 この種の保護素子には、バッテリパックに内蔵されたFETスイッチを用いて出力のON/OFFを行うことにより、バッテリパックの過充電保護又は過放電保護動作を行うものがある。しかしながら、何らかの原因でFETスイッチが短絡破壊した場合、雷サージ等が印加されて瞬間的な大電流が流れた場合、あるいはバッテリセルの寿命によって出力電圧が異常に低下したり、逆に過大異常電圧を出力した場合であっても、バッテリパックや電子機器は、発火等の事故から保護されなければならない。そこで、このような想定し得るいかなる異常状態においても、バッテリセルの出力を安全に遮断するために、外部からの信号によって電流経路を遮断する機能を有するヒューズ素子からなる保護素子が用いられている。
 図7(A)~図7(C)に示すように、このようなリチウムイオン二次電池等向けの保護回路の保護素子80としては、電流経路上に接続された第1及び第2の電極81,82間に亘って可溶導体83を接続して電流経路の一部をなし、この電流経路上の可溶導体83を、過電流による自己発熱、あるいは保護素子80内部に設けた発熱体84によって溶断するものが提案されている。なお、図7(B)は、図7(A)のA‐A‘断面図であり、図7(C)は、図7(A)のB‐B‘断面図である。
 具体的に、保護素子80は、絶縁基板85と、絶縁基板85に積層され、絶縁部材86に覆われた発熱体84と、絶縁基板85の両端に形成された第1、第2の電極81,82と、絶縁部材86上に発熱体84と重畳するように積層された発熱体引出電極88と、両端が第1、第2の電極81,82にそれぞれ接続され、中央部が発熱体引出電極88に接続された可溶導体83とを備える。
 保護素子80は、過充電、過放電等の異常が検知されると、発熱体84が通電されることにより発熱する。すると、この熱により可溶導体83が溶融し、この溶融導体を発熱体引出電極88に集めることにより、第1及び第2の電極81,82間の電流経路を遮断する。

 ところで、この種の保護素子80に用いられる可溶導体83としては、例えばPbフリーハンダ等の低融点金属83aからなる箔を、AgやCuあるいはこれらを主成分とする合金等の高融点金属83bで被覆したものが提案されている。保護素子80は、低融点金属83aの箔が高融点金属83bで被覆された可溶導体83を用いることにより、リフロー等の実装温度における溶断を防止し、実装の容易化を図るとともに、溶断時には、低融点金属83aによる高融点金属83bの侵食作用(食われ現象)を利用し、高融点金属83bの融点以下の温度で溶融させ、速やかな溶断を実現することができる。
 このような可溶導体83において、低融点金属83aの箔を高融点金属83bで被覆する工法としては、長尺状の低融点金属箔に連続して高融点金属メッキを施すことができる電解メッキ法が、作業効率上、製造コスト上、有利となる。
 しかし、電解メッキによって高融点金属メッキを施すと、長尺状の低融点金属箔のエッジ部分、すなわち、側縁部において電界強度が相対的に強まり、高融点金属83bが厚くメッキされる(図2参照)。可溶導体83は、側縁部における高融点金属83bの厚みは、主面部における高融点金属83bの厚さの110~200%程度にまで達する。このように、側縁部に沿って高融点金属83bが厚く形成された可溶導体83を所定の長さに切断し、図7(A)(C)に示すように、第1の電極81~発熱体引出電極88~第2の電極82の間に、当該側縁部を渡して接続すると、肉厚の側縁部によって溶断時間が長くなってしまう。
 すなわち、高融点金属83bによって形成されている肉厚の側縁部が、溶断すべき第1の電極81~発熱体引出電極88~第2の電極82の間にわたされているため、当該側縁部を溶断するためには、より多くの熱エネルギーが必要となる。また、当該外縁部は、高融点金属83bによって相対的に肉厚に形成されていることから、低融点金属83aによる食われ現象によっても、溶断するためには相当の時間を要する。さらに、保護素子80は、絶縁基板85の外縁から最も遠い基板中心が最も熱く、基板外縁に向かうにつれて放熱されて温度が上がりにくくなる。そして、保護素子80は、可溶導体83の高融点金属によって形成される肉厚の側縁部が、絶縁基板85の中心から外縁にかけて形成されているため、溶断するためには、より多くの時間が必要となってしまう。
