Abstract
セパレータと、前記セパレータの両面に配された一対の分極性電極と、前記一対の分極性電極の前記セパレータと面していない側に接して配置された一対の集電極とを備え、前記分極性電極には電解液が含浸されている電気二重層キャパシタにおいて、前記分極性電極に、カーボンナノチューブフィルムを用い、電気二重層キャパシタにおいて、その電極の静電容量を高める。
Description
この発明は、電気二重層キャパシタに関し、より詳細には、高い電気的特性を有するカーボンナノチューブフィルムキャパシタに関するものである。
電気二重層キャパシタは、イオンの静電気的吸着と脱着によって電気を蓄積する電気二重層コンデンサである。電気二重層キャパシタは、化学反応を利用するバッテリーと異なって、電極と電解質への単純なイオンの移動や物理的吸着による充電現象を利用するものであって、急速充放電が可能であり、高い充放電効率及び半永久的なサイクル寿命特性を有する。
一般的な電気二重層キャパシタの構造について説明すると、例えば、金属箔上に、分極性電極材料を配設して正極側の電極(陽極)と、負極側の電極(陰極)とを形成する。セパレータ(分離膜)を挟んでこれらの分極性電極が結合されており、前記陽極/分離膜/陰極で構成されたキャパシタを容器に収納した後、ここに電解液を注入することにより構成される。
従来のこのような構成を有する電気二重層キャパシタにおいて、分極性電極の陽極と陰極に数ボルトの電圧を加えると、電場が形成され、これにより電解質内のイオンが移動して分極性電極表面に吸着されて、電気が貯蔵される電気化学的メカニズムの原理によって電気が充電される。
前記の金属箔は集電極の基礎となるもので、電気を集める重要な働きをする構成要素である。集電極は分極性電極の電荷を集める作用をする。この集電極に接合される、もしくは集電極の構成の一部となる金属箔には一般的にはアルミ箔や銅箔が用いられている。金属箔は伝導性を良くするために用いられる。
電気二重層キャパシタは、電気二重層という界面現象を利用したキャパシタであり、その静電容量は分極性電極界面の表面積が大きいほど向上する。そのため、従来では、分極性電極のための材料としては、比表面積の大きい活性炭が主に用いられてきた。
ところが、大比表面積を有する活性炭は一般的に電気伝導度が小さく、電気二重層キャパシタの電極材料として活性炭のみを用いた場合は、分極性電極の内部抵抗が大きくなり過ぎるため、大電流を取り出す用途には適さない。また、静電容量も大きなものが得られないことや構造の脆弱性という課題があった。
そのため、主に分極性電極の内部抵抗を下げることを目的として、分極性電極中に主成分としての活性炭に加えて、カーボンブラックなどを混合することが一般的に行われている。
しかしながら、導電性を高めるための活性炭以外の材料の混合割合が高くなるほど、内部抵抗は低下するのに対して、活性炭の混合割合が低くなるため、キャパシタの単位質量当り静電容量は減少してしまうという問題が生じる。
このような問題への対策として、下記特許文献1には、カーボンナノチューブを活性炭粉末およびカーボンブラックと混合して分極性電極を形成することで、静電容量が向上した電気二重層キャパシタとすることが開示されている。
また、下記特許文献2には、各々径が異なるカーボンナノチューブの集合体を混交させたカーボンナノチューブ膜に電解液を含浸させたものを分極性電極として用いることで、高容量化および充放電の高速化を図ろうとすることが開示されている。
近年においては、太陽光、風力発電等によるクリーンエネルギーの蓄電システム用途などに、応答の早い電気二重層キャパシタが期待されており、より大容量でリチウムイオン電池のエネルギー密度に迫り、かつ大電流を取り出せる電気二重層キャパシタの開発が望まれている。それと言うのも、ニッカド電池、ナトリュウム硫黄電池、ニッケル水素電池、リチウムイオン電池のような現在主流の二次電池においては、発火や爆発事故が多数発生しているからである。特にリチウムイオン電池の事故が多い。このため、現状では安全な大容量蓄電手段が実現されない状況である。そこで、リチウムや硫黄、水素などの危険な材料を用いない安全な蓄電素子が望まれている。
