Abstract

본 발명은 플로팅 구조의 전극 패턴 형성 방법에 관한 것이다. 상기 플로팅 구조의 전극 패턴 형성 방법은, (a) 일정 온도 이상에서 열분해되는 성질을 갖는 열가소성 고분자 물질을 기판상에 도포하여 상기 기판위에 버퍼층을 형성하는 단계; (b) 상기 버퍼층의 표면에 전도성 잉크를 인쇄하여 전극 패턴을 형성하는 단계; 및 (c) 상기 전극 패턴을 버퍼층의 열분해 온도 이상의 온도로 열소결하는 단계;를 구비한다. 상기 전극 패턴의 열소결에 의해, 상기 전극 패턴과 기판 사이에 위치한 한정된 영역의 버퍼층을 구성하는 열가소성 고분자 물질이 선택적으로 열분해되어 제거됨으로써, 전극 패턴의 모서리를 따라 버퍼층이 셀프-패터닝(self-patterning)된 지지대가 형성된다. 그 결과, 전극 패턴이 지지대(anchor)에 의해 기판위에 플로팅(floating)된 구조로 형성된다.

Description

플로팅 구조의 전극 패턴 형성 방법 및 상기 방법을 이용한 전사 인쇄 방법
본 발명은 전극 패턴 형성 방법에 관한 것으로서, 더욱 구체적으로는, 금속 나노 입자 잉크를 기반으로 한 전극 패턴을 플로팅 구조로 형성하는 전극 패턴 형성 방법 및 상기 플로팅 구조의 전극 패턴 형성 방법을 이용한 전사 인쇄 방법에 관한 것이다.
최근 들어, 유연한 전자 소자(Flexible electronics)에 대한 기대 및 요구가 높아짐에 따라, 기존의 사진 식각(Photo-Lithography)을 이용한 공정보다 공정 단가가 저렴하며 유연한 필름 기판 이용에 의한 공정 제약이 적으며 공정 시간 단축을 통해 대량 양산에 적합한 인쇄 공정 기술이 주목을 받고 있다. 따라서 최근 스크린 프린팅(screen printing), 잉크젯 프린팅(inkjet printing), 그래비어 프린팅(gravure printing) 등과 같은 'direct printing' 공정이라고 일컫는 다양한 인쇄 기술을 통해 전자 소자를 제작하는 연구가 활발히 진행 중이다.
이와 관련하여, 전자 소자 제작의 기초가 되며 반드시 필요한 전도성 금속 배선을 형성시키기 위한 전도성 잉크에 관련된 연구가 활발히 진행되고 있다. 종래에는 금속 배선 형성을 위하여 증착(deposition) 또는 식각(etching) 공정이 반드시 필요하였으나, 전도성 잉크를 사용하여 금속 배선을 형성하는 경우, 직접 인쇄(direct printing) 공정을 통해 형성시킬 수 있기 때문에, 공정 시간이 단축되고 공정 시 진공 상태가 필요 없으므로 공정 단가도 절감시킬 수 있으며 대면적에 적용이 가능하고 유연한 기판을 이용한 유연 전자 소자 제작 분야에 적용이 가능하게 된다.
이러한 전도성 잉크는 주로 금속 나노입자(metal nanoparticle)을 이용한다. 전술한 금속 나노입자는 'ink화'시키기 위하여 solvent에 분산이 가능하며, 배선 전극 형성 시에 고해상도 구현이 가능하고, 입자의 크기가 작아 고밀도화가 가능하여 전도성 고분자 기반 잉크를 사용한 경우 대비 우수한 전도도 특성을 기대할 수 있으며, 소결 처리시에 작은 particle size로 인한 thermodynamic size effect에 의해 상대적으로 저온에서 짧은 시간이 필요하다는 장점을 갖는다.
한편, 전도성 잉크는 금속 나노입자, 즉 나노 사이즈의 금속 입자를 용매(solvent)에 분산시켜 제작한다. 이때, 금속 나노 입자는 매우 불안정한 상태로 분산되어 있는 상태이므로, 초기에는 입자들이 용매 속에서 분산되어 있지만 짧은 시간 후에 금속 나노 입자들이 다시 응집되는 현상이 발생한다. 이러한 응집에 의해, 인쇄 공정을 통해 배선 전극 형성 시 균일성(uniformity) 및 전도도 특성이 나빠지고 낮은 공정의 재현성을 보이는 문제점이 있다.
이러한 문제점을 해결하고자 제안된 대표적인 전도성 잉크 제작 방법은 금속 나노입자의 표면에 용매에 대한 분산도를 높여 주는 물질을 코팅하여 입자 간에 서로 응집하는 현상을 막아 분산 안정성을 높여주는 'steric stabilization법'이 있다. 또한 분산 안정성을 향상시키기 위해 계면 활성제 물질을 첨가하는 방법도 있다. 그러나, 분산도를 높여 주는 물질이나 표면 계면 활성제는 대부분 절연 특성을 가지므로, 배선 전극을 형성할 경우 금속 나노입자들의 사이에 위치한 상기 물질들의 절연 특성에 의해 전도도 특성이 매우 나쁘게 나타나게 된다. 또한 printing 공정에 의해 형성된 박막을 기판에 안정된 접착 특성을 유도하고 박막의 crack 및 변형을 방지하기 위해 혼합되는 가교 물질도 절연 특성을 가지는 물질이므로, 이로 인해 배선 전극이 나쁜 전도도 특성을 보인다는 단점을 가진다.
이러한 문제점을 해결하기 위해서 다양한 연구들이 진행되고 있는 가운데 가장 적합한 방법은 소결(sintering) 과정을 거치는 것이다. '소결'이란 분체가 외부로부터 강한 에너지를 받을 경우 분체 입자 간에 결합이 일어나서 응고하는 현상을 일컫는다. 금속 나노입자들로 구성된 전도성 잉크의 경우 소결 과정을 거치면 단순히 입자들이 서로 결합하여 입자 사이즈가 커져 이상적으로 공극이 존재하지 않는 박막 형태로 변할 뿐만 아니라 분산 안정성을 향상시키기 위해 금속 나노입자의 표면에 코팅된 물질이 분해되어 사라지게 되므로, 전도도 특성을 극대화시킬 수 있게 된다.
도 1은 전도성 잉크의 금속 나노 입자들의 소결 과정을 개념적으로 도시한 그림이다. 도 1에 도시된 바와 같이, 소결 과정에 의해 코팅된 폴리머가 분해되어 사라지게 되고, 금속 나노 입자들간의 결합이 일어나서 응고됨에 따라, 고전도도 특성을 갖는 금속 배선을 형성할 수 있게 된다.
가장 대표적인 소결 처리 방식은 기판에 인쇄된 잉크를 oven이나 furnace를 이용하여 열처리를 하는 소결 방식이 있다. 이러한 열처리 소결의 경우 매우 기본적인 처리 방법이므로 공정이 간단하며 우수한 전도 특성을 얻을 수 있다는 장점을 가지고 있다. 그러나 열처리 소결 방식의 경우 물질마다 조금씩 다르지만 보통 150℃ ~ 300℃의 고온의 열처리 과정이 필요하고, 유연한 전자소자(flexible electronics)에 적용할 경우, 기판으로 이용하게 될 필름 기판이 대부분 소결 처리 온도보다 낮은 온도에서 기판의 변형이 발생하게 된다. 대표적인 필름 기판의 변형 온도를 살펴 보면, PET은 120℃, PEN은 180℃, PI는 300℃ 으로 유연한 필름 기판에 열처리 소결법으로는 우수한 전도 특성을 갖는 금속 배선을 얻는데 기판 선정에 제약을 갖는 문제점이 있다.
