Abstract
Die vorliegende Erfindung betrifft zunächst eine Leuchtstoffkompositkeramik, die beispielsweise zur Konvertierung von Licht innerhalb einer weißleuchtenden LED verwendet werden kann. Im Weiteren betrifft die Erfindung ein Verfahren zur Herstellung einer Leuchtstoffkompositkeramik. Die erfindungsgemäße Leuchtstoffkompositkeramik umfasst einen polykristallinen keramischen Werkstoff, in welchen eine Vielzahl einzelner Partikel eines Leuchtstoffes eingebracht ist. Die Partikel des Leuchtstoffes sind jeweils im Gefüge des keramischen Werkstoffes eingeschlossen. Erfindungsgemäß ist der keramische Werkstoff durch einen Spinell gebildet.
Description
Leuchtstoffkompositkerantik sowie Verfahren zu deren
Herstellung
Die vorliegende Erfindung betrifft zunächst eine
Leuchtstoffkompositkeramik, die beispielsweise zur
Konvertierung von Licht innerhalb einer weißleuchtenden LED verwendet werden kann. Im Weiteren betrifft die Erfindung ein Verfahren zur Herstellung einer Leuchtstoffkompositkeramik .
Aus dem Stand der Technik bekannte weißleuchtende LEDs
bestehen im Wesentlichen aus einem Grundkörper, einem blau emittierenden Halbleiterchip und einer den Halbleiterchip überdeckenden Schicht aus einem Leuchtstoff, der in einer
Matrix aus organischem Material eingebunden ist. Dieser
Aufbau, insbesondere die Schicht aus dem konvertierenden
Leuchtstoff, ist mit einigen Nachteilen behaftet. Da ist zum einen die begrenzte photochemische Stabilität der zumeist verwendeten organischen Binder, wie z. B. Epoxid oder Silikon, gegenüber der intensiveren blauen Strahlung des
Halbleiterchips. Aber auch die steigende Temperatur in der Umgebung des Halbleiterchips führt zu irreversiblen
Schädigungen des organischen Matrixmaterials. Darüber hinaus bewirkt die erhöhte Temperatur am Ort des Leuchtstoffes, die sowohl durch Wärmeentwicklung im Halbleiterchip als auch durch Wärmeentwicklung im Leuchtstoff selbst aufgrund von
Stokes' sehen Verlusten und einer Quanteneffizienz kleiner Eins hervorgerufen wird, eine reversible thermische Löschung der Emission.
Die gemäß dem Stand der Technik verwendeten organischen
Matrixmaterialien haben eine geringe thermische Leitfähigkeit
von etwa 0,15 W/mK bis 0,25 W/mK, sodass die entstehende Wärme nur unzureichend abgeführt werden kann. Ein weiterer Nachteil der Einbindung des Leuchtstoffes in die Matrix aus dem
organischen Material besteht darin, dass an den Grenzflächen zwischen den Körnern des Leuchtstoffes und dem organischen
Matrixmaterial eine erhebliche Rückstreuung der
Anregungsstrahlung stattfindet. Als Ursache für diese starken Rückstreuverluste muss die beträchtliche Brechzahl-Differenz Δη > 0,3 zwischen dem anorganischen Leuchtstoff und dem organischen Material der Matrix in Betracht gezogen werden. So kommt es einerseits beim Einkoppeln der Anregungsstrahlung aus der organischen Matrix in den Leuchtstoff zu erheblicher
Rückstreuung aufgrund von Totalreflexion an der Grenzfläche. Diese reflektierte Strahlung wird weitgehend vom
Halbleiterchip absorbiert. Hierdurch muss mit Verlusten von bis zu 30 % gerechnet werden. Aber auch das Auskoppeln der konvertierten Strahlung aus dem Leuchtstoff in die organische Matrix ist mit großen Verlusten aufgrund von Totalreflexion verbunden. Die genannten Nachteile können zum Teil dadurch umgangen werden, dass das organische Material der Matrix durch das anorganische Material Korund AI2O3 ersetzt wird. Im Falle dieses anorganischen Matrixsystems ist diese Differenz der Brechungsindizes wesentlich kleiner, sodass damit die
Rückstreuverluste deutlich geringer ausfallen. Der wesentliche Nachteil der Al203~Matrix der Keramik besteht jedoch darin, dass Korund aufgrund seiner hexagonalen Kristallstruktur eine Doppelbrechung aufweist, die in der polykristallinen Keramik zu Streuverlusten führt. Streuverluste entstehen in
polykristallinem Gefüge durch Streuung an Poren, Defekten an der Oberfläche, Rauheit sowie durch Aufspaltung des
Lichtstrahles in zwei Komponenten beim Übergang von einem Kristallit des Gefüges in den nächsten Kristallit, was eine Doppelbrechung darstellt. Dieser Effekt der Doppelbrechung
betrifft alle nicht kubischen Kristalle. Wenn mehrere
Mechanismen zu Streuverlusten führen, ist in der Regel eine Dickenabhängigkeit der Transmission des Materials gegeben; d. h. mit zunehmender Materialstärke nimmt die Transmission ab .
