본 발명은 LED 실장형 디스플레이 및 그의 제조 방법에 관한 것으로, 어레이 배열된 LED들을 구비하는 프론트플레인 기판을 백플레인 기판 위에 라미네이션 공정으로 일괄적으로 접합하여 LED 실장형 디스플레이를 제조한다. 이로 인해 기존의 백플레인 기판 위에 LED들을 직접 표면 실장하는 방식에 비해서, 본 발명은 백플레인 기판에 작용하는 온도를 낮출 수 있다. 그리고 LED들을 백플레인 기판에 표면 실장하는 과정에서 백플레인 기판이 손상되는 문제를 최소화함으로써, 디스플레이의 수율을 향상시킬 수 있다.
Description
본 발명은 LED 디스플레이 기술에 관한 것으로, 더욱 상세하게는 상부면에 LED들이 어레이 배열되게 표면 실장된 LED 실장형 디스플레이 및 그의 제조 방법에 관한 것이다.
LED로 디스플레이를 구성할 때, 지금까지는 구동이 세그먼트(segment) 또는 패시브 매트릭스(passive matrix) 방식으로 이루어지고 있어 모듈이 복잡하고 구동이 어려운 단점을 지니고 있었다.
이러한 문제점을 해소하기 위해서, 기존 TFT-LCD, AMOLED에서 개발되고 검증되어 온 액티브 매트릭스(active matrix) 방식을 적용하여 두께와 무게 등에서 장점을 가질 수 있는 능동 구동형 LED 디스플레이를 개발하고자 하는 연구가 진행되고 있다.
능동 구동형 LED 디스플레이의 경우, TFT 어레이로 이루어진 백플레인 기판의 단위 픽셀 전극 라인 위에 LED를 직접 표면 실장하게 된다.
그런데 LED를 백플레인 기판에 직접 표면 실장하는 과정에서 백플레인 기판에 작용하는 열에 의해 백플레인 기판이 손상되는 문제가 발생될 수 있다. 즉 기존의 LED 표면 실장 방법은 백플레인 기판을 제조한 이후 솔더크림이나 접착제를 도포하여 LED를 표면 실장하는 공정을 거치는데, 이때 LED를 백플레인 기판에 접합하기 위해서 220 내지 250℃의 고온이 인가된다. 인가되는 고온에 의한 백플레인 기판의 손상으로 인한 LED 디스플레이의 수율 저하 문제가 발생할 수 있다.
LED 표면 실장시 솔더링으로 인한 화소 간 쇼트 현상 등의 문제가 발생될 수 있다.
그리고 픽 앤 플레이스 장치(pick and place machine) 등을 이용한 LED 직접 백플레인 기판에 실장하는 공정을 진행하는 경우, 고화소 디스플레이를 위한 단위 픽셀 크기가 감소됨에 따라 공정의 오류 발생률이 높아질 우려가 있다.

따라서 본 발명의 목적은 백플레인 기판에 LED를 표면 실장하는 과정에서 작용하는 열을 최소화하여 백플레인 기판이 손상되는 문제를 최소화할 수 있는 LED 실장형 디스플레이 및 그의 제조 방법을 제공하는 데 있다.
본 발명의 다른 목적은 백플레인 기판에 LED들을 일괄적으로 표면 실장하여 제조 공정을 간소화할 수 있는 LED 실장형 디스플레이 및 그의 제조 방법을 제공하는 데 있다.
상기 목적을 달성하기 위하여, 본 발명은 어레이 배열된 LED들을 구비하고, 하부면으로 상기 LED들의 실장면이 노출되어 있는 프론트플레인 기판을 제조하는 단계; 및 상기 프론트플레인 기판의 하부면을 백플레인 기판 위에 탑재 후 라미네이션 공정으로 접합하여 상기 프론트플레인 기판의 LED들을 상기 백플레인 기판 위에 실장하는 단계;를 포함하는 LED 디스플레이용 백플레인의 제조 방법을 제공한다.
상기 프론트플레인 기판을 제조하는 단계는, 지지기판 위에 희생층을 형성하는 단계; 상기 희생층 위에 어레이 배열되게 상기 LED들을 부착하는 단계; 상기 LED들을 고정하도록 상기 희생층 위에 액상 전구체를 도포하여 보호층을 구비하는 프론트플레인 기판을 제조하는 단계; 및 상기 지지기판으로부터 상기 프론트플레인 기판을 분리하는 단계;를 포함할 수 있다.
상기 희생층은 접착성을 갖는 소재가 사용될 수 있다.
