Abstract
Description
前記各プリプレグは強化繊維を横切る複数の切込を有する実質的に全ての強化繊維が繊維長さ(L)10~300mmである切込プリプレグであり、
25℃環境下にて以下に示す引張特性1を満たすか、又は、60℃環境下にて以下に示す引張特性2を満たすクロスプライ積層体である。
2%の引張ひずみを与えた場合でも、切込開口部の面積率が0%以上1%以下の場合は、一つ一つの切込の開口が小さい場合や、繊維長が長い場合など切込の存在確立が低い場合等が挙げられる。切込に隣接する強化繊維束の流入によって1%以下の開口とすることが可能である。さらに好ましい切込開口部の面積率は0.8%以下である。
“トレカ”(商標登録)プリプレグシートP3052S-15(強化繊維:T700S、樹脂組成物樹脂:2500、強化繊維の体積含有率:56%、片面離型紙を積層)を準備し、実施例1~11に関しては、後述の実施例17の方法で、プリプレグを貫通する切込を挿入した。切込領域はプリプレグ全体とした。プリプレグシートはシート基材Aである離型紙で担持されており、離型紙と反対側の面にはポリエチレンフィルムが密着している。切込挿入時にはポリエチレンフィルムを貫通し、離型紙にも厚さの50%程度まで切込を挿入した。
50mm×50mmの切込プリプレグを切り出し、離型紙を剥がし、離型紙に転写された切込をカウントした。離型紙に挿入された切込も切込プリプレグの切込と連続して挿入されており、切込のサイズ、密度は切込プリプレグの切込と同等とみなせた。離型紙上に10個の小領域をペンで描いて抽出し、小領域の中に含まれる切込と、小領域の境界に接している切込の合計数を算出し母集団とし、式1および式2で母集団の平均値と変動係数を算出した。なお、小領域は図18のように、小領域が六方細密配置状をなすように抽出した。
切込プリプレグの強化繊維の配向方向を0°とし、[+45/0/-45/90]2sに積層された150mm×150mmの積層体を準備し、図13に示す形状の金型でプレス成形を行った。成形温度は150℃、プレス圧は3MPaとした。成形品の表面品位を以下の3段階で評価した。

切込プリプレグから300mm×300mm、積層構成が[+45/-45/0/90]2sの切込プリプレグの積層体を作製した。積層時は、ポリエチレンフィルムを剥がした面が上に来るように積層した。その後、切込プリプレグの積層体を350mm×350mmの型を用いてプレス機により3MPaの面圧の下でプレス成形し、350mm×350mmの繊維強化プラスチックを成形した。プレス時の温度は130℃、プレス後に90分保持してから脱型し、室温に放置して冷却した。強化繊維の0度方向が長手方向となるように、25mm×250mmの試験片を切り出し、ASTM D3039(2008)に規定された方法で引張試験を行った。測定した試験片の数は各水準5本とし、引張弾性率および引張強度の平均値を代表値として算出した。
クロスプライ積層体から、クロスプライ積層体の1枚のプリプレグの繊維方向が長手方向(この繊維方向を0°とする)となるように、50mm×250mmのプリプレグ引張試験片を切り出した。25℃環境下にてプリプレグ引張試験片の両端を50mmずつ掴み、スパン間150mmとして引張試験機を用いてプリプレグ引張試験片に引張荷重を加えた。引張ひずみはプリプレグ引張試験片の0°側表面中央に50mm離してマーキングした2つの点の距離を、プリプレグ引張試験片の0°側と対面させた非接触ひずみ計を用いて追うことで測定した。0°方向の引張ひずみが1%時の荷重を荷重1、引張ひずみが2%時の荷重を荷重2として記録した。
切込プリプレグの強化繊維の配向方向を0°とし、[0°/90°]に積層した切込プリプレグのクロスプライ積層体を準備し、下型が図14の形状を有する型に常温(25℃)で手作業で沿わせた。型の底面各辺とクロスプライ積層体の繊維方向を合わせ、一つの角にクロスプライ積層体を押し付け、クロスプライ積層体の45°方向に伸張させる際に、側面に生じるシワを伸張させ、該角部に沿うように賦形した。残りの3つの角部に対しても同様に沿わせ、クロスプライ積層体を型に沿う箱型に賦形したプリフォームとした。表1では賦形に要した労力を三次元形状への追従性の指標とし、以下の3段階にわけた。
