Abstract
Description
一方、熱可塑性樹脂に難燃剤を配合して、難燃性を向上させることが知られている。例えば、特許文献5には、熱可塑性樹脂に、ハロゲン系難燃剤またはリン系難燃剤を配合することが記載されている。
本発明の課題は、上記課題を解決することを目的としたものであって、ハロゲン系難燃剤を用いて難燃性を付与しつつ、高いメッキ性を達成可能な樹脂組成物を提供することを目的とする。また、前記樹脂組成物を用いた、樹脂成形品、メッキ付樹脂成形品の製造方法およびアンテナを有する携帯電子機器部品の製造方法を提供することを目的とする。
具体的には、下記<1>により、好ましくは、<2>~<16>により、上記課題は解決された。
<1>熱可塑性樹脂100重量部、ハロゲン系難燃剤5~100重量部、および、レーザーダイレクトストラクチャリング添加剤1~30重量部を含む樹脂組成物であって、前記レーザーダイレクトストラクチャリング添加剤は、アンチモンを含み、かつ、前記熱可塑性樹脂100重量部に対する、アンチモンを含む難燃助剤の配合量が、0.5重量部以下である、樹脂組成物。
<2>さらに、熱可塑性樹脂100重量部に対し、無機充填剤を10~150重量部の割合で含む、<1>に記載の樹脂組成物。
<3>前記無機充填剤がガラス繊維である、<2>に記載の樹脂組成物。
<4>前記樹脂組成物中の、アンチモンの量が0.1重量%以上である、<1>~<3>のいずれかに記載の樹脂組成物。

上述のとおり、本発明者が検討したところ、特許文献5に記載のようなハロゲン系難燃剤を含む樹脂組成物に、LDS添加剤を配合しても、メッキが形成できないことが分かった。この点について、詳細に検討したところ、ハロゲン系難燃剤を用いる場合、難燃助剤として、アンチモンを含む難燃助剤が用いられることが問題であることを見出した。すなわち、ハロゲン系難燃剤は、単独では難燃性を発揮しにくく、通常、アンチモンを含む難燃助剤が併用されるが、かかる難燃助剤がメッキ性を低下させていることが分かった。
さらに驚くべきことに、ハロゲン系難燃剤と共に、用いるLDS添加剤として、特許文献1等に記載のような、銅クロム酸化物ではなく、アンチモンを含むLDS添加剤を用いることにより、メッキを形成でき、かつ、アンチモンを含む難燃助剤を用いなくても、ハロゲン系難燃剤の難燃性を発揮させることができることを見出し、本発明を完成するに至った。さらに、本発明の樹脂組成物は、各種機械的強度にも優れたものとすることができる。
以下、本発明について、詳細に説明する。
本発明の樹脂組成物は、熱可塑性樹脂を含む。熱可塑性樹脂の種類は特に定めるものではなく、例えば、ポリアミド樹脂、熱可塑性ポリエステル樹脂、ポリアセタール樹脂、ポリ乳酸系樹脂、ポリオレフィン樹脂、ポリフェニレンサルファイド樹脂、ポリフェニレンエーテル樹脂とポリスチレン系樹脂のアロイ、ポリフェニレンエーテル樹脂とポリアミド樹脂のアロイ、メチルメタクリレート/アクリロニトリル/ブタジエン/スチレン共重合樹脂、メチルメタクリレート/スチレン共重合樹脂、メチルメタクリレート樹脂、ゴム強化メチルメタクリレート樹脂等が挙げられる。本発明では、ポリアミド樹脂、熱可塑性ポリエステル樹脂およびポリアセタール樹脂の少なくとも1種を含むことが好ましく、ポリアミド樹脂の少なくとも1種を含むことがより好ましい。
以下に好ましい実施形態について説明する。
本発明における熱可塑性樹脂の第1の実施形態として、熱可塑性樹脂がポリアミド樹脂を含む場合が挙げられる。本実施形態では、組成物に含まれる全樹脂成分中、ポリアミド樹脂が80重量%以上であることがより好ましく、90重量%以上であることがより好ましく、95重量%以上であることがさらに好ましく、99重量%以上であることが特に好ましい。本実施形態における、全樹脂成分中のポリアミド樹脂の量の上限は、100重量%であってもよい。ポリアミド樹脂は、1種のみでもよいし、2種以上であってもよい。2種以上の場合は、合計量が上記範囲となることが好ましい。
