、以下の工程を経ることにより最適な範囲に調整することができる。
例えば、0.0006>V/Sの場合、担体の焼成温度を上昇させることにより、担体の比表面積を小さくすることができ、担体のV/Sを所定の範囲に調整することができる。あるいは、気孔形成剤を加えて担体を成型し、その後に焼成することにより、担体の全細孔容積を大きくすることができ、担体のV/Sを所定の範囲に調整することができる。気孔形成剤としては、例えば、(メタ)アクリル酸エステル樹脂、酢酸ビニル樹脂、エチレン-ビニルエステル共重合樹脂、酢酸ビニル-(メタ)アクリル酸共重合樹脂、エポキシ樹脂、フェノール樹脂、ポリイミド樹脂、ポリエステル樹脂、フッ素樹脂、ポリカーボネート樹脂、メチルセルロース、エチルセルロース、ポリビニルアルコール、ポリエチレングリコール、ポリアクリルアミド、ポリスチレン、セルロース、硝酸アンモニウムが挙げられる。
また、担体のV/S>0.0145の場合、担体を破砕処理することにより、担体の全細孔容積を小さくする、あるいは担体の比表面積を大きくすることができ、担体のV/Sを所定の範囲に調整することができる。
例えば、0.0006>V/Sの場合、担体の焼成温度を上昇させることにより、担体の比表面積を小さくすることができ、担体のV/Sを所定の範囲に調整することができる。あるいは、気孔形成剤を加えて担体を成型し、その後に焼成することにより、担体の全細孔容積を大きくすることができ、担体のV/Sを所定の範囲に調整することができる。気孔形成剤としては、例えば、(メタ)アクリル酸エステル樹脂、酢酸ビニル樹脂、エチレン-ビニルエステル共重合樹脂、酢酸ビニル-(メタ)アクリル酸共重合樹脂、エポキシ樹脂、フェノール樹脂、ポリイミド樹脂、ポリエステル樹脂、フッ素樹脂、ポリカーボネート樹脂、メチルセルロース、エチルセルロース、ポリビニルアルコール、ポリエチレングリコール、ポリアクリルアミド、ポリスチレン、セルロース、硝酸アンモニウムが挙げられる。
また、担体のV/S>0.0145の場合、担体を破砕処理することにより、担体の全細孔容積を小さくする、あるいは担体の比表面積を大きくすることができ、担体のV/Sを所定の範囲に調整することができる。
本発明のアルデヒド分解用触媒は、金属銀、銀化合物、または、これらの混合物を含む。
金属銀は、粒子状であっても、薄膜状であってもよい。
銀化合物は、特に限定されないが、銀酸化物、銀塩および銀錯体からなる群より選ばれる少なくとも1種であることが好ましい。
銀酸化物は、一般的に知られるいずれの酸化数であってもよく、例えば、AgO、Ag2O、Ag2O3等の酸化物が挙げられる。
銀塩は、例えば、炭酸銀、硝酸銀、硫酸銀、シアン化銀、塩化銀、臭化銀、ヨウ化銀、酢酸銀、安息香酸銀及び乳酸銀等が挙げられ、これらの中でも硝酸銀が好ましい。
銀錯体は、例えば、[Ag(NH3)2]+、[Ag(S2O3)2]3-、アセチルアセトナート銀が挙げられる。
本発明のアルデヒド分解用触媒に含まれる銀成分は、アルデヒドの分解活性の観点から、金属銀および/または銀酸化物を含むことが好ましい。
担体に銀成分を担持する方法としては、例えば、銀成分を含む溶液と担体を接触処理する方法が挙げられ、具体的には、銀成分を含む溶液を担体に含浸させる方法(含浸法)、銀成分を含む溶液に担体を浸漬させて銀成分を吸着させる方法(浸漬法)、イオン交換法が挙げられる。
接触処理の条件として、接触処理の温度は、好ましくは0~100℃であり、より好ましくは0~50℃である。接触処理の圧力は、好ましくは0.1~1MPaであり、より好ましくは大気圧である。接触処理の雰囲気は、空気下や、窒素、ヘリウム、アルゴン、二酸化炭素等の不活性ガス下で行うことができ、水蒸気が含まれていてもよい。
銀成分を含む溶液は、銀成分を含む銀化合物と溶媒を混合して調製することができる。
溶媒としては、例えば、水、アルコールが挙げられる。これらの中でも、水が好ましい。水に不純物が多く含まれる場合、かかる不純物が触媒に付着して、触媒の活性を低下させる恐れがあるため、水は、蒸留水、イオン交換水、超純水などの純度の高い水が好ましい。
銀化合物は、特に限定されないが、例えば、Ag2F、AgF、AgF2、AgF3等のフッ化物;AgCl、AgBr、AgI等のハロゲン化物;硝酸銀、酢酸銀、炭酸銀、硫酸銀等の銀塩;[Ag(NH3)2]+、[Ag(S2O3)2]3-、アセチルアセトナート銀等の銀錯体が挙げられる。銀化合物は、水に対する溶解性および化合物の安定性の観点から、硝酸銀が好ましい。
担体に銀成分を担持した後、液相中で銀化合物の還元処理を施してもよい。用いられる還元剤としては、例えば、水素、一酸化炭素、炭化水素等の還元性ガス、アルコール類、アルデヒド類、水素化ホウ素化合物、ヒドラジンが挙げられる。液相中で銀化合物を還元処理する際に使用される溶媒としては、水が好ましい。
担体に銀成分を担持した後、乾燥し、次いで、焼成するのが好ましい。