 また、側縁部に沿って形成される肉厚部を切断し、可溶導体83全体の厚さを均一にするには、切断工程が増加し生産性が落ちてしまうほか、いずれの側面も高融点金属によって被覆されなくなることで、リフロー実装時や通電時の温度により、可溶導体83の形状が不安定となり、溶断特性にばらつきが生じる恐れもある。
 そこで、本発明は、可溶導体の製造工数を増やすことなく、かつ溶断時間の短縮を図ることができる保護素子を提供することを目的とする。
 上述した課題を解決するために、本発明に係る保護素子は、絶縁基板と、発熱体と、少なくとも上記発熱体を覆う絶縁部材と、上記発熱体に電気的に接続された発熱体引出電極と、第1及び第2の電極と、上記発熱体引出電極から上記第1及び第2の電極にわたって接続され、加熱により、上記第1の電極と上記第2の電極との間の電流経路を溶断する可溶導体とを備え、上記可溶導体は、主面部よりも肉厚に形成され、相対向する一対の第1の側縁部と、上記第1の側縁部よりも薄い厚さに形成され、相対向する一対の第2の側縁部とを有し、上記第2の側縁部が上記発熱体引出電極から上記第1及び第2の電極にわたる電流経路に沿って配設されているものである。
 本発明によれば、可溶導体は、主面と同じ厚さに形成された第2の側縁部が発熱体引出電極から第1及び第2の電極にわたる電流経路に沿って配設されているため、第1の側縁部を電流経路に沿って配設した場合に比して、少ない熱エネルギーで速やかに溶断することができる。

 以下、本発明が適用された保護素子について、図面を参照しながら詳細に説明する。なお、本発明は、以下の実施形態のみに限定されるものではなく、本発明の要旨を逸脱しない範囲内において種々の変更が可能であることは勿論である。また、図面は模式的なものであり、各寸法の比率等は現実のものとは異なることがある。具体的な寸法等は以下の説明を参酌して判断すべきものである。また、図面相互間においても互いの寸法の関係や比率が異なる部分が含まれていることは勿論である。
 [保護素子]
 本発明が適用された保護素子1は、図1(A)に示すように、絶縁基板11と、絶縁基板11に積層され、絶縁部材15に覆われた発熱体14と、絶縁基板11の両端に形成された第1の電極12(A1)及び第2の電極12(A2)と、絶縁部材15上に発熱体14と重畳するように積層され、発熱体に電気的に接続された発熱体引出電極16と、両端が第1、第2の電極12(A1),12(A2)にそれぞれ接続され、中央部が発熱体引出電極16に接続された可溶導体13とを備える。
 絶縁基板11は、たとえば、アルミナ、ガラスセラミックス、ムライト、ジルコニアなどの絶縁性を有する部材によって形成される。その他、ガラスエポキシ基板、フェノール基板等のプリント配線基板に用いられる材料を用いてもよいが、ヒューズ溶断時の温度に留意する必要がある。
 発熱体14は、比較的抵抗値が高く通電すると発熱する導電性を有する部材であって、たとえばW、Mo、Ru等からなる。これらの合金あるいは組成物、化合物の粉状体を樹脂バインダ等と混合して、ペースト状にしたものを絶縁基板11上にスクリーン印刷技術を用いてパターン形成して、焼成する等によって形成する。
 発熱体14を覆うように絶縁部材15が配置され、この絶縁部材15を介して発熱体14に対向するように発熱体引出電極16が配置される。発熱体14の熱を効率良く可溶導体13に伝えるために、発熱体14と絶縁基板11の間にも絶縁部材15を積層しても良い。絶縁部材15としては、例えばガラスを用いることができる。