ポリアミド樹脂としては、ラクタムの開環重合、アミノカルボン酸の重縮合、ジアミンと二塩基酸の重縮合により得られる酸アミドを繰り返し単位とする高分子であり、具体的には、ポリアミド6、11、12、46、66、610、612、6I、6/66、6T/6I、6/6T、66/6T、66/6T/6I、ポリアミドMX、ポリトリメチルヘキサメチレンテレフタルアミド、ポリビス(4-アミノシクロヘキシル)メタンドデカミド、ポリビス(3-メチル-4-アミノシクロヘキシル)メタンドデカミド、ポリウンデカメチレンヘキサヒドロテレフタルアミド等が挙げられる。なお、上記「I」はイソフタル酸成分、「T」はテレフタル酸成分を示す。
本発明に使用されるポリアミド樹脂としては、これらのポリアミド樹脂の有する種々の特性と目的とする成形品の用途等を勘案して適切なポリアミド樹脂を選択する。
半芳香族ポリアミドとしては具体的に、6I、6T/6I、6/6T、66/6T、66/6T/6I等が挙げられる。
またジアミン成分に芳香環を有するキシリレンジアミンとα,ω-二塩基酸の重縮合で得られるポリアミドMX樹脂は、特に高強度の樹脂組成物が得られるので好ましい。パラキシリレンジアミンおよび/またはメタキシリレンジアミンと、炭素数6~12のα,ω-直鎖脂肪族二塩基酸または芳香族二塩基酸の重縮合で得られるポリアミド樹脂が挙げられ、特に、ジカルボン酸成分としてセバシン酸および/またはアジピン酸を使用したポリアミドMX樹脂が好ましい。
これらの芳香環を有するポリアミド樹脂と脂肪族ポリアミド樹脂の混合物も好ましく使用される。脂肪族ポリアミド樹脂単独では充填材を多く配合すると外観や物性が充分でない場合にも、上述の芳香環を有するポリアミド樹脂と混合することで外観や物性か改良される。
本発明における熱可塑性樹脂の第2の実施形態として、熱可塑性樹脂が熱可塑性ポリエステル樹脂を含む場合が挙げられる。本実施形態では、組成物に含まれる全樹脂成分中、熱可塑性ポリエステル樹脂が80重量%以上であることがより好ましく、90重量%以上であることがより好ましく、95重量%以上であることがさらに好ましく、99重量%以上であることが特に好ましい。本実施形態における、全樹脂成分中の熱可塑性ポリエステル樹脂の量の上限は、100重量%であってもよい。熱可塑性ポリエステル樹脂は、1種のみでもよいし、2種以上であってもよい。2種以上の場合は、合計量が上記範囲となることが好ましい。
熱可塑性ポリエステル樹脂としては、特開2010-174223号公報の段落番号0013~0016の記載を参酌することができる。
ポリエステル樹脂としては、通常はポリブチレンテレフタレート樹脂、又はポリブチレンテレフタレート樹脂が60重量%以上、好ましくは80重量%以上を占める混合物を用いる。例えばポリブチレンテレフタレート樹脂とポリエチレンテレフタレート樹脂との混合物であって、前者が60重量%以上、更には80重量%以上を占めるものは、本発明で用いるポリエステル樹脂として好ましいものの一つである。また、前記ポリブチレンテレフタレート樹脂とポリエチレンテレフタレート樹脂との混合物において、ポリエチレンテレフタレート樹脂は、10~40重量%含まれることが好ましく、20~40重量%含まれることがさらに好ましい。
ポリブチレンテレフタレート樹脂及びポリエチレンテレフタレート樹脂は、周知のように、テレフタル酸又はそのエステルと、1,4-ブタンジオール又はエチレングリコールとの反応により、大規模に製造され、市場に流通している。本発明では市場で入手し得るこれらの樹脂を用いることができる。市場で入手し得る樹脂には、テレフタル酸成分と1,4-ブタンジオール成分又はエチレングリコール成分以外の共重合成分を含有しているものもあるが、本発明では共重合成分を少量、通常は10重量%以下、好ましくは5重量%以下で含有するものも用いることができる。
ポリブチレンテレフタレート樹脂の固有粘度は、通常、0.5~1.5dl/gであり、特に0.6~1.3dl/gであることが好ましい。0.5dl/gより小さいと機械的強度に優れた樹脂組成物を得るのが困難である。また1.5dl/gより大きいと樹脂組成物の流動性が低下し、成形性が低下する場合がある。また、末端カルボキシル基量は30meq/g以下であることが好ましい。さらに1,4-ブタンジオールに由来するテトラヒドロフランの含有量は300ppm以下であることが好ましい。
