Description

端子付き電線及びその製造方法
 本発明は、端子付き電線及びその製造方法に関する。
 従来、自動車等の車両の軽量化により燃費効率を向上させようとする動きが加速しており、ワイヤーハーネスを構成する電線材料についても軽量化が求められている。そのため、電線導体にアルミニウムを用いることが検討されるようになってきている。
 しかしながら、端子金具は、電気特性に優れた銅又は銅合金が一般に用いられる。それ故、アルミ電線‐銅端子金具の組み合わせ等で使用されることが多くなる。電線導体と端子金具との材質が異なると、その電気接続部で異種金属接触による腐食が発生する。この種の腐食は、電線導体と端子金具との材質が同じである場合よりも起こりやすい。そのため、電気接続部を確実に防食できる防食剤が必要となる。
 防食剤は、必要な部分にのみ存在していることが望ましい。例えば、端子どうしの接続部等に防食剤がはみ出して塗布されてしまうと、端子の接続不良等を引き起すことになる。上記電気接続部における腐食を防止するため、例えば、特許文献1には、粘度の異なる2種以上の樹脂を使用し、電線導体に接続された電線先端部を封止する技術が公知である(特許文献1参照)。
 上記特許文献1に記載の手段は、具体的には、硬化前の粘度の低い第1の紫外線硬化樹脂を端子接続部に塗布し、接続部の隙間に樹脂を浸透させ、その後硬化前の粘度の高い第2の紫外線硬化樹脂を塗布して十分な膜厚の防食剤を形成するというものである。
 しかしながら、上記の手段のように、2種類の粘度の異なる樹脂を用いて、2段階で樹脂を塗布して防食処理を行うということは、2種類の樹脂を準備したり、工程が増える等、作業が煩雑になってしまうという問題があった。
上記の問題に対処するために例えば、特許文献2に記載されている塗布方法が提案されている。

 特許文献2に記載の塗布方法は、重力に逆らって下方から上方へ防食剤を噴流させて、所定の部分に防食剤を塗布する方法である。通常の滴下により上方から下方に重力で防食剤を塗布する方法では、塗布量を調節することで、膜厚を関することができる。しかしながら、上記の噴流での塗布は、塗布量の管理が難しいという問題があった。
 本発明の目的は、上記従来技術の問題点を解決しようとするものであり、防食剤を噴流により塗布する際の塗布量を管理することが可能であり、確実に必要な部分に防食剤を塗布して、高い防食性能を発揮することが可能である、端子付き電線及びその製造方法を提供することにある。
 上記課題を解決するために、本発明の端子付き電線は、
 導体が絶縁体で被覆された被覆電線の端部に端子が接続された接続部に防食剤が塗布された防食剤塗布部を備える端子付き電線であって、
 防食剤の塗布が、前記接続部の下方から前記接続部に防食剤を接触させ、前記接続部に防食剤を浸透させることにより行われたものであり、
 前記防食剤の常温における粘度が、1000~30000mPa・sの範囲内であることを特徴とするものである。
 本発明の端子付き電線において、前記被覆電線の導体がアルミニウム系金属であり、前記端子金具が銅系金属であり、上記接続部が異種金属接続部であることが好ましい。
 本発明の端子付き電線の製造方法は、
 導体が絶縁体で被覆された被覆電線の端部に端子が接続された接続部に防食剤が塗布された防食剤塗布部を備える端子付き電線の製造方法であって、
 防食剤の塗布が、前記接続部の下方から前記接続部に防食剤を接触させ、前記接続部に防食剤を浸透させることにより行われたものであり、
 前記防食剤の常温における粘度が、1000~30000mPa・sの範囲内であることを特徴とするものである。
 本発明の端子付き電線の製造方法において、前記防食剤が硬化性樹脂を用いたものであり、防食剤の塗布を常温で行うことが好ましい。