しかしながら、これまでのところ、従来の二次電池、特にリチウムイオン電池の性能を上まる可能性のある電気二重層キャパシタは実現されていない。
前記特許文献1および2のように、カーボンナノチューブを分極性電極に用いることの試みも実用的展開へとは向っていないのが実状である。
本発明は、以上のとおりの背景から、電気二重層キャパシタへの期待と、カーボンナノチューブの可能性とを踏まえ、従来の二次電池、特にリチウムイオン電池の性能を超えることのできる新しい電気二重層キャパシタを提供することを課題としている。
本発明者は、電気二重層キャパシタの性能向上を図るべく種々実験的研究を進めた結果、カーボンナノチューブフィルムを電極材料として用いると、内部抵抗が少なくかつ静電容量の大きな電気二重層キャパシタが得られることを見出し、本発明を完成するに至った。
カーボンナノチューブフィルムを用いることで、従来のカーボンナノチューブを利用した電極を用いた電気二重層キャパシタの蓄電能力を10倍近くまで高めうることを発見した。この電極はエネルギー密度が高いだけでなくパワー密度も高い特徴がある。
本発明の電気二重層キャパシタは、その構成として、以下の特徴を有している。
1.電気二重層キャパシタにおいて、セパレータと、このセパレータの両面に配された正極側および負極側の一対の分極性電極と、前記一対の分極性電極において前記セパレータに面していない側に配された一対の正極側および負極側の集電極とを備え、前記分極性電極には電解液が含浸されている電気二重層キャパシタであって、前記分極性電極として、カーボンナノチューブフィルムを用いる。
2.正極側および負極側の前記分極性電極に対向する集電極の表面にカーボンナノチューブ・グラフェン層を設ける。
3.同様に、前記集電極の表面にグラフェン層とカーボンナノチューブ・グラフェン層を設ける。
4.以上のうちのいずれかの電気二重層キャパシタであって、ケースと蓋とにより封入された構成体とされている。
5.前記構成体がコイン型の外形状とされている。
ここで、カーボンナノチューブフィルムとはカーボンナノチューブ(以下「CNT」とよぶ)が平面上に整列して相互に当接した、もしくは結合した膜状、もしくはシート状のものである。このカーボンナノチューブフィルムはCNT合成炉の中で自然に作られるもので、熱対流の流れに沿ってCNTが配向した薄い膜状のフィルムが得られる。通常はこのCNTを解離、分散して電極材料にするが、本発明では、解離、分散せずに膜状のフィルムそのものを電極にする。
本発明の効果について、以下のとおり強調される。
すなわち、従来の電極においては、超音波などできわめて細かく解離、分散したカーボンナノチューブ(CNT)が用いられていた。しかし、静電容量が期待されるほど大きく実現できないという課題があった。それはCNTの配列が乱されるとイオン伝導性が阻害されて、蓄えられる電荷量が小さくなるためである。そのため、実現できる静電容量は電極材料換算で20F/gから30F/gが通常である。本発明者はCNTとグラフェンを混合することにより30から40F/gの大型電極を安定的に製造できることを見出している。しかし、この程度の静電容量では、リチウムイオン電池に迫ることはできない。そのため、さらなる検討、改良実験を進めていたところ、前記カーボンナノチューブフィルムで電気二重層キャパシタをつくると、飛躍的に性能が良くなり、160から200F/gが実現することを確認した。つまり、本発明に係る電極を用いたカーボンナノチューブフィルムキャパシタによれば、内部抵抗を小さくでき静電容量を10倍程度まで増加させ、200F/gというきわめて大きな静電容量を持つカーボンナノチューブフィルムキャパシタを実現することができる。
カーボンナノチューブフィルムはCNTが一方向に配向してイオンの流れを妨害することが少ないので、大静電容量と低抵抗を発現する。