またポリエチレンテレフタレート樹脂の固有粘度は、通常、0.4~1.0dl/gであり、特に0.5~1.0dl/gであることが好ましい。固有粘度が0.4未満であると樹脂組成物の機械的特性が低下し易く、1.0を超えると流動性が低下し易い。なお、いずれの固有粘度も、フェノール/テトラクロロエタン(重量比1/1)混合溶媒中、30℃での測定値である。
本発明における熱可塑性樹脂の第3の実施形態として、熱可塑性樹脂がポリアセタール樹脂を含む場合が挙げられる。本実施形態では、組成物に含まれる全樹脂成分中、ポリアセタール樹脂が80重量%以上であることがより好ましく、90重量%以上であることがより好ましく、95重量%以上であることがさらに好ましく、99重量%以上であることが特に好ましい。本実施形態における、全樹脂成分中のポリアセタール樹脂の量の上限は、100重量%であってもよい。ポリアセタール樹脂は、1種のみでもよいし、2種以上であってもよい。2種以上の場合は、合計量が上記範囲となることが好ましい。
ポリアセタール樹脂としては、特開2003-003041号公報の段落番号0011、特開2003-220667号公報の段落番号0018~0020の記載を参酌することができる。
ポリフェニレンサルファイド樹脂としては、特開平10-292114号公報の段落番号0014~0016の記載、特開平10-279800号公報の段落番号0011~0013の記載、特開2009-30030号公報の段落番号0011~0015の記載を参酌できる。
本発明で用いるレーザーダイレクトストラクチャリング添加剤(LDS添加剤)は、アンチモンを含む。
本発明で用いるLDS添加剤は、合成品であってもよいし、市販品を用いてもよい。また、市販品はLDS添加剤として市販されているものの他、本発明におけるLDS添加剤の要件を満たす限り、他の用途として販売されている物質であってもよい。公知のLDS添加剤は、黒色のものが多かったが、本発明では、黒色でないLDS添加剤も広く採用できるので、樹脂成形品に色をつけることが可能になる。
本発明で用いるLDS添加剤におけるアンチモンと錫の重量比は、1:99~50:50が好ましく、2:98~40:60がより好ましい。
LDS添加剤は1種のみ用いてもよいし、2種以上用いてもよい。2種以上用いる場合、合計量が上記範囲となることが好ましい。
本発明の樹脂組成物は、アンチモンを含むLDS添加剤以外の他のLDS添加剤を実質的に含まない構成とすることもできる。実質的に含まないとは、例えば、他のLDS添加剤の配合量が、アンチモンを含むLDS添加剤の配合量の、例えば5重量%以下、さらには1重量%以下であることをいう。
本発明の樹脂組成物は、ハロゲン系難燃剤を含む。ハロゲン系難燃剤の好ましい具体例としては、臭素系難燃剤であり、臭素化ポリカーボネート、臭素化エポキシ樹脂、臭素化フェノキシ樹脂、臭素化ポリフェニレンエーテル樹脂、臭素化ポリスチレン樹脂、臭素化ビスフェノールA、グリシジル臭素化ビスフェノールA、ペンタブロモベンジルポリアクリレート、ブロム化イミド等が挙げられ、臭素化ポリスチレン樹脂がより好ましい。
これら化合物の具体例としては、ヘキサブロモベンゼン、ペンタブロモトルエン、ヘキサブロモフェニル、デカブロモビフェニル、ヘキサブロモシクロデカン、デカブロモジフェニルエーテル、オクタブロモジフェニルエーテル、ヘキサブロモジフェニルエーテル、ビス(ペンタブロモフェノキシ)エタン、エチレンビス(テトラブロモフタルイミド)、テトラブロモビスフェノールA等の低分子量有機臭素化合物、臭素化ポリスチレン(例えば、臭素化スチレンの重合、あるいはポリスチレンの臭素化等の方法により製造される、ポリマーあるいはオリゴマー)、臭素化ポリカーボネート(例えば、臭素化ビスフェノールAとカーボネート前駆体との重合等の方法により製造される、ポリマーあるいはオリゴマー)、臭素化エポキシ化合物及び/又は臭素化フェノキシ化合物(例えば、臭素化ビスフェノールAとエピクロロヒドリンとの反応等の方法により製造されるジエポキシ化合物や、臭素化エポキシオリゴマー、臭素化エポキシポリマー、臭素化フェノキシポリマー、及びこれらの片末端あるいは両末端封鎖物)、臭素化ポリフェニレンエーテル、ポリ臭素化ベンジルアクリレート、臭素化ビスフェノールA/塩化シアヌル/臭素化フェノールの縮等の臭素化されたポリマーやオリゴマー等が挙げられる。
