Description

非調質棒鋼
 本発明は、棒鋼に関し、さらに詳しくは、非調質の熱間鍛造品に用いられる棒鋼(以下、非調質棒鋼という)に関する。
 自動車エンジン等に用いられるコネクティングロッド(以下、コンロッドという)は、ピストンとクランクシャフトとを連結するエンジン部品であり、爆発によるピストンの往復運動をクランクの回転運動に変換する。
 図1は従来のコンロッドの正面図である。図1に示すとおり、従来のコンロッド1は、大端部100と、棹部200と、小端部300とを含む。棹部200の一端に大端部100が配置され、棹部200の他端に小端部300が配置される。大端部100はクランクピンに連結される。小端部300はピストンに連結される。
 従来のコンロッド1は2つの部品(キャップ2及びロッド3)を備える。これらの部品は通常、熱間鍛造により製造される。キャップ2及びロッド3の一端部が大端部100に相当する。ロッド3の一端部以外の他の部分が、棹部200及び小端部300に相当する。大端部100及び小端部300は切削して形成される。そのため、コンロッド1には高い被削性が求められる。
 コンロッド1は、エンジン動作時に周辺部材からの荷重を受ける。最近ではさらに、省燃費化のために、コンロッド1の小型化及びシリンダ内の筒内圧力向上が求められている。そのため、コンロッド1には、棹部200を細くしても、ピストンから伝わる爆発荷重に対応可能な優れた降伏強度が求められている。さらに、コンロッドには、繰り返しの圧縮荷重及び引張荷重がかかるため、優れた疲労強度も求められる。
 また、近年、省エネルギー及び低コスト化の観点から、調質処理(焼入れ及び焼戻し)を省略した非調質コンロッドが採用されはじめている。したがって、熱間鍛造後、調質処理をしなくても、十分な降伏強度、疲労強度及び被削性が得られる非調質鋼が求められている。
 ところで、従来のコンロッド1は、上記のとおりキャップ2とロッド3とが別々に製造される。そのため、キャップ2とロッド3との位置決めのために、ノックピン加工工程が実施される。さらに、キャップ2とロッド3との合わせ面に対して切削加工工程が実施される。そこで、これらの工程を省略可能なクラッキングコンロッドが普及し始めている。
 クラッキングコンロッドでは、コンロッドを一体成型した後、大端部100の孔に治具を挿入し、応力を負荷して大端部を破断して、2つの部品(キャップ2及びロッド3に相当)に分割する。そして、クランクシャフトに取り付けるときに分割された2つの部品を結合する。大端部100の破断面が変形のない脆性破面であれば、キャップ2及びロッド3の破断面を合わせ、ボルトで連結することができる。したがってこの場合、ノックピン加工工程及び切削加工工程が省略される。その結果、製造コストが下がる。
 しかしながら、クラッキングコンロッドを量産する場合、熱間鍛造工程において、加熱炉の温度ばらつきや加工発熱などにより、熱間鍛造品(クラッキングコンロッド)内に部分的にベイナイトが生じる場合がある。この場合、クラッキング性が低下する。具体的には、ベイナイトの靭性は高いため、熱間鍛造品内にベイナイトが存在すれば、クラッキング後の破断面に延性破面が生じやすくなる。延性破面が生じた場合、大端部が塑性変形していることになる。そのため、破断面を合わせてもきれいに整合せず、図1中の大端部100の内径Dが所望の数値からずれる。その結果、クランク連結部(大端部)で片当たりが生じ、自動車走行時の振動や騒音の原因となる場合がある。
 特開2004-277817号公報(特許文献1)、特開2011-195862号公報(特許文献2)、及び、国際公開第2009/107282号(特許文献3)は、クラッキング性の高い鋼を提案する。
 特許文献1に開示された破断分離用の高強度非調質鋼は、重量%でC:0.2~0.6%、Si:0.1~2%、Mn:0.1~1.5%、S:0.03~0.2%、P:0.02~0.15%、Cu:0.03~1%、Ni:0.03~1%、Cr:0.05~1%、V:0.02~0.4%、Ti:0.01~0.8%、s-Al:0.005~0.045%、N:0.008~0.035%、残部不可避的不純物及びFeから成る組成であり、組織はフェライトパーライト組織である。鋼中のTiN介在物の最大直径が5μm以上且つその量が数密度で5個/mm以上である。この文献では、上記TiNにより、破断面に適度な凹凸が形成され、結合面での横滑りを抑制できる、と記載されている。
 特許文献2に開示された熱間鍛造用非調質鋼は、質量%でC:0.35~0.55%、Si:0.15~0.40%、Mn:0.50~1.00%、P:0.100%以下、S:0.040~0.100%、Cr:1.00%以下、V:0.20~0.50%、Ca:0.0005~0.0100%、N:0.0150%以下を含有し、残部がFe及び不可避的不純物よりなり、2Mn+5Mo+Cr≦3.1であり、C+Si/5+Mn/10+10P+5V≧1.8であり、Ceq=C+Si/7+Mn/5+Cr/9+Vが0.90~1.10である。さらに、硬さがHV330以上であり、降伏比が0.73以上であり、組織が、ベイナイトが10%以下のフェライト・パーライト組織である。この文献では、2Mn+5Mo+Cr≦3.1を満たすことによりベイナイトの生成を抑制し、C+Si/5+Mn/10+10P+5V≧1.8を満たすことにより優れたクラッキング性が得られる、と記載されている。
 特許文献3に開示された熱間鍛造用非調質鋼は、質量%で、C:0.35%超~0.60%、Si:0.50~2.50%、Mn:0.20~2.00%、P:0.010~0.150%、S:0.040~0.150%、V:0.10~0.50%、Zr:0.0005~0.0050%、Ca:0.0005~0.0050%、N:0.0020~0.0200%を含有し、Al:0.010%未満に制限し、残部が実質的にFe及び不可避的不純物よりなり、幅1μm以上のMnS系介在物の全MnS系介在物に対する存在個数の割合が10%以下(0%を含む)であり、MnS系介在物の平均アスペクト比が10以下である。ベイナイト組織分率が3%以下(0%を含む)であり、残部組織がフェライト・パーライト組織である。さらに、この文献では、MnS系介在物を多量、微細に分散させることにより、破断分離性を高める、と記載されている。