 本発明は、防食剤の塗布が、前記接続部の下方から前記接続部に防食剤を接触させ、前記接続部に防食剤を浸透させることにより行われたものであるから、防食剤の塗布が容易であり、確実に必要な部分のみに防食剤を塗布することが可能である。その場合、前記防食剤の粘度を1000~30000mPa・sの範囲内としたことにより、防食剤を必要な部分に十分に浸透させることが可能であり、不要な部分に防食剤が付着したり、必要な部分に防食剤が塗布されないという不具合等を防止することが可能である。その結果、端子付き電線の電線導体と端子金具の電気接触部の腐食を良好に抑制することができる。また本発明によれば、前記端子付き電線を容易に製造することが可能である。

 以下、図面を用いて本発明の実施例を詳細に説明する。図1は本発明の端子付き電線の一実施例を示す正面図である。図1に示すように、端子付き電線110は、被覆電線120に端子130が圧着されて形成され、被覆電線120の芯線121と端子130とが異種金属で構成されている。以下、端子付き電線110の一例を示す。
 被覆電線120は、導体としてアルミニウム(或いはアルミニウム合金)線で構成された芯線121が、その外周を樹脂等の絶縁体で形成された被覆材124により被覆されて構成されている。ここでは、芯線121は、複数のアルミニウム(アルミニウム合金)線を撚って構成されている。そして、被覆電線120の端部は、被覆材124が皮剥ぎされ、芯線121が露出するように加工されている。以下、芯線121のうち被覆材124が皮剥ぎされて露出された部分を、芯線端部ということもある。
 被覆電線120は、自動車用ワイヤーハーネスに用いられる絶縁電線を用いることができる。被覆電線120の芯線121は、複数の素線が撚り合わされてなる撚線から構成することができる。撚線は、1種の金属素線より構成されていても良いし、2種以上の金属素線より構成されていても良い。また、撚線は、金属素線以外に、有機繊維よりなる素線等を含んでいても良い。なお、1種の金属素線より構成されるとは、撚線を構成する全ての金属素線が同じ金属材料よりなることをいい、2種以上の金属素線より構成されるとは、撚線中に互いに異なる金属材料よりなる金属素線を含んでいることをいう。撚線中には、被覆電線を補強するための補強線(テンションメンバ)等が含まれていても良い。
 上記芯線121を構成する金属素線の材料としては、アルミニウム合金以外に、銅、銅合金、アルミニウムもしくはこれらの材料に各種メッキが施された材料等を例示することができる。また、補強線としての金属素線の材料としては、銅合金、チタン、タングステン、ステンレス等を例示することができる。また、補強線としての有機繊維としては、ケブラー等を挙げることができる。芯線121に用いられる金属素線としては、電線の軽量化等の点からアルミニウム又はアルミニウム合金を用いるのが好ましい。
 被覆電線120に用いられる被覆材124の材料としては、特に限定されず、例えば、ゴム、ポリオレフィン、塩化ビニル樹脂(PVC)、熱可塑性エラストマー等が挙げられる。これらは単独で用いても良いし、二種以上を混合して用いても良い。被覆材124の材料中には、適宜、各種添加剤が添加されていても良い。添加剤としては、難燃剤、充填剤、着色剤等を挙げることができる。
 端子130は、一方向に長尺に形成され、その長手方向先端側から基端側に向けて順に、端子嵌合部112、芯線圧着部114及び被覆圧着部116を有している。端子130の端子嵌合部112、芯線圧着部114及び被覆圧着部116は、それぞれ離間するように形成されている。この端子130は、銅板又はすずメッキ銅板等の金属板を打ち抜き、屈曲等して一体形成されている。ここでは、端子130がメス端子である場合について説明する。尚、端子130はオス端子であってもよい。
 端子130に用いられる金属板は、例えば、銅板以外に、黄銅、銅合金等の各種銅合金の金属板を用いることができる。またメッキは、すず以外に、ニッケル、金、銀等の各種金属メッキを用いることができる。
 端子130の端子嵌合部112には、オス端子(図示せず)が嵌合状に挿入接続される。ここでは、端子130の長手方向に沿って貫通する筒状(より具体的には角筒状)に形成されている。また、端子嵌合部112内部には、オス端子接触用の接触片113が設けられている。
