Abstract
本発明は微細構造を変形させるおそれの少ない微細構造付き三次元成形体の製造方法を提供する。本発明の方法は微細構造付き樹脂フィルム(5)をフォーミング成形して、微細構造付き三次元成形体(10)を製造するフォーミング成形工程(S7)を含む。微細構造付き樹脂フィルム(5)は、0.03mm以上1mm以下の厚みを有しつつ熱可塑性樹脂からなるフィルム本体(4)と、フィルム本体(4)を覆う微細構造層(3)と、を備える。微細構造層(3)は、熱硬化性樹脂からなる。
Description
本発明は、微細構造付き三次元成形体の製造方法に関し、特に、微細構造を表面に有する三次元成形体の製造方法に関する。
非特許文献1に開示されている真空成形、圧空成形、真空圧空成形、熱プレス成形などが知られている。なお、本明細書においては、真空成形、圧空成形、真空圧空成形、熱プレス成形や、これらの方法に似た成形法を総称して、「フォーミング成形」と呼ぶこととする。フォーミング成形は、樹脂フィルムを加熱・軟化し、型に密着させて三次元成形体を得る方法である。ここで、樹脂フィルムとは、ロール状に巻き取ることができる膜であって、プラスチック材料からなる膜を示し、例えば、約0.03mm~1mmの程度の厚みを有する。フォーミング成形は、大型の三次元成形体を得ることが比較的容易で、型の製作費が安く、製作期間が短く済むことに特徴がある。

ところで、樹脂フィルムに微細構造が付されている場合でも、フォーミング成形方法を用いて、微細構造付き樹脂フィルムを加工することによって、三次元成形体を製造することができると思われる。しかしながら、微細構造付き樹脂フィルムを加熱・軟化することによって、微細構造付き樹脂フィルム表面に形成された精密な微細構造を損なってしまうおそれがある。そのため、樹脂フィルムを三次元に成形するためにフォーミング成形の条件を最適化できたとしても、所望の微細構造付き三次元成形体を得るのは困難である。
本発明は、微細構造付き三次元成形体の製造方法であって、微細構造を変形させるおそれの少ない方法を提供する。
本発明にかかる微細構造付き三次元成形体の製造方法は、
微細構造付き樹脂フィルムをフォーミング成形して、微細構造付き三次元成形体を製造するフォーミング成形工程を含み、

本発明によれば、微細構造付き三次元成形体の製造方法であって、微細構造を変形させるおそれの少ない方法を提供することができる。
実施の形態1.
図1~3を用いて実施の形態1にかかる微細構造付き三次元成形体について説明する。図1は、実施の形態1にかかる微細構造付き三次元成形体の平面図である。図2は、実施の形態1にかかる微細構造付き三次元成形体の側面図である。図3は、実施の形態1にかかる微細構造付き三次元成形体の断面図である。図1及び図2では、見易さのために、微細構造部12b(後述)の図示を省略した。
図1~3に示すように、微細構造付き三次元成形体10は、半球面を有するボウル型の三次元形状からなるフィルム本体11と、フィルム本体11の外側の主たる面を覆う微細構造層12とを含む。本実施形態において半球面の用語に係る半球は、真球の半分を表すものに限定されない。真球の半分からなる半球の表面に形状が類似する曲面も本実施形態の半球面に含まれる。微細構造付き三次元成形体10は、半球面を有するボウル型の三次元形状からなる三次元成形体である。
なお、微細構造付き三次元成形体10は、半球面を有するボウル型の三次元形状からなる成形体であるが、係る三次元形状に特に制約は無く、他のいかなる形状であっても構わない。また、図示しないが、微細構造層12は、フィルム本体11の内側の主たる面を覆ってもよく、また外側の主たる面及び内側の主たる面の両面を覆ってもよい。微細構造層12は、フィルム本体11の全面を覆ってもよく、一部のみを覆ってもよい。
フィルム本体11は、熱可塑性樹脂からなる。このような熱可塑性樹脂として、例えば、電離放射線を透過させる熱可塑性樹脂を利用することができる。このような熱可塑性樹脂として、例えば、ポリエチレンテレフタレートやポリエチレンナフタレートなどのポリエステル系樹脂、ナイロン6などのポリアミド系樹脂、ポリエチレンやポリプロピレンなどのオレフィン系樹脂、ポリ塩化ビニルなどのビニル系樹脂、ポリメチルメタクリレートなどのアクリル系樹脂、ポリカーボネートやセロファンなどのセルロース系フィルムなどが挙げられる。このような熱可塑性樹脂の電離放射線の透過率が10%以上であると、後述する電離放射線照射工程S5を良好なサイクルタイムで行えるため、好ましい。
また、フィルム本体11は、以上に説明した樹脂を主成分とする共重合樹脂、または混合体、もしくは以上に説明した樹脂からなる層を複数有する積層体であってもよい。また、これらの熱可塑性樹脂からなるフィルムは未延伸フィルムでも一軸延伸フィルムでも二軸延伸フィルムでもよい。更に、熱可塑性樹脂と電離放射線硬化性樹脂3(後述)との密着性を向上することを目的に、熱可塑性樹脂に対してコロナ放電処理やプラズマ処理を行っても良いし、プライマー塗布による易接着処理を施してもよい。