 しかしながら、特許文献1では、熱間鍛造品中にベイナイトが生成した場合に破断面に延性破面が生じ、大端部の内径が変形してクラッキング性が低下する場合があり得る。
 特許文献2では、熱間鍛造品中でのベイナイトの生成をある程度許容する。しかしながら、特許文献2の鋼の場合、破断面に延性破面が生じ、クラッキング性が低下する場合があり得る。
 特許文献3では、熱間鍛造品のミクロ組織が主としてフェライト及びパーライトからなることを前提としている。そのため、熱間鍛造品にベイナイトが生成した場合、クラッキング性が低下する場合があり得る。
 本発明の目的は、高い被削性、降伏強度及び疲労強度を有し、さらに、熱間鍛造後にベイナイトが生成しても優れたクラッキング性が得られる非調質棒鋼を提供することである。
 本実施形態による非調質棒鋼は、質量%で、C:0.39~0.55%、Si:0.10~1.00%、Mn:0.50~1.50%、P:0.010~0.100%、S:0.040~0.130%、Cr:0.05~0.50%、V:0.05~0.40%、Ti:0.15~0.25%、Al:0.005~0.050%、N:0.002~0.020%、Cu:0~0.40%、Ni:0~0.30%、Mo:0~0.10%、Pb:0~0.30%、Te:0~0.3000%、Ca:0~0.0100%、及び、Bi:0~0.3000%を含有し、残部がFeおよび不純物からなり、式(1)を満たす化学組成を有し、鋼中の20μm以上の円相当径を有するTiNの数密度が0.3~4.0個/mmである。

 ここで、式(1)中の元素記号には、対応する元素の含有量(質量%)が代入される。
 本実施形態による非調質棒鋼は、高い被削性、降伏強度及び疲労強度を有し、さらに、熱間鍛造後にベイナイトが生成しても優れたクラッキング性が得られる。
図1は、従来のコネクティングロッドの正面図である。 図2Aは、実施例におけるクラッキング性評価試験で用いた試験片の平面図である。 図2Bは、図2Aに示した試験片の断面図である。 図2Cは、図2Aの試験片を破断分離した状態を示す試験片の平面図である。 図2Dは、図2Cの試験片をボルトで締結した状態を示す試験片の平面図である。
 本発明者らは、非調質棒鋼の熱間鍛造後の強度(降伏強度及び疲労強度)、被削性、及び、クラッキング性について調査及び検討を行った。その結果、本発明者らは次の知見を得た。
 (1)降伏強度及び疲労強度と、被削性とは相反する機械特性である。化学成分を適正に調整できれば、これらの機械特性の両立が可能である。
 fn1=C+0.2Mn+0.25Cr+0.75V+0.81Moと定義する。fn1は降伏強度の指標であり、降伏強度と正の相関を示す。fn1が0.60未満であれば、鋼の降伏強度が低すぎる。fn1が1.00よりも高ければ、鋼の引張強度が高くなりすぎ、鋼の被削性が低下する。fn1が0.60~1.00であれば、優れた降伏強度及び被削性が得られる。
 (2)熱間鍛造品のミクロ組織にベイナイトが生成しても、粗大なTiNの数密度を適切な範囲内とすることにより、熱間加工性を維持しつつ、優れたクラッキング性が得られる。
 連続鋳造による溶鋼の凝固過程において、TiはTi窒化物(TiN)、Ti硫化物及びTi炭硫化物を形成する。このうち、TiNは熱間鍛造前の加熱工程においても固溶せずに残存する。したがって、このようなTiNは、熱間鍛造品内にも残存する。残存したTiNはクラッキング時に複数箇所で破壊の起点となり、TiNとマトリクスの界面で鋭い初期亀裂が発生する。鋭い亀裂の先端は塑性拘束が強い状態となるため、脆性破壊が生じやすくなる。初期亀裂から脆性的に進展した亀裂が隣り合うTiNから生じた亀裂と結合することにより、脆性破面が得られる。したがって、靭性の高いベイナイトが含まれるミクロ組織においても、TiNによって上記初期亀裂を生成することにより、脆性的な亀裂進展を生じ、破断面が脆性破面となり、延性破面が抑制される。その結果、優れたクラッキング性が得られる。
 このような効果を得るには、サイズの大きなTiNが多い方が好ましい。具体的には、円相当径で20μm以上のTiN(以下、粗大TiNという)の数密度が0.3個/mm未満であれば、十分なクラッキング性が得られない。一方、粗大TiNの数密度が4.0個/mmを超えれば、優れたクラッキング性は得られるものの、熱間加工性が低下する。粗大TiNの数密度が0.3~4.0個/mmであれば、熱間鍛造によりベイナイトが生じても、熱間加工性を維持しつつ、優れたクラッキング性が得られる。
 以上の知見により完成した本実施形態の非調質棒鋼は、質量%で、C:0.39~0.55%、Si:0.10~1.00%、Mn:0.50~1.50%、P:0.010~0.100%、S:0.040~0.130%、Cr:0.05~0.50%、V:0.05~0.40%、Ti:0.15~0.25%、Al:0.005~0.050%、N:0.002~0.020%、Cu:0~0.40%、Ni:0~0.30%、Mo:0~0.10%、Pb:0~0.30%、Te:0~0.3000%、Ca:0~0.0100%、及び、Bi:0~0.3000%を含有し、残部がFeおよび不純物からなり、式(1)を満たす化学組成を有し、鋼中の20μm以上の円相当径を有するTiNの数密度が0.3~4.0個/mmである。

 ここで、式(1)中の元素記号には、対応する元素の含有量(質量%)が代入される。
 上記化学組成は、Cu:0.01~0.40%、Ni:0.01~0.30%、及び、Mo:0.01~0.10%からなる群から選択される1種又は2種以上を含有してもよい。上記化学組成は、Pb:0.05~0.30%、Te:0.0003~0.3000%、Ca:0.0003~0.0100%、及び、Bi:0.0003~0.3000%からなる群から選択される1種又は2種以上を含有してもよい。
