Abstract
Description
(1) 下記(i)~(iii)を満たす強化繊維ストランドを複数本有し、前記複数本の強化繊維ストランドが、第2の樹脂材料によって互いに拘束・一体化されていることを特徴とするファイバープレイスメント用ドライテープ材料。
(i)前記強化繊維ストランドは、断面の幅方向における両端部の厚みT1(μm)およびT3(μm)が、いずれも前記強化繊維ストランドの中央部における厚みT2(μm)に対して50~200%の範囲内である
(ii)前記強化繊維ストランドは、フィラメント数N〔単位:K〕および幅W〔mm〕が4.8<N/W<12の関係を満たす
(iii)前記強化繊維ストランドは、ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料によって形態保持されている
(2) 前記強化繊維ストランドは、隣接する強化繊維ストランドとの間に隙間を有し、該強化繊維ストランドの長手方向と平行に配置されている、前記(1)に記載のファイバープレイスメント用ドライテープ材料。
(3) 前記第1の樹脂材料が、前記強化繊維ストランドの表面に見える状態で付着・部分含浸、または、表面から見えない状態で前記強化繊維ストランドの内部に含浸することで、該強化繊維ストランドに含まれる複数の強化繊維フィラメントを固定・拘束している、前記(1)または(2)に記載のファイバープレイスメント用ドライテープ材料。
(4) 下記(i)~(iii)を満たす強化繊維ストランドを1本有し、前記1本の強化繊維ストランドが、第2の樹脂材料によって拘束・一体化されていることを特徴とするファイバープレイスメント用ドライテープ材料。
(i)前記強化繊維ストランドは、断面の幅方向における両端部の厚みT1(μm)およびT3(μm)が、いずれも前記強化繊維ストランドの中央部における厚みT2(μm)に対して50~200%の範囲内である
(ii)前記強化繊維ストランドは、フィラメント数N〔単位:K〕および幅W〔mm〕が、4.8<N/W<12の関係を満たす
(iii)前記強化繊維ストランドは、ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料によって形態保持されている
(5) 前記(1)~(4)のいずれかに記載のファイバープレイスメント用ドライテープ材料を配列・積層し、その層間を固着させた強化繊維積層体。
(6) 前記(5)に記載の強化繊維積層体に、マトリックス樹脂を含浸・硬化させた繊維強化樹脂成形体。
(7) 下記(i)(ii)の順により得られる強化繊維ストランド複数本を、第2の樹脂材料によって互いに拘束・一体化することを特徴とするファイバープレイスメント用ドライテープ材料の製造方法。
(i)前記強化繊維ストランドの断面において、幅方向における両端部の厚みT1(μm)およびT3(μm)のいずれもが、幅方向における中央部の厚みT2(μm)に対して50~200%の範囲内となるように厚み調整を行なうとともに、前記強化繊維ストランドのフィラメント数N〔単位:K〕および幅W〔mm〕の関係が4.8<N/W<12を満たすよう幅調整を行なう
(ii)ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料を表面に配置し、加熱、冷却により強化繊維ストランドを得る
(8) 下記(i)(ii)の順により得られる強化繊維ストランド1本を、第2の樹脂材料によって拘束・一体化することを特徴とするファイバープレイスメント用ドライテープ材料の製造方法。
(i)前記強化繊維ストランドの断面において、幅方向における両端部の厚みT1(μm)およびT3(μm)のいずれもが、幅方向における中央部の厚みT2(μm)に対して50~200%の範囲内となるように厚み調整を行なうとともに、前記強化繊維ストランドのフィラメント数N〔単位:K〕および幅W〔mm〕の関係が4.8<N/W<12を満たすよう幅調整を行なう
(ii)ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料を表面に配置し、加熱、冷却により強化繊維ストランドを得る