 発熱体引出電極16の一端は、発熱体電極18(P1)に接続されるとともに、発熱体14の一端と連続される。また、発熱体14の他端は、他方の発熱体電極18(P2)に接続される。なお、発熱体電極18(P1)は、絶縁基板11の第3の辺11d側に形成され、発熱体電極18(P2)は、絶縁基板11の第4の辺11e側に形成されている。また、発熱体電極18(P2)は、絶縁基板11の裏面11aに形成された外部接続電極21(P2)と接続されている。
 絶縁基板11の両側縁11b,11cに形成され、可溶導体13によって接続されている第1の電極12(A1)、第2の電極12(A2)は、それぞれ、スルーホール(図示せず)を介して、絶縁基板の裏面11aに設けられた第1、第2の外部接続端子21(A1),21(A2)と接続されている。保護素子1は、外部接続端子21(A1),21(A2)が、保護素子1が実装される回路基板に設けられた接続電極に接続されることにより、回路基板上に形成された電流経路の一部に組み込まれる。
 なお、第1、第2の電極12(A1),12(A2)、発熱体引出電極16及び外部接続端子21(A1),21(A2),21(P2)の各表面には、Ni/Auメッキ層22が形成されている。これにより、可溶導体13の低融点金属13aや可溶導体13の接続用ハンダ29による第1、第2の電極12(A1),12(A2)及び発熱体引出電極16の侵食を抑制することができる。
 また、第1、第2の電極12(A1),12(A2)には、後述する可溶導体13の溶融導体や可溶導体13の接続用ハンダの流出を防止するガラス等の絶縁材料からなる流出防止部23が形成されている。
 [可溶導体]
 可溶導体13は、内層と外層とからなる積層構造体であり、内層となる低融点金属層13aが、外層となる高融点金属層13bによって被覆されている。低融点金属層13aは、特に限定はなく、例えば、Snを主成分とする金属であり、「Pbフリーハンダ」と一般的に呼ばれる材料(たとえば千住金属工業製、M705等)を好適に用いることができる。低融点金属層13aの融点は、必ずしもリフロー炉の温度よりも高い必要はなく、200℃程度で溶融してもよい。高融点金属層13bも、特に限定はなく、例えば、Ag若しくはCu又はこれらのうちのいずれかを主成分とする金属等、リフロー炉によって基板実装を行う場合においても溶融しない高い融点を有する金属を好適に用いることができる。
 可溶導体13は、低融点金属層13aを高融点金属層13bで被覆することによって、リフロー温度が低融点金属層13aの溶融温度を超えて、低融点金属が溶融した場合であっても、可溶導体13として溶断するに至らず、保護素子1の回路基板への実装を容易に行うことができる。
 また、可溶導体13は、発熱体14によって加熱されると、低融点金属層13aが溶融して、高融点金属層13bを侵食する。したがって、保護素子1は、可溶導体13を高融点金属層13の溶融温度以下の温度で溶断し、速やかに電流経路を遮断することができる。なお、可溶導体13は、定格を超える過電流が流れた場合にも、自己発熱(ジュール熱)によって溶断し、電流経路を遮断することができる。
 [第1、第2の側縁部]
 ここで、図2に示すように、可溶導体13は、主面部25よりも肉厚に形成された一対の第1の側縁部26と、主面部25と同じ厚さに形成された一対の第2の側縁部27とを有する。第1の側縁部26は、相対向して一対設けられ、第2の側縁部27は、第1の側縁部26と略直交して、相対向して一対設けられている。
 第1の側縁部26は、側面が高融点金属層13bによって被覆されるとともに、これにより可溶導体13の主面部25よりも肉厚に形成されている。第2の側縁部27は、側面に、外周を高融点金属層13bによって囲繞された低融点金属13aが露出されている。第2の側縁部27は、第1の側縁部26と隣接する両端部を除き主面部25と同じ厚さに形成されている。
 そして、図1に示すように、可溶導体13は、第2の側縁部27が発熱体引出電極16から第1及び第2の電極12(A1),12(A2)間にわたる電流経路に沿って配設されている。これにより、保護素子1は、発熱体引出電極16から第1及び第2の電極12(A1),12(A2)間にわたる電流経路を速やかに遮断することができる。