이러한 열처리 소결의 단점을 해결하고 유연한 필름 기판에 고 전도도 특성의 전도성 잉크 박막을 형성하고자 다양한 연구들이 진행되고 있는데, 대표적으로, 금속 나노입자 잉크의 합성 조건 변화 및 새로운 방식의 소결 방법 제안이 있다. 먼저, 잉크 합성 조건 변화는 nanoparticle의 size를 작게 하여 nanoparticle의 melting 온도를 낮추는 방법이 있다. 또한 nanoparticle의 분산 안정성 및 박막 형성 안정성을 위해서 particle에 코팅된 분산제 및 가교 물질이 저온 분해가 가능하거나 저온 공정에 적합하게 혼합비를 최적화하여 기존의 방식보다 낮은 온도에서 소결이 가능하게 하는 방법이 있다. 그러나, 전술한 방법의 경우, nanoparticle의 size는 이미 충분이 작아진 상태이므로 더 이상 size를 줄이는 데에는 한계가 있으며 우수한 분산 안정성을 가지는 잉크 제작을 위한 최적화된 새로운 종류의 분산제 및 가교제 물질 선정이 힘들고 고전도도 박막 형성 조건 최적화도 어렵다는 문제를 가지고 있다.
기존에 기판에 대한 열처리 또는 인쇄공정시 발생하는 용액에 대한 영향을 방지하기 위해 임의의 안정된 기판에 인쇄공정을 통해 박막을 형성한 후 이를 필름 기판에 옮기는 전사 인쇄 공정이 있다.
그러나, 임의의 기판위에 전도성 잉크를 인쇄한 후 소결 처리하는 경우, 전도성 잉크를 구성하는 금속 나노입자들 간에 결합이 발생하고 박막과 기판 사이의 접착력을 향상시키기 위한 가교제에 의해 금속 박막의 전도도 특성이 향상됨과 동시에, 금속 박막이 기판과도 결합되어 전도성 잉크 기반 금속 박막과 기판간의 결합력도 증가된다. 따라서, 전도성 잉크를 이용하여 고온의 열소결 처리를 통해 금속 배선을 형성하는 경우, 소결 처리에 의해 전도성 잉크와 기판간의 결합력이 증대되어 일반적인 전사 인쇄법으로는 스탬프를 이용하여 전도성 잉크를 픽업하기 어려운 문제점이 있다.
이러한 문제점을 해결하기 위하여, 전도성 잉크와 기판 사이에 희생층을 더 형성하고, 습식 식각 공정을 이용하여 희생층을 적절하게 식각하여 전도성 잉크와 기판 사이에 지지대를 형성하는 기술이 사용되고 있다. 하지만, 이러한 습식 식각에 의해 형성되는 지지대는 전극 패턴의 중앙에 형성되는데, 전극 패턴의 사이즈나 모양에 따라 지지대가 형성되는 시간이 다르므로, 전사 인쇄시 다양한 사이즈의 전극 패턴을 동시에 적용할 수 없다는 단점이 있다. 예컨대, 기판위에 여러 사이즈의 전극 패턴이 존재하는 경우 전극 패턴의 사이즈에 따라 지지대의 크기가 서로 달라지는 문제점이 발생하게 된다. 도 2는 기판(100)위에 여러 사이즈의 전극 패턴(110, 112, 114)이 존재하는 경우 식각에 의해 형성된 지지대(120, 122, 124)를 예시적으로 도시한 단면도이다.
도 2에 도시된 바와 같이, 전극 패턴(114)의 사이즈가 큰 경우 넓은 단면적을 갖는 지지대가 형성되고 전극 패턴(110, 112)의 사이즈가 작은 경우 작은 단면적을 갖는 지지대가 형성될 수 있다. 이 경우 전극 패턴의 사이즈가 극히 작은 경우 지지대가 형성되지 않을 수도 있으며, 전극 패턴의 사이즈가 큰 경우 넓은 단면적의 지지대가 형성되어 픽업이 용이하지 않을 수도 있게 된다.
전술한 문제점을 해결하기 위한 본 발명은 열소결 공정이 필요한 전도성 잉크를 이용하여 전극 패턴을 형성하되, 다양한 사이즈의 전극 패턴들이 존재하는 경우에도 픽업이 용이한 플로팅 구조의 전극 패턴 형성 방법을 제공하는 것을 목적으로 한다.
본 발명의 다른 목적은, 전술한 플로팅 구조의 전극 패턴 형성 방법을 이용하여 전사 인쇄하는 방법을 제공하는 것을 목적으로 한다.
전술한 기술적 과제를 달성하기 위한 본 발명의 제1 특징에 따른 플로팅 구조의 전극 패턴 형성 방법은, (a) 일정 온도 이상에서 열분해되는 성질을 갖는 열가소성 고분자 물질을 기판상에 도포하여 상기 기판위에 버퍼층을 형성하는 단계; (b) 상기 버퍼층의 표면에 전도성 잉크를 인쇄하여 전극 패턴을 형성하는 단계; 및 (c) 상기 전극 패턴을 열소결하는 단계;를 구비하고,
상기 (c) 단계는 상기 열가소성 고분자 물질의 열분해 온도보다 높은 온도에서 전극 패턴을 열소결하는 것을 특징으로 하며, 상기 (c) 단계의 전극 패턴의 열소결에 의해, 상기 전극 패턴과 기판 사이에 위치한 한정된 영역의 버퍼층을 구성하는 열가소성 고분자 물질이 선택적으로 열분해되어 제거되어, 전극 패턴의 모서리를 따라 버퍼층이 셀프-패터닝되어 지지대가 형성됨으로써, 전극 패턴이 지지대(anchor)에 의해 기판위에 플로팅(floating)된 형태로 구성된다.
전술한 제1 특징에 따른 플로팅 구조의 전극 패턴 형성 방법에 있어서, 상기 (c) 단계는, 버퍼층은 상온의 대기에 노출된 상태에서 기판으로 버퍼층의 열분해 온도 이상의 열을 인가하여 상기 전극 패턴을 열소결하며, 상기 열소결하는 동안, 전극 패턴과 기판 사이에 위치한 한정된 영역의 버퍼층은 열분해 온도보다 높은 온도를 유지하여 열분해시키고, 상온의 대기에 노출된 버퍼층은 열분해 온도보다 낮은 온도를 유지하여 열분해되지 않도록 하여, 버퍼층의 한정된 영역만을 선택적으로 열분해시켜 제거하는 것이 바람직하다.
전술한 제1 특징에 따른 플로팅 구조의 전극 패턴 형성 방법에 있어서, 상기 기판은 전극 패턴에 대한 열 소결에도 변형이나 파손되지 않는 내열성 유리 기판이거나 웨이퍼인 것이 바람직하다.