상기 희생층을 형성하는 조성물은 액상 전구체의 용매와 비상용성 용매를 포함할 수 있다.
상기 LED들을 부착하는 단계에서, 상기 LED들은 상기 백플레인 기판의 화소 전극 위치에 대응되게 상기 희생층에 부착될 수 있다.
상기 분리하는 단계에서, 상기 지지기판과 상기 프론트플레인 기판 사이의 희생층의 용해시켜 상기 지지기판으로부터 상기 프론트플레인 기판을 분리할 수 있다.
본 발명은 또한, 백플레인 기판; 및 상기 백플레인 기판의 상부면에 라미네이션 공정으로 접합되되, 어레이 배열된 LED들을 구비하고, 하부면으로 상기 백플레인 기판의 하부면에 접합되는 상기 LED들의 실장면이 노출되어 있는 프론트플레인 기판;을 포함하는 LED 실장형 디스플레이를 제공한다.
그리고 상기 프론트플레인 기판은, 상기 어레이 배열된 LED들; 및 상기 어레이 배열된 LED들에 액상 전구체를 도포하여 형성하되 하부면으로 상기 LED들의 실장면이 노출되는 보호층;을 포함할 수 있다.
본 발명에 따르면, 어레이 배열된 LED들을 구비하는 프론트플레인 기판을 백플레인 기판 위에 라미네이션 공정으로 일괄적으로 접합하여 LED 실장형 디스플레이를 제조하기 때문에, 기존의 백플레인 기판 위에 LED들을 직접 표면 실장하는 방식에 비해서 백플레인 기판에 작용하는 온도를 낮출 수 있다. 이로 인해 LED들을 백플레인 기판에 표면 실장하는 과정에서 백플레인 기판이 손상되는 문제를 최소화할 수 있기 때문에, 디스플레이의 수율을 향상시킬 수 있다.
그리고 어레이 배열된 LED들을 구비하는 프론트플레인 기판을 백플레인 기판 위에 라미네이션 공정으로 일괄적으로 접합하는 공정으로 LED 실장형 디스플레이를 제조하기 때문에, 백플레인 기판에 대한 LED들의 표면 실장 공정을 간소화할 수 있다.
도 1은 본 발명의 실시예에 따른 LED 실장형 디스플레이의 제조 방법에 따른 흐름도이다.

하기의 설명에서는 본 발명의 실시예를 이해하는데 필요한 부분만이 설명되며, 그 이외 부분의 설명은 본 발명의 요지를 흩트리지 않는 범위에서 생략될 것이라는 것을 유의하여야 한다.
이하에서 설명되는 본 명세서 및 청구범위에 사용된 용어나 단어는 통상적이거나 사전적인 의미로 한정해서 해석되어서는 아니 되며, 발명자는 그 자신의 발명을 가장 최선의 방법으로 설명하기 위해 용어의 개념으로 적절하게 정의할 수 있다는 원칙에 입각하여 본 발명의 기술적 사상에 부합하는 의미와 개념으로 해석되어야만 한다. 따라서 본 명세서에 기재된 실시예와 도면에 도시된 구성은 본 발명의 바람직한 실시예에 불과할 뿐이고, 본 발명의 기술적 사상을 모두 대변하는 것은 아니므로, 본 출원시점에 있어서 이들을 대체할 수 있는 다양한 균등물과 변형예들이 있을 수 있음을 이해하여야 한다.
이하, 첨부된 도면을 참조하여 본 발명의 실시예를 보다 상세하게 설명하고자 한다.
도 1은 본 발명의 실시예에 따른 LED 실장형 디스플레이의 제조 방법에 따른 흐름도이다.
도 1을 참조하면, 본 실시예에 따른 LED 실장형 디스플레이의 제조 방법은 프론트플레인 기판을 제조하는 단계(S80)와, 제조한 프론트플레인 기판을 백플레인 기판 위에 라미네이션 공정으로 접합하여 LED 실장형 디스플레이를 제조하는 단계(S90)를 포함한다.
즉 S80단계에서 어레이 배열된 LED들을 구비하고, 하부면으로 LED들의 실장면이 노출되어 있는 프론트플레인 기판을 제조한다.
그리고 S90단계에서 프론트플레인 기판의 하부면을 백플레인 기판 위에 탑재 후 라미네이션 공정으로 접합하여 프론트플레인 기판의 LED들을 백플레인 기판 위에 실장하여 LED 실장형 디스플레이를 제조한다.
