Description
本発明は、磁石を備えるモータおよびモータ群、ならびにそのような磁石を備える駆動装置に関する。
電気エネルギーを機械的運動エネルギーに変換するモータ(電動機)は、工作機械、車両、および航空機等の分野において、幅広く用いられている。そのようなモータは、永久磁石を備えており、該永久磁石としては、例えば、磁化容易軸が平行に揃えられたパラレル配向の方形磁石や、極異方性リング磁石などが使用されている。
しかしながら、現在のモータには、コギングトルクと呼ばれる、電機子と回転子との磁気的吸引力が回転角度に対して脈動する現象が生じることが知られている。このようなコギングトルクは、モータの振動や騒音を発生させる原因となるため、できる限り低減させることが望まれている。
例えば、特許文献1には、コギングトルクを抑制するため、磁化方向を特定の方向に制御した極異方性リング磁石を用いることが提案されている。
これまで、コギングトルクを抑制するため、各種永久磁石が提案されている。
しかしながら、従来の永久磁石を備えるモータにおいても、コギングトルクの抑制効果は十分であるとは言い難く、コギングトルクをさらに抑制することが可能な方策が依然として求められている。
本発明は、このような背景に鑑みなされたものであり、本発明では、コギングトルクをよりいっそう抑制することが可能なモータ、およびモータ群を提供することを目的とする。また、本発明では、そのようなモータまたはモータ群を備える駆動装置を提供することを目的とする。

本発明では、コギングトルクをよりいっそう抑制することが可能なモータ、およびモータ群を提供することが可能となる。また、本発明では、そのようなモータまたはモータ群を備える駆動装置を提供することが可能となる。
以下、図面を参照して、本発明の一実施形態について説明する。
以下の記載において、磁石の「第1の主面」とは、「最大」のピーク値を有する表面磁束密度が得られる磁石の面を意味する。また、磁石の「第2の主面」とは、第1の主面の反対側に位置する面を意味する。さらに、磁石の「厚さ」とは、第1の主面と第2の主面の間の距離を意味する。
なお、表面磁束密度において、ピーク値が「最大」とは、ピークの正負の値を問わず、ピークの値が基準である0(ゼロ)から最も離れていることを意味する。
(本発明の一実施形態によるモータ)
図1には、本発明の一実施形態によるモータの断面を概略的に示す。

図1に示すように、本発明の一実施形態によるモータ(以下、「第1の装置」と称する)101は、シャフト110の回りに回転可能に設置されたロータ112と、該ロータ112を取り囲むステータ114とを有する。ステータ114には、所定の位置に、所定の巻き数のコイル118が設置されている。
ロータ112は、複数の焼結磁石120を有する。例えば、図1に示した例では、ロータ112は、合計4個の焼結磁石120を有する。なお、ロータ112が備える焼結磁石の数は、複数である限り、特に限られない。例えば、ロータ112は、偶数個の焼結磁石120を有しても良い。
図2には、第1の装置101に装着される焼結磁石120の形状の一例を概略的に示す。
図2に示した例では、焼結磁石120は、略直方体形状を有する。すなわち、焼結磁石120は、相互に対向する第1の表面130および第2の表面132と、両表面130、132をつなぐ4つの側面とを有する。4つの側面を、それぞれ、反時計回りに、第1の側面136、第2の側面137、第3の側面138、および第4の側面139と称する。
なお、ここでは、第1の表面130を第1の主面とし、第2の表面132を第2の主面とする。すなわち、焼結磁石120は、第1の表面130において最大の表面磁束密度が得られるものと仮定する。
図2に示すように、焼結磁石120の各面は、直交する3軸(XYZ軸)で対応付けられる。
すなわち、第1の表面130および第2の表面132は、XY平面に平行であり、第1の側面136および第3の側面138は、XZ平面に平行であり、第2の側面137および第4の側面139は、YZ平面に平行である。
第1の表面130および第2の表面132のX方向の寸法Lを、焼結磁石120の「長さ」と称し、第1の表面130および第2の表面132のY方向の寸法Wを、焼結磁石120の「幅」と称する。
なお、前述の定義により、第1の表面130と第2の表面132の間の距離、すなわち各側面136~139のZ方向の寸法tは、焼結磁石120の「厚さ」となる。
ここで、焼結磁石120は、磁石材料粒子を焼結することにより構成される。各磁石材料粒子は、磁化容易軸を有する。
図3には、図2におけるS1-S1線、すなわち焼結磁石120の幅Wの略中央におけるXZ平面に平行な方向に沿った断面を模式的に示す。
図3において、断面160内の各線分は、磁石材料粒子の磁化容易軸の配向方向を表している。また、線分の矢印は、磁化方向を表している。
図3に示すように、焼結磁石120の断面160は、磁石材料粒子の磁化容易軸が「極異方性配向」された領域162を有する。
ここで、永久磁石の「磁化容易軸の極異方性配向」とは、永久磁石の第1の主面と第2の主面の間で、最大表面磁束密度に2倍以上の差異が生じるような、磁化容易軸の配向を意味する。例えば、永久磁石の「磁化容易軸の極異方性配向」には、磁石材料粒子の磁化容易軸が所定の方向に沿って徐々に変化するように配列された構成が含まれる。
図4を用いて、この特徴についてより詳しく説明する。
図4には、磁化容易軸の極異方性配向を有する永久磁石における、第1の主面と第2の主面のそれぞれにおける表面磁束密度分布を模式的に示す。測定位置(横軸)は、永久磁石の幅方向に垂直な方向である。
図4に示すように、磁化容易軸の極異方性配向を有する永久磁石では、第1の主面では、他の面に比べて大きなピーク値を有する表面磁束密度分布が得られるものの、第2主面では、そのような表面磁束密度分布は得られないという特徴を有する。すなわち、第1主面と第2主面とでは、大きく異なる表面磁束密度分布が得られる。
ここで、図4に示したような表面磁束密度分布において、第1の主面において得られる表面磁束密度カーブと横軸とで囲まれる面積をP1とする。また、第2の主面において得られる表面磁束密度カーブと横軸とで囲まれる面積をP2とする。このように規定した場合、磁化容易軸が極異方性配向された典型的な永久磁石では、比P1/P2が2以上、例えば3以上になるという特徴がある。
ところで、焼結磁石120において、図3に示したような極異方性配向された領域162は、厚さ方向に平行な全ての断面において存在する必要はなく、厚さ方向に平行な断面のうちの少なくとも一つにおいて存在すれば良い。以下、そのような極異方性配向された領域162が認められる断面を、特に「特定断面」とも称する。
例えば、焼結磁石120の場合、図2において、焼結磁石120のX方向に平行な断面では、図3に示すような極異方性配向された領域162が観測される。従って、X方向(XZ平面)に平行な断面は、特定断面となる。しかしながら、焼結磁石120のY方向(YZ平面)に平行な断面では、極異方性配向された領域は観測されず、この方向の断面は、特定断面にはならないことに留意する必要がある。
このように特定断面を規定した場合、略直方体状の焼結磁石120において、前述の「長さL」は、第1の主面と特定断面をつなぐ接続部分の寸法とも規定することができる。また「幅W」は、長さLの方向に垂直であり、かつ厚さtの方向に垂直な方向の寸法とも規定することができる。
再度図2を参照すると、第1の装置101に装着される各焼結磁石120は、第1の主面(すなわち第1の表面130)の幅方向の略中央において、特定断面に平行な方向(図2におけるX方向)に沿って、焼結磁石120の一方の端部から他方の端部にわたる領域で、表面磁束密度を測定したとき、以下の(1)式

