Abstract

Die Erfindung betrifft ein Verfahren zur Herstellung eines Faser-Kunststoffverbund-Formteils (100) mittels einer Form (10), mit den Schritten eines Einbringens eines UV-härtbaren ersten Materials (114) und gemeinsam oder zeitlich nacheinander eines zweiten Materials (112) in die Form (10), eines Belichtens des ersten Materials (114) und eines Entformen des Formteils (100). Des Weiteren betrifft die Erfindung eine Form (10) zur Herstellung eines Kunststoffverbund-Formteils (100), insbesondere eines Faser-Kunststoffverbund-Formteils, wobei die Form (10) so für Lichtstrahlung transparent ist, dass ein in der Form befindliches Material (114) mittels Einstrahlen von Licht in die Form härtbar ist.

Description

CFK-Prozess
Die Erfindung betrifft ein Verfahren zur Herstellung eines Faser- Kunststoffverbunds mittels einer Form sowie eine Form zur Herstellung eines Faser-Kunststoff erbunds . Für die Herstellung von Faser-Kunststoffverbunden wie beispielsweise glasfaserverstärktem Kunststoff (GFK) oder kohlenstofffaserverstärktem Kunststoff (CFK) sind verschiedene Verfahren bekannt.
Ein solches Verfahren ist das Nasspressen, bei dem flüssige Reaktionsharzmassen und Verstärkungsfasern in zweiteiligen Formen verar- beitet werden. Meist werden die Formen mittels einer hydraulischen Presse geschlossen. Während des Schließvorganges verteilt sich die Harzcharge über den Formenraum und benetzt die Verstärkungsfaser. Das Formteil härtet in der Form aus und kann danach entformt werden.
Des Weiteren hat sich für die Herstellung von Faserverbundkunststof- fen das Harzinjektionsverfahren (RTM) etablieren können. Dieses Verfahren beruht auf der Verwendung von trockenen Faserhalbzeugen, die über ein im Werkzeug anliegendes Druckgefälle imprägniert werden. Das RTM-Verfahren wird insbesondere für die Herstellung flächiger Bauteile in kleinen bis mittleren Serien eingesetzt. Bei einem Einsatz von SMC-Halbzeugen wird oftmals das sogenannte
Heißpressen verwendet. Hierunter versteht man die Verarbeitung bei Temperaturen über 120 °C unter Druck, vorzugsweise in Stahlwerkzeugen.
Ein beispielhafter Verarbeitungszyklus beim Nasspressen sieht fol- gendermaßen aus: Zunächst wird ein Trennmittel auf die Oberfläche von Formenober- und -unterteil aufgetragen. Es werden Verstärkungsfaser-Zuschnitte entsprechend der Formenkontur eingelegt. Der Reaktionsharzansatz wird mit den Reaktionsmitteln gemischt und in die Form eingegossen. Die Presse wird geschlossen und es wird gewartet, bis die Pressteile in der geschlossenen Form ausgehärtet sind. Danach wird die Presse geöffnet und das Pressteil wird entformt. Nachteilig bei diesem Verfahren ist die lange Verfahrensdauer, die maßgeblich durch die Wartezeit bis zum Aushärten in der Form bestimmt ist . Das Heißpressen stellt eine Weiterentwicklung in dieser Hinsicht dar. Durch das Aufheizen der Werkzeuge und damit auch der Formteile kann der Verfahrens zyklus deutlich beschleunigt werden. Hierbei kommen dann entsprechend thermisch aushärtbare Harze zum Einsatz. Nach- teilig hierbei ist, dass für das thermische Aushärten der Formteile ein hoher Energieaufwand erforderlich ist. Gleichzeitig stellt auch das thermische Aushärten ein die Dauer des Verfahrenszyklus maßgeblich bestimmenden Faktor dar.
Das gleiche gilt bei dem genannten Injektionsverfahren. Auch hier muss nach dem Injizieren die Aushärtung der Formteile abgewartet werden .