전술한 제1 특징에 따른 플로팅 구조의 전극 패턴 형성 방법에 있어서, 상기 (c) 단계 이후에 (d) 버퍼층을 식각하는 단계를 더 구비하고, 상기 (d) 단계는, 버퍼층을 식각하되, 식각 조건을 제어하여 전극의 모서리 하부층을 식각시켜 전극 패턴과 버퍼층이 접하는 면적을 조절하는 것이 바람직하며,
상기 (d) 단계는 버퍼층을 습식 식각하며, 상기 버퍼층의 식각액은 상기 전극 패턴의 특성에 영향을 주지 않는 물질로 구성된 것이 더욱 바람직하다.
또한, 상기 (d) 단계는 버퍼층에 대한 식각 속도 또는 식각 시간을 제어하여, 전극 패턴과 버퍼층이 접하는 면적을 조절하는 것이 더욱 바람직하다.
전술한 제1 특징에 따른 플로팅 구조의 전극 패턴 형성 방법에 있어서, 상기 전도성 잉크는 분산제가 표면에 코팅된 금속 나노 입자들이 용매에 분산되어 구성되고, 상기 전도성 잉크는 열 소결 처리에 의해 고전도도 특성을 갖게 된다.
본 발명의 제2 특징에 따른 전사 인쇄 방법은, (a) 일정 온도 이상에서 열분해되는 성질을 갖는 열가소성 고분자 물질을 제1 기판상에 도포하여 상기 제1 기판위에 버퍼층을 형성하는 단계; (b) 상기 버퍼층의 표면에 전도성 잉크를 인쇄하여 전극 패턴을 형성하는 단계; (c) 상기 전극 패턴을 열소결하고, 열소결과 동시에 발생된 버퍼층의 열분해에 의해 셀프-패터닝된 지지대를 형성하는 단계; (d) 지지대에 의해서 전극 패턴이 고정되고 정렬된 상태에서 스탬프를 이용하여 상기 제1 기판으로부터 상기 전극 패턴을 픽업하는 단계; 및 (e) 상기 픽업된 전극 패턴을 제2 기판상에 전사하는 단계;를 구비하고,
상기 (c) 단계는 상기 열가소성 고분자 물질의 열분해 온도보다 높은 온도에서 전극 패턴을 열소결하는 것을 특징으로 하며, 상기 (c) 단계의 전극 패턴의 열소결에 의해, 상기 전극 패턴과 제1 기판 사이에 위치한 한정된 영역의 버퍼층을 구성하는 열가소성 고분자 물질이 선택적으로 열분해되어 제거되고, 상기 지지대가 전극 패턴의 모서리를 따라 형성됨으로써, 전극 패턴이 지지대(anchor)에 의해 제1 기판위에 플로팅(floating)된 형태로 구성된다.
전술한 제2 특징에 따른 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법에 있어서, 상기 (c) 단계는, 버퍼층은 상온의 대기에 노출된 상태에서 제1 기판으로 버퍼층의 열분해 온도 이상의 열을 인가하여 상기 전극 패턴을 열소결하는 것을 특징으로 하며
상기 열소결하는 동안, 전극 패턴과 제1 기판 사이에 위치한 한정된 영역의 버퍼층은 열분해 온도보다 높은 온도가 유지되어 열분해되고, 상온의 대기에 노출된 버퍼층은 열분해 온도보다 높은 온도가 유지되지 못해 열분해되지 않도록 하여, 버퍼층의 한정된 영역을 선택적으로 열분해시켜 제거하는 것이 바람직하다.
전술한 제2 특징에 따른 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법에 있어서, 상기 제1 기판은 전극 패턴에 대한 열 소결에도 변형이나 파손되지 않는 내열성 유리 기판이거나 웨이퍼로 구성되고, 상기 제2 기판은 유연한 기판인 것이 바람직하다.
전술한 제2 특징에 따른 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법에 있어서, 상기 (e) 단계는 (e1) 상기 전극 패턴을 픽업한 스탬프를 접착 물질에 콘택 프린팅(Contact printing)하여, 스탬프의 전극 패턴의 하부면에 접착층을 형성하는 단계; (e2) 상기 접착층이 형성된 스탬프를 상기 제2 기판상에 배치하는 단계; (e3) 상기 전극 패턴으로부터 상기 스탬프를 분리시키는 단계;를 구비하여, 상기 접착층을 매개로 하여 상기 제2 기판상에 전극 패턴을 전사 프린팅시키는 것이 바람직하다.
본 발명에 따른 플로팅 구조의 전극 패턴 형성 방법은, 전극 패턴과 기판 사이에 열가소성 고분자층을 도입하고, 열소결 온도를 열가소성 고분자의 열분해 온도보다 높은 온도로 수행하여, 전극 패턴의 열소결과 동시에 전극 패턴의 하부에 위치한 한정된 영역의 열가소성 고분자만이 선택적으로 열분해되어 제거된다. 그 결과, 전극 패턴의 모서리를 따라 전극 패턴의 하부의 버퍼층이 셀프-패터닝(Self-patterning)되어 지지대가 형성됨으로써, 전극 패턴이 지지대에 의해 기판위에 떠 있는 플로팅 구조(floating structure)를 형성하게 된다.
한편, 열소결 처리후 열가소성 고분자층을 식각하는 단계를 더 구비함으로써, 전극 패턴과 버퍼층이 접하는 면적을 감소시킴으로써 픽업(pick-up) 공정시에 전극 패턴이 보다 쉽게 버퍼층으로부터 분리될 수 있도록 한다.
따라서, 본 발명에 따른 플로팅 구조의 전극 패턴 형성 방법에 의해 제작된 지지대는 전극 패턴의 사이즈와는 무관하게 동일하게 형성될 수 있으며, 금속 나노입자 잉크 기반의 전극 패턴의 전사 인쇄 기술에 활용될 수 있다.
또한, 본 발명에 따른 전극 패턴 형성 방법을 이용한 전사 인쇄 방법은 내열성이 강한 기판에 전도성 잉크를 이용한 전극 패턴을 형성한 후 고온의 열 소결 처리를 하고 유연한 기판에 전사 프린팅함으로써, 전도성 잉크를 고온의 열소결 처리를 할 수 있게 되며, 그 결과 유연한 기판에 고전도도를 갖는 금속 배선을 형성할 수 있게 된다.
또한, 본 발명에 따른 전극 패턴 형성 방법을 이용한 전사 인쇄 방법은, 패터닝된 몰드를 갖는 스탬프를 사용함으로써, 반복적인 전사 인쇄가 가능할 뿐만 아니라, 이러한 반복적인 전사 인쇄를 통해 메쉬(mesh) 구조의 적층된 금속 배선 형성도 가능해진다.
또한, 본 발명에 따른 전극 패턴 형성 방법을 이용한 전사 인쇄 방법은, 전극 패턴과 유연한 기판 사이에 접착층을 형성함으로써, 구부림(bending) 등에 의하여 고전도도의 전극 패턴이 유연한 기판으로부터 분리되는 박막 분리 현상을 제거할 수 있게 된다.