乾燥は、従来公知の方法を採用することができ、乾燥温度は、好ましくは室温から100℃であり、乾燥圧力は、好ましくは0.001~1MPaであり、より好ましくは大気圧である。乾燥雰囲気は、空気下や、窒素、ヘリウム、アルゴン、二酸化炭素等の不活性ガス下で行うことができ、水蒸気が含まれていてもよい。
焼成は、不活性ガス雰囲気下、酸化性ガス雰囲気下または還元性ガス雰囲気下で行うことができ、これらのガス雰囲気下を組み合わせて多段階で行ってもよい。
不活性ガスとしては、例えば、窒素、二酸化炭素、ヘリウム、アルゴンが挙げられ、窒素または二酸化炭素が好ましい。必要に応じて、不活性ガスを水蒸気で希釈してもよい。また、不活性ガス雰囲気下での焼成温度は、100~1000℃が好ましく、200~600℃がより好ましく、300~500℃が更に好ましい。
酸化性ガスとは、酸化性物質を含むガスである。酸化性物質としては、例えば、酸素含有ガスが挙げられ、酸素源としては、空気や純酸素を用いることが好ましく、空気を用いることがより好ましい。必要に応じて、酸化性ガスを不活性ガスまたは水蒸気で希釈してもよい。酸化性ガス中の酸素濃度は、1~100容量%が好ましい。酸化性ガス雰囲気下での焼成温度は、100~1000℃が好ましく、300~600℃がより好ましく、300~500℃が更に好ましく、380~420℃が更により好ましい。銀成分を担持した担体を酸化性ガス雰囲気下で焼成することにより、担持された銀成分は、銀酸化物または金属銀に変換される。
還元性ガスとは、還元性物質を含むガスである。還元性ガスとしては、例えば、水素含有ガス、一酸化炭素含有ガス、炭化水素含有ガスが挙げられ、水素含有ガスまたは一酸化炭素含有ガスが好ましい。還元性ガス中の還元性物質の濃度は、1~30容量%が好ましく、例えば、不活性ガスや水蒸気で濃度を調整することができる。還元ガス雰囲気下での焼成温度は、0~1000℃が好ましく、20~600℃がより好ましく、40~300℃が更に好ましい。銀成分を担持した担体を還元性ガス雰囲気下で焼成することにより、担持された銀成分は、金属銀に変換される。
本発明のアルデヒド分解用触媒における銀(銀原子)の含有量(以下、「銀の含有量」ともいう。)は、好ましくは0.1~5重量%であり、より好ましくは0.5~3重量%であり、さらに好ましくは1~2重量%であり、銀の含有量がこれらの範囲内になるように、担体に銀成分を担持する際の銀成分と担体との使用割合が適宜調整される。担体に担持された銀成分が少なすぎる場合、触媒活性が十分でないことがある。一方、担体に担持された銀成分が多すぎる場合、銀成分が凝集し、銀原子当たりの触媒活性が低下することがある。
なお、銀の含有量は、公知のICP発光法や原子吸光法などにより測定することができる。

本発明のアルデヒドの分解用触媒は、アルデヒドの分解活性を向上させる観点から、アルカリ金属をさらに含有することが好ましい。
アルカリ金属としては、例えば、リチウム、ナトリウム、カリウム、ルビジウムおよびセシウムが挙げられ、これらの中でも、ナトリウムまたはカリウムが好ましい。
本発明のアルデヒド分解用触媒におけるアルカリ金属の含有量(以下、「アルカリ金属の含有量」ともいう。)は、好ましくは0.1~5重量%であり、より好ましくは0.2~3重量%であり、さらに好ましくは0.3~1重量%であり、アルカリ金属の含有量がこれらの範囲内になるように、担体にアルカリ金属成分を担持する際のアルカリ金属成分と担体との使用割合が適宜調整される。担体に担持されたアルカリ金属成分が少なすぎる場合、触媒活性が十分でないことがある。一方、担体に担持されたアルカリ金属成分が多すぎる場合、触媒活性が低下することがある。
アルデヒド分解用触媒にアルカリ金属成分を含有させる方法としては、例えば、銀成分を含む溶液と担体を接触処理する方法が挙げられ、具体的には、銀成分を含む溶液にアルカリ金属塩を含有させる方法が挙げられる。
アルカリ金属塩は特に限定されないが、例えば、酢酸塩、プロピオン酸塩、炭酸塩、炭酸水素塩、硝酸塩および水酸化物が挙げられる。
アルカリ金属の含有量は、公知のICP発光法や原子吸光法などにより測定することができる。
本発明における触媒は、下記式(II)の条件を満たすことが好ましい。

H/Wは、10≦H/W≦5000であることが好ましく、10≦H/W≦500であることがより好ましい。H/Wが小さすぎる場合、金属銀または銀化合物が担体上で極度に安定化され、触媒活性が十分でないことがある。一方、H/Wが大きすぎる場合、触媒表面に露出する金属銀または銀化合物が少なくなり、銀原子当たりの触媒活性が低下することがある。ここで、半値幅とは、最も高い強度の回折ピークにおいて、該回折ピークの強度の半分の強度における該回折ピークの2θの幅を意味する。
<アルデヒドの分解方法>
本発明のアルデヒドの分解方法は、本発明のアルデヒド分解用触媒と、アルデヒドと、酸素を含むガスとを接触させる工程(以下、「接触工程」ともいう。)を含む。
本発明のアルデヒドの分解方法は、本発明のアルデヒド分解用触媒と、アルデヒドと、酸素を含むガスとを接触させる工程(以下、「接触工程」ともいう。)を含む。