Es ist eine Aufgabe der Erfindung, ein Verfahren zur Herstellung eines Faser-Kunststoffverbund-Formteils mittels einer Form sowie eine Form zur Herstellung eines Faser-Kunststoffverbünd-Formteils anzuge- ben, die eine Verkürzung des Verarbeitungs zyklus bei der Herstellung von Faser-Kunststoffverbunden oder/und einen geringeren Energieeinsatz ermöglichen.
Diese Aufgabe wird durch ein Verfahren gemäß dem unabhängigen Anspruch 1 gelöst. Vorteilhafte Ausgestaltungen der Erfindung sind in den abhängigen Ansprüchen angegeben. Die Aufgabe wird außerdem durch eine Form gemäß dem unabhängigen Anspruch 7 gelöst. Weitere Ausgestaltungen sind in den entsprechenden abhängigen Ansprüchen angegeben.
Das erfindungsgemäße Verfahren weist die folgenden Schritte auf: Einbringen eines UV-härtbaren ersten Materials und gemeinsam oder zeitlich getrennt eines zweiten Materials in die Form; Belichten des ersten Materials; und Entformen des Formteils.
Erfindungsgemäß ist also vorgesehen, neben dem das eigentliche Formteil bildenden zweiten Material ein UV-härtbares erstes Material in die Form einzubringen. Erstes und zweites Material können' in zwei zeitlich separierten Schritten eingebracht werden. Hier können erst das erste Material und dann das zweite Material oder umgekehrt erst das zweite Material und dann das erste Material in die Form eingebracht werden. Alternativ können das erste Material und das zweite Material vor dem Einbringen miteinander kombiniert werden und gemeinsam in die Form eingebracht werden. Das erste Material kann nach dem Entformen eine äußere Oberfläche des zweiten Materials bilden und das noch nicht ausgehärtete zweite Material stützen bzw. stabi- lisieren. Das Belichten des ersten Materials kann beispielsweise eine Aushärtung des UV-härtbaren ersten Materials auslösen und fixiert die Gestalt des ersten Materials gemäß der Formgebung durch die Form. Das zweite Material kann ein Formmaterial wie etwa ein Harz oder/und Fasern aufweisen. Das zweite Material kann also nur ein Formmaterial , nur Fasern oder beide Komponenten gemeinsam umfassen. Der Schritt des Einbringens des zweiten Materials kann somit ein getrenntes Aufbringen von Fasern und des die Fasern ummantelnden zweiten Materials umfassen. Alternativ können Faser und Faserumman- telung bereits vorbereitet und gegebenenfalls bereits kombiniert sein und in einem einzigen Schritt aufgebracht werden. Das zweite Material kann beispielsweise ein thermisch aushärtbares Harz sein. Es kann sich aber auch um andere thermisch härtbare Kunststoffe handeln. Die Schritte des Einbringens des ersten Materials und des zweiten Materials können gleichzeitig oder nacheinander erfolgen. Beispielsweise kann das erste Material vor dem zweiten Material in die Form eingebracht werden. Alternativ kann das erste Material nach dem zweiten Material eingebracht werden. Dies kann beispielsweise nach dem Einbringen des zweiten Materials mittels eines Einspritzens des ersten Materials zwischen das zweite Material und die innere Formoberfläche realisiert werden.
Das erfindungsgemäße Verfahren besitzt mehrere Vorteile. Zum einen wird durch den Schritt des UV-Aushärtens die Formstabilisierungsphase gegenüber einem thermischen oder einem Reaktionshärten deutlich verkürzt. Gleichzeitig ist das zweite Material nach dem Entfor- men zwar durch das erste Material stabilisiert, aber noch nicht ausgehärtet. Es kann somit beispielsweise mit anderen Formteilen kombiniert - beispielsweise gefügt - und erst in einem späteren Verfahrensstadium zusammen mit den kombinierten Formteilen ausgehärtet werden. Schließlich kann für ein thermisches Aushärten des Formteils ein nachfolgender Prozessschritt verwendet werden, der eine für die Aushärtung des Formteils geeignete Temperierung vorsieht. Es muss somit das Formteil nicht separat für den Aushärtevorgang erhitzt werden, sondern es kann ein in einem nachfolgenden Prozessschritt ohnehin vorhandener Temperaturzyklus mitgenutzt werden. Dies erlaubt eine besonders energiesparende Herstellung eines Faser-Kunststoff- verbund-Formteils .