ここで、本願では、焼結磁石120の第1の主面の幅方向の略中央において、特定断面に平行な方向に沿った、第1の主面全体にわたる測定軌跡を、「測定ライン」と称する。
また、(1)式において、Atotal[mT]は、合計平均表面磁束密度を表す。この合計平均表面磁束密度Atotal[mT]は、それぞれの焼結磁石120における測定ライン上の、同じ測定位置における表面磁束密度の絶対値を平均し、これをBave[mT]としたとき、測定ライン上の全ての測定位置における平均値Bave[mT]を合計することにより求められる。
さらに、σtotal[mT]は、合計標準偏差を表す。この合計標準偏差σtotal[mT]は、それぞれの焼結磁石120における測定ライン上の、合計平均表面磁束密度Atotal[mT]の算定に用いた各測定位置における表面磁束密度の標準偏差をσ[mT]としたとき、測定ライン上の全ての測定位置における標準偏差σ[mT]を合計することにより求められる。
例えば、図2および図3に示した例では、焼結磁石120は、第1の表面130が第1の主面となり、XZ平面が特定断面となるため、測定ラインは、第1の表面130の幅方向の略中央における、第2の側面137から第4の側面139まで(またはその逆)のX方向に平行な直線部分となる。
また、合計平均表面磁束密度Atotal[mT]は、4つの焼結磁石120において、測定ライン上の同じ位置において、表面磁束密度の絶対値を測定し、これらからその位置における平均値Bave[mT]を算定し、これを測定ライン上の全ての位置において実施し、得られた平均値Bave[mT]を合計することにより求められる。
同様に、合計標準偏差σtotal[mT]は、4つの焼結磁石120において、前述の平均値Bave[mT]を求めるために選定した測定ライン上の各測定位置において、標準偏差σ[mT]を算定し、これを測定ライン上の全ての位置において実施し、得られた標準偏差σ[mT]を合計することにより求められる。
なお、測定ラインを焼結磁石120の第1の主面と直接接するように選定すると、第1の主面の形状等により、正確な表面磁束密度の評価が難しくなる場合がある。そのため、本願では、測定ラインを焼結磁石120の第1の主面から1mm上方の空間に選定するものとする。
また、測定ライン上の測定箇所は、一定の間隔で離間されることが好ましく、この場合、隣接する2点の測定箇所の間隔は、4μmである。
(1)式で表される磁石間偏差ばらつきP[%]は、モータに使用される複数の焼結磁石120における磁気特性のばらつきを表す指標として使用することができる。すなわち、P値が小さいほど、使用焼結磁石120の間で、特性のばらつきが小さいと言える。
前述のように、従来のモータでは、コギングトルクを十分に抑制することが難しいという問題がある。
これに対して、第1の装置101に装着される焼結磁石120は、前述のように、(1)式で表される偏差ばらつきPが4%以下に抑制されているという特徴を有する。
このような特徴を有する焼結磁石120を使用した場合、磁石間での特性ばらつきが有意に抑制され、モータのコギングトルクを有意に抑制することが可能となる。従って、そのような焼結磁石120を複数備えるモータでは、振動や騒音を有意に抑制することが可能になる。
なお、表面磁束密度の測定の際に、各焼結磁石120において、測定ライン上の測定開始端部および測定方向が定まらないと、得られるデータの相互比較ができなくなる可能性がある。この場合、磁石間偏差ばらつきPの正確な評価が行えなくなってしまう。
例えば、通常の場合、測定ラインを第2の側面137から第4の側面139に向かう方向で測定した表面磁束密度データと、測定ラインを第4の側面139から第2の側面137に向かう方向で測定した表面磁束密度データとを、そのまま比較することはできない。また、各焼結磁石120を視認しただけでは、それぞれの焼結磁石120の第2の側面137と第4の側面139の差異を見分けることは難しい。
そこで本願では、焼結磁石120の測定開始端部および測定方向を、以下の図5および図6に示すようにして定めることにする。図5および図6には、測定方向、すなわち測定開始端部を決定する際の操作手順を模式的に示す。
まず、測定ラインに沿って、任意に定めた測定開始端部から反対の端部まで、各焼結磁石120における表面磁束密度を測定する。これにより、各焼結磁石120において、図5に示すような測定位置(横軸)と表面磁束密度(縦軸)の関係(以下、「取得データ」と称する)が得られる。ここでは、測定方向を端部1から端部2と仮決めしている。
次に、図6に示すように、取得データにおいて、表面磁束密度を絶対値に変換したデータ(以下、「絶対値データ」と称する)を得る。絶対値データは、図5に示した測定結果をX軸に沿って折り曲げることにより得ることができる。
次に、絶対値データにおいて、最大ピークPmaxを決定する。また、端部1と端部2のうち、最大ピークPmaxの位置から近い方を選定し、これを測定開始端部とする。例えば、図に示した例では、端部1が測定開始端部となる。
なお、最大値が等しいピークが2つ以上存在する場合は、それぞれのピークにおいてX軸と囲まれた面積を求め、面積が大きい方を、最大ピークPmaxとする。
また、最大ピークPmaxの位置が、端部1と端部2からちょうど等距離にある場合も想定される。その場合は、最大ピークPmaxの位置、すなわち端部1と端部2の間の中央から、各端部に向かって、絶対値データとX軸で取り囲まれた領域の面積を求める。端部1を含む領域の面積と、端部2を含む領域の面積のうち、大きい方の面積に含まれる端部を、測定開始端部と定める。
次に、測定開始端部から他方の端部に向かう方向を、表面磁束密度の測定方向に決定する。
このようにして定められた測定開始端部および測定方向に基づいて、取得データを変換し、変換データを得る。
このようにして得られた変換データを使用した場合、測定開始端部および測定の方向を、それぞれの焼結磁石120において揃えることができる。また、これにより、磁石間偏差ばらつきPの正確な評価が可能となる。
このようにして、各焼結磁石120において、表面磁束密度を測定するための測定方向が定められる。
(焼結磁石120のその他の特徴)
第1の装置101に使用される焼結磁石120は、特に限られないが、例えば、希土類焼結磁石であっても良い。

その場合、焼結磁石120は、R(RはYを含む希土類元素のうちの1種または2種以上)、B(ホウ素)、およびFe(鉄)を含んでも良い。各成分の含有量は、例えば、R=27wt%~40wt%(好ましくは、28wt%~35wt%、より好ましくは28wt%~33wt%)、B=0.6wt%~2wt%(好ましくは0.6wt%~1.2wt%、より好ましくは0.6wt%~1.1wt%)であっても良い。
焼結磁石120は、例えば、Nd-Fe-B系磁石であっても良い。
また、焼結磁石120は、磁気特性向上のため、Co、Cu、Al、Si、Ga、Nb、V、Pr、Mo、Zr、Ta、Ti、W、Ag、Bi、Zn、および/またはMg等の他元素、ならびに不可避不純物を少量含んでも良い。
焼結磁石120の寸法は、特に限られないが、長さLは、例えば、5mm~40mmの範囲であっても良い。また、焼結磁石120の幅Wは、10mm~150mmの範囲であっても良い。さらに、焼結磁石120の厚さtは、1.5mm~8mmの範囲であっても良い。

図7に示すように、モータ(以下、「第2の装置」と称する)201は、シャフト210の回りに回転可能に設置されたロータ212と、該ロータ212を取り囲むステータ214とを有する。ステータ214には、所定の位置に、所定の巻き数のコイル218が設置されている。
ロータ212は、複数の焼結磁石220を有する。例えば、図7からは視認されにくいが、第2の装置201において、ロータ212は、シャフト210の軸方向に沿って、合計4個の焼結磁石220を備える。なお、ロータ212が備える焼結磁石の数は、複数である限り、特に限られない。例えば、ロータ212は、偶数個の焼結磁石220を有しても良い。
図8には、第2の装置201に装着される焼結磁石220の形状の一例を概略的に示す。
図8に示した例では、焼結磁石220は、略リング形状を有する。すなわち、焼結磁石220は、相互に対向する第1の表面230および第2の表面232と、両表面230、232をつなぐ外側面236および内側面237とを有する。
なお、ここでは、外側面236を第1の主面とし、内側面237を第2の主面とする。すなわち、焼結磁石220は、外側面236において最大の表面磁束密度が得られるものと仮定する。