アルデヒドとしては、例えば、ホルムアルデヒド、アセトアルデヒド、プロピオンアルデヒドが挙げられる。アルデヒドを含有するガスは、アルデヒドを1種含んでもよく、2種以上含んでもよい。アルデヒドとしては、ホルムアルデヒドおよび/またはアセトアルデヒドが好ましい。
接触工程において、アルデヒド分解用触媒の温度(アルデヒド分解用触媒の使用温度)は、0℃~100℃が好ましく、5℃~80℃がより好ましい。本発明のアルデヒド分解用触媒は、100℃より高い温度でも使用することができるが、100℃以下の温度でも使用できるため、空気清浄機や空調機等に搭載するのに有利になる。
接触工程における酸素の濃度は、好ましくは0.1~30体積%であり、より好ましくは5~25体積%である。酸素を含有するガスとして、空気を用いることができる。
接触工程におけるアルデヒドの濃度は特に限定されないが、好ましくは0.05~300ppmであり、より好ましくは0.05~100ppmであり、さらに好ましくは0.05~50ppmである。接触工程は、酸素が、アルデヒドの酸化分解反応に必要な理論量より多い雰囲気で実施されることが好ましい。
アルデヒドを含有するガスは、不活性ガスおよび他の成分を含んでいてもよい。不活性ガスとしては、例えば、窒素、二酸化炭素、ヘリウム、アルゴンが挙げられる。他の成分としては、例えば、水、一酸化炭素、アンモニア、脂肪酸、硫黄化合物、窒素酸化物が挙げられる。不活性ガスおよび他の成分は、それぞれ、1種のみ含んでもよく、2種以上含んでもよい。
不活性ガスが二酸化炭素である場合、アルデヒドを含有するガス中の二酸化炭素の濃度は特に限定されないが、好ましくは5000ppm以下であり、より好ましくは2000ppm以下であり、さらに好ましくは500ppm以下である。二酸化炭素の濃度が5000ppm以下の場合、平衡反応の観点から、良好な分解活性を得ることができる。
アルデヒドを含有するガスが水を含む場合、水の濃度は、好ましくは0.0001~10体積%であり、より好ましくは0.0001~8体積%であり、さらに好ましくは0.0001~5体積%である。水の濃度が10体積%以下の場合、平衡反応の観点から、良好な分解活性を得ることができる。
アルデヒドを含有するガスが、水、一酸化炭素、アンモニア、脂肪酸、硫黄化合物、窒素酸化物などを含む場合、アルデヒドを含有するガスから、これらの成分を除去、あるいはこれらの成分の含有量を低減させてから、アルデヒド分解用触媒と接触させてもよい。アルデヒドを含有するガスから、水、一酸化炭素、アンモニア、脂肪酸、硫黄化合物、窒素酸化物などを除去、あるいはこれらの成分の含有量を低減させてから、アルデヒド分解用触媒と接触させることにより、これらの成分による触媒の被毒を抑制し、アルデヒド分解用触媒を長期間使用できることがある。
接触工程における、アルデヒド分解用触媒と、アルデヒドと、酸素を含むガスとの接触方法は特に限定されないが、例えば、アルデヒド分解用触媒を収容した容器にアルデヒドと酸素を含むガスを流通形式で接触させてもよく、アルデヒドと酸素を含むガス中に触媒を静置してもよい。
本発明のアルデヒド分解用触媒の形状は特に限定されないが、例えば、球形粒状、円柱形ペレット状、押出形状、リング形状、ハニカム状、あるいは、成型後に粉砕分級した適度の大きさの顆粒および/または粉末状が挙げられる。アルデヒド分解用触媒の直径は、5mm以下が好ましい。アルデヒド分解用触媒の直径が5mm以下の場合、高い分解性能が得られる。アルデヒド分解用触媒の直径の下限は特に制限はない。なお、触媒の直径とは、球形粒状では球の直径、円柱形ペレット状では円形断面の直径、その他の形状では断面の最大直径を意味する。
上記流通形式でアルデヒドを分解する場合、標準状態(0℃、0.1MPa)での触媒充填層の空塔基準のガス供給量(空間速度)は、好ましくは10~10,000,000/hであり、より好ましくは100~5,000,000/hであり、さらに好ましくは1,000~1,000,000/hである。空間速度が10以上の場合、ホルムアルデヒドおよび/またはアセトアルデヒドの時間当たりの反応効率が良くなる。空間速度が10,000,000/h以下の場合、アルデヒド分解用触媒への負荷が低減され、アルデヒド分解用触媒の寿命が長くなる。触媒充填層の空塔基準のガス線速度は、好ましくは0.1~10m/sであり、より好ましくは0.5~5m/sである。触媒充填層の反応圧力は、好ましくは0.1~5MPaであり、より好ましくは0.1~1MPaである。
<アルデヒドを分解するためのフィルター、空気清浄機、空調機、建材および容器>
本発明のアルデヒド分解用触媒をフィルターに加工して使用することができる。本発明のアルデヒド分解用触媒をフィルターに加工する場合、この技術分野での公知技術を用いて行うことができる。

フィルターの材料は特に限定されず、例えば、珪藻土、活性炭、ゼオライト、紙、樹脂、金属、ガラス、セラミックが挙げられる。