 以下、本実施形態の非調質棒鋼について詳しく説明する。各元素の含有量の「%」は「質量%」を意味する。
 [化学組成]
 本実施形態による非調質棒鋼の化学組成は、次の元素を含有する。
 C:0.39~0.55%
 炭素(C)は、鋼の降伏強度及び疲労強度を高める。C含有量が低すぎれば、この効果が得られない。一方、C含有量が高すぎれば、被削性が低下する。したがって、C含有量は0.39~0.55%である。C含有量の好ましい下限は0.40%であり、さらに好ましくは0.41%であり、さらに好ましくは0.42%である。C含有量の好ましい上限は0.54%であり、さらに好ましくは0.53%であり、さらに好ましくは0.52%である。
 Si:0.10~1.00%
 シリコン(Si)は、鋼を脱酸する。Siはさらに、鋼に固溶して鋼の疲労強度を高める。Si含有量が低すぎれば、これらの効果が得られない。一方、Si含有量が高すぎれば、上記効果は飽和する。Si含有量が高すぎればさらに、鋼の熱間加工性が低下し、棒鋼の製造コストも高くなる。したがって、Si含有量は0.10~1.00%である。Si含有量の好ましい下限は0.11%であり、さらに好ましくは0.12%であり、さらに好ましくは0.15%である。Si含有量の好ましい上限は0.99%であり、さらに好ましくは0.95%であり、さらに好ましくは0.90%であり、さらに好ましくは0.89%である。
 Mn:0.50~1.50%
 マンガン(Mn)は、鋼を脱酸する。Mnはさらに、鋼の降伏強度及び疲労強度を高める。Mn含有量が低すぎれば、これらの効果は得られない。一方、Mn含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、Mn含有量は0.50~1.50%である。Mn含有量の好ましい下限は0.51%であり、さらに好ましくは0.55%であり、さらに好ましくは0.60%である。Mn含有量の好ましい上限は1.49%であり、さらに好ましくは1.45%であり、さらに好ましくは1.40%である。
 P:0.010~0.100%
 燐(P)は、粒界に偏析して鋼を脆化する。そのため、破断分割後のクラッキングコンロッドの破面は脆性的になる。その結果、破断分割後のクラッキングコンロッドの大端部の内径変形量が小さくなる。P含有量が低すぎれば、この効果は得られない。一方、P含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、P含有量は0.010~0.100%である。P含有量の好ましい下限は0.011%であり、さらに好ましくは0.015%であり、さらに好ましくは0.020%である。P含有量の好ましい上限は0.090%であり、さらに好ましくは0.080%であり、さらに好ましくは0.070%である。
 S:0.040~0.130%
 硫黄(S)は、Mn及びTiと結合して硫化物を形成し、鋼の被削性を高める。S含有量が低すぎれば、この効果は得られない。一方、S含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、S含有量は0.040~0.130%である。S含有量の好ましい下限は0.041%であり、さらに好ましくは0.045%であり、さらに好ましくは0.050%である。S含有量の好ましい上限は0.129%であり、さらに好ましくは0.125%であり、さらに好ましくは0.120%である。
 Cr:0.05~0.50%
 クロム(Cr)は、鋼の降伏強度及び疲労強度を高める。Cr含有量が低すぎれば、この効果は得られない。一方、Cr含有量が高すぎれば、鋼材の硬さが高まり被削性が低下する。さらにCr含有量が高すぎれば、製造コストが高くなる。したがって、Cr含有量は0.05~0.50%である。Cr含有量の好ましい下限は0.10%であり、さらに好ましくは0.12%であり、さらに好ましくは0.15%であるCr含有量の好ましい上限は0.49%であり、さらに好ましくは0.45%であり、さらに好ましくは0.40%である。
 V:0.05~0.40%
 バナジウム(V)は、熱間鍛造後の冷却過程でフェライト中に炭化物として析出し、鋼の降伏強度及び疲労強度を高める。Vはさらに、Tiと共に含有されることにより、鋼のクラッキング性を高める。V含有量が低すぎれば、これらの効果が得られない。一方、V含有量が高すぎれば、鋼の製造コストが極めて高くなるだけでなく、被削性が低下する。したがって、V含有量は0.05~0.40%である。V含有量の好ましい下限は0.06%であり、さらに好ましくは0.07%であり、さらに好ましくは0.10%である。V含有量の好ましい上限は0.39%であり、さらに好ましくは0.35%であり、さらに好ましくは0.32%である。
 Ti:0.15~0.25%
 チタン(Ti)は、連続鋳造の凝固過程でTiNを形成し、クラッキング性を高める。より具体的には、連続鋳造による溶鋼の凝固過程において、TiはTiN、Ti硫化物及びTi炭硫化物を形成する。このとき形成されたTiNは、その後の熱間鍛造前の加熱工程においても固溶せず、後述のサイズ及び個数密度の条件を満たすことにより、クラッキング性を高める。
 Tiはさらに、熱間鍛造後の冷却過程でVと共にフェライト中に炭化物として析出し、鋼の疲労強度を高める。Tiはさらに、硫化物又は炭硫化物を生成して、鋼の被削性を高める。より具体的には、熱間鍛造前に非調質棒鋼を加熱すると、鋼中のTi硫化物及びTi炭硫化物中のTiの一部が固溶する。さらに、熱間鍛造後に鋼材が大気放冷された場合、フェライト変態が開始されるまで、Tiの一部は固溶したままである。そして、フェライト変態が開始されると、固溶Tiはフェライト中のVと共に炭化物として析出し、鋼の疲労強度を高める。さらに、固溶せずに鋼中に残ったTi硫化物及び炭硫化物は、鋼の被削性を高める。
