Description
本発明は、スイッチに関する。
電子機器などに搭載されるスイッチは、複数の固定導電部材および可動導電部材を備え、ユーザのスイッチ操作に応じて可動導電部材が変位し、複数の固定導電部材同士の導通状態を変化させることで、スイッチのオン/オフが決められるように構成されている。
従来技術に係るスイッチが、特許文献1、特許文献2及び特許文献3に記載されている。特許文献1には、支持部材を設けた平板上の基体に、ひずみ検出素子を備えたもので、可動部材の上下方向の押圧動作で操作が可能となる装置が記載されている。
特許文献2には、基板上に感圧導電シートを備えた固定接点を設け、導電金属薄板の可動接点体の押圧操作によるクリック感触を伴った電気的接離に加え、その後の押圧による抵抗値変化を得る装置が記載されている。
特許文献3には、基板に備えた固定接点の上に感圧導電センサを設け、押圧加減に応じた多様なスイッチング機能を得る構造が記載されている。
しかしながら、特許文献1に記載の装置では、基体に直接ひずみ検出素子が設けられた構成となっており、基体にひずみ検出素子を設ける工程が必要であり、製造工程が複雑である。また、特許文献2及び3の装置では、装置の内部に感圧導電シートあるいは感圧導電センサが設けられた構成であり、これらも製造工程が複雑となり、製造するのは容易ではない。
本発明は、上記の点に鑑みてなされたもので、ひずみ検出素子を有し、容易に製造できるスイッチを提供することを目的とする。
本発明の一態様に係るスイッチ(100)は、一方の面に凹部を有する基体(110)と、ドーム形状を有し、前記ドーム形状の開口側が前記凹部の底面に接するように前記凹部に設けられたクリックバネ(120)と、前記凹部を塞いで前記クリックバネを前記凹部に収容するように設けられたカバー(140)と、前記基体の他方の面に貼り合わされたひずみ検出素子(150)と、を有し、押圧による前記クリックバネの押し込み量に応じて発生する前記基体のひずみを前記ひずみ検出素子が検知する。
なお、上記括弧内の参照符号は、理解を容易にするために付したものであり、一例にすぎず、図示の態様に限定されるものではない。
開示の技術によれば、基体の他方の面にひずみ検出素子を貼り合わせた構成であり、容易に製造可能である。
以下、図面を参照して発明を実施するための形態について説明する。各図面において、同一構成部分には同一符号を付し、重複した説明を省略する場合がある。
<実施の形態>
添付の図面を参照しつつ、好適な実施の形態の一例について以下詳細に説明する。なお以下の説明に用いる各図面では、各部材を認識可能な大きさとするために縮尺を適宜変更している。また「前後」「左右」「上下」という表現は、説明の便宜のために用いられ、実際の使用状態における姿勢や方向を限定する意図はない。
添付の図面を参照しつつ、好適な実施の形態の一例について以下詳細に説明する。なお以下の説明に用いる各図面では、各部材を認識可能な大きさとするために縮尺を適宜変更している。また「前後」「左右」「上下」という表現は、説明の便宜のために用いられ、実際の使用状態における姿勢や方向を限定する意図はない。
図1は実施の形態に係るスイッチの一例であるプッシュスイッチ100の上面側の平面図(A)、側面図(B)、下面側の平面図(C)である。また、図2は実施の形態に係るスイッチの一例であるプッシュスイッチ100の分解斜視図である。図3は実施の形態に係るプッシュスイッチの一例の断面図である。
プッシュスイッチ100は、基体110と、クリックバネ120と、アクチュエータ130と、カバー140と、ひずみ検出素子150を有する。基体110は、端子111aを含む導電体部111と樹脂部112を有してインサート成形により形成され、一方の面に凹部113が設けられている。クリックバネ120は、ドーム形状を有し、ドーム形状の開口側が凹部113の底面に接するように凹部113の内部に配置されている。カバー140は、凹部113を塞いでクリックバネ120を凹部113に収容するように設けられている。アクチュエータ130は、クリックバネ120の頂部とカバー140の間に設けられている。ひずみ検出素子150は、素子基板151にひずみゲージ152と端子153が設けられて構成されており、基体110の他方の面(凹部113が設けられた面と反対側の面)に貼り合わされる。ひずみ検出素子150をひずみセンサとも称する。
上記のプッシュスイッチ100は、基体110の端子111aとひずみ検出素子150の端子153において実装基板にはんだ等で接続及び固定される。本実施の形態においては、基体110の端子111aを介しての信号の送受信は行わないので、端子111aは実装基板への固定に用いられる。ひずみ検出素子150の端子153は実装基板を介して測定系に接続され、ひずみ検出素子150に設けられているひずみゲージ152の抵抗値等が検出される。
