Abstract
An insulated bag includes a pair of opposing main panels; and a pair of opposing side panels, each side panel attached to each main panel, the main panels and the side panels defining a bag cavity within the insulated bag; the main panels and the side panels defined in an insulated blank, the insulated blank including a first paper layer; and a paper fiber pad coupled to the first paper layer, the paper fiber pad having paper reinforcement fibers interlocked with about 2% to about 25% by weight of a meltable PE/PP bi-component thermoplastic binder fiber distributed substantially randomly, wherein subjecting the repulpable shipping container to a repulpability test produces greater than 85% fiber yield.
Description
- This application is a divisional of U.S. application Ser. No. 16/721,995, filed on Dec. 20, 2019, which is a continuation of U.S. application Ser. No. 15/590,345, filed May 9, 2017, now U.S. Pat. No. 10,604,304, issued Mar. 31, 2020, which are all incorporated by reference herein in their entireties.
- The subject matter disclosed was developed and the claimed invention was made by, or on behalf of, one or more parties to a joint research agreement between MP Global Products LLC of Norfolk, Nebr. and Pratt Retail Specialties, LLC of Conyers, Ga., that was in effect on or before the effective filing date of the claimed invention, and the claimed invention was made as a result of activities undertaken within the scope of the joint research agreement.
- This disclosure relates to packaging. More specifically, this disclosure relates to an insulated bag.
- Packaging perishable or temperature sensitive contents for storage or shipping can pose challenges. The contents can spoil, destabilize, freeze, melt, or evaporate during storage or shipping if the temperature of the contents is not maintained or the packaging is not protected from hot or cold environmental conditions. Contents such as food, pharmaceuticals, electronics, or other temperature sensitive items can be damaged if exposed to temperature extremes. Many insulated packages are bulky and difficult to store prior to use. Additionally, many insulated packages cannot be recycled and are often disposed of in landfills.
- It is to be understood that this summary is not an extensive overview of the disclosure. This summary is exemplary and not restrictive, and it is intended to neither identify key or critical elements of the disclosure nor delineate the scope thereof. The sole purpose of this summary is to explain and exemplify certain concepts of the disclosure as an introduction to the following complete and extensive detailed description.
- Disclosed is an insulated bag comprising a pair of opposing main panels; and a pair of opposing side panels, each side panel attached to each main panel, the main panels and the side panels defining a bag cavity within the insulated bag; the main panels and the side panels defined in an insulated blank, the insulated blank comprising a first paper layer; and a paper fiber pad coupled to the first paper layer, the paper fiber pad having paper reinforcement fibers interlocked with about 2% to about 25% by weight of a meltable PE/PP bi-component thermoplastic binder fiber distributed substantially randomly, wherein subjecting the repulpable shipping container to a repulpability test produces greater than 85% fiber yield.
- Also disclosed is an insulated bag comprising a pair of opposing main panels; and a pair of opposing side panels, each side panel attached to each main panel, the main panels and the side panels defining a bag cavity within the insulated bag; the main panels and the side panels defined in an insulated blank, the insulated blank comprising a first paper layer; and a paper fiber batt coupled to the first paper layer, the paper fiber batt including paper fibers bound together by thermoplastic binder fibers.
- Also disclosed is a method for forming an insulated bag, the method comprising mixing paper fibers with binder fibers to form a mixture; disposing the mixture onto a surface to form a layer of the mixture; applying heat to form a paper fiber batt from the mixture having a fixed width and fixed length; coupling the paper fiber batt to a paper layer to form an insulated batt; and folding the insulated batt to form an insulated bag comprising a pair of opposing main panels defined by the insulated batt; and a pair of opposing side panels defined by the insulated batt, each side panel attached to each main panel, the main panels and the side panels defining a bag cavity within the insulated bag; wherein the insulated bag has a repulpability of greater than 85%.

However, before the present devices, systems, and/or methods are disclosed and described, it is to be understood that this disclosure is not limited to the specific devices, systems, and/or methods disclosed unless otherwise specified, and, as such, can, of course, vary. It is also to be understood that the terminology used herein is for the purpose of describing particular aspects only and is not intended to be limiting.
- The following description is provided as an enabling teaching of the present devices, systems, and/or methods in its best, currently known aspect. To this end, those skilled in the relevant art will recognize and appreciate that many changes can be made to the various aspects of the present devices, systems, and/or methods described herein, while still obtaining the beneficial results of the present disclosure. It will also be apparent that some of the desired benefits of the present disclosure can be obtained by selecting some of the features of the present disclosure without utilizing other features. Accordingly, those who work in the art will recognize that many modifications and adaptations to the present disclosure are possible and can even be desirable in certain circumstances and are a part of the present disclosure. Thus, the following description is provided as illustrative of the principles of the present disclosure and not in limitation thereof.
- As used throughout, the singular forms “a,” “an” and “the” include plural referents unless the context clearly dictates otherwise. Thus, for example, reference to “an element” can include two or more such elements unless the context indicates otherwise.
- Ranges can be expressed herein as from “about” one particular value, and/or to “about” another particular value. When such a range is expressed, another aspect includes from the one particular value and/or to the other particular value. Similarly, when values are expressed as approximations, by use of the antecedent “about,” it will be understood that the particular value forms another aspect. It will be further understood that the endpoints of each of the ranges are significant both in relation to the other endpoint, and independently of the other endpoint.
- For purposes of the current disclosure, a material property or dimension measuring about X or substantially X on a particular measurement scale measures within a range between X plus an industry-standard upper tolerance for the specified measurement and X minus an industry-standard lower tolerance for the specified measurement. Because tolerances can vary between different materials, processes and between different models, the tolerance for a particular measurement of a particular component can fall within a range of tolerances.
- As used herein, the terms “optional” or “optionally” mean that the subsequently described event or circumstance can or cannot occur, and that the description includes instances where said event or circumstance occurs and instances where it does not.