 Ti含有量が低すぎれば、これらの効果が得られない。一方、Ti含有量が高すぎれば、熱間加工性が低下する。したがって、Ti含有量は0.15~0.25%である。Ti含有量の好ましい下限は0.15%超であり、さらに好ましくは0.16%である。Ti含有量の好ましい上限は0.24%であり、さらに好ましくは0.22%である。
 Al:0.005~0.050%
 アルミニウム(Al)は、鋼を脱酸する。Al含有量が低すぎれば、この効果は得られない。一方、Al含有量が高すぎれば、上記効果は飽和する。Al含有量が高すぎればさらに、鋼の熱間加工性が低下し、鋼材の製造コストも高くなる。したがって、Al含有量は0.005~0.050%である。Al含有量の好ましい下限は0.020%である。Al含有量の好ましい上限は0.040%である。本実施形態の非調質棒鋼において、Al含有量とは酸可溶Al(いわゆる「sol.Al」)を意味する。
 N:0.002~0.020%
 窒素(N)はTiと結合してTiNを形成し、クラッキング性を高める。N含有量が低すぎれば、この効果は得られない。一方、N含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、N含有量は0.002~0.020%である。N含有量の好ましい下限は0.003%であり、さらに好ましくは0.004%であり、さらに好ましくは0.005%である。N含有量の好ましい上限は0.019%であり、さらに好ましくは0.018%であり、さらに好ましくは0.017%である。
 本実施の形態による非調質棒鋼の化学組成の残部は、Fe及び不純物からなる。ここで、不純物とは、非調質棒鋼を工業的に製造する際に、原料としての鉱石、スクラップ、または製造環境などから混入されるものであって、本実施形態の非調質棒鋼に悪影響を与えない範囲で許容されるものを意味する。
 本実施の形態による非調質棒鋼の化学組成はさらに、Feの一部に代えて、Cu、Ni及びMoからなる群から選択される1種又は2種以上を含有してもよい。これらの元素は任意元素であり、いずれも鋼の疲労強度を高める。
 Cu:0~0.40%
 銅(Cu)は任意元素であり、含有されなくてもよい。含有された場合、Cuは鋼に固溶して鋼の疲労強度を高める。しかしながら、Cu含有量が高すぎれば、鋼の製造コストが高くなるだけでなく、被削性が低下する。したがって、Cu含有量は0~0.40%である。Cu含有量の好ましい下限は0.01%であり、さらに好ましくは0.05%であり、さらに好ましくは0.10%である。Cu含有量の好ましい上限は0.39%であり、さらに好ましくは0.35%であり、さらに好ましくは0.30%である。
 Ni:0~0.30%
 ニッケル(Ni)は任意元素であり、含有されなくてもよい。含有された場合、Niは鋼に固溶して鋼の疲労強度を高める。しかしながら、Ni含有量が高すぎれば、製造コストが高くなるだけでなく、靭性が上昇することで破断分離後の破面に延性破面が生成し、クラッキング性が低下する。したがって、Ni含有量は0~0.30%である。Ni含有量の好ましい下限は0.01%であり、さらに好ましくは0.02%であり、さらに好ましくは0.05%である。Ni含有量の好ましい上限は0.29%であり、さらに好ましくは0.28%であり、さらに好ましくは0.25%である。
 Mo:0~0.10%
 モリブデン(Mo)は任意元素であり、含有されなくてもよい。含有された場合、Moは鋼中で炭化物を形成して鋼の降伏強度及び疲労強度を高める。しかしながら、Mo含有量が高すぎれば、鋼材の硬さが高まり被削性が低下する。さらにMo含有量が高すぎれば、製造コストが高くなる。したがって、Mo含有量は0~0.10%である。Mo含有量の好ましい下限は0.01%であり、さらに好ましくは0.02%であり、さらに好ましくは0.05%である。Mo含有量の好ましい上限は0.09%であり、さらに好ましくは0.08%であり、さらに好ましくは0.07%である。
 本実施の形態による非調質棒鋼の化学組成はさらに、Feの一部に代えて、Pb、Te、Ca及びBiからなる群から選択される1種又は2種以上を含有してもよい。これらの元素は任意元素であり、いずれも鋼の被削性を高める。
 Pb:0~0.30%
 鉛(Pb)は任意元素であり、含有されなくてもよい。含有された場合、Pbは鋼の被削性を高める。しかしながら、Pb含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、Pb含有量は0~0.30%である。Pb含有量の好ましい下限は0.05%であり、さらに好ましくは0.10%である。Pb含有量の好ましい上限は0.29%であり、さらに好ましくは0.25%であり、さらに好ましくは0.20%である。
 Te:0~0.3000%
 テルル(Te)は任意元素であり、含有されなくてもよい。含有された場合、Teは鋼の被削性を高める。しかしながら、Te含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、Te含有量は0~0.3000%である。Te含有量の好ましい下限は0.0003%であり、さらに好ましくは0.0005%であり、さらに好ましくは0.0010%である。Te含有量の好ましい上限は0.2900%であり、さらに好ましくは0.2500%であり、さらに好ましくは0.2000%である。
 Ca:0~0.0100%
 カルシウム(Ca)は任意元素であり、含有されなくてもよい。含有された場合、Caは鋼の被削性を高める。しかしながら、Ca含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、Ca含有量は0~0.0100%である。Ca含有量の好ましい下限は0.0003%であり、さらに好ましくは0.0005%であり、さらに好ましくは0.00100%である。Ca含有量の好ましい上限は0.0090%であり、さらに好ましくは0.0080%であり、さらに好ましくは0.0050%である。
 Bi:0~0.3000%