 端子130の端子嵌合部112より基端側部分は、端子嵌合部112の一部から端子130の長手方向に延びる底部118の一部から、芯線圧着部114及び被覆圧着部116が端子130の長手方向に直交する一方側に向けて突出するように形成されている。より具体的には、芯線圧着部114及び被覆圧着部116が電線120に圧着されない状態では、一方側(芯線圧着部114及び被覆圧着部116の突出側)から電線120端部を配設可能なように、前記一方側が開口する断面視略U字形状に形成されている。
 そして、端子付き電線110は、電線120の芯線端部が端子130の底部のうち芯線圧着部114の対向する2片間に配設されると共に、被覆材124が被覆圧着部116の対向する2片間に配設され、この状態で、芯線圧着部114が芯線端部の長手方向一部の外周を覆うように圧着されると共に、被覆圧着部116が被覆材124のうち芯線端部側部分に圧着されて構成されている。ここでは、電線120の芯線端部のうち中間部分が芯線圧着部114と圧着され、先端部分122 aと基端部分122bとは底部118の前記一方側で、端子130の長手方向において芯線圧着部114の両側から外方に露出された状態となっている。
 尚、図1に示す端子付き電線110は、電線120の端部の被覆材124が皮剥ぎされて露出された芯線端部に対して、端子130の芯線圧着部114が圧着されている例で説明したが、本発明の端子付き電線はこれに限られるものではない。例えば、端子付き電線は、長手方向中途部で被覆材124が皮剥ぎされて芯線が露出された複数の電線に対して、当該露出された芯線同士を接続するように端子が圧着された構成であってもよい。
 上記のように、ここでは、被覆電線120の芯線121がアルミニウム(アルミニウム合金)、端子130が銅(或いは黄銅等の銅合金、或はこれらのすずメッキ)板で構成されており、両金属間では、端子130より芯線の標準電極電位が低い関係にある。これにより、芯線圧着部114と芯線端部との接触部に水(電解質水溶液)が付着すると、芯線露出部122に腐食(電食)が発生する恐れがある。以下、芯線121及び端子130が上記関係であることを前提として、芯線露出部122に対する防食処理を行う例で説明する。
 端子付被覆電線110は、防食剤80により芯線露出部122の表面が覆われている。防食剤80は端子付き電線の芯線露出部122の隅々まで行きわたると共に、そこに隣接する端子130の芯線圧着部及び底部の表面にも付着している。図1~図3は、便宜上、防食剤80を透視した状態で示している。
 図2は図1のA-A線断面図であり、芯線露出部122bの部分を示している。図2に示すように、芯線露出部122bの部分の防食剤80は、芯線121の全周囲を隙間なく被覆している。図3は図1のB-B線断面図であり、芯線露出部122aの部分を示している。図3に示すように芯線露出部122aの部分の防食剤80は、芯線121の芯線露出部122a側の周囲を被覆している。芯線露出部122は防食剤80により完全に被覆されていて、外部に露出しないようになっている。
 図1~図3に示す端子付き電線110において、防食剤80は端子130と被覆電線120の外側周囲の形状に沿って、接続部の上面と側面を所定の厚さで被覆している。端子130の底面外側は防食剤7に覆われず、端子130の金属が外部に露出した状態になっている。
 被覆電線120の端子130側の端部は、防食剤80が芯線121の先端から端子130の端子嵌合部112側に少しはみ出すように被覆している。また端子130の被覆電線120側の端部は、防食剤80が被覆材124側に少しはみ出すように被覆している。
 芯線121と端子130の接続部の防食剤80は、厚みが0.01~3mmの範囲が好ましい。防食剤80の厚みが厚くなりすぎると、塗布が困難になる恐れがある。また防食剤80の厚みが薄くなりすぎると防食性能が不十分となる恐れがある。