- The word “or” as used herein means any one member of a particular list and also includes any combination of members of that list. Further, one should note that conditional language, such as, among others, “can,” “could,” “might,” or “may,” unless specifically stated otherwise, or otherwise understood within the context as used, is generally intended to convey that certain aspects include, while other aspects do not include, certain features, elements and/or steps. Thus, such conditional language is not generally intended to imply that features, elements and/or steps are in any way required for one or more particular aspects or that one or more particular aspects necessarily include logic for deciding, with or without user input or prompting, whether these features, elements and/or steps are included or are to be performed in any particular aspect.
- Disclosed are components that can be used to perform the disclosed methods and systems. These and other components are disclosed herein, and it is understood that when combinations, subsets, interactions, groups, etc. of these components are disclosed that while specific reference of each various individual and collective combinations and permutation of these may not be explicitly disclosed, each is specifically contemplated and described herein, for all methods and systems. This applies to all aspects of this application including, but not limited to, steps in disclosed methods. Thus, if there are a variety of additional steps that can be performed it is understood that each of these additional steps can be performed with any specific aspect or combination of aspects of the disclosed methods.
- Disclosed is an insulated bag assembly and associated methods, systems, devices, and various apparatus. The insulated bag assembly comprises an insulated bag and an insulated panel. It would be understood by one of skill in the art that the disclosed insulated bag assembly is described in but a few exemplary embodiments among many. No particular terminology or description should be considered limiting on the disclosure or the scope of any claims issuing therefrom.

FIG. 1 is a perspective view of aninsulated bag assembly 100 in accordance with one aspect of the present disclosure in an open configuration. Theinsulated bag assembly 100 can comprise aninsulated bag 110 and aninsulated panel 130. Theinsulated bag 110 can be formed from an insulated blank 170, as shown and further described below with respect toFIG. 7C . - The
insulated bag 110 can comprise a pair of opposingmain panels 122 a,b (122 b shown inFIG. 3 ), a pair of opposingside panels 112 a,b (112 b shown inFIG. 3 ), and a pair ofhandle assemblies 190 a,b. Eachside panel 112 a,b can be attached to eachmain panel 122 a,b, and eachside panel 112 a,b can be substantially perpendicular to eachmain panel 122 a,b. In the present aspect, thefirst side panel 112 a can comprise afirst side subpanel 116 a and asecond side subpanel 116 b joined together by afirst side seam 118 a. Thesecond side panel 112 b, as shown inFIG. 3 , can comprise athird side subpanel 116 c and afourth side subpanel 116 d joined together by asecond side seam 118 b (shown inFIG. 4 ). Thefirst side seam 118 a and thesecond side seam 118 b can be disposed substantially opposite from one another, and eachside seam 118 a,b can bisect therespective side panel 112 a,b. - The
insulated bag 110 can define atop end 102 and abottom end 104. Thetop end 102 can be disposed opposite from thebottom end 104. Anextended neck portion 162 can be disposed proximate to thetop end 102 of theinsulated bag 110. Theextended neck portion 162 can extend from thetop end 102 to ataper line 164 of theinsulated bag 110. Thetaper line 164 can be positioned between thetop end 102 and thebottom end 104 at a top of eachmain panel 122 a,b and eachside panel 112 a,b. Thetaper line 164 can be a boundary between aninsulated portion 160 and anuninsulated portion 163 of theinsulated bag 110. Theuninsulated portion 163 can be defined by aborder 166 extending around the insulated blank 170, and theextended neck portion 162 can be a portion of theborder 166. Themain panels 122 a,b and theside panels 112 a,b can define theinsulated portion 160 of the insulated blank 170. - In the present aspect, the
extended neck portion 162 of theborder 166 can be attached to both of themain panels 122 a,b and both of theside panels 112 a,b. Theextended neck portion 162 can define a firstmain neck portion 168 a disposed above the firstmain panel 122 a and a secondmain neck portion 168 b disposed above the secondmain panel 122 b (shown inFIG. 3 ). Theextended neck portion 162 can also define a firstside neck portion 169 a disposed above thefirst side panel 112 a and a secondside neck portion 169 b disposed above thesecond side panel 112 b (shown inFIG. 3 ). In other aspects, the extendneck portion 162 may only be attached to themain panels 122 a,b or may only be attached to theside panels 112 a,b. In still other aspects, the extendneck portion 162 may only be attached to a one of themain panels 122 a,b or a one of theside panels 112 a,b. - In the present aspect, the
handles assemblies 190 a,b can be respectively attached to themain neck portions 168 a,b of theextended neck portion 162. Eachhandle assembly 190 a,b can comprise ahandle portion 192 a,b which can extend out from theextended neck portion 162 of theborder 166. In other aspects, eachhandle assembly 190 a,b can be respectively attached to theside neck portions 169 a,b. In still other aspects, eachhandle assembly 190 a,b can be attached to either a one of themain panels 122 a,b or a one of theside panels 112 a,b. - The
main panels 122 a,b, theside panels 112 a,b, and theextended neck portion 162 of theborder 166 can define abag cavity 108 within theinsulated bag 110. Thetop end 102 of theinsulated bag 110 can define abag opening 106 to thebag cavity 108. In the open configuration, thebag opening 106 can be unsealed, and thebag cavity 108 can be exposed. Theinsulated panel 130 can define aninsulated portion 134 encompassed by aborder 132 of theinsulated panel 130. In the present aspect, theinsulated portion 134 of theinsulated panel 130 can be sized and shaped complimentary to a horizontal cross-section of thebag cavity 108. Theinsulated panel 130 can be configured to be placed within thebag cavity 108 to provide insulated to thebag cavity 108. -