(9) 前記(ii)において、表面に配置する前記第1の樹脂材料が粒子形状である、前記(7)または(8)に記載のファイバープレイスメント用ドライテープ材料の製造方法。
下記(i)~(iii)を満たす強化繊維ストランドを複数本有するファイバープレイスメント用ドライテープ材料であって、前記複数本の強化繊維ストランドが、第2の樹脂材料によって互いに拘束・一体化されている、または、
下記(i)~(iii)を満たす強化繊維ストランドを1本有するファイバープレイスメント用ドライテープ材料であって、前記1本の強化繊維ストランドが、第2の樹脂材料によって拘束・一体化されている。
(i)前記強化繊維ストランドは、断面の幅方向における両端部の厚みT1(μm)およびT3(μm)が、いずれも前記強化繊維ストランドの中央部における厚みT2(μm)に対して50~200%の範囲内である
(ii)強化繊維ストランドは、フィラメント数N〔単位:K〕および幅W〔mm〕が4.8<N/W<12の関係を満たす
(iii)強化繊維ストランドは、ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料によって形態保持されている。

(ii)ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料を表面に配置し、加熱、冷却により強化繊維ストランドを得る
本発明の一実施形態に係るドライテープ材料の製造方法の一工程を図6に示す。
<強化繊維フィラメント集合体>
強化繊維フィラメント集合体として、予めサイジング処理を施した、東レ株式会社製炭素繊維「トレカ」(登録商標)T800SC、炭素繊維フィラメント数が24,000本(N=24K)を用いた。
図示しない炭素繊維ストランド製造装置を用いて、幅W’=8mm、フィラメント数N〔K〕=24(N/W=3)の炭素繊維フィラメント集合体を平行に引き出して、厚みを調整しながらスリットせずに幅を狭めた炭素繊維ストランド(10)(端部と中央部の厚みの比率は、T1/T2=111、T3/T2=142)を得た。その後、軟化点温度80℃の加熱溶融樹脂粒子(平均粒径:0.2mm)を炭素繊維フィラメント集合体の表面に散布し、溶融、冷却することで、その形態が固定された炭素繊維ストランドを得た。
図示しないファイバープレイスメント装置を用いて、架台上にドライテープ材料を、それぞれのテープ間に0.2mmの隙間を設けるように一方向に引き揃えて配置し、1000mm×1000mmの正方形形状となるようにドライテープ材料を切断しながら配置を繰り返して基材を製作し、それぞれの基材を構成する炭素繊維束の配向方向が直交するように積層し、各層間を接着することで積層シート基材を製作した。
複数の前記積層シート基材を強化繊維積層体目付けが2.4kg/m2となるように積層し、平面状の型上に配置した後、バッグフィルムとシーラントにて密閉して真空に減圧した状態で、80℃のオーブンで1時間加熱した。その後、オーブンから取り出し、強化繊維積層体型を室温まで冷却した後に放圧して強化繊維積層体を得た。
厚みを調整し、強化繊維ストランドの厚みの比率が、T1/T2=127、T3/T2=170のストランドをドライテープ材として用いた以外は、実施例1と同様の手順で強化繊維積層体を得た。
強化繊維ストランドの厚みの比率が、T1/T2=164、T3/T2=121のストランドをドライテープ材として用いた以外は、実施例1と同様の手順で強化繊維積層体を得た。
強化繊維ストランドの厚みの比率が、T1/T2=294、T3/T2=124のストランドをドライテープ材として用いた以外は、実施例1と同様の手順で強化繊維積層体を得た。
<強化繊維フィラメント集合体>
強化繊維フィラメント集合体として、予めサイジング処理を施した、東レ株式会社製炭素繊維「トレカ」(登録商標)T800SC、炭素繊維フィラメント数が24,000本(N=24K)を用いた。
図示しない炭素繊維ストランド製造装置を用いて、幅W’=8mm、フィラメント数N〔K〕=24(N/W=3)の炭素繊維フィラメント集合体を平行に引き出して、スリットせずに幅Wを4mm(N/W=6)に狭めた。その後、軟化点温度80℃の加熱溶融樹脂粒子(平均粒径:0.2mm)を炭素繊維フィラメント集合体の表面に散布し、溶融、冷却することで、幅Wが4mm(N/W=6)で、その形態が固定された炭素繊維ストランド(T1/T2=95、T3/T2=110)を得た。得られたストランド3本をドライテープ材料として用い、以下、実施例1と同様の手順で強化繊維積層体を得た。