 図4は端子付き電線に防食剤を塗布する方法を示す説明図である。防食剤80の塗布は、図4に示すように、端子130の上下を反転させ、接続部の芯線が露出している芯線露出部122が下方を向くように配置した状態で、芯線露出部122と対向する下方から、芯線露出部122に防食剤を接触させ、芯線露出部122に防食剤80を浸透させることにより行われたものである。端子付き電線110に対して、芯線露出部122を下方に向ける姿勢で保持された状態で防食剤80が塗布されている。
 具体的な接続部に対する防食剤の塗布方法としては、特許第5299210号公報等に記載の方法を用いることができる。以下、塗布方法の一例について説明する。図4に示すように、芯線露出部122と端子130との接触部近傍に防食剤80の組成物(以下、防食剤80ということもある)を塗布する装置を用いる。図4に示す装置は、噴流部30を備え、該噴流部から防食剤を噴流させることが可能に形成されている。
 噴流部30は、上方が開口している開口部を有する二つのノズル30a、30bから構成されている。ノズル30a、30bは、上方に向けて開口し、防食剤80を上方に向けて案内可能に構成されている。ノズル30aは、端子付き電線110の芯線露出部122aに対応して配設されている。ノズル30bは、端子付き電線110の被覆圧着部116側の芯線露出部122bに対応して配設されている。
 噴流部30は、噴流させた防食剤80に端子付き電線の芯線露出部122を浸すことにより、端子付き電線110の接続部に防食剤80が接触し、芯線露出部に防食剤の組成物が塗布される。防食剤80を塗布する際、芯線露出部122と、該芯線露出部122に隣接する端子130の芯線圧着部114及び底部118にも防食剤80が塗布されるようにすることが好ましい。
 噴流部30は、防食剤槽等に貯留された防食剤80を、噴流部30から端子付き電線110の芯線露出部122a、122bに向けて噴流可能とするための噴流機構部等を備えている。
 端子付き電線110に対して防食剤80を塗布する方法は、まず、端子付き電線110を保持部材等に取付け保持し、防食剤80を噴流する。次に、端子付き電線110の芯線露出部122a、122bを、噴流部30a、30bと対向する位置に移動させる。端子付き電線110は噴流部30から離間した位置に維持された状態から、噴流部30に近接する向きに下降移動させる。そして、端子付き電線110の芯線露出部122a、122bが噴流部30a、30bから噴流されている防食剤80に浸る位置で移動を停止し、この位置で端子付き電線110を保持した状態で、例えば1.5~2秒間程度浸して、防食剤を浸透させて、芯線露出部122a、122bに防食剤80を塗布する。
 この状態で、端子付き電線110は、噴流部30aの傾斜形状の先端部が、端子嵌合部112と芯線露出部122aとの間の空間に配設される位置に配設されている。そして、ノズル30aから噴流される防食剤80は、先端側部分の傾斜形状により、主として斜め上方に向けて芯線露出部122aに浴びせられる。また、ノズル30bから噴流される防食剤80は、上方に向けて芯線露出部122bに浴びせられる。さらに、ノズル30a、30bから噴流される防食剤80は、ノズル30a、30b双方の間で結合して流れ、端子130の芯線圧着部114の露出されている表面の一部または全体に対しても浴びせられて塗布される。
 端子付き電線110を防食剤80に浸した後、端子付き電線を上昇させ、噴流部30から離間する向きに移動させる。端子付き電線110を、徐々に噴流部30から離間移動させていくと、重力及び表面張力の作用により、ノズル30bから噴流される防食剤80と端子付き電線110に付着した防食剤80が分離し、ノズル30aから噴流される防食剤80と端子付き電線110に付着した防食剤80が分離する。