ハロゲン系難燃剤の配合量は、熱可塑性樹脂100重量部に対し、好ましくは5~100重量部である。配合量の下限値は、熱可塑性樹脂100重量部に対し、10重量部以上が好ましく、20重量部以上がより好ましく、25重量部以上がさらに好ましく、30重量部以上が一層好ましい。配合量の下限値としては、熱可塑性樹脂100重量部に対し、80重量部以下が好ましく、60重量部以下がより好ましく、50重量部以下がさらに好ましく、45重量部以下が一層好ましい。
ハロゲン系難燃剤は1種のみ用いてもよいし、2種以上用いてもよい。2種以上用いる場合、合計量が上記範囲となることが好ましい。
本発明では、上述の難燃剤以外の他の難燃剤を用いてもよい。他の難燃剤としては、リン系難燃剤、シリコーン系難燃剤を例示することができる。
本発明の樹脂組成物は、熱可塑性樹脂100重量部に対する、アンチモンを含む難燃助剤の配合量が、0.5重量部以下である。アンチモンを含む難燃助剤は、通常、ハロゲン系難燃剤の難燃性の効果を発揮させるために併用されるが、本発明では、アンチモンを含むLDS添加剤を含むことにより、アンチモンを含む難燃助剤の量を、熱可塑性樹脂100重量部の0.5重量部以下としても、高い難燃性を発揮できる。さらに、アンチモンを含む難燃助剤は、メッキ性を低下させていたが、本発明の樹脂組成物は、アンチモンを含む難燃剤の量を、熱可塑性樹脂100重量部に対し、0.5重量部以下としているため、良好なメッキ性が達成できる。
本発明の樹脂組成物における、熱可塑性樹脂100重量部に対する、アンチモンを含む難燃助剤の配合量は、0.4重量部以下が好ましく、0.3重量部以下がより好ましく、0.2重量部以下がさらに好ましく、0.1重量部以下が特に好ましく、0重量部であってもよい。
アンチモンを含む難燃助剤としては、三酸化アンチモン、四酸化アンチモン、五酸化アンチモン、等の酸化アンチモン、アンチモン酸ナトリウム、燐酸アンチモンなどが挙げられる。
本発明の樹脂組成物は、樹脂組成物中の、アンチモンの量が0.1重量%以上であることが好ましく、0.2重量%以上であることがより好ましく、0.3重量%以上がさらに好ましい。上限値としては、特に定めるものではないが、例えば、2重量%以下とすることができ、さらには、1.8重量%以下が好ましく、1.0重量%以下がより好ましく、0.9重量%以下がさらに好ましい。このような範囲とすることにより、本発明の効果がより効果的に発揮される。
特に、組成物中のアンチモンの量を0.2重量%以上、好ましくは、0.2~1.0重量%とし、かつ、LDS添加剤/難燃剤の重量比を0.2以上とすることにより、難燃性とメッキ性に特に優れた組成物が得られる。前記LDS添加剤/難燃剤の重量比は、下限値が0.3以上であることがより好ましい。前記LDS添加剤/難燃剤の重量比は、上限値が2.0以下であることが好ましく、1.8以下であることがより好ましく、0.9以下であってもよい。
本発明の熱可塑性樹脂組成物は、無機充填剤を含んでいてもよい。無機充填剤としては、炭素繊維およびガラス繊維が例示され、ガラス繊維が好ましい。
ガラス繊維としては、チョップドストランド、ミルドファイバー、フレーク、ビーズおよびバルーンから選択される少なくとも1種が好ましく、チョップドファイバー、ミルドファイバー、フレークがより好ましい。
ガラスフレークとは、厚さ1~20μm、一辺の長さ0.05~1.0mmの鱗片状のものであり、例えば、日本板硝子社より、「フレカ」の商品名で市販されており、容易に入手可能である。
また、ガラスビーズとは、外径10~100μmの球状のものであり、例えば、東芝バロティーニ社より、商品名「EGB731」として市販されており、容易に入手可能である。
バルーンとは、中空のガラスビーズであり、東海工業社より、「PZ6000」の商品名で市販されており、容易に入手可能である。
本発明の樹脂組成物では、通常、熱可塑性樹脂と無機充填剤で、全成分の70重量%以上を占める。
無機充填剤は、1種のみ用いてもよいし、2種以上用いてもよい。2種以上用いる場合、合計量が上記範囲となることが好ましい。