Bei einer Ausführungsform des Verfahrens ist vorgesehen, dass der Schritt des Einbringens des UV-härtbaren ersten Materials ein Aufbringen des ersten Materials als Schicht umfasst. Das entformte Formteil weist somit eine das Formteil zumindest teilweise umgebende Schicht aus dem ersten Material auf, die dem gesamten Formteil Sta¬ bilität verleiht. Gleichzeitig wird durch das Aufbringen einer Schicht die durch die Form vorgegebene Formkontur gleichmäßig auf das Formteil übertragen.
Eine bevorzugte Ausgestaltung des Verfahrens sieht vor, dass der Schritt des Belichtens ein Einstrahlen des Lichts in die Form, insbesondere mit UV-Licht, umfasst. Mittels des Einstrahlens von Licht in die Form kann somit auch bei einem Überdecken des ersten Materials mit dem zweiten Material das erste Material belichtet werden. Auch bei einer Form, die beispielsweise zweiteilig ist und nach dem Einbringen des zweiten Materials geschlossen wird oder bei einer Injektionsform kann das erste Material belichtet werden. Bei einer Ausführungsform kann ein Durchstrahlen der Form vorgesehen sein. Alternativ können innerhalb der Form Lichtquellen oder Lichtwellenlei¬ ter vorgesehen sein. Bevorzugt führt das Belichten des. ersten Mate- rials zu einem Härten, insbesondere zu einem vollständigen Aushärten des ersten Materials.
Bevorzugt umfasst der Schritt des Einbringens des zweiten Materials ein Verdichten, insbesondere ein Pressen, des zweiten Materials. Bei dem Verdichtungs- oder Pressvorgang wird das zweite Material an die Formenkontur der Form angeschmiegt. Gleichzeitig kann optional ein Einbringen des ersten Materials während des Verdichtungs- oder Pressvorgangs erfolgen.
Vorzugsweise wird nach dem Entformen ein Aushärten des zweiten Materials durchgeführt. Wie bereits erläutert kann das Aushärten bei- spielsweise mittels einer Temperaturerhöhung des Formteils durchgeführt werden. Dabei kann ein nachfolgender, ohnehin bei der Weiterverarbeitung des Formteils auftretender, Temperierungsschritt verwendet werden. Dies kann beispielsweise ein Trocknungsvorgang einer auf das Formteil aufgebrachten Beschichtung wie etwa eine Lackierung sein.
Die erfindungsgemäße Form zur Herstellung eines Kunststoffverbund- Formteils, insbesondere eines Faser-Kunststoffverbünd-Formteils ist erfindungsgemäß so für Lichtstrahlung transparent, dass ein in der Form befindliches Material mittels Einstrahlen von Licht in die Form härtbar ist. Die Zugänglichkeit des in der Form befindlichen Materials kann beispielsweise von außen mittels Durchstrahlen der Form o- der mittels in der Form befindlicher Lichtquellen oder Lichtwellenleiter vorgesehen sein. Dies ermöglicht es, ein Material in die Form einzubringen, das Material die innere Gestalt der Form annehmen zu lassen und dann auszuhärten. Dabei kann das Material ein erstes und ein zweites Material umfassen. Beispielsweise kann das erste Material mittels Licht härtbar sein und das zweite Material thermisch härtbar sein. Ein Herstellungs zyklus mittels dieser Form ist im Ver- gleich zu einem bekanntem thermischen Aushärten deutlich vereinfacht, da das thermische Aushärten hier beispielsweise ohne Form in einem Durchlaufofen erfolgen kann.
Bevorzugt ist das Licht UV-Strahlung. Mittels UV-Härtung kann ein Aushärten beispielsweise mittels Vernetzen des ersten Materials in- nerhalb kurzer Zeit stattfinden.