 一般に、端子付き電線110の芯線露出部122を上方に向けた姿勢で(図1参照)、芯線露出部122aに対して溶融した防食剤80を塗布する場合、芯線露出部122aに塗布された防食剤80が端子130の底部118をつたって端子嵌合部112側に流れる恐れがある。これに対して、上記のように、端子付き電線110の芯線露出部122を下方に向けた姿勢で、芯線露出部122aに対して噴流される防食剤80を塗布することにより、芯線露出部122に塗布された防食剤80あ、芯線露出部122のうち底部118とは反対側部分に集まり易く、端子嵌合部112側に塗布した防食剤80が流れ込んで付着することを抑制することができる。
 上記のように、噴流により防食剤を塗布する場合、滴下等の一般的な塗布方法と比較して、同様の手段で塗布量を管理することはできない。そこで本発明は上記のように、粘度範囲を規定することにより、塗布量を管理することにしている。また、膜厚を調節するには、例えば噴流装置から、防食剤に接触させている端子付き電線を上昇させる速度を調節することで、膜厚を調節することができる。
 本発明は、常温における防食剤の硬化前の塗布時の粘度を1000~30000mPa・sの範囲内とした点に特徴がある。防食剤の粘度が1000mPa・s未満の場合、粘度が低くなりすぎて、端子への濡れ広がりにより端子先端部(端子嵌合部112側)への流れ込みが発生し易くなる。また防食剤の粘度が30000mPa・sを超えると粘度が高くなりすぎて、膜厚が厚くなりすぎて、コネクタハウジングに挿入する際に干渉する恐れがある。本願発明は、防食剤の粘度が1000~30000mPa・sの範囲内であるから、膜厚を確保することが可能であり耐外傷性に優れると共に、コネクタハウジングに挿入する際に干渉せずに挿入することが可能である。
 また浸透性という観点からは、防食剤の粘度が高くなると浸透性が低下する恐れがある。防食剤を芯線の間等に良好に浸透させて充填させるという点からは、防食剤の粘度の上限は、20000mPa・s以下であるのが好ましく、更に好ましくは、6000mPa・s以下である。本発明の防食剤の粘度は、E型粘度計により、25℃で測定した値である。
 防食剤80の樹脂の種類等は、防食塗膜を形成可能な材料であればよく特に限定されないが、常温で硬化が可能である硬化性樹脂を含む硬化性樹脂組成物を用いることがが好ましい。硬化性樹脂は、防食剤の塗布を常温で行うことが可能なものが好ましい。また防食剤は常温硬化性であるのが好ましい。防食剤の塗布を常温で行うことができれば、ホットメルト型の樹脂と比較して、加熱装置等が不要である。
 硬化性樹脂の硬化手段は、特に限定されず、紫外線硬化等の光硬化型、加熱硬化型、湿気硬化型、嫌気性硬化型等の、各種の硬化手段を用いることが可能である。
 防食剤80は、例えば、アクリル系樹脂、エポキシ系樹脂、シリコーン系樹脂等を用いることができる。これらの各種硬化型樹脂が用いられる。
 端子付き電線110を製造するには、端子130と被覆電線120を準備する。被覆電線120は、端末の被覆材124を皮剥ぎして芯線121を所定の長さだけ露出させる。次いで被覆電線120の端末に、端子130を加締めて芯線圧着部114、被覆圧着部を圧着し、芯線121と端子130を接続する。次いで、導体(芯線121)と端子130と接続部の芯線露出部122に防食剤80の組成物を塗布し、所定の条件で防食剤80を硬化せしめることで、端子付き電線110が得られる。
 芯線露出部122に防食剤80を塗布する方法は、上記したように、接続部の下方から防食剤を接触させ、接続部に防食剤を浸透させることにより行う方法が用いられる。防食剤80を塗布する際、防食剤の組成物を加熱、冷却等により温度調節してもよいが、前記したように、常温で行うことが好ましい。また防食剤80の硬化には、例えば紫外線照射装置や加熱装置等の硬化装置を用いることができる。
 上記端子付き電線110は、単独或いは複数本の被覆電線を束ねて結束して、ワイヤーハーネスとして用いることが可能である。
 以下、本発明の、実施例、比較例を示す。