A:クロスプライ積層体がどの方向にも伸張させやすく、シワなく箱型に賦形できた。
B:クロスプライ積層体が一部のびにくい箇所があったものの、シワなく箱型に賦形できた。
金型の平滑さに表面品位が影響される転写面でない面の品位を確認するために、前記図14の型にクロスプライ積層体を押し当てて作製したプリフォームを、型に押し当てたまま、0.1℃/分で130℃まで昇温させ固化させ、繊維強化プラスチックを製造した。
表1では得られた繊維強化プラスチックの表面品位を以下の4段階に分けた。
B:切込の開口は少ないものの切込の存在が認識され、シワが発生していないもの
C:切込が開口しているがシワが発生していないもの
D:シワが発生しているもの。
切込プリプレグの切込パターンを図15(a)のような切込パターンとした。分断された強化繊維の長さは8mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは1mm、強化繊維の配向方向と切込とがなす角は90°であった。切込によって分断された強化繊維束は、隣接する強化繊維束に対して、強化繊維長さLの1/3ずれて配置されていた。
切込プリプレグの切込パターンを図15(b)のような切込パターンとした。分断された強化繊維の長さは12mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.64mm、強化繊維の配向方向と切込とがなす角は40°であった。切込は実質的に同一の長さY=1mmであり、最近接する切込同士の距離は1.7mmでYの0.5倍よりも長い。切込によって分断された強化繊維束は、隣接する強化繊維束に対して、強化繊維長さLの1/6ずれて配置されていた。
切込プリプレグの切込パターンを、図15(c)のような切込パターンとした。任意の切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断していなかった。切込は実質的に同一の長さY=1mmであり、最近接する切込同士の距離は1mmでYと同等であった。分断された強化繊維の長さは20mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.34mm、強化繊維の配向方向と切込とがなす角は20°であった。複数の切込により断続的な直線が形成されていた。
切込プリプレグの切込パターンを、図15(d)のような切込パターンとした。任意の切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断していなかった。切込は実質的に同一の長さY=1mmであり、最近接する切込同士の距離は1.5mmでYの1.5倍であった。分断された強化繊維の長さは20mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.34mmであった。強化繊維の配向方向と切込とがなす角は20°であった。切込によって分断された強化繊維束は、隣接する強化繊維束に対して、強化繊維長さLの2/5ずれて配置されていた。

切込プリプレグの切込パターンを、図15(f)のような切込パターンとした。任意の切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断していなかった。切込は実質的に同一の長さY=1mmであり、最近接する切込同士の距離は1.8mmでYの1.8倍であった。分断された強化繊維の長さは24mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.34mmであった。強化繊維の配向方向と切込とがなす角θの絶対値は20°でありθが正である正切込とθが負である負切込を略同数含んでいた。さらに、切込の延長線上に存在する切込同士の間隔が、正切込(33.3mm)と負切込(44.7mm)とで異なった。
切込プリプレグの切込パターンを、図16(a)のような切込パターンとした。切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断している可能性があり、最近接する切込同士の距離が、切込の長さの0.5倍よりも短い箇所があった。分断された強化繊維の長さが20mm以下、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは1~2mm、強化繊維の配向方向と切込とがなす角θは90°の範囲でランダムに挿入されていた。