FIG. 2 is a perspective view of theinsulated bag assembly 100 ofFIG. 1 . The insulated bag of theinsulated bag assembly 100 is shown in a closed configuration. In the closed configuration, theextended neck portion 162 of theborder 166 can be configured to form a rolltop seal 240. To form the rolltop seal 240, the opposingside neck portions 169 a,b (side neck portion 169 b shown inFIG. 1 ) can be folded inwards towards the bag cavity 108 (shown inFIG. 1 ). The opposingmain neck portions 168 a,b can then be rolled together over the inwardly foldedside neck portions 169 a,b to seal thebag opening 106 and enclose thebag cavity 108. - In the present aspect, the roll
top seal 240 can be secured by a pair of tape strips 280 a,b. The tape strips 280 a,b can attach to both the firstmain neck portion 168 a and the secondmain neck portion 168 b to prevent the rolltop seal 240 from unrolling. In the open configurations, the tape strips 280 a,b can be attached to either the firstmain neck portion 168 a or the secondmain neck portion 169 b, and an unattached end of the tape strips 280 a,b can be covered with a backing strip which covers an adhesive such as a glue, epoxy, cement, mastic, cohesive, or other suitable material. The user can remove the backing strip to expose the adhesive and secure the unattached end to the oppositemain neck portion 168 a,b. The tape strips 280 a,b can also attach one or both of themain panels 122 a,b as shown. With the opposingmain neck portions 168 a,b rolled together, thehandle portions 192 a,b of therespective handle assemblies 190 a,b are positioned together such that a user can easily grip both handleportions 192 a,b with one hand. -
FIG. 3 is a cross-section of theinsulated bag assembly 100 ofFIG. 2 taken along line 3-3 shown inFIG. 2 . Thehandle portions 192 a,b can be flexible, and in the aspect ofFIG. 3 , thehandle portions 192 a,b can be shown in a more vertical orientation. Additionally, the rolltop seal 240 can be formed and positioned differently dependent upon a height of theextended neck portion 162 and how much material from the firstmain neck portion 168 a and the secondmain neck portion 168 b is rolled together to form the rolltop seal 240. Either configuration is acceptable, and the shape and position of the rolltop seal 240 between thehandle portions 192 a,b is not limiting. - The
insulated bag 110 can further comprise abottom panel 304 disposed at thebottom end 104 of theinsulated bag 110. Thebottom panel 304 can further define thebag cavity 108. Thebottom panel 304 can be attached to each of themain panels 122 a,b and theside panels 112 a,b. A pair ofcorner ears 306 a,b (306 a shown inFIG. 8B ) can be folded beneath thebottom panel 304 and attached in facing engagement to thebottom panel 304. In the present aspect, thecorner ears 306 a,b, can be attached to thebottom panel 304 with an adhesive such as a glue, cement, epoxy, mastic, double-sided tape, cohesive, or any other suitable material, or by a mechanical method such as stapling, stitching, or any other suitable method. Eachcorner ear 306 a,b can be defined by a portion of theborder 166. - As previously stated, the
insulated bag 110 can be formed from the insulated blank 170. The insulated blank 170 can comprise aninsulation batt 350, afirst sheet 352, and asecond sheet 354. The portion of the insulated blank 170 containing theinsulation batt 350 can define theinsulated portion 160 of theinsulated bag 110. In the present aspect, thebottom panel 304 can further define theinsulated portion 160 of theinsulated bag 110. Theinsulation batt 350 can be encapsulated in apanel cavity 356 defined between thefirst sheet 352 and thesecond sheet 354. Theborder 166 can extend around a perimeter of theinsulation batt 350, thereby sealing thepanel cavity 356. - The
border 166 can be formed by attaching thefirst sheet 352 and thesecond sheet 354 together in facing engagement around theinsulation batt 350. In the present aspect, thefirst sheet 352 can be attached to thesecond sheet 354 with an adhesive such as a glue, epoxy, cement, mastic, cohesive, or other suitable material. In other aspects, thefirst sheet 352 and thesecond sheet 354 can be attached together by a mechanical method such as stapling, stitching, or any other suitable method. Thetaper line 164 can be defined by thefirst sheet 352 and thesecond sheet 354 sloping together from theinsulated portion 160 towards theborder 166. - The
handle assemblies 190 a,b can further comprise abase portion 390 a,b, respectively. In the present aspect, thebase portion 390 a,b of eachhandle assembly 190 a,b can comprise abase strip 392 a,b, respectively. Thebase strip 392 a can comprise afirst strip 394 a and asecond strip 394 b attached together in facing engagement. A pair ofbottom portions 792 a,b (shown inFIG. 7B ) of thehandle portion 192 a can be laminated between thefirst strip 394 a and thesecond strip 394 b to secure thehandle portion 192 a to thebase portion 390 a. Thebase strip 392 b can comprise athird strip 394 c and afourth strip 394 d attached together in facing engagement. A pair ofbottom portions 792 c,d (shown inFIG. 7B ) of thehandle portion 192 b can be laminated between thethird strip 394 c and thefourth strip 394 d to secure thehandle portion 192 b to thebase portion 390 b. - The
base strip 392 a,b of eachhandle assembly 190 a,b can be laminated within theextended neck portion 162 of theborder 166, between thefirst sheet 352 and thesecond sheet 354 of the insulated blank 170. In the present aspect, thehandle portion 192 a,b of eachhandle assembly 190 a,b can extend outwards through thefirst sheet 352 of theborder 166. In other aspects, thehandle portion 192 a,b can extend outwards between thefirst sheet 352 and the second sheet 354 (shown inFIG. 3 ). - When held by a user, the