Die WO 02/057198 A2 beschreibt die Zusammensetzung,
Herstellung und Verwendung von polykristallinen
Leuchtstoffkeramiken für Festkörperlaser. Diese
hochtransparenten Konversionselemente haben den Nachteil, dass sich die Anregungsstrahlung aufgrund fehlender Streuzentren geradlinig durch das Material bewegt. Die Homogenität des abgestrahlten Lichtes über den Raumwinkel ist somit
ungenügend .
Die US 2004/0145308 AI zeigt eine Leuchtstoffkeramik, die aus Yttriumaluminat (YAG) besteht, nachträglich mit einer
Aktivatorlösung getränkt und abschließend thermisch behandelt wird. Besonders nachteilig ist bei dieser Lösung, dass die Aktivierung nicht homogen erfolgt und somit in der
Leuchtstoffkeramik keine gleichmäßige Strahlungskonversion stattfinden kann.
Die DE 103 49 038 AI beschreibt eine Leuchtstoffkeramik, die aus Cer-aktiviertem Yttriumaluminat (YAG:Ce) mit einem
geringen Anteil an AI2O3 als Sinterhilfsmittel besteht. Die nötigen Streuzentren sollen durch verbliebene Poren und
Fremdphasen bereitgestellt werden. Zwar liefert diese Lösung eine Konversionsschicht mit verbesserter Wärmeleitfähigkeit von bis zu 15 W/mK, jedoch ist der Herstellungsaufwand wegen des fast 100%igen Einsatzes von YAG:Ce hoch. Insbesondere die recht großen Leuchtstoffkörner des Ausgangsmaterials weisen
eine nur geringe Sinteraktivität auf, welche die Ausbildung einer Keramik wesentlich erschwert.
Die US 8.883.116 B2 zeigt die Verwendung von
alpha-Aluminiumoxid als Matrix für einen Leuchtstoff, um
Leuchtstoffpulver mit Partikelgrößen im Sub-Mikrometer-Bereich herstellen zu können, welches zur inneren Beschichtung einer Leuchtstofflampe dienen soll. Die DE 10 2006 037 730 AI lehrt einen keramischen aus einem
Leuchtstoffmaterial bestehenden Leuchtstoffkörper . Bei dem Leuchtstoffmaterial handelt es sich bevorzugt um einen
YAG-Leuchtstoff der Zusammensetzung
(Y, Gd, Lu, Tb) 3 (AI, Ga)50i2:Ce, sodass es sich bei dem
beschriebenen Leuchtstoffkörper um einen monolithischen
Keramikformkörper bestehend aus einem phasenreinen
polykristallinen YAG handelt.
Die WO 2005/119797 AI zeigt eine aus YAG : Ce bestehende
Leuchtstoffkeramik, deren Herstellung und deren spezielle
Formgebung als Linse, Dom, Fresnell-Linse o. ä.
Die EP 0 816 537 A2 beschreibt eine poröse, polykristalline und mehrphasige Keramik sowie deren Herstellung und
Formgebung. Die Phasen der Keramik bestehen aus Selten-Erd-
Aluminaten mit Granat- und/oder Perowskitstruktur, wobei die YAP-Phase YAIO3 eine orthorhombische Kristallstruktur besitzt und demzufolge eine Doppelbrechung zeigt. Ein Einsatz als Konversionselement scheint zudem wenig aussichtsreich aufgrund der Vielzahl an Poren und der damit verbundenen erheblichen
Rückstreuung .
Die WO 2010/024981 AI zeigt eine poröse Keramik, die neben Poren und LeuchtstoffPartikeln auch SnO:In als Matrixmaterial enthält . Die WO 2010/141291 AI beschreibt eine Keramik, die aus einem
Granatleuchtstoff und aus einer zweiten Phase, bestehend aus Verbindungen des Al-Y-O-Systems , zusammengesetzt ist. Auch bei dieser Lösung ist die letztere Kristallphase doppelbrechend. Die WO 2009/072029 A2 lehrt eine Leuchtstoffkeramik aus
S ri_x_yMySi202 2 : Eux, deren Reflexionseigenschaften durch eine spezielle Führung des heißen isostatischen Pressens verändert wurde . Die WO 2006/097876 AI beschreibt eine Kompositkeramik aus
YAG:Ce als Leuchtstoff und AI2O3 als Matrixbildner. Der
Leuchtstoff ist mit max . 20 Vol.-% enthalten. AI2O3 besitzt eine hohe Wärmeleitfähigkeit von etwa 35 W/mK und bestimmt als Hauptkomponente die Wärmeleitfähigkeit der gesamten
Kompositkeramik. Ein Nachteil dieser Lösung besteht darin, dass durch die Verwendung von AI2O3 erhebliche Streuverluste infolge von Doppelbrechung auftreten. Diese Verluste lassen sich zum Teil kompensieren, wenn die Kompositkeramik aus
Körnern zusammensetzt ist, deren Dimension kleiner ist als die Lichtwellenlänge. Die Bereitstellung derartiger
submikroskaliger Leuchtstoffe ist sehr aufwändig und zudem sind derartige Leuchtstoffe wenig effizient. Daher sind nachträgliche Strukturierungen der Keramikoberfläche zur
Verbesserung der Abstrahlhomogenität vorgeschlagen.