 ビスマス(Bi)は任意元素であり、含有されなくてもよい。含有された場合、Biは鋼の被削性を高める。しかしながら、Bi含有量が高すぎれば、鋼の熱間加工性が低下する。したがって、Bi含有量は0~0.3000%である。Bi含有量の好ましい下限は0.0003%であり、さらに好ましくは0.0005%であり、さらに好ましくは0.0010%である。Bi含有量の好ましい上限は0.2900%であり、さらに好ましくは0.2000%であり、さらに好ましくは0.1000%である。
 [式(1)について]
 本実施形態の非調質棒鋼の化学組成はさらに、式(1)を満たす。
 0.60≦C+0.2Mn+0.25Cr+0.75V+0.81Mo≦1.00 (1)
 ここで、式(1)中の元素記号には、対応する元素の含有量(質量%)が代入される。
 fn1(=C+0.2Mn+0.25Cr+0.75V+0.81Mo)が0.60未満であれば、鋼の降伏強度が低すぎる。fn1が1.00よりも高ければ、鋼の強度が高くなりすぎ、鋼の被削性が低下する。fn1が0.60~1.00であれば、非調質棒鋼において、優れた降伏強度と被削性とが得られる。fn1の好ましい下限は0.61であり、さらに好ましくは0.63であり、さらに好ましくは0.65である。fn1の好ましい上限は0.99であり、さらに好ましくは0.98であり、さらに好ましくは0.95である。
 [ミクロ組織]
 上記化学組成の場合、非調質棒鋼のミクロ組織は主としてフェライト及びパーライトからなる。具体的には、上記化学組成の非調質棒鋼では、ミクロ組織におけるフェライト及びパーライトの総面積率は65%以上である。フェライト及びパーライトの総面積率が100%でない場合、マトリクス組織の残部はベイナイトである。フェライト及びパーライトの総面積率の好ましい下限は70%であり、さらに好ましくは75%であり、さらに好ましくは80%以上であり、最も好ましくは100%である。ベイナイトの面積率の好ましい上限は30%であり、さらに好ましくは25%であり、さらに好ましくは20%であり、最も好ましくは0%である。
 ミクロ組織中のベイナイトの面積率は次の方法で測定できる。非調質棒鋼の任意のR/2部(棒鋼の中心軸と外周面とを結ぶ線分(半径)の中心部)からサンプルを10個採取する。採取された各サンプルのうち、非調質棒鋼の中心軸と垂直な表面を観察面とする。観察面を研磨した後、3%硝酸アルコール(ナイタル腐食液)にてエッチングする。エッチングされた観察面を200倍の光学顕微鏡にて観察して、任意の5視野の写真画像を生成する。
 各視野において、フェライト、パーライト、ベイナイト等の各相は、相ごとにコントラストが異なる。したがって、コントラストに基づいて、各相を特定する。特定された相のうち、各視野でのベイナイトの面積(μm2)を求める。全ての視野でのベイナイトの面積の、全ての視野(5視野×10個)の総面積に対する比を、ベイナイトの面積率(%)と定義する。
 [粗大TiNの数密度]
 本実施形態による非調質棒鋼において、20μm以上の円相当径を有するTiN(以下、粗大TiNという)の数密度は0.3~4.0個/mmである。ここで、本明細書において、TiNとは、介在物中のTi及びNの総含有量が質量%で70%以上の介在物を意味する。
 本実施形態の非調質棒鋼は、熱間鍛造によりクラッキングコンロッドに製造される。操業上の加熱温度のばらつきにより、熱間鍛造時の鋼材温度が1300℃よりも高温になった場合、熱間鍛造品(クラッキングコンロッド)のミクロ組織には、フェライト及びパーライトとともに、ベイナイトが生成する場合がある。この場合、上記化学組成において、生成し得るベイナイトの面積率はたとえば5~30%である。
 ベイナイトは、フェライト及びパーライトと比較して靭性が高い。そのため、クラッキングコンロッドの大端部を破断して2つの部品(キャップ及びロッド)を製造した場合、破断部分が塑性変形し、破断面に延性破面が発生する。つまり、クラッキング性が低下する。
 本実施形態の非調質棒鋼は、熱間鍛造によりミクロ組織にベイナイトが生成しても、上記粗大TiNの数密度を適切な範囲内とすることにより、優れたクラッキング性を維持する。粗大TiNの数密度が0.3個/mm未満であれば、十分なクラッキング性が得られない。一方、粗大TiNの数密度が4.0個/mmを超えれば、優れたクラッキング性は得られるものの、熱間加工性が低下する。粗大TiNの数密度が0.3~4.0個/mmであれば、ベイナイトが生成する条件で熱間鍛造を実施しても、熱間加工性を維持しつつ、優れたクラッキング性が得られる。
 クラッキング性をさらに高めるための粗大TiNの数密度の好ましい下限は0.4個/mmであり、さらに好ましくは0.5個/mmである。熱間加工性をさらに高めるための粗大TiNの数密度の好ましい上限は3.9個/mmであり、さらに好ましくは3.8個/mmである。
 粗大TiNの数密度は次の方法で測定できる。棒鋼のうち、R/2部からサンプルを採取する。サンプルの表面のうち、棒鋼の軸方向を含む断面(縦断面)に相当する表面を観察面とする。観察面を腐食させず、そのまま200倍の光学顕微鏡で観察し、任意の100視野で写真画像を生成する。100視野の総面積は11.9mmである。各視野の介在物及び析出物の各々のTi及びNの総含有量を電子線マイクロアナライザ(EPMA)を用いて分析し、各視野中のTiNと特定する。各視野の写真画像を用いて、特定された各TiNの面積を求め、得られた面積から円相当径を算定する。円相当径が20μm以上のTiNを粗大TiNと特定し、粗大TiNの総個数を求める。得られた粗大TiNの総個数を100視野の総面積で除した値を、粗大TiNの数密度(個/mm)と定義する。
 [製造方法]
 上述の非調質棒鋼の製造方法の一例を説明する。本製造方法は、鋳造工程と、熱間圧延工程とを含む。
 [鋳造工程]
 上述の化学組成及び式(1)を満たす溶鋼を周知の方法で製造する。溶鋼を利用して、連続鋳造法により鋳片(スラブ又はブルーム)を製造する。
