Abstract
本発明は、塗料を塗装して形成された塗膜のハジキを簡単に防止する方法を提供する。 本発明は、塗料を塗装したのちに形成される塗膜中のハジキを防止する方法であって、疎水性表面を有する粒子が塗料に接触し、ハジキ原因物質を前記粒子に吸着させた後前記粒子を塗料から取り除くことを特徴とする、塗膜中のハジキを防止する方法およびその方法を用いた塗料の製造方法を提供する。
Description
本発明は、塗料を塗装したのちに形成される塗膜中のハジキを防止する方法およびそのような塗料の製造方法に関する。
自動車、産業用機械および家電製品等の塗装工程では、多種の液体塗料の塗膜を順に積層している。自動車塗装では、例えば、基材である金属製鋼板上に、電着塗料、中塗り塗料、ソリッド色またはメタリック色塗料、およびクリア塗料の各塗膜を順に形成する。特に、ソリッド色塗料およびクリア塗料の塗膜は、製品の視覚外観の優劣を左右するため、平坦でかつハジキやその他の塗膜欠陥のないことが必須である。本明細書で言う「ハジキ」とは、一連の塗装・乾燥工程において生じる塗膜表面の表面欠陥(くぼみ・孔)を指すものであって、一般に塗料組成物よりも低い表面張力を有する原因物質によって引き起こされる。ハジキには、原因物質を中心として、被塗物で基材表面が露出する狭義のハジキと、基材表面の露出はしていないものの、塗膜表面に特異的な円形くぼみとして確認できるヘコミとがあり、どちらも肉眼で確認されることが一般的である。塗膜表面のハジキは、クリア塗料において特に避けなければならないが、中塗りや着色塗膜においてもできる限りそれらの欠点がないことが好ましい。
ハジキは塗料中に不純物として存在するシリコーンや機械油・潤滑油などの油性成分など溶解性パラメーター(SP)値の小さい微量成分によって生ずる。これらの成分は塗料の原材料、製造装置、容器などから意図せずに塗料中に持ち込まれ塗膜欠陥の原因となる。
ハジキの原因物質を取り除くために、特開平11-21481号公報(特許文献1)に記載のようなポリプロピレン繊維シートなどを用いて塗料を濾過してハジキ等の原因となるシリコーンや油性成分などを吸着除去することなども行われているが、完全に除去することは困難である。
粒子という観点からみると、特開2002-363606号公報(特許文献2)には、磁性粒子の表面に疎水性基を備えた疎水性磁性粒子が環境ホルモンを除去するために補足剤として使用されることが記載されている。この磁性粒子は、粒径10nm~100nmの非常に小さな粒子を使用するものであり、塗料との関連および塗膜中のハジキとの関連は記載されていない。
従って、本発明の目的は、塗膜のハジキを簡単に防止する方法とハジキが少ない塗料を製造する方法を提供することである。
本発明者らは、疎水性表面を有する粒子が塗料に接触すると、ハジキの原因となる物質を前記粒子に吸着されて、容易にハジキを防止することができることを見出し、本発明を完成した。
即ち、本発明は、塗料を塗装したのちに形成される塗膜中のハジキを防止する方法であって、疎水性表面を有する粒子が塗料に接触し、ハジキ原因物質を前記粒子に吸着させた後、前記粒子を塗料から取り除くことを特徴とする、塗膜中のハジキを防止する方法を提供する。
本発明は、また、塗料を塗装したのちに形成される塗膜中のハジキが少ない塗料を製造する方法であって、疎水性表面を有する粒子が塗料に接触し、ハジキ原因物質を前記粒子に吸着させた後前記粒子を塗料から取り除くことを特徴とする、塗膜中のハジキが少ない塗料を製造する方法を提供する。
上記の方法において、疎水性表面を有する粒子は、平均粒子径0.1~500μmを有するのが好ましい。
前記方法において、疎水性表面を有する粒子は、好ましくは表面を疎水化処理した無機粒子または有機粒子である。
前記方法において、無機粒子は、好ましくは磁性粒子である。
前記方法おいて、疎水化処理は、粒子をシランカップリング剤、チタンカップリング剤またはジルコンカップリング剤で処理することにより行われる。
前記方法において、疎水性表面を有する粒子が、磁性粒子であり、好ましくは磁性粒子を磁石により回収することで、粒子を塗料から取り除くことができる。
本発明は、上記塗料の製造方法から得られた塗料も提供する。
本発明によれば、疎水性表面を有する粒子が塗料に接触して、ハジキ原因物質を吸着し、その粒子を塗料から取り除けば、その塗料を用いて塗膜を形成した時にハジキが防止される。分離した疎水性表面を有する粒子は、再処理すると、再び利用することが可能になるので、何度でも利用可能であり、省資源的に有効である。
特定の理論に制限されるわけではないが、前述のようにハジキ原因物質は主として油性成分と考えられ、それらが疎水性表面を有する粒子の表面に吸着され、粒子と共に分離除去されるので、ハジキが大幅に減少するものと考えられる。「粒子の表面への吸着」は、化学的な親和性や物理的な取込や捕獲を含む広い概念であって、粒子の表面上あるいは表面近傍になんらかの理由で存在することを意味する。
疎水性表面を有する粒子が、磁性粒子の場合、粒子の分離除去は磁石を用いて塗料中から回収することができ、利便性がより向上する。
本発明の塗膜中のハジキを防止する方法は、疎水性表面を有する粒子が塗料に接触し、その後前記粒子を取り除くことにより、塗料のハジキ原因物質が除去されることを特徴とする。
疎水性表面を有する粒子
本発明で用いる疎水性表面を有する粒子は、主として疎水化処理をした無機粒子または有機粒子であって、平均粒子径が0.1~500μmを有する粒子が用いられる。疎水性表面を有する粒子の平均粒子径が0.1μmより小さいと、粒子の回収が困難となり、塗料中に残存する。また、接触させた疎水表面を有する粒子自体がハジキの原因物質となる場合がある。500μmより大きいと、吸着比表面が小さくなり、ハジキ原因物質の除去が十分にできない。疎水性表面を有する粒子の平均粒子径は、好ましくは0.2~300μmであり、より好ましくは1~150μmである。尚、平均粒子径は、JIS-Z-8825記載のレーザー回折、散乱法で測定する。具体的には、平均粒子径は日機装株式会社製MICROTRAC MT3000で測定する。