Die EP 1 369 935 AI lehrt, dass der Leuchtstoffgehalt in einem Leuchtstoff-Matrix-Konversionselement 20 Vol.-% nicht
überschreiten soll, damit die Rückstreuverluste unter denen der Standard-LEDs von 20 % bis 30 % bleiben.
Die WO 2014/053951 AI zeigt ein Konversionselement, welches eine Al203-Keramik umfasst, in deren Inneren sich ein
leuchtstoffgefüllter Hohlraum ausgebildet ist. Aufgrund der guten Wärmeleitfähigkeit der Al203-Keramik wird eine
hervorragende Wärmeabfuhr vom Leuchtstoff postuliert. Der Aufbau des Elementes und deren Verarbeitung erscheinen jedoch sehr aufwändig. Teile der Al203-Keramik können auch durch eine
Spinell-, YAG- oder AlON-Keramik ersetzt sein.
Die WO 2007/063460 AI beschreibt ein kombiniertes keramisches Konversionselement, bei welchem die Leuchtstoffkeramik auf einen keramischen Träger, der eine geeignete Brechzahl und
Wärmeleitung aufweist, aufgesintert wird. Als
Trägermaterialien kommen dabei insbesondere AI2O3, Si,
Al-Si-O-N-Verbindungen, MgAl204, YAG sowie diverse Metalle in Betracht. Problematisch bei dieser Lösung sind der aufwändige mehrstufige Herstellungsprozess und die Gefahr der Abplatzung von Schichtteilen bei der abschließenden Trennung der Wafer in einzelne Konversionselemente.
Die WO 2013/142276 AI beschreibt ein kombiniertes keramisches Konversionselement, bei welchem durch den keramischen Prozess bereits die Endform vorgebildet wird.
Die WO 2014/056903 AI zeigt, dass auf einem Trägermaterial auch mehrere Schichten unterschiedlicher Leuchtstoffkeramiken aufgebracht werden können. In allen Fällen ist die
Wärmeleitung innerhalb einer Schicht jedoch noch immer deutlich geringer als innerhalb der Trägerschicht.
Die WO 2014/013406 AI zeigt die Möglichkeit,
Konversionskeramiken und Leuchtstoff-Binder-Pasten zu
kombinieren . In der WO 2008/017353 AI ist die Möglichkeit erwähnt, eine gefertigte Leuchtstoffkeramik abschließend auf der einem
Halbleiterchip zugewandten Seite zu entspiegeln, um die
Rückstreuung der Anregungsstrahlung zu verringern. Die dafür nötige Schichtdicke d soll dem Zusammenhang d = XLED/ (4*dKeramik ) entsprechen, wobei XLED die Wellenlänge der Anregungsstrahlung und dKeramik den Brechungsindex der Keramik darstellt. Es wird zudem eine Oberflächenstrukturierung der Keramik auf der dem Halbleiterchip abgewandten Seite durch Nutzung eines
entsprechend strukturierten Presswerkzeuges oder durch
nachträgliches Aufbringen von Nanopartikeln vorgestellt, wodurch die Rückstreuung des emittierten Lichtes verringert werden soll.
Die Aufgabe der vorliegenden Erfindung besteht ausgehend vom Stand der Technik darin, eine Leuchtstoffkompositkeramik und ein Verfahren zu deren Herstellung bereitzustellen, in welcher ein effizienter Leuchtstoff eingebracht ist und das Licht in der Leuchtstoffkompositkeramik kaum Streuverluste erfährt. Die genannte Aufgabe wird gelöst durch eine
Leuchtstoffkompositkeramik gemäß dem beigefügten Anspruch 1. Die Aufgabe wird weiterhin gelöst durch ein Verfahren zum Herstellen einer Leuchtstoffkompositkeramik gemäß dem
beigefügten nebengeordneten Anspruch 7 sowie durch eine
Leuchtstoffkompositkeramik gemäß dem beigefügten
nebengeordneten Anspruch 10.
Die erfindungsgemäße Leuchtstoffkompositkeramik dient der Konversion elektromagnetischer Strahlung; insbesondere der Konversion von Licht, beispielsweise in einer weißleuchtenden LED. Die erfindungsgemäße Leuchtstoffkompositkeramik kann daher auch als keramisches Konvertermaterial bezeichnet werden. Sie umfasst einen polykristallinen keramischen
Matrixwerkstoff, in welchem eine Vielzahl einzelner Partikel eines Leuchtstoffes verteilt ist; besonders bevorzugt homogen verteilt ist. Entsprechend besteht die erfindungsgemäße
Leuchtstoffkompositkeramik zumindest aus dem keramischen
Matrixwerkstoff und dem Leuchtstoff, wobei der keramische Matrixwerkstoff eine keramische Matrix bildet, welche für die den Leuchtstoff anregende Strahlung und die vom Leuchtstoff emittierbare Strahlung zumindest teilweise transparent ist. Der Leuchtstoff ist mit mindestens einem Aktivator dotiert, um als ein technischer Leuchtstoff fungieren zu können.