 すなわち、第2の側縁部27は、第1の側縁部26よりも相対的に薄肉に形成されている。また、第2の側縁部27は、低融点金属層13aが高融点金属に被覆されて形成されている。これにより、第2の側縁部27は、低融点金属層13aによる高融点金属層13bの侵食作用が働き、かつ、侵食される高融点金属層13bの厚さも第1の側縁部26に比して薄く形成されていることにより、高融点金属層13bによって肉厚に形成されている第1の側縁部26に比して、少ない熱エネルギーで速やかに溶断することができる。
 また、保護素子1は、外縁から最も遠い絶縁基板11の中心が最も熱く、外縁にかけて放熱により温度が上がりにくくなるが、第2の側縁部27が第1及び第2の電極12(A1),12(A2)間にわたされることにより、絶縁基板11の外縁側においても少ない熱エネルギーでも溶断でき、速やかに電流経路を遮断することができる。
 さらに、可溶導体13の第2の側縁部27は、後述する製法によると、低融点金属層13aが端面より外方に露出されているが、比較的狭小の発熱体引出電極16に対峙されているため、保護素子1のリフロー実装時等、高温環境においても、低融点金属層13aの溶出が抑制され、可溶導体13の形状を維持することができる。
 すなわち、第2の側縁部27を第1及び第2の電極12(A1),12(A2)上に配設した場合、端面より外方に露出している低融点金属層13aが、比較的広い面積で形成された第1及び第2の電極12(A1),12(A2)と対峙するため、低融点金属層13aが溶融すると、濡れ性の高い第1及び第2の電極12(A1),12(A2)に溶出し、形状が維持できなくなる恐れがある。そのため、製品ごとに、可溶導体13の溶断時間にばらつきが生じ、溶断特性が不安定となるおそれがある。
 一方、保護素子1は、低融点金属層13aが端面より外方に露出されている第2の側縁部27が、狭小の発熱体引出電極16と対峙しているため、低融点金属層13aの溶出が抑制され、安定した溶断特性を有する。
 [可溶導体の製法]
 次いで、可溶導体13の製造工程について説明する。可溶導体13は、低融点金属層13aを構成する低融点金属箔を高融点金属層13bを構成する金属で被覆することにより製造される。低融点金属層箔を高融点金属被覆する工法としては、長尺状の低融点金属箔に連続して高融点金属メッキを施すことができる電解メッキ法が、作業効率上、製造コスト上、有利となる。
 電解メッキによって高融点金属メッキを施すと、長尺状の低融点金属箔のエッジ部分、すなわち、側縁部において電界強度が相対的に強まり、高融点金属層13bが厚くメッキされる(図2参照)。これにより、側縁部が高融点金属層によって肉厚に形成された長尺状の導体リボン30が形成される。次いで、この導体リボン30を長手方向と直交する幅方向(図2中C-C’方向)に、所定長さに切断することにより、可溶導体13が製造される。これにより、可溶導体13は、導体リボン30の側縁部が第1の側縁部26となり、導体リボン30の切断面が第2の側縁部27となる。また、第1の側縁部26は、高融点金属13bによって被覆され、第2の側縁部27は、端面(導体リボン30の切断面)に上下一対の高融点金属層13bと高融点金属層13bによって挟持された低融点金属層13aが外方に露出されている。
 すなわち、導体リボン30は、所定の長さに切断される長手方向が、第1及び第2の電極12(A1),12(A2)上に接続される第1の側縁部26となり、長手方向と直交する幅方向が、第1及び第2の電極12(A1),12(A2)間に亘って配設される第2の側縁部27となる。したがって、導体リボン30は、第1及び第2の電極12(A1),12(A2)間の幅に応じた幅とし、また第1及び第2の電極12(A1),12(A2)のサイズに応じた長さに切断する。