 粗大TiNの数密度を上記範囲にするために、鋳造工程では、次の条件を満たすように、連続鋳造を実施する。
 過熱度ΔT:30~50℃
 連続鋳造機上に配置されたタンディッシュ中での溶鋼温度とTLL(液相線温度)との差を過熱度ΔT(℃)と定義する。ΔTが30℃未満であれば、TiNの晶出量が不十分となる。一方、過熱度ΔT(℃)が50℃を超えれば、粗大なTiNが過剰に生成し、粗大TiNの数密度が4.0個/mmを超える。過熱度ΔTが30~50℃であれば、操業を安定化させつつ、粗大TiNの晶出量を適切な範囲とすることができる。
 鋳片の横断面:一辺長さが300mm以上
 鋳込み速度Vc:0.2~0.8m/min
 鋳片の凝固過程での冷却速度が速すぎれば、TiNの晶出及び凝集が不十分となる。一方、冷却速度が遅すぎれば、TiNが過剰に凝集し、粗大TiNの数密度が4.0個/mmを超える。
 鋳片の横断面(矩形)の一辺が300mm以上であり、かつ、鋳込み速度Vcが0.2~0.8m/minであれば、TiNが十分に晶出し、かつ、凝集するため、粗大TiNの数密度が0.3個/mm以上になる。
 なお、比水量は特に限定されず、周知の比水量でよい。好ましくは、比水量は鋳片がバルジングしない程度で低い方が好ましい。好ましい比水量はたとえば5L/kg以下である。
 [熱間加工工程]
 熱間加工工程では、上記鋳造工程で製造された鋳片に対して、熱間加工を実施して、棒鋼を製造する。熱間加工工程はたとえば、粗圧延工程と、仕上げ圧延工程とを含む。
 [粗圧延工程]
 鋳片又はインゴットを熱間圧延してビレットを製造する。熱間圧延はたとえば、分塊圧延機、及び、複数のスタンドが一列に並び、各スタンドが複数のロールを有する連続圧延機を利用して実施される。
 [仕上げ圧延工程]
 ビレットを用いて棒鋼を製造する。具体的には、ビレットを加熱炉で加熱する(加熱工程)。加熱後、連続圧延機を用いてビレットを熱間圧延(仕上げ圧延)し、非調質棒鋼を製造する(仕上げ圧延工程)。以下、各工程について説明する。

 加熱工程において、好ましくは、ビレットを1000~1300℃の加熱温度で30分以上加熱する。加熱温度が低すぎれば、ビレット中のTiNが凝集しにくい。そのため、ビレットに存在していた微細なTiNが凝集せずに熱間圧延後も引き継がれ、棒鋼中には微細なTi窒化物が多く存在する。この場合、鋼中の粗大TiNが少なくなる。一方、加熱温度が高すぎれば、加熱中にTi窒化物が過度に凝集する。仕上げ圧延時の加熱温度が1000~1300℃であれば、上述の鋳造条件を満たすことを前提として、粗大TiNの数密度が安定して適切な範囲(0.3~4.0個/mm)となる。
 [熱間圧延工程]
 仕上げ圧延機を用いて、加熱後のビレットを周知の方法で仕上げ圧延(熱間圧延)し、非調質棒鋼を製造する。仕上げ圧延機は、一列に並んだ複数のスタンドを有し、各スタンドはパスライン周りに配置された複数のロール(ロール群)を有する。各スタンドのロール群が孔型を形成し、ビレットが孔型を通過するときに圧下され、棒鋼が製造される。
 連続圧延機での減面率は70%以上であるのが好ましい。ここで、減面率は次の式で定義される。
 減面率=(仕上げ圧延前のビレットの横断面積-仕上げ圧延後の非調質棒鋼の横断面積)/仕上げ圧延前のビレットの横断面積×100
 以上の製造工程により、上述の非調質棒鋼が製造される。
 [熱間鍛造品の製造方法]
 上述の非調質棒鋼を用いた熱間鍛造品の製造方法の一例として、クラッキングコンロッドの製造方法を説明する。初めに、鋼材を高周波誘導加熱炉で加熱する。この場合、好ましい加熱温度は1000~1300℃であり、好ましい加熱時間は10~15分である。加熱時間が短いため、棒鋼中のTi窒化物の形態は特に変化しない。加熱された棒鋼に対して、熱間鍛造を実施してクラッキングコンロッドを製造する。好ましくは、熱間鍛造時の加工度は0.22以上である。ここで、加工度は、鍛造工程において、バリを除く部分に生じる対数ひずみの最大値とする。
 熱間鍛造後のクラッキングコンロッドを、常温になるまで放冷する。コンロッド大端部は断面積が小さいため、冷却速度が速い。そのため、放冷時においてTiNの形態は特に変化しない。冷却後のクラッキングコンロッドに対して、必要に応じて機械加工を実施する。以上の工程により、クラッキングコンロッドが製造される。
 [熱間鍛造品のミクロ組織]
 製造された熱間鍛造品(クラッキングコンロッド)のミクロ組織は主としてフェライト及びパーライトからなる。好ましくは、ミクロ組織はフェライト及びパーライトの総面積率が100%である。しかしながら、熱間鍛造時における棒鋼の加熱温度が1300℃を超えれば、製造されたクラッキングコンロッドのミクロ組織はベイナイトを含み得る。
 上記の非調質棒鋼を用いて熱間鍛造により製造されたクラッキングコンロッドのミクロ組織において、フェライト及びパーライトの総面積率は65%以上である。フェライト及びパーライトの総面積率が100%でない場合、マトリクス組織の残部はベイナイトである。フェライト及びパーライトの総面積率の好ましい下限は70%であり、さらに好ましくは75%であり、さらに好ましくは80%以上であり、最も好ましくは100%である。ベイナイトの面積率の好ましい上限は30%であり、さらに好ましくは25%であり、さらに好ましくは20%であり、最も好ましくは0%である。ベイナイトの面積率の一例は5~30%である。
 ミクロ組織にベイナイトが含まれる場合、大端部を破断して2つの部品(キャップ及びロッド)に分割するとき、破断部が塑性変形して破断面の一部が延性破面となりやすく、クラッキング性が低下しやすい。しかしながら、本実施形態の非調質棒鋼では、鋼中の粗大TiNの数密度が0.3~4.0個/mmであるため、破断面が脆性破面となりやすく、優れたクラッキング性を維持できる。
 熱間鍛造品中のミクロ組織中のベイナイトの面積率は次の方法で測定できる。熱間鍛造品の任意の部分からサンプルを10個採取する。採取された各サンプルに対して、非調質棒鋼でのミクロ組織観察と同様の方法により、ミクロ組織の相を特定し、ベイナイトの面積率を求める。
