 本発明は、射出成形装置に関するものである。
 金型を用いて樹脂を成形する装置として、射出成形装置が知られている(特許文献1参照)。射出成形装置には、コールドランナ方式とホットランナ方式とがある。コールドランナ方式では、ランナで固化した部品も成形品と共に取り出すため、ランナ内の溶融材料が冷却されて固化するまでに相応の時間を要し、生産性が低下しうる。そのため、コールドランナ方式の射出成形装置では、ランナの断面積を小さくし、ランナ内の溶融材料の冷却時間を短縮することが望まれている。
特開2006-44245号公報
 コールドランナ方式の射出成形装置において、ランナの断面積を小さくするだけでは、ランナを介して金型に溶融材料を射出している間(射出中)にランナ内の溶融材料が冷却されて固化してしまい、金型に溶融材料を十分に充填することが困難になりうる。その一方で、射出中におけるランナ内の溶融材料の温度低下を低減するための保温(断熱)技術は確立されておらず、また断熱材のみをランナ表面(界面)に介在させるだけでは冷却時間を短縮することが困難になりうる。
 そこで、本発明は、生産性を向上させるために有利な射出成形装置を提供することを目的とする。
 上記目的を達成するために、本発明に係る射出成形装置は、流路を介して溶融材料を金型に射出する射出成形装置であって、前記流路は、金属層で囲まれた部分を有し、前記部分では、前記金属層と母材との間に断熱層が設けられ、前記断熱層より熱伝導率が高く且つ前記断熱層内を通る接続部を介して前記金属層が前記母材に接続されている、ことを特徴とする。

 このように、コールドランナ方式の射出成形装置100では、ランナ21で固化した部品も成形品と共に取り出すため、ランナ21内の溶融材料が冷却されて固化するまでに相応の時間を要し、生産性が低下しうる。そのため、コールドランナ方式の射出成形装置100では、ランナ21の断面積を小さくし、ランナ21内の溶融材料の冷却時間を短縮することが望まれている。しかしながら、ランナ21の断面積を単に小さくするだけでは、ランナ21を介して溶融材料を金型10に射出している間(射出中)にランナ21内の溶融材料が冷却されて固化する、所謂ショートショットが起こりうる。
 このようなショートショットを防止する方法として、射出中におけるランナ21内の溶融材料が保温されるようにランナ21の流路界面に断熱材を介在させる方法があるが、キャビティやゲートなどの型締力による負荷がかかりにくい箇所に限定されており、未だランナに適用できる技術は確立されていない。しかしながら、ランナ21を断熱材で覆うだけでは、ランナ21内の溶融材料の冷却が断熱材で阻害されてしまい、生産性を向上させることが困難になりうる。そこで、本実施形態の射出成形装置100は、ランナ21が金属層で取り囲まれるとともに、その金属層の周りに断熱層が設けられ、金属層の一部が母材に接続された構成を有する。つまり、本実施形態のランナ21は、金属層で囲まれた部分を有し、当該部分では、金属層と母材との間に断熱層が設けられ、該断熱層より熱伝導率が高く且つ断熱層内を通る接続部を介して金属層が母材に接続されている。

 第1プレート11は、第1母材11aと、第1断熱層11bと、第1金属層11cとを含みうる。第1母材11aの第1面11a(第2プレート12側の面)には、台形形状の断面を有する第1凹部11aが形成され、第1凹部11aの内壁には第1断熱層11bが設けられている。そして、第1母材11aの第1面11aの少なくとも一部と第1断熱層11bの表面(露出面)とを覆うように、第1断熱層11bの表面から第1面11aの少なくとも一部まで連続して第1金属層11cが設けられている。即ち、第1金属層11cは、第1断熱層11bの表面に設けられた金属層が、第1母材11a(第1面11a)の流路が形成されていない部分にまで接続されるように形成されている。