上記のプッシュスイッチ100は、押圧によるクリックバネ120の押し込み量に応じて発生する基体110のひずみをひずみ検出素子150が検知する構成である。ユーザはスイッチを押し込み、直接的あるいは間接的にカバー140を介してアクチュエータ130を押下できる。アクチュエータ130が押下されると、アクチュエータ130の下方に配置されているクリックバネ120の中央部にあるドーム形状の頂部が押圧され、荷重が所定値を超えると、中央部がクリック感を伴って反転し、下方に凸の状態になる。このときから、基体110が押圧される力によって基体110にひずみが発生し、ひずみ検出素子150が検知を始める。押圧によるクリックバネ120の押し込み量がさらに大きくなると、基体110が押圧される力がさらに大きくなり、これに伴って発生する基体110のひずみがさらに大きくなる。本実施の形態では、基体110の凹部113に、クリックバネ120への押圧によって電気的導通状態となる接点が設けられていない構成であり、ひずみ検出素子150の出力によってスイッチのオン状態とオフ状態の識別がされる。
図4は本実施の形態に係るスイッチの基体の一例の構成を示す斜視図である。図4(A)は基体110に含まれる導電体部111の斜視図である。導電体部111は、略板状の形状を有するステンレス鋼あるいはその他の金属からなり、4箇所の端子111aが設けられている。導電体部111は延性材料から形成されていることが好ましく、これにより、導電体部111を含む基体110に生じるひずみを効果的にひずみ検出素子150に伝達することができる。
図4(B)は基体110の上面側の斜視図である。インサート成形により、導電体部111にポリアミド樹脂等の絶縁性の樹脂からなる樹脂部112が設けられている。基体110の一方の面側(上面側)では、導電体部111の上面を底面とし、樹脂部112が側壁部となる凹部113が設けられている。基体110は、例えば平面視で長辺が1mm~数mm、短辺が0.5mm~数mmの略矩形形状であり、0.1mm~数mmの厚さを有する板状の形状である。凹部113は基体110の大きさに応じた大きさを有し、平面視で略長円形状あるいは略楕円形状である。ここで、平面視とは基体110あるいは凹部113を基体110の上面の法線方向から視ることを指す。
図4(C)は基体110の下面側の斜視図である。導電体部111の他方の面111bが露出するように樹脂部112が設けられている。樹脂部112の一部として、基体110の他方の面側において、略矩形形状の基体110の対向する一対の長辺に沿って、一対の凸部114が設けられている。凸部114は、内壁面が溝を構成する。溝の内壁面に対してひずみ検出素子150の外周の位置が位置合わせされることで、基体110に対するひずみ検出素子150の位置決めがなされる。
図5は本実施の形態に係るスイッチのひずみ検出素子の一例の斜視図である。平面視で略矩形形状の素子基板151に、ひずみゲージ152と端子153が設けられている。図面上は4つのひずみゲージ152が設けられているが、1つ、あるいは複数のひずみゲージが設けられていればよい。ひずみゲージのひずみ検出方向は、ひずみゲージの微細パターンの延伸方向となる。図面上は4つのひずみゲージのひずみ検出方向が素子基板151の長辺方向に沿ったパターンとなっているが、これに限らず、4つのひずみゲージのひずみ検出方向が素子基板151の短辺方向に沿ったパターン、あるいは、長辺方向に沿ったパターンと短辺方向に沿ったパターンが混在するパターンでもよい。特に、4つのひずみゲージを有する場合には、4つのひずみゲージによってホイートストンブリッジを構成することができる。
上記のひずみゲージ152について説明する。以下の説明では、代表して1つのひずみゲージについて説明する。図6は、本実施の形態に係るひずみゲージを例示する平面図である。図7は、第1の実施の形態に係るひずみゲージを例示する断面図であり、図6のA-A線に沿う断面を示している。図6及び図7を参照するに、ひずみゲージ1は、上記の素子基板151となる基材10と、機能層20と、抵抗体30と、端子部41と、カバー層60とを有している。なお、図6では、抵抗体30を図示するために、便宜上、カバー層60は外縁のみを破線で示している。
なお、本実施の形態では、便宜上、ひずみゲージ1において、基材10の抵抗体30が設けられている側を上側又は一方の側、抵抗体30が設けられていない側を下側又は他方の側とする。又、各部位の抵抗体30が設けられている側の面を一方の面又は上面、抵抗体30が設けられていない側の面を他方の面又は下面とする。但し、ひずみゲージ1は天地逆の状態で用いることができ、又は任意の角度で配置することができる。又、平面視とは対象物を基材10の上面10aの法線方向から視ることを指し、平面形状とは対象物を基材10の上面10aの法線方向から視た形状を指すものとする。
基材10は、抵抗体30等を形成するためのベース層となる部材であり、可撓性を有する。基材10の厚さは、特に制限はなく、目的に応じて適宜選択できるが、例えば、5μm~500μm程度とすることができる。特に、基材10の厚さが5μm~200μmであると、接着層等を介して基材10の下面に接合される起歪体表面からの歪の伝達性、環境に対する寸法安定性の点で好ましく、10μm以上であると絶縁性の点で更に好ましい。
基材10は、例えば、PI(ポリイミド)樹脂、エポキシ樹脂、PEEK(ポリエーテルエーテルケトン)樹脂、PEN(ポリエチレンナフタレート)樹脂、PET(ポリエチレンテレフタレート)樹脂、PPS(ポリフェニレンサルファイド)樹脂、ポリオレフィン樹脂等の絶縁樹脂フィルムから形成することができる。なお、フィルムとは、厚さが500μm以下程度であり、可撓性を有する部材を指す。