図9には、焼結磁石220の幅Wの略中央におけるXZ平面に平行な方向に沿った断面を模式的に示す。

同様に、合計標準偏差σtotal[mT]は、4つの焼結磁石220において、前述の平均値Bave[mT]を求めるために選定した測定ライン上の各測定位置において、標準偏差σ[mT]を算定し、これを測定ライン上の全ての位置において実施し、得られた標準偏差σ[mT]を合計することにより求められる。
ただし、前述のように、実際の測定ラインは、第1の主面から1mm上方の空間位置に定められる。
また、測定ライン上の測定箇所は、一定の間隔で離間されることが好ましい。この場合、隣接する2点の測定箇所は、焼結磁石220の特定断面の中心C(図9参照)を中心とする中心角が、0.04°となるように選定される。
(1)式で表される磁石間偏差ばらつきP[%]は、モータに使用される複数の焼結磁石220における磁気特性のばらつきを表す指標として使用することができる。すなわち、P値が小さいほど、使用焼結磁石220の間で、特性のばらつきが小さいと言える。
従って、そのような焼結磁石220を複数備えるモータでは、振動や騒音を有意に抑制することが可能になる。
なお、表面磁束密度の測定の際に、各焼結磁石220において、測定ライン上の測定開始点および測定の方向を定めないと、得られるデータの相互比較ができなくなる可能性がある。この場合、磁石間偏差ばらつきPの正確な評価が行えなくなってしまう。
そこで本願では、焼結磁石220の測定ライン上の測定開始点および測定方向を、以下の図10および図11に示すようにして定めることにする。図10および図11には、測定開始点および測定方向を決定する際の操作手順を模式的に示す。
まず、測定ラインに沿って、任意に定めた測定開始点から、任意の方向に沿って、各焼結磁石220における表面磁束密度を測定する。これにより、各焼結磁石220において、図10に示すような機械角(横軸)と表面磁束密度(縦軸)の関係(以下、「取得データ」と称する)が得られる。
次に、図11に示すように、取得データにおいて、表面磁束密度を絶対値に変換したデータ(以下、「絶対値データ」と称する)を得る。絶対値データは、図10に示した測定結果をX軸に沿って折り曲げることにより得ることができる。
次に、絶対値データにおいて、最大ピークPmaxを決定する。また、定められた最大ピークPmaxの両側において、最大ピークPmaxに最近接の2つのピークを定め、それぞれを、第1ピークP1および第2ピークP2とする。また、第1ピークP1および第2ピークP2のうち、大きい方を、特定近接ピークPnに選定する。例えば、図に示した例では、第1ピークP1が特定近接ピークPnとなる。
なお、最大値が等しいピークが2つ以上存在する場合は、それぞれのピークにおいてX軸と囲まれた面積を求め、面積が大きい方を、最大ピークPmaxとする。
次に、特定近接ピークPnと最大ピークPmaxの間にある、表面磁束密度がゼロになる位置を、表面磁束密度の測定開始点とする。また、この測定開始点から最大ピークPmaxに向かう方向を、測定方向とする。
このようにして定められた測定開始点および測定方向に基づいて、取得データを変換し、変換データを得る。
このようにして得られた変換データを使用した場合、測定ライン上の測定開始点および測定の方向を、それぞれの焼結磁石220において揃えることができる。また、これにより、磁石間偏差ばらつきPの正確な評価が可能となる。
なお、焼結磁石の中には、その第1の主面が略平面や略円形で表せない場合もあり得る。そのような場合、測定ラインは、前述の直線軌跡および円周軌跡のうち、表面磁束密度をより安定に評価できる軌跡から選択される。
(焼結磁石220のその他の特徴)
第2の装置201に使用される焼結磁石220の材質等は、前述の焼結磁石120の場合と同様である。

また、焼結磁石220の寸法は、特に限られないが、幅Wは、例えば、10mm~150mmの範囲であっても良い。また、焼結磁石220の外径は、例えば、8mmφ~60mmφの範囲であっても良い。さらに、焼結磁石220の厚さtは、1.5mm~6mmの範囲であっても良い。
以上、方形状の焼結磁石120およびリング状の焼結磁石220を例に、本発明の一実施形態による特徴について説明した。しかしながら、本発明において使用される磁石の形状は、特に限られない。本発明の別の実施形態では、例えば、リング状の焼結磁石220を2分割、3分割、4分割、またはそれ以上に分割して、セグメント化された焼結磁石を使用してもよい。
また上記例では、極異方性を有する焼結磁石120、220を備えるモータ101、201を例に、本発明の一特徴について説明した。
しかしながら、本発明に係るモータに使用される磁石は、極異方性を有する焼結磁石に限定されるものではない。すなわち、本発明では、前述の(1)式で求められる磁石間ばらつきPが4%以下となる限り、「非パラレル配向」した領域を有するいかなる焼結磁石も適用することができる。
ここで、非パラレル配向とは、パラレル配向以外の配向を意味する。具体的には、非パラレル配向は、結晶方位が20°以上異なる領域を有する、全ての配向を意味する。非パラレル配向には、例えば、極異方性配向およびラジアル配向などが含まれる。
なお、前述の記載では、「特定断面」は、極異方性配向された領域162、262を有する断面160、260として定義された。しかしながら、以降は、極異方性配向に限らず、パラレル配向以外の配向の領域を有する断面を、広く「特定断面」と定める。
従って、「非パラレル配向の領域を有する磁石」とは、「特定断面」において、結晶方位が20°以上異なる領域を有する磁石を意味する。
また、ある焼結磁石が非パラレル配向の領域を有するかどうかは、EBSD(Electron Back Scatter Diffraction Patterns)法を用いて判定することができる。
以下、図12を用いて、EBSD法により、パラレル配向/非パラレル配向を判定する方法について、具体的に説明する。
図12には、略直方体状の焼結磁石の第1の主面に垂直な断面APを示す。なお、断面APは、モータの移動方向と平行な断面、かつ第1の主面に垂直な方向である。
断面APが非パラレル配向の領域を有するか否かは、以下の方法で判定される:
(i)断面APにおいて、厚さ(t)方向の略中心を結ぶ線分(以下、「分断線CL」と称する)を定める。
(ii)分断線CLを8等分する各点(以下、「点CP」と称する)を定める。
(iii)各点CPにおいて、100μm×100μmの領域において、EBSD法により、磁化容易軸の配向ベクトル(最も高い頻度の方向)を測定する。焼結磁石を形成する磁石材料粒子の大きさにより、測定領域は適時選択する。各視野において、磁石材料粒子が30個以上含まれるように測定すれば、磁化容易軸の配向ベクトルを決定することができる。
(iV)全ての点CPにおける配向ベクトルを比較し、最大の角度差が20°以上である場合、その断面は、特定断面であり、非パラレル配向の領域を有すると判定する。
(i)断面APにおいて、厚さ(t)方向の略中心を結ぶ線分(以下、「分断線CL」と称する)を定める。
(ii)分断線CLを8等分する各点(以下、「点CP」と称する)を定める。
(iii)各点CPにおいて、100μm×100μmの領域において、EBSD法により、磁化容易軸の配向ベクトル(最も高い頻度の方向)を測定する。焼結磁石を形成する磁石材料粒子の大きさにより、測定領域は適時選択する。各視野において、磁石材料粒子が30個以上含まれるように測定すれば、磁化容易軸の配向ベクトルを決定することができる。
(iV)全ての点CPにおける配向ベクトルを比較し、最大の角度差が20°以上である場合、その断面は、特定断面であり、非パラレル配向の領域を有すると判定する。
なお、図8および図9に示した焼結磁石220のような、略リング状の焼結磁石の場合も、上記方法が適用できる。ただし、断面APにおいて、厚さ(t)方向の略中心を結ぶ「線分」は、「円周」となる。従って、この場合、以下の評価が実施される:
(i')断面APにおいて、厚さ(t)方向の略中心を結ぶ円周(以下、「分断線CL」と称する)を定める。
(ii')分断線CLを8等分する各点(以下、「点CP」と称する)を定める。
(iii')各点CPにおいて、100μm×100μmの領域において、EBSD法により、磁化容易軸の配向ベクトル(最も高い頻度の方向)を測定する。

このような方法で、焼結磁石におけるパラレル配向/非パラレル配向を判定することができる。
本発明が適用されるモータのタイプは、特に限られない。モータは、例えば、表面磁石型モータ(SPMモータ)、磁石埋込型モータ(IPMモータ)、またはリニアモータであってもよい。
このうち、SPMモータは、回転モータのうち、前述の図7に示したような、焼結磁石がロータの表面に設置された構成を有する。また、IPMモータは、回転モータのうち、焼結磁石がロータ内部に埋め込まれた構成を有する。さらに、リニアモータは、直線運動が可能な構成を有する。
図13には、IPMモータの軸方向に垂直な断面を模式的に示す。また、図14には、リニアモータの移動方向に平行な断面を模式的に示す。
図13に示すように、IPMモータ401は、シャフト410の回りに回転可能に設置されたロータ412と、該ロータ412を取り囲むステータ414とを有する。ステータ414には、所定の位置に、所定の巻き数のコイル418が設置されている。
図13からわかるように、IPMモータ401は、焼結磁石420がロータ412の内部に埋め込まれている点で、SPMモータとは大きく異なる。
図13において、ロータ412は、4つの焼結磁石420を有する。しかしながら、ロータ412が備える焼結磁石420の数は、複数である限り、特に限られない。例えば、ロータ412は、偶数個の焼結磁石420を有しても良い。
一方、図14に示すように、リニアモータ451は、直線運動が可能な構成を有する。
具体的には、リニアモータ451は、可動子453と、固定子455とを備える。可動子453は、ヨーク467と、複数のコイル468とを有する。固定子455は、ベース460と、該ベース460の上に配置された複数の焼結磁石470とを有する。
各種モータのうち、SPMモータおよびリニアモータでは、本発明の一実施形態の適用により、コギングトルクをより顕著に抑制することができる。これは、SPMモータおよびリニアモータでは、焼結磁石から発生する磁束がローターの電磁鋼板の影響を受けず、ステータに鎖交するためである。
(本発明の一実施形態によるモータ群)