본 실시예에 따른 S80단계에 대해서 도 2를 참조하여 설명하면 다음과 같다. 여기서 도 2는 도 1의 프론트플레인 기판의 제조 단계에 따른 상세 흐름도이다.
도 2를 참조하면, S80단계에 따른 프론트플레인 기판의 제조 단계는 지지기판 위에 희생층을 형성하는 단계(S81,S83), 희생층 위에 어레이 배열되게 LED들을 부착하는 단계(S85), LED들을 고정하도록 희생층 위에 액상 전구체를 도포하여 보호층을 구비하는 프론트플레인 기판을 제조하는 단계(S87), 및 지지기판으로부터 프론트플레인 기판을 분리하는 단계(S89)를 포함한다.
이와 같은 본 실시예에 따른 LED 실장형 디스플레이의 제조 방법에 대해서 도 1 내지 도 10을 참조하여 설명하면 다음과 같다. 여기서 도 3 내지 도 10은 도 1의 LED 실장형 디스플레이의 제조 방법에 따른 각 단계를 보여주는 도면들이다.
도 3에 도시된 바와 같이, S81단계에서 지지기판(10)을 준비한다. 지지기판(10)의 소재로는 연성 또는 경성의 플라스틱 소재, 금속 소재, 세라믹 소재 등이 사용될 수 있다.
다음으로 도 4에 도시된 바와 같이, S83단계에서 지지기판(10) 위에 희생층(20)을 형성한다. 이때 희생층(20)을 형성하는 조성물은 상부에 형성될 보호층을 형성하는 액상 전구체의 용매와 비상용성을 가지는 용매를 포함하는 접착성 소재가 사용될 수 있다. 예컨대 액상 전구체의 용매가 유기계라면, 비상용성을 갖는 용매로 수계 또는 불소계 용매가 사용될 수 있다. 즉 비상용성을 갖는 용매로는 수계-유기계, 수계-불소계, 또는 불소계-유기계가 사용될 수 있다. 수계 용매는 물이다. 유기계 용매는 에탄올, 메탄올, 아이소프로필알코올, 아세톤, 에칠아세테이트, 클로로벤젠, 톨루엔, 벤젠, 클로로포름, 헥산, 애니솔(anisole) 등을 포함할 수 있다. 그리고 불소계 용매는 하이드로플루오로에테르(hydrofluoroether), 트리플루오로톨루엔(trifluorotoluene), 옥타플루오로톨루엔(octafluorotoluene), 퍼플루오로벤젠(perfluorobenzene) 등을 포함할 수 있다.
한편 희생층(20)이 비접착성 소재로 형성될 경우, 희생층(20) 상부에 비등방성 접착 소재를 도포하여 접착층을 형성할 수 있다.
이때 비접착성 소재는 유기물 혹은 무기물 중에서 같은 계열의 용매에 용해 가능한 소재이다. 예컨대 물을 박리용 용매로 사용하는 경우, 비접착성 소재로는 PEDOT:PSS (Poly(3,4-ethylenedioxythiophene)-poly(styrenesulfonate))와 같은 술폰화 선형 이온 고분자(Sulfonated linear ionic polymers)가 사용될 수 있다.
유기계 용매를 박리용 용매로 사용하는 경우, 비접착성 소재로는 폴리(메틸메타크릴레이트), 폴리(N-비닐카바졸), 폴리알파메틸스티렌 등이 사용될 수 있다.
그리고 불소계 용매를 박리용 용매로 사용하는 경우, 비접착성 소재로는 퍼플루오로 폴리머(perfluoro polymer), 폴리비닐플루오라이드, 폴리비닐리덴 플루오라이드, 폴리테트라플루오로에틸렌, 퍼플루오로알콕시 폴리머 등이 사용될 수 있다.
비등방성 접착 소재로는 ACF(anisotropic conductive film)가 사용될 수 있다.
이러한 희생층(20)은 지지기판(10) 위에 형성될 프론트플레인 기판을 지지기판(10)으로부터 분리하기 위한 용도로 사용하였다.
그리고 본 실시예에서는 희생층(20)을 지지기판(10) 위에 형성하는 예를 개시하였지만, 지지기판(10)에서 프론트플레인 기판을 분리하는 방법으로 레이저 리프트-오프 공정을 사용할 경우, S83단계는 생략될 수 있다.
다음으로 도 5에 도시된 바와 같이, S85단계에서 희생층(20) 위에 어레이 배열되게 LED들(30)을 부착한다. 이때 LED들(30)은 백플레인 기판의 화소 전극 위치에 대응되게 희생층(20) 위에 부착된다.