 ここで、本実施形態の第1金属層11cは、第1断熱層11bの表面を覆う部分と、該部分から延設して第1面11aの少なくとも一部を連続して覆う部分と含んでいる。つまり、本実施形態では、第1金属層11cの一部を、流路(ランナ21)を囲む金属層と第1母材11aとを接続する接続部として機能させている。しかしながら、それに限られるものではなく、流路21を囲む部分のみに設けられた金属層を第1金属層11cとし、該第1金属層11cと第1母材11aとを接続する接続部として、第1断熱層11bより熱伝導率の高い部材(例えば金属)を第1プレート11に設けてもよい。
 第2プレート12は、第2母材12aと、第2断熱層12bと、第2金属層12cとを含みうる。第2母材12aの第2面12a(第1プレート11側の面)には、矩形形状の断面を有する第2凹部12aが形成され、第2凹部12aの内壁には第2断熱層12bが設けられている。そして、第2母材12aの第2面12aの少なくとも一部と第2断熱層12bの表面(露出面)とを覆うように、第2断熱層12bの表面から第2面12aの少なくとも一部まで連続して第2金属層12cが設けられている。即ち、第2金属層12cは、第2断熱層12bの表面に設けられた金属層が、第2母材12a(第2面12a)の流路が形成されていない部分にまで接続されるように形成されている。また、本実施形態の第2断熱層12bは、第2凹部12aが断熱材で充填されるように形成されうる。
 ここで、本実施形態の第2金属層12cも、第1金属層11cと同様に、第2金属層12cの一部を、流路21を囲む金属層と第2母材12aとを接続する接続部として機能させている。しかしながら、それに限られるものではなく、流路(ランナ21)を囲む部分のみに設けられた金属層を第2金属層12cとし、該第2金属層12cと第2母材12aとを接続する接続部として、第1断熱層11bより熱伝導率の高い部材(例えば金属)を第2プレート12に設けてもよい。また、本実施形態では、第1プレート11および第2プレート12の双方に接続部を設けた構成としたが、それらのうち少なくとも一方に接続部を設けた構成としてもよい。
 このように第1プレート11および第2プレート12を構成することにより、それらを互いに重ね合された際、図2に示すように、第1金属層11cおよび第2金属層12cで囲まれた空間が第1凹部11aの内側に形成される。即ち、下面および側面が第1金属層11cで構成され、上面が第2金属層12cで構成された空間が第1凹部の内側に形成される。この空間が、溶融材料が流れるランナ21(流路)となる。さらに、第1金属層11cや第2金属層12cが第1母材11aや第2母材12aの流路が形成されていない部分にまで形成されていることにより、断熱層がありながら効率的な冷却を可能としうる。
 ここで、第1断熱層11bおよび第2断熱層12bは、セラミックやポリイミド樹脂など熱伝導率が母材(第1母材11a、第2母材12a)より低い材料で構成されることが好ましい。より好ましくは、熱伝導率が1W/mK以下の材料(例えば、ジルコニア)で構成されうる。また、第1金属層11cおよび第2金属層12cは、熱伝導率が断熱層(第1断熱層11b、第2断熱層12b)より高い材料で構成されることが好ましい。例えば、第1金属層11cおよび第2金属層12cは、タングステンによって構成されうる。
 [ランナ21の周辺部分の形成方法]
 以下に、第1プレート11および第2プレート12におけるランナ21の周辺部分(ランナ部)の形成方法について説明する。
 まず、第1プレート11のランナ部分の形成方法について、図3を参照しながら説明する。図3は、第1プレート11におけるランナ部の形成方法を説明するための図である。初めに、第1母材11aの第1面11aに第1凹部11a(溝)が形成される(図3の301)。そして、第1凹部11a以外の部分をマスキングした(マスク30で覆った)後、第1凹部11aの内壁に溶射によって断熱材を堆積させることにより、第1凹部11aの内壁に第1断熱層11bが形成される(図3の302)。第1凹部11aの内壁に形成された第1断熱層11bは、研磨などによって厚さが目標値になるように調整される(図3の303)。第1断熱層11bの厚さを調整した後、第1断熱層11bおよび第1母材11aの上に溶射によって金属を堆積させることにより、第1断熱層11bの表面(露出面)および第1母材11aの第1面11aの上に第1金属層11cが形成される(図3の304)。第1断熱層11bおよび第1母材11aの第1面11aの上に形成された第1金属層11cは、研磨などによって厚さが目標値になるように調整される(図3の305)。このようにして、第1プレート11にランナ部が形成される。