微細構造層12は、ベース層12aと、ベース層12aの表面に設けられている微細構造部12bとを含む。微細構造層12は、硬化性樹脂からなる。このような硬化性樹脂として、熱や電離放射線やその他のエネルギーを与えられることによって、硬化する性質を持つ樹脂が好ましい。特にその中でも、電離線放射線硬化性樹脂が、生産性の観点から、好ましい。これは電離線放射線硬化性樹脂に紫外線、可視光線、赤外線などの電離放射線を照射することによって、硬化を促進することができるからである。電離線放射線硬化性樹脂の一例として、紫外線硬化樹脂が挙げられる。
また、電離放射線硬化性樹脂として、特に限定されるものではなく、例えば、ラジカル重合系のアクリル系樹脂やカチオン重合系のエポキシ系樹脂などを主成分とする組成物を用いることができる。また、電離放射線重合開始剤や希釈溶剤などを適宜、電離放射線硬化性樹脂に添加してもよい。
微細構造部12bは、微細構造付き三次元成形体10を透過する光を制御する、又は、意匠性を微細構造付き三次元成形体10に付与する微細構造である。ここで、「光を制御する」とは、光に対する集光、透過、反射、屈折、散乱、及び回折のいずれかを有していること、又は、これらのうちの複数の現象を生じさせる機能を同時に有していることを意味する。「意匠性」と「光の制御」をまとめて、「高意匠性」と示すこともある。
具体的には、微細構造部12bは、特に限定される形状を有するものではないものの、例えば、光の出射方向を制御する形状を有する。このような微細構造として、例えば、マイクロレンズ、プリズムレンズ、シリンドリカルレンズ、フレネルレンズ、周期構造を有する回折格子、更には光の拡散性を有するランダム凹凸パターンなどがある。いずれの微細構造を選択した場合も、微細構造部12bのサイズは限定されないが、前述したように、高意匠性の微細構造付き三次元成形体を実現するためには、凹凸の高さの差t、つまり、微細構造部12b(図3参照。)の高さtを0.1mm以下にすることが好ましい。
ここで、微細構造付き三次元成形体10を用いてLED(light emitting diode)光を拡散させた例について説明する。具体的には、LED光源を微細構造付き三次元成形体10の背面側に配置し、LED光を微細構造付き三次元成形体10に照射した。すると、このLED光は微細構造付き三次元成形体10を透過し、拡散した。微細構造付き三次元成形体10の正面からLED光を観察すると、図7に示すように、光源たるLEDから放射状に延びるように拡散する複数本の光線の像が形成されている。
上記の微細構造付き三次元成形体10は一例である。したがって、上記同様に、他の様々な形状の微細構造付き三次元成形体10を用いてLED光を拡散させることができる。このため、略一直線状、略正方形状、略六芒星状、略十字状、一点で互いに接し合う二つの三角形の形状等の様々な形状を有する光線の像を形成することができる。
また、光を回折させることを目的に、微細構造層12(図3参照。)の高さtを0.01mm以下となるように抑制すると、回折角の波長依存性を利用することができる。
さらに、微細構造部12bがランダムな凹凸からなる拡散パターンを有する場合、微細構造付き三次元成形体10はLEDなどの点光源のイメージ消しとして利用し得る。また、微細構造層12(図3参照。)の高さtを0.01mm以下に抑えると、微細構造付き三次元成形体10はミー散乱や光の回折現象を発現する。また、ベース層12a(図3参照。)から微細構造部12bまでの高さtを0.001mm以下に抑えることで、微細構造を無反射構造とすることもできる。
(製造方法)
次に、図4~図6を用いて、実施の形態1にかかる微細構造付き三次元成形体の製造方法の一例について説明する。図4は、実施の形態1にかかる微細構造付き三次元成形体の製造方法を示すフローチャートである。図5A~E、及び、図6は、実施の形態1にかかる微細構造付き三次元成形体の製造方法の一工程を示す模式図である。
次に、図4~図6を用いて、実施の形態1にかかる微細構造付き三次元成形体の製造方法の一例について説明する。図4は、実施の形態1にかかる微細構造付き三次元成形体の製造方法を示すフローチャートである。図5A~E、及び、図6は、実施の形態1にかかる微細構造付き三次元成形体の製造方法の一工程を示す模式図である。
まず、図5Aに示すように、形状マスターを準備する(形状マスター準備工程S1)。形状マスター1は、微細構造付き三次元成形体10(図3参照。)の微細構造層12と実質的に同一のパターン形状からなる微細構造を有する。形状マスター1は、感光性樹脂を用いたフォトリソグラフィー、金属基板又はプラスチック基板に対する機械切削などの方法を用いることによって、作製される。
続いて、図5Bに示すように、形状マスター1への電鋳処理、又は、シリコーン樹脂による型取り等の方法を用いることによって、薄型スタンパ2を作製する(スタンパ製造工程S2)。