본 발명에 따른 플로팅 구조의 전극 패턴 형성방법은, 기판상에 열가소성 고분자를 도포하여 버퍼층을 형성하고 그 위에 전도성 잉크를 인쇄하여 전극 패턴을 형성한 후, 열가소성 고분자의 열분해 온도보다 높은 온도로 전극 패턴을 열 소결처리한다. 이때, 전극 패턴에 대한 열소결과 동시에 전극 패턴의 하부에 위치한 한정적 영역의 버퍼층이 열분해되어 제거됨으로써, 전극 패턴의 모서리를 따라 버퍼층이 self-patterning 되어 지지대를 형성하게 된다. 그 결과 전극 패턴은 지지대에 의해 기판위에 떠있는 플로팅 구조(floating structure)를 형성하는 것을 특징으로 한다.
< 제1 실시예 >
이하, 첨부된 도면을 참조하여 본 발명의 바람직한 제1 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법에 대하여 구체적으로 설명한다. 도 3은 본 발명의 바람직한 실시예에 따른 금속 배선 형성 방법을 순차적으로 도시한 공정도이다.
도 3의 (a)를 참조하면, 본 발명의 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법은, 먼저 기판(300)상에 열가소성 고분자(thermoplastic polymer) 물질을 도포하여 버퍼층(310)을 형성한 후, 버퍼층의 상부에 전도성 잉크(320')를 인쇄한다.
상기 기판은 열전도도가 우수하고 내열성있는 기판으로서, 전도성 잉크를 열처리 소결하는 온도에서도 변형되지 않는 평탄한 기판인 것이 바람직하며, 내열성 유리(Glass) 또는 웨이퍼(wafer) 등을 사용할 수 있다.
상기 버퍼층(310)은 일정 온도 이상의 열이 인가되면 열분해되는 특성을 갖는 열가소성 고분자 물질로 구성되며, 열분해 온도가 전도성 잉크의 소결 온도보다 낮은 물질이어야 한다.
상기 전도성 잉크는 분산제에 의해 코팅된 금속 나노 입자들이 용매(solvent)속에 분산되어 있는 것으로서, 인쇄 공정이 가능하며 기계적 특성을 향상시키기 위한 결합 물질(binding material)이 혼합된 전도성 특정을 갖는 물질로 구성된다. 상기 전도성 잉크는 사전 설정된 전극 패턴에 따라 버퍼층의 표면에 인쇄된다. 상기 금속 나노 입자들은 예컨대 Au, Ag, Cu, Ni 등이 될 수 있다.
다음, 도 3의 (b)를 참조하면, 고온의 핫 플레이트(hot plate)(350)를 기판의 하부에 배치한다.
다음, 도 3의 (c)를 참조하면, 고온의 핫 플레이트(350)에 의해 기판의 하부에서 기판으로 열을 인가하여 전도성 잉크를 소결(Sintering)함으로써, 전도도가 향상된 전극 패턴(320)을 형성한다. 이때, 기판의 상부 표면에 형성된 상기 버퍼층의 상부 표면은 상온의 대기에 노출된 상태에서, 핫 플레이트를 이용하여 기판의 하부에서 기판으로 버퍼층의 열분해 온도 이상의 열을 인가하여, 상기 전극 패턴을 열소결하는 것이 바람직하다.
만약, 이러한 열 소결 공정을 핫 플레이트가 아닌 진공 오븐에서 진행하는 경우, 진공 오븐 내부의 전체가 고온의 환경을 유지하게 되고, 버퍼층의 모든 영역에서 열분해되어 버려 선택적 고분자 열분해가 불가능하게 되고, 그 결과 본 발명에 따른 플로팅 구조의 전극 패턴을 얻을 수 없게 된다.
한편, 고온의 핫 플레이트에 의해 열소결됨에 따라 버퍼층을 구성하는 열가소성 고분자들이 melting되고 전극 패턴(320)의 모서리 부분이 아래쪽으로 휘어짐(bending)이 발생하게 된다. 이때 bending 된 전극 패턴에 의해 전극 패턴의 모서리 아래쪽에 위치한 melting 된 열가소성 고분자들이 바깥쪽으로 밀려나게 되고, 전극 패턴의 모서리 하부의 열가소성 고분자는 그 두께가 감소하게 되어 "reduced thickness area"가 형성된다.
또한, bending 된 전극에 의해 전극 패턴의 하부의 열가소성 고분자는 갇히게 되며, 이로 인해 "confined area"가 형성된다.
전술한 바와 같이 기판(300) 하부에 배치한 핫 플레이트(350)를 이용하여 상기 전극 패턴(320)에 대하여 열소결하는 동안, 전극 패턴과 기판 사이에 위치한 한정된 영역(confined area)의 버퍼층(310')은 열분해 온도보다 높은 온도를 유지하여 열분해되고, 상온의 대기에 노출된 버퍼층은 열분해 온도보다 낮은 온도를 유지하여 열분해되지 않도록 하여, 버퍼층의 한정된 영역만을 선택적으로 열분해시켜 제거할 수 있게 된다.
도 3의 (c)에 도시된 바와 같이, 버퍼층으로 열분해 온도 이상의 열이 인가되면, 버퍼층을 구성하는 열가소성 고분자 물질이 분해되어 고분자를 구성하는 사슬고리(chain)들이 끊어지면서 저분자 기체 상태가 되고, 기체 상태의 물질은 전도성 잉크의 공극들로 흡수되거나 배출되어 사라지게 된다.
한편, 전술한 본 발명에 따른 공정들을 금속 나노입자의 전도성 잉크가 아닌 금속의 열 증착으로 형성된 전극 패턴으로 진행할 경우, 전극 패턴의 공극이 없어서 열분해된 열가소성 고분자들이 빠져나갈 경로가 존재하지 않기 때문에, 열 소결 후 수많은 bubble들이 형성되므로, 선택적 고분자 열분해에 이용하기에는 부적합하다.
전술한 바와 같이, 전극 패턴에 대한 열소결과 동시에 전극 패턴의 하부에 위치한 한정적 영역(confined area)의 버퍼층이 열분해되어 제거됨으로써, 전극 패턴의 모서리를 따라 버퍼층이 self-patterning 되어 지지대(312)를 형성하게 된다. 그 결과 전극 패턴은 지지대에 의해 기판위에 떠있는 플로팅 구조(floating structure)를 형성하게 된다.
한편, 상기 기판위에 형성되는 지지대들의 두께 및 넓이는 버퍼층의 두께 및 종류에 의해 결정되며, 전극 패턴의 형태 및 사이즈와 무관하게 모두 균일한 두께와 넓이로 형성된다.
도 4는 본 발명의 제1 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법에 있어서, 지지대(412)에 의해 기판(400)위에 플로팅 구조로 형성된 전극 패턴들(420, 422, 424)을 예시적으로 도시한 단면도이다. 도 4를 참조하면, 여러 사이즈의 전극 패턴들(420, 422, 424)이 전극 패턴의 모서리에 따라 버퍼층이 셀프-패터닝되어 형성된 지지대들(412)에 의해 기판위에 플로팅(floating)된 상태로 위치하며, 전극 패턴들의 사이즈 및 형태와는 무관하게 각 지지대들(412)이 모두 균일한 두께와 넓이로 형성됨을 파악할 수 있다.