前述のように、(1)式で表される磁石間偏差ばらつきP[%]は、各焼結磁石における磁気特性のばらつきを表す指標として使用することができる。すなわち、P値が小さいほど、使用焼結磁石同士の間で、特性のばらつきが小さいと言える。
従って、それぞれのモータ301A~301Jがそのような焼結磁石を備えるモータ群では、振動や騒音を有意に抑制することが可能になる。

なお、本願では基本的に、複数のモータ製品が「同一」かどうかは、各モータ製品またはその梱包物に付されている型番により判断される。
すなわち、モータ製品の型番は、製造メーカが各種モータ製品を区別するために定める固有のラベルであり、一般に、同一の型番が付されていれば、それらは同一のモータ製品であると認定することができる。
ただし、モータには減磁と呼ばれる現象がしばしば発生する。この減磁により、型番が同じであっても、磁石の表面磁束密度が変化する場合がある。そこで、本願では、型番が同一であっても、各モータ製品の誘起電圧定数を測定し、その値の一致性を確認するものとする。
同一の測定器で測定した誘起電圧定数の値が±3%の範囲内であれば、それらのモータ製品は、相互に同一であると判断される。なお、モータ製品の誘起電圧定数は、回転モータの場合は誘起電圧実効値/回転速度、リニアモータの場合は誘起電圧実効値/移動速度で定められる。
一方、モータ製品が既に駆動装置に組み込まれている場合など、モータ製品の型番が不明な場合がしばしば存在する。そのような場合、複数のモータ製品が「同一」かどうかは、モータ製品のタイプ毎に、以下のように判断される。

磁石間のピッチPBとは、可動方向における1つの磁石の幅寸法の中央を開始点とし、隣の1つの磁石の幅の中央を終了点とした時の、2点間の距離寸法を指す。ただし、可動方向における可動子の可動方向全長に完全に覆いかぶさっている範囲において、同一の測定箇所が複数ある場合には、全てを測定し、その平均値をとるものとする。

以上のように、各モータ製品において、これらの項目を評価し、全ての項目が一致する場合、各モータ製品は同一であると判断される。
ただし、上記項目のうち、モータ製品の全長LA、電機子の直径DS、ティース幅WT1、WT2、磁石のモータ軸方向の長さLM、界磁の直径DR、コイル間ピッチ、磁石の長さLM、および磁石間のピッチには、寸法誤差が含まれる。
従って、これらの項目は、JIS B 0405に準拠した公差範囲(公差等級:粗級)内であれば、相互に一致していると判断される。
また、誘起電圧定数は、同一の測定器で測定した値が±3%の範囲内であれば、相互に一致していると判断される。
(適用例)
本発明の一実施形態によるモータおよびモータ群は、各種駆動装置などに適用することができる。駆動装置は、例えば、リニアモータ、回転電動機、および多関節を有するロボット等であっても良い。
本発明の一実施形態によるモータおよびモータ群は、各種駆動装置などに適用することができる。駆動装置は、例えば、リニアモータ、回転電動機、および多関節を有するロボット等であっても良い。
なお、本発明は、回転電動機およびリニアモータのような一般的な駆動装置に加えて、磁石を用いた磁気応用製品、例えば、ガルバノスキャナ用アクチュエータおよび磁気冷凍装置等にも適用することができる。
(焼結磁石の製造方法)
次に、図24を参照して、前述のような特徴を有する焼結磁石の製造方法の一例について説明する。

以下、各工程について説明する。なお、以下の説明では、一例として、前述の焼結磁石120を例に、その製造方法について説明する。
(工程S110)
まず、磁石用原料合金が微粉砕処理され、磁石材料粒子が形成される。

磁石用原料合金は、例えば、ネオジウム-鉄-ボロン系合金である。微粉砕処理は、例えばジェットミル粉砕装置により実施されても良い。微粉砕処理後の磁石材料粒子の中心粒子径は、例えば、1μm~5μmである。
(工程S120)
次に、得られた磁石材料粒子が高分子樹脂と混合され、混練物が形成される。

高分子樹脂としては、例えば、解重合性のあるポリマーが使用されても良い。そのようなポリマーとしては、例えばイソブチレンの重合体であるポリイソブチレン(PIB)、イソプレンの重合体であるポリイソプレン(イソプレンゴム、IR)、ポリプロピレン、α-メチルスチレンを重合させたポリ(α-メチルスチレン)、ポリエチレン、1,3-ブタジエンの重合体であるポリブタジエン(ブタジエンゴム、BR)、スチレンの重合体であるポリスチレン、スチレンとイソプレンの共重合体であるスチレン-イソプレンブロック共重合体(SIS)、イソブチレンとイソプレンの共重合体であるブチルゴム(IIR)、スチレンとブタジエンの共重合体であるスチレン-ブタジエンブロック共重合体(SBS)、スチレンとエチレン、ブタジエンの共重合体であるスチレン-エチレン-ブタジエン-スチレン共重合体(SEBS)、スチレンとエチレン、プロピレンの共重合体であるスチレン-エチレン-プロピレン-スチレン共重合体(SEPS)、エチレンとプロピレンの共重合体であるエチレン-プロピレン共重合体(EPM)、エチレン、プロピレンとともにジエンモノマーを共重合させたEPDM、2-メチル-1-ペンテンの重合体である2-メチル-1-ペンテン重合樹脂、2-メチル-1-ブテンの重合体である2-メチル-1-ブテン重合樹脂等が挙げられる。
なお、高分子樹脂として用いるポリマーは、酸素原子および/もしくは窒素原子を含むモノマーの重合体または共重合体(例えば、ポリブチルメタクリレートやポリメチルメタクリレート等)を、少量含んでも良い。ただし、酸素原子および窒素原子を含まないポリマーが好ましい。
高分子樹脂は、例えば、磁石材料粒子と高分子樹脂の合計量に対する高分子樹脂の比率(「高分子樹脂混合量」と称する)が、1wt%~20wt%となるように添加される。高分子樹脂混合量は、2wt%~15wt%であることが好ましく、2wt%~10wt%であることがより好ましく、3wt%~6wt%であることがさらに好ましい。
次に、得られた混練物が成形され、成形体が形成される。
(工程S130)
次に、成形体に環状磁場の一部が印加される。これにより、成形体内の磁石材料粒子の磁化容易軸が、極異方性配向される。

この工程には、多層コイルと高容量コンデンサーとを備えるパルス磁場発生装置が使用される。極異方性配向は、大容量コンデンサーに蓄えた電流を瞬間的に多層コイルに流し、特定断面に平行な方向に磁場を印加することによって実現できる。この際の最大電流は、例えば、8kA~16kAであり、パルス幅は、例えば、0.3ミリ秒~10ミリ秒である。環状パルス磁場印加は、複数回行っても良い。
また、前記極異方性配向する工程は、磁石材料粒子と高分子樹脂とが混合された混合物のパルス磁場を印加する温度での溶融粘度が900Pa・s以下になる温度で実施され、更に好ましくは700Pa・s以下、特に好ましくは300Pa・s以下である。300Pa・s以下とすることで磁場印加回数が1回であっても配向度を93%以上とすることが可能である。ここで、溶融粘度は、せん断速度243s-1、キャピラリ長さL/キャピラリ内径D=1/10で測定した。印加されるパルス磁場強度は2T以上が好ましく、より好ましくは3T以上である。前記磁場強度で配向を行うことで、混合物であっても配向度を高めることができる。
(工程S140)
次に、成形体が仮焼成され、成形体に含まれる高分子樹脂成分が除去される。

仮焼成処理は、例えば、還元性雰囲気下で、成形体を400℃~600℃に加熱することにより実施される。還元性雰囲気は、水素を含んでも良い。
仮焼成処理後に、仮焼体が得られる。
(工程S150)
次に、仮焼体が焼結処理され、焼結体が形成される。焼結処理は、仮焼体を加圧した状態で実施される。

仮焼体に印加される圧力は、例えば3MPa~20MPaである。焼成温度は、例えば700℃~1000℃の範囲である。仮焼体に印加される圧力の方向は、後に特定断面が得られる面に対して垂直な方向である。例えば、図2に示した焼結磁石120では、圧力印加方向は、Y方向である。
焼結処理には、例えばホットプレス焼結法、またはSPS焼結等が用いられても良い。これらの方法では、前述の工程で得られた磁石材料粒子の極異方性配向を、焼結後も維持することができる。
(工程S160)
次に、得られた焼結体が着磁処理される。