 このようにして製造された可溶導体13は、接続用ハンダ29等の低融点金属によって、第1及び第2の電極12(A1),12(A2)上、及び発熱体引出電極16上に接続される。このとき、可溶導体13は、高融点金属層13bによって肉厚に形成された第1の側縁部26が第1及び第2の電極12(A1),12(A2)上に接続され、導体リボン30の切断面となる第2の側縁部27が第1及び第2の電極12(A1),12(A2)間にわたって配設される。
 なお、可溶導体13は、外層の高融点金属層13bの酸化防止のために、可溶導体13上のほぼ全面にフラックス17を塗布されている。また、保護素子1は、このようにして構成された保護素子1の内部を保護するためにカバー部材20を絶縁基板11上に設けてもよい。
 [保護素子の使用方法]
 次いで、保護素子1の使用方法について説明する。図3に示すように、上述した保護素子1は、例えば、リチウムイオン二次電池のバッテリパック内の回路に実装されて用いられる。
 たとえば、保護素子1が実装される回路は、合計4個のリチウムイオン二次電池のバッテリセル41~44からなるバッテリスタック45を有するバッテリパック40に組み込まれて使用される。
 バッテリパック40は、バッテリスタック45と、バッテリスタック45の充放電を制御する充放電制御回路50と、バッテリスタック45の異常時に充電を遮断する本発明が適用された保護素子1と、各バッテリセル41~44の電圧を検出する検出回路46と、検出回路46の検出結果に応じて保護素子1の動作を制御する電流制御素子47とを備える。
 バッテリスタック45は、過充電及び過放電状態から保護するための制御を要するバッテリセル41~44が直列接続されたものであり、バッテリパック40の正極端子40a、負極端子40bを介して、着脱可能に充電装置55に接続され、充電装置55からの充電電圧が印加される。充電装置55により充電されたバッテリパック40の正極端子40a、負極端子40bをバッテリで動作する電子機器に接続することによって、この電子機器を動作させることができる。
 充放電制御回路50は、バッテリスタック45から充電装置55に流れる電流経路に直列接続された2つの電流制御素子51、52と、これらの電流制御素子51、52の動作を制御する制御部53とを備える。電流制御素子51、52は、たとえば電界効果トランジスタ(以下、FETと呼ぶ。)により構成され、制御部53によりゲート電圧を制御することによって、バッテリスタック45の電流経路の導通と遮断とを制御する。制御部53は、充電装置55から電力供給を受けて動作し、検出回路46による検出結果に応じて、バッテリスタック45が過放電又は過充電であるとき、電流経路を遮断するように、電流制御素子51、52の動作を制御する。
 保護素子1は、たとえば、バッテリスタック45と充放電制御回路50との間の充放電電流経路上に接続され、その動作が電流制御素子47によって制御される。
 検出回路46は、各バッテリセル41~44と接続され、各バッテリセル41~44の電圧値を検出して、各電圧値を充放電制御回路50の制御部53に供給する。また、検出回路46は、いずれか1つのバッテリセル41~44が過充電電圧又は過放電電圧になったときに電流制御素子47を制御する制御信号を出力する。
 電流制御素子47は、たとえばFETにより構成され、検出回路46から出力される検出信号によって、バッテリセル41~44の電圧値が所定の過放電又は過充電状態を超える電圧になったとき、保護素子1を動作させて、バッテリスタック45の充放電電流経路を電流制御素子51、52のスイッチ動作によらず遮断するように制御する。
 以上のような構成からなるバッテリパック40において、保護素子1の構成について具体的に説明する。