切込プリプレグの切込パターンを、図16(b)のような切込パターンとした。切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断している可能性があった。分断された強化繊維の長さは20mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは5mmであった。強化繊維の配向方向と切込とがなす角θは40°であった。
切込プリプレグの切込パターンを、図16(c)のような切込パターンとした。切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断している可能性がある。分断された強化繊維の長さは20mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは5mmであった。強化繊維の配向方向と切込とがなす角θの絶対値は40°でありθが正である正切込とθが負である負切込を略同数含む。
切込プリプレグの切込パターンを、図16(d)のような切込パターンとした。連続的な切込が挿入されており、分断された強化繊維の長さは20mm、切込と強化繊維の配向方向とがなす角θは20°であった。
切込プリプレグの切込パターンを、図16(e)のような切込パターンとした。切込は実質的に同一の長さY=1mmであり、分断された強化繊維の長さは24mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.34mmであった。強化繊維の配向方向と切込とがなす角θの絶対値は20°であった。小領域の位置を変えた場合、変動係数が80%を超えるパターンも存在していた。
切込プリプレグの切込パターンを、図17(a)に示す、切繊維長さLは24mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは1mm、強化繊維と切込のなす角度θが25°であった。 切込によって分断された強化繊維束は、隣接する強化繊維束に対して、強化繊維長さLの1/4ずれて配置されていた。
切込プリプレグの切込パターンを、図17(b)に示す、切込パターンとし、クロスプライ積層体を作製した。任意の切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断していなかった。切込は実質的に同一の長さY=1mmであり、最近接する切込同士の距離は1.5mmでYの1.5倍であった。分断された強化繊維の長さは20mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.34mmであった。強化繊維の配向方向と切込とがなす角は20°であった。切込によって分断された強化繊維束は、隣接する強化繊維束に対して、強化繊維長さLの2/5ずれて配置されていた。切込の分布を測定したところ、母集団の平均値は12.4、変動係数は10.9%であった。
切込プリプレグの切込パターンを、図17(c)に示す、切込パターンとし、クロスプライ積層体を作製した。切込は実質的に同一の長さY=1mmであり、最近接する切込同士の距離は1.4mmでYの1.4倍であった。分断された強化繊維の長さは12mm、切込を強化繊維の配向方向に直角な平面に投影した投影長さWsは0.64mmであった。強化繊維の配向方向と切込とがなす角θの絶対値は40°でありθが正である正切込とθが負である負切込を略同数含んでいた。切込の分布を測定したところ、母集団の平均値は10.9、変動係数は10.4%であった。

実施例11と同じ切込プリプレグを用いて、クロスプライ積層体の積層構成を[0/90/90/0]とした。クロスプライ積層体の引張特性としては、荷重1が3340N、荷重2が4320Nと、荷重1×0.5<荷重2<荷重1×1.5を満たしていたが、室温での賦形は困難であった。ドライヤーを用いて加熱したところ、形状追従性が良好となり、シワなく型に沿わせることができた。クロスプライ積層体の引張特性を60℃環境下で測定したところ、荷重1が52N、荷重2が45Nであった。