한편, 종래의 전사 인쇄 방법은 전극 패턴의 형태 및 사이즈에 따라 에칭 공정에 필요한 조건들이 모두 달라지게 되어, 하나의 기판에 다양한 전극 패턴들에 존재하는 경우 단일 공정으로 전사 인쇄시키기 어려운 문제점이 있다. 하지만, 본 발명에 따른 전극 패턴 형성 방법은, 전술한 바와 같이, 전극 패턴들의 형태 및 사이즈와는 무관하게 각 지지대들이 모두 균일한 두께와 넓이로 형성됨에 따라, 전극 패턴의 형태 및 사이즈와 무관하게 단일공정으로 동시에 전사 인쇄가 가능하게 된다.
전술한 본 발명의 제1 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법은 전사 인쇄 공정에 사용될 수 있다. 특히, 고온의 열소결 공정이 반드시 필요한 금속 나노 입자들을 기반으로 한 전도성 잉크를 사용하여 유연한 기판(flexible substrate)위에 전극 패턴을 형성하는 경우, 전사 인쇄 공정을 사용할 수 있으며, 이 때 전술한 본 발명에 따른 플로팅 구조의 전극 패턴 형성 방법을 적용하는 것이 바람직하다.
이하, 도 5를 참조하여 전술한 플로팅 구조의 전극 패턴 형성 방법을 이용한 전사 인쇄 방법에 대하여 구체적으로 설명한다. 도 5는 본 발명의 제1 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법을 이용한 전사 인쇄 방법을 설명하기 위하여, 전사 인쇄 방법을 순차적으로 도시한 단면도이다.
도 5의 (a)를 참조하면, 먼저 제1 기판상에 열가소성 고분자 물질을 도포하여 버퍼층을 형성하고, 전도성 잉크를 인쇄하여 전극 패턴을 형성한다. 다음, 도 5의 (b) 및 (c)를 참조하면, 전극 패턴을 형성한 후, 핫 플레이트를 이용하여 기판의 하부에서 기판으로 고온의 열을 인가하여, 버퍼층을 구성하는 열가소성 고분자 물질의 열분해 온도보다 높은 온도로 전극 패턴을 열 소결한다. 이러한 열 소결에 의하여 전극 패턴과 제1 기판 사이에 위치한 한정된 영역의 버퍼층은 열분해되어 제거된다. 따라서, 전극 패턴의 모서리를 따라 버퍼층이 self-patterning되고, 그 결과 전극 패턴의 모서리에 대하여 셀프-패터닝된 지지대를 형성하게 된다. 그 결과, 지지대에 의해 제1 기판위에 플로팅된 구조를 갖는 전극 패턴을 형성하게 된다. 이러한 과정들은 앞서 설명한 플로팅 구조의 전극 패턴 형성 방법과 동일하므로, 중복되는 설명은 생략한다.
다음, 도 5의 (d)를 참조하면, 평탄한 스탬프(Flat stamp)(530)를 사용하여 전극 패턴을 픽업(pick up)한다. 스탬프를 전극 패턴에 배치한 후 압력을 가하면, 각 경계 부분에서의 접착력의 차이로 인하여 전극 패턴이 제1 기판으로부터 분리됨에 따라, 전극 패턴이 상기 스탬프로 픽업될 수 있다. 이때 픽업 조건 최적화를 위해 점탄성을 가지는 탄성 스탬프가 필요하며 이때 스탬프의 픽업 속도를 100mm/s로 하였다.
한편, 상기 스탬프는 탄성을 갖는 고분자로 구성되는 것이 바람직하며, 그 예로서, PDMS(polydimethylsiloxane), PUA(Polyurethane acrylate) 등이 사용될 수 있다.
지지대를 형성한 후, 스탬프를 이용하여 픽업함에 있어, 스탬프의 픽업 속도를 제어하여 전극 패턴과 스탬프 사이의 접착력(adhesion energy)를 조절할 수 있다. 두 물체, 즉 전극 패턴(electrode)와 스탬프(stamp)가 접하는 면적에 따른 접착력(W)는 수학식 1과 같다.

여기서, W electrode /stamp 는 전극패턴과 스탬프 사이의 접착력(J)이며, welectrode /stamp 는 전극 패턴과 스탬프의 특성에 의해 결정되는 specific adhesion energy(J/m2)이며, f(υ)는 실험에 의해 결정되는 단조 증가 함수이며, S electrode/stamp 는 전극패턴과 스탬프가 접하고 있는 면적(m2)을 의미한다.
따라서, 전극 패턴과 스탬프 사이의 접착력을 증가시키기 위하여 스탬프의 픽업 속도를 증가시키면 된다. 하지만, 픽업 속도 향상에 따른 접착력 증가에는 한계가 존재한다. 따라서, 금속 나노 입자 잉크 기반의 전극 패턴을 픽업하기 위해서는 앞에서 말한 바와 같이 버퍼층을 구성하는 열가소성 고분자의 선택적 열분해 과정을 통해 전극 패턴 하부의 열가소성 고분자를 제거하여 전극 패턴과 열가소성 고분자와의 접촉 면적을 줄여주는 것이 필수적으로 선행되어야 한다.
다음, 도 5의 (e)에 도시된 바와 같이, 스탬프(530)의 전극 패턴(520)의 하부면에 접착물질을 콘택 프린팅(contact printing)하여 접착층(560)을 형성한 후, 도 5의 (f)에 도시된 바와 같이 제2 기판(570)의 표면에 스탬프의 전극 패턴을 전사 프린팅한다.
상기 접착물질은 접착력이 강한 고분자 물질로 구성될 수 있으며, 셀룰로스 에테르(cellulose ether)와 같이 낮은 온도에서 열경화되는 열경화 물질 또는 광경화 물질 등이 사용될 수 있다.
이와 같이, 유연한 기판과 전극 패턴의 사이에 접착력이 강한 고분자 물질로 구성된 접착층을 형성함으로써, 유연한 기판의 구부림(bending)에 대한 안정성을 향상시킬 수 있게 된다.
다음, 도 5의 (g)와 같이, 스탬프를 전극 패턴으로부터 분리해냄으로써, 제2 기판(570)의 표면에 전극 패턴(520)을 완성한다. 상기 제2 기판(570)은 유연한 전자 소자(Flexible Electronics)를 제작하기 위한 유연한 기판으로서, 고온의 열 소결 처리를 기판에 직접적으로 진행하지 않아도 되므로, 내열성이 약한 기판을 포함하여, 종이(paper), PET(Poly-ethalene terephthlate), PEN(Poly-ethylene naphthalate), PC(Polycarbonate) 등과 같이 모든 유연성이 있는 모든 내열성이 약한 기판에 사용할 수 있다.
전술한 본 실시예에 따른 전사 인쇄 방법에 의하여, 내열성이 약한 유연한 기판위에 고전도도의 전도성 금속 배선을 형성할 수 있게 된다.
< 제2 실시예 >
이하, 첨부된 도면을 참조하여 본 발명의 제2 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법에 대하여 구체적으로 설명한다. 본 발명의 제2 실시예에 따른 전극 패턴 형성 방법은 제1 실시예의 전극 패턴 형성 방법과 유사하며, 다만 열소결에 의해 지지대 형성후, 버퍼층을 식각하는 단계를 더 구비함으로써 전극 패턴을 보다 쉽게 픽업할 수 있게 된다. 이하, 제1 실시예와 중복되는 설명은 생략하고, 차이점을 중심으로 설명한다.
