Abstract

Description
本發明係關於組成物、塗料、塗膜、太陽能電池模組之背片以及太陽能電池模組。更詳細而言,本發明係關於適合於太陽能電池模組之背片的塗布之組成物、由該組成物得到之塗膜,以及具有該塗膜之太陽能電池模組之背片及太陽能電池模組。
太陽能電池模組通常由表面層、密封太陽能電池單位之密封材層以及背片所成。作為形成密封材層之密封材,通常使用乙烯與乙酸乙烯酯之共聚物(下文中亦稱為EVA。)。
例如,在專利文獻1中記載了一種太陽能電池模組之背片,其係在不透水性片材的至少一個面上形成含硬化性官能基之含氟聚合物塗料之硬化塗膜而形成的。

此外,本發明亦另外為一種塗膜,其特徵為由上述組成物得到的。
本發明亦還另外為涉及一種層積體,其特徵為包含基材以及由上述組成物得到之層。
此外,本發明亦為一種太陽能電池模組之背片,其特徵為具有不透水性片材以及形成在上述不透水性片材的至少一個面上之塗膜,該塗膜由上述組成所物得到。
此外,本發明亦為一種太陽能電池模組,其特徵為具有不透水性片材、形成在上述不透水性片材的至少一個面上之塗膜,以及形成在上述塗膜之上之密封材層,該塗膜由上述組成物得到。
以下詳細說明本發明。
本發明之的組成物包含含硬化性官能基之含氟聚合物。
作為上述含硬化性官能基之含氟聚合物,可列舉出在含氟聚合物中導入硬化性之官能基的聚合物。尚,含硬化性官能基之含氟聚合物中包括具有明確熔點的樹脂性之聚合物、顯示出橡膠彈性之彈性體性之聚合物、介於兩者之間的熱可塑性彈性體性聚合物。
對含氟聚合物賦予硬化性之官能基可結合聚合物之製造容易性或硬化系統進行適當選擇,可舉出例如羥基(但,其中不包括羧基所包含之羥基。以下同樣)、羧基、-COOCO-所表示之基、氰基、胺基、環氧基、甲矽烷基等。其中,從硬化反應性良好的方面考慮,較佳為選自由羥基、羧基、-COOCO-所表示之基、胺基、氰基以及甲矽烷基所成之群中的至少一種基,更佳為選自由羥基、羧基、胺基以及甲矽烷基所成之群中的至少一種基,進一步較佳為選自由羥基、羧基及胺基所成之群組中的至少一種基,特別較佳為選自由羥基以及羧基所成之群中的至少一種基。此等硬化性官能基通常將含有硬化性官能基單體藉由共聚合而被導入到含氟聚合物中。
作為上述含硬化性官能基單體,可舉出例如含羥基單體、含羧基單體、含胺基單體以及矽酮系乙烯基單體,可使用此等中之1種或2種以上。
上述含硬化性官能基之含氟聚合物較佳包含基於含氟單體之聚合單位與基於含硬化性官能基單體之聚合單位,該含硬化性官能基單體為選自由含羥基單體、含羧基單體、含胺基單體以及矽酮系乙烯基單體所成之群中的至少一種。此外,上述含硬化性官能基之含氟聚合物更佳包含基於含氟單體之聚合單位與基於選自由含羥基單體及含羧基單體所成之群中的至少一種含硬化性官能基單體之聚合單位。
作為上述含氟單體,可以舉出例如四氟乙烯、三氟氯乙烯、偏二氟乙烯、氟乙烯以及氟乙烯基醚,可以使用此等中的1種或2種以上。

上述基於含氟單體之聚合單位相對於上述含硬化性官能基之含氟聚合物之全部聚合單位較佳為15莫耳%~50莫耳%。更佳之下限為20莫耳%、進一步較佳之下限為30莫耳%、特別較佳之下限為40莫耳%。更佳之上限為49莫耳%、進一步較佳之上限為47莫耳%。