Vorteilhaft ist die Form zumindest teilweise aus Glas, insbesondere aus Quarzglas. Diese Ausführung bietet die notwendige Stabilität für den Herstellungsprozess . Gleichzeitig ist das Materialglas problemlos mittels UV-Strahlung durchstrahlbar. Es kann von Vorteil sein, wenn die Form einen oberen Teil und einen unteren Teil aufweist. Es können sowohl der obere Teil und der untere Teil als auch nur entweder der obere oder der untere Teil mit dem UV-härtbaren Material beaufschlagbar sein. Die zweiteilige Ausführung erlaubt beispielsweise ein Verpressen von oberem Teil und unterem Teil miteinander und somit eine exakte Formgebung vor dem Härteprozesses .
Die Erfindung wird nun unter Bezugnahme auf die Figuren näher erläutert. Es zeigen: Figur 1 ein Ablaufschema eines ersten erfindungsgemäßen Verfahrens zur Herstellung eines Faser-Kunststoffverbund- Formteils;
Figur 2 ein Ablaufschema eines weiteren erfindungsgemäßen Ver¬ fahrens zur Herstellung eines Faser-Kunststoffverbund- Formteils; und
Figuren 3a, b eine Ausführungsform einer Form zur Herstellung eines
Kunststoffverbund-Formteils .
Das in Figur 1 dargestellte erfindungsgemäße Verfahren zur Herstellung eines Faser-Kunststoffverbund-Formteils sieht in einem ersten Schritt ein Beaufschlagen einer Form mit einem UV-Lack vor (Sl) . Bei dem UV-Lack kann es sich um ein UV-härtbares Harz handeln. Vorzugsweise wird der UV-Lack als Schicht auf die Form aufgetragen. In einem weiteren Schritt werden die für die Form vorgesehenen Faserteile wie etwa Matten und ein thermisch aushärtbares Harz in die Form la- miniert (S2) . Bei dem Laminiervorgang kann es sich um ein Handlami- nieren handeln. Es kann auch ein automatisierter Laminiervorgang vorgesehen sein.
Nach dem Laminieren wird die Form geschlossen (S3) . Die geschlossene Form wird mit UV-Licht bestrahlt (S4) . Durch die UV-Bestrahlung här- tet der in der Form befindliche UV-Lack aus. Zu diesem Zweck ist die Form so ausgelegt, dass UV-Licht auf den UV-Lack einstrahlbar ist. Nach dem UV-Härten wird das in der Form befindliche Formteil entformt (S5) .
Aufgrund der Aushärtung des UV-Lacks hat das Formteil nun eine ge- wisse Stabilität, die eine Handhabung und insbesondere eine Weiterverarbeitung ermöglicht. In der vorliegenden Ausführungsform wird das Formteil in eine Lackierstation verbracht (S6) und dort lackiert (S7) . Nach dem Lackiervorgang muss die Lackierung ausgehärtet werden. Zu diesem Zweck wird das lackierte Formteil in einen Trockner verbracht (S8). Zur Aushärtung des Lacks ist ein Temperiervorgang vorgesehen. Es wird somit während der Trocknung des Formteils (S9) sowohl die Lackierung als auch das thermisch aushärtende Harzmaterial, das den Faser-Verbund-Kunststoff bildet, ausgehärtet. Nach der Entnahme des ausgehärteten Formteils aus dem Trockner (S10) ist sowohl die Lackierung ausgehärtet als auch die Endstabilität des Formteils erreicht.