도 6은 제2 실시예에 따른 금속 배선 형성 방법을 순차적으로 도시한 공정도이다.
도 6의 (a)를 참조하면, 제2 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법은, 먼저 기판(600)상에 열가소성 고분자(thermoplastic polymer) 물질을 도포하여 버퍼층(610)을 형성한 후, 버퍼층의 상부에 전도성 잉크(620')를 인쇄한다.
상기 버퍼층(610)은 일정 온도 이상의 열이 인가되면 열분해되는 특성을 갖는 열가소성 고분자 물질로 구성되며, 열분해 온도가 전도성 잉크의 소결 온도보다 낮은 물질이어야 한다. 또한, 상기 버퍼층을 구성하는 열가소성 고분자 물질은 용액 공정이 가능하며, 화학적 습식 식각(Chemical wet etching)이 가능한 물질이어야 한다. 상기 버퍼층을 구성하는 열가소성 고분자 물질의 예로서는, PMMA(Poly methyl methacrylate), PS(Polystyrene), Fluorous-polymer 등이 사용될 수 있다.
상기 기판 및 상기 전도성 잉크는 제1 실시예의 그것들과 동일하므로, 중복되는 설명은 생략한다.
다음, 도 6의 (b)를 참조하면, 고온의 핫 플레이트(hot plate)(650)를 기판의 하부에 배치한다.
다음, 도 6의 (c)를 참조하면, 고온의 핫 플레이트(650)에 의해 기판의 하부에서 기판으로 열을 인가하여 전도성 잉크를 소결(Sintering)함으로써, 전도도가 향상된 전극 패턴(620)을 형성한다. 이때, 기판의 상부 표면에 형성된 상기 버퍼층의 상부 표면은 상온의 대기에 노출된 상태에서, 핫 플레이트를 이용하여 기판의 하부에서 기판으로 버퍼층의 열분해 온도 이상의 열을 인가하여, 상기 전극 패턴을 열소결하는 것이 바람직하다. 이때, 전극 패턴에 대한 열소결과 동시에 전극 패턴의 하부에 위치한 한정적 영역의 버퍼층이 열분해되어 제거됨으로써, 전극 패턴의 모서리를 따라 버퍼층이 self-patterning 되어 지지대를 형성하게 된다. 그 결과 전극 패턴은 지지대에 의해 기판위에 떠있는 플로팅 구조(floating structure)를 형성하는 것을 특징으로 한다.
도 6의 (c)에 도시된 바와 같이, 버퍼층으로 열분해 온도 이상의 열이 인가되면, 버퍼층을 구성하는 열가소성 고분자 물질이 분해되어 고분자를 구성하는 사슬고리(chain)들이 끊어지면서 저분자 기체 상태가 되고, 기체 상태의 물질은 전도성 잉크의 공극들로 흡수되거나 배출되어 사라지게 된다.
다음, 도 6의 (d)를 참조하면, 전술한 열 소결 처리후, 버퍼층 식각 용액에 담궈 습식 식각 방식으로 버퍼층을 식각한다. 이때, 식각 속도 또는 식각 시간을 제어하여, 전극의 모서리 하부층을 식각시켜 전극 패턴과 고분자가 접하는 면적을 조절하는 것이 바람직하다.
한편, 상기 버퍼층의 식각을 위한 버퍼층 식각 용액은 상기 버퍼층에만 반응하여 버퍼층만을 식각하고, 전도성 잉크에는 영향을 미치지 않는 물질이어야 한다. 한편, 본 실시예에서는 상기 버퍼층으로 3MTM사의 제품명 "NOVECTM 1700 Electronic Grade Coating"을 사용하는 경우, 버퍼층 식각 용액으로는 methoxy-nonafluorobutane(C4F9OCH3)를 사용할 수 있으며, 일예로서 3MTM사의 제품명 "NOVECTM 7100 Engineered Fluid"를 사용할 수 있다. 한편, 버퍼층으로 "NOVECTM 1700 Electronic Grade Coating"을 사용하는 경우, 이 물질의 열분해 온도는 250℃ 이므로 전극 패턴에 대한 열소결 온도는 250℃ 이상의 고온이 인가되어야 한다.
도 7은 제2 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법에 있어서, 지지대(712)에 의해 기판(700)위에 플로팅 구조로 형성된 전극 패턴들(720, 722, 724)을 예시적으로 도시한 단면도이다. 도 7을 참조하면, 여러 사이즈의 전극 패턴들(720, 722, 724)이 전극 패턴의 모서리의 하단부에 형성된 지지대들에 의해 기판위에 플로팅(floating)된 상태로 위치하며, 또한 전극 패턴들의 사이즈와는 무관하게 각 지지대들(712)이 모두 균일한 두께와 넓이로 형성됨을 파악할 수 있다.
이하, 도 8을 참조하여 전술한 제2 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법을 이용한 전사 인쇄 방법에 대하여 구체적으로 설명한다. 도 8은 본 발명의 제2 실시예에 따른 플로팅 구조의 전극 패턴 형성 방법을 이용한 전사 인쇄 방법을 설명하기 위하여, 전사 인쇄 방법을 순차적으로 도시한 단면도이다.
도 8의 (a)를 참조하면, 먼저 제1 기판상에 열가소성 고분자 물질을 도포하여 버퍼층을 형성하고, 전도성 잉크를 인쇄하여 전극 패턴을 형성한다. 다음, 도 8의 (b) 및 (c)를 참조하면, 전극 패턴을 형성한 후, 핫 플레이트를 이용하여 기판의 하부에서 기판으로 고온의 열을 인가하여, 버퍼층을 구성하는 열가소성 고분자 물질의 열분해 온도보다 높은 온도로 전극 패턴을 열 소결한다. 이러한 열 소결에 의하여 전극 패턴과 제1 기판 사이에 위치한 한정된 영역의 버퍼층은 열분해되어 제거된다. 다음, 도 8의 (d)를 참조하면, 식각 속도 및 식각 시간을 제어하면서 버퍼층을 식각하여, 이전 공정에서 열분해로 형성된 지지대의 면적을 감소시켜 기판과 지지대가 접하는 면적을 더욱 감소시킨다. 그 결과, 지지대에 의해 제1 기판위에 플로팅된 구조를 갖는 전극 패턴을 형성하게 된다. 이러한 과정들은 앞서 설명한 플로팅 구조의 전극 패턴 형성 방법과 동일하므로, 중복되는 설명은 생략한다.
다음, 도 8의 (d)를 참조하면, 평탄한 스탬프(Flat stamp)(830)를 사용하여 전극 패턴을 픽업(pick up)한다. 스탬프를 전극 패턴에 배치한 후 압력을 가하면, 각 경계 부분에서의 접착력의 차이로 인하여 전극 패턴이 제1 기판으로부터 분리됨에 따라 전극 패턴이 상기 스탬프로 픽업될 수 있다.