上述基於含硬化性官能基單體之聚合單位相對於含硬化性官能基之含氟聚合物的全部聚合單位較佳為8莫耳%~30莫耳%。更佳之下限為10莫耳%、更佳之上限為20莫耳%。
作為上述含硬化性官能基單體,例如可例示下述單體,但並不僅限於此等。尚,可使用此等中的1種或2種以上。
(1-1)含羥基單體:

上述羧酸乙烯基酯具有改善相溶容性之的作用。作為羧酸乙烯基酯,可以舉出乙酸乙烯酯、丙酸乙烯酯、丁酸乙烯酯、異丁酸乙烯酯、新戊酸乙烯酯、已酸乙烯酯、叔碳酸乙烯酯、月桂酸乙烯酯、硬脂酸乙烯酯、環己基羧酸乙烯酯、苯甲酸乙烯酯、對叔丁基苯甲酸乙烯酯等。
作為上述烷基乙烯基醚,可以舉出甲基乙烯基醚、乙基乙烯基醚、丁基乙烯基醚、環己基乙烯基醚等。
作為上述非氟化烯烴,可舉出乙烯、丙烯、正丁烯、異丁烯等。
上述基於非含氟乙烯基單體之聚合單位較佳構成除基於含硬化性官能基單體之聚合單位以及基於含氟單體之聚合單位以外之全部聚合單位。
作為上述含硬化性官能基之含氟聚合物,可舉出例如:(1)以全氟烯烴單位為主體之全氟烯烴系聚合物、(2)以三氟氯乙烯(CTFE)單位為主體之CTFE系聚合物、(3)以偏二氟乙烯(VdF)單位為主體之VdF系聚合物、(4)以氟代烷基單位為主體之含氟代烷基之聚合物、(5)以乙酸乙烯酯單位為主體之乙酸乙烯酯系聚合物等。
作為上述含硬化性官能基之含氟聚合物,上述(1)~(5)中,就耐候性及防濕性之觀點而言,較佳(1)、(2)之(5)的聚合物。
(1)以全氟烯烴單位為主體之全氟烯烴系聚合物
以全氟烯烴單位為主體之全氟烯烴系聚合物較佳包含全氟烯烴單位。上述全氟烯烴單位相對於全氟烯烴系聚合物之全部聚合單位較佳為20莫耳%~49莫耳%。更佳的下限為30莫耳%、進一步較佳的下限為40莫耳%。更佳的上限為47莫耳%。
作為上述全氟烯烴,可以舉出四氟乙烯(TFE)、六氟丙烯(HFP)、全氟(烷基乙烯基醚)(PAVE)等,其中,從顏料分散性或耐候性、共聚性及耐化學藥品性優異的方面考慮,較佳TFE。
上述全氟烯烴系聚合物較佳包含可與全氟烯烴共聚合的其他單體之單位。
作為上述可能夠共聚合的其他單體,可以舉出例如乙酸乙烯酯、丙酸乙烯酯、丁酸乙烯酯、異丁酸乙烯酯、新戊酸乙烯酯、已酸乙烯酯、叔碳酸乙烯酯、月桂酸乙烯酯、硬脂酸乙烯酯、環己基羧酸乙烯酯、苯甲酸乙烯酯、對叔丁基苯甲酸乙烯酯等羧酸乙烯基酯類;甲基乙烯基醚、乙基乙烯基醚、丁基乙烯基醚、環己基乙烯基醚等烷基乙烯基醚類;乙烯、丙烯、正丁烯、異丁烯等非氟系烯烴類;偏二氟乙烯(VdF)、三氟氯乙烯(CTFE)、氟乙烯(VF)、氟乙烯基醚等氟系單體等,但並不僅限於此等物質。
作為以全氟烯烴單位為主體之全氟烯烴系聚合物,可舉出例如TFE/異丁烯/羥基丁基乙烯基醚/其他單體之共聚物、TFE/叔碳酸乙烯酯/羥基丁基乙烯基醚/其他單體的共聚物、TFE/叔碳酸乙烯酯/羥基乙基乙烯基醚/其他單體的共聚物、TFE/VdF/羥基丁基乙烯基醚/其他單體的共聚物等,特別較佳為選自由TFE/異丁烯/羥基丁基乙烯基醚/其他單體的共聚物以及TFE/叔碳酸乙烯酯/羥基丁基乙烯基醚/其他單體的共聚物所成之群中的至少一種共聚物。作為如此之硬化性聚合物的塗料,可例示出例如大金工業股份有限公司製造的Zeffle(注冊商標)GK系列等。