 まず、本発明が適用された保護素子1は、図4に示すような回路構成を有する。すなわち、保護素子1は、発熱体引出電極16を介して直列接続された可溶導体13と、可溶導体13の接続点を介して通電して発熱させることによって可溶導体13を溶融する発熱体14とからなる回路構成である。また、保護素子1では、たとえば、可溶導体13が充放電電流経路上に直列接続され、発熱体14が電流制御素子47と接続される。保護素子1の2個の電極12は、それぞれ外部接続端子21を介して、一方は、A1に接続され、他方は、A2に接続される。また、発熱体引出電極16とこれに接続された発熱体電極18は、P1に接続され、他方の発熱体電極18は、外部接続端子21を介してP2に接続される。
 このような回路構成からなる保護素子1は、発熱体14の発熱により、電流経路上の可溶導体13を溶断させ、バッテリパック40の充放電経路を遮断することができる。このとき、保護素子1は、可溶導体13の第2の側縁部27が、発熱体引出電極16から第1及び第2の電極12(A1),12(A2)間にわたる電流経路に沿って配設されている。第2の側縁部27は、相対的に薄肉に形成されているため、発熱体引出電極16から第1及び第2の電極12(A1),12(A2)間にわたる電流経路を、少ない熱エネルギーで遮断することができる。
 また、第2の側縁部27は、低融点金属層13aの上下面に高融点金属層13bが積層されているため、低融点金属による高融点金属の侵食作用によって、高融点金属の融点に至る前の低い温度で溶断することができ、より速やかに溶断することができる。
 図5(A)に示すように、可溶導体13の溶融導体は、濡れ性の高い発熱体引出電極16及び第1、第2の電極12(A1),12(A2)に引き寄せられて溶断される。したがって、可溶導体13は、確実に第1の電極12(A1)~発熱体引出電極16~第2の電極12(A2)の間を溶断させることができる(図5(B))。また、可溶導体13が溶断することにより、発熱体14への給電も停止される。
 なお、本発明の保護素子は、リチウムイオン二次電池のバッテリパックに用いる場合に限らず、電気信号による電流経路の遮断を必要とする様々な用途にももちろん応用可能である。
 次いで、本発明の第1の実施例について説明する。第1の実施例では、低融点金属箔を電解メッキ法により高融点金属で被覆した導体リボンを作成、幅方向に切断することにより可溶導体を得た。低融点金属箔は、厚さ60μmのPbフリーハンダ箔を用い、電解メッキ法により低融点金属箔の全面にAgメッキを施し、片側厚さ4μmの高融点金属層を形成した。
 実施例1では、可溶導体の、高融点金属が被覆することにより肉厚に形成された第1の側縁部を第1及び第2の電極上に配設し、導体リボンの切断面となる第2の側縁部を第1の電極~発熱体引出電極~第2の電極に亘る電流経路に沿って配設した(図1参照)。比較例1では、第1の側縁部を電流経路上に沿って配設し、第2の側縁部を第1及び第2の電極上に配設した(図7参照)。
 実施例1及び比較例1ともに、35Wの電力を印加し、溶断時間を比較した。結果を表1に示す。

 表1に示すように、比較例1では、可溶導体の溶断委0.30秒を要したのに対して、実施例1では、0.24秒で溶断することができた。これは、比較例1の溶断時間に比して80%に短縮できたこととなり、第2の側縁部を電流経路に沿って配設することにより、速やかな溶断が可能となった。
 これは、実施例1では、高融点金属によって肉厚に形成された第1の側縁部に比して、相対的に薄肉に形成されるとともに、低融点金属と高融点金属が積層された第2の側縁部を第1及び第2の電極に亘る電流経路に沿って配設しているため、少ない熱エネルギーで、かつ低融点金属による高融点金属の侵食作用を利用して速やかに溶断できたことによる。
 [高融点金属層の厚さ]
 次いで、可溶導体13の高融点金属層13bの最適な厚さについて説明する。上述したように、本発明に係る可溶導体13は、内層となる低融点金属層13aが、外層となる高融点金属層13bによって被覆されている。
 ここで、可溶導体13は、高融点金属層13bの膜厚が薄いほど、発熱体14が発熱すると低融点金属によって速やかに侵食され、溶断時間を速めることができる。したがって、可溶導体13は、速溶断の観点からは、高融点金属層13bをできるだけ薄く形成することが好ましい。