この着磁処理では、工程S130で使用した装置と同様の装置を使用することができる。
これにより、焼結磁石120のような磁石を製造することができる。
以上、略直方体形状の焼結磁石120を例に、その製造方法について説明した。しかしながら、上記製造方法は、略リング状の焼結磁石220の製造にも適用可能であることは、当業者には明らかである。
なお、工程S150において、リング状の仮焼体を焼結処理する場合、特に、加圧焼結処理が好ましい。
図25には、リング状の仮焼体の加圧焼結処理に使用され得る冶具の一構成を模式的に示す。
図25に示すように、この冶具900は、中央型910と、上部ピン920と、下部ピン930と、中心棒940とを備える。中央型910は、グラファイトで構成され、上部ピン920、下部ピン930および中心棒940は、ステンレス鋼で構成される。
この冶具900を用いて加圧焼結処理を行う場合、まず、リング状の仮焼体950が中心棒940に貫通された状態で、中央型910の内部に配置される。
次に、冶具900全体が高温に加熱される。加熱温度は、例えば、900℃~1050℃の範囲である。
仮焼体950が所定の温度に達した後、上部ピン920を所定の圧力で押し下げることにより、仮焼体950が加圧焼結される。
なお、この冶具900を使用する場合、冶具900の仮焼体950と接触する部位に、予め離型材を塗布しておくことが好ましい。これにより、処理後の焼結磁石を冶具900から取り出すことが容易になる。
特に、離型材は、仮焼体950から遠い順に、第1の離型材と第2の離型材の2層構造とすることが好ましい。
第1の離型材は、第2の離型材と冶具900の構成部材との間の密着性を高めるために使用される。また、第2の離型材は、仮焼体950が冶具900の部材に固着することを抑制するために使用される。
第1の離型材は、窒化ホウ素粒子および樹脂成分を含む。第1の離型材は、さらに、アルミナ粒子を含んでもよい。樹脂成分は、第1の離型材の全重量に対して、15%~25%の範囲で添加される。樹脂成分は、熱分解開始温度が180℃以上200℃以下であり、熱分解終了温度が250℃以下のものから選定される。第1の離型材は、室温で10MPa以上のせん断強度を有する。
第2の離型材は、窒化ホウ素粒子および樹脂成分を含む。樹脂成分は、第2の離型材の全重量に対して、2%~10%の範囲で添加される。樹脂成分は、熱分解開始温度が250℃以上であり、熱分解終了温度が400℃以下のものから選定される。第2の離型材は、室温で0.5MPa以下のせん断強度を有する。
なお、樹脂成分量や樹脂成分の熱分解温度は、Discovery TGA(TA Instruments社製)を使用して測定することができる。具体的には、離型材中の揮発性溶剤がない状態で、以下の分析条件が適用される:

具体的には、測定開始後のベースラインとTG曲線の最大勾配接線との交点温度を分解開始温度とし、TG曲線の最大勾配接線と重量減少終了域の接線との交点温度を分解終了温度とした。また、750℃の残渣量を灰分とし、重量減少割合を樹脂成分量とした。
また、離型材せん断強度装置は、SAICAS DN-20型(ダイプラウィンテス社製)を使用して測定することができる。具体的には、離型材中の揮発性溶剤がない状態で、以下の分析条件が適用される:

上記条件において、試料表面から斜め切削を行い、得られた水平荷重・変位曲線から、以下の式により、せん断強度および剥離強度が算出される:

上記条件において、試料表面から斜め切削を行い、得られた水平荷重・変位曲線から、以下の式により、せん断強度および剥離強度が算出される:

ここで、φは、せん断角(45°)である。また、Wは刃幅(m)であり、dは垂直変位(m)であり、せん断断面積(m2)はW×dで表される。
このような2層構造の離型材を使用した場合、加圧焼結処理の際の摺動抵抗が低下し、割れなどを発生させずに、仮焼体950の焼結を行う可能となる。また、摺動抵抗の低下により、仮焼体950の配向の乱れも抑制できる。その結果、得られる焼結磁石毎のばらつきを、よりいっそう低減することができる。
また、前述の2層構造の離型材を使用することにより、仮焼体950が不純物で汚染される可能性が低減される。従って、焼結を阻害する要因が排除され、焼結不足を回避することができる。
その結果、得られる焼結磁石のボイド率を有意に低減することができる。
なお、このような加圧焼結処理装置および方法は、略直方体形状の仮焼体にも適用することができる。ただし、この場合、冶具900において、図25に示した中心棒940を有さないものが使用される。
次に、本発明の実施例について説明する。
(磁石間偏差ばらつきPの評価)
以下の方法により製造した焼結磁石を用いて、磁石間偏差ばらつきPを評価した。

前述の製造方法により、焼結磁石を製造した。

まず、Nd-Fe-B系合金(Nd:25.25wt%、Pr:6.75wt%、B:1.01wt%、Ga:0.13wt%、Nb:0.2wt%、Co:2.0wt%、Cu:0.13wt%、Al:0.1wt%、残部Fe、その他不可避不純物を含む)を微粉砕して、磁石材料粒子を形成した。粉砕処理には、ジェットミル粉砕装置を使用した。得られた磁石材料粒子の中心粒子径は、約3μmであった。
次に、得られた磁石材料粒子に、スチレン・ブタジエンブロックコポリマー(SBS樹脂)と、オイル成分である1-オクタデシンおよび1-オクタデセンとを混合し、混練物を調製した。高分子樹脂混合量は、磁石材料粒子100重量部に対して、4重量部とし、1-オクタデシンを1.5重量部、1-オクタデセンを4.5重量部とした。その後、混練物を長さ21.2mm×幅32mm×厚さ4.3mmの寸法の金型に充填して成形することにより、成形体を調製した。
次に、前述の方法で、成形体に環状磁場の一部を印加した。環状磁場は、パルス電流によって生じるパルス磁場とした。パルス電流は、コイルに接続されたコンデンサ(容量1000μF)に1300Vの充電電圧を印加しておき、このコンデンサを放電することにより発生させた。パルス電流のパルス幅は、0.7msであり、パルス電流は、12.2kAであった。パルス磁場印加後の成形体温度は120℃であった。
これにより、成形体に含まれる磁石材料粒子の磁化容易軸が極異方性配向され、長さと厚さで表される面が特定断面となった。
次に、成形体を0.8MPaの加圧水素雰囲気下、500℃で仮焼処理し、仮焼体を得た。
次に、得られた仮焼体をグラファイト型に充填した。また、この型を10MPaで加圧した状態で、1000℃まで加熱し、仮焼体を焼結させた。これにより、長さ21.2mm、幅16mm、厚さ4.3mmの焼結体を形成した。その後、研削を行い、長さ20mm、幅15mm、厚さ4mmの寸法とした。
次に、前述の環状磁場を用いて、この焼結体を最大磁束密度がほぼ飽和するまで着磁させた。
以上の工程により、10個の焼結磁石(以下「ロットA」と称する)が製造された。
図26には、得られた焼結磁石の形状を模式的に示す。
図26に示すように、焼結磁石520は、第1の主面530(第1の表面)と、特定断面560とを有する。図26には、特定断面560における磁化方向を模式的に示した。
(評価)
ロットAに含まれる各焼結磁石を用いて、表面磁束密度を測定した。

測定には、三次元磁界ベクトル分布測定装置(MTX-5R:アイエムエス社製)を使用した。測定は、図26に示すように、焼結磁石520の第1の主面530の上方1mmの水平面内において、測定ラインに沿って、0.004mm間隔で実施した。測定ラインは、焼結磁石520の幅(Y)方向の中心を通り、長さ(X)方向に平行である。
なお、測定は、表面磁束密度に影響を与えないよう、非磁性材料を用いて焼結磁石を固定した状態で行った。また、計測した表面磁束密度は、測定ラインの軌跡に対して法線方向の成分を測定したものである。
図27には、10個の焼結磁石において得られた測定結果をまとめて示した。
図27において、横軸は、測定ライン上の各位置を表しており、0点は、焼結磁石520の長さ(X)方向の中心に対応する。
図27から、ロットAに含まれる各磁石は、表面磁束密度特性の差が小さいことがわかる。
得られた結果から、前述の(1)式を用いて、磁石間偏差ばらつきPを算定した。その結果、磁石間偏差ばらつきPは、約3.3%であった。

