有機EL素子の場合、通常、第1電極(陽極)側が観察側になり、第1電極(陽極)には、ITO(酸化スズと酸化インジウム混合物)、IZO(酸化亜鉛と酸化インジウム混合物)、ZnO、SnO2、In2O3等を用いることが知られている。中でも、ITO電極は、90%以上の高い光透過率と、10Ω/□以下の低いシート抵抗値が可能で、液晶ディスプレイや太陽電池などの透明電極としても用いられている。又、IZO電極は、形成時に基板を加熱せずに所定の低い抵抗値が得られ、ITO電極よりも膜表面が平滑であるという利点がある。
上記に述べた如き有機EL素子を製造する場合、有機EL素子の劣化を防ぐために発光層内に異物の混入を防ぐ洗浄性の維持が重要である。また有機EL素子においては、長時間駆動によりダークスポットと呼ばれる非発光点が発生し、このダークスポットの成長が有機EL素子の寿命を短くしている原因の1つとなっている。ダークスポットは、一般的に駆動初期直後は肉眼では見えない程度の大きさで発生し、これを核として連続駆動により成長していくことが知られている。又、ダークスポットは駆動を行わない保存状態でも発生し、経時的に成長することが知られている。
ダークスポットの発生メカニズムは完全に解明されていない。発光層内の異物、電極表面の微小な凸凹等、系内の微小な変異点に系内の微少水分が集中して成長すると推測している。現在、ダークスポットの発生を抑制して発光寿命が良好な有機EL素子及びその製造方法は開示されておらず発光層の長寿命化が取れた、薄型・軽量な有機EL素子及び有機EL素子の製造方法の開発が望まれている。
一方、半導体等の精密な洗浄を必要とする分野において、洗浄に有機塩基を用いる方法が開示されている。例えば、半導体基板上の配線材料を形成する際に有機塩基を用いて洗浄する(例えば、特許文献1参照)方法、シリコン酸化膜上のフォトレジストパターンの形成過程において有機塩基を用いて処理する方法(例えば、特許文献2参照)が開示されている。しかし、これらの文献に開示された洗浄方法は微粒子等の汚染の除去を目的としたものであり本発明における技術とは技術的にも分野的にも異なるものである。
本発明は、上記状況に鑑みなされたものであり、その目的はダークスポットの発生を抑え、発光層の長寿命化が取れた、フレキシブル有機EL素子(以下、単に有機EL素子とも言う)の製造方法を提供することである。
本発明の上記目的は、以下の構成により達成することができる。
1.フレキシブル基材表面に少なくとも第1電極と、有機層と、第2電極とをこの順に積層するフレキシブル有機EL素子の製造方法であって、該第1電極まで積層されたフレキシブル基材を、有機塩基を含有した洗浄剤を用いて洗浄することを特徴とするフレキシブル有機EL素子の製造方法。
2.前記有機塩基が有機アンモニウム塩であることを特徴とする前記1に記載のフレキシブル有機EL素子の製造方法。
3.前記有機アンモニウム塩がテトラメチルアンモニウムヒドロキシドであることを特徴とする前記2に記載フレキシブル有機EL素子の製造方法。
4.前記有機塩基を含有した洗浄剤が活性剤を含有することを特徴とする前記1~3のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
5.前記活性剤が陰イオン性界面活性剤であることを特徴とする前記1~4のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
6.前記第1電極が透明導電層であることを特徴とする前記1~5のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
7.前記透明導電層が酸化物であることを特徴とする前記6に記載のフレキシブル有機EL素子の製造方法。
8.前記酸化物がITOであることを特徴とする前記7に記載のフレキシブル有機EL素子の製造方法。
9.前記製造方法がロールトゥロール方式であることを特徴とする前記1~8のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
本発明によれば、ダークスポットの発生を抑え、発光層の長寿命化が取れた、薄型・軽量なフレキシブル有機EL素子の製造方法を提供するが出来た。
本発明者等はダークスポットの発生の抑制のために発光層積層前の電極表面の状態が重要であると考えた。電極表面に異物が存在すると発光層に異物が混入しダークスポット発生の要因となる。またITO、IZOなどの透明酸化物を電極に用いた場合は表面がもろく特にフレキシブル有機EL素子用で基材がプラスチックの場合、酸化物の焼成温度を高く設定することが出来ずアモルファス状態で存在しており非常にもろい。無機アルカリ洗剤等を用いると洗浄性は得られるが表面が荒れてしまいこれによるダークスポットが発生し寿命が低減する。
鋭意検討の結果、有機塩基を含有させた洗浄剤を用いること、特に、アンモニウム塩を含有させた場合は、有機EL素子のダークスポットが低減し、更に、寿命も延長することを見出した。また、有機塩基が、テトラメチルアンモニウム塩の場合は、洗浄性があり、更に、表面の荒れも防止できることがわかった。有機塩基は、pHが非常に高く、有機物異物に対する洗浄性もある。また、適度な分子量のためにITOなどの透明酸化物電極表面への吸着性が、無機アルカリのカリウム、ナトリウムより弱いので、吸着による透明酸化物電極表面原子の剥離による表面の凸凹発生も抑制されると推定する。
以下本発明を実施するための最良の形態について詳細に説明するが、本発明はこれらに限定されるものではない。
まず、図を用いて本発明のフレキシブル有機EL素子の構成を説明する。
図1は本発明のフレキシブル有機EL素子の層構成の一例を示す概略断面図である。
図中、1はフレキシブル有機EL素子を示す。フレキシブル有機EL素子1は、基材101上に、第1電極を含む陽極層102と、正孔輸送層(正孔注入層)103と、発光層104と、電子注入層105と、第2電極を含む陰極層106と、シール剤層107と、封止層108とをこの順番に有している。本図に示される有機EL素子において、第1電極を含む陽極層102と正孔輸送層103の間に正孔注入層(不図示)を設けてもよい。又、第2電極を含む陰極層106と発光層104と電子注入層105との間に電子輸送層(不図示)を設けてもよい。有機EL素子1では、第1電極を含む陽極層102と基材101との間にガスバリア膜(不図示)を設けても構わない。
本図に示すフレキシブル有機EL素子の層構成は一例を示したものであるが、他の代表的なフレキシブル有機EL素子の層構成としては次の構成が挙げられる。
(1)基板/第1電極(陽極)/発光層/電子輸送層/第2電極(陰極)/封止層
(2)基板/第1電極(陽極)/正孔輸送層/発光層/正孔阻止層/電子輸送層/第2電極(陰極)/封止層

[第1電極(陽極)]

[第2電極(陰極)]
第2電極(陰極)としては仕事関数の小さい(4eV以下)金属(電子注入性金属と称する)、合金、電気伝導性化合物及びこれらの混合物を電極物質とするものが用いられる。このような電極物質の具体例としては、ナトリウム、ナトリウム-カリウム合金、マグネシウム、リチウム、マグネシウム/銅混合物、マグネシウム/銀混合物、マグネシウム/アルミニウム混合物、マグネシウム/インジウム混合物、アルミニウム/酸化アルミニウム(Al2O3)混合物、インジウム、リチウム/アルミニウム混合物、希土類金属等が挙げられる。
第2電極(陰極)としては仕事関数の小さい(4eV以下)金属(電子注入性金属と称する)、合金、電気伝導性化合物及びこれらの混合物を電極物質とするものが用いられる。このような電極物質の具体例としては、ナトリウム、ナトリウム-カリウム合金、マグネシウム、リチウム、マグネシウム/銅混合物、マグネシウム/銀混合物、マグネシウム/アルミニウム混合物、マグネシウム/インジウム混合物、アルミニウム/酸化アルミニウム(Al2O3)混合物、インジウム、リチウム/アルミニウム混合物、希土類金属等が挙げられる。
これらの中で、電子注入性及び酸化等に対する耐久性の点から、電子注入性金属とこれより仕事関数の値が大きく安定な金属である第二金属との混合物、例えば、マグネシウム/銀混合物、マグネシウム/アルミニウム混合物、マグネシウム/インジウム混合物、アルミニウム/酸化アルミニウム(Al2O3)混合物、リチウム/アルミニウム混合物、アルミニウム等が好適である。アノードはこれらの電極物質を蒸着やスパッタリング等の方法により薄膜を形成させることにより、作製することができる。
また、陰極としてのシート抵抗は数百Ω/□以下が好ましく、膜厚は通常10nm~5μm、好ましくは50~200nmの範囲で選ばれる。なお、発光した光を透過させるため、有機EL素子の陽極または陰極のいずれか一方が透明または半透明であれば発光輝度が向上し好都合である。
また、陰極に上記金属を1~20nmの膜厚で作製した後に、陽極の説明で挙げた導電性透明材料をその上に作製することで、透明または半透明の陰極を作製することができ、これを応用することで陽極と陰極の両方が透過性を有する素子を作製することができる。
[フレキシブル基材]
本発明に係るフレキシブルな基板としては、枚葉シート状基板、帯状可撓性基板が挙げられる。枚葉シート状基板としては、薄膜透明ガラスシート、シート状透明樹脂フィルムが挙げられる。樹脂フィルムとしては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル、ポリエチレン、ポリプロピレン、セロハン、セルロースジアセテート、セルローストリアセテート、セルロースアセテートブチレート、セルロースアセテートプロピオネート(CAP)、セルロースアセテートフタレート(TAC)、セルロースナイトレート等のセルロースエステル類又はそれらの誘導体、ポリ塩化ビニリデン、ポリビニルアルコール、ポリエチレンビニルアルコール、シンジオタクティックポリスチレン、ポリカーボネート、ノルボルネン樹脂、ポリメチルペンテン、ポリエーテルケトン、ポリイミド、ポリエーテルスルホン(PES)、ポリフェニレンスルフィド、ポリスルホン類、ポリエーテルイミド、ポリエーテルケトンイミド、ポリアミド、フッ素樹脂、ナイロン、ポリメチルメタクリレート、アクリル或いはポリアリレート類、アートン(商品名JSR社製)或いはアペル(商品名三井化学社製)といったシクロオレフィン系樹脂等が挙げられる。帯状可撓性基板としては、透明樹脂フィルム、少なくとも一層の樹脂基材と少なくとも1層の封止部材とを有する可撓性多層樹脂部材が挙げられる。透明樹脂フィルムとしては、枚葉シート状基板と同じ樹脂フィルムが使用可能である。
本発明に係るフレキシブルな基板としては、枚葉シート状基板、帯状可撓性基板が挙げられる。枚葉シート状基板としては、薄膜透明ガラスシート、シート状透明樹脂フィルムが挙げられる。樹脂フィルムとしては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル、ポリエチレン、ポリプロピレン、セロハン、セルロースジアセテート、セルローストリアセテート、セルロースアセテートブチレート、セルロースアセテートプロピオネート(CAP)、セルロースアセテートフタレート(TAC)、セルロースナイトレート等のセルロースエステル類又はそれらの誘導体、ポリ塩化ビニリデン、ポリビニルアルコール、ポリエチレンビニルアルコール、シンジオタクティックポリスチレン、ポリカーボネート、ノルボルネン樹脂、ポリメチルペンテン、ポリエーテルケトン、ポリイミド、ポリエーテルスルホン(PES)、ポリフェニレンスルフィド、ポリスルホン類、ポリエーテルイミド、ポリエーテルケトンイミド、ポリアミド、フッ素樹脂、ナイロン、ポリメチルメタクリレート、アクリル或いはポリアリレート類、アートン(商品名JSR社製)或いはアペル(商品名三井化学社製)といったシクロオレフィン系樹脂等が挙げられる。帯状可撓性基板としては、透明樹脂フィルム、少なくとも一層の樹脂基材と少なくとも1層の封止部材とを有する可撓性多層樹脂部材が挙げられる。透明樹脂フィルムとしては、枚葉シート状基板と同じ樹脂フィルムが使用可能である。
基材として透明樹脂フィルムを使用する場合、樹脂フィルムの表面にはガスバリア膜が必要に応じて形成されることが好ましい。ガスバリア膜としては無機物、有機物の被膜又はその両者のハイブリッド被膜が挙げられる。ガスバリア膜の特性としては、水蒸気透過度が0.01g/m2・day・atm(1atmは、1.01325×105Paである)以下であることが好ましい。更には、酸素透過度10-3ml/m2/day以下、水蒸気透過度10-5g/m2/day以下の高バリア性フィルムであることが好ましい。
[封止]
本発明のフレキシブル有機EL素子の封止手段としては、例えば、封止部材と電極、基板とを接着剤で接着する方法を挙げることができる。