実施例11と同じ切込プリプレグを用いて、1000m×1000mのクロスプライ積層体を作製した。元々切込プリプレグは500mm幅であったが、強化繊維の配向方向が長手方向となるように1000mm×500mmの切込プリプレグを切り出し、2枚ずつ貼り合わせて2枚の1000mm×1000mmの切込プリプレグとし、さらに強化繊維の配向方向が直交するように積層し、1000mm×1000mmのクロスプライ積層体とした。積層後、真空引きにより、積層した層間の密着を強めた。1つの層が2枚の切込プリプレグで構成されているにもかかわらず、もう1つの層によって支えられ、取り扱い性は良好であった。
クロスプライ積層体を型に完全に沿わせず、一部型から浮いた状態に賦形する以外は実施例13と同様にプリフォームを得た。賦形時間は5分と、実施例13よりも速かった。プリフォームを両面型で挟み、130℃、90分で硬化させて繊維強化プラスチックを得た。得られた繊維強化プラスチックはプリフォームの時点では型から浮いていた箇所も凹凸に追従しており、切込開口がほとんど見えず、良好な表面品位であった。
切込の入っていないプリプレグを2枚、繊維方向が直角になるように積層したプリプレグ積層体を作製した。
切込プリプレグの切込パターンを、図17(e)に示す、切込パターンとし、クロスプライ積層体を作製した。強化繊維を直角に横切る方向へ複数の切込が設けられており、切込を強化繊維の直角方向に投影した投影長さWsが切込の長さYと等しく1mmであり、繊維長さLが24mmの強化繊維に分断されていた。切込の分布を測定したところ、母集団の平均値は3.7、変動係数は38.3%であった。
強化繊維の強化形態が織り構造である織物プリプレグF6343B-05(強化繊維:T300B-3000、樹脂:2500)を用いてハンドレイアップによる形状追従性を測定した。ハンドレイアップによる形状追従性は実施例1,3,4,5と同様に良好であり、シワなく箱型に賦形できた。
クロスプライ積層体ではなく、積層されていない切込プリプレグを用いて図19の型へ賦形した。切込プリプレグの幅は1000mm×500mmなので、2枚の切込プリプレグを独立して賦形しようとしたが、賦形する前に切込プリプレグにシワが入り、そのシワを消すことができず、賦形を断念した。
一方向に配向した“トレカ”(商標登録)炭素繊維T800Sに熱可塑性樹脂PPSが含浸したプリプレグT800S/PPSが巻かれた、200mm幅のロールから、図8のように張力を与えながらプリプレグを巻き出して、回転刃ロールと該回転刃ロールに対して略平行に近接した支持ロールとの間に、プリプレグの端辺が回転刃ロールの軸方向に対して±0.5mmの範囲内を通るように制御し、刃が支持ロールに当たらないように、シート基材Aとして離型紙をプリプレグと支持ロールの間に挟んで、切込プリプレグを製造し、得られた切込プリプレグをロールで巻き取った。
図11のように、プリプレグを支持ロールに押しつけながら、回転刃ロールと支持ロールとの間を通過させ切込プリプレグとし、切込プリプレグを回転刃ロール側の表面が回転刃ロールから離れるように切込プリプレグを押し付けること以外は、実施例15と同じ条件で切込プリプレグを製造した。その結果、実施例15よりも、切込プリプレグ表面の毛羽が少なくなった。巻き取られたロール端辺のずれは無視できるレベルであった。
プリプレグの支持ロール側にシート基材Aである離型紙が担持されており、プリプレグの回転刃ロール側にシート基材Bであるポリエチレンフィルムが貼り付けてある、“トレカ”(商標登録)プリプレグシートP3052S-15(強化繊維:T700S、熱硬化性樹脂:2500)とした以外は、実施例16と同じ条件で、切込プリプレグを製造した。
プリプレグを回転刃ロールと支持ロールとの間に通過させた後、プリプレグとシート基材Aを、カレンダーを用いて加熱圧着する以外は、実施例17と同じ条件で切り込みプリプレグを製造した。加熱温度は40℃、圧力は3kg/cm2とした。
回転刃ロールにおける刃のパターンを図15(f)のように、刃と回転刃ロールの周方向とのなす角度θの絶対値が実質的に同一かつθが正である刃とθが負である刃が略同数ずつのパターンとした以外は、実施例17と同じ条件で切込プリプレグを製造した。強化繊維の長さは24mm、θを±14°、Wsを0.25mmとした。