例1と同様の方法により、10個の焼結磁石(以下「ロットB」と称する)を製造し、各焼結磁石の特性を評価した。

以下に示す方法により、焼結磁石を製造した。

まず、Nd-Fe-B系合金(Nd:23.45wt%、Pr:6.75wt%、Dy:1.80wt%B:1.01wt%、Ga:0.13wt%、Nb:0.2wt%、Co:2.0wt%、Cu:0.13wt%、Al:0.1wt%、残部Fe、その他不可避不純物を含む)を微粉砕して、磁石材料粒子を形成した。粉砕処理には、ジェットミル粉砕装置を使用した。得られた磁石材料粒子の中心粒子径は、約3μmであった。
次に、得られた磁石材料粒子に、スチレン・ブタジエンブロックコポリマー(SBS樹脂)と、オイル成分である1-オクタデシンおよび1-オクタデセンとを混合し、混練物を調製した。高分子樹脂混合量は、磁石材料粒子100重量部に対して、4重量部とし、1-オクタデシンを1.5重量部、1-オクタデセンを4.5重量部とした。その後、混練物を外径29.8mm×内径25.2mm×幅(軸長)30mmの寸法の金型に充填して成形することにより、リング状成形体を調製した。
次に、前述の方法で、成形体に環状磁場の一部を印加した。環状磁場は、パルス電流によって生じるパルス磁場とした。パルス電流は、コイルに接続されたコンデンサ(容量1000μF)に2550Vの充電電圧を印加しておき、このコンデンサを放電することにより発生させた。パルス電流のパルス幅は、0.7msであり、パルス電流は、11.9kAであった。パルス磁場印加後の成形体温度は120℃であった。
コイルは、リング状の成形体の外側に、軸長方向に平行となるように設置した。
これにより、成形体に含まれる磁石材料粒子の磁化容易軸が極異方性配向された。成形体は、外径側に8極の磁極を有するように極異方性配向された。成形体の特定断面は、軸長方向に垂直な断面である。
次に、成形体を0.8MPaの加圧水素雰囲気下、500℃で仮焼処理し、仮焼体を得た。
次に、前述の図25に示した冶具900を用いて、得られた仮焼体の加圧焼結処理を実施した。
まず、中央型910、上部ピン920、下部ピン930、および中心棒940において、仮焼体と接触する可能性のある箇所に、離型材をスプレー塗布した。離型材には、前述の第1の離型材と、第2の離型材の2層構造とした。なお、離型材は、第2の離型材の側が仮焼体と接触するように設置した。
次に、上部ピン920および下部ピン930により、仮焼体を軸長方向に沿って、10.5MPaの圧力で加圧した。この状態で、冶具900を980℃まで加熱し、30分保持することにより、仮焼体を焼結させた。
これにより、外径29.8mm、内径23.8mm、および軸長15mmのリング状焼結体を形成した。この焼結体を1000℃で7時間熱処理し、その後更に480℃で熱処理を行った。
次に、前述の環状磁場を用いて、この焼結体を最大磁束密度がほぼ飽和するまで着磁させた。
以上の工程により、30個の焼結磁石(以下「ロットE」と称する)が製造された。
(評価)
(磁石間偏差ばらつきP)
例1と同様の方法により、ロットEに含まれる各焼結磁石を用いて表面磁束密度を測定した。
(磁石間偏差ばらつきP)
例1と同様の方法により、ロットEに含まれる各焼結磁石を用いて表面磁束密度を測定した。
ただし、ロットEに含まれる各焼結磁石はリング状であり、第1の主面は外周面である。従って、焼結磁石の外周面から1mm離れた位置を測定ラインとし、この測定ラインに沿って測定を行った。測定間隔は0.04°である。
得られた表面磁束密度から、前述の(1)式により、磁石間偏差ばらつきPを算定したところ、P=3.8%であった。
(ボイド率)
ロットEに含まれる各焼結磁石を用いて、ボイド率を評価した。

ボイド率の測定には、測定装置FINE SAT III(FS200III)(株式会社日立パワーソリューションズ製)を使用し、以下のように測定した。
まず焼結磁石から、ボイド率の測定用試料を調製した。リング状の焼結磁石を特定断面と平行な方向に切断し、焼結磁石の軸長方向(図8における幅Wの方向)に沿った略中央部分から、4mm幅のリング状の試料を採取した。
次に、測定装置に試料を設置し、以下の条件および操作方法で測定を行った。
使用プローブには、50P6F15(周波数50MHz、焦点距離16mm、作動距離15mm)を使用した。プローブの焦点は、試料を幅方向の中央部分に合わせ、反射法により測定を実施した。
具体的には、以下の操作を実施した。
表面エコーが最大となるように、プローブのZ軸座標を調整する。次に、検出強度ゲインを24Hzに固定した状態で、試料底面からのエコーが最大となるように、プローブのZ軸座標を調整する。なお、プローブと試料が接触しないように、プローブと試料の間の距離は、0.2mm以上とした。
次に、表面エコーと試料底面からのエコーの中央に、ゲート幅200nsのFゲートを設定する。
プローブのZ軸座標は、試料を幅方向の中央部分に焦点が合うように、表面エコーが最大となるZ軸座標と、試料底面からのエコーが最大となるプローブのZ軸座標との中間の高さに調整した。
Sゲートの高さ(トリガ)は、ノイズに影響されない程度に調整した。測定は、50μmピッチごとに行い、走査モードとして、速度優先を選択した。
また、探触子に印加するエネルギーは、50Vとし、パルス繰り返し周波数(PRF)は、10kHとし、ハイパスフィルタは、10MHzとし、ローパスフィルタは140MHzとし、深度データは、トリガポイントとし、表面エコー検出モードは、(+)(-)とした。
表示させる画像は、標準映像(Std)とし、カラーバーで表示される画像の輝度は、Highを6、Lowを0、Brightを0とした。
得られた画像から、画像解析ソフトウェア(ImageJ)を用いて、ボイドの面積割合を算出した。輝度が120以上の箇所をボイドとして識別した。
なお、試料の外周面および内周面は、焼結磁石を製造する過程で、様々な影響を受けている可能性がある。このため、試料の外周表面から深さ500μmの部分、および試料の内周表面から深さ500μmの部分を除いて、面積割合を算定した。
測定の結果、30個のボイド率の平均は、3.8%であった。
図31には、得られた画像の一例を示す。ロットEに含まれる焼結磁石では、ボイドが少ないことがわかった。
(例6)
以下に示す方法により、焼結磁石を製造した。

まず、Nd-Fe-B系合金(Nd:23.45wt%、Pr:6.75wt%、Dy:1.80wt%B:1.01wt%、Ga:0.13wt%、Nb:0.2wt%、Co:2.0wt%、Cu:0.13wt%、Al:0.1wt%、残部Fe、その他不可避不純物を含む)を微粉砕して、磁石材料粒子を形成した。粉砕処理には、ジェットミル粉砕装置を使用した。得られた磁石材料粒子の中心粒子径は、約3μmであった。
次に、得られた磁石材料粒子に、スチレン・ブタジエンブロックコポリマー(SBS樹脂)と、オイル成分である1-オクタデシンおよび1-オクタデセンとを混合し、混練物を調製した。高分子樹脂混合量は、磁石材料粒子100重量部に対して、4重量部とし、1-オクタデシンを1.5重量部、1-オクタデセンを4.5重量部とした。その後、混練物を、長さ21.2mm×幅32mm×厚さ4.3mmの寸法の金型に充填して成形することにより、成形体を調製した。
次に、前述の方法で、成形体に環状磁場の一部を印加した。環状磁場は、パルス電流によって生じるパルス磁場とした。パルス電流は、コイルに接続されたコンデンサ(容量1000μF)に1650Vの充電電圧を印加しておき、このコンデンサを放電することにより発生させた。パルス電流のパルス幅は、0.7msであり、パルス電流は、12.5kAであった。パルス磁場印加後の成形体温度は120℃であった。
コイルは、直方体の成形体の幅方向に平行となるように設置した。
これにより、成形体に含まれる磁石材料粒子の磁化容易軸が極異方性配向された。成形体の特定断面は、長さと厚さで形成される平面と平行な方向である。
次に、成形体を0.8MPaの加圧水素雰囲気下、500℃で仮焼処理し、仮焼体を得た。
次に、得られた仮焼体の加圧焼結処理を実施した。
加圧焼結処理には、前述の図25に示した冶具900と同様の装置を使用した。ただし、この装置は、冶具900のような中心棒940を有さず、中央型、上部ピンおよび下部ピンで構成される。
加圧焼結処理の前に、仮焼体と接触する可能性のある箇所に、離型材をスプレー塗布した。離型材には、前述の例5と同様のものを使用した。
仮焼体を中央型に設置した後、上部ピンおよび下部ピンにより、仮焼体を軸長方向に沿って、9.1MPaの圧力で加圧した。この状態で、装置を980℃まで加熱し、5分保持することにより、仮焼体を焼結させた。
これにより、長さ21.2mm×幅16mm×厚さ4.3mmの直方体状の焼結体を形成した。この焼結体を1000℃で7時間熱処理し、その後更に480℃で熱処理を行った。その後、研削を行い、長さ20mm、幅15mm、厚さ4mmの寸法とした。
次に、前述の環状磁場を用いて、この焼結体を最大磁束密度がほぼ飽和するまで着磁させた。
以上の工程により、30個の直方体形状の焼結磁石(以下「ロットF」と称する)が製造された。
(評価)
(磁石間偏差ばらつきP)
例1と同様の方法により、ロットFに含まれる各焼結磁石を用いて表面磁束密度を測定した。また、得られた結果から、前述の(1)式を用いて、磁石間偏差ばらつきPを算定した。