フィルターの構造は特に限定されず、例えば、ハニカム、濾紙、不織布、布等のフィルター材に触媒を含有させたものでよく、濾紙、不織布、布などの通気性を有する材で構成される空間にアルデヒド分解用触媒が充填された構造であってもよい。また、このような方法でアルデヒド分解用触媒を充填する場合、アルデヒド分解用触媒の直径としては5mm以下が好ましい。アルデヒド分解用触媒の直径が5mm以下の場合、高い分解性能が得られる。アルデヒド分解用触媒の直径の下限は特に制限はない。なお、ここでいう触媒の直径とは、球形粒状では球の直径、円柱形ペレット状では円形断面の直径、その他の形状では断面の最大直径を意味する。
フィルター材にアルデヒド分解用触媒を含有させる方法は特に限定されないが、例えば、フィルターを製造する際の原料にアルデヒド分解用触媒を混合してもよいし、アルデヒド分解用触媒を含むスラリーを、フィルター材にディップコーティング、塗布、スプレー散布などの方法で担持してもよい。アルデヒド分解用触媒を含むスラリーを得る場合、溶媒は特に限定されず、例えば、水、アルコールが用いられる。アルデヒド分解用触媒を含むスラリーを、フィルター材にディップコーティング、塗布、スプレー散布した後、乾燥させることが好ましい。乾燥温度は、好ましくは0~200℃であり、より好ましくは20℃~150℃である。乾燥後、フィルターを焼成してもよい。焼成温度は、好ましくは150~400℃であり、より好ましくは200~300℃である。乾燥および焼成する際の雰囲気は特に制限されないが、例えば、空気雰囲気、不活性ガス雰囲気下で行われる。
フィルター材にアルデヒド分解用触媒を含有させる際、公知のバインダーを使用してもよい。バインダーの材料および使用方法は、本発明のアルデヒド分解用触媒とホルムアルデヒドおよび/またはアセトアルデヒドとの接触を阻害しない限り、特に制限されない。バインダーの材料として、例えば、無機バインダー、有機バインダーが挙げられる。無機バインダーとしては、例えば、シリカ粒子、アルミナ粒子、チタニア粒子などの酸化物、これらの酸化物のゾル、アルギン酸ナトリウム、硝酸アンモニウムが挙げられる。
有機バインダーは、特に限定されるものではないが、例えば、(メタ)アクリル酸エステル樹脂、酢酸ビニル樹脂、エチレン-ビニルエステル共重合樹脂、酢酸ビニル-(メタ)アクリル酸共重合樹脂、エポキシ樹脂、フェノール樹脂、ポリイミド樹脂、ポリエステル樹脂、フッ素樹脂、及びポリカーボネート樹脂、メチルセルロース、エチルセルロース、ポリビニルアルコール、ポリエチレングリコール、ポリアクリルアミドからなる群より選ばれる一種以上の有機高分子がより好ましい。
本発明のアルデヒド分解用触媒を含むフィルターは、好ましくは0~100℃で、アルデヒドを分解するために使用できる。使用形態としては、例えば、袋、容器、建材、空気清浄機、空調機、自動車の内装材が挙げられる。
本発明のアルデヒド分解用触媒を含むフィルターを、空気清浄機や空調機に使用する場合、公知のアルデヒドの吸着材と併用することができる。アルデヒドの吸着材と、本発明のアルデヒド分解用触媒とを併用したフィルターは、吸着材のアルデヒド吸着性能が低下して使用できなくなるまでの期間を長く維持することができる。吸着材の種類は特に限定されないが、例えば、活性炭、シリカゲル、珪藻土、ゼオライトを使用することができ、これらの中でも、活性炭が好ましい。
本発明のアルデヒド分解用触媒を、袋、容器、建材、空気清浄機、空調機、自動車の内装材などの物品に備える場合、ホルムアルデヒド、アセトアルデヒド、水、一酸化炭素、アンモニア、脂肪酸、硫黄化合物、窒素酸化物などの成分を吸着する目的で、本発明のアルデヒド分解用触媒と吸着材とを組み合わせて使用してもよい。組み合わせの方式は特に限定されず、アルデヒド分解用触媒と吸着材とを物理混合して使用してもよいし、吸着材にアルデヒド分解用触媒を担持して使用してもよいし、アルデヒド分解用触媒と吸着材を分離して使用してもよい。
本発明のアルデヒド分解用触媒と吸着材とを組み合わせて使用する場合、アルデヒド分解用触媒と吸着材とをそれぞれ異なる温度で使用してもよい。
アルデヒド分解用触媒と吸着材とを分離して直列に配置し、アルデヒド含有ガスを流通させて使用する場合、吸着材は、アルデヒド分解用触媒の上流に位置してもよいし、下流に位置してもよい。吸着材がアルデヒド分解用触媒の上流に位置する場合、吸着材に一定量のアルデヒドを吸着させた後、吸着材を加熱することによりアルデヒドを脱着させる方式が好ましい。この方式によれば、より高い濃度のアルデヒド含有ガスをアルデヒド分解用触媒に流通させることができ、効率的にアルデヒドを分解することができる。