疎水性表面を有する粒子は、表面を疎水化処理した無機粒子または有機粒子であるが、好ましくは表面を疎水化処理した無機粒子、特に好ましくは表面を疎水化処理した磁性粒子である。磁性粒子は、磁化させることによって磁石に吸着するようになっているので、塗料中から磁性粒子を容易に回収でき、処理効率が優れる。しかし、粒子の回収は、後述するが、磁石を用いる回収以外に、濾過、遠心分離または粒子カラムなども利用することができる。
表面を疎水化処理する有機粒子は、具体的には、樹脂粒子であり、ポリオレフィン粒子、ポリスチレン粒子、ポリオキシメチレン粒子、ポリエーテルスルフォン粒子等が挙げられる。
表面を疎水化処理する無機粒子としては、ガラス粒子、セラミック粒子または磁性粒子が包含される。もちろん、粒径が上記範囲にあれば、どのような無機粒子を用いてもよい。
上述のように、無機粒子は磁性粒子であってもよく、磁性粒子は、鉄族またはマンガン族元素を必須成分とする金属または合金類、若しくは鉄族元素酸化物を含有する粒子である。金属または合金には、Fe、Co、Niの金属類、またはFePt、CoPt、FePd、MnAl、FePtM、CoPtM、FePdM、MnAlMからなる群から選択される合金類(化学式中、Mは金属元素を表し、MとしてはLi、Mg、Al、Si、P、S、Mn、Ni、Cu、Zn、Ga、Ge、As、Se、Ag、Cd、In、Sn、Sb、Te、I、Au、Tl、Bi、Po、Atが含まれる。)が挙げられる。鉄族元素酸化物は、酸化鉄Fe2O3を含有する金属酸化物があげられる。鉄族元素酸化物を含有する金属酸化物としては、例えば一般式:(NO)m・Fe2O3(式中、Nは2価の金属原子を表し、mは0≦m≦1の数である。)で表されるフェライトがあげられ、2価の金属原子Nとしては、例えばマグネシウム、カルシウム、マンガン、鉄、ニッケル、コバルト、銅、亜鉛、ストロンチウム、バリウム等があげられる。とくにNが2価の鉄である場合の磁性酸化鉄(例えばマグネタイトFe3O4、γ-Fe2O3など)は本発明において好適に使用される。なお、磁性粒子は結晶水を含んでいてもよい。
疎水性表面を有する粒子の形状としては、一般的に真球状、多面体状のものが用いられるが、特に制限はない。
上記無機粒子(磁性粒子を含む)や有機粒子は、表面が疎水性でないものが多いが、これらの粒子をシランカップリング剤、チタンカップリング剤またはジルコンカップリング剤で処理すると表面を疎水性にすることができる。必要に応じて、無機粒子や有機粒子は、表面にプラズマ処理を施して親水化し、上記カップリング剤との反応性を高めることもできる。これらのカップリング剤は、無機材料の親水性表面を疎水性有機表面に改質する材料であり、分子内に疎水性の有機部分と無機材料の表面に結合する親水性部分とを有し、多くのものが市販されている。
プラズマ処理は、プラズマを用いた表面改質処理であり、素材の表面を親水化するものである。親水化は、OH基の存在によって起こるものと考えられ、上記カップリング剤との反応が生じる。プラズマ処理は、より具体的には、March AP-1000(ノードソン・コーポレーション(Nordson Corp.)製)を用いて行われるのが好ましい。