 上述の説明では、鍛造品の製造方法としてクラッキングコンロッドを例に説明した。しかしながら、本実施形態の非調質棒鋼はクラッキングコンロッド用途に限定されない。本実施形態の非調質棒鋼は鍛造品用途に広く適用できる。
 また、非調質棒鋼の製造方法は、粗大TiNの数密度を上記範囲内とすることができれば、上記製造方法に限定されない。
 表1に示す化学組成を有する溶鋼を製造した。

 表1を参照して、試験番号E-1~E-45、C-9、C-10、C-12及びC-13の化学組成は適切であり、式(1)を満たした。一方、試験番号C-1~C-8及びC-11については、化学組成内のいずれかの元素含有量が不適切であったり、式(1)を満たさなかった。また、試験番号C-11の化学組成は、特許文献1に記載の鋼の化学組成の範囲内であった。
 各試験番号の溶鋼を70ton転炉で製造した。連続鋳造機を用いて、連続鋳造法により溶鋼から鋳片(ブルーム)を製造した。ブルームの横断面は300mm×400mmであった。各試験番号において、タンディッシュ中の溶鋼温度(℃)を測定し、溶鋼温度とTLL(液相線温度)との差である過熱度ΔT(℃)を求めた。さらに、各試験番号において、表2に示す鋳込み速度Vc(m/min)で鋳造した。なお、いずれの試験番号においても、比水量は5L/kg以下であった。

 製造された鋳片を熱間圧延してビレットを製造した。ビレットを1150℃で35分加熱し、その後、仕上げ圧延機を用いて仕上げ圧延を実施して直径40mmの棒鋼を製造した。
 [熱鍛模擬品の製造]
 棒鋼を長手方向と垂直な方向に切断し、直径40mm、長さ100mmの供試材を採取した。試験片を加熱して、1300℃で5分間保持した。加熱後速やかに、軸方向に90%熱間圧縮を実施して、円盤形状に成形し熱間鍛造模擬品(熱鍛模擬品という)を製造した。成形後の熱鍛模擬品を大気中で放冷した。圧縮時に放射温度計を用いて計測した試験片の温度はいずれも1350℃であった。
 [評価試験]
 供試材及び熱鍛模擬品を用いて、次の評価試験を実施した。
 [粗大TiNの数密度測定]
 各供試材のR/2部からサンプルを採取した。サンプルの表面のうち、供試材の軸方向を含む断面(縦断面)に相当する表面を観察面とした。観察面を腐食させず、そのまま200倍の光学顕微鏡で観察し、任意の100視野で写真画像を生成した。100視野の総面積は11.9mmであった。上述の方法によりTiNを特定し、粗大TiNの数密度(個/mm)を求めた。求めた数密度を表2に示す。
 [ミクロ組織観察]
 各熱鍛模擬品を用いて、ミクロ組織観察試験を実施した。具体的には、熱鍛模擬品の縦断面のうち、R/2部を含むサンプルを採取した。非調質棒鋼の中心軸と垂直な表面を観察面とした。観察面を研磨した後、3%硝酸アルコール(ナイタル腐食液)にてエッチングした。エッチングされた観察面を200倍の光学顕微鏡にて観察して、上述の方法により、ベイナイトの面積率(%)を求めた。求めたベイナイトの面積率を表2に示す。
 [熱間加工性評価]
 熱鍛模擬品を試験番号ごとに50個製造した。製造後の熱鍛模擬品の表面の割れの有無を目視で確認した。割れの発生が50個中0個であった場合を評価「A」、1個であった場合を評価「B」、2~3個であった場合を評価「C」とし、4個以上であった場合を評価「×」とした。評価「A」~「C」の場合、十分な熱間加工性が得られたと判断し、評価「×」の場合、熱間加工性が低いと判断した。評価結果を表2に示す。
 [クラッキング性評価]
 各熱鍛模擬品から、図2Aに示すコンロッドの大端部を模擬した試験片10を、機械加工により製造した。試験片10の一辺の長さは80mmであり、厚さは10mmであった。試験片10の中央には孔(貫通孔)11を形成した。孔11の直径は60mmであり、その中心は、試験片10の中心と同軸であった。図2Aに示すとおり、孔11の周縁のうち、直径の各端点に相当する2箇所に、V字形状の切欠きMを加工した。切欠きMの深さは1mm、先端Rは0.1mm、開き角は60°であった。
 治具12を孔11に嵌め込んだ。治具12は半円板状の一対の部材からなり、2つ合わせると、直径が孔11の内径に相当する円板となった。治具12の中心には、くさび13を打ち込むための孔14が形成された(図2B参照)。
 治具12を孔11に嵌め込んだ後、くさび13を打ち込んで、試験片10を室温(25℃)で2つの部材10A、10Bに破断分離した(図2C参照)。
 部材10A及び10Bの両側面近傍にボルト穴加工を施し、図2Dに示すボルト15で部材10A及び10Bを締結した。破断分離前の試験片10の孔11の直径D0(図2A参照)と、破断分離後であってボルト15を締結した後の試験片10の孔11の直径D1(図2D)とを測定し、その差を内径変形量ΔD(=D1-D0、単位はμm)と定義した。
 内径変形量ΔDが0~30μmの場合を評価「A」とし、31~50μmを評価「B」とし、51~80を評価「C」とした。そして、内径変形量ΔDが81μm以上の場合、評価「×」とした。評価「A」~「C」の場合、クラッキング性が十分に得られたと判断した。評価「×」の場合、クラッキング性が低いと判断した。
 [降伏強度評価]
 各熱鍛模擬品のR/2部から、JIS 14A号試験片を2本採取した。採取された試験片を用いて、大気中の室温(25℃)で引張試験を実施して、2本平均の降伏強度YS(MPa)を求めた。
 降伏強度が1000~801MPaの場合を評価「A」とし、800~601MPaの場合を評価「B」とし、600~401MPaの場合を評価「C」とした。降伏強度が400MPa以下の場合を評価「×」とした。
 評価「A」~「C」の場合、十分な降伏強度が得られたと判断した。評価「×」の場合、降伏強度が低いと判断した。
 [疲労強度評価]