ここで、『絶縁樹脂フィルムから形成する』とは、基材10が絶縁樹脂フィルム中にフィラーや不純物等を含有することを妨げるものではない。基材10は、例えば、シリカやアルミナ等のフィラーを含有する絶縁樹脂フィルムから形成しても構わない。
機能層20は、基材10の上面10aに抵抗体30の下層として形成されている。すなわち、機能層20の平面形状は、図6に示す抵抗体30の平面形状と略同一である。機能層20の厚さは、例えば、1nm~100nm程度とすることができる。なお、機能層20は必須の構成要素ではなく、場合によっては省略可能である。
本願において、機能層とは、少なくとも上層である抵抗体30の結晶成長を促進する機能を有する層を指す。機能層20は、更に、基材10に含まれる酸素や水分による抵抗体30の酸化を防止する機能や、基材10と抵抗体30との密着性を向上する機能を備えていることが好ましい。機能層20は、更に、他の機能を備えていてもよい。
基材10を構成する絶縁樹脂フィルムは酸素や水分を含むため、特に抵抗体30がCr(クロム)を含む場合、Crは自己酸化膜を形成するため、機能層20が抵抗体30の酸化を防止する機能を備えることは有効である。
機能層20の材料は、少なくとも上層である抵抗体30の結晶成長を促進する機能を有する材料であれば、特に制限はなく、目的に応じて適宜選択できるが、例えば、Cr(クロム)、Ti(チタン)、V(バナジウム)、Nb(ニオブ)、Ta(タンタル)、Ni(ニッケル)、Y(イットリウム)、Zr(ジルコニウム)、Hf(ハフニウム)、Si(シリコン)、C(炭素)、Zn(亜鉛)、Cu(銅)、Bi(ビスマス)、Fe(鉄)、Mo(モリブデン)、W(タングステン)、Ru(ルテニウム)、Rh(ロジウム)、Re(レニウム)、Os(オスミウム)、Ir(イリジウム)、Pt(白金)、Pd(パラジウム)、Ag(銀)、Au(金)、Co(コバルト)、Mn(マンガン)、Al(アルミニウム)からなる群から選択される1種又は複数種の金属、この群の何れかの金属の合金、又は、この群の何れかの金属の化合物が挙げられる。
上記の合金としては、例えば、FeCr、TiAl、FeNi、NiCr、CrCu等が挙げられる。又、上記の化合物としては、例えば、TiN、TaN、Si3N4、TiO2、Ta2O5、SiO2等が挙げられる。
抵抗体30は、機能層20の上面に所定のパターンで形成された薄膜であり、ひずみを受けて抵抗変化を生じる受感部である。なお、図6では、便宜上、抵抗体30を梨地模様で示している。
抵抗体30は、例えば、Cr(クロム)を含む材料、Ni(ニッケル)を含む材料、又はCrとNiの両方を含む材料から形成することができる。すなわち、抵抗体30は、CrとNiの少なくとも一方を含む材料から形成することができる。Crを含む材料としては、例えば、Cr混相膜が挙げられる。Niを含む材料としては、例えば、Ni-Cu(ニッケル銅)が挙げられる。CrとNiの両方を含む材料としては、例えば、Ni-Cr(ニッケルクロム)が挙げられる。
ここで、Cr混相膜とは、Cr、CrN、Cr2N等が混相した膜である。Cr混相膜は、酸化クロム等の不可避不純物を含んでもよい。又、Cr混相膜に、機能層20を構成する材料の一部が拡散されてもよい。この場合、機能層20を構成する材料と窒素とが化合物を形成する場合もある。例えば、機能層20がTiから形成されている場合、Cr混相膜にTiやTiN(窒化チタン)が含まれる場合がある。
抵抗体30の厚さは、特に制限はなく、目的に応じて適宜選択できるが、例えば、0.05μm~2μm程度とすることができる。特に、抵抗体30の厚さが0.1μm以上であると抵抗体30を構成する結晶の結晶性(例えば、α-Crの結晶性)が向上する点で好ましく、1μm以下であると抵抗体30を構成する膜の内部応力に起因する膜のクラックや基材10からの反りを低減できる点で更に好ましい。
機能層20上に抵抗体30を形成することで、安定な結晶相により抵抗体30を形成できるため、ゲージ特性(ゲージ率、ゲージ率温度係数TCS、及び抵抗温度係数TCR)の安定性を向上することができる。
例えば、抵抗体30がCr混相膜である場合、機能層20を設けることで、α-Cr(アルファクロム)を主成分とする抵抗体30を形成することができる。α-Crは安定な結晶相であるため、ゲージ特性の安定性を向上することができる。
ここで、主成分とは、対象物質が抵抗体を構成する全物質の50質量%以上を占めることを意味する。抵抗体30がCr混相膜である場合、ゲージ特性を向上する観点から、抵抗体30はα-Crを80重量%以上含むことが好ましい。なお、α-Crは、bcc構造(体心立方格子構造)のCrである。
又、機能層20を構成する金属(例えば、Ti)がCr混相膜中に拡散することにより、ゲージ特性を向上することができる。具体的には、ひずみゲージ1のゲージ率を10以上、かつゲージ率温度係数TCS及び抵抗温度係数TCRを-1000ppm/℃~+1000ppm/℃の範囲内とすることができる。