Bei den Partikeln des Leuchtstoffes handelt es sich
insbesondere um Körner. Die Partikel des Leuchtstoffes sind jeweils im Gefüge des polykristallinen keramischen
Matrixwerkstoffes eingeschlossen. Die erfindungsgemäße
Leuchtstoffkompositkeramik ist dadurch gekennzeichnet, dass der polykristalline keramische Matrixwerkstoff, bei welchem es sich nicht um einen Leuchtstoff handelt, und der genannte Leuchtstoff gemeinsam einem keramischen Prozess unterzogen worden sind. Es handelt sich bei der erfindungsgemäßen
Leuchtstoffkompositkeramik somit nicht um eine so genannte Leuchtstoffkeramik, die lediglich aus einem
Leuchtstoffmaterial besteht, welches einem keramischen Prozess unterzogen worden ist. Auch handelt es sich nicht um eine
Verbundkeramik bestehend aus mehreren Schichten.
Erfindungsgemäß ist der keramische Matrixwerkstoff durch einen kubischen Spinell gebildet; d. h. der keramische
Matrixwerkstoff umfasst im Wesentlichen einen Spinell. Bei dem Spinell handelt es sich eine chemische Verbindung des
allgemeinen Typs AB2X4, wobei A und B Metallkationen sind, deren Oxidationszahl die Summe 8 ergibt, und X überwiegend ein zweiwertiges Chalkogenid- Anion, wie z. B. 02~ bzw. S2~ ist. Das Kristallgitter der Spinelle wird durch eine kubisch dichteste Kugelpackung der Anionen gebildet, deren Tetraederlücken zu einem Achtel und deren Oktaederlücken zur Hälfte mit den entsprechenden Metallkationen besetzt sind. Die Chalkogenid- Anionen können dabei partiell durch Pnictid-Anionen ersetzt werden, sodass daraus hoch komplexe Spinell-Verbindungen entstehen, wie z. B. die kubischen Defektspinelle der
Zusammensetzung Α123-χ/3θ27+χ 5_χ , bei denen die positive
Überschussladung der Al3+-Ionen durch dreiwertige N3~-Anionen kompensiert wird und die als Aluminiumoxynitrid (AlON) in der technischen Keramik als transparentes optisches Material zur Anwendung kommen. Besonders bevorzugt handelt es sich bei dem Spinell um MgAl204, ZnAl204 oder AlON, d. h. der Spinell umfasst im Wesentlichen MgAl204, ZnAl204 oder AlON. Besonders bevorzugt besteht der keramische Matrixwerkstoff aus MgAl204, ZnAl204 oder AlON oder auch aus Mischungen der genannten Spinelle. Kubische transparente Materialien, wie die Spinelle (z. B.
MgAl204, ZnAl204, AlON) weisen gegenüber hexagonalen Materialien wie Al203 geringere Streuverluste und damit höhere Werte der Transmission auf, da sie keine Doppelbrechung bewirken.
Aufgrund der kubischen Kristallstruktur ist hierbei eine
Reduzierung der Korngröße im Gefüge in den Bereich der
Wellenlänge des sichtbaren Lichtes wie im Falle von Al203 nicht zwingend erforderlich . Die erfindungsgemäße
Leuchtstoffkompositkeramik zeichnet sich durch den Spinell als
anorganischen Matrixbildner im Gegensatz zu organischen
Bindern aus. Der Spinell führt zu einer hohen
Wärmeleitfähigkeit der Leuchtstoffkompositkeramik von etwa 15 W/mK, die deutlich größer als die in kunststoffbasierten Kompositen ist. Der Leuchtstoff der erfindungsgemäßen
Leuchtstoffkompositkeramik weist im Falle einer bevorzugten Ausführungsform, bei welcher der Leuchtstoff durch einen
YAG-Leuchtstoff gebildet ist, ebenfalls eine
Wärmeleitfähigkeit von etwa 15 W/mK auf. Aufgrund dieser sehr ähnlich großen Wärmeleitfähigkeit sind thermische Spannungen, die zu Verlustprozessen führen würden, in der
erfindungsgemäßen Leuchtstoffkompositkeramik vermieden.
Der Leuchtstoff der erfindungsgemäßen
Leuchtstoffkompositkeramik weist im Falle einer bevorzugten
Ausführungsform, bei welcher der Leuchtstoff durch einen
YAG-Leuchtstoff gebildet ist, eine Brechzahl auf, die sich von der Brechzahl des Spinells um nur weniger als 0,2
unterscheidet. Hingegen unterscheiden sich bei den aus dem Stand der Technik bekannten organisch basierten
Leuchtstoffkompositen die Brechzahlen von Leuchtstoff und Binder um deutlich mehr als 0,3. Folglich sind die durch die Brechzahldifferenz hervorgerufenen Rückstreuungen bei der erfindungsgemäßen Leuchtstoffkompositkeramik deutlich
verringert.
Bei bevorzugten Ausführungsformen der erfindungsgemäßen
Leuchtstoffkompositkeramik besteht diese überwiegend aus dem keramischen Matrixwerkstoff. Entsprechend besteht die
erfindungsgemäße Leuchtstoffkompositkeramik überwiegend aus dem Spinell. Der Anteil des Spinells an der
Leuchtstoffkompositkeramik beträgt bevorzugt zwischen 60 Ma.-% und 99, 9 Ma . -% .