 実施例1~6、比較例1、2は、紫外線硬化性のアクリル系樹脂を含む防食剤を用いた。表1に示すように、実施例1~6では増粘剤としてヒュームドシリカ(日本アエロジル社製、商品名「アエロジル」)の添加量を変化させ、比較例1、2では粘度を下げるためラウリルアクリレート(大阪有機化学株式会社製)を添加することにより粘度を調製した。また、表1に使用した防食剤の粘度を示す。また、アクリル系樹脂の詳細、硬化条件等は下記の通りである。
・紫外線硬化性のアクリル系樹脂:スリーボンド製 TB3062E
・アクリル系樹脂の硬化条件:UV500mW/cmで10秒間照射
 上記の表1に示す防食剤を用い、特許第529910号に記載の噴流装置を用いて、図4に示すように、アルミニウムの芯線を用いた被覆電線の端部にすずメッキ銅板製の端子が接続された接続部に対し、噴流部30から防食剤80を噴流させ、防食剤を60秒間接触させて、接続部に防食剤を浸透させた後、防食剤を硬化させて試験体を作成した。
 作製した試験体について、流れ込み、耐外傷性、ハウジングへの干渉、浸透性について評価した。試験の結果を表1に示す。上記試験方法と評価方法は下記の通りである。
〔流れ込み〕
 流れ込みの評価は、端子に防食剤を塗布した際に、端子嵌合部112へ流れ込んだ場合を不良(×)とし、流れ込む前に硬化することができた場合を良好(○)とした。
〔耐外傷性〕
 耐外傷製の評価は、すずメッキ銅板の平板に上記と同じ設備で塗布し、JISK5600-5-5に準拠して、ひっかき試験を実施した。試験はアルミニウム板に0.5mm厚の接着剤を塗布した試験片を使用し、ひっかき速度を30mm/s、荷重を1gとして試験を実施した。
〔ハウジングへの干渉〕
 ハウジングへの干渉は、端子に防食剤を塗布後、挿抜を行い、防食剤が端子の壁面に触れない場合を良好(○)とし、壁面に触れる場合を不良(×)とした。
〔浸透性〕
 浸透性は、防食剤が底部118まで浸透していた場合を良好(○)とし、防食剤が底部118まで浸透しているが一部隙間があるものをやや不良(△)とし、防食剤が底部118まで浸透していない場合は不良(×)とした。

 表1に示すように、実施例1~6は、いずれも粘度が1000~30000mPa・sの範囲内であるから、流れ込み、耐外傷性、ハウジングへの干渉が全て良好な結果が得られた。これに対し、比較例1、2は、粘度が1000mPa・s未満であるから、流れ込み、耐外傷性が不良であった。
 また、防食剤の粘度が高くなると、浸透性が低下するが、実施例1~3に示すように、粘度が6000mPa・s以下であれば浸透性を良好に維持できることが判る。
 以上、本発明の実施の形態について詳細に説明したが、本発明は上記実施の形態に何ら限定されるものではなく、本発明の要旨を逸脱しない範囲で種々の改変が可能である。

 

Claims (4)

  1.  導体が絶縁体で被覆された被覆電線の端部に端子が接続された接続部に防食剤が塗布された防食剤塗布部を備える端子付き電線の製造方法であって、
     防食剤の塗布が、前記接続部の下方から前記接続部に防食剤を接触させ、前記接続部に防食剤を浸透させることにより行われたものであり、
     前記防食剤の常温における粘度が、1000~30000mPa・sの範囲内であることを特徴とする端子付き電線の製造方法。
  2.  前記防食剤が硬化性樹脂を用いたものであり、防食剤の塗布を常温で行うことを特徴とする請求項1に記載の端子付き電線の製造方法。
  3.  導体が絶縁体で被覆された被覆電線の端部に端子が接続された接続部に防食剤が塗布された防食剤塗布部を備える端子付き電線であって、
     防食剤の塗布が、前記接続部の下方から前記接続部に防食剤を接触させ、前記接続部に防食剤を浸透させることにより行われたものであり、
     前記防食剤の常温における粘度が、1000~30000mPa・sの範囲内であることを特徴とする端子付き電線。
  4.  前記被覆電線の導体がアルミニウム系金属であり、前記端子金具が銅系金属であり、上記接続部が異種金属接続部であることを特徴とする請求項3に記載の端子付き電線。