封止部材としては、フレキシブル有機EL素子の表示領域を覆うように配置されておればよく、凹板状でも平板状でもよい。また、透明性、電気絶縁性は特に問わない。
本発明においては、フレキシブル有機EL素子を薄膜化できるということからポリマーフィルム、金属フィルムを好ましく使用することができる。更には、ポリマーフィルムは、JIS K 7126-1987に準拠した方法で測定された酸素透過度が1×10-3ml/m2/24h以下、JIS K 7129-1992に準拠した方法で測定された、水蒸気透過度(25±0.5℃、相対湿度(90±2)%RH)が、1×10-3g/(m2/24h)以下のものであることが好ましい。
封止部材を凹状に加工するのは、サンドブラスト加工、化学エッチング加工等が使われる。
接着剤として具体的には、アクリル酸系オリゴマー、メタクリル酸系オリゴマーの反応性ビニル基を有する光硬化及び熱硬化型接着剤、2-シアノアクリル酸エステル等の湿気硬化型等の接着剤を挙げることができる。また、エポキシ系等の熱及び化学硬化型(二液混合)を挙げることができる。また、ホットメルト型のポリアミド、ポリエステル、ポリオレフィンを挙げることができる。また、カチオン硬化タイプの紫外線硬化型エポキシ樹脂接着剤を挙げることができる。
なお、フレキシブル有機EL素子が熱処理により劣化する場合があるので、室温から80℃までに接着硬化できるものが好ましい。また、前記接着剤中に乾燥剤を分散させておいてもよい。封止部分への接着剤の塗布は市販のディスペンサーを使ってもよいし、スクリーン印刷のように印刷してもよい。
また、有機層を挟み基板と対向する側の電極の外側に該電極と有機層を被覆し、基板と接する形で無機物、有機物の層を形成し封止膜とすることも好適にできる。この場合、該膜を形成する材料としては、水分や酸素等素子の劣化をもたらすものの浸入を抑制する機能を有する材料であればよく、例えば、酸化珪素、二酸化珪素、窒化珪素等を用いることができる。更に該膜の脆弱性を改良するために、これら無機層と有機材料からなる層の積層構造を持たせることが好ましい。これらの膜の形成方法については特に限定はなく、例えば、真空蒸着法、スパッタリング法、反応性スパッタリング法、分子線エピタキシー法、クラスターイオンビーム法、イオンプレーティング法、プラズマ重合法、大気圧プラズマ重合法、プラズマCVD法、レーザーCVD法、熱CVD法、コーティング法等を用いることができる。
封止部材とフレキシブル有機EL素子の表示領域との間隙には、気相及び液相では窒素、アルゴン等の不活性気体やフッ化炭化水素、シリコンオイルのような不活性液体を注入することが好ましい。また、真空とすることも可能である。また、内部に吸湿性化合物を封入することもできる。
吸湿性化合物としては、例えば、金属酸化物(例えば、酸化ナトリウム、酸化カリウム、酸化カルシウム、酸化バリウム、酸化マグネシウム、酸化アルミニウム等)、硫酸塩(例えば、硫酸ナトリウム、硫酸カルシウム、硫酸マグネシウム、硫酸コバルト等)、金属ハロゲン化物(例えば、塩化カルシウム、塩化マグネシウム、フッ化セシウム、フッ化タンタル、臭化セリウム、臭化マグネシウム、沃化バリウム、沃化マグネシウム等)、過塩素酸類(例えば、過塩素酸バリウム、過塩素酸マグネシウム等)等が挙げられ、硫酸塩、金属ハロゲン化物及び過塩素酸類においては無水塩が好適に用いられる。
[有機層]
有機層は上記層構成に示すとおり、陽極バッファー層(正孔注入層)/正孔輸送層/発光層/正孔阻止層/電子輸送層/陰極バッファー層(電子注入層)等で構成される下記に各層について述べる。

《発光層》
本発明に係る発光層は、電極または電子輸送層、正孔輸送層から注入されてくる電子及び正孔が再結合して発光する層であり、発光する部分は発光層の層内であっても発光層と隣接層との界面であってもよい。

発光層の膜厚は特に制限はないが、形成する膜の均質性や発光時に不必要な高電圧を印加するのを防止し、且つ駆動電流に対する発光色の安定性向上の観点から、2~200nmの範囲に調整することが好ましく、更に好ましくは5~100nmの範囲に調整される。
本発明のフレキシブル有機EL素子の発光層には、ホスト化合物とゲスト材料としての発光ドーパントの少なくとも一種を含有することが好ましく、ホスト化合物と3種以上の発光ドーパントを含有することが更に好ましい。以下に発光層に含まれるホスト化合物と発光ドーパントについて説明する。
(ホスト化合物)

ここで、本発明においてホスト化合物とは、発光層に含有される化合物の内でその層中での質量比が20%以上であり、且つ室温(25℃)においてリン光発光のリン光量子収率が、0.1未満の化合物である。好ましくはリン光量子収率が0.01未満である。また、発光層に含有される化合物の中で、その層中での質量比が20%以上であることが好ましい。
ホスト化合物としては、公知のホスト化合物を単独で用いてもよく、または複数種併用して用いてもよい。ホスト化合物を複数種用いることで電荷の移動を調整することが可能であり、フレキシブル有機EL素子を高効率化することができる。また、後述する発光ドーパントを複数種用いることで異なる発光を混ぜることが可能となり、これにより任意の発光色を得ることができる。
また、本発明に用いられるホスト化合物としては、従来公知の低分子化合物が好ましい。

本発明に係る発光ドーパントについて説明する。

本発明に係る発光ドーパントとしては、蛍光ドーパント、リン光ドーパントを用いることができるが、より発光効率の高いフレキシブル有機EL素子を得る観点からは、本発明のフレキシブル有機EL素子の発光層や発光ユニットに使用される発光ドーパントとしては、上記のホスト化合物を含有すると同時に、リン光ドーパントを含有することが好ましい。
リン光ドーパントはフレキシブル有機EL素子の発光層に使用される公知のものの中から適宜選択して用いることができる。
本発明に係るリン光ドーパントとしては、好ましくは元素の周期表で8~10族の金属を含有する錯体系化合物であり、更に好ましくはイリジウム化合物、オスミウム化合物、または白金化合物(白金錯体系化合物)、希土類錯体であり、中でも最も好ましいのはイリジウム化合物である。更にリン光ドーパントとしては、低分子化合物であることが好ましい。
以下に、リン光ドーパントとして用いられる化合物の具体例を示すが、本発明はこれらに限定されない。これらの化合物は、例えば、Inorg.Chem.40巻、1704~1711に記載の方法等により合成できる。
次に、本発明のフレキシブル有機EL素子の構成層として用いられる、注入層、阻止層、電子輸送層等について説明する。
《注入層:電子注入層、正孔注入層》
注入層は必要に応じて設け、電子注入層と正孔注入層があり、上記の如く陽極と発光層または正孔輸送層の間、及び陰極と発光層または電子輸送層との間に存在させてもよい。