本発明のアルデヒド分解用触媒を含むフィルターを、アルデヒドを分解する目的で空気清浄機や空調機に使用する場合、標準状態(0℃、0.1MPa)でのフィルター体積あたりのガス供給量(空間速度)は、好ましくは10~1,000,000/hであり、より好ましくは100~500,000/hであり、さらに好ましくは1,000~100,000/hである。空間速度が10以上の場合、ホルムアルデヒドおよび/またはアセトアルデヒドの時間当たりの反応効率が良くなる。空間速度が10,000,000/h以下の場合、フィルターへの負荷が低減され、アルデヒド分解用触媒の寿命が長くなる。フィルター部の空塔基準のガス線速度は、好ましくは0.1~10m/sであり、より好ましくは0.5~5m/sである。フィルター内の反応圧力は、好ましくは0.1~5MPaであり、より好ましくは0.1~1MPaである。
担体の比表面積(S)は、窒素吸着法を用いたBET多点法で測定した。BELSORP-mini(日本ベル株式会社製)を用いて、吸着温度77Kで、担体のBET窒素吸着等温線を測定した。そして、担体の比表面積(S)は、測定されたBET窒素吸着等温線における相対圧0.005~0.3の領域で、BET多点法を用いて算出した。
担体の全細孔容積(V)は、測定されたBET窒素吸着等温線における相対圧0.96のときの値から算出した。
担体の全細孔容積(V)[cm3/g]を、担体の比表面積(S)[m2/g]で除し、担体のV/Sを算出した。算出した担体の比表面積(S)、全細孔容積(V)およびV/Sを表1に示す。
担体の全細孔容積(V)は、測定されたBET窒素吸着等温線における相対圧0.96のときの値から算出した。

比表面積(S)が312m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.00321である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-10、1.7~4.0mmφ)5.0gに、市販の硝酸銀(AgNO3、0.394g)の水溶液を含浸させた後、乾燥した。得られた乾燥物を、空気中、400℃で2時間焼成することにより、触媒(1)を得た。触媒(1)の銀の含有量は5重量%であった。触媒(1)のX線回折パターンから、回折角が33.8°の位置に最も高い強度の回折ピークが確認され、H=49、W=0.917、H/W=53であった。
触媒(1)を用いて、ホルムアルデヒドの分解反応を固定床流通式反応器により行った。触媒1gをガラス製管型反応器(内径12mm、温度測定用鞘管外径3mm)に充填した。酸素および窒素の混合ガス(窒素80体積%、酸素20体積%)の水分含有率を1.6体積%に調湿した後、パーミエーター(ガステック社製の校正ガス調整装置PD-1B-2)に200ml/minの速度で通気させて反応用ガスを調製した。ホルムアルデヒド発生源として、市販のパラホルムアルデヒドをディフュージョンチューブ(ガステック社製のD-30)に規定量加え、50℃に保温した状態で反応用ガスを使用した。反応用ガスのホルムアルデヒドの濃度は38ppmであった。なお、反応用ガス中のホルムアルデヒド濃度はガス検知管(ガステック社製、検知管91、91L、91LL、81)で測定した。調製した反応用ガスの全量を、触媒を充填した反応器に流通させ、触媒層の平均温度が60℃となるように加熱して反応を行った。反応開始から6時間経過時の出口ガスをサンプリングし、出口ガス中の二酸化炭素の濃度をTCD検出器を備えるガスクロマトグラフィー(島津製作所製、GC-2014)で測定した。反応用ガス中のホルムアルデヒド濃度と、出口ガス中の二酸化炭素濃度とから、二酸化炭素の収率を算出したところ、89%であった。
比表面積(S)が312m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.00321である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-10、1.7~4.0mmφ)5.0gに、市販の硝酸銀(AgNO3、0.394g)の水溶液を含浸させた後、乾燥した。得られた乾燥物を、空気中、400℃で2時間焼成することにより、触媒(1)を得た。触媒(1)の銀の含有量は5重量%であった。触媒(1)のX線回折パターンから、回折角が33.8°の位置に最も高い強度の回折ピークが確認され、H=49、W=0.917、H/W=53であった。

<実施例2>
担体を、比表面積(S)が114m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.00877である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-30、1.7~4.0mmφ)に変更した以外は、実施例1と同様にして、触媒(2)を得た。触媒(2)の銀の含有量は5重量%であった。触媒(2)のX線回折パターンから、回折角が33.0°の位置に最も高い強度の回折ピークが確認され、H=59、W=1.151、H/W=51であった。