図1には、カーボンナノチューブフィルムキャパシタの基本的構成が示されている。
図中、200がカーボンナノチューブフィルムキャパシタを、201が正極としての分極性電極を、202が負極としての分極性電極を、203がセパレータを、204、205が集電材を、206が金属箔である。集電材04、205そして金属箔206とによって、集電極が構成されている。この場合、集電材204を用いることなく、金属箔206、あるいは導電材としての金属板等によって集電極を構成してもよい。
例えば以上のような構造であるカーボンナノチューブフィルムキャパシタにおいて、図2は本発明に関わる、分極性電極と集電極とにより構成される電極を例示した構成図である。ここでは、集電材としてグラフェン層とCNT・グラフェン層を用いている。
つまり、本発明の一実施例による多層構造の電極では、分極性電極上にグラフェン層102を形成する。グラフェン層は化学的処理で形成してもよいし、グラフェン層はグラフェンの分散液を塗布する方法で形成してもよい。
また、他の実施例による電極としては、上記グラフェン層102にグラフェンとカーボンナノチューブの混合層を配置してもよい。
図3は、電極についてさらに別の実施の形態を例示した断面模式図である。この図3においては、金属箔101の表裏両面に、グラフェン層102、CNT・グラフェン層(CNTとグラフェンの混合体)103、カーボンナノチューブフィルム分極性電極104が配設されている。
この図3の電極を図2の電極とセパレータを介して組み込むことで、電気二重層キャパシタの基本構成とすることができる。
分極性電極としてのカーボンナノチューブフィルムは、その厚さは5~50μm程度とすることが考慮される。これは単一または複数のフィルムの積層とすることができる。
前記グラフェン層102や混合層としてのカーボンナノチューブ・グラフェン層103の厚さは一般的には、1~30μmである。
これらは薄膜化が可能であり、導電性に優れ、かつ表面が平滑で密着性に優れる。電極とグラフェン層が良好に接着しており耐久性に優れる。
例えば、金属箔にグラフェンの分散液を塗布する方法で集電材を得てもよいし、グラフェンをシート状に成形し、加熱及び加圧して成形してもよい。
図2においては、100は電極を、101が金属箔を、102がグラフェン層を、103がCNT・グラフェン層を、104がカーボンナノチューブフィルム分極性電極層を示す。
この図2に示すように、集電材としてグラフェンを金属箔101にコーティングし、接合性を良くするためCNT・グラフェン層103を設けることができる。カーボンナノチューブフィルム104をこれに接合して電極100を製作することができる。
電極の形成方法について説明すると、例えば、カーボンナノチューブフィルムを集電極に接合し、紫外線により接合を強化することができる。グラフェン層の官能基とカーボンナノチューブフィルムの官能基を紫外線と還元性雰囲気とで還元することで結合力が強化される。その際には、まず、グラフェン層を塩酸もしくは硝酸に浸漬したのち、水洗する。次に、カーボンナノチューブフィルムを酸処理して水洗することで官能基をつける。
その後、カーボンナノチューブフィルムを集電極に重ねて、圧力を加え、加熱乾燥し紫外線を還元ガス(アンモニアなど)中で照射する。
この工程で、酸処理をする目的は不純物の除去と官能基を付与するものである。つぎに紫外線をアンモニア雰囲気中で照射することは、官能基を還元することである。このような処理を行うことで、グラフェン層は高い導電性を示し、カーボンナノチューブフィルムとの接合が良くなる。このため、内部抵抗を小さくでき、電気二重奏層キャパシタの性能が向上する。
電極100の構成要素である金属箔101は、ステンレス箔や銅箔またはアルミ箔などを用いる。グラフェン層102は、化学的処理によりエッチングを施しグラフェンを塗布して硬化したものである。分極性電極層104はカーボンナノチューブフィルムをグラフェン層に接合して付着することでキャパシタを構成することもできる。