handle portion 192 a can align with thebase strip 392 a, and thehandle portion 192 b can align with thebase strip 392 b. The base strips 392 a,b can contact theinsulation batt 350, and the interface between theinsulation batt 350 and the base strips 392 a,b can act as pivot points. Thehandle assemblies 190 a,b and the rolltop seal 240 can define a substantially “A”-shaped side profile. Theextended neck portion 162 can comprise enough material that theextended neck portion 162 is not pulled taught between themain panels 122 a,b which allows theextended neck portion 162, the rolltop seal 240, the base strips 392 a,b, and theinsulated panel 130 a (further described below) to form a substantially trapezoidal-shaped side profile. A geometry of the “A”-shaped side profile of thehandle assemblies 190 a,b and the rolltop seal 240 and the trapezoidal-shaped side profile can cooperate to minimize upward force and outward tension acting on the rolltop seal 240 and the tape strips 280 to prevent theextended neck portion 162 from being pulled open when carrying a heavy payload in theinsulated bag assembly 100. - In the present aspect, the
insulated bag assembly 100 can comprise threeinsulated panels 130 a-c disposed within thebag cavity 108. Eachinsulated panel 130 a-c can be constructed similar to the insulated blank 170, and eachinsulated panel 130 a-c can comprise thefirst sheet 352, thesecond sheet 354, and theinsulation batt 350. Theborder 132 can be construction with thefirst sheet 352 in facing engagement with thesecond sheet 354, similar to theborder 166. Theborder 166 can form a seal within thebag cavity 108 by contacting thesecond sheet 354 of theinsulated bag 110. Theinsulated portion 134 can contain theinsulation batt 350 encapsulated within thepanel cavity 356 between thefirst sheet 352 and thesecond sheet 354, similar to theinsulated portion 160. - The
insulated panel 130 a can be positioned proximate the rolltop seal 240, and theinsulated panel 130 a can provide insulation for thetop end 102 of theinsulated bag 110. Theinsulated panel 130 b can be positioned within thebag cavity 108 between thetop end 102 and thebottom end 104, and theinsulated panel 130 b can divide thebag cavity 108 into afirst compartment 308 a and asecond compartment 308 b. Such a configuration can be desirable for packaging both hot and cold contents within thebag cavity 108, or other contents that need to be stored at different temperature relative to each other. For example, hot contents can be placed within thefirst compartment 308 a, and cold contents can be placed within thesecond compartment 308 b, or vice versa. In such aspects, theinsulated panel 130 b can insulate the cold contents from the hot contents. In the present aspect, theinsulated panel 130 b can be oriented horizontally; however, in other aspects, theinsulated panel 130 b can be oriented vertically or obliquely to divide thebag cavity 108 intocompartments 308 a,b. In other aspects, additionalinsulated panels 130 can be positioned within thebag cavity 108 to divide thebag cavity 108 into more than twocompartments 308 a,b. In some aspects, both horizontally oriented and vertically orientedinsulated panels 130 can be disposed within thebag cavity 108. - The
insulated panel 130 c can be positioned atop thebottom panel 304, and theinsulated panel 130 c can further insulate thebottom end 104 of theinsulated bag 110. In the present aspect, thebottom panel 304 can be insulated; however, in other aspects, thebottom panel 304 can be uninsulated, and theinsulated panel 130 c can provide insulation for thebottom end 104 of theinsulated bag 110. -
FIG. 4 is a cross section of theinsulated bag assembly 100 ofFIG. 2 taken along line 4-4 shown inFIG. 2 . In the present aspect, theinsulated panel 130 c has been removed, and thebottom panel 304 is visible. As shown, theborder 166 can be a two-ply seam formed by attaching thefirst sheet 352 to thesecond sheet 354 in facing engagement. Thefirst side seam 118 a and thesecond side seam 118 b can each be four-ply seams. Thefirst side seam 118 a can be formed by attaching afirst portion 418 a of theborder 166 in facing engagement with asecond portion 418 b of theborder 166. - The
first portion 418 a of theborder 166 can be defined adjacent to thefirst side subpanel 116 a, and thesecond portion 418 b of theborder 166 can be defined adjacent to thesecond side subpanel 116 b. Thefirst side subpanel 116 a can be attached to the firstmain panel 122 a. Thesecond side panel 116 b can be attached to the secondmain panel 122 b. Attaching thefirst side panel 116 a to thesecond side panel 116 b by forming thefirst side seam 118 a can form thefirst side panel 112 a. - The
second side seam 118 b can be formed by attaching athird portion 418 c of theborder 166 in facing engagement with afourth portion 418 d of theborder 166. Thethird portion 418 c of theborder 166 can be defined adjacent to thethird side subpanel 116 c, and thefourth portion 418 d of theborder 166 can be defined adjacent to thefourth side subpanel 116 d. Thethird side subpanel 116 c can be attached to the firstmain panel 122 a. Thefourth side subpanel 116 d can be attached to the secondmain panel 122 b. Attaching thethird side subpanel 116 c to thefourth side subpanel 116 d can form thesecond side panel 112 b. In the present aspects, the portions 418 a-d can each be a portion of acontinuous border 166 extending around theinsulated portion 160 of the insulated blank 170. - In the present aspect, the side seams 118 a,b can each lie flat along a one of the
side panels 112 a,b. In the present aspect, the side seams 118 a,b can be creased to lie flat against theside panels 112 a,b; however in other aspects, the side seams 118 a,b can be attached to theside panels 112 a,b, for example and without limitation, by an adhesive. The side seams 118 a,b being positioned adjacent to theside panels 112 a,b can facilitate handling and loading of the insulated bag assemblies into service carts, crates, pallets, or other containers which can provide minimal spacing between adjacentinsulated back assemblies 100. The side seams 118 a,b being positioned adjacent to theside panels 112 a,b can also avoid interference by the side seams 118 a,b during the closure process, such as when rolling the roll top seal 240 (shown inFIG. 3 ). In other aspects, the side seams 118 a,b can be extend outwards from theside panels 112 a,b. -