 各熱鍛模擬品のR/2部から、JIS 14A号試験片を採取した。採取された試験片を用いて、大気中の室温(25℃)において、正弦波で位相0(MPa)の両振り疲労試験を実施した。繰り返し数10回で破断しない最大の応力を疲労強度(MPa)とした。周波数は15Hzとした。
 疲労強度が500~451MPaの場合を評価「S」、450~401MPaの場合を評価「A」、400~351MPaの場合を評価「B」、350~301MPaの場合を評価「C」とした。疲労強度が300MPa以下の場合を評価「×」とした。
 評価「S」、「A」~「C」の場合、十分な疲労強度が得られたと判断した。評価「×」の場合、疲労強度が低いと判断した。
 [被削性評価]
 試験番号ごとに5つの熱鍛模擬品を準備した。準備した5つの熱鍛模擬品に対して任意の位置にドリル穴あけ加工を行い、計50穴のドリル穴あけ加工した際の工具摩耗量を測定した。ドリル径を10mm、主軸の回転速度を1000回/minとした。
 工具摩耗量が0~10μmの場合を評価「S」、11~30μmの場合を評価「A」、31~50μmの場合を評価「B」、51μm~70μmの場合を評価「C」とした。工具摩耗量が71μm以上の場合を評価「×」とした。
 評価「S」、「A」~「C」の場合、十分な被削性が得られたと判断した。評価「×」の場合、被削性が低いと判断した。
 [評価結果]
 評価結果を表2に示す。表2を参照して、試験番号E-1~E-45の化学組成は適切であり、fn1も式(1)を満たした。さらに、過熱度ΔT及び鋳込み速度Vcも適切であった。そのため、粗大TiNの数密度は0.3~4.0個/mm2の範囲内であった。その結果、ベイナイトの面積率が0~30%であるものの、優れたクラッキング性が得られた。さらに、降伏強度YS、疲労強度、被削性、熱間加工性も良好であった。
 一方、試験番号C-1のV含有量は高すぎた。そのため、強度が高すぎて被削性が低かった。
 試験番号C-2のV含有量は低すぎた。そのため、疲労強度が低かった。
 試験番号C-3のTi含有量は高すぎた。そのため、熱間加工性が低かった。
 試験番号C-4のTi含有量は低すぎた。そのため、疲労強度が低かった。さらに、過熱度ΔTが小さすぎた。そのため、粗大TiNの数密度が低かった。その結果、ベイナイトを含有する鋼材におけるクラッキング性が低かった。
 試験番号C-5のN含有量は高すぎた。そのため、熱間加工性が低かった。
 試験番号C-6のN含有量は低く、粗大TiNの数密度が低かった。そのため、ベイナイトを含有する鋼材におけるクラッキング性が低かった。
 試験番号C-7では、fn1が高すぎた。そのため、被削性が低かった。
 試験番号C-8では、fn1が低すぎた。そのため、降伏強度が低かった。
 試験番号C-9では、化学組成が適切であり、式(1)を満たしたものの、過熱度ΔTが大きすぎた。そのため、粗大TiNの数密度が高すぎた。その結果、熱間加工性が低かった。
 試験番号C-10では、化学組成は適切であり、式(1)を満たしたものの、過熱度ΔTが小さすぎた。そのため、粗大TiNの数密度が低すぎた。その結果、ベイナイトを含有する鋼材におけるクラッキング性が低かった。
 試験番号C-11の化学組成は、特許文献1の実施例11に相当した。試験番号C-11では、C含有量及びMn含有量が低すぎた。そのため、疲労強度が低かった。さらに、N含有量が高すぎた。そのため、熱間加工性が低かった。さらに、過熱度ΔTが小さすぎた。そのため、粗大TiNの数密度が低すぎた。その結果、ベイナイトを含有する鋼材におけるクラッキング性が低かった。
 試験番号C-12では、化学組成は適切であり、式(1)を満たしたものの、鋳込速度Vcが低すぎた。そのため、粗大TiNの数密度が高すぎた。その結果、熱間加工性が低かった。
 試験番号C-13では、化学組成は適切であり、式(1)を満たしたものの、鋳込速度Vcが高すぎた。そのため、粗大TiNの数密度が低すぎた。その結果、ベイナイトを含有する鋼材におけるクラッキング性が低かった。
 以上、本発明の実施の形態を説明した。しかしながら、上述した実施の形態は本発明を実施するための例示に過ぎない。したがって、本発明は上述した実施の形態に限定されることなく、その趣旨を逸脱しない範囲内で上述した実施の形態を適宜変更して実施することができる。

  1.  質量%で、
     C:0.39~0.55%、
     Si:0.10~1.00%、
     Mn:0.50~1.50%、
     P:0.010~0.100%、
     S:0.040~0.130%、
     Cr:0.05~0.50%、
     V:0.05~0.40%、
     Ti:0.15~0.25%、
     Al:0.005~0.050%、
     N:0.002~0.020%、
     Cu:0~0.40%、
     Ni:0~0.30%、
     Mo:0~0.10%、
     Pb:0~0.30%、
     Te:0~0.3000%、
     Ca:0~0.0100%、及び、
     Bi:0~0.3000%を含有し、残部がFeおよび不純物からなり、式(1)を満たす化学組成を有し、
     鋼中の20μm以上の円相当径を有するTiNの数密度が0.3~4.0個/mmである、非調質棒鋼。

     ここで、式(1)中の元素記号には、対応する元素の含有量(質量%)が代入される。
  2.  請求項1に記載の非調質棒鋼であって、
     前記化学組成は、
     Cu:0.01~0.40%、
     Ni:0.01~0.30%、及び、
     Mo:0.01~0.10%からなる群から選択される1種又は2種以上を含有する、非調質棒鋼。
  3.  請求項1又は請求項2に記載の非調質棒鋼であって、
     前記化学組成は、
     Pb:0.05~0.30%、
     Te:0.0003~0.3000%、
     Ca:0.0003~0.0100%、及び、
     Bi:0.0003~0.3000%からなる群から選択される1種又は2種以上を含有する、非調質棒鋼。