なお、抵抗体30の内部応力をゼロ近傍として基材10の反りを低減する観点から、基材10の膨張係数は7ppm/K~20ppm/Kとすることが好ましい。基材10の膨張係数は、例えば、基材10の材料の選定、基材10に含有されるフィラーの材料の選定及び含有量の調整等を行うことにより、調整することができる。
ところで、基材10上に抵抗体30を形成すると、抵抗体30にピンホールが発生する場合があり、抵抗体30に発生するピンホール数が所定値を超えると、ゲージ特性が悪化したり、ひずみゲージとして機能しなくなったりするおそれがある。発明者らは、抵抗体30にピンホールが発生する原因の1つが、基材10の上面10aから突出するフィラーであることを突き止めた。
すなわち、基材10がフィラーを含有すると、フィラーの一部が基材10の上面10aから突出し、基材10の上面10aの表面凹凸を増大させる。その結果、基材10の上面10aに形成される抵抗体30に生じるピンホール数が増加し、ゲージ特性の悪化等の要因となる。
発明者らは、抵抗体30の厚さが0.05μm以上である場合に、基材10の上面10aの表面凹凸が15nm以下であれば、抵抗体30に生じるピンホール数を抑制してゲージ特性を維持できることを見出した。
すなわち、抵抗体30の厚さが0.05μm以上である場合に、基材10の上面10aに形成される抵抗体30に生じるピンホール数を低減してゲージ特性を維持する観点から、基材10の上面10aの表面凹凸は15nm以下であることが好ましく、表面凹凸が15nm以下であれば基材10がフィラーを含有してもゲージ特性の悪化にはつながらない。なお、基材10の上面10aの表面凹凸は0nmであってもよい。
基材10の上面10aの表面凹凸は、例えば、基材10を加熱することにより低減することができる。或いは、基材10の加熱に代えて、基材10の上面10aに略垂直にレーザ光を照射して凸部を削る方法、基材10の上面10aと平行にウォーターカッター等を可動させて凸部を削り取る方法、基材10の上面10aを砥石を用いて研磨する方法、又は基材10を加熱しながら加圧する方法(ヒートプレス)等を用いてもよい。
なお、表面凹凸とは、算術平均粗さのことであり、一般的にRaと表記する。表面凹凸は、例えば、三次元光学干渉法により測定することができる。
端子部41は、抵抗体30の両端部から延在しており、平面視において、抵抗体30よりも拡幅して略矩形状に形成されている。端子部41は、ひずみにより生じる抵抗体30の抵抗値の変化を外部に出力するための一対の電極であり、例えば、外部接続用のリード線等が接合される。抵抗体30は、例えば、端子部41の一方からジグザグに折り返しながら延在して他方の端子部41に接続されている。端子部41の上面を、端子部41よりもはんだ付け性が良好な金属で被覆してもよい。なお、抵抗体30と端子部41とは便宜上別符号としているが、両者は同一工程において同一材料により一体に形成することができる。
カバー層60は、抵抗体30を被覆し端子部41を露出するように基材10の上面10aに設けられた絶縁樹脂層である。カバー層60を設けることで、抵抗体30に機械的な損傷等が生じることを防止できる。又、カバー層60を設けることで、抵抗体30を湿気等から保護することができる。なお、カバー層60は、端子部41を除く部分の全体を覆うように設けてもよい。
カバー層60は、例えば、PI樹脂、エポキシ樹脂、PEEK樹脂、PEN樹脂、PET樹脂、PPS樹脂、複合樹脂(例えば、シリコーン樹脂、ポリオレフィン樹脂)等の絶縁樹脂から形成することができる。カバー層60は、フィラーや顔料を含有しても構わない。カバー層60の厚さは、特に制限はなく、目的に応じて適宜選択できるが、例えば、2μm~30μm程度とすることができる。
図8は、本実施の形態に係るひずみゲージの製造工程を例示する図であり、図7に対応する断面を示している。ひずみゲージ1を製造するためには、まず、図8(a)に示す工程では、基材10を準備し、基材10の上面10aに機能層20を形成する。基材10及び機能層20の材料や厚さは、前述の通りである。
機能層20は、例えば、機能層20を形成可能な原料をターゲットとし、チャンバ内にAr(アルゴン)ガスを導入したコンベンショナルスパッタ法により真空成膜することができる。コンベンショナルスパッタ法を用いることにより、基材10の上面10aをArでエッチングしながら機能層20が成膜されるため、機能層20の成膜量を最小限にして密着性改善効果を得ることができる。
但し、これは、機能層20の成膜方法の一例であり、他の方法により機能層20を成膜してもよい。例えば、機能層20の成膜の前にAr等を用いたプラズマ処理等により基材10の上面10aを活性化することで密着性改善効果を獲得し、その後マグネトロンスパッタ法により機能層20を真空成膜する方法を用いてもよい。
次に、図8(b)に示す工程では、機能層20の上面全体に抵抗体30及び端子部41を形成後、フォトリソグラフィによって機能層20並びに抵抗体30及び端子部41を図6に示す平面形状にパターニングする。抵抗体30及び端子部41の材料や厚さは、前述の通りである。抵抗体30と端子部41とは、同一材料により一体に形成することができる。抵抗体30及び端子部41は、例えば、抵抗体30及び端子部41を形成可能な原料をターゲットとしたマグネトロンスパッタ法により成膜することができる。抵抗体30及び端子部41は、マグネトロンスパッタ法に代えて、反応性スパッタ法や蒸着法、アークイオンプレーティング法、パルスレーザー堆積法等を用いて成膜してもよい。