注入層とは、駆動電圧低下や発光輝度向上のために電極と有機層間に設けられる層のことで、「有機EL素子とその工業化最前線(1998年11月30日エヌ・ティー・エス社発行)」の第2編第2章「電極材料」(123~166頁)に詳細に記載されており、正孔注入層(陽極バッファー層)と電子注入層(陰極バッファー層)とがある。
陽極バッファー層(正孔注入層)は、特開平9-45479号公報、同9-260062号公報、同8-288069号公報等にもその詳細が記載されており、具体例として、銅フタロシアニンに代表されるフタロシアニンバッファー層、酸化バナジウムに代表される酸化物バッファー層、アモルファスカーボンバッファー層、ポリアニリン(エメラルディン)やポリチオフェン等の導電性高分子を用いた高分子バッファー層等が挙げられる。
また、特開平6-025658号公報に記載されているフェロセン化合物、特開平10-233287号公報等に記載されているスターバースト型の化合物、特開2000-068058号公報、特開2004-6321号公報に記載されているトリアリールアミン型の化合物、特開2002-117979号公報に記載されている含硫黄環含有化合物、米国特許出願公開第2002/0158242号明細書、米国特許出願公開第2006/0251922号明細書、特開2006-49393号公報等に記載されているヘキサアザトリフェニレン化合物等も正孔注入層として挙げられる。
本発明の適用は、フレキシブル有機EL素子の有機層のいずれに適用してもよいが、好ましくは電極に隣接した層への適用が好ましく、特に陽極バッファー層(正孔注入層或いは正孔注入輸送層とも言う。)への適用が最も好ましい。
陰極バッファー層(電子注入層)は、特開平6-325871号公報、同9-17574号公報、同10-74586号公報等にもその詳細が記載されており、具体的にはストロンチウムやアルミニウム等に代表される金属バッファー層、フッ化リチウムに代表されるアルカリ金属化合物バッファー層、フッ化マグネシウムに代表されるアルカリ土類金属化合物バッファー層、酸化アルミニウムに代表される酸化物バッファー層等が挙げられる。上記バッファー層(注入層)はごく薄い膜であることが望ましく、素材にもよるがその膜厚は0.1nm~5μmの範囲が好ましい。
《阻止層:正孔阻止層、電子阻止層》
阻止層は、上記の如く有機化合物薄膜の基本構成層の他に必要に応じて設けられるものである。例えば、特開平11-204258号公報、同11-204359号公報、及び「有機EL素子とその工業化最前線(1998年11月30日エヌ・ティー・エス社発行)」の237頁等に記載されている正孔阻止(ホールブロック)層がある。
阻止層は、上記の如く有機化合物薄膜の基本構成層の他に必要に応じて設けられるものである。例えば、特開平11-204258号公報、同11-204359号公報、及び「有機EL素子とその工業化最前線(1998年11月30日エヌ・ティー・エス社発行)」の237頁等に記載されている正孔阻止(ホールブロック)層がある。
正孔阻止層とは広い意味では電子輸送層の機能を有し、電子を輸送する機能を有しつつ正孔を輸送する能力が著しく小さい正孔阻止材料からなり、電子を輸送しつつ正孔を阻止することで電子と正孔の再結合確率を向上させることができる。また、後述する電子輸送層の構成を必要に応じて、本発明に係わる正孔阻止層として用いることができる。
本発明の有機EL素子の正孔阻止層は、発光層に隣接して設けられていることが好ましい。
正孔阻止層には、前述のホスト化合物として挙げたアザカルバゾール誘導体を含有することが好ましい。
また、正孔素子層は発光層のホスト化合物に対しそのイオン化ポテンシャルが0.3eV以上大きいことが好ましい。複数の発光層を有する場合、その最も陰極側に位置するホスト化合物に対し、そのイオン化ポテンシャルが0.3eV以上大きいことが好ましい。
イオン化ポテンシャルは化合物のHOMO(最高被占分子軌道)レベルにある電子を真空準位に放出するのに必要なエネルギーで定義され、例えば、下記に示すような方法により求めることができる。
(1)米国Gaussian製の分子軌道計算用ソフトウェアであるGaussian98(Gaussian98、Revision A.11.4,M.J.Frisch,et al,Gaussian,Inc.,Pittsburgh PA,2002.)を用い、キーワードとしてB3LYP/6-31G*を用いて構造最適化を行うことにより算出した値(eV単位換算値)の小数点第2位を四捨五入した値としてイオン化ポテンシャルを求めることができる。この計算値が有効な背景には、この手法で求めた計算値と実験値の相関が高いためである。
(2)イオン化ポテンシャルは光電子分光法で直接測定する方法により求めることもできる。例えば、理研計器製の低エネルギー電子分光装置「Model AC-1」を用いて、或いは紫外光電子分光として知られている方法を好適に用いることができる。
一方、電子阻止層とは広い意味では正孔輸送層の機能を有し、正孔を輸送する機能を有しつつ電子を輸送する能力が著しく小さい材料からなり、正孔を輸送しつつ電子を阻止することで電子と正孔の再結合確率を向上させることができる。また、後述する正孔輸送層の構成を必要に応じて電子阻止層として用いることができる。本発明に係る正孔阻止層、電子輸送層の膜厚としては、好ましくは3~100nmであり、更に好ましくは5~30nmである。
《正孔輸送層》
正孔輸送層とは正孔を輸送する機能を有する正孔輸送材料からなり、広い意味で正孔注入層、電子阻止層も正孔輸送層に含まれる。正孔輸送層は単層または複数層設けることができる。

正孔輸送材料としては、正孔の注入または輸送、電子の障壁性のいずれかを有するものであり、有機物、無機物のいずれであってもよい。例えば、トリアゾール誘導体、オキサジアゾール誘導体、イミダゾール誘導体、ポリアリールアルカン誘導体、ピラゾリン誘導体及びピラゾロン誘導体、フェニレンジアミン誘導体、アリールアミン誘導体、アミノ置換カルコン誘導体、オキサゾール誘導体、スチリルアントラセン誘導体、フルオレノン誘導体、ヒドラゾン誘導体、スチルベン誘導体、シラザン誘導体が挙げられる。
正孔輸送材料としては上記のものを使用することができるが、ポルフィリン化合物、芳香族第3級アミン化合物及びスチリルアミン化合物、特に芳香族第3級アミン化合物を用いることが好ましい。
芳香族第3級アミン化合物及びスチリルアミン化合物の代表例としては、N,N,N′,N′-テトラフェニル-4,4′-ジアミノフェニル;N,N′-ジフェニル-N,N″-ビス(3-メチルフェニル)-〔1,1′-ビフェニル〕-4,4′-ジアミン(TPD);2,2-ビス(4-ジ-p-トリルアミノフェニル)プロパン;1,1-ビス(4-ジ-p-トリルアミノフェニル)シクロヘキサン;N,N,N′,N′-テトラ-p-トリル-4,4′-ジアミノビフェニル;1,1-ビス(4-ジ-p-トリルアミノフェニル)-4-フェニルシクロヘキサン;ビス(4-ジメチルアミノ-2-メチルフェニル)フェニルメタン;ビス(4-ジ-p-トリルアミノフェニル)フェニルメタン;N,N′-ジフェニル-N,N′-ジ(4-メトキシフェニル)-4,4′-ジアミノビフェニル;N,N,N′,N′-テトラフェニル-4,4′-ジアミノジフェニルエーテル;4,4′-ビス(ジフェニルアミノ)クオードリフェニル;N,N,N-トリ(p-トリル)アミン;4-(ジ-p-トリルアミノ)-4′-〔4-(ジ-p-トリルアミノ)スチリル〕スチルベン;4-N,N-ジフェニルアミノ-(2-ジフェニルビニル)ベンゼン;3-メトキシ-4′-N,N-ジフェニルアミノスチルベンゼン;N-フェニルカルバゾール、更には米国特許第5,061,569号明細書に記載されている2個の縮合芳香族環を分子内に有するもの、例えば、4,4′-ビス〔N-(1-ナフチル)-N-フェニルアミノ〕ビフェニル(NPD)、特開平4-308688号公報に記載されているトリフェニルアミンユニットが3つスターバースト型に連結された4,4′,4″-トリス〔N-(3-メチルフェニル)-N-フェニルアミノ〕トリフェニルアミン(MTDATA)等が挙げられる。
更にこれらの材料を高分子鎖に導入した、またはこれらの材料を高分子の主鎖とした高分子材料を用いることもできる。また、p型-Si、p型-SiC等の無機化合物も正孔注入材料、正孔輸送材料として使用することができる。
また、特開平11-251067号公報、J.Huang et.al.著文献(Applied Physics Letters 80(2002),p.139)に記載されているような、所謂p型正孔輸送材料を用いることもできる。本発明においては、より高効率の発光素子が得られることからこれらの材料を用いることが好ましい。
正孔輸送層は上記正孔輸送材料を、例えば、真空蒸着法、スピンコート法、キャスト法の公知の方法により、薄膜化することにより形成することができる。正孔輸送層の膜厚については特に制限はないが、通常は5nm~5μm程度、好ましくは5~200nmである。この正孔輸送層は上記材料の1種または2種以上からなる一層構造であってもよい。
また、不純物をドープしたp性の高い正孔輸送層を用いることもできる。その例としては、特開平4-297076号公報、特開2000-196140号公報、同2001-102175号公報の各公報、J.Appl.Phys.,95,5773(2004)等に記載されたものが挙げられる。
本発明においては、このようなp性の高い正孔輸送層を用いることがより低消費電力の素子を作製することができるため好ましい。
《電子輸送層》
電子輸送層とは電子を輸送する機能を有する材料からなり、広い意味で電子注入層、正孔阻止層も電子輸送層に含まれる。電子輸送層は単層または複数層設けることができる。