이때 픽업 조건 최적화를 위해 점탄성을 가지는 탄성 스탬프가 필요하며 이때 스탬프의 픽업 속도를 100mm/s로 하였다. 도 9는 본 발명에 따른 전극 패턴 형성 방법을 이용한 전사 인쇄 방법에 있어서, 버퍼층에 대한 식각 시간(Etching time)에 대한 픽업 수율(Pick-up yield)을 도시한 그래프이며, 도 10은 각 식각 시간에 대하여 픽업된 상태를 촬영한 현미경 이미지들이다. 도 9 및 도 10을 살펴 보면, 식각 시간이 길어질수록 픽업 수율이 증가하게 된다. 식각 속도를 감소시키고 식각 시간을 조절함으로써, 전극 패턴과 열가소성 고분자가 접하고 있는 면적을 정밀하게 조절할 수 있게 되어, 픽업 수율을 증가시킬 수 있게 된다. 한편, 도 9 및 도 10에 도시된 바와 같이, 식각 시간이 과도하게 길어지면, 즉 6분 이상이 되는 경우 오히려 정확한 픽업이 되지 못하게 됨을 알 수 있다. 식각 시간이 과도하게 길어지는 경우, 전극 패턴 하단부에 위치한 열가소성 고분자들이 모두 식각되어 사라지게 되고, 이로 인해 전극 패턴들이 그 위치를 유지하지 못하고 용액 위에 떠 다니게 됨에 따라, 오히려 정확한 픽업을 하지 못하게 된다.
전극 패턴과 스탬프 사이의 접착력을 증가시키기 위하여 스탬프의 픽업 속도를 증가시키면 된다.
도 11은 스탬프를 이용한 전극 패턴의 픽업에 있어서, 식각 시간이 5분인 경우 픽업 속도(Pick-up velocity)에 따른 픽업 수율(Pick-up yield)을 도시한 그래프이며, 도 12는 각 픽업 속도에 대한 전극 패턴을 촬영한 현미경 이미지들이다. 도 11 및 도 12를 참조하면, 픽업 속도가 증가할수록 픽업 수율이 증가됨을 알 수 있다.
하지만, 픽업 속도 향상에 따른 접착력 증가에는 한계가 존재하므로, 금속 나노 입자 잉크 기반의 전극 패턴을 픽업하기 위해서는 앞에서 말한 바와 같이 버퍼층을 구성하는 열가소성 고분자의 선택적 열분해와 식각 공정 등을 통해 접촉 면적을 줄여주는 것이 필수적으로 선행되어야 한다.
다음, 도 8의 (f)에 도시된 바와 같이, 스탬프(830)의 전극 패턴(820)의 하부면에 접착물질을 콘택 프린팅(contact printing)하여 접착층(860)을 형성한 후, 도 8의 (g)에 도시된 바와 같이 제2 기판(870)의 표면에 스탬프의 전극 패턴을 전사 프린팅한다.
상기 접착물질은 접착력이 강한 고분자 물질로 구성될 수 있으며, 셀룰로스 에테르(cellulose ether)와 같이 낮은 온도에서 열경화되는 열경화 물질 또는 광경화 물질 등이 사용될 수 있다.
이와 같이, 유연한 기판과 전극 패턴의 사이에 접착력이 강한 고분자 물질로 구성된 접착층을 형성함으로써, 유연한 기판의 구부림(bending)에 대한 안정성을 향상시킬 수 있게 된다.
다음, 도 8의 (h)와 같이, 스탬프를 전극 패턴으로부터 분리해냄으로써, 제2 기판(870)의 표면에 전극 패턴(820)을 완성한다.
한편, 유연한 기판에 기능성 소자 또는 박막 등을 형성할 때 가장 중요한 요소는 기판의 구부림(Bending)에 의한 안정성이다. 이때, 유연한 기판에 형성된 박막의 경우 bending 스트레스를 받게 되면 박막에 크랙(crack)이 생기거나 유연한 기판으로부터 박리되는 현상이 발생한다. 전도성 잉크는 가교제가 첨가되어 있기 때문에 금속 배선 박막과 기판 사이의 우수한 접착력에 의해 픽업 공정이 어렵다. 이를 해결하기 위해 희생층을 형성하여 픽업할 경우 가교제에 의한 접착력 특성을 사라지므로 크랙은 감소시킬 수 있으나, 박막 박리 현상은 다시 존재하게 된다.
이러한 문제점을 해결하기 위하여, 본 발명에 따른 플로팅 구조를 갖는 전극 패턴 형성 방법을 이용한 전사 인쇄 방법을 적용하여, 유연한 기판과 전극 패턴의 사이에 접착층을 추가함으로써, 구부림(bending)에 의한 전극 패턴의 박리 현상을 제거하여 구부림에 대한 안정성을 향상시킬 수 있게 된다.
도 13은 본 발명에 따른 전사 인쇄 방법을 이용하여 전극 패턴을 유연한 기판에 형성한 경우에 있어서, 접착층 형성 유무에 따른 구부림(Bending)에 대한 안정성 테스트 사진들이다.
도 13의 (a)는 접착층을 형성하지 않은 경우로서, 유연한 기판을 구부리는 경우, 박막 박리 현상이 발생하는 것을 쉽게 파악할 수 있다. 한편, 도 13의 (b)는 접착층을 형성한 경우로서, 유연한 기판을 구부리더라도 박막 박리 현상이 발생되지 않음을 알 수 있다.
전술한 본 발명에 의하여, 전도성 잉크를 이용하여 유연한 기판상에 고전도도의 전극 패턴을 전사 프린팅 공정을 이용하여 형성할 수 있게 된다. 또한, 본 발명에 의하여 다양한 사이즈의 전극 패턴들을 동시에 픽업하여 전사 인쇄할 수 있게 된다.
이상에서 본 발명에 대하여 그 바람직한 실시예를 중심으로 설명하였으나, 이는 단지 예시일 뿐 본 발명을 한정하는 것이 아니며, 본 발명이 속하는 분야의 통상의 지식을 가진 자라면 본 발명의 본질적인 특성을 벗어나지 않는 범위에서 이상에 예시되지 않은 여러 가지의 변형과 응용이 가능함을 알 수 있을 것이다. 그리고, 이러한 변형과 응용에 관계된 차이점들은 첨부된 청구 범위에서 규정하는 본 발명의 범위에 포함되는 것으로 해석되어야 할 것이다.
본 발명에 따른 방법은 유연한 기판을 사용하는 유연한 전자 소자(Flexible Electronics)의 제조 공정에 널리 사용될 수 있다. 특히, 전도성 잉크를 이용하여 유연한 기판에 고전도도의 금속 배선을 형성하는 경우 널리 사용될 수 있다.