触媒(2)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が114m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.00877である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-30、1.7~4.0mmφ)に変更した以外は、実施例1と同様にして、触媒(2)を得た。触媒(2)の銀の含有量は5重量%であった。触媒(2)のX線回折パターンから、回折角が33.0°の位置に最も高い強度の回折ピークが確認され、H=59、W=1.151、H/W=51であった。
触媒(2)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<実施例3>
担体を、比表面積(S)が73m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.01370である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-50、1.7~4.0mmφ)に変更した以外は、実施例1と同様にして、触媒(3)を得た。触媒(3)の銀の含有量は5重量%であった。触媒(3)のX線回折パターンから、回折角が33.3°の位置に最も高い強度の回折ピークが確認され、H=70、W=0.932、H/W=75であった。
触媒(3)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が73m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.01370である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-50、1.7~4.0mmφ)に変更した以外は、実施例1と同様にして、触媒(3)を得た。触媒(3)の銀の含有量は5重量%であった。触媒(3)のX線回折パターンから、回折角が33.3°の位置に最も高い強度の回折ピークが確認され、H=70、W=0.932、H/W=75であった。
触媒(3)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<実施例4>
担体を、比表面積(S)が1200m2/g、全細孔容積(V)が0.86cm3/g、V/S=0.00072である活性炭(富士フイルム和光純薬株式会社製の活性炭、顆粒状 3mmφ)に変更した以外は、実施例1と同様にして、触媒(4)を得た。触媒(4)の銀の含有量は5重量%であった。触媒(4)のX線回折パターンから、回折角が38.0°の位置に最も高い強度の回折ピークが確認され、H=2322、W=0.262、H/W=8863であった。
触媒(4)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が1200m2/g、全細孔容積(V)が0.86cm3/g、V/S=0.00072である活性炭(富士フイルム和光純薬株式会社製の活性炭、顆粒状 3mmφ)に変更した以外は、実施例1と同様にして、触媒(4)を得た。触媒(4)の銀の含有量は5重量%であった。触媒(4)のX線回折パターンから、回折角が38.0°の位置に最も高い強度の回折ピークが確認され、H=2322、W=0.262、H/W=8863であった。
触媒(4)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<実施例5>
酸化チタン粉末〔昭和タイタニウム(株)製のF-1R、ルチル型酸化チタン比率93%〕100質量部と、有機バインダー2質量部〔ユケン工業(株)製のYB-152A〕とを混合した。得られた混合物に、純水29質量部と、酸化チタンゾル〔堺化学(株)製のCSB、酸化チタン含有量40%〕12.5質量部とを加えて混練した。得られた混合物を3.0mmφのヌードル状に押出し、60℃で2時間乾燥した後、長さ3~5mm程度に破砕した。得られた成形体を、空気中で室温から600℃まで1.7時間かけて昇温した後、600℃で3時間保持して焼成することにより、白色の酸化チタン担体20.0g〔ルチル型酸化チタン比率90%以上〕を得た。得られた担体の比表面積(S)は16m2/g、全細孔容積(V)は0.23cm3/g、V/S=0.01438であった。
担体を、前記酸化チタン担体(粒子径3mm)に変更した以外は、実施例1と同様にして、触媒(5)を得た。触媒(5)の銀の含有量は5重量%であった。触媒(5)のX線回折パターンから、回折角が38.1°の位置に最も高い強度の回折ピークが確認され、H=27、W=0.643、H/W=42であった。
触媒(5)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
酸化チタン粉末〔昭和タイタニウム(株)製のF-1R、ルチル型酸化チタン比率93%〕100質量部と、有機バインダー2質量部〔ユケン工業(株)製のYB-152A〕とを混合した。得られた混合物に、純水29質量部と、酸化チタンゾル〔堺化学(株)製のCSB、酸化チタン含有量40%〕12.5質量部とを加えて混練した。得られた混合物を3.0mmφのヌードル状に押出し、60℃で2時間乾燥した後、長さ3~5mm程度に破砕した。得られた成形体を、空気中で室温から600℃まで1.7時間かけて昇温した後、600℃で3時間保持して焼成することにより、白色の酸化チタン担体20.0g〔ルチル型酸化チタン比率90%以上〕を得た。得られた担体の比表面積(S)は16m2/g、全細孔容積(V)は0.23cm3/g、V/S=0.01438であった。