従来、単層の電子輸送層、及び複数層とする場合は発光層に対して陰極側に隣接する電子輸送層に用いられる電子輸送材料(正孔阻止材料を兼ねる)としては、陰極より注入された電子を発光層に伝達する機能を有していればよく、その材料としては従来公知の化合物の中から任意のものを選択して用いることができ、例えば、ニトロ置換フルオレン誘導体、ジフェニルキノン誘導体、チオピランジオキシド誘導体、カルボジイミド、フレオレニリデンメタン誘導体、アントラキノジメタン及びアントロン誘導体、オキサジアゾール誘導体等が挙げられる。
更に上記オキサジアゾール誘導体において、オキサジアゾール環の酸素原子を硫黄原子に置換したチアジアゾール誘導体、電子吸引基として知られているキノキサリン環を有するキノキサリン誘導体も、電子輸送材料として用いることができる。更にこれらの材料を高分子鎖に導入した、またはこれらの材料を高分子の主鎖とした高分子材料を用いることもできる。
また、8-キノリノール誘導体の金属錯体、例えば、トリス(8-キノリノール)アルミニウム(Alq)、トリス(5,7-ジクロロ-8-キノリノール)アルミニウム、トリス(5,7-ジブロモ-8-キノリノール)アルミニウム、トリス(2-メチル-8-キノリノール)アルミニウム、トリス(5-メチル-8-キノリノール)アルミニウム、ビス(8-キノリノール)亜鉛(Znq)等、及びこれらの金属錯体の中心金属がIn、Mg、Cu、Ca、Sn、GaまたはPbに置き替わった金属錯体も、電子輸送材料として用いることができる。
その他、メタルフリーもしくはメタルフタロシアニン、またはそれらの末端がアルキル基やスルホン酸基等で置換されているものも、電子輸送材料として好ましく用いることができる。また、発光層の材料として例示したジスチリルピラジン誘導体も、電子輸送材料として用いることができるし、正孔注入層、正孔輸送層と同様にn型-Si、n型-SiC等の無機半導体も電子輸送材料として用いることができる。
電子輸送層は上記電子輸送材料を、例えば、真空蒸着法、スピンコート法、キャスト法の公知の方法により、薄膜化することにより形成することができる。電子輸送層の膜厚については特に制限はないが、通常は5nm~5μm程度、好ましくは5~200nmである。電子輸送層は上記材料の1種または2種以上からなる一層構造であってもよい。
また、不純物をゲスト材料としてドープしたn性の高い電子輸送層を用いることもできる。その例としては、特開平4-297076号公報、同10-270172号公報、特開2000-196140号公報、同2001-102175号公報、J.Appl.Phys.,95,5773(2004)等に記載されたものが挙げられる。
本発明においては、このようなn性の高い電子輸送層を用いることがより低消費電力の素子を作製することができるため好ましい。
[ガスバリア膜]
ガスバリア膜を形成する材料としては、水分や酸素等素子の劣化をもたらすものの浸入を抑制する機能を有する材料であればよく、例えば、酸化珪素、二酸化珪素、窒化珪素等を用いることが出来る。更に該膜の脆弱性を改良するためにこれら無機層と有機材料からなる層の積層構造を持たせることがより好ましい。無機層と有機層の積層順については特に制限はないが、両者を交互に複数回積層させることが好ましい。バリア膜の形成方法については、特に限定はなく、例えば真空蒸着法、スパッタリング法、反応性スパッタリング法、分子線エピタキシー法、クラスターイオンビーム法、イオンプレーティング法、プラズマ重合法、大気圧プラズマ重合法、プラズマCVD法、レーザーCVD法、熱CVD法、コーティング法等を用いることが出来るが、特開2004-68143号に記載されているような大気圧プラズマ重合法によるものが特に好ましい。
ガスバリア膜を形成する材料としては、水分や酸素等素子の劣化をもたらすものの浸入を抑制する機能を有する材料であればよく、例えば、酸化珪素、二酸化珪素、窒化珪素等を用いることが出来る。更に該膜の脆弱性を改良するためにこれら無機層と有機材料からなる層の積層構造を持たせることがより好ましい。無機層と有機層の積層順については特に制限はないが、両者を交互に複数回積層させることが好ましい。バリア膜の形成方法については、特に限定はなく、例えば真空蒸着法、スパッタリング法、反応性スパッタリング法、分子線エピタキシー法、クラスターイオンビーム法、イオンプレーティング法、プラズマ重合法、大気圧プラズマ重合法、プラズマCVD法、レーザーCVD法、熱CVD法、コーティング法等を用いることが出来るが、特開2004-68143号に記載されているような大気圧プラズマ重合法によるものが特に好ましい。
基板として少なくとも一層の樹脂基材と少なくとも1層の封止部材とを有する可撓性多層樹脂部材を使用する場合、可撓性多層樹脂部材の層構成は後述する可撓性封止部材と同じであり、大気中(20℃、65%RH)における平衡吸水率は、可撓性多層樹脂部材の吸水性、水分浸透性等を考慮し2.0%以下であることが好ましい。平衡吸水率は、大気中(20℃、65%RH)に100時間放置した後に、ASTM D570に準じて測定した吸水率の値を示す。樹脂基材108aの厚さは、製造時の取扱い性、引っ張り強さや封止部材の耐ストレスクラッキング性等を考慮し、10μm~500μmが好ましい。可撓性多層樹脂部材の封止時のASTM D570に準じて測定した吸水率は、持ち込み水分により有機層の結晶化、ダークスポットの発生、有機EL素子の長寿命化等を考慮し、1.0%以下が好ましい。封止部材としては、可撓性封止部材と同じ物の使用が可能である。
図2は図1のTで示される部分の拡大概略断面図である。
封止層108は例えば封止部材a108aと、封止部材b108bで構成されている。尚、封止部材b108bの上(本図では封止部材b108bとシール剤層107の間となる)に保護層(不図示)を設けてもよい。封止層108は、シール剤を介して第1電極を含む陽極層上へ貼合することで形成されている。
可撓性封止部材の封止時のASTM D570に準じて測定した吸水率は1.0%以下である。吸水率が1.0%を越える場合は、可撓性封止部材の持ち込み水分により有機層の結晶化、第2電極の剥離等によりダークスポットの発生、及びフレキシブル有機EL素子の長寿命化が取れなくなるため好ましくない。
又、可撓性封止部材の大気中(20℃、65%RH)23℃、50%RHにおける平衡吸水率は、可撓性封止部材の吸水性、水分浸透性等を考慮し2.0%以下であることが好ましい。平衡吸水率は、大気中(20℃、65%RH)に100時間放置した後に、ASTM D570に準じて測定した吸水率の値を示す。
樹脂基材108aの厚さは、製造時の取扱い性、引っ張り強さや封止部材の耐ストレスクラッキング性等を考慮し、10μm~500μmが好ましい。封止部材b108bの厚さは、バリア性能、封止部材の耐ストレスクラッキング性等を考慮し、5nm~200μmが好ましい。
本発明に係わる可撓性封止部材の他の物性値(水蒸気透過度、酸素透過度、剛性)は次の値を有していることが好ましい。
水蒸気透過度は、有機EL素子として製品化する際に必要とするガスバリア性等を考慮し、0.01g/m2・day以下であることが好ましい。水蒸気透過度はJIS K7129B法(1992年)に準拠した方法で主としてMOCON法により測定した値を示す。
酸素透過度は、0.01ml/m2・day・atm以下であることが好ましい。酸素透過度はJIS K7126B法(1987年)に準拠した方法で主としてMOCON法により測定した値である。
剛性(ヤング率)は、製造時の取扱い性、引っ張り強さや封止部材の耐ストレスクラッキング性等を考慮し、1×10-3GPa~80GPaであることが好ましい。
本発明に使用する可撓性封止部材を構成している樹脂基材108aとしては特に限定はなく、例えばエチレンテトラフルオロエチル共重合体(ETFE)、高密度ポリエチレン(HDPE)、延伸ポリプロピレン(OPP)、ポリスチレン(PS)、ポリメチルメタクリレート(PMMA)、延伸ナイロン(ONy)、ポリエチレンテレフタレート(PET)、ポリカーボネート(PC)、ポリイミド、ポリエーテルスチレン(PES)など一般の包装用フィルムに使用されている熱可塑性樹脂フィルム材料を使用することが出来る。又、これら熱可塑性樹脂フィルムは、必要に応じて異種フィルムと共押出しで作った多層フィルム、延伸角度を変えて貼り合せて作った多層フィルム等も当然使用出来る。更に必要とする物性を得るために使用するフィルムの密度、分子量分布を組合せて作ることも当然可能である。
封止部材としては、無機蒸着膜、金属箔が挙げられる。無機蒸着膜としては薄膜ハンドブックp879~p901(日本学術振興会)、真空技術ハンドブックp502~p509、p612、p810(日刊工業新聞社)、真空ハンドブック増訂版p132~p134(ULVAC 日本真空技術K.K)に記載されている如き無機膜が挙げられる。例えば、In、Sn、Pb、Au、Cu、Ag、Al、Ti、Ni等の金属、MgO、SiO、SiO2、Al2O3、GeO、NiO、CaO、BaO、Fe2O3、Y2O3、TiO2、Cr2O3、SixOy(x=1、y=1.5~2.0)、Ta2O3、ZrN、SiC、TiC、PSG、Si3N4、単結晶Si、アモルファスSi、W、等が用いられる。
又、金属箔の材料としては、例えばアルミニウム、銅、ニッケルなどの金属材料や、ステンレス、アルミニウム合金などの合金材料を用いることが出来るが、加工性やコストの面でアルミニウムが好ましい。膜厚は、1~100μm程度、好ましくは10μm~50μm程度が望ましい。