本発明で無機または有機粒子表面を疎水性にするカップリング剤は、単量体でも多量体でもよく、重量平均分子量150-5,000で、かつ15以下の溶解性パラメーターを有するものが好適である。重量平均分子量が150より小さいと、十分なハジキ原因物質吸着能が得られず、5,000より大きいと磁性粒子の安定性が損われたり、自己ハジキが発生する。重量平均分子量は、好ましくは200~2,000、より好ましくは250~1,000である。溶解性パラメーターが15を超えるときは、ハジキ原因物質の除去機能が低下する欠点を有する。カップリング剤は、現在市販するすべてのものが使用できる。
ここで、溶解性パラメーター(solubility parameter、SP値と略記することもある。)とは、溶解性の尺度となるものである。溶解性パラメーターの値は数値が大きいほど極性が高く、数値が小さいほど極性が低いことを示す。溶解性パラメーターは、次の参考文献に詳細に説明する方法によって、実測することができる[参考文献:SUH、CLARKE、J.P.S.A-1、5、1671~1681(1967)]。
上記の無機または有機粒子表面を疎水性にするカップリング剤は、重量平均分子量だけでなく、疎水性基の炭素数で規定することもできる。カップリング剤の疎水性基の炭素数は、6~20が好ましく、8~18がより好ましい。炭素数が、大きすぎても小さすぎても、ハジキ原因物質とはかけ離れた疎水性となり、ハジキ原因物質の吸着性が劣る。
粒子とカップリング剤との反応は、pH11および60℃で1時間撹拌することにより行われる。この温度および時間は一例であって、より高い温度やより低い温度を用いても良く、処理時間もより長くまたは短くても良い。また、pHの範囲についても特に制限はない。
粒子とカップリング剤の反応の量的関係は、粒子表面の状態で大きく変化するが、粒子100重量部に対してカップリング剤を1.0~5.0重量部添加することにより適当な量の疎水化が可能である。
疎水性表面を有する粒子としては、好ましくは、表面張力として36mN/m以下が、更に好ましくは30mN/m以下が、塗膜中のハジキ原因物質を吸着するのに有効である。表面張力は、自動表面張力計(協和界面科学株式会社製:DY300)の白金リング法で測定することができる。
塗料
本発明では、上記疎水性表面を有する粒子を塗料に添加する。粒子添加の対象となる塗料は、ハジキが生じる可能性のある塗料であるが、特に自動車用の中塗り塗料またはクリア塗料等はハジキを避けなければならない塗料であるので、これらに用いるのが好適である。それらの中でも、自動車の塗膜の最外層に用いられ、ハジキなどの表面の欠陥が認識されやすいクリア塗料に最も好適に利用される。
本発明では、上記疎水性表面を有する粒子を塗料に添加する。粒子添加の対象となる塗料は、ハジキが生じる可能性のある塗料であるが、特に自動車用の中塗り塗料またはクリア塗料等はハジキを避けなければならない塗料であるので、これらに用いるのが好適である。それらの中でも、自動車の塗膜の最外層に用いられ、ハジキなどの表面の欠陥が認識されやすいクリア塗料に最も好適に利用される。
塗料は、通常、反応性官能基を有するバインダー樹脂(例えば、アクリル樹脂、ポリエステル樹脂、エポキシ樹脂またはウレタン樹脂)と硬化剤(例えば、ポリイソシアネート化合物またはメラミン樹脂)との組み合わせを含有する場合が多く。より具体的な例としては、日本特許4744871号、日本特許4837312号、日本特許4005659号、日本特許5241695号、日本特許4307120号および日本特許5562140号が挙げられるが、もちろんこれらに限定されるものではない。
粒子と塗料の接触工程
疎水性表面を有する粒子が塗料に接触する工程は、特に特別なものではなく、粒子を塗料中に添加した後、種々の方法で回収してもよい。また、粒子をカラムに詰めて、そのカラムに塗料を通過させる方法を用いてもよい。粒子カラムを用いれば、粒子の取り除きも同時に行われるので都合がよいが、塗料をカラムに誘導する工程が必要となる。
疎水性表面を有する粒子が塗料に接触する工程は、特に特別なものではなく、粒子を塗料中に添加した後、種々の方法で回収してもよい。また、粒子をカラムに詰めて、そのカラムに塗料を通過させる方法を用いてもよい。粒子カラムを用いれば、粒子の取り除きも同時に行われるので都合がよいが、塗料をカラムに誘導する工程が必要となる。
粒子と塗料との接触時間は、接触方法に応じて変化してもよく、特に限定的ではないが、例えば粒子を塗料に添加する場合、室温で0.2~5時間、好ましくは、0.5~4時間、より好ましくは1~3時間である。接触時には、塗料は攪拌状態にあるのが、接触を効率よく行わせるので好ましい。粒子の添加量は、粒子の大きさや塗料の濃度などにより大きく変化するが、例えば塗料を100として、粒子を0.1~300重量%、好ましくは1~100重量%である。粒子の量が例えば、0.1重量%より少ないと、ハジキ原因物質の除去が不完全になって、ハジキ等の塗膜欠陥が起こる。逆に、粒子の量が300重量%より多いと、粒子の回収等の負担が大きくなり好ましくない。
粒子の回収工程
粒子を塗料から回収する方法は、接触工程に応じて変わる。例えば、粒子カラムを用いる場合は、回収はカラムごと行うので、粒子カラムを新しいもの取り換えれば回収ができる。粒子を塗料中に添加する方法の場合には、粒子を回収するための工程が必要となる。磁性粒子の場合は、磁石を用いると粒子が塗料液中から回収しやすい。また、粒子よりも小さな網目を持つメッシュやフィルターに塗料を通過させても、粒子が回収できる。更に、粒子の比重が一定である場合には、遠心分離を行うことにより回収することもできる。これらの粒子の回収方法は、必要に応じて、組み合わせて利用してもよい。例えば、粒子を塗料に添加する場合では、粒子を磁石に吸着させたのち、塗料をメッシュやフィルターを通過させたり、遠心分離をしたりすることにより、粒子を回収し、塗料を実用に供する。