 ここで、本実施形態では、第1断熱層11bおよび第1金属層11cを溶射によって形成しているため、第1凹部11aの側面にある程度の傾斜をもたせることが好ましい。即ち、断面が台形形状を有するように第1凹部11aを形成することが好ましい。例えば、実験等の結果から、第1凹部11aの下面と側面との間の角度θが95度から105度の範囲内になるように第1凹部11aを形成することが好ましい。この場合、第1断熱層11bの厚さおよび第1金属層11cの厚さを一定となるように調整すると、第1プレート11と第2プレートと12を重ね合わせることによって構成されるランナ21の断面は台形形状となり、ランナ21の下面と側面との間の角度θが95度から105度の範囲内になる。しかしながら、第1凹部11aの断面形状は、硬化した樹脂が第1プレート11から容易に外すことができればよく、台形形状のほか、半円形状、湾曲を含む形状などでもよい。
 次に、第2プレート12のランナ部分の形成方法について説明する。第2プレート12は、第1プレート11と同様の工程を経て形成されうる。初めに、第2母材12aの第2面12aに、例えば断面が矩形形状を有する第2凹部12a(溝)が形成される。そして、第2凹部12a以外の部分をマスキングした後、第2凹部12aの内壁に溶射によって断熱材を堆積させることにより、第2凹部12aが断熱材で充填されるように第2断熱層12bが形成される。第2凹部12aに形成された第2断熱層は、研磨などにより、第2母材12aの第2面12aと第2断熱層12bの露出面とが平坦化するように(同一面になるように)厚さが調整される。第2断熱層12bの厚さを調整した後、第2断熱層12bおよび第2母材12aの上に溶射によって金属を堆積させることにより、第1断熱層12bの露出面および第2母材12aの第2面12aの上に第2金属層12cが形成される。第2断熱層12bおよび第2母材12aの第2面12aの上に形成された第2金属層12cは、研磨などによって厚さが目標値になるように調整される。このようにして、第2プレート12にランナ部が形成される。
 ここで、本実施形態の第2プレート12では、第2母材12aの第2面12aに第2凹部12aを形成し、その第2凹部12aに第2断熱層12bを設けたが、それに限られるものではない。例えば、第2プレート12は、第2凹部12aを形成せずに、第2母材12aの第2面12aの上に第2断熱層12bと第2金属層12cとを順に積層した構成でもよい。
 [効果]
 次に、ランナ21(流路)を取り囲む囲む金属層の一部を母材に接続する効果について説明する。図4Aおよび図4Bは、溶融材料を金型10に射出している間(射出中)、および溶融材料を冷却している間(冷却中)におけるランナ21内の溶融材料の温度をシミュレーションした結果を示す図である。図4Aは、ランナ21を取り囲む金属層が母材に接続していない従来の構成を示し、図4Bは、ランナ21を取り囲む金属層が母材に接続している本実施形態の構成を示している。また、図4Aおよび図4Bにおける白黒の濃淡は、白色に近づく(淡くなる)につれて温度が高く、黒色に近づく(濃くなる)につれて温度が低いことを示している。
 また、図5は、ランナ21内の溶融材料の温度をシミュレーションする際に用いた装置構成を示す図であり、図4Aおよび図4Bのミュレーション結果を示す図に対応している。従来の構成(図4A)と本実施形態の構成(図4B)とでは、ランナ21を取り囲む金属層の一部が母材に接続されていること以外は、膜厚や材料などを同様の構成としている。