本発明の樹脂組成物は、本発明の効果を損なわない範囲で、更に種々の添加剤を含有していても良い。このような添加剤としては、離型剤、タルク、酸化チタン、熱安定剤、光安定剤、アルカリ、酸化防止剤、紫外線吸収剤、難燃剤、染顔料、蛍光増白剤、滴下防止剤、帯電防止剤、防曇剤、滑剤、アンチブロッキング剤、流動性改良剤、可塑剤、分散剤、抗菌剤などが挙げられる。
また、これらの成分は、それぞれ、1種のみを用いてもよいし、2種以上を併用してもよい。
本発明の樹脂組成物は、離型剤を含んでいてもよい。
離型剤としては、例えば、脂肪族カルボン酸、脂肪族カルボン酸とアルコールとのエステル、数平均分子量200~15,000の脂肪族炭化水素化合物、ポリシロキサン系シリコーンオイルなどが挙げられる。
これらの中では、パラフィンワックス、ポリエチレンワックスまたはポリエチレンワックスの部分酸化物が好ましく、パラフィンワックス、ポリエチレンワックスがさらに好ましい。
本発明の樹脂組成物はタルクを含んでいてもよい。本発明では、タルクを配合することにより、レーザーを照射した部分のメッキ性能がより向上する傾向にある。
本発明の樹脂組成物における、タルクの配合量は、樹脂組成物100重量部に対し、0.1~50重量部であることが好ましく、0.5~25重量部であることがより好ましく、1~20重量部であることがさらに好ましく、7~15重量部であることがより好ましい。
本発明の樹脂組成物は、酸化チタンを含んでいてもよい。
本発明で使用する酸化チタンとしては、例えば、一酸化チタン(TiO)、三酸化ニチタン(Ti2O3)、二酸化チタン(TiO2)などが挙げられ、これらのいずれを使用してもよいが、二酸化チタンが好ましい。また、酸化チタンとしては、ルチル型の結晶構造を有するものが好ましく使用される。
また、酸化チタンとして、市販されているものを使用することができる。さらには、塊状のものや平均粒径が大きなものを適宜粉砕し、必要に応じて篩い等によって分級して、上記した平均粒径となるようにしたものを使用してもよい。
本発明の樹脂組成物は、有機系および/または無機系熱安定剤をさらに含有していてもよく、有機系熱安定剤を含むことがより好ましい。
本発明で用いる熱安定剤は、実質的に、銅を含まないことが好ましい。実質的にとは、検出限界以下であることをいう。このように銅の配合量を少なくすることにより、変色を抑えることが可能になる。
有機系熱安定剤としては、フェノール系化合物、ホスファイト系化合物、ヒンダードアミン系化合物、トリアジン系化合物、及びイオウ系化合物よりなる群から選ばれる少なくとも1種であることが好ましい。
熱安定剤としては、1種のみ用いてもよいし、2種以上を組み合わせて用いてもよい。
ヒドロキシフェニルトリアジン類としては、例えば、2,4,6-トリス(2'-ヒドロキシ-4'-オクチルオキシ-フェニル)-1,3,5-トリアジン、2-(2'-ヒドロキシ-4'-ヘキシルオキシ-フェニル)-4,6-ジフェニル-1,3,5-トリアジン、2-(2'-ヒドロキシ-4'-オクチルオキシフェニル)-4,6-ビス(2',4'-ジメチルフェニル)-1,3,5-トリアジン、2-(2',4'-ジヒドロキシフェニル)-4,6-ビス(2',4'-ジメチルフェニル)-1,3,5-トリアジン、2,4-ビス(2'-ヒドロキシ-4'-プロピルオキシ-フェニル)-6-(2',4'-ジメチルフェニル)-1,3,5-トリアジン、2-(2-ヒドロキシ-4-オクチルオキシフェニル)-4,6-ビス(4'-メチルフェニル)-1,3,5-トリアジン、2-(2'-ヒドロキシ-4'-ドデシルオキシフェニル)-4,6-ビス(2',4'-ジメチルフェニル)-1,3,5-トリアジン、2,4,6-トリス(2'-ヒドロキシ-4'-イソプロピルオキシフェニル)-1,3,5-トリアジン、2,4,6-トリス(2'-ヒドロキシ-4'-n-ヘキシルオキシフェニル)-1,3,5-トリアジン、及び2,4,6-トリス(2'-ヒドロキシ-4'-エトキシカルボニルメトキシフェニル)-1,3,5-トリアジンなどが挙げられる。