(2)以三氟氯乙烯(CTFE)單位為主體之CTFE系聚合物
作為以CTFE單位為主體之CTFE系聚合物,可舉出例如CTFE/羥基丁基乙烯基醚/其他單體的共聚物等。作為CTFE系聚合物之硬化性聚合物塗料,可例示例如旭硝子股份有限公司製造之LUMIFLON(註冊商標)、大日本油墨製造股份有限公司製造之FLUONATE(註冊商標)、Central Glass股份有限公司製造之Cefral Coat(註冊商標)、東亞合成股份有限公司製造之Zaffron(註冊商標)等。
(3)以偏二氟乙烯(VdF)單位為主體之VdF系聚合物
作為以VdF單位為主體之VdF系聚合物,可舉出例如VdF/TFE/羥基丁基乙烯基醚/其他單體之共聚物等。
(4)以氟代烷基單位為主體之含氟代烷基的聚合物
作為以氟代烷基單位為主體之含氟代烷基之聚合物,可舉出例如CF3

(5)以乙酸乙烯酯單位為主體之乙酸乙烯酯系聚合物
作為上述以乙酸乙烯酯單位為主體之乙酸乙烯酯系聚合物,可舉出含氟單體/乙酸乙烯酯/式(1)所表示之含羥基單體/式(2)所表示之含羧基單體之共聚物。上述共聚物中,含氟單體/乙酸乙烯酯/式(1)所表示之含羥基單體/式(2)所表示之含羧基單體之莫耳比較佳為15~50/20~75/5~22/0.1~5、更佳為15~50/23~75/5~22/0.1~5。
關於在上述共聚物中的含氟單體單位與乙酸乙烯酯單位的比例,就從耐候性、耐溶劑性、耐污染性及塗膜硬度之觀點而言,相對於含氟單體單位及乙酸乙烯酯單位之合計莫耳數,含氟單體單位之比例亦較佳為0.16~0.51。上述比例較佳為0.22以上、較佳為0.50以下。上述比例可由元素分析測定的含氟量(質量%)與由1
HNMR光譜之組成分析而計算出。具有上述比例之共聚物係本發明人所發現的新穎共聚物。
作為式(1)所表示之的含羥基單體,較佳為選自由羥基乙基乙烯基醚(HEVE)、羥基丁基乙烯基醚(HBVE)、2-羥基乙基烯丙基醚及4-羥基丁基烯丙基醚所成之群中的至少一種單體。
作為式(2)所表示之含羧基單體,從提高聚合反應性、並且提高與硬化劑等添加劑的相溶性的方面考慮,較佳n值大。作為n,較佳為2以上、更佳為4以上、進一步較佳為8以上。上限例如為20。作為式(2)所表示的含羧基單體,較佳為選自由戊烯酸、己烯酸、庚烯酸、辛烯酸、壬烯酸、癸烯酸、十一碳烯酸、十二碳烯酸、十三碳烯酸、十四碳烯酸、十五碳烯酸、十六碳烯酸、十七碳烯酸、十八碳烯酸、十九碳烯酸、二十碳烯酸及22-二十三碳烯酸所成之群中的至少一種,更佳為十一碳烯酸。
上述共聚物也可含有其他單體單位。其他單體單位相對於構成上述共聚物之的全部構造單位較佳為0莫耳%以上40莫耳%以下、更佳為25莫耳%以下。作為其他單體,可舉出乙酸乙烯酯以外的非芳香族系乙烯基酯等。作為非芳香族系乙烯基酯,可舉出叔碳酸乙烯酯、月桂酸乙烯酯、硬脂酸乙烯酯、環己基羧酸乙烯酯等。