機能層20の材料と抵抗体30及び端子部41の材料との組み合わせは、特に制限はなく、目的に応じて適宜選択できるが、例えば、機能層20としてTiを用い、抵抗体30及び端子部41としてα-Cr(アルファクロム)を主成分とするCr混相膜を成膜することが可能である。
この場合、例えば、Cr混相膜を形成可能な原料をターゲットとし、チャンバ内にArガスを導入したマグネトロンスパッタ法により、抵抗体30及び端子部41を成膜することができる。或いは、純Crをターゲットとし、チャンバ内にArガスと共に適量の窒素ガスを導入し、反応性スパッタ法により、抵抗体30及び端子部41を成膜してもよい。
これらの方法では、Tiからなる機能層20がきっかけでCr混相膜の成長面が規定され、安定な結晶構造であるα-Crを主成分とするCr混相膜を成膜できる。又、機能層20を構成するTiがCr混相膜中に拡散することにより、ゲージ特性が向上する。例えば、ひずみゲージ1のゲージ率を10以上、かつゲージ率温度係数TCS及び抵抗温度係数TCRを-1000ppm/℃~+1000ppm/℃の範囲内とすることができる。
なお、抵抗体30がCr混相膜である場合、Tiからなる機能層20は、抵抗体30の結晶成長を促進する機能、基材10に含まれる酸素や水分による抵抗体30の酸化を防止する機能、及び基材10と抵抗体30との密着性を向上する機能の全てを備えている。機能層20として、Tiに代えてTa、Si、Al、Feを用いた場合も同様である。
次に、図8(c)に示す工程では、基材10の上面10aに、抵抗体30を被覆し端子部41を露出するカバー層60を形成する。カバー層60の材料や厚さは、前述の通りである。カバー層60は、例えば、基材10の上面10aに、抵抗体30を被覆し端子部41を露出するように半硬化状態の熱硬化性の絶縁樹脂フィルムをラミネートし、加熱して硬化させて作製することができる。カバー層60は、基材10の上面10aに、抵抗体30を被覆し端子部41を露出するように液状又はペースト状の熱硬化性の絶縁樹脂を塗布し、加熱して硬化させて作製してもよい。以上の工程により、ひずみゲージ1が完成する。
このように、抵抗体30の下層に機能層20を設けることにより、抵抗体30の結晶成長を促進することが可能となり、安定な結晶相からなる抵抗体30を作製できる。その結果、ひずみゲージ1において、ゲージ特性の安定性を向上することができる。又、機能層20を構成する材料が抵抗体30に拡散することにより、ひずみゲージ1において、ゲージ特性を向上することができる。
上記においては、ひずみゲージの一例について説明したが、上記以外のひずみゲージを適用することも可能である。例えば、上記の説明では機能層20と抵抗体30を積層した構成を有しているが、これに限らず、抵抗体30のみを有するひずみゲージであってもよい。また、上記以外の材料を用いたひずみゲージであってもよい。
図9(A)は本実施の形態に係る実装時におけるスイッチの一例の下面側の平面図であり、図9(B)は長辺側の側面図であり、図9(C)は短辺側の側面図である。図9(A)においては、説明のために実装基板200の図示を省略している。本実施の形態のプッシュスイッチ100は、基体110の端子111aとひずみ検出素子150の端子153において実装基板200にはんだ等で接続及び固定される。実装基板200としては、絶縁基板に導電パターンが設けられた構成であるが、図面上は導電パターンの表示を省略している。図9(A)において破線A1で囲んだ領域における端子111aは、はんだ層210により、実装基板200に固定される。本実施の形態においては、基体110の端子111aを介しての信号の送受信は行わないので、端子111aは実装基板に電気的接続がされていなくてもよい。このため、端子111aの実装基板200への固定は、はんだを使用せずに、レーザ固着等で行ってもよい。また、破線B1で囲んだ領域におけるひずみ検出素子150の端子153は、はんだ層によって実装基板200に固定され、同時に電気的に接続される。端子153は実装基板200を介して測定系に接続され、ひずみ検出素子150に設けられているひずみゲージ152の抵抗値等が検出される。図9(C)に示されるように、凸部114の下面が実装基板200に接するように実装され、基体110の下面側(他方の面側)の表面と実装基板200の間にクリアランスCが設けられる。このため、ひずみ検出素子150が実装基板200に接することない構造となっている。
次に、本実施の形態に係るプッシュスイッチ100の製造方法について説明する。図10は本実施の形態に係るスイッチのアクチュエータ及びカバーの一例の製造工程を示す斜視図である。まず、図10(A)に示されるように、ポリアミド樹脂等の樹脂フィルムから打ち抜きによりアクチュエータ130を形成する。
次に、図10(B)に示されるように、ポリアミド樹脂等の樹脂フィルムからなるカバー141Sにアクチュエータ130を載置し、レーザ溶着によって固定して図10(C)に示される状態とする。