本発明の樹脂組成物は、有機系および/または無機系光安定剤を含むことが好ましく、有機系光安定剤を含むことがより好ましい。
有機系光安定剤としては、例えば、ベンゾフェノン系化合物、サリシレート系化合物、ベンゾトリアゾール系化合物、及びシアノアクリレート系化合物などの紫外線吸収効果のある化合物、並びにヒンダードアミン系化合物及びヒンダードフェノール系化合物などのラジカル捕捉能力のある化合物などが挙げられる。
光安定剤としては、紫外線吸収効果のある化合物とラジカル捕捉能力のある化合物を併用することにより、より高い安定化効果を発揮させることができる。
光安定剤としては、1種のみ用いてもよいし、2種以上を組み合わせて用いてもよい。
本発明の樹脂組成物はアルカリを含んでいてもよい。本発明で用いるLDS添加剤が酸性物質(例えば、pH6以下)の場合に、組み合わせによって自身が還元することで色目がまだら模様となるケースがあるが、アルカリを添加することにより、得られる樹脂成形品の色あいをより均一にすることができる。アルカリの種類は特に定めるものではなく、水酸化カルシウム、水酸化マグネシウム等を用いることができる。アルカリは、1種のみを用いてもよいし、2種以上を併用してもよい。
本発明の樹脂組成物における、アルカリの配合量は、LDS添加剤の種類及びアルカリの種類にもよるが、LDS添加剤の配合量の、好ましくは0.01~20重量%であり、より好ましくは0.05~15重量%である。
本発明の樹脂組成物の製造方法としては、任意の方法が採用される。
例えば、熱可塑性樹脂、無機充填剤、LDS添加剤等をV型ブレンダー等の混合手段を用いて混合し、一括ブレンド品を調製した後、ベント付き押出機で溶融混練してペレット化する方法が挙げられる。あるいは、二段階練込法として、予め、無機充填剤以外の成分等を、十分混合後、ベント付き押出機で溶融混練りしてペレットを製造した後、そのペレットと無機充填剤を混合後、ベント付き押出機で溶融混練りする方法が挙げられる。
更に、無機充填剤以外の成分等を、V型ブレンダー等で十分混合したものを予め調製しておき、それをベント付き二軸押出機の第一シュートより供給し、無機充填剤は押出機途中の第二シュートより供給して溶融混練、ペレット化する方法が挙げられる。
混練を促進するエレメントとしては、順送りニーディングディスクエレメント、直交ニーディングディスクエレメント、幅広ニーディングディスクエレメント、および順送りミキシングスクリューエレメント等が挙げられる。
本発明は、また、本発明の樹脂組成物を成形してなる樹脂成形品を開示する。
樹脂成形品の製造方法は、特に限定されず、樹脂組成物について一般に採用されている成形法を任意に採用できる。その例を挙げると、射出成形法、超高速射出成形法、射出圧縮成形法、二色成形法、ガスアシスト等の中空成形法、断熱金型を使用した成形法、急速加熱金型を使用した成形法、発泡成形(超臨界流体も含む)、インサート成形、IMC(インモールドコーティング成形)成形法、押出成形法、シート成形法、熱成形法、回転成形法、積層成形法、プレス成形法、ブロー成形法などが挙げられる。また、ホットランナー方式を使用した成形法を用いることもできる。
次に、本発明の樹脂組成物を成形してなる樹脂成形品の表面に、レーザーを照射後、金属を適用して、メッキを形成することを含む、メッキ付樹脂成形品の製造方法について開示する。
図1は、レーザーダイレクトストラクチャリング技術によって、樹脂成形品1の表面にメッキを形成する工程を示す概略図である。図1では、樹脂成形品1は、平坦な基板となっているが、必ずしも平坦な基板である必要はなく、一部または全部が曲面している樹脂成形品であってもよい。また、得られるメッキ付き樹脂成形品は、最終製品に限らず、各種部品も含む趣旨である。
レーザーが照射されると、レーザーが照射された部分3のみ、樹脂成形品1が活性化される。この活性化された状態で、樹脂成形品1をメッキ液4に適用する。メッキ液4としては、特に定めるものではなく、公知のメッキ液を広く採用することができ、金属成分として、銅、ニッケル、銀、金、およびパラジウムの少なくとも1種以上からなるメッキ液(特に、無電解のメッキ液)が好ましく、銅、ニッケル、銀、および金の少なくとも1種以上からなるメッキ液(特に、無電解のメッキ液)がより好ましく、銅を含むメッキ液(特に、無電解のメッキ液)がさらに好ましい。すなわち、本発明におけるメッキは、金属成分が、上記金属の少なくとも1種からなることが好ましい。