Im Unterschied zu einem herkömmlichen Formgebungsprozess können die eigentlich notwendigen zwei Aufheizvorgänge - ein Aufheizvorgang für ein Aushärten des das Fasermaterial umgebenden Harzes und ein weiterer Aufheizvorgang für die Trocknung einer Lackierung - zu einem einzigen Aufheizvorgang kombiniert werden. Dies führt zu einer deutlichen Reduzierung der aufgewendeten Energie. Gleichzeitig reduziert die schnelle „vorläufige" Formgebung die Zykluszeit. Figur 2 zeigt eine weitere Ausführungsform des erfindungsgemäßen
Verfahrens und weist folgende Schritte auf: Ein Fasermaterial, beispielsweise eine Carbonmatte, wird mit einem Harz beaufschlagt (S20) . Hierbei kann es sich beispielsweise um handelsübliche Pre- pregs handeln. Eine Form wird mit einem UV-Lack beaufschlagt, vor- zugsweise beschichtet (S21). Die Carbonmatte mit Harz wird in die
Form eingelegt (S22) . Die Reihenfolge dieser Schritte ist auch abänderbar dahingehend, dass zunächst eine Beschichtung der Form mit UV- Lack erfolgt, anschließend eine Carbonmatte in die Form eingelegt und mit einem Harz beaufschlagt wird. Die mögliche Vertauschbarkeit der genannten Prozessschritte gilt auch für das mit Bezugnahme auf die Figur 1 beschriebene Verfahren, insbesondre dort die Schritte Sl und S2.
Die Form wird geschlossen (S23) und mit UV-Licht bestrahlt (S24) . Das so hergestellte erste Formteil wird entformt (S25) . Mit der gleichen Form oder mit einer anderen Form wird ein zweites Formteil hergestellt. Beide Formteile werden miteinander gefügt (S27) . Je nach Art des Fügevorgangs kann es notwendig sein, die miteinander gefügten Teile in einen Trockner zu verbringen (S28) und durch einen Temperier-Vorgang ein Aushärten der Fügestellen zu erzielen (S29) . Alternativ kann auf den Trocknungsvorgang (S28, S29) auch verzichtet werden. Anschließend werden die gefügten Teile zum Lackieren verbracht (S30) und lackiert (S31) . Zur Aushärtung und Vernetzung der Lackierung werden die gefügten und lackierten Formteile in einen Trockner verbracht (S32) und in dem Trockner sowohl getrocknet als auch endgültig ausgehärtet (S33) . Nach der Entnahme der gefügten, lackierten und gehärteten Teile aus dem Trockner (S34) können diese zur Weiterverarbeitung verbracht werden (S35) .
Die Figuren 3a und 3b zeigen eine erfindungsgemäße Ausführungsform einer Form 10 zur Herstellung eines Faser-Kunststoffverbund-Form- teils 100. In Figur 3a ist die Form geöffnet, in Figur 3b geschlossen dargestellt. Die Form 10 weist ein Formoberteil 12 und ein Formunterteil 14 auf. Das Formoberteil 12 ist als Patritze ausgebildet, während das Formunterteil 14 als Matrize ausgebildet ist. Es sind aber auch andere Formgestaltungen möglich. In dem Formunterteil 14 ist ein für die eigentliche Formgebung vorgesehener Formabschnitt 16 vorgesehen. Der Formabschnitt 16 ist in der vorliegenden Ausführungsform aus einem Quarzglas hergestellt und in das Formunterteil 14 eingebettet. Es sind auch andere Materialien als Quarzglas möglich, solange sie die erforderliche Formstabilität und Durchstrahl- barkeit aufweisen. Alternativ können auch das ganze Formunterteil 14 oder zusätzlich auch das Formoberteil 16 durchstrahlbar ausgebildet sein. Sowohl das Formoberteil 12 als auch das Formunterteil 14 weisen Kanten 18, 20 auf, die im geschlossenen Zustand der Form 10 (Figur 3b) den Forminnenraum definieren. In Figur 3a ist in die Form 10 ein Carbonfaser-Harz-Halbzeug 102 eingelegt. Das Halbzeug 102 weist eine Carbonfasermatte 110 auf, die mit einem Harz 112 ummantelt ist. Zwischen dem Halbzeug 102 und dem Formunterteil 14 ist eine UV-Lackschicht 114 vorgesehen. Diese wurde vor dem Auflegen und Anlaminie- ren des Halbzeugs 102 aufgebracht. Mit dem Schließen der Form 10, was in der Figur 3b dargestellt ist, definieren Formoberteil 12 und Formunterteil 14 die Endform des Formteils 100. Nach dem Schließen der Form 10 erfolgt eine Belichtung des UV-Lacks 114 über den Formabschnitt 16 aus Quarzglas. Dabei kann die Belichtung über in dem Quarzglas oder in dem Formunterteil 14 vorhandene Lichtquellen oder über eine Zuführung mittels Lichtwellenleitern von außen stattfinden. Während des Schließvorgangs der Form 10 kann ein Druck auf das Halbzeug 102 ausgeübt werden. Das Harz 112 kann ein thermisch härtendes Harz sein. Die Verdichtung des Harzes 112 und der Carbonfasermatte 110 erfolgt während des Press¬ vorgangs so homogen, dass sich das Harz 112 nicht mit der UV-Lack- Schicht 114 vermischt oder die Schichtdicke der UV-Lack-Schicht 114 beeinträchtigt wird. Durch das Belichten erfolgt ein Aushärten des UV-Lacks 114 innerhalb weniger Sekunden schwundfrei.