次に、図10(D)に示されるように、カバー141Sに絞り加工を施し、アクチュエータ130がその厚みの分、カバー141S側に押し込められた状態とする。
次に、図10(E)に示されるように、カバー141Sに対する打ち抜き加工により、1次元に複数枚繋げられた状態のカバー141S2とする。図10(F)は、図10(E)の反対側に面から見た斜視図である。
次に、図11(A)に示される基体110をインサート成形により形成する。即ち、端子111aを含む導電体部111を成形型の内部に配置し、成形用の樹脂を成形型の内部に供給して樹脂部112を形成する。基体110の一方の面にはインサート成型時において凹部113が形成されている。
次に、図11(B)に示されるように、基体110の凹部113に、別工程で予め形成されたドーム形状を有するクリックバネ120を、ドーム形状の開口側が凹部113の底面に接するように挿入し、図11(C)に示される状態とする。クリックバネ120は、例えばステンレスシートに対してドーム形状となるように曲面を形成し、所定の形状に打ち抜き加工することで形成される。
次に、図11(D)に示されるように、アクチュエータ130がクリックバネ120の頂部の真上の位置となるようにカバー141S2を位置合わせして基体110上に配置する。
次に、図11(E)に示されるように、カバー141S2が凹部113を塞ぐように基体110にレーザ溶着して固定し、カバー141S2の不要部分を除去してカバー140の外形に加工する。図11(F)は、図11(E)の反対側に面から見た斜視図である。基体110の反対側の面では、導電体部111の他方の面111bが露出している。また、基体110を構成する樹脂部112の一部として、略矩形形状の基体110の対向する一対の長辺に沿って、一対の凸部114が設けられている。
次に、図12(A)に示されるように、基体110の他方の面111bに、別工程で予め形成されたひずみ検出素子150を位置合わせして接着剤等で接着して、図12(B)に示される状態とする。略矩形形状の基体110の短辺に沿う方向(X方向)に対するひずみ検出素子150の位置合わせは、凸部114が形成する溝の内壁面に対してひずみ検出素子150の外周の位置を位置合わせすることで行う。凸部114が形成する溝の内壁面に、ひずみ検出素子150の素子基板151の端部が接するように配置することができる。あるいは、凸部114が形成する溝の内壁面と素子基板151の端部との距離が所定の値となるように配置してもよい。さらに、略矩形形状の基体110の長辺に沿う方向(Y方向)に対するひずみ検出素子150の位置合わせは適宜行うことが可能である。例えば、ひずみ検出素子150に不図示の凸形状が形成され、当該凸形状に嵌合する凹形状が基体110に形成され、凸形状と凹形状を嵌合させることでY方向に対する位置合わせを行ってもよい。
上記の本実施の形態のプッシュスイッチは、基体の他方の面にひずみ検出素子を貼り合わせた構成であり、容易に製造可能である。さらに、以下に説明する利点を有する。
ひずみを検知して動作を行う従来のインプットデバイスは、電気的な導通はあるが操作感触が無いため、ユーザに対して操作感触を提供できない課題がある。特に、ひずみ検出部に力をスムーズに伝えなければ出力が不安定となってしまう。その原因のひとつに、ひずみ検出部と力が伝達される位置の位置精度が不十分であることで、性能が不安定となる点がある。
本実施の形態のプッシュスイッチでは、上記のように基体110に対してひずみ検出素子150の位置が正確に位置合わせされていることにより、クリックバネ120の押圧される部分の直下に、ひずみ検出素子150が設けられた構成とすることができる。さらに導電体部111が延性材料から形成されていることにより、導電体部111を含む基体110に生じるひずみを効果的にひずみ検出素子150に伝達することができる。
また、スイッチのクリックポイントと、ひずみセンサの出力ポイントにズレが発生すると、ユーザに対して安定した操作感触が提供できないという課題がある。本実施の形態のプッシュスイッチでは、上記の構成から、クリックバネ120を押圧したときに生じるクリックポイントと、ひずみ検出素子のセンサ検出量の立ち上がりの位置(センサ検出ポイント)を一致させやすくなり、操作感触の安定性を向上できる。さらに、クリックポイント以降のスイッチの押し込みに対して、ひずみ検出素子150の出力として、クリックバネ120の押し込み量に対して線形の出力(リニアな出力)を検知できる。
本実施の形態のプッシュスイッチは、操作感触を表現する機能を有し、ひずみを検知することでリニアな出力を検知できる。クリックバネを組み込むことで、操作感触が向上する。またスイッチの接点における電気的な導通ではなく、ひずみゲージからナチュラルな出力データを取得することで、オン/オフ機能とは別に追加機能を設けることができる。