ドライテープ材料として、強化繊維ストランドの幅が4mm(N/W=6)、T1/T2=113、T3/T2=109のストランド1本をドライテープ材料として用いた以外は、実施例4と同様の手順で強化繊維積層体を得た。
幅を4.8mm(N/W=5)、T1/T2=84、T3/T2=87とした以外は実施例4と同様の手順で得た強化繊維ストランド2本を、隙間なく平行に引きそろえて配置し、実施例4と同様の手順でドライテープ材料とした。また、このドライテープ材料を用いて、実施例1と同様の手順で強化繊維積層体を得た。
図示しない炭素繊維ストランド製造装置を用いて、幅W’=8mm、フィラメント数N〔K〕=24(N/W=3)の炭素繊維フィラメント集合体2本を平行に重ねるように引き出して、厚みと幅が決まった加熱ダイを通過させ、炭素繊維フィラメント集合体2本を一体化した状態で幅Wを5mm(N/W=9.6)に狭めた。その後、軟化点温度80℃の加熱溶融樹脂粒子(平均粒径:0.2mm)を炭素繊維フィラメント集合体の表面に散布し、溶融、冷却することで、幅Wが5mm(N/W=9.6)で、その形態が固定された炭素繊維ストランド(T1/T2=89、T3/T2=80)を得た。得られたストランド2本をドライテープ材料として用いて、実施例1と同様の手順で強化繊維積層体を得た。
幅8mmの強化繊維フィラメント集合体の幅を狭めないまま、実施例4と同様の手順で得た強化繊維ストランド1本をドライテープ材料として用いた以外は、実施例1と同様の手順で強化繊維積層体を得た。
幅を5mm(N/W=4.8)とした以外は実施例4と同様の手順で得た強化繊維ストランドを2本、炭素繊維ストランドの間にそれぞれ0.2mmの隙間を設けるように幅方向に平行に引きそろえた後、実施例4と同様の手順でドライテープ材料とした。また、このドライテープ材料を用いて、実施例4と同様の手順で強化繊維積層体を得た。
図示しない炭素繊維ストランド製造装置を用いて、幅W’=8mm、フィラメント数N〔K〕=24(N/W=3)の炭素繊維フィラメント集合体を平行に引き出して、厚みと幅が決まった加熱ダイを通過させ、幅Wを1.8mm(N/W=13.3)に狭めた。その後、軟化点温度80℃の加熱溶融樹脂粒子(平均粒径:0.2mm)を炭素繊維フィラメント集合体の表面に散布し、溶融、冷却したが、得られた炭素繊維ストランドは形態が固定されず、幅が2.1mmに広がったため、所望の炭素繊維ストランドを得られなかった。
各実施例・比較例において製作した強化繊維積層体について、図示しない含浸試験装置にて、面外方向(厚み方向)の樹脂含浸試験をおこなった。表1に、実施例1~3および比較例1で得た強化繊維積層体の面外方向の含浸係数Kzを、比較例1の値を1とした場合の比で示した。また、表2に、実施例4~7および比較例2、3で得た強化繊維積層体の面外方向の含浸係数Kzを、比較例2の値を1とした場合の比で示した。

〔実施例1〕
強化繊維ストランドの厚みを調整し厚みの比率をT1/T2=111、T3/T2=142とした3本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の優れた含浸性が得られ、強化繊維ストランドの厚みが、T1/T2=294、T3/T2=124である比較例1に対して、含浸係数Kzは6倍に向上した。
強化繊維ストランドの厚みを調整し厚みの比率をT1/T2=127、T3/T2=170とした3本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の良好な含浸性が得られ、強化繊維ストランドの厚みが、T1/T2=294、T3/T2=124である比較例1に対して、含浸係数Kzは3倍に向上した。
強化繊維ストランドの厚みを調整し厚みの比率をT1/T2=164、T3/T2=121とした3本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の良好な含浸性が得られ、強化繊維ストランドの厚みが、T1/T2=294、T3/T2=124である比較例1に対して、含浸係数Kzは2倍に向上した。