なお、本製造方法では、形状マスター1を作製した後に薄型スタンパ2を得たが、形状マスターを用いることなくダイレクトに薄型スタンパを作製してもよい。このような作製方法には、例えば、フレネル旋盤やロール旋盤を用いた作製方法が含まれる。
続いて、図5Cに示すように、電離放射線硬化性樹脂3を薄型スタンパ2に流し込み(樹脂流し込み工程S3)、さらにフィルム4を電離放射線硬化性樹脂3の上にラミネートする(樹脂フィルム形成工程S4)。なお、本実施例ではフィルム4がフィルム本体11(図1参照)に相当するとともに、電離放射線硬化性樹脂3が微細構造層12(図1参照)に相当する。すなわち、フィルム4は、フィルム本体11と同じ種類の材料からなる。また、電離放射線硬化性樹脂3の代わりに、微細構造層12と同じ材料からなる樹脂を用いてもよい。
また、フィルム4を効率的にロール状に巻き取れるようにフィルム4の厚みを1mm以下とすることが好ましい。これにより、フィルム4の巻き取りにロールトゥロール方式を用いた場合でも微細構造層12を良好に形成することができるため、好ましい。具体的には、フィルム4が1mm以下であると、ロールに巻き取りやすくなり、また、ロールトゥロール方式を用いてフィルム4をスムーズに搬送することができる。さらに、好ましくは、フィルム4の厚みは0.5mm以下である。一方、フィルム4が極端に薄いフィルムである場合、フィルム4にシワが発生したり、フィルム4のハンドリング性が悪くなったりするなどの問題が出てくる。このため、フィルム4の厚みは0.03mm以上であることが好ましい。
続いて、図5Dに示すように、電離放射線がフィルム4に直接当たるように、電離放射線を照射する(電離放射線照射工程S5)。具体的には、電離放射線源90を用いて電離放射線を照射する。すると、電離放射線硬化性樹脂3に架橋構造が形成される。
続いて、図5Eに示すように、架橋構造によって固化した電離放射線硬化性樹脂3と、固化した電離放射線硬化性樹脂3を支持するフィルム4と、を薄型スタンパ2から剥離する。これにより、微細構造付き樹脂フィルム5が得られる(剥離工程S6)。
なお、微細構造付き樹脂フィルム5を、このような積層構成を有する長尺の微細構造付き樹脂フィルムとしてもよい。このような長尺の微細構造付き樹脂フィルムはロールトゥロール方式を用いて連続的に作製してもよい。具体的には、まず、薄型スタンパ2をドラムロール(図示略)に巻き付ける。さらに、所定の厚みを有する電離放射線硬化性樹脂を塗設したフィルムをドラムロールまで搬送して、ドラムロールに巻きつける。ここで電離放射線硬化性樹脂を薄型スタンパ2に密着させながら電離放射線を照射することで、連続的に微細構造付き樹脂フィルム5が得られる。
微細構造付き樹脂フィルム5は、フィルム4と、電離放射線硬化性樹脂3とを備える。電離放射線硬化性樹脂3はフィルム4を覆うとともに、固化している。固化した電離放射線硬化性樹脂3は、ベース層3aと、ベース層3aに設けられている微細構造部3bとを含む。なお、ベース層3aはベース層12a(図3参照)に対応し、微細構造部3bは微細構造部12b(図3参照)に対応する。微細構造部3bは上記説明した微細構造部12bの様々な形状と同じ形状とすることができる。
フィルム4の厚みをT[mm]、電離放射線硬化性樹脂3の厚みをt[mm]とすると、下記の関係式1を満足している。なお、図5Eでは、厚みtを分かり易く表すため、厚みtのサイズを誇張して描画している。
T/100<t<T/3 ・・・(関係式1)
t≦T/100の場合、フォーミング成形時に電離放射線硬化性樹脂3が破断しやすい。これはフォーミング成形を行うには電離放射線硬化性樹脂3が薄すぎるためである。一方、t≧T/3の場合、フィルム4の変形に電離放射線硬化性樹脂3の変形が追随しにくくなる恐れがある。これはフォーミング成形を行うには電離放射線硬化性樹脂3が厚すぎるためである。この場合、三次元形状を電離放射線硬化性樹脂3に与えることが困難になるおそれがある。
フォーミング成形時の温度におけるフィルム4の破断伸度が少なくとも10%以上であると、フォーミング成形時にフィルム4が破断しにくいため、好ましい。
続いて、微細構造付き樹脂フィルム5を準備しフォーミング成形を実施する(フォーミング成形工程S7)。なお、ここでは、フォーミング成形のうち、真空成形を用いた一例について説明する。しかしながら、フォーミング成形として、圧空成形、熱プレス成形、これらの方法に近い成形法を採用することもできる。
まず、図6に示すように、所望の三次元構造を具現化するために必要な型21を準備する。型21は、凸半球形状部21aを有する。型21の材質はプラスチックや木材などであってもよい。あるいは型21の材質が金属であると、型21が高い耐久性を示すため、好ましい。なお、本製造方法では、凸半球形状部21aの表面であって微細構造付き樹脂フィルム5と接する表面に微細構造を形成させる必要が無い。このため、型21が金属からなる場合でも型21を安価に作製することができる。