スイッチ底面部(基体110の他方の面)に溝を設けた延性材料の平面が配置され、そこにひずみセンサが貼り付けられた構成であり、ひずみ検出素子が固定されている。スイッチ底面部(基体110の他方の面)は両端持ちばね構造となっている。スイッチ底面部(基体110の他方の面)に設けた溝に沿って貼りつけることができ、スイッチのがたつきの防止と、製造時の接着剤のはみ出し防止の効果もあり、製造工程における作業性が向上する。両端持ちばね構造とすることで、延性材料のひずみをスムーズにセンサへ伝えることができ、出力を安定させることができる。
また、スイッチ内部に水分が侵入する問題点がある。基体を構成する導電体部と樹脂部の熱膨張係数の差により発生する隙間から、スイッチ内部に水分が侵入すると考えらえる。また、特許文献4に記載のように、基体をインサート成形で形成する場合、インサート成形の金型内で複数のピンが導電体部を支持した状態で樹脂成形することで、ピンによる痕跡として成形した樹脂部に穴ができてしまい、この穴から内部に水分が侵入することが知られている。一般的な電気的導通機能を持つ従来に係るスイッチでは、単体での完全防水仕様への対応が難しい。本実施の形態のプッシュスイッチでは、クリックバネ120への押圧によって電気的導通状態となる接点が設けられておらず、ひずみセンサでスイッチのオン/オフを検知しており、ひずみセンサの完全防水を行うことで、操作感触をもつ完全防水スイッチとすることができる。
また、従来のスイッチは、繰り返しの使用により内部に組み込んだクリックバネの破壊や、クリックバネの部分等での接触抵抗の増大が発生してしまうことがある。本実施の形態のプッシュスイッチでは、クリックバネ120への押圧によって電気的導通状態となる接点が設けられていない構成であり、ひずみセンサにてスイッチがオンとなるタイミングを検知する機能を有する。ひずみセンサによる検知とすることで、電気的導通状態となる接点が設けられていない構成とすることができる。スイッチ内部に設けられるクリックバネの構造設計の自由度が向上し、クリックバネの応力を緩和でき、破壊が抑制されて寿命が向上する。また、クリックバネによる電気的導通状態を担保する必要がなく、クリックバネにおける接触抵抗に対する安定性が向上する。
図13は本実施の形態に係るスイッチの一例のスイッチ押し込み量に対するスイッチ押し込み荷重及びセンサ検出量を示す図である。横軸はスイッチ押し込み量であり、縦軸はスイッチ押し込み量荷重とセンサ検出量である。X1はスイッチ押し込み荷重を示し、Y1はセンサ検出量を示す。スイッチ押し込み量が増加するとスイッチ押し込み荷重も増加する。スイッチ押し込み荷重が所定値を超えると、クリックバネの中央部がクリック感を伴って反転し、一時的にスイッチ押し込み荷重が低減される。この点がクリックポイントとなる。さらにスイッチ押し込み量を増加させると、スイッチ押し込み荷重は再び増加する。一方、センサ検出量は、スイッチ押し込み量が所定の値となるまでは増加せず、スイッチ押し込み量が所定の値を超えると、センサ押し込み量の増加とともにセンサ検出量が線形に増加する。本実施の形態のスイッチでは、スイッチ底面部(他方側の面)に延性材料の面を配置し、そこにひずみセンサを貼り付けることで、リニアな出力を検知できる構造となっている。スイッチ部のクリックポイントと、ひずみセンサの検出ポイント(センサ検出量の立ち上りのポイント)を一致させることで、操作感触と機能実動作の不一致を無くなり、操作感触の安定性が向上する。
<変形例>
図14は変形例に係るプッシュスイッチの一例の分解斜視図である。プッシュスイッチは、基体110aと、クリックバネ120と、アクチュエータ130と、カバー140と、ひずみ検出素子150を有する。図1に示される実施の形態とは、基体の構成が異なっている。

基体110aについて説明する。図15は本実施の形態に係るスイッチの基体の一例の構成を示す斜視図である。図15(A)は基体110に含まれる導電体部111dの斜視図である。導電体部111dは、略板状の形状を有する第1導電体部111c1と、第1導電体部111c1から離間して設けられた第2導電体部111c2を有する。第1導電体部111c1と第2導電体部111c2は、それぞれ2箇所の端子が設けられている。第2導電体部111c2には、第1導電体部111c1側に延びる延伸部111eが形成されており、第1導電体部111c1と第2導電体部111c2が接しないように、第1導電体部111c1には延伸部111eの形状に適合した凹み形状が設けられている。
図15(B)は基体110aの上面側の斜視図である。インサート成形により、導電体部111d(第1導電体部111c1と第2導電体部111c2)を含んで樹脂部112で一体に成形されている。基体110aの一方の面側(上面側)では、第2導電体部111c2の延伸部111eの上面を底面とし、樹脂部112が側壁部となる凹部113が設けられている。
図15(C)は基体110aの下面側の斜視図である。第2導電体部111c2の延伸部111eの他方の面が露出するように樹脂部112が設けられている。樹脂部112の一部として、基体110aの他方の面側において、略矩形形状の基体110aの対向する一対の長辺に沿って、一対の凸部114が設けられている。上記を除いては、上記の実施の形態に係るプッシュスイッチと同様の構成を有する。本変形例のプッシュスイッチは、基体の他方の面にひずみ検出素子を貼り合わせた構成であり、容易に製造可能である。