Bei bevorzugten Ausführungsformen der erfindungsgemäßen
Leuchtstoffkompositkeramik beträgt der Anteil des
Leuchtstoffes an der Leuchtstoffkompositkeramik zwischen 0,1 Ma.-% und 40 Ma.-%. Dieser Anteil beträgt besonders bevorzugt zwischen 3 Ma.-% und 10 Ma.-%.
Der Leuchtstoff ist bevorzugt durch einen
Konversionsleuchtstoff gebildet, der durch elektromagnetische Strahlung in einem ersten Wellenlängenbereich anregbar ist, wodurch vom Leuchtstoff elektromagnetische Strahlung in einem zweiten vom ersten Wellenlängenbereich verschiedenen
Wellenlängenbereich emittierbar ist. Diese Eigenschaft des Leuchtstoffes verleiht der Leuchtstoff auch der gesamten Leuchtstoffkompositkeramik . Die elektromagnetische Strahlung des ersten Wellenlängenbereiches und die elektromagnetische Strahlung des zweiten Wellenlängenbereiches sind bevorzugt jeweils durch Licht, UV-Strahlung und/oder IR-Strahlung gebildet. Besonders bevorzugt ist die elektromagnetische Strahlung des ersten Wellenlängenbereiches durch blaues Licht gebildet. Besonders bevorzugt ist die elektromagnetische Strahlung des zweiten Wellenlängenbereiches durch grünes, gelbes, oranges und/oder rotes Licht gebildet. Der Leuchtstoff ist bevorzugt durch einen Granatleuchtstoff gebildet. Der Granatleuchtstoff ist bevorzugt durch einen YAG-Leuchtstoff gebildet. Der YAG-Leuchtstoff weist bevorzugt ein Wirtsgitter der chemischen Formel Y3AI5O12 auf, welches mit Cer als Aktivator dotiert ist. Der Leuchtstoff ist alternativ bevorzugt durch einen Silikatleuchtstoff gebildet. Der
Silikatleuchtstoff weist bevorzugt ein Wirtsgitter der chemischen Formel A2S1O4 mit A = Ba, Sr und/oder Ca auf, welches mit Europium als Aktivator dotiert ist. Grundsätzlich
kann der Leuchtstoff der erfindungsgemäßen
Leuchtstoffkompositkeramik auch durch einen anderen
technischen Leuchtstoff oder durch mehrere verschiedene technische Leuchtstoffe gebildet sein.
Die mittlere Größe der Partikel des Leuchtstoffes beträgt bevorzugt zwischen 2 ym und 20 ym. Die Partikel des
Leuchtstoffes sind bevorzugt homogen in der
Leuchtstoffkompositkeramik verteilt. Grundsätzlich sind die Partikel des Leuchtstoffes innerhalb der räumlichen
Erstreckung der Leuchtstoffkompositkeramik verteilt.
Die erfindungsgemäße Leuchtstoffkompositkeramik ist bevorzugt als eine Scheibe ausgebildet, um insbesondere als eine
Konverterscheibe in einer weißleuchtenden LED fungieren zu können. Die Scheibe weist bevorzugt planparallele Oberflächen auf. Die Scheibe besitzt eine Dicke, d. h. einen Abstand der beiden planparallelen Oberflächen bevorzugt zwischen 0,1 mm und 1 mm.
Die erfindungsgemäße Leuchtstoffkompositkeramik kann überall dort eingesetzt werden, wo neben einer Primärstrahlung eine zweite, unterscheidbare Strahlung benötigt wird, welche durch Konversion aus der ersten Strahlung entsteht. Typische
Anwendungsfelder der erfindungsgemäßen
Leuchtstoffkompositkeramik sind dabei LEDs, Laserdioden, Projektoren u. ä.
Die erfindungsgemäße Leuchtstoffkompositkeramik ist bevorzugt derart ausgebildet, dass sie gemeinsam mit einer
blauleuchtenden LED eine weiße Lichtquelle bildet. Das Licht der weißen Lichtquelle trifft im CIE-Diagramm die
Weißlichtkurve eines Planck' sehen Strahlers bevorzugt dann,
wenn die Dicke der Leuchtstoffkompositkeramik im Bereich von 0,1 mm und 1,0 mm liegt und wenn die
Leuchtstoffkompositkeramik einen Anteil des Leuchtstoffes zwischen 2 Ma.-% und 40 Ma.-% aufweist.
Das erfindungsgemäße Verfahren dient der Herstellung einer Leuchtstoffkompositkeramik . In einem Schritt des Verfahrens wird ein pulverförmiger Spinell bereitgestellt, der als anorganischer Matrixwerkstoff fungieren wird. Weiterhin wird ein Leuchtstoff in Form von Partikel bereitgestellt, die durch den anorganischer Matrixwerkstoff gebunden werden sollen. Der bereitgestellte Leuchtstoff ist bereits mit mindestens einem Aktivator dotiert, um als ein technischer Leuchtstoff
fungieren zu können. In einem weiteren Schritt des
erfindungsgemäßen Verfahrens werden der pulverförmige Spinell und die Partikel des Leuchtstoffes zu einer Mischung
vermischt. Das Vermischen erfolgt bevorzugt homogen. In einem weiteren Schritt wird die Mischung zu einer
Leuchtstoffkompositkeramik gesintert. Folglich durchlaufen der Leuchtstoff und der Spinell den keramischen Prozess gemeinsam.