担体を、前記酸化チタン担体(粒子径3mm)に変更した以外は、実施例1と同様にして、触媒(5)を得た。触媒(5)の銀の含有量は5重量%であった。触媒(5)のX線回折パターンから、回折角が38.1°の位置に最も高い強度の回折ピークが確認され、H=27、W=0.643、H/W=42であった。
触媒(5)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<実施例6>
触媒層の平均温度が40℃となるように加熱したこと以外は、実施例1と同様にして、ホルムアルデヒドの分解反応を行った。二酸化炭素の収率を表1に示す。

<実施例8>
硝酸銀0.118gを用いた以外は、実施例1と同様にして、触媒(6)を得た。触媒(6)の銀の含有量は1.5重量%であった。
触媒(6)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。

担体を、比表面積(S)が60m2/g、全細孔容積(V)が0.31cm3/g、V/S=0.00517である酸化チタン(堺化学工業株式会社製のアナターゼ型球状酸化チタン、CS-300S-12、1~2mmφ)に変更した以外は、実施例1と同様にして、触媒(9)を得た。触媒(9)の銀の含有量は5重量%であった。
触媒(9)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が60m2/g、全細孔容積(V)が0.31cm3/g、V/S=0.00517である酸化チタン(堺化学工業株式会社製のアナターゼ型球状酸化チタン、CS-300S-12、1~2mmφ)に変更した以外は、実施例1と同様にして、触媒(9)を得た。触媒(9)の銀の含有量は5重量%であった。
触媒(9)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<実施例10>
担体を、比表面積(S)が400m2/g、全細孔容積(V)が0.48cm3/g、V/S=0.00120である55μmφの球状シリカライト-1に変更した以外は、実施例1と同様にして、触媒(10)を得た。触媒(10)の銀の含有量は5重量%であった。
触媒(10)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が400m2/g、全細孔容積(V)が0.48cm3/g、V/S=0.00120である55μmφの球状シリカライト-1に変更した以外は、実施例1と同様にして、触媒(10)を得た。触媒(10)の銀の含有量は5重量%であった。
触媒(10)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<実施例11>
比表面積(S)が312m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.00321である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-10、1.7~4.0mmφ)5.0gに、市販の硝酸銀(AgNO3、0.394g)と硝酸カリウム(KNO3、0.065g)との水溶液を含浸させた後、乾燥した。得られた乾燥物を、空気中、400℃で2時間焼成することにより、触媒(11)を得た。触媒(11)の銀の含有量は5重量%であり、カリウムの含有量は0.5重量%であった。触媒(11)のX線回折パターンから、回折角が33.8°の位置に最も高い強度の回折ピークが確認され、H=49、W=0.917、H/W=53であった。
触媒(11)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
比表面積(S)が312m2/g、全細孔容積(V)が1.00cm3/g、V/S=0.00321である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-10、1.7~4.0mmφ)5.0gに、市販の硝酸銀(AgNO3、0.394g)と硝酸カリウム(KNO3、0.065g)との水溶液を含浸させた後、乾燥した。得られた乾燥物を、空気中、400℃で2時間焼成することにより、触媒(11)を得た。触媒(11)の銀の含有量は5重量%であり、カリウムの含有量は0.5重量%であった。触媒(11)のX線回折パターンから、回折角が33.8°の位置に最も高い強度の回折ピークが確認され、H=49、W=0.917、H/W=53であった。
触媒(11)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<比較例1>