本変形例のプッシュスイッチの基体110aにおいて、第1導電体部111c1と第2導電体部111c2は、樹脂部112によって離間して互いに絶縁されている。第1導電体部111c1と第2導電体部111c2は固定接点である。一方、クリックバネ120は可動接点である。クリックバネ120の端部は、クリックバネ120の押圧に限らず第1導電体部111c1に接している。クリックバネ120は、クリックバネ120が押圧されていない時は第2導電体部111c2に接していない。ユーザはスイッチを押し込み、直接的あるいは間接的にカバー140を介してアクチュエータ130を押下できる。アクチュエータ130が押下されると、アクチュエータ130の下方に配置されているクリックバネ120の中央部にあるドーム形状の頂部が押圧され、荷重が所定値を超えると、中央部がクリック感を伴って反転し、下方に凸の状態になる。このとき、クリックバネ120の中央部の裏面側が第2導電体部111c2の延伸部111eに接する。これにより、クリックバネ120を介して第1導電体部111c1と第2導電体部111c2が電気的に接続される。第1導電体部111c1と第2導電体部111c2の間の電気的接続を検知することで、プッシュスイッチのオン状態とオフ状態が識別される。
本変形例のプッシュスイッチでは、クリックバネ120の中央部の荷重が所定値を超えて中央部がクリック感を伴って反転し、下方に凸の状態になったときから、基体110aが押圧される力によって基体110aにひずみが発生し、ひずみセンサが検知を始める。押圧によるクリックバネ120の押し込み量が大きくなると、基体110aが押圧される力が大きくなり、これに伴って発生する基体110のひずみが大きくなり、センサ検出量が大きくなる。本変形例では、上記のように基体110aの凹部113に、クリックバネ120への押圧によって電気的導通状態となる接点が設けられており、接点の導通によってスイッチのオン状態とオフ状態の識別がされ、さらに、ひずみセンサの出力によってスイッチの押し込み量が検知可能である多段スイッチとなっている。
図16は変形例に係るスイッチのスイッチ押し込み量に対するスイッチ押し込み荷重及びセンサ検出量を示す図である。横軸はスイッチ押し込み量であり、縦軸はスイッチ押し込み量荷重とセンサ検出量である。X2はスイッチ押し込み荷重を示し、Y2はセンサ検出量を示す。スイッチ押し込み量が増加するとスイッチ押し込み荷重も増加する。スイッチ押し込み荷重が所定値を超えると、クリックバネの中央部がクリック感を伴って反転し、一時的にスイッチ押し込み荷重が低減される。この点がクリックポイントとなり、固定接点と可動接点が電気的に接続される。さらにスイッチ押し込み量を増加させると、スイッチ押し込み荷重は再び増加する。一方、センサ検出量は、スイッチ押し込み量が所定の値となるまでは増加せず、スイッチ押し込み量が所定の値を超えると、センサ押し込み量の増加とともにセンサ検出量が線形に増加する。
本変形例では、ひずみセンサが貼り付けられる起歪体として、スイッチ構造を有する基体が用いられている。スイッチ構造を有する基体は、固定接点と可動接点を有し、スイッチの押し込み量によって固定接点と可動接点が接続状態あるいは非接続状態となり、スイッチがオン状態あるいはオフ状態となる。ひずみセンサの出力によって、スイッチのクリックポイントの詳細を検出することが可能である。クリックの感触が得られるポイントまでは、通常のタクティールスイッチの感触を有しており、クリックの感触後、ある一定量の電気的信号をひずみセンサから出力することで、良好な操作感触をもつ多段スイッチの機能を設けることができる。さらに、センサ検出量は、クリックの感触後において押し込み量に応じて大きくなるアナログ出力として用いることができる。
以上、好ましい実施の形態について説明したが、上述した実施の形態に制限されることはなく、特許請求の範囲に記載された範囲を逸脱することなく、上述した実施の形態に種々の変形及び置換を加えることができる。例えば、基体を構成する導電体層やクリックバネとしてはステンレス以外の導電性材料を用いることができる。基体を構成する樹脂層やアクチュエータ及びカバーとしてはポリアミド樹脂以外の絶縁性樹脂を用いることができる。
本願は、日本特許庁に2018年4月26日に出願された基礎出願2018-085637号の優先権を主張するものであり、その全内容を参照によりここに援用する。

Claims (11)
- 一方の面に凹部を有する基体と、
ドーム形状を有し、前記ドーム形状の開口側が前記凹部の底面に接するように前記凹部に設けられたクリックバネと、
前記凹部を塞いで前記クリックバネを前記凹部に収容するように設けられたカバーと、
前記基体の他方の面に貼り合わされたひずみ検出素子と、
を有し、
押圧による前記クリックバネの押し込み量に応じて発生する前記基体のひずみを前記ひずみ検出素子が検知する
スイッチ。 - 前記クリックバネの頂部と前記カバーの間にアクチュエータをさらに有する
請求項1に記載のスイッチ。 - 前記基体の前記他方の面に、内壁面が溝を構成する一対の凸部を有しており、
前記溝の前記内壁面に対して前記ひずみ検出素子の外周の位置が位置合わせされることで、前記基体に対する前記ひずみ検出素子の位置決めがされている