Zusätzlich kann auch das Formoberteil 12 mit einer Lackschicht 114 beschichtet sein. Dabei kann die Formenkontur der Form so ausgestal- tet sein, dass bei einem Schließen von Formoberteil 12 und Formunterteil 14 beide Lackschichten 114 in Kontakt kommen und sich mitei¬ nander verbinden. Bei dem anschließenden Belichtungsvorgang werden beide UV-Lackschichten 114 miteinander ausgehärtet. Das Harz 112 mit der Carbonfasermatte 110 ist somit von ausgehärteten UV-Lackschich- ten 114 umgeben und gleichsam von diesen eingeschlossen.

Claims

Ansprüche
1. Verfahren zur Herstellung eines Faser-Kunststoffverbund-Formteils mittels einer Form, mit den Schritten:
Einbringen eines UV-härtbaren ersten Materials und gemeinsam oder getrennt eines zweiten Materials in die Form (S2)
Belichten des ersten Materials (S4) ; und
Entformen des Formteils (S5) .
2. Verfahren nach Anspruch 1, wobei das zweite Material ein Form- material oder/und Fasern aufweist.
3. Verfahren nach Anspruch 1 oder 2, wobei der Schritt des Einbringens des UV-härtbaren ersten Materials (Sl) ein Einbringen des ersten Materials als Schicht umfasst.
4. Verfahren nach einem der vorhergehenden Ansprüche, wobei der Schritt des Belichtens (S4) ein Einstrahlen des Lichts in die Form, insbesondere mit UV-Licht, oder/und ein Härten, insbesondere ein Aushärten, umfasst.
5. Verfahren nach einem der vorhergehenden Ansprüche, wobei der Schritt des Einbringens des zweiten Materials (S2) ein Verdichten, insbesondere ein Pressen, des zweiten Materials umfasst.
6. Verfahren nach einem der vorhergehenden Ansprüche, wobei nach dem Entformen ein Aushärten des zweiten Materials (S9) durchgeführt wird.
7. Verfahren nach Anspruch 6, wobei der Schritt des Aushärtens ein Temperieren des zweiten Materials (S9) , insbesondere ein Trocknen, umfasst .
8. Form (10) zur Herstellung eines Kunststoffverbund-Formteils (100) , insbesondere eines Faser-Kunststoffverbund-Formteils, wobei die Form (10) so für Lichtstrahlung transparent ist, dass ein in der Form (10) befindliches Material (102) mittels Einstrahlen von Licht in die Form härtbar ist.
9. Form nach Anspruch 8, wobei das Licht UV-Strahlung ist.
10. Form nach Anspruch 8 oder 9, wobei die Form (10) zumindest teilweise aus Glas, insbesondere aus Quarzglas, ist.
11. Form nach einem der Ansprüche 8 bis 10, wobei die Form einen oberen Teil (12) und einen unteren Teil (14) aufweist.
12. Form nach Anspruch 11, wobei der obere Teil (12) und der untere Teil (14) miteinander verpressbar sind.