型21をフォーミング成形設備30の下チャンバー32に収容するとともに、微細構造付き樹脂フィルム5を上チャンバー31と下チャンバー32とで挟み込む。型21は、凸半球形状部21aが上チャンバー31側に向かって張り出るように、下チャンバー32に設置される。次いで、微細構造付き樹脂フィルム5と型21とに囲まれる空間に存在する気体が、下チャンバー32及び型21を貫通するパイプ33を、通過する。これにより気体を下チャンバー32の外に排出させる。これによって、微細構造付き樹脂フィルム5と型21とに囲まれる空間を真空状態にする。そして、微細構造付き樹脂フィルム5を加熱する。この時の温度は限定される訳ではないが、フィルム4を構成する熱可塑性樹脂のガラス転移温度と同等か、それよりも50℃くらい高い温度まで加熱することが一般的には好ましい。これよりも温度が低いとフィルム4が伸びにくくなり、逆に温度が高いとフィルム4が変形してしまうためフォーミング成形しにくくなるためである。
次に、下チャンバー32内にある型21を上チャンバー31に向かって上昇させることで、凸半球形状部21aの表面を押し付けて微細構造付き樹脂フィルム5を変形させる。これにより、細構造付き樹脂フィルム5に対して型21と略同一なボウル型の三次元形状を付与する。ただし、この状態では型21の細部まで微細構造付き樹脂フィルム5が追随することはできない。このため、さらに上チャンバー31の内側空間31aのみを大気圧に戻すことで、微細構造付き樹脂フィルム5を上方から気圧によって型21に押し付ける。この工程により、微細構造付き樹脂フィルム5を型21の細部まで追随させることができる。
なお、所望の三次元構造が複雑形状である場合、真空圧空成形と呼ばれる方法によって三次元構造を忠実に再現することも可能である。真空圧空成形では上チャンバー31の内側空間31aに圧縮空気を入れる。このため、微細構造付き樹脂フィルム5にかかる圧力を大気圧よりも強めることができる。
最後に上チャンバー31の内側空間31aと、微細構造付き樹脂フィルム5及び型21に囲まれる空間を大気圧に戻すことにより、微細構造付き三次元成形体10を得ることができる。なお、微細構造付き樹脂フィルム5におけるフィルム4が微細構造付き三次元成形体10のフィルム本体11に相当し、電離放射線硬化性樹脂3が微細構造層12に相当する。
上記したように、フィルム4及び電離放射線硬化性樹脂3が、関係式1を満足しているため、フォーミング成形工程S7において、電離放射線硬化性樹脂3が破断しにくい。このため、電離放射線硬化性樹脂3の変形がフィルム4の変形に追随することで、微細構造付き樹脂フィルム5に対して三次元形状を容易に与えることができる。したがって、安定して微細構造付き三次元成形体10を製造することができる。
さらに、フォーミング成形工程S7における展開率Drが110%以上であると好ましい。ここで、展開率Drは、成形前面積A1に対する成形後面積A2の割合を百分率で表したものであり、以下の関係式2を用いて、表現される。

成形前面積A1は、微細構造付き樹脂フィルム5において、フォーミング成形工程S7で成形される部分の成形前の面積である。成形後面積A2は、微細構造付き三次元成形体10において、フォーミング成形工程S7で成形により生じた三次元表面の面積である。
例えば、微細構造付き三次元成形体10が直径2r、高さrの半球面を有するボウル型の三次元形状からなる膜である場合、成形前面積A1が(πr2)であり、成形後面積A2が(4πr2/2)である。展開率Drは、関係式2を用いて、200%と求められる。
なお、展開率Drは、次の手順を用いても求められる。まず、フォーミング成形工程S7を実施する前に、単位格子を微細構造付き樹脂フィルム5に直接書き込む。次いで、フォーミング成形工程S7を完了した後にそれぞれの単位格子の展開率を求める。さらに、求めた展開率を加重平均することによって、展開率Drを求める。微細構造付き三次元成形体10の微細構造部12bが複雑な形状を有するときであっても、このような手順を用いると、展開率Drを求めることができる。
以上に示した通り、実施の形態1にかかる微細構造付き三次元成形体では、微細構造層12が硬化性樹脂からなることから、フォーミング成形工程S7において微細構造層12が変形しにくい。このため微細構造層12は、フォーミング成形後もその形状を維持し得る。したがって、実施の形態1では、微細構造付き三次元成形体10を安定して製造することができる。
また、実施の形態1にかかる微細構造付き三次元成形体は、日用品や生活用品などの機器本体、食品や各種物品の容器類、電子機器や事務用品などの筐体類、自動車用内装、遊技機や玩具、及びゲーム機などのアミューズメント機器の用途、並びにこれら以外の用途に利用することもできる。実施の形態1にかかる微細構造付き三次元成形体によれば、光を自在に制御することで、単なる点光源であるLEDを、線光源照明や面光源照明、更には特徴のあるデザイン照明として利用することができる。実施の形態1にかかる微細構造付き三次元成形体は、ここで挙げた用途に限定されるわけではなく、様々な用途に適用することができる。