다음으로 도 6에 도시된 바와 같이, S87단계에서 LED들(30)을 고정하도록 희생층(20) 위에 액상 전구체를 도포하여 보호층(40)을 구비하는 프론트플레인 기판(50)을 제조한다. 즉 액상 전구체를 희생층(20) 위에 도포한 후 열처리나 광처리를 통하여 액상 전구체를 경화시켜 보호층(40)을 형성한다.
액상 전구체로는 LED들(30)을 고정할 수 있도록 도포 후 경화가 가능하고, 희생층(20)가의 분리 공정 시 손상을 받지 않는 폴리이미드와 같은 경화성 고분자 소재가 사용될 수 있다. 예컨대 액상 전구체로 폴리이미드를 사용하는 경우, 용매로 디메틸아세트아미드(dimethylacetamide), 디메틸포름아미드(dimethylformamide) 등과 같은 유기계 용매가 사용될 수 있다.
이때 보호층(40)의 두께가 LED(30)의 높이보다는 낮은 경우는 광이 출력되는 LED(30)의 상부가 보호층(40) 밖으로 노출되어 있기 때문에, 보호층(40)의 투명도에 크게 영향을 받지 않는다. 하지만 보호층(40)의 두께가 LED(30)의 높이보다는 높은 경우는 광이 출력되는 LED(30)의 상부가 보호층(40)에 의해 가려지기 때문에, 액상 전구체로서 양호한 투명도를 갖는 소재를 사용하는 것이 바람직하다. 그리고 LED(30)의 높이보다 높게 보호층(40)을 형성하는 경우, LED들(30)을 보다 안정적으로 지지할 수 있는 이점이 있다.
다음으로 도 7 및 도 8에 도시된 바와 같이, S89단계에서 지지기판(10)으로부터 프론트플레인 기판(50)을 분리한다. 즉 지지기판(10)과 프론트플레인 기판(50) 사이의 희생층(20)의 용해시켜 지지기판(10)으로부터 프론트플레인 기판(50)을 분리할 수 있다. 예컨대 희생층(20)의 용해가 가능한 용매를 프론트플레인 기판(50)이 형성된 지지기판(10)에 도포하거나, 희생층(20)의 용해가 가능한 용매에 프론트플레인 기판(50)이 형성된 지지기판(10)에 담지하여 지지기판(10)으로부터 프론트플레인 기판(50)을 분리하는 방법이 사용될 수 있다.
분리된 프론트플레인 기판(50)은 하부면으로 LED들(30)의 실장면(31)이 노출되어 있고, LED들(30)을 덮도록 보호층(40)이 형성된 예를 개시하였다.
한편 분리된 프론트플레인 기판(50)에는 희생층(20) 또는 희생층(20)의 용해가 가능한 용매가 남아 있을 수 있기 때문에, 세정 공정을 통하여 분리된 프론트플레인 기판(50)에 잔류하는 물질을 제거할 수 있다.
본 실시예에서는 희생층(20)의 용해를 통해서 프론트플레인 기판(50)을 지지기판(10)에서 분리하는 예를 개시하였지만 이것에 한정되는 것은 아니다. 예컨대 분리 방법으로 레이저 리프트-오프 공정을 이용할 수도 있고, 프론트플레인 기판(50)과 지지기판(10) 간의 열팽창계수의 차이를 이용할 수도 있다.
그리고 도 10에 도시된 바와 같이, S90단계에서 프론트플레인 기판(50)의 하부면을 백플레인 기판(60) 위에 탑재 후 라미네이션 공정으로 접합하여 프론트플레인 기판(50)의 LED들(30)을 백플레인 기판(60) 위에 실장하여 LED 실장형 디스플레이(100)를 제조한다. 이때 프론트플레인 기판(50)의 LED들(30)을 백플레인 기판(60)의 화소 전극 위치에 대응되게 정렬한 후 라미네이션 공정으로 접합한다. 이때 백플레인 기판(60)과 프론트플레인 기판(50) 사이에 비등방성 접착 소재를 개재할 수도 있다.
이때 라미네이션 공정에서 열이 백플레인 기판(60)과 프론트플레인 기판(50) 사이에 작용하지만, 기존의 개별적인 LED 실장 방식에 비해서 백플레인 기판(60)에 작용하는 열을 낮출 수 있다. 즉 기존의 LED 실장 방식의 경우 220 내지 250℃의 열이 인가되지만, 본 실시예의 경우 20(상온) 내지 180℃의 열이 인가된다.