樹脂成形品1をメッキ液4に適用する方法についても、特に定めるものではないが、例えば、メッキ液を配合した液中に投入する方法が挙げられる。メッキ液を適用後の樹脂成形品は、レーザー照射した部分のみ、メッキ5が形成される。
本発明の方法では、1mm以下、さらには、150μm以下の幅の回線間隔(下限値は特に定めるものではないが、例えば、30μm以上)を形成することができる。メッキは、形成した回路の腐食や劣化を抑えるために、例えば無電解メッキを実施した後にニッケル、金で更に保護することも出来る。また、同様に無電解メッキ後に電解メッキを用い、必要な膜厚を短時間で形成することも出来る。
また、上記メッキ付樹脂成形品の製造方法は、上記メッキ付樹脂成形品の製造方法を含む、アンテナを有する携帯電子機器部品の製造方法として好ましく用いられる。
本発明の樹脂組成物は、難燃性が高く、平均厚さ1.5mmにおける樹脂成形品のUL-94試験の評価がV-0を満たすものとすることができる。
以下に示す原材料を用いた。
<ポリアミド樹脂PXD10の合成>
撹拌機、分縮器、冷却器、温度計、滴下装置及び窒素導入管、ストランドダイを備えた内容積50リットルの反応容器に、精秤したセバシン酸(伊藤製油(株)製、製品名セバシン酸TA)8950g(44.25mol)、次亜リン酸カルシウム12.54g(0.074mol)、酢酸ナトリウム6.45g(0.079mol)を秤量して仕込んだ。反応容器内を十分に窒素置換した後、窒素で0.4MPaに加圧し、撹拌しながら20℃から190℃に昇温して55分間でセバシン酸を均一に溶融した。次いでパラキシリレンジアミン(三菱瓦斯化学(株)製)5960g(43.76mol)を撹拌下で110分を要して滴下した。この間、反応容器内温は293℃まで連続的に上昇させた。滴下工程では圧力を0.42MPaに制御し、生成水は分縮器及び冷却器を通して系外に除いた。分縮器の温度は145~147℃の範囲に制御した。パラキシリレンジアミン滴下終了後、反応容器内圧力0.42MPaにて20分間重縮合反応を継続した。この間、反応容器内温は296℃まで上昇させた。その後、30分間で反応容器内圧力を0.42MPaから0.12MPaまで減圧した。この間に内温は298℃まで昇温した。その後0.002MPa/分の速度で減圧し、20分間で0.08MPaまで減圧し、分子量1,000以下の成分量を調整した。減圧完了時の反応容器内の温度は301℃であった。その後、系内を窒素で加圧し、反応容器内温度301℃、樹脂温度301℃で、ストランドダイからポリマーをストランド状に取出して20℃の冷却水にて冷却し、これをペレット化し、約13kgのポリアミド樹脂を得た。なお、冷却水中での冷却時間は5秒、ストランドの引き取り速度は100m/分とした。以下、「PXD10」という。融点は、290℃であった。
アジピン酸(ローディア製)を窒素雰囲気下の反応缶内で加熱溶解した後、内容物を攪拌しながら、パラキシリレンジアミン(三菱瓦斯化学(株)製)とメタキシリレンジアミンのモル比が4:6の混合ジアミンを、ジアミンとジカルボン酸とのモル比が1:1になるように徐々に滴下しながら、温度を上昇させた。滴下終了後、所定の粘度になるまで攪拌、反応を続けた後、内容物をストランド状に取り出し、ペレタイザーにてペレット化し、ポリアミド樹脂(MP6)を得た。融点は、254℃であった。
<コンパウンド>
後述する下記表3に示す組成となるように、各成分をそれぞれ秤量し、無機充填剤を除く成分をタンブラーにてブレンドし、二軸押出機(東芝機械社製、TEM26SS)の根元から投入し、溶融した後で、無機充填剤をサイドフィードして樹脂ペレットを作製した。二軸押出機の温度設定は、300℃とした。
上記で得られたISO引張り試験片(4mm厚)を用い、ISO179に準拠し、23℃の条件で、ノッチ有シャルピー衝撃強度を測定した。