なお、電離放射線硬化性樹脂を用いて微細構造付き樹脂フィルム5を製造する方法は、上記した形状マスター準備工程S1~剥離工程S6を含む製造方法に限定されない。それ以外の製造方法も、本実施形態に応用することができる。そのような製造方法として、例えば、ロールトゥロール方式による製造方法がある。ロールトゥロール方式による製造方法は、高い生産性を有するため、好ましい。
ここで、微細構造付き樹脂フィルム5のロールトゥロール方式による製造方法の一例について説明する。
図8に示すように、まず、微細構造層12(図3参照)の表面形状を反転させた表面形状を有するスタンパ41を巻き付けたロール42に対して、1対のロール43、44をそれぞれ対向させる。スタンパ41は、平面部41aと、凹部41bとを有する。凹部41bは、微細構造部3b(図5E参照。)を反転した形状と同じ形状を有する。なお、図8には凹部41bが記載されているが、凸部であっても構わない。この場合、微細構造付き樹脂フィルム5に形成される微細構造は凹形状になる。
続いて、電離放射線源としてUV(Ultraviolet)ランプ45を、1対のロール43、44との間に配置する。より具体的には、UVランプ45は、所定の方向に紫外線を照射する。UVランプ45の向きは、UVランプ45の発する紫外線がロール42の外周面に照射されるように、調整されている。
続いて、ロール42と、1対のロール43及び44のそれぞれとの間の隙間に、電離放射線硬化性樹脂3を塗布したフィルム4を挟み込む。さらに、フィルム4をロール42と1対のロール43及び44のそれぞれとの間を通過させる。フィルム4が通過する間に、電離放射線を電離放射線硬化性樹脂3及びスタンパ41に対して照射することで、電離放射線硬化性樹脂3に対してスタンパ41の有する表面形状を転写する。すると、電離放射線硬化性樹脂3には、ベース層3aと、微細構造部3bとが形成される。以上により、微細構造付き樹脂フィルム5が形成される。
次に、上記した実施の形態1にかかる微細構造付き三次元成形体の実施例及び比較例について説明する。実施の形態1にかかる微細構造付き三次元成形体の製造方法を用いて、微細構造付き三次元成形体を製造し、各種実験計測等を行った。
(実施例1)
実施例1の製造条件について説明する。
形状マスター準備工程S1では、ガラス基板上に配置した感光性樹脂に対して微細凹凸パターンを形成することで形状マスターを作製する。微細凹凸パターンの形成はフォトマスクを用いて、フォトリソグラフィー法によって行う。本実施例の微細凹凸パターンは、複数の円柱を平面に配置した六方細密配列パターンである。なお、円柱の高さは0.001mm、直径は0.001mmとした。また、六方細密配列中における円柱のピッチを0.002mmとした。その微細凹凸パターンが形成されている領域のサイズは、150mm×150mmとした。
スタンパ製造工程S2では、得られた形状マスターにニッケル電鋳処理を行うことによって、その形状マスター上に0.3mm厚み程度のニッケル金属薄膜を形成する。そして、形状マスターからニッケル金属薄膜を慎重に剥離することで、ニッケル金属薄膜からなる薄型スタンパを得る。なお、その薄型スタンパの表面に形成されている微細構造は、形状マスターの微細構造に対して反転した形状を有している。本実施例では円筒孔が薄型スタンパの表面に形成されている。本実施例において円筒孔とは円柱形状の空間で構成された複数の孔である。
樹脂流し込み工程S3では、この薄型スタンパの外周部に厚み0.01mmのテープを貼る。このテープの厚みによって、紫外線硬化性樹脂の膜厚を制御する。ここでは、該微細構造付き樹脂フィルムにおける紫外線硬化性樹脂層の厚みtはおよそ0.01mmとなる。次いで、アクリル系紫外線硬化性樹脂(日立化成株式会社製:エルフォート1001-D2)を薄型スタンパに滴下する。
樹脂フィルム形成工程S4では、ハンドローラーを用いて、0.2mmの厚みTを有するポリカーボネートフィルム(三菱ガス化学株式会社製:ユーピロンFE-2000)をラミネートすることによって、薄型スタンパから余分なアクリル系紫外線硬化性樹脂を除去する。
電離放射線照射工程S5では、照度100mW/cm2、積算光量1000mJ/cm2の紫外線をポリカーボネートフィルム側から照射することによって、該アクリル系紫外線硬化性樹脂を重合固化する。
剥離工程S6では、薄型スタンパからポリカーボネートフィルムを剥離することで、150mm×150mmサイズの微細構造付き樹脂フィルムを得ることができた。得られた微細構造付き樹脂フィルムの微細凹凸パターンでは、高さ0.001mm、直径0.001mmの円柱が、ピッチ0.002mmで六方細密配列されている。なお、ポリカーボネートフィルムの厚みTは0.2mmであり、該微細構造付き樹脂フィルムにおける紫外線硬化性樹脂層の厚みtはおよそ0.01mmである。このとき、T/100及びT/3は、下記の値を有する。