이와 같이 본 실시예에 따르면, 어레이 배열된 LED들(30)을 구비하는 프론트플레인 기판(50)을 백플레인 기판(60)과는 별도로 제작한 후 합착하여 LED 실장형 디스플레이(100)를 제조함으로써, 기존의 백플레인 기판에 직접 LED을 실장하는 공정의 높은 열로 인한 백플레인 기판이 손상되는 문제를 최소화할 수 있다.
즉 어레이 배열된 LED들(30)을 구비하는 프론트플레인 기판(50)을 백플레인 기판(60) 위에 라미네이션 공정으로 일괄적으로 접합하여 LED 실장형 디스플레이(100)를 제조하기 때문에, 기존의 백플레인 기판 위에 LED들을 직접 표면 실장하는 방식에 비해서 백플레인 기판(60)에 작용하는 온도를 낮출 수 있다. 이로 인해 LED들(30)을 백플레인 기판(60)에 표면 실장하는 과정에서 백플레인 기판(60)이 손상되는 문제를 최소화할 수 있기 때문에, LED 실장형 디스플레이(100)의 수율을 향상시킬 수 있다.
그리고 어레이 배열된 LED들(30)을 구비하는 프론트플레인 기판(50)을 백플레인 기판(60) 위에 라미네이션 공정으로 일괄적으로 접합하는 공정으로 LED 실장형 디스플레이(100)를 제조하기 때문에, 백플레인 기판(60)에 대한 LED들(30)의 표면 실장 공정을 간소화할 수 있다.
한편, 본 명세서와 도면에 개시된 실시예들은 이해를 돕기 위해 특정 예를 제시한 것에 지나지 않으며, 본 발명의 범위를 한정하고자 하는 것은 아니다. 여기에 개시된 실시예들 이외에도 본 발명의 기술적 사상에 바탕을 둔 다른 변형예들이 실시 가능하다는 것은, 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자에게는 자명한 것이다.

Claims (8)
- 어레이 배열된 LED들을 구비하고, 하부면으로 상기 LED들의 실장면이 노출되어 있는 프론트플레인 기판을 제조하는 단계; 및상기 프론트플레인 기판의 하부면을 백플레인 기판 위에 탑재 후 라미네이션 공정으로 접합하여 상기 프론트플레인 기판의 LED들을 상기 백플레인 기판 위에 실장하는 단계;를 포함하는 LED 디스플레이용 백플레인의 제조 방법.
- 제1항에 있어서, 상기 프론트플레인 기판을 제조하는 단계는,지지기판 위에 희생층을 형성하는 단계;상기 희생층 위에 어레이 배열되게 상기 LED들을 부착하는 단계;상기 LED들을 고정하도록 상기 희생층 위에 액상 전구체를 도포하여 보호층을 구비하는 프론트플레인 기판을 제조하는 단계; 및상기 지지기판으로부터 상기 프론트플레인 기판을 분리하는 단계;를 포함하는 LED 디스플레이용 백플레인의 제조 방법.
- 제2항에 있어서,상기 희생층은 접착성을 갖는 LED 디스플레이용 백플레인의 제조 방법.
- 제2항에 있어서,상기 희생층을 형성하는 조성물은 액상 전구체의 용매와 비상용성 용매를 포함하는 LED 디스플레이용 백플레인의 제조 방법.
- 제2항에 있어서, 상기 LED들을 부착하는 단계에서,상기 LED들은 상기 백플레인 기판의 화소 전극 위치에 대응되게 상기 희생층에 부착되는 LED 디스플레이용 백플레인의 제조 방법.
- 제2항에 있어서, 상기 분리하는 단계에서,상기 지지기판과 상기 프론트플레인 기판 사이의 희생층의 용해시켜 상기 지지기판으로부터 상기 프론트플레인 기판을 분리하는 LED 디스플레이용 백플레인의 제조 방법.
- 백플레인 기판; 및상기 백플레인 기판의 상부면에 라미네이션 공정으로 접합되되, 어레이 배열된 LED들을 구비하고, 하부면으로 상기 백플레인 기판의 하부면에 접합되는 상기 LED들의 실장면이 노출되어 있는 프론트플레인 기판;을 포함하는 LED 실장형 디스플레이.
- 제7항에 있어서, 상기 프론트플레인 기판은,상기 어레이 배열된 LED들; 및상기 어레이 배열된 LED들에 액상 전구체를 도포하여 형성하되, 하부면으로 상기 LED들의 실장면이 노출되는 보호층;을 포함하는 LED 실장형 디스플레이.