更に、封止部材の上に保護層を設けてもよい。保護層の膜厚は、封止部材の耐ストレスクラッキング性、耐電気的絶縁性、シール剤層として使用する場合は接着性(接着力、段差追従性)等を考慮し、100nm~200μmが好ましい。保護層としてはJIS K 7210規定のメルトフローレートが5~20g/10minである熱可塑性樹脂フィルムが好ましく、更に好ましくは、6~15g/10min以下の熱可塑性樹脂フィルムを用いることが好ましい。これは、メルトフローレートが5(g/10min)以下の樹脂を用いると、各電極の引き出し電極の段差により生じる隙間部を完全に埋めることが出来ず、20(g/10min)以上の樹脂を用いると引っ張り強さや耐ストレスクラッキング性、加工性などが低下するためである。熱可塑性樹脂フィルムは、上記数値を満たすものであれば特に限定されるものではないが、例えば機能性包装材料の新展開株式会社東レリサーチセンター記載の高分子フィルム)である低密度ポリエチレン(LDPE)、HDPE、線状低密度ポリエチレン(LLDPE)、中密度ポリエチレン、未延伸ポリプロピレン(CPP)、OPP、ONy、PET、セロハン、ポリビニルアルコール(PVA)、延伸ビニロン(OV)、エチレン-酢酸ビニル共重合体(EVOH)、エチレン-プロピレン共重合体、エチレン-アクリル酸共重合体、エチレン-メタクリル酸共重合体、塩化ビニリデン(PVDC)等の使用が可能である。これらの熱可塑性樹脂フィルムの中で特にLDPE、LLDPE及びメタロセン触媒を使用して製造したLDPE、LLDPE、又、これらフィルムとHDPEフィルムの混合使用したフィルムを使用することが好ましい。
[有機塩基]
本発明の洗浄剤に使用する有機塩基に制限はないが、例えば水溶液の濃度1%でのpHが10以上を示すアルカリ強度が高いものが好ましい。有機塩基として用いられる化合物の多くは窒素原子を含むアミンあるいは複素環式化合物を挙げることができる。具体的には、ジ又はトリアルキルアミンが挙げられ、例えば、ジエチルアミン、ジブチルアミン、トリエチルアミン、トリブチルアミン等を挙げることができる。また、複素環式化合物としては、ピリジン、4-t-ブチルピリジン、ポリビニルピリジン、キノリン、ピペリジン等を挙げることができる。特に、第4級塩が好ましく、例えば、テトラメチルアンモニウムヒドロキシド、テトラブチルアンモニウムヒドロキシド等を挙げることができる。
本発明の洗浄剤に使用する有機塩基に制限はないが、例えば水溶液の濃度1%でのpHが10以上を示すアルカリ強度が高いものが好ましい。有機塩基として用いられる化合物の多くは窒素原子を含むアミンあるいは複素環式化合物を挙げることができる。具体的には、ジ又はトリアルキルアミンが挙げられ、例えば、ジエチルアミン、ジブチルアミン、トリエチルアミン、トリブチルアミン等を挙げることができる。また、複素環式化合物としては、ピリジン、4-t-ブチルピリジン、ポリビニルピリジン、キノリン、ピペリジン等を挙げることができる。特に、第4級塩が好ましく、例えば、テトラメチルアンモニウムヒドロキシド、テトラブチルアンモニウムヒドロキシド等を挙げることができる。
本発明においてpH強度、分子のモビリティから、低分子量の4級アンモニウム塩が好ましく、特にテトラメチルアンモニウムヒドロキシドが好ましい。
また有機塩基溶液には表面張力低下能、異物への吸着による異物の基材への再付着防止機能等の付与にために界面活性剤、分散剤等を添加するのが好ましい。
界面活性剤としては、陽イオン性、陰イオン性、両性、非イオン性のいずれも用いることができる。表面張力調整用の活性剤としては好ましくは陰イオン性界面活性剤である。
陽イオン性界面活性剤としては、脂肪族アミン塩、脂肪族4級アンモニウム塩、ベンザルコニウム塩、塩化ベンゼトニウム、ピリジニウム塩、イミダゾリニウム塩等が挙げられる。
陰イオン性界面活性剤としては、脂肪酸石鹸、N-アシル-N-メチルグリシン塩、N-アシル-N-メチル-β-アラニン塩、N-アシルグルタミン酸塩、アルキルエーテルカルボン酸塩、アシル化ペプチド、アルキルスルホン酸塩、アルキルベンゼンスルホン酸塩、アルキルナフタレンスルホン酸塩、ジアルキルスルホ琥珀酸エステル塩、アルキルスルホ酢酸塩、α-オレフィンスルホン酸塩、N-アシルメチルタウリン、硫酸化油、高級アルコール硫酸エステル塩、第2級高級アルコール硫酸エステル塩、アルキルエーテル硫酸塩、第2級高級アルコールエトキシサルフェート、ポリオキシエチレンアルキルフェニルエーテル硫酸塩、モノグリサルフェート、脂肪酸アルキロールアミド硫酸エステル塩、アルキルエーテルリン酸エステル塩、アルキルリン酸エステル塩等が挙げられる。
両性界面活性剤としては、カルボキシベタイン型、スルホベタイン型、アミノカルボン酸塩、イミダゾリニウムベタイン等が挙げられる。
非イオン性界面活性剤としては、ポリオキシエチレンアルキルエーテル、ポリオキシエチレン2級アルコールエーテル、ポリオキシエチレンアルキルフェニルエーテル(例えばエマルゲン911)、ポリオキシエチレンステロールエーテル、ポリオキシエチレンラノリン誘導体、ポリオキシエチレンポリオキシプロピレンアルキルエーテル(例えばニューポールPE-62)、ポリオキシエチレングリセリン脂肪酸エステル、ポリオキシエチレンヒマシ油、硬化ヒマシ油、ポリオキシエチレンソルビタン脂肪酸エステル、ポリオキシエチレンソルビトール脂肪酸エステル、ポリエチレングリコール脂肪酸エステル、脂肪酸モノグリセリド、ポリグリセリン脂肪酸エステル、ソルビタン脂肪酸エステル、プロピレングリコール脂肪酸エステル、ショ糖脂肪酸エステル、脂肪酸アルカノールアミド、ポリオキシエチレン脂肪酸アミド、ポリオキシエチレンアルキルアミン、アルキルアミンオキサイド、アセチレングリコール、アセチレンアルコール等が挙げられる。その他に、界面活性剤としては、例えば花王(株)製の分散剤デモールSNB、MS、N、SSL、ST、P(商品名)も挙げられる。
これらの界面活性剤を使用する場合、単独または2種類以上を混合して用いることができ、有機塩基を含む洗浄液の全量に対して、0.001~1.0質量%の範囲で添加することにより、洗剤の表面張力を任意に調整することができる。本発明を実施する場合、これらに限定されるものではない。
また洗剤の泡たち防止のための消泡剤、金属イオン封鎖用のビルダ、洗浄補助用の溶媒(例えばグリコールエーテル、イソプロピルアルコールなどの低級アルコールなど)など一般的な洗浄剤に含まれる構成剤は必要に応じて適宜添加することが出来る。
《フレキシブル有機EL素子の作製方法》
本発明のフレキシブル有機EL素子の作製方法について制限はない。一般的な作製法として真空蒸着により有機層を作製する方法、有機層の一部または全部を湿式法で製作する方法が挙げられるが、ここでは湿式法について述べる。本発明で言う湿式法とは、層を形成する際に層形成材料を溶液の形態で供給し層形成を行うものである。
本発明のフレキシブル有機EL素子の作製方法について制限はない。一般的な作製法として真空蒸着により有機層を作製する方法、有機層の一部または全部を湿式法で製作する方法が挙げられるが、ここでは湿式法について述べる。本発明で言う湿式法とは、層を形成する際に層形成材料を溶液の形態で供給し層形成を行うものである。
本発明のフレキシブル有機EL素子の作製方法の一例として、陽極/正孔注入層/正孔輸送層/発光層/電子輸送層/電子注入層/陰極からなる有機EL素子の作製法を説明する。
まず適当な基板上に所望の電極物質、例えば、陽極用物質からなる薄膜を1μm以下、好ましくは10~200nmの膜厚になるように、蒸着やスパッタリング等の方法により形成させ陽極を作製する。
次に、この上に有機EL素子材料である正孔注入層、正孔輸送層、発光層、電子輸送層、電子注入層、正孔阻止層の有機化合物薄膜(有機層)を形成させる。
これら各層の形成方法としては、前記の如く蒸着法、湿式法(スピンコート法、キャスト法、エクストルージョン法等、所謂ダイを用いる塗布方法)等がある。更には均質な膜が得られやすく、且つピンホールが生成しにくい等の点から、本発明においてはスピンコート法、エクストルージョン法の塗布法による製膜が好ましい。
本発明に係る有機EL材料を溶解する溶媒としては、例えば、アセトニトリル、プロピオニトリル等のニトリル類、メタノール、エタノール、ブタノール等のアルコール類、アセトン、メチルエチルケトン、シクロヘキサノン等のケトン(カルボニル)類、酢酸エチル等の脂肪酸エステル類、ジクロロベンゼン等のハロゲン化炭化水素類、DMF等のアミド類、DMSO等のスルホキシド類、ニトロメタン等の有機溶媒を用いることができる。
これらの層を形成後、その上に陰極用物質からなる薄膜を1μm以下、好ましくは50~200nmの範囲の膜厚になるように、例えば、蒸着やスパッタリング等の方法により形成させ、陰極を設けることにより所望の有機EL素子が得られる。
また、作製順序を逆にして、陰極、電子注入層、電子輸送層、発光層、正孔輸送層、正孔注入層、陽極の順に作製することも可能である。このようにして得られた多色の表示装置に、直流電圧を印加する場合には陽極を+、陰極を-の極性として電圧2~40V程度を印加すると発光が観測できる。また交流電圧を印加してもよい。なお、印加する交流の波形は任意でよい。
《洗浄プロセスについて》
以下に、本発明の有機塩基を用いた洗浄プロセスについて図を用いて説明する。尚、本発明の有機塩基を用いた洗浄プロセスは、第一電極まで積層されたプラスチック基材を対象に実施するのが好ましいが、第一電極の塗設前のプラスチック基材についても行うことが好ましい。
以下に、本発明の有機塩基を用いた洗浄プロセスについて図を用いて説明する。尚、本発明の有機塩基を用いた洗浄プロセスは、第一電極まで積層されたプラスチック基材を対象に実施するのが好ましいが、第一電極の塗設前のプラスチック基材についても行うことが好ましい。
洗浄方法としては、超音波洗浄、スプレー・シャワー洗浄、ジェット洗浄、ブラシ洗浄等を挙げることができるが、超音波洗浄またはPVAスポンジ等によるブラシ洗浄(浸漬又はバブリング洗浄)が好ましい。特に好ましくは超音波洗浄である。
《電極パターンの形成プロセスについて》
形成されるフレキシブル有機EL素子は、枚葉の可撓性基材上に形成されてもよいが、例えば、可撓性基材上に連続形成される場合、例えば図3に示すような形態で、帯状の可撓性基材上に複数、連続形成される。