プリプレグを“トレカ”(商標登録)プリプレグシートP2352W-19(強化繊維:T800S、熱硬化性樹脂:3900-2B)とし、回転刃ロールを冷却する以外は、実施例17と同じ条件とし、切込プリプレグを製造した。プリプレグの支持ロール側には、シート基材Aとして離型紙を貼り付けたが、プリプレグの回転刃ロール側にはシート基材Bを貼り付けなかった。
切込パターンを、θ(刃と回転刃ロールの周方向とのなす角度)を90°とした以外は、実施例11と同じ条件で切込プリプレグを製造した。刃を回転刃ロールの周方向に投影した場合、回転刃ロール上のすべての刃を回転刃ロールの軸方向に垂直な平面上に投影して形成される円形状に不連続部があり、当該不連続部の両端と円形状の中心とで形成される中心角が6°の箇所が複数あった。その結果、回転刃ロールでプリプレグを押さない瞬間が生じ、支持ロール、回転刃ロールが振動していたが、それ以外は実施例17と同様の結果であった。
“トレカ”(商標登録)プリプレグシートP3052S-15(強化繊維:T700S、熱硬化性樹脂:2500)が巻かれた、500mm幅のロールから、プリプレグを巻き出して、回転刃ロールと支持ロールの間に挿入して張力を与えることなく切込を挿入し、切込プリプレグを製造し、得られた切込プリプレグをロールで巻き取った。回転刃ロールの刃は図16(b)に示したパターンとし、刃は直線状で、刃の回転刃ロールへの軸方向への投影長さWsを5.0mm、刃と回転刃ロールの周方向のなす角度は40°、刃により分断される強化繊維の長さは20mmであった。刃の長さの合計は78m/m2であった。プリプレグの支持ロール側は離型紙で担持されており、プリプレグの回転刃ロール側は、ポリエチレンフィルムが貼り付けてあった。回転刃ロールの回転速度は45°/秒とした。
“トレカ”(商標登録)プリプレグシートP2255S-10(強化繊維:T800S、熱硬化性樹脂:2592)が巻かれた、300mm幅のロールから、プリプレグを巻き出して、張力を与え、刃の配置された打ち抜き型を昇降機に取り付け、打ち抜き型をプリプレグに押し当てることで切込を挿入し、切込プリプレグを製造した。実施例1~8のように、回転刃ロールと支持ロールの間にプリプレグを通過させて切込プリプレグとする場合、回転刃ロールを回すことで切込挿入とプリプレグの送りを同時に行えるが、打ち抜き型を用いた場合、プリプレグを送り、一度停止した後、打ち抜き型を降ろし、切込を挿入し、再びプリプレグを送る工程となる。刃は図17(e)に示したパターンと同等であり、刃は直線状で、刃のプリプレグの幅方向への投影長さWsを1.0mm、刃とプリプレグの送り方向とのなす角度は90°、刃により分断される強化繊維の長さは24mmとなる。刃の長さの合計は42m/m2であった。プリプレグは離型紙で担持されている。プリプレグの送り速度は3m/分とし、打ち抜く際は、1秒停止した。

Claims (18)
- 一方向に配向した強化繊維と樹脂とを含むプリプレグの少なくとも一部の領域に強化繊維を分断する複数の切込を有する切込プリプレグであって、前記領域内から任意に選択される、10個の直径10mmの円形の小領域内に含まれる切込の個数を母集団とした場合に、母集団の平均値が10以上、かつ変動係数が20%以内である切込プリプレグ。
- 任意の切込と、当該切込に最近接する別の切込とは、同一の強化繊維を分断していない、請求項1に記載の切込プリプレグ。
- 切込は、実質的に同一の長さYであり、最近接する切込同士の距離は、Yの0.5倍よりも長い、請求項1または2に記載の切込プリプレグ。
- 切込が、強化繊維の配向方向に対して、斜めに挿入されている、請求項1~3のいずれかに記載の切込プリプレグ。
- 切込と強化繊維の配向方向とのなす角度θの絶対値が、実質的に同一であり、さらにθが正である切込(正切込という)とθが負である切込(負切込という)を含む、請求項1~4のいずれかに記載の切込プリプレグ。
- 正切込と負切込を略同数含む、請求項5に記載の切込プリプレグ。
- 任意の切込と、当該切込の延長線上に存在する最近接する別の切込との間隔について、正切込同士の間隔と負切込同士の間隔とで長さが異なる、請求項5または6に記載の切込プリプレグ。