 一方で、保護素子1を回路基板にハンダリフローにより実装する場合、高融点金属層13bの膜厚が薄いと、リフロー加熱の際に低融点金属に侵食されることによって可溶導体13が変形し、溶断時間にばらつきが生じるなど、安定した溶断特性を維持することができなくなる恐れがある。したがって、可溶導体13は、リフロー実装による実装を可能としつつ溶断特性を維持する観点からは、高融点金属層13bをできるだけ厚く形成することが好ましい。
 そこで、可溶導体13は、発熱体14の発熱時における速溶断とリフロー実装及び溶断特性の維持を両立することができる、最適な膜厚で高融点金属層13bが形成されている。具体的に、可溶導体13は、主面部25における高融点金属層13bの膜厚が、表裏それぞれ2μm以上に形成されている。高融点金属層13bの膜厚を2μm以上に形成することにより、可溶導体13は、保護素子1を回路基板にリフロー実装により搭載する場合にも、高融点金属層13bが低融点金属により侵食されることなく、可溶導体13の変形を防止することができる。したがって、可溶導体13は、定格やサイズに関わらず、高融点金属層13bの膜厚を2μm以上とすることにより、製品ごとに溶断時間のばらつきもなく安定した溶断特性を有する。
 また、可溶導体13は、主面部25における高融点金属層13bの膜厚を、表裏それぞれ6μm以下に形成することが好ましい。高融点金属層13bの膜厚を6μm以下に形成することにより、可溶導体13は、定格やサイズに関わらず、発熱体14の発熱時において、低融点金属が高融点金属を速やかに侵食することができ、短時間で溶断することができる。可溶導体13は、高融点金属層13bの膜厚が6μmより厚くなると、低融点金属による侵食量が増えるため、その分、溶断時間も長くなってしまう。
 なお、上述したように、可溶導体13は、電解メッキ法により長尺状の低融点金属箔に連続して高融点金属層13bを形成することができる。このとき、可溶導体13は、電流制御によって高融点金属層13bを所望の膜厚で形成することができる。
 次いで、本発明の第2の実施例について説明する。第2の実施例では、低融点金属箔を被覆する高融点金属層の厚さを変えた可溶導体のサンプルを用意し、これら各サンプルを用いて形成された保護素子を回路基板上にハンダリフローによって実装し、各可溶導体サンプルについて変形や溶断の有無を調べた。また、各保護素子に電力を印加し、可溶導体サンプルの溶断時間を測定した。
 第2の実施例に用いた可溶導体サンプルは、低融点金属箔として厚さ60μmのPbフリーハンダ箔を用い、電解メッキ法によりPbフリーハンダ箔の全面にAgメッキを施し、片側厚さ1~7μmの高融点金属層を形成した。なお、各可溶導体サンプルは、電流の量を制御することにより、Agメッキ層を所望の膜厚で形成することができる。各可溶導体サンプルは、電解メッキ後に、幅方向に亘って切断され、所定の長さに形成される。
 各可溶導体サンプルとして、比較例2では、片側厚さ1μmの高融点金属層を形成した。また、実施例2では、片側厚さ2μmの高融点金属層を形成した。また、実施例3では、片側厚さ3μmの高融点金属層を形成した。また、実施例4では、片側厚さ4μmの高融点金属層を形成した。また、実施例5では、片側厚さ5μmの高融点金属層を形成した。また、実施例6では、片側厚さ6μmの高融点金属層を形成した。また、実施例7では、片側厚さ7μmの高融点金属層を形成した。
 比較例2及び実施例2~7に係る各可溶導体サンプルを、高融点金属を被覆することにより肉厚に形成された第1の側縁部を第1及び第2の電極上に配設し、導体リボンの切断面となる第2の側縁部を第1の電極~発熱体引出電極~第2の電極に亘る電流経路に沿って配設することにより、実施例2に係る保護素子を形成した(図1参照)。保護素子は、比較例2及び実施例2~7に係る各可溶導体のそれぞれにつき24個用意した。