その結果、磁石間偏差ばらつきPは、約4.9%であった。また、前述の方法で測定されたボイド率の平均は、8.1%であった。
図33には、得られた画像の一例を示す。図33から明らかなように、焼結磁石620には、多くのボイドが認められた。

その結果、磁石間偏差ばらつきPは、約7.4%であった。

(シミュレーションによる評価)
前述の図15に示すような一連のモータ群(第3の装置)を想定して、磁石間偏差ばらつきPが第3の装置のコギングトルクに及ぼす影響をシミュレーションにより評価した。

モータの数は10台とし、それぞれのモータに一つの焼結磁石が装着されるものと仮定した。また、各モータに装着される焼結磁石は、前述の図8および図9に示したようなリング状の4極異方性を有する焼結磁石220とした。
具体的には、以下のシミュレーションを実施した。
まず、10個の焼結磁石の表面磁束密度特性のばらつきに影響を及ぼす因子として、Δθ、ΔD、ΔG、Δx、およびΔyを仮定した。
ここで、Δθ、ΔD、およびΔGは、磁石圧粉体に対する着磁処理の際に生じる特性ばらつきに関するパラメータである。
各パラメータを図36および図37を用いて説明する。
図36には、シミュレーションに用いた着磁処理の装置構成を模式的に示す。また、図37には、図36の太枠で囲った部分の模式的な拡大図を示す。
図36に示すように、この装置800は、スリーブ810と、コイル818と、ヨーク870とを有する。

コイル818は、スリーブ810の周囲に、中心Hを回転中心として実質的に等間隔(約90°間隔)で4つ設けられている。

なお、実際のシミュレーションでは、コイル818に流れる電流値のばらつきを直接的な入力パラメータとしており、ΔGは、電流値のばらつきによって生じる二次パラメータである。
一方、ΔxおよびΔyは、着磁後に得られる焼結磁石の中心軸の、理想焼結磁石の中心軸からのずれを表すパラメータである。すなわち、Δxは、理想焼結磁石に対する焼結磁石の中心軸のx方向のずれを表し、Δyは、理想焼結磁石に対する焼結磁石の中心軸のy方向のずれを表す。
これらのパラメータを変化させて、10個の焼結磁石の間で特性のばらつきを発生させた。また、10個の焼結磁石の間の磁石間偏差ばらつきPの値を約1%~約11%の間で変化させた際に、各モータにおいて発生するコギングトルクの変動幅を、シミュレーションで評価した。
シミュレーションには、電磁界解析ソフト(JMAG-Designer:バージョン16.1.03k)を使用した。
焼結磁石は、ネオジム磁石とした。
図38には、シミュレーションの評価結果を示す。
図38において、横軸は、磁石間偏差ばらつきP[%]を示す。また、縦軸は、コギングトルク幅ΔT[mN・m]を示す。コギングトルク幅ΔT[mN・m]は、第3の装置において、最も大きなコギングトルクが生じたモータにおけるコギングトルク値(Kmax)と、最も小さなコギングトルクが生じたモータにおけるコギングトルク値(Kmin)との差で表される。
図38から、磁石間偏差ばらつきPが小さくなると、第3の装置におけるコギングトルク幅ΔTが低下する傾向にあることがわかる。特に、磁石間偏差ばらつきP≦4%では、コギングトルク幅ΔTは、約2.5mN・m以下にまで抑制可能であることがわかる。
このように、モータに使用される焼結磁石において、磁石間偏差ばらつきPを4%以下とすることにより、一連のモータに生じるコギングトルクを有意に抑制できることが確認された。
(別のシミュレーションによる評価)
複数の同一のモータ製品を想定して、磁石間偏差ばらつきPがコギングトルクに及ぼす影響をシミュレーションにより評価した。

なお、シミュレーションは、

の流れで実施した。

以下、I~IIIのそれぞれの項目について、詳しく説明する。
(コンパウンドに対する磁化容易軸の配向の際のばらつきのシミュレーション)

コンパウンド821は、外周15mmφ、厚さ5.6mm(内周3.8mmφ)の寸法を有する。コンパウンド材料としては、パルス励磁型磁気特性測定装置やB-Hカーブトレーサ等の測定機器を用いて実測された初磁化曲線(B-H)データを割り当てる。
スリーブ810は、外周25mmφ、内周7.5mmφ(厚さt5mm)の炭素鋼S45Cとした。ヨーク870は、外周100mmφ、厚さt37.5mm(内周25mmφ)とし、磁性体材料はSS400とした。なお、ヨーク870の内部にはコイル818が存在しており、コイル818は、中心Hを通る水平直線もしくは延伸軸Mを中心線として平行に11.2mmの幅を持ち、水平直線もしくは延伸軸Mに垂直な方向に20mmの奥行を有している。
コイル領域の角部には、半径2.8mmのフィレットを形成した。巻数は、1コイルあたり52ターンに設定した。また、コイル818とスリーブ810との間に存在する空気領域819は、コイル818の水平直線もしくは延伸軸Mを中心線として、平行に5.1mmの幅を持ち、水平直線もしくは延伸軸Mの方向における理想時最大寸法D0が0.5mmである。
このモデルを用いて、前述のパラメータΔθおよびΔDを変化させ、各コイルに20kAの電流を通電すると仮定して、コンパウンド821の磁化容易軸方向を決定した。
(焼結磁石に対する着磁の際のばらつきのシミュレーション)
次に、同モデルを使用して、コンパウンド821を焼結磁石に置き換えて、予め決定した磁化容易軸方向のパターン、および実測により得られた初磁化曲線(B-H)、着磁率、リコイル比透磁率曲線で決定される着磁材料データを割り当て、ΔθおよびΔDに加え、コイル818に通電する電流値も可変パラメータとして、着磁処理を行うことにより、磁化容易軸の方向と磁化率Gが異なる磁石材料データを作成した。
次に、同モデルを使用して、コンパウンド821を焼結磁石に置き換えて、予め決定した磁化容易軸方向のパターン、および実測により得られた初磁化曲線(B-H)、着磁率、リコイル比透磁率曲線で決定される着磁材料データを割り当て、ΔθおよびΔDに加え、コイル818に通電する電流値も可変パラメータとして、着磁処理を行うことにより、磁化容易軸の方向と磁化率Gが異なる磁石材料データを作成した。
次に、シミュレーションに使用した表面磁束密度計算の例を、前述の図9を用いて説明する。
焼結磁石220は、外周10.0mmφ、幅W25mm、厚さt2.25mm(内周5.5mmφ)であり、先程の着磁処理で作成された磁石材料データを割り当てる。
なお、磁石材料データを割り当てる際には、図36の中心Hと図9の中心Cの相対位置を先に述べたΔxおよびΔyのパラメータを変化させ、異なる表面磁束波形を持つ焼結磁石220のデータを取得した。
得られた焼結磁石220において、測定ラインに沿って表面磁束密度を測定し、その結果から、磁石間偏差ばらつきPを計算した。
(モータ製品におけるコギングトルクのばらつきのシミュレーション)
次に、図39を用いて、シミュレーションに使用したモータ製品の形状寸法を説明する。