FIG. 5 is a detail view of thefirst handle assembly 190 a of theinsulated bag assembly 100 taken fromDetail 5 shown inFIG. 1 . As previously stated, thehandle portion 192 a of thehandle assembly 190 a can extend outwards from theextended neck portion 162 of theborder 166. Thefirst sheet 352 can define afirst slit 590 a and asecond slit 590 b extending upwards to thetop end 102 of theinsulated bag 110. Thehandle portion 192 a can extend through thefirst sheet 352 through thefirst slit 590 a and thesecond slit 590 b. Thehandle portion 192 b of thehandle assembly 190 b can extend through thefirst sheet 352 through athird slit 590 c and afourth slit 590 d, as shown and further described below with respect toFIG. 7C . In the present aspect, each slit 590 a,b,c,d, can terminate at a round hole that is concentric to and sized slightly larger than a diameter of therespective handle portion 192 a,b. The round holes can provide a tolerance for assembly and prevent tears in thefirst sheet 352. In other aspects, thehandle portions 192 a,b can extend outwards through thetop end 102 from between thefirst sheet 352 and the second sheet 354 (shown inFIG. 3 ) of theextended neck portion 162. -
FIG. 6 is a perspective view of a method of manufacturing for theinsulated panel 130. The method can also be applied to the insulated blank 170 as shown inFIGS. 7A-C . In astep 601, theinsulation batt 350 can be positioned between thefirst sheet 352 and thesecond sheet 354. Thefirst sheet 352 and thesecond sheet 354 can be sized and shaped complimentary to each other; however in some aspects, thesheets insulation batt 350 and thesheets insulation batt 350 can be approximately ⅜″ thick; however this thickness is not limiting. The thickness can range from under 1/16″ to over 2″ with a preferred range of ¼″ to ½″. - The
first sheet 352 can define a firstouter edge 652, and a portion of thefirst sheet 352 proximate the firstouter edge 652 can define afirst perimeter portion 642. Thesecond sheet 354 can define a secondouter edge 654, and a portion of thesecond sheet 354 proximate the secondouter edge 654 can define asecond perimeter portion 644. Thesheets insulation batt 350 on all sides with thefirst perimeter portion 642 and thesecond perimeter portion 644 extending beyond aperimeter 659 of theinsulation batt 350. Thefirst perimeter portion 642 can encompass a firstinterior portion 636 of thefirst sheet 352, and thesecond perimeter portion 644 can encompass a secondinterior portion 638 of thesecond sheet 354. Theinterior portions insulation batt 350. - Surfaces of the
sheets perimeter portions insulation batt 350 can also be adhered to theinterior portions sheets - In a
step 602, thesheets first perimeter portion 642 can be attached to thesecond perimeter portion 644 by the adhesive 630. Theinsulation batt 350 can be aligned between theinterior portions perimeter portions border 132 of the insulated panel 610 around theperimeter 659 of theinsulation batt 350. As depicted instep 602, theborder 132 is partially formed around theinsulation batt 350. - The
border 132 can encapsulate and seal theinsulation batt 350 within thepanel cavity 356 defined between theinterior portions sheets insulation batt 350 can define theinsulated portion 160 of the insulated panel 610. In some aspects, theinsulation batt 350 can be aligned off-center from thesheets border 132 can extend outwards further in some areas than others. - In a
step 603, thefirst perimeter portion 642 has been fully attached to thesecond perimeter portion 644, thereby forming the completedborder 132. Manufacturing of theinsulated panel 130 is thus completed; however in some aspects, the method can comprise additional steps such as cutting slots into theborder 132. Theborder 132 can fully encapsulate theinsulation batt 350 within thepanel cavity 356; however in some aspects, theinsulation batt 350 may not be fully encapsulated. In some aspects, theinsulation batt 350 can define a complex shape which can comprise curves, notches, cutouts, or other features which can be reflected by complimentary shapes of theborder 132 and theinsulated portion 160. - In other aspects, the
border 132 may not fully encompass and encapsulate theinsulation batt 350. In some aspects, some portions of theperimeter 659 may be exposed at an unfinished side or a cutout of theborder 132. In some aspects, theinsulated panel 130 may not define theborder 132 on any portion of the perimeter of theinsulated panel 130, and the entire perimeter can define an unfinished edge. In such aspects, theinsulated panel 130 can comprise pre-laminated paper and each of thesheets insulation batt 350 with, for example and without limitation, an adhesive such as a glue, epoxy, cement, mastic, cohesive, or other suitable material. In some aspects in which theinsulated panel 130 defines theborder 132, theinsulation batt 350 can also be attached in facing contact with one or both of thesheets insulated panels 130 can be cut to size from the roll. In other aspects, rather than encapsulating theinsulation batt 350 between thefirst sheet 352 and thesecond sheet 354, a single sheet (not shown) can be folded substantially into two halves, and theinsulation batt 350 can be encapsulated between the two halves of the single sheet. -
FIGS. 7A-C show the method ofFIG. 6 applied to the manufacture of the insulated blank 170.FIG. 7A is a top view of thesecond sheet 354 of the insulated blank 170 of theinsulated bag 110 ofFIG. 1 . Thesecond sheet 354 can define the secondouter edge 654 extending around the perimeter of thesecond sheet 354. The portions of thesecond sheet 354 proximate the secondouter edge 654 can define thesecond perimeter portion 644. - The
second sheet 354 can define a pair of opposingmain panel portions 722 a,b, four side subpanel portions 716 a-d, abottom panel portion 704, and a pair ofcorner ear portions 706 a,b. Themain panel portions 722 a,b can correspond to themain panels 122 a,b (shown inFIG. 4 ), the side subpanel portions 716 a-d can correspond to the side subpanels 116 a-d (shown inFIG. 4 ), and thebottom panel portion 704 can correspond to the bottom panel 304 (shown inFIG. 4 ). Thecorner ear portions 706 a,b can correspond to thecorner ears 306 a,b (shown inFIG. 8B ). -