粒子の再生
回収した粒子は、必要に応じて、再生した後に再利用することができる。再生は、回収した粒子を疎水性溶剤に浸漬して一定時間攪拌することにより容易に行われる。再生のための疎水性溶剤としては、溶解性パラメーター(SP)が12以下のものが、一般に用いられる。溶解性パラメーター12以下の疎水性溶剤に、回収した粒子を一定時間接触し、撹拌させることにより、粒子表面に吸着したハジキ原因物質を疎水性溶剤中に脱離させ、当該粒子を洗浄することで再生操作は完了する。この脱離・洗浄工程は多段階で行うことができる。多段階で脱離・洗浄操作を行う場合、溶解性パラメーターの高い疎水性溶剤から溶解性パラメーターの低い溶剤へと溶剤種を変化させることでより脱離・洗浄効果的を高めることができる。疎水性溶剤は単独で使用することも、複数の溶剤を混合して用いることもできる。また、この一連の再生操作によって、粒子表面の疎水化機能が失活することはほとんど無い。疎水化処理で形成された結合(例えば、Si-O結合)は、塗料中および上記再生処理で切断されることが無いから、疎水化機能が失活しないものと考えられる。
回収した粒子は、必要に応じて、再生した後に再利用することができる。再生は、回収した粒子を疎水性溶剤に浸漬して一定時間攪拌することにより容易に行われる。再生のための疎水性溶剤としては、溶解性パラメーター(SP)が12以下のものが、一般に用いられる。溶解性パラメーター12以下の疎水性溶剤に、回収した粒子を一定時間接触し、撹拌させることにより、粒子表面に吸着したハジキ原因物質を疎水性溶剤中に脱離させ、当該粒子を洗浄することで再生操作は完了する。この脱離・洗浄工程は多段階で行うことができる。多段階で脱離・洗浄操作を行う場合、溶解性パラメーターの高い疎水性溶剤から溶解性パラメーターの低い溶剤へと溶剤種を変化させることでより脱離・洗浄効果的を高めることができる。疎水性溶剤は単独で使用することも、複数の溶剤を混合して用いることもできる。また、この一連の再生操作によって、粒子表面の疎水化機能が失活することはほとんど無い。疎水化処理で形成された結合(例えば、Si-O結合)は、塗料中および上記再生処理で切断されることが無いから、疎水化機能が失活しないものと考えられる。
塗膜中のハジキの有無の検出
本発明方法を実施すると、ハジキが無いか、ハジキが非常に少ない塗料が製造される。ハジキが生じるか否かは、実際に塗料を用いて塗装して塗膜を形成することにより判断するのが一般的であるが、本発明者等が既に特許出願をしたハジキ検出方法を用いて判断してもよい(特許出願番号2014-014066号参照)。より具体的には、白金円環を用いるラメラ長の測定により基準ラメラ長(ハジキが発生しないラメラ長)と比較することにより、決定することができる。