T/100=0.002<t(=0.01)
T/3=0.0666…>t(=0.01)
したがって、ポリカーボネートフィルムの厚みTと紫外線硬化性樹脂層の厚みtとは関係式1を満たす。
フォーミング成形工程S7では、真空圧空成形機(布施真空株式会社:真空圧空成形機NGF-0406-S型)を用いた。直径50mm、高さ25mmの半球凸形状部分を有する金属型をあらかじめ準備した。金属型側に対してポリカーボネートフィルム側の面が対向又は接触するように微細構造付き樹脂フィルムをセッティングした。セッティングの後、微細構造付き樹脂フィルムのフォーミング成形を行った。
以上、形状マスター準備工程S1~フォーミング成形工程S7を経て、微細構造付き三次元成形体が得られた。得られた微細構造付き三次元成形体は、金属型の半球凸形状部分を反映したボウル型の三次元形状を有する膜状体であった。膜状体の外側の主たる面には円柱パターンが形成されていた。また、該微細構造付き三次元成形体において、展開率は200%であった。
次に、剥離工程S6で得られた微細構造付き樹脂フィルムと、フォーミング成形工程S7で得られた微細構造付き三次元成形体とについて、光学実験を行った。
剥離工程S6で得られた微細構造付き樹脂フィルムと、フォーミング成形工程S7で得られた微細構造付き三次元成形体とのそれぞれに、一個の白色LEDから白色光を入射した。すると、微細構造付き樹脂フィルム及び微細構造付き三次元成形体の表面に形成された微細構造が回折現象を引き起こしていることが確認できた。また回折現象により白色光から、0次光、1次光、2次光、及びさらに高次の回折光を生じていた。ここで、微細構造付き樹脂フィルム又は微細構造付き三次元成形体を通して白色LEDを見ると、あたかも一個の白色LEDが複数の光源として分離しているかのように見えた。また、白色光が波長ごとの光に分解され、きれいな虹色のパターンに変化していた。また、微細構造付きフィルムと微細構造付き三次元成形体とのそれぞれの表面を顕微鏡観察して比較したところ、フォーミング成形の前後において微細構造がきちんと保持されていることを確認できた。
(実施例2)
実施例2では、フォーミング成形工程S7の部分を除いて、実施例1と同じ製造方法を用いて、微細構造付き樹脂フィルム、及び微細構造付き三次元成形体を製造する。
まず、形状マスター準備工程S1~剥離工程S6を実施する。
続いて、フォーミング成形工程S7では、プレス法によって(有限会社永井製作所:マッチフォーミング法FILMOLD(登録商標))、前記微細構造付き樹脂フィルムのフォーミング成形を行った。具体的には、直径50mm、高さ25mmの凸半球形状部分を有する凸半球金属型と、直径50mm、高さ25mmの凹半球形状部分を有する凹半球金属型とをあらかじめ準備する。また、凹半球金属型側にポリカーボネートフィルム側の面が対向又は接触するように微細構造付き樹脂フィルムをセッティングする。本実施例のプレス法では、凸半球金属型と凹半球金属型とを用いて、微細構造付き樹脂フィルムを押圧することによって、フォーミング成形を行なった。
以上、形状マスター準備工程S1~フォーミング成形工程S7を経ると、微細構造付き三次元成形体が得られた。得られた微細構造付き三次元成形体は、金属型の凸半球形状部分を反映した形状を有する膜状体であった。膜状体の内側の主たる面に円柱パターンが形成されている。また、該微細構造付き三次元成形体は、展開率200%である。
次に、剥離工程S6で得られた微細構造付き樹脂フィルムと、フォーミング成形工程S7で得られた微細構造付き三次元成形体とについて、光学実験を行った。
詳細には、剥離工程S6で得られた微細構造付き樹脂フィルムと、フォーミング成形工程S7で得られた微細構造付き三次元成形体とのそれぞれに、白色LEDから白色光を入射した。すると、微細構造付き樹脂フィルム及び微細構造付き三次元成形体の表面に形成された微細構造が回折現象を引き起こしていることが確認できた。また回折現象により白色光から、0次光、1次光、2次光、及びさらに高次の回折光を生じていた。ここで、微細構造付き樹脂フィルム又は微細構造付き三次元成形体を通して白色LEDを見ると、あたかも一個の白色LEDが複数の光源として分離しているかのように見えた。また、白色光が波長ごとの光に分解され、きれいな虹色のパターンに変化していた。また、微細構造付きフィルムと微細構造付き三次元成形体とのそれぞれの表面を顕微鏡観察して比較したところ、フォーミング成形の前後において微細構造がきちんと保持されていることを確認できた。
(比較例1)
比較例1は、樹脂流し込み工程S3と樹脂フィルム形成工程S4を除いて、実施例1と同じ製造方法を用いて、微細構造付き樹脂フィルムと、微細構造付き三次元成形体とを製造する。
比較例1は、樹脂流し込み工程S3と樹脂フィルム形成工程S4を除いて、実施例1と同じ製造方法を用いて、微細構造付き樹脂フィルムと、微細構造付き三次元成形体とを製造する。