FIG. 7B is a top view of thesecond sheet 354 with theinsulation batt 350 and thehandle assemblies 190 a,b positioned atop thesecond sheet 354. In the present aspect, theinsulation batt 350 can define an I-shape, and theinsulation batt 350 can cover the opposingmain panel portions 722 a,b, the side subpanel portions 716 a-d, and thebottom panel portion 704 shown inFIG. 7A . In some aspects, theinsulation batt 350 can be attached to thesecond sheet 354 by an adhesive such as a glue, epoxy, cement, mastic, cohesive, or other suitable material. In other aspects, theinsulation batt 350 can simply be laminated and encapsulated between thefirst sheet 352 and thesecond sheet 354 to secure theinsulation batt 350 within the insulated blank 170 (shown inFIG. 8C ). In the present aspect, thebase portions 390 a,b of thehandle assemblies 190 a,b can be positioned adjacent to theinsulation batt 350. Thehandle portions 192 a,b of thehandle assemblies 190 a,b, respectively, can extend substantially to the secondouter edge 654 of thesecond sheet 354. In other aspects, thehandle portions 192 a,b can extend past the secondouter edge 654. In other aspects, thehandle portions 192 a,b may not extend to the secondouter edge 654. - In the present aspect, the
base portions 390 a,b of therespective handle assemblies 190 a,b can be attached to thesecond sheet 354 by an adhesive such as a glue, epoxy, cement, mastic, cohesive, or other suitable material. In other aspects, thebase portions 390 a,b may not be attached to thesecond sheet 354 and can simply be laminated between thefirst sheet 352 and thesecond sheet 354 to secure thebase portions 390 a,b to the insulated blank 170. As previously described, bottom portions 792 a-d of thehandle portions 192 a,b can be laminated within the base strips 392 a,b to secure thehandle portions 192 a,b to therespective base portions 390 a,b. -
FIG. 7C is a top view of the insulated blank 170 with thefirst sheet 352 secured atop thesecond sheet 354. Themain panels 122 a,b, thebottom panel 304, and the side subpanels 116 a-d can each be defined in the insulated blank 170. The insulated blank 170 can define acenterline 701 substantially bisecting the insulated blank 170 into afirst half 700 a and asecond half 700 b. In the present aspect, thefirst half 700 a can be substantially symmetrical to thesecond half 700 b across thecenterline 701. - The
first sheet 352 can be attached in facing engagement with the underlyingsecond sheet 354 to define theborder 166. Theborder 166 extends around theinsulated portion 160 of the insulated blank 170 which contains theinsulation batt 350, shown inFIG. 7C in broken lines. Theborder 166 can define afirst portion 418 a, asecond portion 418 b, athird portion 418 c, and afourth portion 418 d. The insulated blank 170 can be folded across thecenterline 701, and thefirst portion 418 a can be attached in facing engagement to thesecond portion 418 b to form thefirst side seam 118 a, as shown inFIG. 4 . Thethird portion 418 c can also be attached in facing engagement to thefourth portion 418 d to form thesecond side seam 118 b, as shown inFIG. 4 . Theborder 166 can also define theextended neck portion 162, including themain neck portions 168 a,b and theside neck portions 169 a,b. Theborder 166 can also define thecorner ears 306 a,b, shown in an unfolded configuration. Portions of theborder 166 defining theextended neck portion 162 and thecorner ears 306 a,b can extend outwards a greater distance from theinsulated portion 160 than the portions 418 a-d. - The
insulated portion 160 of the insulated blank 170 can also define a firstbottom fold line 702 a and a secondbottom fold line 702 b. The firstbottom fold line 702 a can be defined between the firstmain panel 122 a and thebottom panel 304. The secondbottom fold line 702 b can be defined between the secondmain panel 122 b and thebottom panel 304. Themain panels 122 a,b can be configured to fold relative to thebottom panel 304 about the respectivebottom fold lines 702 a,b. - The insulated blank 170 can also define a first
side fold line 703 a, a secondside fold line 703 b, a thirdside fold line 703 c, and a fourthside fold line 703 d. The firstside fold line 703 a can be defined between the firstmain panel 122 a and thefirst side subpanel 116 a. The secondside fold line 703 b can be defined between the secondmain panel 122 b and thesecond side subpanel 116 b. The thirdside fold line 703 c can be defined between the firstmain panel 122 a and thethird side subpanel 116 c. The fourthside fold line 703 d can be defined between the secondmain panel 122 b and thefourth side subpanel 116 d. The side subpanels 116 a-b can be configured to fold relative to the adjacentmain panels 122 a,b about the respective side fold lines 703 a-d. - As previously described relative to
FIG. 5 , thehandle portions 192 a,b of therespective handle assemblies 190 a,b can extend outwards from theborder 166 through thefirst sheet 352 through the slits 590 a-d. Thefirst handle portion 192 a can extend outwards through thefirst slit 590 a and thesecond slit 590 b. Thesecond handle portion 192 b can extend outwards through thethird slit 590 c and thefourth slit 590 d. In the present aspect, with thehandle portions 192 a,b in a relaxed state, theborder 166 can extend beyond thehandle portions 192 a,b by a height H1. In the present aspect, the height H1 can define a value of ⅜″; however, in other aspects, the height H1 can be larger or smaller than ⅜″. The height H1 can provide clearance for trimming theborder 166 without accidentally cutting thehandle portion 192 a,b. - The insulated blank 170 can be pre-creased in order to strength the roll top seal 240 (shown in
FIG. 3 ). The insulated blank 170 can define a plurality of rolltop creases 700 a,b,c,d. The roll top creases 700 a,b, can extend across theside neck portions 169 a,b and the secondmain neck portion 168 b, and the roll top creases 700 c,d can extend across theside neck portions 169 a,b and the firstmain neck portion 168 a. The roll top creases 700 a,b,c,d can bias theborder 166 to consistently form and maintain the rolltop seal 240 once rolled. The firstmain neck portion 168 a can also define thecreases 702 a,b which can be configured to facilitate inward folding of theside neck portions 169 a,b relative to the firstmain neck portion 168 a when the rolltop seal 240 is formed. The secondmain neck portion 168 b can also define thecreases 702 c,d which can be configured to facilitate inward folding of theside neck portions 169 a,b relative to the secondmain neck portion 168 b when the rolltop seal 240 is formed. -