ポリプロピレン粒子のプラズマ処理は、次のように行った。プラズマ処理装置は、ノードソン・コーポレーション製March AP-1000を用い、窒素および乾燥空気混合雰囲気下で行った。処理条件は試料に応じて出力を調整し、圧力53Pa、処理時間15-60秒の範囲で行った。粒子表面への水酸基の導入は粒子のIR測定を行い、3000cm-1付近の吸収の有無で確認した。
(表面疎水性粒子吸着剤7の製造)
ガラスビーズの前処理を次の方法で行った。1mol/LのNaOH水溶液800gに200gのガラスビーズを室温で24時間浸漬し、多量の水道水、アセトンおよびメタノールで洗浄した。風乾時に塩の析出が全くなかったことからガラスビーズ表面の洗浄が確認できた。

(表面疎水性粒子吸着剤8の製造)

キシシラン(重量平均分子量346.6、品名S106645.0;アズマックス株式会社製)を加え攪拌機で混合した。その後、平均粒子径1000μmの先のガラスビーズ200gをステンレスビーカーに投入し、さらに28%アンモニア水溶液12gおよびエタノール100mlの混合液を加え、50℃で1時間加温・攪拌したのち、室温(21℃)で24時間静置した。続いて濾過膜にてマグネタイト粉を回収し、多量のアセトンで付着液を入念に洗い流し、室温で12時間乾燥を行った後に表面疎水性粒子吸着剤9を得た。

(表面疎水性粒子吸着剤10の製造)
ステンレス製ビーカーに80mlのエタノールとおよび2gのn-デシルトリメトキシシラン(重量平均分子量262.5、品名KBM-3103;信越化学工業株式会社製)を加え攪拌機で混合した。その後、平均粒子径0.05μmのマグネタイト粉200gをステンレスビーカーに投入し、さらに28%アンモニア水溶液12gとエタノール100mlの混合液を加え、50℃で1時間加温・攪拌したのち、室温(21℃)で24時間静置した。続いて濾過膜にてマグネタイト粉を回収し、多量のアセトンで付着液を入念に洗い流し、室温で12時間乾燥を行った後に表面疎水性粒子吸着10を得た。

平均粒子径の測定
上記表面疎水性粒子吸着剤の平均粒子径は、以下の方法で測定することにより求められる。
JIS-8825記載のレーザー回折、散乱法で測定する。
装置 「MICROTRAC MT3000」日機装株式会社製
サンプル調整方法:マグネタイト粉を適正な測定濃度になるようエタノールで調整する。
測定時間 :180秒/1回
繰り返し測定回数:5回
体積強度の累積頻度の50%を平均粒子径とし、5回の平均値を採用する。
上記表面疎水性粒子吸着剤の平均粒子径は、以下の方法で測定することにより求められる。