この場合、帯状の可撓性基材上に図3(a)に示す如く、複数の連続して、並置された第1電極パターンが先ず形成される。
第1電極パターンは、例えば、陽極の場合、ITO膜をスパッタ法等により形成する。電極パターンは、レジストを用いたリフトオフ法、或いはマスクを用い可撓性支持体上に連続的にパターニング形成することができる。
次いで、図3(b)に示す如く、第1電極層パターンを形成した後に有機層を例えば、全面にウェットプロセス、例えば塗布等により連続形成する。
照明用に使用する本発明の有機EL素子の一例においては、例えば塗布等により全面連続形成された有機層を、図3(c)の如く、可撓性基材の搬送方向に沿って、拭き取り除去することでパターニングされる。
有機層が複数の場合には、複数層まとめて拭き取りによるパターニングすることも、また、有機層の拭き取りによるパターニングを繰り返すことも可能である。
次いで、第2電極をこの上に、やはりパターン状に形成して、複数の有機EL素子が並置されたパネルを作製することができる。
図3(c)のように有機層をパターニングして、第1電極層の端部を露出させて、さらに第2電極層パターンを、第2電極層を第1電極層の露出した端部に接続させて、支持体の幅手方向に並んだ各有機EL素子を電気的に直列に接続するように形成する。
図3(d)に、第2電極(陰極)のパターンを形成する。図では3つの素子が電気的には直列に接続した構成となっている。
第2電極は、例えば、アルミニウム等からなる陰極であり、スパッタ法、或いは蒸着法等を用いて同様にパターニング形成できる。
図4に、有機層(被膜材料)が形成された連続シートから、ワイピングにより被膜材料を連続的に除去する本発明のワイピングヘッドまたは拭き取り装置の一例を、またそのワイピングの様子について概略図を示す。
これらの図において、帯状の可撓性基材の電極パターン上に連続塗布形成された有機層は、拭き取り装置の基台11上に搬送される。この拭き取り装置は、拭き取りユニット12を有している。拭き取りユニット12は、テープ状部材15を送り出すための送り出しロール16と巻き取るための巻き取りロール17を含んでいる。送り出しロール16と巻き取りロール17との間において、テープ状部材15に含浸する溶剤を供給するための溶剤供給手段が設けられている。この溶剤供給手段は、溶剤保持タンク18とそこからテープ部材15まで溶剤を導く供給パイプ19を含んでいる。溶剤供給パイプ19と巻き取りロール17との間において、テープ状部材15を有機層に対して押圧するための押圧ロール21が設けられている。この押圧ロール21はシリンダ22に接続されており、所望の圧力でテープ状部材15を帯状の可撓性基材上の有機層に対して押圧することができる。拭き取りユニット12はそれを可撓性基材の幅手方向に移動可能にさせる第一の位置調整手段13によって支持されている。
図4(b)は図4(a)の矢印の方向からみた側面図である。
テープ状部材15としては、大凡、幅1~5mmの多孔質、耐溶剤性、又繊維質の、織布、不織布等から選ばれるものが好ましく、パターンにもよるが、ここでは、幅2mmの綿布テープを用いている。テープ状部材の幅は、拭き取り幅~拭き取り幅の80%の範囲、好ましくは、拭き取り幅の95%~80%の範囲であると好ましい。基材に対する溶剤の濡れ性また有機溶媒の有機層への浸透によってテープ状部材に近接した有機層も拭き取られることからである。
溶媒は有機層素材の溶解性、膨潤性より適宜選択することが出来る。また有機層への残留低減のために沸点が低く蒸気圧が高い蒸発がしやすい溶媒が好ましい。例えば、アセトン、イソプロパノール、メチルエチルケトンなどが挙げられる。
《保護膜、保護板》
有機層を挟み基板と対向する側の前記封止膜、或いは前記封止用フィルムの外側に、素子の機械的強度を高めるために保護膜、或いは保護板を設けてもよい。特に封止が前記封止膜により行われている場合には、その機械的強度は必ずしも高くないため、このような保護膜、保護板を設けることが好ましい。これに使用することができる材料としては、前記封止に用いたのと同様なガラス板、ポリマー板・フィルム、金属板・フィルム等を用いることができるが、軽量且つ薄膜化ということからポリマーフィルムを用いることが好ましい。
有機層を挟み基板と対向する側の前記封止膜、或いは前記封止用フィルムの外側に、素子の機械的強度を高めるために保護膜、或いは保護板を設けてもよい。特に封止が前記封止膜により行われている場合には、その機械的強度は必ずしも高くないため、このような保護膜、保護板を設けることが好ましい。これに使用することができる材料としては、前記封止に用いたのと同様なガラス板、ポリマー板・フィルム、金属板・フィルム等を用いることができるが、軽量且つ薄膜化ということからポリマーフィルムを用いることが好ましい。
《光取り出し》
有機EL素子は空気よりも屈折率の高い(屈折率が1.7~2.1程度)層の内部で発光し、発光層で発生した光のうち15%から20%程度の光しか取り出せないことが一般的に言われている。これは、臨界角以上の角度θで界面(透明基板と空気との界面)に入射する光は、全反射を起こし素子外部に取り出すことができないことや、透明電極ないし発光層と透明基板との間で光が全反射を起こし、光が透明電極ないし発光層を導波し、結果として光が素子側面方向に逃げるためである。
有機EL素子は空気よりも屈折率の高い(屈折率が1.7~2.1程度)層の内部で発光し、発光層で発生した光のうち15%から20%程度の光しか取り出せないことが一般的に言われている。これは、臨界角以上の角度θで界面(透明基板と空気との界面)に入射する光は、全反射を起こし素子外部に取り出すことができないことや、透明電極ないし発光層と透明基板との間で光が全反射を起こし、光が透明電極ないし発光層を導波し、結果として光が素子側面方向に逃げるためである。
この光の取り出しの効率を向上させる手法としては、例えば、透明基板表面に凹凸を形成し、透明基板と空気界面での全反射を防ぐ方法(米国特許第4,774,435号明細書)、基板に集光性を持たせることにより効率を向上させる方法(特開昭63-314795号公報)、有機EL素子の側面等に反射面を形成する方法(特開平1-220394号公報)、基板と発光体の間に中間の屈折率を持つ平坦層を導入し、反射防止膜を形成する方法(特開昭62-172691号公報)、基板と発光体の間に基板よりも低屈折率を持つ平坦層を導入する方法(特開2001-202827号公報)、基板、透明電極層や発光層のいずれかの層間(含む、基板と外界間)に回折格子を形成する方法(特開平11-283751号公報)等がある。
本発明においては、これらの方法を本発明に係る有機EL素子と組み合わせて用いることができるが、基板と発光体の間に基板よりも低屈折率を持つ平坦層を導入する方法、或いは基板、透明電極層や発光層のいずれかの層間(含む、基板と外界間)に回折格子を形成する方法を好適に用いることができる。
本発明はこれらの手段を組み合わせることにより、更に高輝度或いは耐久性に優れたフレキシブル有機EL素子を得ることができる。
透明電極と透明基板の間に低屈折率の媒質を光の波長よりも長い厚みで形成すると、透明電極から出てきた光は、媒質の屈折率が低いほど外部への取り出し効率が高くなる。
低屈折率層としては、例えば、エアロゲル、多孔質シリカ、フッ化マグネシウム、フッ素系ポリマー等が挙げられる。透明基板の屈折率は一般に1.5~1.7程度であるので、低屈折率層は屈折率がおよそ1.5以下であることが好ましい。また、更に1.35以下であることが好ましい。
また、低屈折率媒質の厚みは媒質中の波長の2倍以上となるのが望ましい。これは低屈折率媒質の厚みが、光の波長程度になってエバネッセントで染み出した電磁波が基板内に入り込む膜厚になると、低屈折率層の効果が薄れるからである。
全反射を起こす界面もしくはいずれかの媒質中に回折格子を導入する方法は、光取り出し効率の向上効果が高いという特徴がある。この方法は回折格子が1次の回折や2次の回折といった所謂ブラッグ回折により、光の向きを屈折とは異なる特定の向きに変えることができる性質を利用して、発光層から発生した光のうち層間での全反射等により外に出ることができない光を、いずれかの層間もしくは、媒質中(透明基板内や透明電極内)に回折格子を導入することで光を回折させ、光を外に取り出そうとするものである。
導入する回折格子は二次元的な周期屈折率を持っていることが望ましい。これは発光層で発光する光はあらゆる方向にランダムに発生するので、ある方向にのみ周期的な屈折率分布を持っている一般的な1次元回折格子では、特定の方向に進む光しか回折されず、光の取り出し効率がさほど上がらない。しかしながら、屈折率分布を二次元的な分布にすることにより、あらゆる方向に進む光が回折され、光の取り出し効率が上がる。
回折格子を導入する位置としては前述の通り、いずれかの層間もしくは媒質中(透明基板内や透明電極内)でもよいが、光が発生する場所である有機発光層の近傍が望ましい。このとき、回折格子の周期は媒質中の光の波長の約1/2~3倍程度が好ましい。
回折格子の配列は正方形のラチス状、三角形のラチス状、ハニカムラチス状等、2次元的に配列が繰り返されることが好ましい。
《集光シート》
本発明のフレキシブル有機EL素子は基板の光取り出し側に、例えば、マイクロレンズアレイ状の構造を設けるように加工したり、或いは所謂集光シートと組み合わせることにより、特定方向、例えば、素子発光面に対し正面方向に集光することにより、特定方向上の輝度を高めることができる。
本発明のフレキシブル有機EL素子は基板の光取り出し側に、例えば、マイクロレンズアレイ状の構造を設けるように加工したり、或いは所謂集光シートと組み合わせることにより、特定方向、例えば、素子発光面に対し正面方向に集光することにより、特定方向上の輝度を高めることができる。
マイクロレンズアレイの例としては、基板の光取り出し側に一辺が30μmでその頂角が90度となるような四角錐を2次元に配列する。一辺は10~100μmが好ましい。これより小さくなると回折の効果が発生して色付く、大きすぎると厚みが厚くなり好ましくない。
集光シートとしては、例えば、液晶表示装置のLEDバックライトで実用化されているものを用いることが可能である。このようなシートとして、例えば、住友スリーエム製輝度上昇フィルム(BEF)等を用いることができる。プリズムシートの形状としては、例えば、基板に頂角90度、ピッチ50μmの△状のストライプが形成されたものであってもよいし、頂角が丸みを帯びた形状、ピッチをランダムに変化させた形状、その他の形状であってもよい。
また、発光素子からの光放射角を制御するために、光拡散板・フィルムを集光シートと併用してもよい。例えば、(株)きもと製拡散フィルム(ライトアップ)等を用いることができる。
《用途》
本発明のフレキシブル有機EL素子は、表示デバイス、ディスプレイ、各種発光光源として用いることができる。発光光源として、例えば、照明装置(家庭用照明、車内照明)、時計や液晶用バックライト、看板広告、信号機、光記憶媒体の光源、電子写真複写機の光源、光通信処理機の光源、光センサーの光源等が挙げられるがこれに限定するものではないが、特に液晶表示装置のバックライト、照明用光源としての用途に有効に用いることができる。
本発明のフレキシブル有機EL素子は、表示デバイス、ディスプレイ、各種発光光源として用いることができる。発光光源として、例えば、照明装置(家庭用照明、車内照明)、時計や液晶用バックライト、看板広告、信号機、光記憶媒体の光源、電子写真複写機の光源、光通信処理機の光源、光センサーの光源等が挙げられるがこれに限定するものではないが、特に液晶表示装置のバックライト、照明用光源としての用途に有効に用いることができる。
本発明のフレキシブル有機EL素子や本発明に係る化合物の発光する色は、「新編色彩科学ハンドブック」(日本色彩学会編、東京大学出版会、1985)の108頁の図4.16において、分光放射輝度計CS-1000(コニカミノルタセンシング製)で測定した結果をCIE色度座標に当てはめたときの色で決定される。
また、本発明のフレキシブル有機EL素子が白色素子の場合には、白色とは、2度視野角正面輝度を上記方法により測定した際に、1000cd/m2でのCIE1931表色系における色度がX=0.33±0.07、Y=0.33±0.1の領域内にあることを言う。本発明に係る有機EL素子の発光層には、ホスト化合物とゲスト材料としての発光ドーパントの少なくとも一種を含有することが好ましい。
以下実施例により本発明を説明するが本発明はこれにより限定されるものではない。
実施例1
〈フレキシブル有機EL素子1の作製〉
(第1電極の形成)
厚さ100μm、幅200mm、長さ500mのポリエチレンテレフタレートフィルム(帝人・デュポン社製フィルム、以下、PETと略記する)を準備した。尚、帯状の可撓性基材には、予め第1電極を形成する位置を示すためにアライメントマークを設け、5×10-1Paの真空環境条件で厚さ120nmのITO(インジウムチンオキシド)をスパッタリング法により、マスクパターン成膜を行い、取り出し電極を有する10mm×10mmの大きさの第1電極を一定間隔で12列を連続的に形成し巻き取った。
〈フレキシブル有機EL素子1の作製〉
(第1電極の形成)
厚さ100μm、幅200mm、長さ500mのポリエチレンテレフタレートフィルム(帝人・デュポン社製フィルム、以下、PETと略記する)を準備した。尚、帯状の可撓性基材には、予め第1電極を形成する位置を示すためにアライメントマークを設け、5×10-1Paの真空環境条件で厚さ120nmのITO(インジウムチンオキシド)をスパッタリング法により、マスクパターン成膜を行い、取り出し電極を有する10mm×10mmの大きさの第1電極を一定間隔で12列を連続的に形成し巻き取った。
<洗浄>
巻き取った第一電極をアンワインダ、ワインダ、超音波洗浄槽、乾燥機を具備した洗浄機に取り付け超音波洗浄槽に無機アルカリ洗剤、セミクリンLGL(横浜油脂)(水酸化カリウム1.0~3.0質量%含有 水分含有量73%以上 界面活性剤(陰イオン系、非イオン系)5.0~15%含有)の10%希釈液を投入しUS照射時間(第一電極の洗浄槽浸漬時間)を20分とし、洗浄、乾燥し、巻き取った。
巻き取った第一電極をアンワインダ、ワインダ、超音波洗浄槽、乾燥機を具備した洗浄機に取り付け超音波洗浄槽に無機アルカリ洗剤、セミクリンLGL(横浜油脂)(水酸化カリウム1.0~3.0質量%含有 水分含有量73%以上 界面活性剤(陰イオン系、非イオン系)5.0~15%含有)の10%希釈液を投入しUS照射時間(第一電極の洗浄槽浸漬時間)を20分とし、洗浄、乾燥し、巻き取った。
(第1正孔輸送層形成)
ポリエチレンジオキシチオフェン・ポリスチレンスルホネート(PEDOT/PSS、Bayer社製 Bytron PAI 4083)を純水で65%、メタノール5%で希釈した溶液を第1正孔輸送層形成用塗布液として、PETの上全面(但し、両端の10mmは除く)に、エクストルージョン塗布機を使用し乾燥後の厚みが30nmになるように塗布した。塗布後、乾燥・加熱処理を行い、第1正孔輸送層を形成した。
ポリエチレンジオキシチオフェン・ポリスチレンスルホネート(PEDOT/PSS、Bayer社製 Bytron PAI 4083)を純水で65%、メタノール5%で希釈した溶液を第1正孔輸送層形成用塗布液として、PETの上全面(但し、両端の10mmは除く)に、エクストルージョン塗布機を使用し乾燥後の厚みが30nmになるように塗布した。塗布後、乾燥・加熱処理を行い、第1正孔輸送層を形成した。
塗布条件
第1正孔輸送層形成用塗布液の塗布条件は、温度は25℃、露点温度-20℃以下のN2ガス環境の大気圧下で、且つ清浄度クラス5以下(JIS B 9920)で行った。