Claims (17)

  1. (a) 일정 온도 이상에서 열분해되는 성질을 갖는 열가소성 고분자 물질을 기판상에 도포하여 상기 기판위에 버퍼층을 형성하는 단계;
    (b) 상기 버퍼층의 표면에 전도성 잉크를 인쇄하여 전극 패턴을 형성하는 단계; 및
    (c) 상기 전극 패턴을 열소결하는 단계;를 구비하고,
    상기 (c) 단계는 상기 열가소성 고분자 물질의 열분해 온도보다 높은 온도에서 전극 패턴을 열소결하는 것을 특징으로 하며,
    상기 (c) 단계의 전극 패턴의 열소결에 의해, 상기 전극 패턴과 기판 사이에 위치한 한정된 영역의 버퍼층을 구성하는 열가소성 고분자 물질이 선택적으로 열분해되어 제거되어, 전극 패턴의 모서리를 따라 지지대가 형성됨으로써, 전극 패턴이 지지대(anchor)에 의해 기판위에 플로팅(floating)된 형태로 구성된 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  2. 제1항에 있어서, 상기 기판위에 형성되는 지지대들의 두께 및 넓이는 버퍼층의 두께 및 종류에 의해 결정되며, 전극 패턴의 형태 및 사이즈와 무관하게 모두 균일한 두께와 넓이로 형성된 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  3. 제1항에 있어서, 상기 (c) 단계는, 버퍼층은 상온의 대기에 노출된 상태에서 기판으로 버퍼층의 열분해 온도 이상의 열을 인가하여 상기 전극 패턴을 열소결하는 것을 특징으로 하며,
    상기 열소결하는 동안, 전극 패턴과 기판 사이에 위치한 한정된 영역의 버퍼층은 열분해 온도보다 높은 온도를 유지하여 열분해시키고, 상온의 대기에 노출된 버퍼층은 열분해 온도보다 낮은 온도를 유지하여 열분해되지 않도록 하여, 버퍼층의 한정된 영역을 선택적으로 열분해시켜 제거하는 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  4. 제1항에 있어서, 상기 기판은 전극 패턴에 대한 열 소결에도 변형이나 파손되지 않는 내열성 유리 기판인 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  5. 제1항에 있어서, 상기 (c) 단계 이후에 (d) 버퍼층을 식각하는 단계를 더 구비하고,
    상기 (d) 단계는, 버퍼층을 식각하되, 식각 조건을 제어하여 전극 패턴의 모서리의 하부 영역을 식각시켜 전극 패턴과 버퍼층이 접하는 면적을 조절하는 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  6. 제5항에 있어서, 상기 (d) 단계는 버퍼층을 습식 식각하며, 상기 버퍼층의 식각액은 상기 전극 패턴의 특성에 영향을 주지 않는 물질로 구성된 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  7. 제5항에 있어서, 상기 (d) 단계는 버퍼층에 대한 식각 속도 또는 식각 시간을 제어하여, 전극 패턴과 버퍼층이 접하는 면적을 조절하는 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  8. 제1항에 있어서, 상기 전도성 잉크는 분산제가 표면에 코팅된 금속 나노 입자들이 용매에 분산되어 구성되고, 상기 전도성 잉크는 열 소결 처리에 의해 고전도도 특성을 갖게 되는 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  9. 제1항에 있어서, 상기 버퍼층을 구성하는 열가소성 고분자 물질은 기판의 표면에 코팅이 가능하도록 하는 낮은 점성과 낮은 표면 장력을 갖는 유기물인 것을 특징으로 하는 플로팅 구조의 전극 패턴 형성 방법.
  10. (a) 일정 온도 이상에서 열분해되는 성질을 갖는 열가소성 고분자 물질을 제1 기판상에 도포하여 상기 제1 기판위에 버퍼층을 형성하는 단계;
    (b) 상기 버퍼층의 표면에 전도성 잉크를 인쇄하여 전극 패턴을 형성하는 단계;
    (c) 상기 전극 패턴을 열소결하고, 열소결과 동시에 발생된 버퍼층의 열분해에 의해 셀프-패터닝된 지지대를 형성하는 단계;
    (d) 지지대에 의해서 전극 패턴이 고정되고 정렬된 상태에서 스탬프를 이용하여 상기 제1 기판으로부터 상기 전극 패턴을 픽업하는 단계; 및
    (e) 상기 픽업된 전극 패턴을 제2 기판상에 전사하는 단계;를 구비하고,
    상기 (c) 단계는 상기 열가소성 고분자 물질의 열분해 온도보다 높은 온도에서 전극 패턴을 열소결하는 것을 특징으로 하며,
    상기 (c) 단계의 전극 패턴의 열소결에 의해, 상기 전극 패턴과 제1 기판 사이에 위치한 한정된 영역의 버퍼층을 구성하는 열가소성 고분자 물질이 선택적으로 열분해되어 제거되고, 상기 지지대가 전극 패턴의 모서리를 따라 형성됨으로써, 전극 패턴이 지지대(anchor)에 의해 제1 기판위에 플로팅(floating)된 형태로 구성된 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  11. 제10항에 있어서, 상기 기판위에 형성되는 지지대들의 두께 및 넓이는 버퍼층의 두께 및 종류에 의해 결정되며, 전극 패턴의 형태 및 사이즈와 무관하게 모두 균일한 두께와 넓이로 형성된 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  12. 제10항에 있어서, 상기 (c) 단계는, 버퍼층은 상온의 대기에 노출된 상태에서 제1 기판으로 버퍼층의 열분해 온도 이상의 열을 인가하여 상기 전극 패턴을 열소결하는 것을 특징으로 하며
    상기 열소결하는 동안, 전극 패턴과 제1 기판 사이에 위치한 한정된 영역의 버퍼층은 열분해 온도보다 높은 온도가 유지되어 열분해되고, 상온의 대기에 노출된 버퍼층은 열분해 온도보다 높은 온도가 유지되지 못해 열분해되지 않도록 하여, 버퍼층의 한정된 영역을 선택적으로 열분해시켜 제거하는 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  13. 제10항에 있어서, 상기 제1 기판은 전극 패턴에 대한 열 소결에도 변형이나 파손되지 않는 내열성 유리 기판이며,
    상기 제2 기판은 유연한 기판인 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  14. 제10항에 있어서, 상기 (c) 단계 이후에 버퍼층을 식각하는 단계를 더 구비하고,
    상기 버퍼층을 식각하는 단계는, 버퍼층을 식각하되, 식각 조건을 제어하여 전극 패턴과 지지대의 접하는 면적을 조절하는 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  15. 제10항에 있어서, 상기 (e) 단계는
    (e1) 제2 기판의 전면에 접착 물질을 도포하여 접착층을 형성하는 단계;
    (e2) 상기 스탬프에 픽업된 전극 패턴을 상기 접착층의 표면에 배치하여 상기 전극 패턴을 제2 기판에 접착시키는 단계;
    (e3) 상기 전극 패턴으로부터 상기 스탬프를 분리시키는 단계;
    를 구비하여, 상기 접착층을 매개로 하여 상기 제2 기판상에 전극 패턴을 전사 프린팅시키는 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  16. 제10항에 있어서, 상기 (e) 단계는
    (e1) 상기 전극 패턴을 픽업한 스탬프를 접착 물질에 콘택 프린팅(Contact printing)하여, 스탬프의 전극 패턴의 하부면에 접착층을 형성하는 단계;
    (e2) 상기 접착층이 형성된 스탬프를 상기 제2 기판상에 배치하는 단계;
    (e3) 상기 전극 패턴으로부터 상기 스탬프를 분리시키는 단계;
    를 구비하여, 상기 접착층을 매개로 하여 상기 제2 기판상에 전극 패턴을 전사 프린팅시키는 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
  17. 제10항에 있어서, 상기 전도성 잉크는 분산제가 표면에 코팅된 금속 나노 입자들이 용매에 분산되어 구성되고, 상기 전도성 잉크는 열 소결 처리에 의해 고전도도 특성을 갖게 되는 것을 특징으로 하는 플로팅 구조의 전극 패턴을 이용한 전사 인쇄 방법.