 射出中におけるランナ21内の溶融材料の温度は、従来の構成(図4A)に比べて、本実施形態の構成(図4B)の方が若干低くなる。しかしながら、本実施形態の構成でも、溶融材料をランナ21の途中で固化させずに金型10に射出するために十分な温度を保つことができている。一方、冷却中では、従来の構成(図4A)に比べて、本実施形態の構成(図4B)の方が、ランナ21内の溶融材料の熱が金属層を介して母材に拡散し、ランナ21内の溶融材料の温度が下がっていることが分かる。これは、ランナ21内の溶融材料が固化するまでの時間を短縮し、生産性の向上が可能であることを意味している。つまり、本実施形態の構成のように、ランナ21を取り囲む金属層を母材に接続させると、射出中においてランナ21内の溶融材料の温度を十分に保つことができるとともに、ランナ内の溶融材料の冷却効率を向上させ、生産性の向上を図ることも可能となる。
 このように生産性の向上を効果的に活用するために、ランナ21の長さ(L)と、第1プレート11と第2プレート12との間に形成されるランナ21の樹脂の流動方向に直交する断面の等価直径(De)に対するランナ21の長さ(L)の比(アスペクト比(L/De))を、30~60とすることが好ましく、30~40とすることがさらに好ましい。ここで、断面積をAf、外周長さをWpとしたとき、等価直径はDe=4×Af/Wpで表されうる。
 [断熱層の厚さの決定方法]
 ランナ21の断面積および断熱層の厚さ決定する方法について説明する。ランナ21の断面積は、断熱層が形成されていない場合のランナ21の断面積とサイクルタイムとの関係から求めることができる。サイクルタイムとは、溶融材料の射出を開始してから成形品を取り出すまでの時間のことであり、ランナ21内の溶融材料の冷却性に依存する。例えば、ランナ21内の溶融材料の冷却時間が短くなると、サイクルタイムも短くなる。
 また、断熱層の厚さは、断熱層の厚さを振ったときのランナ21の断面積と充填圧との関係から求めることができる。充填圧とは、ランナ21を介して金型10に充填(射出)する溶融材料の圧力のことであり、射出中におけるランナ21内の溶融材料の保温性に依存する。例えば、射出中におけるランナ21内の溶融材料の温度が低くなると溶融材料の粘性が高くなるため、充填圧が高くなる。
 図6は、断熱層が形成されていない場合のランナ21の断面積とサイクルタイムとの関係を示す図である。断熱層が形成されていない場合、図6に示すように、ランナ21の断面積を小さくするにつれて、ランナ21内の溶融材料の冷却時間、即ちサイクルタイムが線形的に短くなる傾向となる。この図6に示す関係は、実験やシミュレーションから得ることができ、サイクルタイムが目標値になるときのランナ21の断面積を図6から求めることができる。例えば、サイクルタイムの目標値を24secに設定した場合、ランナ21の断面積を6.2mmと求めることができる。
 図7は、断熱層の厚さを振ったときのランナ21の断面積と充填圧との関係を示す図である。図7では、断熱層の厚さを0mm、0.3mm、0.6mm、1.0mmとしたときの各々について、ランナ21の断面積と充填圧との関係を示している。図7に示すように、ランナ21の断面積を小さくするにつれて、射出中におけるランナ内の溶融材料の冷却性が高くなり、それに従って溶融材料の粘性が高くなるため充填圧も指数関数的に高くなる傾向となる。また、断面層の厚さを増やすにつれて、充填圧が低くなる傾向となる。この図7に示す関係は、実験やシミュレーションから得ることができ、図6から求めたランナ21の断面積において充填圧が目標値になるときの断熱材の厚さを図7から求めることができる。例えば、充填圧の目標値を21MPaに設定した場合、ランナ21の断面積が6.2mmのときの断熱材の厚さを1.0mmと求めることができる。
 [断熱層の厚さと金属層の厚さとの比率]
 次に、断熱層の厚さと金属層の厚さとの比率について説明する。図4Aおよび図4Bを用いて説明したように、射出中におけるランナ21内の溶融材料の温度は、従来の構成(図4A)に比べて、本実施形態の構成(図4B)の方が若干低くなる。つまり、金属層の厚さを厚くし過ぎると、それに伴って、ランナ21内の溶融材料から金属層を介して母材に拡散する熱量も大きくなり、ランナ内で溶融材料が固化しうる。つまり、ランナ21内の溶融材料の保温性と冷却性とを両立させるためには、断熱層の厚さと金属層の厚さとの比率が重要となる。