表面疎水性粒子吸着剤の溶解性パラメーターおよび表面張力の測定
上記各表面疎水性粒子吸着剤の溶解性パラメーターおよび表面張力を以下の要因測定し、それを表1に記載した。
上記各表面疎水性粒子吸着剤の溶解性パラメーターおよび表面張力を以下の要因測定し、それを表1に記載した。
溶解性パラメーターが既知である溶剤を用いた。この測定では、水とエタノールを使用した。200ccのビーカーへ水を30g入れて、そこへマグネタイト粉を0.15g添加した。撹拌しながらエタノールを徐々に添加していき、マグネタイト粉が系内へ分散し始めるエタノールの滴定量を測定した。この水とエタノールの混合溶剤の溶解性パラメーターをマグネタイト粉の溶解性パラメーターとした。
この混合溶剤の溶解性パラメーターは次式により算出した。また、その混合溶剤の表面張力を自動表面張力計(協和界面科学製:DY300)の白金リング法により測定した。尚、マグネタイト粉以外の表面疎水性粒子吸着剤の場合も同様に処理して溶解性パラメーターおよび表面張力を求めることができる。
実施例および比較例で用いる塗料の製造例
(溶剤系クリア塗料(塗料1)の製造)
溶剤系塗料は、水酸基含有アクリル樹脂350g、ポリエステル樹脂50g、ソルベッソ100を主溶媒とした溶剤100g、シリコーン添加剤0.5gをディスパーにて撹拌、混合して均一にした後、さらにハジキの原因となる汚染物質のモデルとして、シリコーンオイル(KF-96-100cs;信越化学工業株式会社製)を0.05ppmとなるよう添加し、ディスパーにて撹拌、混合した。その後、目開きが3μmサイズのフィルターでろ過し、溶剤系クリア塗料(塗料1)を得た。
(溶剤系クリア塗料(塗料1)の製造)
溶剤系塗料は、水酸基含有アクリル樹脂350g、ポリエステル樹脂50g、ソルベッソ100を主溶媒とした溶剤100g、シリコーン添加剤0.5gをディスパーにて撹拌、混合して均一にした後、さらにハジキの原因となる汚染物質のモデルとして、シリコーンオイル(KF-96-100cs;信越化学工業株式会社製)を0.05ppmとなるよう添加し、ディスパーにて撹拌、混合した。その後、目開きが3μmサイズのフィルターでろ過し、溶剤系クリア塗料(塗料1)を得た。
(溶剤系クリア塗料(塗料2)の製造)
前述の溶剤系クリア塗料(塗料1)の、水酸基含有アクリル樹脂を、ハジキ原因となることが明らかな(ハジキ原因物質を含む)水酸基含有アクリル樹脂に変更する以外は、溶剤系クリア塗料(塗料1)と同様の製造方法で調整し、溶剤系クリア塗料(塗料2)を得た。
前述の溶剤系クリア塗料(塗料1)の、水酸基含有アクリル樹脂を、ハジキ原因となることが明らかな(ハジキ原因物質を含む)水酸基含有アクリル樹脂に変更する以外は、溶剤系クリア塗料(塗料1)と同様の製造方法で調整し、溶剤系クリア塗料(塗料2)を得た。
(水性上塗り塗料(塗料3)の製造)
水性上塗り塗料は、水性アクリル樹脂130g、メラミン樹脂25g、ポリエステル樹脂15g、顔料ペースト5g、水を主成分とした溶媒315g、粘性剤などの添加剤を1~5gをディスパーにて撹拌、混合して均一にした後、さらにハジキの原因となる汚染物質のモデルとして、シリコーンオイル(KF-96-100cs;信越化学工業株式会社製)を0.05ppmとなるよう添加し、ディスパーにて撹拌、混合した。その後、目開きが3μmサイズのフィルターでろ過し、水性上塗り塗料(塗料3)を得た。

(水性上塗り塗料(塗料4)の製造)
前述の水性上塗り塗料(塗料3)の、ポリエステル樹脂を、ハジキ原因となることが明らかな(ハジキ原因物質を含む)ポリエステル樹脂に変更する以外は、水性上塗り塗料(塗料3)と同様の製造方法で調整し、水性上塗り塗料(塗料4)を得た。
前述の水性上塗り塗料(塗料3)の、ポリエステル樹脂を、ハジキ原因となることが明らかな(ハジキ原因物質を含む)ポリエステル樹脂に変更する以外は、水性上塗り塗料(塗料3)と同様の製造方法で調整し、水性上塗り塗料(塗料4)を得た。
上記で得られた塗料1~4について、その10gを容量50ccのガラス瓶に採取して、3-エトキシプロピオン酸エチルを10g添加してガラス瓶を数秒間振ることで混合した。この混合物のラメラ長を以下の方法で測定した。ラメラ長は、本発明者等が特許出願をしたハジキ検出方法(特許出願番号2014-014066号参照)に用いているハジキ検出方法であって、クリア塗料であれば、ラメラ長が2.5mm以上であれば、ハジキが発生せず、逆に2.5mm未満であるとハジキが発生する。また上塗り塗料の場合は、比較的顔料配合などの影響を受けやすく、外的変動要因で基準値が変動しやすいため、ラメラ長の実測は、塗料1と塗料2を用いたクリア塗料系でのみ実施した。
ラメラ長測定方法
自動表面張力計(協和界面科学株式会社製:DY300)にて、白金リング法によりラメラ長を測定した。測定条件を以下に記載する。