図39に示すように、モータ製品のステータは、外周21mmφ、内周10.3mmφ、積層厚み25mmの円筒形状であり、焼結磁石と同心円上に配置される。ステータには、内側にコイルを設置するスロット6個とコイルを巻き付けるティース6本が交互に等角度で構成されている。
スロットの奥行寸法は17mmφ、ステータのスロット奥行側から中心点Cに向かう部分にあるティース幅は、厚みが均一に3.1mmである。
また、ティースは中心側先端の幅が広くなるように構成されており、隣り合うティース先端間の隙間はモータ中心点を経由した角度が14度となるように配置される。ティース厚み3.1mm部の中心側終端部は、モータ中心座標を中心点とした直径12.4mmφの円周上に位置している。ティース厚み3.1mm部の辺が中心側終端部を基点としてティース先端方向に広がる際の角度は137°である。
ステータには、このようなティース形状が、左右対称に、周方向に等間隔に6個配置されている。
ステータは、電磁鋼板50H700、シャフトは炭素鋼S45C、コイルは銅とした。
なお、コイル218の巻数の設定は任意である。
コギングトルクの計算の際の設定条件は、以下の通りである。
解析ステップ数は61ステップとし、1ステップ当たりロータが1°回転する設定とした。ギャップ分割数は、径方向に4とし、周方向に720とした。要素数は34,938、節点数は19,294である。
この条件下において、各種異なる表面磁束密度を持つ焼結磁石を割り当てて計算を行い、出力されるコギングトルク波形の最大ピーク点と最小ピーク点との差を、そのモータ製品におけるコギングトルク値として登録する。
以上の計算により、1つの焼結磁石に対して、1つの表面磁束密度および1つのコギングトルク値が関連付けられる。
この表面磁束密度およびコギングトルク値の組み合わせを複数準備しておき、その中から無作為に30個の組み合わせを選び出すことにより、磁石間偏差ばらつきP[%]と、コギングトルクの関係を算出した。
図40には、シミュレーションの評価結果を示す。

ここで、「高調波振幅比」とは、コギングトルク値を360°の範囲でフーリエ変換することにより得られるパラメータの一つである。
具体的には、コギングトルク値をフーリエ変換すると、特定の高調波成分に振幅が分離される。モータ製品のタイプをN極Mスロットと仮定すると、次数Mの位置、およびMとNの最小公倍数で表される次数の位置に、振幅のピークが生じる。前者のピークは、磁石のばらつきに起因し、ステータ周期成分と称される。一方、後者のピークは、モータ製品の構造に起因し、コギング基本波と称される。
縦軸の「高調波振幅比」は、両方のピークの比、すなわちステータ周期成分/コギング基本波として表される。従って、「高調波振幅比の平均」は、対象となるモータ製品における高調波振幅比の平均で表される。
図40から、第4の装置では、磁石間偏差ばらつきPが4%以下になると、高調波振幅比の平均が大きく低下し、約0.8以下にまで抑制されることがわかった。
(さらに別のシミュレーションによる評価)

ここで、Δx、Δyは、ラジアル配向の焦点座標にばらつきを与えるパラメータである。これらのパラメータを変化させ、4×30個の焼結磁石の間で特性のばらつきを発生させた。その際、表面磁束密度のばらつきが小さい母集団と大きい母集団を作成した。また、各母集団の中から無作為に抽出された4×30個の焼結磁石の間の磁石間偏差ばらつきPと、30台のモータ製品において発生するコギングトルクの関係を、シミュレーションで評価した。
シミュレーションに使用したソフトウェア等は、前述の装置4におけるシミュレーションの場合と同様である。
なお、シミュレーションは、

図41に示すように、使用した焼結磁石は外周19mmφ、厚さt3.5mm(内周12mmφ)のリングを1/4分割したセグメント状のものであり、X軸とY軸がなす直線に対し平行に、それぞれ0.4mmだけ磁石部分を取り除いた上で、4か所の角部にそれぞれ1mm角の面取りを施している。
この磁石モデルにおいて、磁石の外周円または内周円に対応する中心点を原点座標(0,0)とし、座標(13,13)に基準とする焦点座標を設定する。すなわち、磁石内の磁化容易軸方向が、座標(13,13)に収束する方向に配向されていると仮定する。この基準座標に対し、X軸方向にΔx、Y軸方向にΔyずらすことで、異なる焦点座標を持つ焼結磁石のデータが作成される。
各焼結磁石のデータにおいて、測定ラインに沿って表面磁束密度を測定し、得られた結果から磁石間偏差ばらつきPを算定する。ここでは、焼結磁石における測定ラインとは、焦点座標と対向する側の面を第1の主面とし、その第1の主面から焦点座標側に1mm離れた同心円上における、X軸からY軸までの0°~90°までの範囲を意味する。
(モータ製品におけるコギングトルクのばらつきのシミュレーション)
次に、図42を用いて、シミュレーションに使用したモータ製品の形状寸法を説明する。

図42に示すように、モータ製品のステータコアは、外周42mmφ、内周20.4mmφ、積層厚み23mmの円筒形状であり、焼結磁石と同心円上に配置される。ステータコアには、内側にコイルを設置するスロット6個とコイルを巻き付けるティース6本が交互に等角度で構成されている。
スロットの奥行寸法は34mmφ、ステータのスロット奥行側から中心点Cに向かう部分にあるティース幅は、厚みが均一に6.2mmである。
また、ティースは中心側先端の幅が広くなるように構成されており、隣り合うティース先端間の隙間はモータ中心点を経由した角度が14度となるように配置される。ティース厚み6.2mm部の中心側終端部は、モータ中心座標を中心点とした直径24.8mmφの円周上に位置している。ティース厚み6.2mm部の辺が中心側終端部を基点としてティース先端方向に広がる際の角度は137°である。
ステータには、このようなティース形状が、左右対称に、周方向に等間隔に6個配置されている。
ロータは、モータ製品の中心にあるシャフトと、ロータ外径側にある焼結磁石と、シャフトと焼結磁石との間にある磁性体材料のロータコアとで構成されている。なお、ロータコアは、外周12mmφ、内周6mmφで、焼結磁石間の隙間を埋めるようにモータ中心から距離9mmの突起が計4か所設けられている。
ステータコアおよびロータコアは電磁鋼板50A700、シャフトは炭素鋼S45C、コイルは銅とした。なお、コイルの巻数の設定は任意である。
コギングトルクの計算の際の設定条件は、以下の通りである。
解析ステップ数は61ステップとし、1ステップ当たりロータが1°回転する設定とした。ギャップ分割数は、径方向に4とし、周方向に720とした。要素数は43,395、節点数は23,218である。
この条件下において、各種異なる表面磁束密度を持つ焼結磁石パターンをモータ製品の4か所の焼結磁石に割り当てて計算を行い、出力されるコギングトルク波形の最大ピーク点と最小ピーク点との差を、そのモータ製品におけるコギングトルク値として登録する。
なお、図41で示した焼結磁石の焦点位置パターンは、図42のモータにおける焼結磁石の第1象限に位置する焼結磁石に相当するパターン例である。従って、第2象限、第3象限、第4象限と焼結磁石の位置が異なる場合には、それぞれの座標を90°毎に回転移動したパターンが割り当てられる。
以上の計算により、一つのモータ製品に対し、4つの表面磁束密度(4つの焼結磁石)および1つのコギングトルク値が関連付けられる。
この4つの表面磁束密度およびコギングトルク値の組み合わせを複数準備しておき、その中から無作為に30個の組み合わせを選び出すことにより、4×30個の磁石間偏差ばらつきP[%]と、30台のモータ製品のコギングトルクの関係を算出した。
図43には、シミュレーションの評価結果を示す。
図43において、横軸は、磁石間偏差ばらつきP[%]を示す。また、縦軸は、高調波振幅比の平均を示す。
図43から、第5の装置では、磁石間偏差ばらつきPが4%以下になると、高調波振幅比の平均が大きく低下し、約0.8以下にまで抑制されることがわかった。
このように、モータ製品に使用される焼結磁石において、磁石間偏差ばらつきPを4%以下とすることにより、複数のモータ製品に生じるコギングトルクや高調波振幅比を有意に抑制できることが確認された。
本発明は前述した各実施形態に限定されるものではなく、請求項に示した範囲で種々の変更が可能であり、異なる実施形態にそれぞれ開示された技術的手段を適宜組み合わせて得られる実施形態についても本発明の技術的範囲に含まれる。

- 市販された同一の複数のモータ製品であって、
当該モータ製品は、30台以上存在し、
各モータ製品には、1または2以上の磁石が含まれ、
各磁石は、7%以下のボイド率を有し、
各磁石は、非パラレル配向した領域を有する焼結磁石であり、表面磁束密度のピーク値が最大となる第1の主面を有し、
各磁石の前記第1の主面において、測定ラインにわたって表面磁束密度を測定したとき、以下の式
磁石間偏差ばらつきP[%]=(σtotal[mT]/Atotal[mT])×100