Das Vermischen des pulverförmigen Spinells und der Partikel des Leuchtstoffes erfolgt bevorzugt dadurch, dass der
pulverförmige Spinell in einer wässrigen Suspension mit den Partikeln des Leuchtstoffes dispergiert wird. Das Dispergieren erfolgt bevorzugt in eine Mühle, beispielsweise in einer
Hochleistungsrührwerkskugelmühle. Zum Dispergieren werden neben dem Spinell und dem Wasser bevorzugt weiterhin ein
Verflüssiger und/oder ein Binde- und Gleitmittel genutzt.
Durch das Dispergieren entsteht ein Schlicker, welcher
bevorzugt über ein Sieb abgesiebt wird.
In einem bevorzugt durchzuführenden Schritt wird die Mischung bzw. der Schlicker zunächst zu einem Granulat granuliert.
Hierfür wird der Schlicker bevorzugt in einem Sprühturm versprüht. Das erhaltene Granulat wird bevorzugt über ein Sieb abgesiebt.
In einem weiteren bevorzugt durchzuführenden Schritt erfolgt ein Pressen der Mischung bzw. des Granulates zu einem
Grünkörper. Das Pressen erfolgt bevorzugt als Trockenpressen. Das Pressen erfolgt bevorzugt uniaxial mit einer hydraulischen oder servoelektrischen Presse. Der Grünkörper weist bevorzugt die Form einer Scheibe mit einem Durchmesser bevorzugt
zwischen 20 mm und 50 mm bzw. einer Kantenlänge bevorzugt zwischen 40 mm und 100 mm und einer Höhe bevorzugt zwischen 0,2 mm und 5 mm auf. Der spezifische Pressdruck beim Pressen liegt bevorzugt im Bereich zwischen 200 MPa und 300 MPa.
Das Sintern der Mischung bzw. des Granulates bzw. des
Grünkörpers erfolgt bevorzugt in mehreren Teilschritten. Der Grünkörper bzw. das Granulat bzw. die Mischung wird bevorzugt thermisch entbindert; insbesondere durch eine thermische
Behandlung bevorzugt zwischen 800 °C und 1.200 °C bevorzugt über eine Zeitdauer zwischen 10 Stunden und 100 Stunden. In einem weiteren bevorzugt durchzuführenden Teilschritt erfolgt ein Vorsintern durch ein Erwärmen in einer H2- bzw.
Formiergasatmosphäre auf eine Temperatur von bevorzugt
zwischen 1.200 °C und 1.800 °C; besonders bevorzugt zwischen 1.400 °C und 1.600 °C; sodass ein vorgebrannter Körper
entsteht. Das Vorsintern erfolgt bevorzugt so lang, bis keine offene Porosität mehr vorhanden ist. In einem weiteren
Teilschritt erfolgt ein Nachverdichten in Form eines Erwärmens des vorgebrannten Körpers auf eine Temperatur zwischen
1.200 °C und 1.800 °C; besonders bevorzugt zwischen 1.400 °C
und 1.600 °C. Das Nachverdichten erfolgt bevorzugt heißisostatisch . Das Nachverdichten erfolgt bevorzugt unter einem Druck von mehr als 10 MPa; besonders bevorzugt mehr als 100 MPa; bevorzugt über eine Dauer von weniger als drei
Stunden; besonders bevorzugt zwischen einer und drei Stunden.
Die im Ergebnis des Sinterns erzeugte
Leuchtstoffkompositkeramik wird bevorzugt planparallel geschliffen .
Ein besonderer Vorteil des erfindungsgemäßen Verfahrens besteht darin, dass der pulverförmige Spinell und der
pulverförmige Leuchtstoff keine besondere Feinheit für den keramischen Prozess aufweisen müssen, wodurch der
Bereitstellungsaufwand im Vergleich zum Stand der Technik deutlich verringert ist.
Die für eine hohe Transparenz der herzustellenden
Leuchtstoffkompositkeramik geforderte minimale Absorption erfordert den Einsatz von Ausgangsstoffen höchster Reinheit, die bevorzugt größer als 99,9 % ist. Verunreinigungen sowie eingebrachte Dotierungen würden Defekte bzw. Streuzentren erzeugen, die in jedem Fall die Transmission mindern würden. Die für die Durchsichtigkeit entscheidende Transmission des nichtgestreuten geraden Lichtstrahles wird durch diffuse
Streuung selbst bei geringster Restporosität erheblich vermindert. Deshalb ist die Eliminierung letzter hundertstel Prozent an Porosität entscheidend für eine hohe Transmission. Da diese extreme Verdichtung bei minimalem Kornwachstum erfolgen muss, sind hohe Sintertemperaturen bzw. lange
Haltezeiten nicht anwendbar. Deshalb kommt der
heißisostatischen Nachverdichtung zur Erreichung nahezu theoretischer Dichte eine entscheidende Rolle zu. Zur
Erreichung derartiger Gefüge stellt das Trockenpressen als Formgebungsverfahren eine kostengünstige
Herstellungstechnologie dar. Bei bevorzugten Ausführungsformen des erfindungsgemäßen
Verfahrens wird die Mischung bzw. der Grünkörper beim Sintern bis auf eine Sinterdichte von mehr als 99,5 % der
theoretischen Dichte verdichtet. Bei bevorzugten Ausführungsformen des erfindungsgemäßen
Verfahrens weisen die Partikel des bereitgestellten
Leuchtstoffes eine mittlere Größe zwischen 2 ym und 20 ym auf. Die Partikel des bereitgestellten Leuchtstoffes weisen
bevorzugt eine Größe zwischen 2 ym und 20 ym auf.