白金リング直径:14.52mm
線材直径:0.4mm
離液検出閾値:最高張力の10%
白金リング掃引速度:100mm/分
検体調整用容器:50ccガラス瓶、20g
繰り返し測定数:n=10回の平均値を1セットとし、2セットの平均値を採用した。
自動表面張力計(協和界面科学株式会社製:DY300)にて、白金リング法によりラメラ長を測定した。測定条件を以下に記載する。

得られたラメラ長は、以下の通りであった。

実施例1
300gの塗料1に3gの表面疎水性粒子吸着剤1を添加して、5分間攪拌した。その後、1万ガウス相当の棒状の永久磁石を使用して、塗料へ添加したマグネタイト粉を磁石に付着するように5分間撹拌することで吸着させた。この操作を、マグネタイト粉が棒状永久磁石に付着がなくなるまで繰り返した。その後、処理した塗料1を目開きが1μmサイズの濾過用フィルターで濾過して、得られた処理済み塗料1について、上記ラメラ長測定方法でラメラ長を測定した。結果を表2に示す。
300gの塗料1に3gの表面疎水性粒子吸着剤1を添加して、5分間攪拌した。その後、1万ガウス相当の棒状の永久磁石を使用して、塗料へ添加したマグネタイト粉を磁石に付着するように5分間撹拌することで吸着させた。この操作を、マグネタイト粉が棒状永久磁石に付着がなくなるまで繰り返した。その後、処理した塗料1を目開きが1μmサイズの濾過用フィルターで濾過して、得られた処理済み塗料1について、上記ラメラ長測定方法でラメラ長を測定した。結果を表2に示す。
次に、A3サイズのブリキ板に得られた処理済み塗料1を塗料配合の基本となる溶剤で希釈し、ドクターブレードで塗布した。ドクターブレードは、幅80mmのものを使用し、A3ブリキ板に2本引いた。その後、室温で10分放置し、炉内を80℃に設定した乾燥機でプレヒートを行った後、140℃で20分焼き付けることで塗膜を作成した。A3×2枚分の塗膜を作成し、ハジキ・ヘコミの状態を顕微鏡により観察し、ハジキ・ヘコミ点数を数えてハジキ性として定量評価した。結果を表2に示す。

吸着させたマグネタイト粉を溶解性パラメーターの小さい溶剤(ソルベッソ100(昭永ケミカル株式会社製)など)で被吸着物を洗浄しながら分離除去した。その後、加熱により溶剤を蒸発させることでマグネタイト粉を単離回収し、再生した。また、処理済み塗料1を液体クロマトグラフィーで測定したところ、シリコーンオイルを確認できなかったため、吸着剤1表面に吸着されていることが裏付けられた。
表2には、表面疎水性粒子吸着剤の種類、粒子の基材の種類、粒子の粒径、使用塗料の番号、塗料回収方法、塗料の外観(目視)、処理前ハジキ(ハジキ防止処理をする前の塗料を用いたハジキ性)、処理後ハジキ(ハジキ防止処理をした後の塗料を用いたハジキ性)および処理後ラメラ長(ハジキ防止処理をした後の塗料のラメラ長)を記載する。
実施例2~13および比較例1
表2および表3に記載の表面疎水性粒子吸着剤、塗料および粒子回収方法を用いて実施例1と同様にハジキ防止処理をした。表2および表3には、表面疎水性粒子吸着剤の種類、粒子の基材の種類、粒子の粒径、使用塗料の番号、塗料回収方法、塗料の外観(目視)、処理前ハジキ(ハジキ防止処理をする前の塗料を用いたハジキ性)、処理後ハジキ(ハジキ防止処理をした後の塗料を用いたハジキ性)および処理後ラメラ長(ハジキ防止処理をした後の塗料のラメラ長)を記載する。
表2および表3に記載の表面疎水性粒子吸着剤、塗料および粒子回収方法を用いて実施例1と同様にハジキ防止処理をした。表2および表3には、表面疎水性粒子吸着剤の種類、粒子の基材の種類、粒子の粒径、使用塗料の番号、塗料回収方法、塗料の外観(目視)、処理前ハジキ(ハジキ防止処理をする前の塗料を用いたハジキ性)、処理後ハジキ(ハジキ防止処理をした後の塗料を用いたハジキ性)および処理後ラメラ長(ハジキ防止処理をした後の塗料のラメラ長)を記載する。
粒子回収法は、実施例2や後述する参考例2では、上記実施例1において行われた濾過工程を経ない方法で回収することを意味する。また、実施例7の粒子回収法では、磁石と濾過の間に遠心分離工程を入れた。遠心分離工程は、マグネタイト粉を入れた塗料1を容量50ccの遠心分離管に30g回収し、7000rpm×30分遠心分離処理した後の上澄み液を回収することで行った。更に、実施例8および9では、それぞれの塗料に対する所定量の粒子をカラムに入れて、そのカラムにそれぞれの塗料を所定時間接するように循環通液した後、そのカラムから粒子を回収した。
参考例1
参考例1では、塗料1にハジキ原因物質であるシリコーンオイル(KF-96-100cs;信越化学工業株式会社製)を添加しない良品の塗料を作成し、得られた良品の塗料に表面疎水性粒子吸着剤1を添加し、実施例1と同様に粒子回収した塗料について、実施例1と同様にハジキ性等を評価した。結果を表3に示す。これにより、本発明の表面疎水性粒子吸着剤の添加は、良品塗料の性能に変化を与えないことを証明する。