上述乙酸乙烯酯系聚合物較佳數平均分子量為3000~100000。上述數平均分子量更佳為5000以上、進一步較為8000以上,更佳為50000以下、進一步較佳為35000以下。上述數平均分子量可藉由使用四氫呋喃作為溶析液之凝膠滲透層析法(GPC)來測定。
上述乙酸乙烯酯系聚合物利用差示掃描量熱量計(DSC)求出的玻璃化轉移溫度(第2次迴圈(second run))較佳為10℃~70℃、更佳為15℃~60℃。
上述乙酸乙烯酯系聚合物之酸值較佳為0.6mgKOH/g~28.8mgKOH/g、更佳為2mgKOH/g~12mgKOH/g。上述酸值依據JIS K 5601進行測定。
上述乙酸乙烯酯系聚合物之羥值較佳為29mgKOH/g~120mgKOH/g、更佳為100mgKOH/g以下。上述羥值可由聚合時的羥基單體之實際添加量與固體成分濃度計算出。
上述含硬化性官能基之含氟聚合物可藉由例如日本特開2004-204205號公報、日本特開2013-177536號公報中公開的方法來製造。
另外,含氟單體單位與乙酸乙烯酯單位的比例為0.16~0.51的新穎型共聚物可利用溶液聚合法、乳化液聚合法、懸浮聚合法或塊狀聚合法來製造,其中較佳利用溶液聚合法得到。
在上述溶液聚合中,可使用單體、有機溶劑及聚合起始劑。聚合溫度通常為0℃~150℃、較佳為5℃~95℃。聚合壓力通常為0.1MPaG~10MPaG(1kgf/ cm2
G~100kgf/cm2
G)。
作為有機溶劑,可舉出:乙酸甲酯、乙酸乙酯、乙酸丙酯、乙酸正丁酯、乙酸叔丁酯等酯類;丙酮、甲基乙基酮、環己酮等酮類;己烷、環己烷、辛烷、壬烷、癸烷、十一烷、十二烷、礦油精等脂肪族烴類;苯、甲苯、二甲苯、萘、溶劑石腦油等芳香族烴類;甲醇、乙醇、叔丁醇、異丙醇、乙二醇單烷基醚等醇類;四氫呋喃、四氫吡喃、二氧六環等環狀醚類;二甲基亞碸等;或此等的混合物等。
作為聚合起始劑,可以使用例如:過硫酸銨、過硫酸鉀等過硫酸鹽類(還可以進一步根據需要併用亞硫酸氫鈉、焦亞硫酸鈉、環烷酸鈷、二甲基苯胺等還原劑);由氧化劑(例如過氧化銨、過氧化鉀等)與還原劑(例如亞硫酸鈉等)及過渡金屬鹽(例如硫酸鐵等)所成的氧化還原引發劑類;過氧化乙醯、過氧化苯甲醯等過氧化二醯類;異丙氧基羰基過氧化物、叔丁氧基羰基過氧化物等二烷氧羰基過氧化物類;過氧化甲基乙基酮、過氧化環己酮等過氧化酮類;過氧化氫、叔丁基過氧化氫、氫過氧化枯烯等氫過氧化物類;二叔丁基過氧化物、二枯基過氧化物等二烷基過氧化物類;叔丁基過氧化乙酸酯、叔丁基過氧化新戊酸酯等烷基過氧化酯類;2,2’-偶氮二異丁腈、2,2’-偶氮雙(2,4-二甲基戊腈)、2,2’-偶氮二(2-甲基戊腈)、2,2’-偶氮二(2-環丙基丙腈)、2,2’-偶氮二異丁酸二甲酯、2,2’-偶氮二[2-(羥基甲基)丙腈]、4,4’-偶氮二(4-氰基戊烯酸)等偶氮系化合物等。
本發明之的組成物包含五亞甲基二異氰酸酯系硬化劑。
作為上述五亞甲基二異氰酸酯系硬化劑,較佳為選自由基於五亞甲基二異氰酸酯(PDI)之封閉異氰酸酯化合物以及衍生自五亞甲基二異氰酸酯(PDI)的多異氰酸酯化合物所成之群中的至少一種。