電極の形成方法についてさらに具体例を説明する。例えば、CNT合成炉から取り出したカーボンナノチューブフィルムを塩酸もしくは硝酸に30分以上浸漬したのち、水洗し酸を十分に除去すする。次に、300℃で真空加熱する。この処理でCNTの不純物が除去できる。
次に、この膜にアンモニアガス中での紫外線照射を行い、膜を硬化する。この処理でグラフェン同士が接続されて、横方向の導電性が良くなる。

電気二重層キャパシタの静電容量を計測するため図4のような測定治具に電極とセパレータを収納して、充放電試験器により測定した。その結果の例を図5に示す。
放電電流1mAで放電時間が85分、放電開始電圧が3vであるから、下記式(1)で計算すると1.7Fの静電容量となる。これを単位グラムあたりに換算すると8ミリグラム使用しているので約200F/gとなる。そして、式(2)でエネルギー密度を計算すると250Wh/Kgとなる。この値は、世界的にみても最高水準のものであり、実用化するとリチウムイオン電池をしのぐ蓄電量を発揮することができる。
放電電流1mAで放電時間が85分、放電開始電圧が3vであるから、下記式(1)で計算すると1.7Fの静電容量となる。これを単位グラムあたりに換算すると8ミリグラム使用しているので約200F/gとなる。そして、式(2)でエネルギー密度を計算すると250Wh/Kgとなる。この値は、世界的にみても最高水準のものであり、実用化するとリチウムイオン電池をしのぐ蓄電量を発揮することができる。
このカーボンナノチューブフィルムキャパシタは、不燃性材料で構成するのでリチウムイオン電池と違い、爆発や燃焼の危険性がない。リチウムイオン電池が多くの発火、爆発事故を起こし、世界中でリコールが多発している現状をみると、一日も早く安全な蓄電池を開発し実用化する必要性が高い。
なお、本発明は、上記各実施の形態に限定されるものではなく、本発明の要旨の範囲内で種々の形態が可能である。
次にコイン型外形状のキャパシタについてその実施形態の一例を説明する。
[カーボンナノチューブフィルムキャパシタの作製]
図6は、本実施形態にかかるコイン型カーボンナノチューブフィルムキャパシタ300の縦断面図である。図6に示すように、カーボンナノチューブフィルム電極からなるカーボンナノチューブフィルム正極302およびカーボンナノチューブフィルム負極303は、カーボンナノチューブフィルムを直径13mmに整形した。カーボンナノチューブフィルム正極302およびカーボンナノチューブフィルム負極303は、導電性接着剤304を用いて、カーボンナノチューブフィルム正極302はステンレス製容器のケース305に、カーボンナノチューブフィルム負極303はステンレス製容器の蓋306にそれぞれ接着されている。
[カーボンナノチューブフィルムキャパシタの作製]
図6は、本実施形態にかかるコイン型カーボンナノチューブフィルムキャパシタ300の縦断面図である。図6に示すように、カーボンナノチューブフィルム電極からなるカーボンナノチューブフィルム正極302およびカーボンナノチューブフィルム負極303は、カーボンナノチューブフィルムを直径13mmに整形した。カーボンナノチューブフィルム正極302およびカーボンナノチューブフィルム負極303は、導電性接着剤304を用いて、カーボンナノチューブフィルム正極302はステンレス製容器のケース305に、カーボンナノチューブフィルム負極303はステンレス製容器の蓋306にそれぞれ接着されている。
ケース5に接着されたカーボンナノチューブフィルム正極302および蓋306に接着されたカーボンナノチューブフィルム負極303を、200℃、減圧下で2時間乾燥したのちに、乾燥窒素雰囲気のグローブボックス中で電解液をカーボンナノチューブフィルム電極に含浸させる。電解液は、テトラエチルアンモニウムテトラフルオロボレートを2~3mol/Lの濃度で、プロピレンカーボネートに溶解することによって製造できる。この電解液については、イオン性液体やスルホン酸を加えるなど様々な変形がある。