FIGS. 8A-C show a method of assembling theinsulated bag 110 ofFIG. 1 from the insulated blank 170 ofFIG. 7C .FIG. 8A is a perspective view of theinsulated bag 110 ofFIG. 1 in a sack configuration. In the present aspect, the sack configuration is an intermediate manufacturing step for theinsulated bag 110; however in other aspects, the sack configuration can be a finished product, and theinsulated bag 110 can be used in the sack configuration. In aspects in which the sack configuration can be the finished product, it can be desirable to insulate thecorner ears 306 a,b by encapsulating a rectangular-shapedinsulation batt 350 within the insulated blank 170 rather than the I-shapedinsulated batt 350 shown inFIG. 7B . - To form the sack configuration, the insulated blank 170 can be folded in half about the
centerline 701 such that thefirst sheet 352 faces outwards, and thesecond sheet 354 defines the bag cavity 108 (shown inFIG. 3 ). With the insulated blank 170 folded in half, thefirst portion 418 a (shown inFIG. 7C ) and thesecond portion 418 b of theborder 166 can be attached together in facing engagement to form thefirst side seam 118 a. Thethird portion 418 c (shown inFIG. 7C ) and thefourth portion 418 d of theborder 166 can be attached together in facing engagement to form thesecond side seam 118 b. -
FIG. 8B is a perspective view of theinsulated bag 110 ofFIG. 1 in an interim configuration. To reconfigure theinsulated bag 110 from the sack configuration to the interim configuration, thefirst side subpanel 116 a can be folded relative to the firstmain panel 122 a (shown inFIG. 7C ) about the firstside fold line 703 a such that thefirst side subpanel 116 a can be substantially perpendicular to the firstmain panel 122 a. Thesecond side subpanel 116 b can be folded relative to the secondmain panel 122 b about the secondside fold line 703 b such that thesecond side subpanel 116 b can be substantially perpendicular to the secondmain panel 122 b. Thefirst side subpanel 116 a can be substantially coplanar with thesecond side subpanel 116 b. - The
third side subpanel 116 c (shown inFIG. 7C ) can be folded relative to the firstmain panel 122 a about the thirdside fold line 703 c (shown inFIG. 7C ) such that thethird side subpanel 116 c can be substantially perpendicular to the firstmain panel 122 a. Thefourth side subpanel 116 d (shown inFIG. 7C ) can be folded relative to the secondmain panel 122 b about the fourthside fold line 703 d such that thefourth side subpanel 116 d can be substantially perpendicular to the secondmain panel 122 b. Thethird side subpanel 116 c can be substantially coplanar with thefourth side subpanel 116 d. - Additionally, the first
main panel 122 a can be folded relative to thebottom panel 304 about the firstbottom fold line 702 a such that the firstmain panel 122 a can be substantially perpendicular to thebottom panel 304. The secondmain panel 122 b can be folded relative to thebottom panel 304 about the secondbottom fold line 702 b such that the secondmain panel 122 b can be substantially perpendicular to thebottom panel 304. Thebottom panel 304 can be unfolded to a substantially planar configuration. Once themain panels 122 a,b are folded relative to thebottom panel 304, thecorner ears 306 a,b can extend outwards from thebottom panel 304 in a folded configuration as shown. - As shown in
FIG. 8C , thecorner ears 306 a,b can be folded downwards and can be attached to thebottom panel 304 of theinsulated bag 110 to complete the assembly of theinsulated bag 110. Thecorner ears 306 a,b can be in an attached configuration wherein the corner ears can be attached to thebottom panel 304 by an adhesive, such as a glue, cement, epoxy, mastic, cohesive, or double-sided tape. In other aspects, thecorner ears 306 a,b can be folded upwards and attached to theside panels 112 a,b to complete theinsulated bag 110. The completedinsulated bag 110 is shown in the open configuration previously shown inFIG. 1 . - In the present aspect, the
sheets sheets insulated bag assembly 100 can comprised a material different from another of thesheets insulation batts 350 can comprise paper or other paper fiber materials; however, in other aspects, the insulation batts can comprise cotton, foam, rubber, plastics, fiberglass, mineral wool, or any other flexible insulation material. - In the present application, the
insulation batts 350 can be repulpable. In the present aspect, theinsulated bag assembly 100 can be 100% recyclable. In the present aspect, theinsulated bag assembly 100 can be single-stream recyclable wherein all materials comprised by theinsulated bag assembly 100 can be recycled by a single processing train without requiring separation of any materials or components of theinsulated bag assembly 100. In the present aspect, theinsulated bag assembly 100 can be compostable. In the present aspect, theinsulated bag assembly 100 can be repulpable. - In the present aspect,
insulated bag assembly 100 and each of theinsulated bag 110 and theinsulated panels 130 can be repulpable in accordance with the requirements of the Aug. 16, 2013, revision of the “Voluntary Standard For Repulping and Recycling Corrugated Fiberboard Treated to Improve Its Performance in the Presence of Water and Water Vapor” provided by the Fibre Box Association of Elk Grove Village, IL which is hereby incorporated in its entirety. In the present aspect,insulated bag assembly 100 and each of theinsulated bag 110 and theinsulated panels 130 can be recyclable in accordance with the requirements of the Aug. 16, 2013, revision of the “Voluntary Standard For Repulping and Recycling Corrugated Fiberboard Treated to Improve Its Performance in the Presence of Water and Water Vapor” provided by the Fibre Box Association of Elk Grove Village, Ill. - Recyclable and repulpable insulation materials are further described in U.S. Patent Application Number 62/375,555, filed Aug. 16, 2016, U.S. Patent Application No. 62/419,894, filed Nov. 9, 2016, and U.S. Patent Application No. 62/437,365, filed Dec. 21, 2016, which are each incorporated by reference in their entirety herein.