(第1正孔輸送層のパターン化:拭き取り工程1)
第1正孔輸送層が形成された基材に、マイクロ波(2.45GHz)を照射して第1電極を熱パターンとしてその位置を検出して、これを位置決めマークとして用い、第1電極の取り出し電極部分の上および第1電極の周囲の不要の部分に、正孔輸送層に対してこれを膨潤させる良溶媒であるメチルエチルケトンを供給して、図4の拭き取り装置により、装置内温度10℃で1.96×105Pa程度の押圧でワイピングヘッド(押圧ロールおよびテープ状部材)の基材との相対速度が5cm/毎秒となるよう擦って、連続的に拭き取り除去した(図3(c))。尚、温度は5℃、メチルエチルケトンの蒸気圧は5℃において4173Paである。また、マイクロ波照射機は四国計測工業(株)製 μ-reactorを用いた。

第1正孔輸送層を除去後、基材は乾燥し一旦巻き取った。尚、溶剤の供給量は10ml/min、温度10℃で行った。
次いで、以下の通り、第2正孔輸送層、発光層、電子輸送層を順次、エクストルージョン塗布機を使用し塗布、乾燥、巻き取りを繰り返すことで形成した。搬送速度は、3m/minとした。
(第2正孔輸送層)
窒素雰囲気下で、50mgの正孔輸送材料1(下記)を10mlのトルエンに溶解した溶液をエクストルージョン塗布法により製膜した。乾燥後、窒素雰囲気下、180秒間紫外光を照射し、光重合・架橋を行い、膜厚約20nmの第2正孔輸送層を形成した。
窒素雰囲気下で、50mgの正孔輸送材料1(下記)を10mlのトルエンに溶解した溶液をエクストルージョン塗布法により製膜した。乾燥後、窒素雰囲気下、180秒間紫外光を照射し、光重合・架橋を行い、膜厚約20nmの第2正孔輸送層を形成した。
(発光層)
第2正孔輸送層上に、PVK、ドーパント4をそれぞれ1質量%、0.1質量%含むトルエン溶液をエクストルージョン塗布法により製膜した。120℃で乾燥し、膜厚約50nmの発光層とした。

(電子輸送層)
発光層上に、0.5質量%の電子輸送材料1を含有する1-ブタノール溶液を同様にエクストルージョン塗布法により製膜した。60℃で乾燥し、膜厚約15nmの電子輸送層とした。