次いで、電解液を含浸したカーボンナノチューブフィルム電極を、不織布のセパレータ307を介して対向させ、ポリプロピレン製ガスケット308を用いてかしめ封口し、本実施形態に係るカーボンナノチューブフィルムキャパシタを作製した。
上記得られた本実施形態に係るカーボンナノチューブフィルムキャパシタを上限電圧3V、1mAの定電流で充放電し、静電容量と内部抵抗を測定した。結果は図5のようになる。図5から静電容量は、電圧3V,放電電流1mA、放電時間33分、カーボンナノチューブフィルムを4ミリグラム使用、という結果から計算すると1.4Fが得られた。この数値を元に、グラムあたりの静電容量を計算すると、従来のカーボンナノチューブキャパシタの典型的な性能である30~40F/gを大きく超えて170~330F/gの大容量を実現した。この数値はエネルギー密度に換算すると213~413Wh/Kgに相当する。リチウムイオン電池のエネルギー密度は150Wh/Kg程度であるから、リチウムイオン電池をしのぐ蓄電素子となる可能性がある。この数値にはセパレータと電解液および容器の重量が含まれていない。
セパレータと電解液を含めて計算すると92~179Wh/Kgとなる。また、内部抵抗は0.1オーム以内であることが確認された。図7に各種電池と本発明のカーボンナノチューブフィルムキャパシタの特性を比較して示す。図7の「New Fastype CNT Capacitor」の表示でわかるように、金属を使用しなくとも十分な性能を発揮することが可能である。
また、大容量であり内部抵抗が1オーム以下と小さくできるので、従来、大容量キャパシタの内部抵抗は大きく、小容量キャパシタの内部抵抗は小さくなるという常識を覆すものである。

このように、リチウムイオンを全く使用しなくともリチウムイオン電池に匹敵するっちくでんが可能となることを確認できた。このことは世界的にも初めてのことで、きわめて意義が大きい。
さらにカーボンナノチューブフィルムキャパシタは図8に示すように、充放電サイクル劣化に強く、1万回の充放電を繰り返しても蓄電能力は2%以内の劣化に過ぎない。このことは、ほとんど劣化を問題にする必要の無いことを示す。さらに、構成するカーボンナノチューブが不燃性であり、電解液もイオン性液体を用いると不燃性にできるので、きわめて安全なものができる。このことで、リチウムイオン電池が220℃に加熱されると発火する危険性から回避することができる。リチウムイオン電池を100Kgもの多量にまとめて蓄電池として車や家屋に使用することはきわめて危険であり、火災などの防災上、できるだけ早く代替手段を開発して実用に供する必要がある。このカーボンナノチューブフィルムキャパシタはその期待に応えるものである。
カーボンナノチューブフィルムキャパシタを社会に提供すると、従来の蓄電池を小型軽量にでき、寿命が長く、安全性の高い理想的な蓄電素子として利用できる。

Claims (5)
- 電気二重層キャパシタにおいて、セパレータと、このセパレータの両面に配された正極側および負極側の一対の分極性電極と、前記一対の分極性電極において前記セパレータと面していない側に配された一対の正極側および負極側の集電極とを備え、前記分極性電極には電解液が含浸されている電気二重層キャパシタであって、前記分極性電極として、カーボンナノチューブフィルムを用いることを特徴とするカーボンナノチューブフィルムキャパシタ。
- 正極側および負極側の分極性電極に対向する集電極の表面にカーボンナノチューブ・グラフェン層を設けたことを特徴とする請求項1に記載のカーボンナノチューブフィルムキャパシタ。
- 正極側および負極側の分極性電極に対向する集電極の表面にグラフェン層とカーボンナノチューブ・グラフェン層を設けたことを特徴とする請求項1に記載のカーボンナノチューブフィルムキャパシタ。
- 請求項1から3のいずれか一項に記載のカーボンナノチューブフィルムキャパシタであって、ケースと蓋とにより封入された構成体とされていることを特徴とするカーボンナノチューブフィルムキャパシタ。
- 構成体がコイン型の外形状とされていることを特徴とする請求項4に記載のカーボンナノチューブフィルムキャパシタ。