 具体的には、層厚比率は、0.3以下が好ましく、0.001~0.3の範囲内であることがより好ましく、0.005~0.2の範囲内であることがさらに好ましい。即ち、断熱層の厚さが1mmの場合では、金属層の厚さは1μm~0.3mmの範囲内が好ましく、5μm~0.2mmの範囲内がさらに好ましい。
 上述したように、本実施形態の射出成形装置100は、ランナ21が金属層で取り囲まれるとともに、その金属層の周りに断熱層が設けられ、金属層の一部が母材に接続された構成を有する。これにより、ランナ21内の溶融材料の保温性と冷却性とを両立させることが可能となる。ここで、本実施形態では、ランナ21において本発明の構成を適用した例について述べたが、ランナ21以外の流路(例えば、スプルやゲート)においても本発明の構成を適用することができる。つまり、流路が、金属層で囲まれた部分を有し、当該部分では、金属層と母材との間に断熱層が設けられ、該断熱層より熱伝導率が高く且つ断熱層内を通る接続部を介して金属層が母材に接続されている構成を、ランナ以外の流路に対して適用してもよい。
 本発明は上記実施の形態に制限されるものではなく、本発明の精神及び範囲から離脱することなく、様々な変更及び変形が可能である。従って、本発明の範囲を公にするために、以下の請求項を添付する。

Claims (9)

  1.  流路を介して溶融材料を金型に射出する射出成形装置であって、
     前記流路は、金属層で囲まれた部分を有し、
     前記部分では、前記金属層と母材との間に断熱層が設けられ、前記断熱層より熱伝導率が高く且つ前記断熱層内を通る接続部を介して前記金属層が前記母材に接続されている、ことを特徴とする射出成形装置。
  2.  凹部が形成された第1プレートと、第2プレートとを有し、
     前記第1プレートと前記第2プレートとを重ね合わせたときに、前記断熱層と前記金属層とによって囲まれた前記部分を有する前記流路が前記凹部の内側に形成され、
     前記接続部は、前記第1プレートおよび前記第2プレートの少なくとも一方に設けられている、ことを特徴とする請求項1に記載の射出成形装置。
  3.  前記第1プレートは、前記凹部が形成された第1面を有する第1母材と、前記凹部の内壁に設けられた第1断熱層と、前記第1断熱層の表面に設けられた第1金属層とを有し、
     前記第2プレートは、前記第1面に対向する第2面を有する第2母材と、前記第2面に設けられた第2断熱層と、前記第2断熱層の表面に設けられた第2金属層とを有する、ことを特徴とする請求項2に記載の射出成形装置。
  4.  前記接続部は、前記第1断熱層の表面と前記第1面の少なくとも一部とを連続して覆うように前記第1金属層から延設した層として前記第1プレートに設けられている、ことを特徴とする請求項3に記載の射出成形装置。
  5.  前記接続部は、前記第2断熱層の表面と前記第2面の少なくとも一部とを連続して覆うように前記第2金属層から延設した層として前記第2プレートに設けられている、ことを特徴とする請求項3又は4に記載の射出成形装置。
  6.  前記第2母材は、前記第2面に第2凹部を有し、
     前記第2断熱層は、前記第2凹部の内部に設けられている、ことを特徴とする請求項3乃至5のうちいずれか1項に記載の射出成形装置。
  7.  前記流路の下面および側面は前記第1金属層で構成され、前記流路の上面は前記第2金属層で構成されている、ことを特徴とする請求項3乃至6のうちいずれか1項に記載の射出成形装置。
  8.  前記流路の下面と側面の成す角度は、95度から105度の範囲内にある、ことを特徴とする請求項1乃至7のうちいずれか1項に記載の射出成形装置。
  9.  前記流路はランナである、ことを特徴とする請求項1乃至8のうちいずれか1項に記載の射出成形装置。