 次いで、各保護素子を回路基板上にハンダリフローによって実装した。リフロー温度は約260℃である。リフロー実装後、保護素子のカバー部材をあけて可溶導体サンプルを目視観察し、可溶導体の変形について評価し、また可溶導体の溶融発生率(%)を求めた。また、リフロー実装後、各保護素子に35Wの電力を印加し、溶断時間(sec)を比較した。
 可溶導体の変形についての評価は、リフロー加熱により可溶導体が溶断してしまった場合を×、リフロー加熱により可溶導体の溶断には至らないが、実使用上問題の無い程度の変形がみられた場合を○、リフロー加熱によっても可溶導体が溶断せず、変形もほとんど見られない場合を◎とした。
 可溶導体の溶融発生率は、各可溶導体のサンプル数24個のうち、溶断に至ったサンプル数から求めた。結果を表2及び図6に示す。

 表2及び図6に示すように、高融点金属層の膜厚が2μ以上である実施例2~7に係る保護素子においては、いずれのサンプルも、リフロー実装によっても可溶導体の実使用に影響するほどの変形は見られなかった。また、Agメッキ厚を2~6μmとした実施例2~実施例6においては、可溶導体の溶断時間も0.44sec以下と短く、速溶断の要請に十分応えることができた。
 一方、Agメッキ厚を1μmとした比較例1では、溶断時間は短くなったものの、リフロー実装によって可溶導体が溶断してしまったサンプルが全体の30%発生した。これは、Agメッキ層が薄すぎて、リフロー加熱によってハンダ箔が溶融し、この溶融ハンダによってAgメッキ層が侵食されたことによる。
 以上のことから、可溶導体の外層を構成するAgメッキ層は、厚さ2μm以上で形成することが好ましく、6μm以下とすることがより好ましいことが分かる。

Claims (11)

  1.  絶縁基板と、
     発熱体と、
     少なくとも上記発熱体を覆う絶縁部材と、
     上記発熱体に電気的に接続された発熱体引出電極と、
     第1及び第2の電極と、
     上記発熱体引出電極から上記第1及び第2の電極にわたって接続され、加熱により、上記第1の電極と上記第2の電極との間の電流経路を溶断する可溶導体とを備え、
     上記可溶導体は、主面部よりも肉厚に形成され、相対向する一対の第1の側縁部と、上記第1の側面部よりも薄い厚さに形成され、相対向する一対の第2の側縁部とを有し、上記第2の側縁部が上記発熱体引出電極から上記第1及び第2の電極にわたる電流経路に沿って配設されている保護素子。
  2.  上記可溶導体は、上記第1の側縁部が高融点金属によって被覆され、上記第2の側縁部には低融点金属及び上記低融点金属の表面を被覆する上記高融点金属が積層されている請求項1記載の保護素子。
  3.  上記可溶導体は、長尺状に形成された上記低融点金属の箔の表面に、上記高融点金属が被覆された導体リボンを、幅方向に切断することにより形成される請求項2記載の保護素子。
  4.  上記可溶導体は、上記低融点金属の表面に、電解メッキ法により上記高融点金属が被覆されている請求項2又は3に記載の保護素子。
  5.  上記第2の側縁部は、上記低融点金属が端面より外方に露出されている請求項2又は請求項3に記載の保護素子。
  6.  上記可溶導体は、上記第2の側縁部が上記発熱体引出電極に対峙されている請求項5記載の保護素子。
  7.  上記可溶導体は、上記第1の側縁部が、上記第1及び第2の電極に接続されている請求項1~3のいずれか1項に記載の保護素子。
  8.  上記可溶導体は、上記第1の側縁部が、上記第1及び第2の電極に接続されている請求項6に記載の保護素子。
  9.  上記低融点金属は、Pbフリーハンダであり、上記高融点金属は、Ag若しくはCu又はAg若しくはCuを主成分とする金属である請求項1~3のいずれか1項に記載の保護素子。
  10.  上記可溶導体は、主面部における上記低融点金属の表裏面に積層された上記高融点金属の膜厚が、それぞれ2μm以上である請求項2又は3に記載の保護素子。
  11.  上記高融点金属の膜厚が6μm以下である請求項10記載の保護素子。