樹脂流し込み工程S3では、実施例1と同じ薄型スタンパを用いた。この薄型スタンパの外周部に厚み0.05mmのテープを貼る。このテープの厚みによって、紫外線硬化性樹脂の膜厚を制御する。ここでは、該微細構造付き樹脂フィルムにおける紫外線硬化性樹脂層の厚みtはおよそ0.05mmとなる。
樹脂フィルム形成工程S4では、ハンドローラーを用いて、0.1mmの厚みTを有するポリカーボネートフィルム(三菱ガス化学株式会社製:ユーピロンFE-2000)をラミネートすることによって、薄型スタンパから余分なアクリル系紫外線硬化性樹脂を除去する。
電離放射線照射工程S5及び剥離工程S6では、実施例1と同じ製造条件を用いた。以上、樹脂流し込み工程S3~剥離工程S6を経ると、構造付き樹脂フィルムを得ることができた。
ここで、ポリカーボネートフィルムの厚みTは0.1mmであり、該微細構造付き樹脂フィルムにおける紫外線硬化性樹脂層の厚みtはおよそ0.05mmである。このとき、T/100及びT/3は、下記の値を有する。
T/100=0.001<t(=0.05)
T/3=0.0333…<t(=0.05)
したがって、t>T/3となり、ポリカーボネートフィルムの厚みTと紫外線硬化性樹脂層の厚みtとは関係式1を満たさなかった。
以上、樹脂流し込み工程S3~フォーミング成形工程S7を経たが、想定した微細構造付き三次元成形体が得られなかった。これは紫外線硬化性樹脂が厚すぎるために、ポリカーボネートフィルムの変形に紫外線硬化性樹脂の変形が追随できなかったことが原因と考えられた。
(比較例2)
比較例2は、樹脂流し込み工程S3と樹脂フィルム形成工程S4を除いて、実施例1と同じ製造方法を用いて、微細構造付き樹脂フィルムと、微細構造付き三次元成形体とを製造する。
比較例2は、樹脂流し込み工程S3と樹脂フィルム形成工程S4を除いて、実施例1と同じ製造方法を用いて、微細構造付き樹脂フィルムと、微細構造付き三次元成形体とを製造する。
樹脂流し込み工程S3では、実施例1と同じ薄型スタンパを用いた。この薄型スタンパの外周部にテープ等を貼らずに、そのまま、次工程の樹脂フィルム形成工程S4で用いた。該微細構造付き樹脂フィルムにおける紫外線硬化性樹脂層の厚みtはおよそ0.003mmとなった。
樹脂フィルム形成工程S4では、ハンドローラーを用いて、0.5mmの厚みTを有するポリカーボネートフィルム(三菱ガス化学株式会社製:ユーピロンFE-2000)をラミネートすることによって、薄型スタンパから余分なアクリル系紫外線硬化性樹脂を除去する。
電離放射線照射工程S5及び剥離工程S6では、実施例1と同じ製造条件を用いた。以上、樹脂流し込み工程S3~剥離工程S6を経ると、構造付き樹脂フィルムを得ることができた。
ここで、ポリカーボネートフィルムの厚みTは0.1mmであり、該微細構造付き樹脂フィルムにおける紫外線硬化性樹脂層の厚みtはおよそ0.003mmである。このとき、T/100及びT/3は、下記の値を有する。
T/100=0.005>t(=0.003)
T/3=0.166…>t(=0.003)
したがって、t<T/100となり、ポリカーボネートフィルムの厚みTと紫外線硬化性樹脂層の厚みtとは関係式1を満たさなかった。
以上、樹脂流し込み工程S3~フォーミング成形工程S7を経て、微細構造付き三次元成形体が得られた。得られた微細構造付き三次元成形体は、金属型の半球凸形状部分を反映したボウル型の三次元形状を有する膜状体であった。膜状体の外側の主たる面には円柱パターンが形成されていた。また、該微細構造付き三次元成形体は、展開率200%であった。
次に、剥離工程S6で得られた微細構造付き樹脂フィルムと、フォーミング成形工程S7で得られた微細構造付き三次元成形体とについて、光学実験を行った。
剥離工程S6で得られた微細構造付き樹脂フィルムと、フォーミング成形工程S7で得られた微細構造付き三次元成形体とのそれぞれに、白色LEDから白色光を入射した。すると、比較例1と同様に、微細構造付き樹脂フィルム及び微細構造付き三次元成形体の表面に形成された微細構造が回折現象を殆ど引き起こさなかった。また、微細構造付きフィルムと微細構造付き三次元成形体とのそれぞれの表面を顕微鏡観察すると、微細構造が部分的に破断しており、きちんと保持されていないことを確認した。
(関連する技術)
ところで、実施の形態1にかかる微細構造付き三次元成形体の製造方法に関連する技術として、他の微細構造付き三次元成形体の製造方法について説明する。
ところで、実施の形態1にかかる微細構造付き三次元成形体の製造方法に関連する技術として、他の微細構造付き三次元成形体の製造方法について説明する。
微細構造付き三次元成形体を製造する製造方法として金属からなる三次元成形用母型を用いる方法が想起される。三次元成形用母型は、金型やスタンパと呼ばれるものである。三次元成形用母型では、微細構造として雄と雌が反転した形状がその表面に形成されている。具体的には、三次元成形用母型を用いて、溶融状態になった熱可塑性樹脂を成形する。熱可塑性樹脂を成形する方法として、例えば、射出成形や熱プレス成形などが挙げられる。