- The
insulated bag assembly 100 can be used in applications in which a user or mail carrier transports perishable or temperature-sensitive goods. For example and without limitation, theinsulated bag assembly 100 can be used to transport groceries. Theinsulated bag assembly 100 can improve upon a common plastic grocery bag by providing insulation to prevent spoilage of the contents. - Common plastic grocery bags are not accepted by many recycling facilities or curb-side recycling programs in which a waste management service collects recyclables at a user's home. Consequently, many common plastic grocery bags are deposited in landfills where the plastic grocery bags decompose very slowly, sometimes over the course of several centuries. In some instances, plastic grocery bags can enter the oceans where the plastic grocery bags can remain for years and harm marine life. In some aspects, the
insulated bag assembly 100 can reduce waste and pollution by comprising materials which are recyclable or biodegradable. In aspects in which theinsulated bag assembly 100 is curb-side or single-stream recyclable, the user may be more likely to recycle theinsulated bag assembly 100 due to the ease of curb-side collection. - One should note that conditional language, such as, among others, “can,” “could,” “might,” or “may,” unless specifically stated otherwise, or otherwise understood within the context as used, is generally intended to convey that certain embodiments include, while other embodiments do not include, certain features, elements and/or steps. Thus, such conditional language is not generally intended to imply that features, elements and/or steps are in any way required for one or more particular embodiments or that one or more particular embodiments necessarily include logic for deciding, with or without user input or prompting, whether these features, elements and/or steps are included or are to be performed in any particular embodiment.
- It should be emphasized that the above-described embodiments are merely possible examples of implementations, merely set forth for a clear understanding of the principles of the present disclosure. Any process descriptions or blocks in flow diagrams should be understood as representing modules, segments, or portions of code which include one or more executable instructions for implementing specific logical functions or steps in the process, and alternate implementations are included in which functions may not be included or executed at all, may be executed out of order from that shown or discussed, including substantially concurrently or in reverse order, depending on the functionality involved, as would be understood by those reasonably skilled in the art of the present disclosure. Many variations and modifications may be made to the above-described embodiment(s) without departing substantially from the spirit and principles of the present disclosure. Further, the scope of the present disclosure is intended to cover any and all combinations and sub-combinations of all elements, features, and aspects discussed above. All such modifications and variations are intended to be included herein within the scope of the present disclosure, and all possible claims to individual aspects or combinations of elements or steps are intended to be supported by the present disclosure.
Claims (14)
1. A method for forming an insulated bag, the method comprising:
mixing paper fibers with binder fibers to form a mixture;
disposing the mixture onto a surface to form a layer of the mixture;
applying heat to form a paper fiber batt from the mixture having a fixed width and fixed length;
coupling the paper fiber batt to a paper layer to form an insulated batt; and
folding the insulated batt to form the insulated bag comprising:
a pair of opposing main panels defined by the insulated batt; and
a pair of opposing side panels defined by the insulated batt, each side panel attached to each main panel, the main panels and the side panels defining a bag cavity within the insulated bag;
wherein the insulated bag comprising the bag cavity has a repulpability of greater than 85%.
2. The method of claim 1 , further comprising forming an insulated panel within the bag cavity, wherein the insulated panel is sized and shaped complimentary with a horizontal cross-section of the bag cavity.
3. The method of claim 1 , wherein the pair of opposing main panels and the pair of opposing side panels comprise an extended neck portion of the insulated bag.
4. The method of claim 1 , wherein the paper fiber batt has paper reinforcement fibers interlocked with about 2% to about 25% by weight of a meltable PE/PP bi-component thermoplastic binder fiber distributed substantially randomly.
5. The method of claim 1 , further comprising melting the binder fibers of the insulated batt to recycle the paper fiber batt after the insulated bag has been used.
6. The method of claim 1 , wherein the binder fibers are meltable PE/PP bi-component thermoplastic binder fibers.
7. The method of claim 6 , wherein a first portion of the binder fibers has a length of about 1 mm and a second portion of the binder fibers has a length of about 6 mm.
8. A method for forming an insulated bag, the method comprising:
mixing paper fibers with binder fibers;
disposing a mixture onto a surface to form a layer of the mixture;
applying heat to form a paper fiber batt from the mixture;
coupling the paper fiber batt to a paper layer to form an insulated batt; and
folding the insulated batt to form an insulated bag that has a repulpability of greater than 85%.
9. The method of claim 8 , further comprising forming an insulated panel within a bag cavity, wherein the insulated panel is sized and shaped complimentary with a horizontal cross-section of the bag cavity.
10. The method of claim 8 , wherein a pair of opposing main panels and a pair of opposing side panels comprise an extended neck portion of the insulated bag.
11. The method of claim 8 , wherein the paper fiber batt has paper reinforcement fibers interlocked with about 2% to about 25% by weight of a meltable PE/PP bi-component thermoplastic binder fiber distributed substantially randomly.
12. The method of claim 8 , further comprising melting the binder fibers of the insulated batt to recycle the paper fiber batt after the insulated bag has been used.
13. The method of claim 8 , wherein the binder fibers are meltable PE/PP bi-component thermoplastic binder fibers.
14. The method of claim 13 , wherein a first portion of the binder fibers has a length of about 1 mm and a second portion of the binder fibers has a length of about 6 mm.