Bei bevorzugten Ausführungsformen des erfindungsgemäßen
Verfahrens weisen die Partikel bzw. Körner des
bereitgestellten pulverförmigen Spinells eine mittlere Größe zwischen 0,3 ym und 20 ym auf. Die Partikel bzw. Körner des bereitgestellten pulverförmigen Spinells weisen bevorzugt eine
Größe zwischen 0,3 ym und 20 ym auf.
Das erfindungsgemäße Verfahren dient bevorzugt der Herstellung der erfindungsgemäßen Leuchtstoffkompositkeramik . Besonders bevorzugt dient das erfindungsgemäße Verfahren der Herstellung bevorzugter Ausführungsformen der erfindungsgemäßen
Leuchtstoffkompositkeramik . Die für die erfindungsgemäße
Leuchtstoffkompositkeramik und deren bevorzugten
Ausführungsformen angegebenen Merkmale sind bevorzugt auch durch das erfindungsgemäße Verfahren zu realisieren.
Beispielsweise sind die quantitativen Angaben der
Zusammensetzung der erfindungsgemäßen
Leuchtstoffkompositkeramik bevorzugt als quantitative Angaben
für die Mengen der Ausgangsstoffe des erfindungsgemäßen
Verfahrens zu verwenden.
Einen weiteren Gegenstand der Erfindung bildet eine
Leuchtstoffkompositkeramik, die mit dem erfindungsgemäßen
Verfahren herstellbar ist.
Weitere Vorteile, Einzelheiten und Weiterbildungen der
Erfindung ergeben sich aus der nachfolgenden Beschreibung mehrerer Ausführungsbeispiele.
Ausführungsbeispiel 1:
Ein feinstdisperses Spinell- Pulver (MgAl204) mit einer mittleren Korngröße dso = 300 nm wird mit einer
Hochleistungsrührwerkskugelmühle in einer wässrigen Suspension mit einem Leuchtstoff auf Basis YAG:Ce3+ (dso = 1 ym bis 20 ym) dispergiert. Es werden 2.700 g Spinellpulver unter Zusatz von 3,0 1 destilliertem Wasser; 0,5 Ma.-% bis 3,0 Ma.-%
Verflüssiger und 1,5 Ma.-% bis 7 Ma.-% Binde- und Gleitmittel für eine Dauer von z. B. 30 min im Kreislauf dispergiert.
Danach wird der Schlicker über ein 100 ym-Sieb abgesiebt. Für die Herstellung eines Pressgranulates wird der Schlicker in einem Sprühturm bei einer Turmtemperatur von 200 °C bis 300 °C versprüht. Das erhaltene Granulat wird nochmals über ein
315 ym-Sieb abgesiebt und die Granulatgrößenverteilung
bestimmt. Der Xso-Wert liegt üblicherweise in einem Bereich zwischen 20 ym und 60 ym; vorzugsweise bei 40 ym. Das Granulat besitzt nach dieser Behandlung in der Regel eine Feuchte von max . 1 % .
Das uniaxiale Pressen der Bauteile erfolgt auf einer
hydraulischen bzw. servoelektrischen Presse. Es werden
Scheiben mit einem Durchmesser von 20 mm bis 50 mm und einer
Höhe von 0,2 mm bis 5 mm hergestellt. Der spezifische
Pressdruck liegt im Bereich zwischen 200 MPa und 300 MPa;
vorzugsweise 200 MPa. Die thermische Entbinderung der Grünkörper erfolgt in einem
Kammerofen mit thermischer Nachverbrennung. In Stufen wird die Temperatur über einen Zeitraum von 20 bis 80 Stunden auf
1.000 °C erhöht. Danach wird über einen Zeitraum 360 min definiert auf Raumtemperatur abgekühlt.
Die Vorsinterung erfolgt in einem Hochtemperaturofen in H2- bzw. Formiergasatmosphäre. Dazu werden die entbinderten
Formkörper mit einer Aufheizrate von 2 K/min bis zu einer Temperatur von 1.400 °C bis 1.600 °C aufgeheizt und mit einer Haltezeit so lange gesintert, bis keine offene Porosität mehr vorhanden ist. Die Abkühlung erfolgte mit 10 K/min.
Die vorgesinterten Formkörper werden in einer
heißisostatischen Presse unter Argonatmosphäre bei einem Druck von > 100 MPa für zwei Stunden bei 1.400 °C bis 1.600 °C nachverdichtet .