三次元成形用母型の作製方法として、あらかじめ三次元成形体の外形寸法に加工しておいた母型の表面に、微細構造の反転形状を機械切削で直接形成する方法がある。しかし、前述したような高さtが0.1mm以下の微細構造の反転形状を、母型の表面を切削することによって精度良く形成することは技術的に容易ではない。特に、三次元成形体が三次元曲面を有する形状であることから、三次元曲面上に微細構造を形成しなければならない場合、機械切削で三次元成形用母型を作製するのは困難である。
また、微細構造付き三次元成形体の製造方法として、三次元成形用母型に微細構造を直接形成せずに、微細構造を形成する方法が想起される。係る方法では薄型スタンパと呼ばれる、微細構造が形成された薄板を三次元成形用母型と併用して微細構造を形成する。三次元成形体の表面に形成したい微細構造と同様の微細構造を有する形状マスターを、フォトリソグラフィーなどの高精度な方法であらかじめ作製しておく。該形状マスターにニッケル電鋳を行うことで、微細構造の反転型となる薄型スタンパを作製する。該薄型スタンパを三次元成形用母型の中に設置し、樹脂を射出成形することにより、微細構造付き三次元成形体を得ることができる。しかし、フォトリソグラフィーなどで作製する形状マスターは通常、ガラスやシリコンなどで作られた平面状の基板上に作製されるため、必然的に平面状のスタンパしか作製できないこととなる。したがって、曲面を有する三次元成形体の製造にはスタンパ法を適用することは困難である。
また、三次元成形用母型に直接微細構造を形成する方法や、三次元成形用母型とスタンパを併用する方法のいずれの場合においても、機械切削などで微細構造を形成する工程やスタンパを作製する工程は非常に時間がかかるため高コストにならざるを得ない。更に、三次元成形用母型に傷を付けた場合や三次元成形用母型が寿命に達した場合、三次元成形用母型を再作製しなければならない。したがって、これらの方法で微細構造付き三次元成形体を製造することは製品の高コスト化に繋がる。つまり、実施の形態1にかかる微細構造付き三次元成形体の製造方法は、このような製造方法と比較して、コストが低い。
また、関連する微細構造付き三次元成形体の製造方法として、微細構造が予め熱可塑性樹脂で形成されている樹脂フィルムに対してフォーミング成形を行う方法が想起される。係る樹脂フィルムには熱可塑性樹脂からなる微細構造層が射出成形や熱プレス法で予め形成されている。このような微細構造付き三次元成形体の製造方法では、フォーミング成形を行う時の加熱によって、微細構造が変形しやすく、その形状を維持できないことがあった。実施の形態1にかかる微細構造付き三次元成形体の製造方法は、このような製造方法と比較して、微細構造が変形しにくく、微細構造付き三次元成形体を安定して製造することができる。
なお、本発明は上記実施の形態に限られたものではなく、趣旨を逸脱しない範囲で適宜変更することが可能である。
この出願は、2016年1月4日に出願された日本出願特願2016-000167を基礎とする優先権を主張し、その開示の全てをここに取り込む。

Claims (7)
- 微細構造付き樹脂フィルムをフォーミング成形して、微細構造付き三次元成形体を製造するフォーミング成形工程を含み、
前記微細構造付き樹脂フィルムは、
0.03mm以上1mm以下の厚みを有しつつ熱可塑性樹脂からなるフィルム本体と、
前記フィルム本体を覆う微細構造層と、を備え、
前記微細構造層は、硬化性樹脂からなる
微細構造付き三次元成形体の製造方法。 - 前記フォーミング成形工程では、展開率は110%以上である
ことを特徴とする請求項1に記載の微細構造付き三次元成形体の製造方法。 - 前記フィルム本体の厚みTと、前記微細構造層の厚みtとが、
T/100<t<T/3
を満たすことを特徴とする請求項1又は2に記載の微細構造付き三次元成形体の製造方法。 - 前記硬化性樹脂は、電離放射線硬化性樹脂である
ことを特徴とする請求項1~3のいずれか1項に記載の微細構造付き三次元成形体の製造方法。 - 前記熱可塑性樹脂は、電離放射線を10%以上透過する
ことを特徴とする請求項1~4のいずれか1項に記載の微細構造付き三次元成形体の製造方法。 - ロールトゥロール方式を用いて、前記微細構造付き樹脂フィルムを連続的に製造する工程をさらに含む
ことを特徴とする請求項1~5のいずれか1項に記載の微細構造付き三次元成形体の製造方法。 - 前記微細構造層は、ベース層と、前記ベース層に設けられている微細構造部と、を含み、
前記微細構造部は、マイクロレンズ、プリズムレンズ、シリンドリカルレンズ、フレネルレンズ、高さ0.01mm以下の回折格子、ランダムな凹凸からなる拡散パターン、高さ0.001mm以下の無反射構造のいずれか1つであることを特徴とする請求項1~6のいずれか1項に記載の微細構造付き三次元成形体の製造方法。