実施例1~10は、本発明の最良の範囲の実施例であり、表面疎水性粒子吸着剤の添加および回収により、ハジキ等の塗膜欠陥が生じないことを示している。実施例11は、ハジキ性が△であり、狭義のハジキは無いが、ヘコミが1つ発生していることをしめす。これは、表面疎水性粒子吸着剤8のハジキ防止処理剤(カップリング剤)の疎水性基の炭素数が1で、溶解性パラメーター23.4および表面張力72.7mN/mであり、好ましい範囲を逸脱しているので、多少ハジキ性が劣る例である。実施例12も、実施例11と同じくハジキ性が△であり、狭義のハジキは無いが、ヘコミが1つ発生していることをしめす。これは、表面疎水性粒子吸着剤9の平均粒子径が1,000μmと大きいものであり、ハジキ原因物質の吸着性能が劣る例である。実施例13は、表面疎水性粒子吸着剤の粒径が小さすぎて、磁石と濾過による回収方法では回収が十分でなく、塗料がマグネタイト粒子の色が赤黒くついてしまって塗料としては成り立たないが、ハジキ性は良品に近い。
比較例1は、疎水化処理をしていない平均粒子径10μmのマグネタイト粒子を用いて、実施例1と同様に処理したものである。表面疎水化処理をしていないマグネタイト粒子を用いたものは、ハジキ性の改善が見られず、参考例1と同様ハジキの発生がみられることを示す。
本発明方法および本発明の製造方法で得られた塗料は、塗料を塗装して得られた塗膜の塗膜欠陥、特にハジキ(狭義のハジキおよびヘコミを含む概念)を有効に防止することができる。塗料の製造時や塗装現場等での応用が考えられる。
Claims (13)
- 塗料を塗装したのちに形成される塗膜中のハジキを防止する方法であって、疎水性表面を有する粒子が塗料に接触し、ハジキ原因物質を前記粒子に吸着させた後、前記粒子を塗料から取り除くことを特徴とする、塗膜中のハジキを防止する方法。
- 前記疎水性表面を有する粒子が、平均粒子径0.1~500μmを有する請求項1記載の方法。
- 前記疎水性表面を有する粒子が、表面を疎水化処理した無機粒子または有機粒子である請求項1または2記載の方法。
- 前記無機粒子が、磁性粒子である請求項1~3いずれかに記載の方法。
- 前記疎水化処理が、粒子をシランカップリング剤、チタンカップリング剤またはジルコンカップリング剤で処理することにより行われる請求項3記載の方法。
- 前記粒子が磁性粒子であり、この磁性粒子を磁石により回収することで、前記粒子を塗料から取り除くことを特徴とする請求項1または4記載の方法。
- 塗料を塗装したのちに形成される塗膜中のハジキが少ない塗料を製造する方法であって、疎水性表面を有する粒子が塗料に接触し、ハジキ原因物質を前記粒子に吸着させた後前記粒子を塗料から取り除くことを特徴とする、塗膜中のハジキが少ない塗料を製造する方法。
- 前記疎水性表面を有する粒子が、平均粒子径0.1~500μmを有する請求項7記載の製造方法。
- 前記疎水性表面を有する粒子が、表面を疎水化処理した無機粒子または有機粒子である請求項7または8記載の製造方法。
- 前記無機粒子が、磁性粒子である請求項7~9いずれかに記載の製造方法。
- 前記疎水化処理が、粒子をシランカップリング剤、チタンカップリング剤またはジルコンカップリング剤で処理することにより行われる請求項9記載の製造方法。
- 前記粒子が磁性粒子であり、この磁性粒子を磁石により回収することで、前記粒子を塗料から取り除くことを特徴とする請求項7または10記載の製造方法。
- 請求項7記載の塗料の製造方法により得られた塗膜欠陥の少ない塗料。