Die Bauteile werden auf einer Feinschleifmaschine;
vorzugsweise mit einer Körnung: Diamant D64C50; planparallel geschliffen.
Ausführungsbeispiel 2:
Ein weiteres Beispiel ist eine Kompositkeramik, die wie das Ausführungsbeispiel 1 aufbereitet wird, wobei der Leuchtstoff YAG:Ce3+ durch Lu3 (Ali_xGax) 50i2 : Ce3+ als Leuchtstoffbestandteil substituiert wird und durch Trockenpressen planare Formkörper unterschiedlicher Geometrie hergestellt werden.
Ausführungsbeispiel 3:
Ein feinstdisperses Spinell-Pulver (MgA^C^) mit einer
mittleren Korngröße dso = 300 nm wird mit einer
Hochleistungsrührwerkskugelmühle in einer wässrigen Suspension mit einem Leuchtstoff auf Basis YAG:Ce3+ ( dso = 1 um bis 20 ym) dispergiert. Es werden 200 g Spinellpulver unter Zusatz von 0,1 1 destilliertem Wasser und 0,5 Ma.-% bis 3,0 Ma.-%
Verflüssiger für eine Dauer von z. B. 30 min im Kreislauf dispergiert. Danach wird der Schlicker über ein 100 ym-Sieb abgesiebt und in eine Form beliebiger Geometrie gegossen.
Anschließend wird der Grünkörper aus der Form entnommen und 24 Stunden bei Raumtemperatur getrocknet. Die thermische
Entbinderung der Grünkörper erfolgt in einem Kammerofen. Die entbinderten Formkörper werden mit einer Aufheizrate von
2 K/min in H2- bzw. Formiergasatmosphäre bis zu einer
Temperatur von 1.400 °C bis 1.600 °C aufgeheizt und mit einer Haltezeit so lange gesintert, bis keine offene Porosität mehr vorhanden ist. Abgekühlt wird beispielsweise mit einer
Geschwindigkeit von 10 K/min. Die vorgesinterten Formkörper werden in einer heißisostatischen Presse unter Argonatmosphäre bei einem Druck von > 100 MPa für zwei Stunden bei 1.400 °C bis 1.600 °C nachverdichtet. Die Bauteile werden auf einer Feinschleifmaschine; vorzugsweise mit einer Körnung: Diamant D64C50; planparallel geschliffen.
Claims
1. Leuchtstoffkompositkeramik, umfassend einen keramischen
Matrixwerkstoff, in welchem eine Vielzahl einzelner
Partikel eines Leuchtstoffes eingebracht ist, wobei die Partikel jeweils im Gefüge des keramischen
Matrixwerkstoffes eingeschlossen sind, dadurch
gekennzeichnet, dass der keramische Matrixwerkstoff durch einen Spinell gebildet ist.
2. Leuchtstoffkompositkeramik nach Anspruch 1, dadurch
gekennzeichnet, dass der Anteil des Leuchtstoffes an der
Leuchtstoffkompositkeramik zwischen 0,1 Ma.-% und 40 Ma.-% beträgt .
3. Leuchtstoffkompositkeramik nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass der Anteil des Spinells an der
Leuchtstoffkompositkeramik zwischen 60 Ma.-% und 99,9 Ma.-% beträgt .
4. Leuchtstoffkompositkeramik nach einem der Ansprüche 1 bis
3, dadurch gekennzeichnet, dass der Leuchtstoff durch einen Granatleuchtstoff gebildet ist.
5. Leuchtstoffkompositkeramik nach einem der Ansprüche 1 bis
4, dadurch gekennzeichnet, dass die mittlere Größe der Partikel des Leuchtstoffes zwischen 2 ym und 20 ym beträgt.
6. Leuchtstoffkompositkeramik nach einem der Ansprüche 1 bis
5, dadurch gekennzeichnet, dass sie als eine Scheibe mit planparallelen Oberflächen ausgebildet ist und eine Dicke zwischen 0,1 mm und 1 mm besitzt.
7. Verfahren zur Herstellung eines Leuchtstoffkompositkeramik, folgende Schritte umfassend:
- Bereitstellen eines pulverförmigen Spinells;
- Bereitstellen eines Leuchtstoffes in Form von Partikeln;
- Vermischen des pulverförmigen Spinells und der Partikel des Leuchtstoffes zu einer Mischung; und
- Sintern der Mischung zu einer
Leuchtstoffkompositkeramik .
8. Verfahren nach Anspruch 7, dadurch gekennzeichnet, dass das Vermischen des pulverförmigen Spinells und der Partikel des Leuchtstoffes dadurch erfolgt, dass der pulverförmige
Spinell in einer wässrigen Suspension mit den Partikeln des Leuchtstoffes dispergiert wird.
9. Verfahren nach Anspruch 7 oder 8, dadurch gekennzeichnet, dass das Sintern der Mischung durch Erwärmen der Mischung auf eine Temperatur zwischen 1.200 °C und 1.800 °C erfolgt.
10. Leuchtstoffkompositkeramik, herstellbar durch ein Verfahren nach einem der Ansprüche 7 bis 9.