上述の製造方法で得られたペレットを120℃で5時間乾燥させた後、日本製鋼所社製のJ50-EP型射出成形機を用いて、シリンダー温度300℃、金型温度130℃の条件で射出成形し、長さ125mm、幅13mm、平均厚さ1.5mmのUL-94試験用試験片を成形した。
上述の製造方法で得られたペレットを120℃で5時間乾燥させた後、日精樹脂工業製、SG75-MIIを用いて、シリンダー温度は、300℃、金型温度130℃、成形サイクル50秒の条件で射出成形し、3mm厚さのプレートを成形した。
上記で得られた3mm厚のプレートに1064nmのYAGレーザーを用い、出力2.6~13Wの範囲のいずれか、速度1~2m/sのいずれか、周波数10~50μsの範囲のいずれかの条件から組み合わされた各種条件でレーザー照射により印字し、続いて、試験片を硫酸にて脱脂後、キザイ社製THPアルカリアクチ及びTHPアルカリアクセで処理後、キザイ社製SELカッパ―にてメッキ処理を行った。メッキ処理後の試験片を目視にて判定し、下記3段階に分類した。
A:一面にメッキが乗っており良好な外観を確認
B:部分的なメッキの乗りだが実用レベル
C:全くメッキが乗っていない、もしくは部分的なメッキの乗りであり実用レベルではない
実施例1において、表3または表4に記載のとおり、各成分の量を変更し、また、シリンダー温度について、樹脂として、MP6またはPA66を用いたものは、280℃に変更し、金型は、PA66を用いたものは80℃とし、他は同様に行った。
これに対し、ハロゲン系難燃剤を含んでいても、LDS添加剤がアンチモンを含まない場合(比較例1、2および4)、難燃性が劣っていた。一方、アンチモンを含まないLDS添加剤を用い、アンチモン系難燃助剤を配合した場合(比較例3、5、6)、難燃性はV-0を達成できたが、メッキ性が劣ってしまった。また、アンチモンを含むLDS添加剤を用いても、アンチモン系難燃助剤を配合した場合、難燃性は優れていたが、メッキ性が劣ってしまった(比較例7)。

Claims (16)
- 熱可塑性樹脂100重量部、ハロゲン系難燃剤5~100重量部、および、レーザーダイレクトストラクチャリング添加剤1~30重量部を含む樹脂組成物であって、前記レーザーダイレクトストラクチャリング添加剤は、アンチモンを含み、かつ、前記熱可塑性樹脂100重量部に対する、アンチモンを含む難燃助剤の配合量が、0.5重量部以下である、樹脂組成物。
- さらに、熱可塑性樹脂100重量部に対し、無機充填剤を10~150重量部の割合で含む、請求項1に記載の樹脂組成物。
- 前記無機充填剤がガラス繊維である、請求項2に記載の樹脂組成物。
- 前記樹脂組成物中の、アンチモンの量が0.1重量%以上である、請求項1~3のいずれか1項に記載の樹脂組成物。
- 前記熱可塑性樹脂が、ポリアミド樹脂である、請求項1~4のいずれか1項に記載の樹脂組成物。
- 前記レーザーダイレクトストラクチャリング添加剤が、アンチモンと錫を含み、アンチモンよりも錫の方が含有量が多い、請求項1~5のいずれか1項に記載の樹脂組成物。
- 前記レーザーダイレクトストラクチャリング添加剤が、酸化アンチモンおよび酸化錫の少なくとも一方を含む、請求項1~6のいずれか1項に記載の樹脂組成物。
- 前記ハロゲン系難燃剤が、臭素化ポリスチレン樹脂を含む、請求項1~7のいずれか1項に記載の樹脂組成物。
- 平均厚さ1.5mmの樹脂成形品としたときのUL-94試験の評価がV-0である、請求項1~8のいずれか1項に記載の樹脂組成物。
- 請求項1~9のいずれか1項に記載の樹脂組成物を成形してなる樹脂成形品。
- 前記樹脂成形品の表面にメッキを有する、請求項10に記載の樹脂成形品。
- 前記メッキがアンテナとしての性能を保有する、請求項11に記載の樹脂成形品。
- 携帯電子機器部品である、請求項10~12のいずれか1項に記載の樹脂成形品。
- 請求項1~9のいずれか1項に記載の樹脂組成物を成形してなる樹脂成形品の表面に、レーザーを照射後、金属を適用して、メッキを形成することを含む、メッキ付樹脂成形品の製造方法。
- 前記メッキが銅メッキである、請求項14に記載のメッキ付樹脂成形品の製造方法。
- 請求項14または15に記載のメッキ付樹脂成形品の製造方法を含む、アンテナを有する携帯電子機器部品の製造方法。