強化繊維ストランドの厚みを調整し厚みの比率をT1/T2=294、T3/T2=124とした3本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しうる程度の低い含浸性となった。
強化繊維ストランドを狭めて幅Wを4mm(N/W=6)とした3本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の優れた含浸性が得られ、強化繊維ストランドを狭めずN/Wが3である比較例2に対して、含浸係数Kzは6倍に向上した。また、実施例4では、1本のドライテープ材料あたりのストランド数が3本であるため、1本のドライテープ材料あたりのストランド数が1本である比較例2に対して、0.3倍の配置回数で強化繊維積層体を製作することができ、積層に要する時間を短縮することができた。
強化繊維ストランドを狭めて幅Wを4mm(N/W=6)とした1本のストランドからなるドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の優れた含浸性が得られ、強化繊維ストランドを狭めずN/Wが3である比較例2に対して、含浸係数Kzは6倍に向上した。
強化繊維ストランドを狭めて幅Wを4.8mm(N/W=5)とした2本のストランドが隙間なく並んだドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の良好な含浸性が得られ、強化繊維ストランドを狭めず、N/Wが3である比較例2に対して、含浸係数Kzは2倍に向上した。また、実施例6に記載のドライテープ材料を用いたとき、強化繊維積層体を製作するためのドライテープ材料の配置回数は、比較例2に対して0.5倍であり、積層に要する時間を短縮することができた。
強化繊維ストランドを狭めて幅Wを5mm(N/W=9.6)とした2本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しない程度の優れた含浸性が得られ、強化繊維ストランドを狭めずN/Wが3である比較例2に対して、含浸係数Kzは4倍に向上した。
幅Wが8mm(N/W=3)のストランドからなるドライテープ材料を用いた強化繊維積層体は、含浸試験の結果、成形時に未含浸が発生しうる程度の低い含浸性となった。
幅Wが5mm(N/W=4.8)の2本のストランド間に0.2mmの隙間を有するドライテープ材料を用いた強化繊維積層体は、成形時に未含浸が発生しうる程度の低い含浸性となった。

(i)前記強化繊維ストランドは、断面の幅方向における両端部の厚みT1(μm)およびT3(μm)が、いずれも前記強化繊維ストランドの中央部における厚みT2(μm)に対して50~200%の範囲内である
(ii)前記強化繊維ストランドは、フィラメント数N〔単位:K〕および幅W〔mm〕が4.8<N/W<12の関係を満たす

(ii)ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料を表面に配置し、加熱、冷却により強化繊維ストランドを得る - 下記(i)(ii)の順により得られる強化繊維ストランド1本を、第2の樹脂材料によって拘束・一体化することを特徴とするファイバープレイスメント用ドライテープ材料の製造方法。
(i)前記強化繊維ストランドの断面において、幅方向における両端部の厚みT1(μm)およびT3(μm)のいずれもが、幅方向における中央部の厚みT2(μm)に対して50~200%の範囲内となるように厚み調整を行なうとともに、前記強化繊維ストランドのフィラメント数N〔単位:K〕および幅W〔mm〕の関係が4.8<N/W<12を満たすよう幅調整を行なう
(ii)ガラス転移温度Tgまたは融点Tmが40℃以上200℃以下の加熱溶融性の第1の樹脂材料を表面に配置し、加熱、冷却により強化繊維ストランドを得る - 前記(ii)において、表面に配置する前記第1の樹脂材料が粒子形状である、請求項7または8に記載のファイバープレイスメント用ドライテープ材料の製造方法。