担体を、比表面積(S)が32m2/g、全細孔容積(V)が0.48cm3/g、V/S=0.01503である酸化アルミニウム(住友化学株式会社製のNS-24A、2~4mmφ)に変更した以外は、実施例1と同様にして、触媒(7)を得た。触媒(7)の銀の含有量は5重量%であった。触媒(7)のX線回折パターンから、回折角が38.1°の位置に最も高い強度の回折ピークが確認され、H=2595、W=0.288、H/W=9010であった。
触媒(7)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が32m2/g、全細孔容積(V)が0.48cm3/g、V/S=0.01503である酸化アルミニウム(住友化学株式会社製のNS-24A、2~4mmφ)に変更した以外は、実施例1と同様にして、触媒(7)を得た。触媒(7)の銀の含有量は5重量%であった。触媒(7)のX線回折パターンから、回折角が38.1°の位置に最も高い強度の回折ピークが確認され、H=2595、W=0.288、H/W=9010であった。
触媒(7)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
<比較例2>
担体を、比表面積(S)が581m2/g、全細孔容積(V)が0.30cm3/g、V/S=0.00052である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-3、1.7~4.0mmφ)に変更した以外は、実施例1と同様にして、触媒(8)を得た。触媒(8)の銀の含有量は5重量%であった。触媒(8)のX線回折パターンから、回折角が33.5±1°と38.1±1°の範囲にある回折ピークは確認されなかった。
触媒(8)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
担体を、比表面積(S)が581m2/g、全細孔容積(V)が0.30cm3/g、V/S=0.00052である酸化ケイ素(富士シリシア化学株式会社製の球状酸化ケイ素、CARiACT Q-3、1.7~4.0mmφ)に変更した以外は、実施例1と同様にして、触媒(8)を得た。触媒(8)の銀の含有量は5重量%であった。触媒(8)のX線回折パターンから、回折角が33.5±1°と38.1±1°の範囲にある回折ピークは確認されなかった。
触媒(8)を用いて、ホルムアルデヒドの分解反応を実施例1と同様に行った。二酸化炭素の収率を表1に示す。
二酸化炭素の収率は、アルデヒドの分解率とほぼ同義である。上記の結果から、本実施例のアルデヒド分解用触媒は、アルデヒドを効率よく分解できることが理解できる。また、本実施例のアルデヒドの分解方法は、アルデヒドを効率よく分解できる方法であることが理解できる。
本発明によれば、アルデヒドを効率よく分解できる触媒を提供することができる。また、本発明によれば、該触媒を用いてアルデヒドを分解する方法、並びに、該触媒を含むフィルター、空気清浄機、空調機、建材および容器を提供することができる。
Claims (13)
- 下記式(I)の条件を満たす担体と、金属銀および銀化合物からなる群から選ばれる少なくとも一種の銀成分とを含む、アルデヒド分解用触媒。
0.0006≦V/S≦0.0145 (I)
(式中、Vは前記担体の全細孔容積[cm3/g]を表し、Sは前記担体の比表面積[m2/g]を表す。) - 前記銀化合物が、銀酸化物、銀塩および銀錯体からなる群より選ばれる少なくとも一種の化合物である、請求項1に記載のアルデヒド分解用触媒。
- 下記式(II)の条件を満たす、請求項1または2に記載のアルデヒド分解用触媒。
10≦H/W≦9000 (II)
(式中、HはX線回折法により得られる前記触媒の回折ピークのうち回折角が33.5±1°と38.1±1°の範囲にある最も高い強度の回折ピークの高さを表し、Wは該最も高い強度の回折ピークの半値幅を表す。) - 前記担体が、酸化チタン、酸化ケイ素または活性炭である、請求項1から3のいずれか一項に記載のアルデヒド分解用触媒。
- 前記担体の質量に対する銀の含有量が0.1~5質量%である、請求項1から4のいずれか一項に記載のアルデヒド分解用触媒。
- アルカリ金属をさらに含有し、前記担体の質量に対するアルカリ金属の含有量が0.1~5質量%である、請求項1から5のいずれか一項に記載のアルデヒド分解用触媒。
- 請求項1から6のいずれか一項に記載のアルデヒド分解用触媒と、ホルムアルデヒドおよび/またはアセトアルデヒドと、酸素を含むガスとを接触させる工程を含む、アルデヒドの分解方法。
- 前記アルデヒド分解用触媒の温度が0℃~100℃である、請求項7に記載のアルデヒドの分解方法。
- 請求項1から6のいずれか一項に記載のアルデヒド分解用触媒を含むフィルター。
- 請求項9に記載のフィルターを含む空気清浄機。
- 請求項9に記載のフィルターを含む空調機。
- 請求項1から6のいずれか一項に記載のアルデヒド分解用触媒を含む建材。
- 請求項1から6のいずれか一項に記載のアルデヒド分解用触媒を含む容器。