塗布条件は、同様に、いずれも温度は25℃、露点温度-20℃以下のN2ガス環境、大気圧下で、且つ清浄度クラス5以下(JIS B 9920)で行った。
(有機層のパターン化:拭き取り工程2)
巻き取った前記、第1正孔輸送層が形成された基材(PET)を供給して、PET上に形成された第1電極パターンを位置決めマークとして、マイクロ波センサを用いて、位置決めを行い、第1電極の取り出し電極部分の上および第1電極(第1正孔輸送層)の周囲の不要の部分を、図4の拭き取り装置により、第2正孔輸送層、発光層に対し親和性が高い溶剤であるo-キシレン、電子輸送層に対して良溶媒である1-ブタノールをそれぞれ2:1の混合比で混合した溶剤を供給して、温度15℃、前記同様、押圧ロール(テープ状部材)の基材との相対速度が5cm/毎秒となるよう擦って連続的に拭き取り除去した。尚、ワイピングヘッドの押圧は1.96×105Paとした。拭き取り温度は、拭き取り装置内を15℃まで冷却して溶剤のトータルの供給量は20ml/minで行った。

因みに、1-ブタノールの15℃における蒸気圧は368Pa、また、o-キシレンの15℃における蒸気圧は475Paである。
これにより膨潤また溶解された3つの有機層を一度に擦って除去パターニングを行った。パターニング後、乾燥装置で乾燥し、一旦巻き取り1時間保管した。
(有機EL素子の作製)
次いで、以下に示す条件で前記有機層の上に順次陰極バッファー層(電子注入層)、第2電極、封止層を形成し、断裁し有機EL素子を作製し試料No.101とした。

(陰極バッファー層(電子注入層)の形成)
パターン化された有機層が形成されたロール状のPETに付けられた陽極の位置に従って電子輸送層の上および第1電極の取り出し電極を除いた周辺に、蒸着装置で5×10-4Paの真空環境条件にてLiFを用い、マスクパターン蒸着成膜して、厚さ0.5nmの陰極バッファー層(電子注入層)を積層した(図3(d)に示す如く)。
パターン化された有機層が形成されたロール状のPETに付けられた陽極の位置に従って電子輸送層の上および第1電極の取り出し電極を除いた周辺に、蒸着装置で5×10-4Paの真空環境条件にてLiFを用い、マスクパターン蒸着成膜して、厚さ0.5nmの陰極バッファー層(電子注入層)を積層した(図3(d)に示す如く)。
(第2電極の形成)
引き続き、同様に陰極バッファー層(電子注入層)上に第1電極の大きさに合わせ5×10-4Paの真空下にてアルミニウムを使用し蒸着法にてマスクパターン成膜し、厚さ100nmのアルミニウム層からなる第2電極を積層し有機EL素子を作製した。
引き続き、同様に陰極バッファー層(電子注入層)上に第1電極の大きさに合わせ5×10-4Paの真空下にてアルミニウムを使用し蒸着法にてマスクパターン成膜し、厚さ100nmのアルミニウム層からなる第2電極を積層し有機EL素子を作製した。
第2電極パターンは、フィルム幅方向の12列の第1電極との間に形成される素子が、直列に連結するように、第1電極パターンの取り出し部と接続するようパターニングする(図3(d))。
次いで、作製した有機EL素子のPETに付けられたアライメントマークを検出し、アライメントマークの位置に従って第1電極および第2電極の引き出し電極の端部を除いて発光領域および発光領域の周辺に紫外線硬化型の液状接着剤(エポキシ樹脂系)を使用し、厚さ30μmで塗設した。
(封止部材の貼合)
この後、封止フィルム(凸版印刷 GXフィルム:厚み100μm)を準備した有機EL素子の接着剤塗設面にロールラミネータ法により積重し、大気圧環境化にて押圧0.1MPaでロール圧着した後、波長365nmの高圧水銀ランプを、照射強度5~20mW/cm2、距離5~15mmで1分間照射し固着させ貼合した。
この後、封止フィルム(凸版印刷 GXフィルム:厚み100μm)を準備した有機EL素子の接着剤塗設面にロールラミネータ法により積重し、大気圧環境化にて押圧0.1MPaでロール圧着した後、波長365nmの高圧水銀ランプを、照射強度5~20mW/cm2、距離5~15mmで1分間照射し固着させ貼合した。

次いで、作製した複数の有機EL素子が連続的に繋がった状態のものを個別の有機ELパネルの大きさに、アライメントマークを検出し、アライメントマークの位置に従って断裁し、フレキシブル有機EL素子1を作製した。

フレキシブル有機EL素子1の洗浄工程において、洗浄剤を、準水系洗浄剤の花王PA900(水分濃度10%以下 グリコールエーテル、ポリオキシアルキレンアリルエーテル、ポリエチレングリコール含有)に変更した以外はフレキシブル有機EL素子1と同様の条件で行い、フレキシブル有機EL素子2を作製した。
フレキシブル有機EL素子1の洗浄工程において、洗浄剤を、準水系洗浄剤の花王PA900(水分濃度10%以下 グリコールエーテル、ポリオキシアルキレンアリルエーテル、ポリエチレングリコール含有)に変更した以外はフレキシブル有機EL素子1と同様の条件で行い、フレキシブル有機EL素子2を作製した。

フレキシブル有機EL素子1の洗浄工程において、洗浄剤を有機塩基であるトリエチルアミン5%水溶液に変更した以外はフレキシブル有機EL素子1と同様の条件で行いフレキシブル有機EL素子3を作製した。

フレキシブル有機EL素子1の洗浄工程において、洗浄剤を有機塩基であるテトラブチルアンモニウムヒドロキシド(TBAH)1%水溶液に変更した以外はフレキシブル有機EL素子1と同様の条件で行いフレキシブル有機EL素子4を作製した。

フレキシブル有機EL素子6の作製
フレキシブル有機EL素子1の洗浄工程において、洗浄剤を有機塩基であるテトラメチルアンモニウムヒドロキシド1%水溶液に、アルキルベンゼンスルホン酸ナトリウム(ラテムル花王)(DBS)を、テトラメチルアンモニウムヒドロキシドに対して、添加量が50%になるように調整、添加した以外はフレキシブル有機EL素子1と同様の条件で行いフレキシブル有機EL素子6を作製した。
フレキシブル有機EL素子1の洗浄工程において、洗浄剤を有機塩基であるテトラメチルアンモニウムヒドロキシド1%水溶液に、アルキルベンゼンスルホン酸ナトリウム(ラテムル花王)(DBS)を、テトラメチルアンモニウムヒドロキシドに対して、添加量が50%になるように調整、添加した以外はフレキシブル有機EL素子1と同様の条件で行いフレキシブル有機EL素子6を作製した。
物性評価
(洗浄剤のpH及び表面張力の測定)
pHは、東亜電波工業社のデジタルpHメーターHM-18Bで測定した。表面張力は協和界面科学社製、表面張力計 DY-300を使用した。測定値はmN/cmである。測定はそれぞれ、20℃で行った。

(発光評価)
作製した各フレキシブル有機EL素子1~6について、終わり5mの箇所から抜き取った試料について、発光領域輝度、発光経時で増加するダークスポット(スポット状の非発光部)(DS)、および発光初期から確認できるダークスポットを以下に示す試験方法により試験し、以下に示す評価ランクに従って評価した。
作製した各フレキシブル有機EL素子1~6について、終わり5mの箇所から抜き取った試料について、発光領域輝度、発光経時で増加するダークスポット(スポット状の非発光部)(DS)、および発光初期から確認できるダークスポットを以下に示す試験方法により試験し、以下に示す評価ランクに従って評価した。
(発光経時で増加するダークスポット(スポット状の非発光部)の発生数の測定方法)
定電圧電源を用いて、有機EL素子に直流5Vを印加し、ダークスポットの有無についてルーペ(倍率8倍)を用い、目視にて観察した。発光初期および1週間発光後において発光領域全てで測定を行い、1週間発光後には観察され発光初期には観察されないダークスポットの数を目視で測定した。(表1のDS2)
発光経時で増加するダークスポット(スポット状の非発光部)の評価ランク
◎:ダークスポットの発生が全くない
○:ダークスポット1個以上、5個未満
△:ダークスポット5個以上、20個未満
×:ダークスポット20個以上
<発光初期から確認できるダークスポットの発生数の測定方法>

表1から、本発明により、ダークスポットの発生が抑えられ、発光層の長寿命化が取れた、フレキシブル有機EL素子が得られることが分かる。

Claims (9)
- フレキシブル基材表面に少なくとも第1電極と、有機層と、第2電極とをこの順に積層するフレキシブル有機EL素子の製造方法であって、該第1電極まで積層されたフレキシブル基材を、有機塩基を含有した洗浄剤を用いて洗浄することを特徴とするフレキシブル有機EL素子の製造方法。
- 前記有機塩基が有機アンモニウム塩であることを特徴とする請求項1に記載のフレキシブル有機EL素子の製造方法。
- 前記有機アンモニウム塩がテトラメチルアンモニウムヒドロキシドであることを特徴とする請求項2に記載フレキシブル有機EL素子の製造方法。
- 前記有機塩基を含有した洗浄剤が活性剤を含有することを特徴とする請求項1~3のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
- 前記活性剤が陰イオン性界面活性剤であることを特徴とする請求項1~4のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
- 前記第1電極が透明導電層であることを特徴とする請求項1~5のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
- 前記透明導電層が酸化物であることを特徴とする請求項6に記載のフレキシブル有機EL素子の製造方法。
- 前記酸化物がITOであることを特徴とする請求項7に記載のフレキシブル有機EL素子の製造方法。
- 前記製造方法がロールトゥロール方式であることを特徴とする請求項1~8のいずれか1項に記載のフレキシブル有機EL素子の製造方法。