- 一方向に配向した強化繊維と樹脂を含む強化繊維の体積含有率Vfが45~65%である複数枚のプリプレグよりなり、繊維方向が実質的に直角に交わる切込プリプレグを含むように構成されたクロスプライ積層体であって、
各プリプレグは強化繊維を横切る複数の切込を有する実質的に全ての強化繊維が繊維長さ(L)10~300mmである切込プリプレグであり、25℃環境下にて以下に示す引張特性1を満たすか、又は、60℃環境下にて以下に示す引張特性2を満たすクロスプライ積層体。
(引張特性1)クロスプライ積層体中のいずれかの切込プリプレグの繊維方向を0°とした場合に、クロスプライ積層体に対して0°方向へ1%の引張ひずみを加えたときにクロスプライ積層体の0°方向に発生する荷重を荷重1として、クロスプライ積層体に対して0°方向へ2%の引張ひずみを加えたときにクロスプライ積層体の0°方向に発生する荷重を荷重2とすると、荷重1×0.5<荷重2<荷重1×1.5である。
(引張特性2)クロスプライ積層体中のいずれかの切込プリプレグの繊維方向を0°とした場合に、クロスプライ積層体に対して0°方向へ1%の引張ひずみを加えたときにクロスプライ積層体の0°方向に発生する荷重を荷重1として、クロスプライ積層体に対して0°方向へ2%の引張ひずみを加えたときにクロスプライ積層体の0°方向に発生する荷重を荷重2とすると、荷重1×0.5<荷重2<荷重1×1.5である。 - 25℃環境下において、クロスプライ積層体中のいずれかの切込プリプレグの繊維方向を0°とした場合に、クロスプライ積層体に対して0°方向へ2%の引張ひずみを加えたときに、クロスプライ積層体の面積に占める切込開口部の合計の面積(切込開口部の面積率)が、0%以上1%以下であるか、
60℃環境下において、クロスプライ積層体中のいずれかのプリプレグの繊維方向を0°とした場合に、クロスプライ積層体に対して0°方向へ2%の引張ひずみを加えたときに、クロスプライ積層体の面積に占める切込開口部の合計の面積(切込開口部の面積率)が、0%以上1%以下である、
請求項8に記載のクロスプライ積層体。 - 前記プリプレグが、請求項1~7のいずれかに記載の切込プリプレグである請求項8または9のいずれかに記載のクロスプライ積層体。
- 面積が0.5m2以上の請求項8~10のいずれかに記載のクロスプライ積層体。
- 請求項8~11のいずれかに記載のクロスプライ積層体を、型に押し付けてプリフォームとし、続いて該プリフォームを固化する、繊維強化プラスチックの製造方法。
- 強化繊維と樹脂とを含むプリプレグに張力を付与しながら、刃の長さの合計が1~3000m/m2の範囲内である回転刃ロールと該回転刃ロールに対して略平行に近接した支持ロールとの間に、プリプレグの端辺が回転刃ロールの軸方向に所定の範囲内となるように通過させて、少なくとも一部の強化繊維の繊維長さを10~300mmの範囲内に分断して切込プリプレグとする、切込プリプレグの製造方法。
- プリプレグを回転刃ロールと支持ロールとの間に通過させ切込プリプレグとした後、切込プリプレグの回転刃ロール側の表面が回転刃ロールから離れるように切込プリプレグを支持ロールに押しつけて引き取る、請求項13に記載の切込プリプレグの製造方法。
- プリプレグを支持ロールに押し付けながら、回転刃ロールと支持ロールとの間を通過させる、請求項13または14に記載の切込プリプレグの製造方法。
- プリプレグの支持ロールに接する側の表面にシート基材Aが配置されており、回転刃ロールに設けられた刃をプリプレグに押し付け、プリプレグを貫通させ、シート基材Aの厚み方向に、シート基材Aのプリプレグと接触する面から5~75%の範囲で刃を挿入する、請求項13~15のいずれかに記載の切込プリプレグの製造方法。
- プリプレグを回転刃ロールと支持ロールとの間に通過させる際に、プリプレグと回転刃ロールの間にシート基材Bが配置し、かつシート基材Bを貫通してプリプレグに切込を挿入する、請求項13~16のいずれかに記載の切込プリプレグの製造方法。
- 回転刃ロール上のすべての刃を回転刃ロールの軸方向に垂直な平面状に投影して形成される円形状において、
当該円形状中に不連続部がないか、又は当該円形状に不連続部があり、全ての不連続部において当該不連続部の両端と円形状の中心で形成される中心角が5°以下である、請求項13~17のいずれかに記載の切込プリプレグの製造方法。