藉由使用基於五亞甲基二異氰酸酯(PDI)的封閉異氰酸酯(以下亦簡稱為封閉異氰酸酯)作為上述多異氰酸酯化合物,可使上述水性分散體具有充分的適用期期(可使用時間)。
作為上述封閉異氰酸酯,較佳為使衍生自五亞甲基二異氰酸酯之多異氰酸酯化合物(以下亦稱為多異氰酸酯化合物(II))利用封閉劑反應而得到的物質。
作為上述多異氰酸酯化合物(II),可舉出例如:五亞甲基二異氰酸酯與3元以上的脂肪族多元醇經加成聚合而得到的加成物、由五亞甲基二異氰酸酯所成的異氰脲酸酯構造體(三聚氰酸酯構造體(nurate structures))以及由五亞甲基二異氰酸酯形成的缩二脲(biuret)。
作為上述加成物,例如較佳具有如下通式(6)所表示之構造:

上述異氰尿素酸酯構造體在分子中具有1個或2個以上如下通式(2)所表示之的異氰脲酸酯環。
作為上述異氰尿素酸酯構造體,可以舉出:藉由上述異氰酸酯之的三聚合反應而得到之的三聚體、藉由五聚合反應而得到之五聚體、藉由七聚合反應而得到的七聚體等。
其中,較佳優選如下通式(7)所表示之的三聚體。
上述縮二脲為具有如下通式(8)所表示之構造之化合物:
該化合物可藉由在與得到上述異氰尿素酸酯構造體之情況不同的條件下將五亞甲基二異氰酸酯三聚合來得到。
作為上述封閉端化劑,較佳使用具有活性氫之的化合物。作為上述具有活性氫之化合物,較佳使用例如選自由醇類、肟類、內醯胺類、活性亞甲基化合物以及吡唑化合物所成之群中的至少一種。
如此,上述封閉異氰酸酯為使衍生自五亞甲基二異氰酸酯之多異氰酸酯化合物利用封閉劑反應而得到的物質,上述封閉劑較佳為選自由醇類、肟類、內醯胺類、活性亞甲基化合物以及吡唑化合物所成之群中的至少一種。
用於得到上述封閉異氰酸酯之多異氰酸酯化合物(II)為五亞甲基二異氰酸酯與3元以上之脂肪族多元醇的加成物之情况下,作為該3元以上之脂肪族多元醇,具體而言,可舉出甘油、三羥甲基丙烷(TMP)、1,2,6-己三醇、三羥甲基乙烷、2,4-二羥基-3-羥基甲基戊烷、1,1,1-三雙羥基甲基)丙烷、2,2-雙(羥基甲基)丁醇-3等3元醇;季戊四醇、雙甘油等4元醇;阿拉伯糖醇、核醣醇、木糖醇等5元醇(戊五醇);山梨糖醇、甘露醇、半乳糖醇、阿洛糖醇allodulcitol等6元醇(己糖醇)等。其中特別較佳三羥甲基丙烷、季戊四醇。
藉由五亞甲基二異氰酸酯與上述3元以上之脂肪族多元醇的加成聚合,得到上述加成物。
作為與上述多異氰酸酯化合物(II)反應之具有活性氫的化合物,具體而言,可舉出:甲醇、乙醇、正丙醇、異丙醇、甲氧基丙醇等醇類;丙酮肟、2-丁酮肟、環己酮肟等肟類;ε-己內醯胺等內醯胺類;乙醯乙酸甲酯、丙二酸乙酯等活性亞甲基化合物;3-甲基吡唑、3,5-二甲基吡唑、3,5-二乙基吡唑等吡唑化合物等,可使用此等的1種或2種以上。
其中較佳活性亞甲基化合物、肟類,更佳活性亞甲基化合物。
作為上述多異氰酸酯化合物,亦可使用衍生自五亞甲基二異氰酸酯(PDI)的多異氰酸酯化合物(以下亦稱為多異氰酸酯化合物(III))。作為多異氰酸酯化合物(III),可舉出作為多異氰酸酯化合物(II)之上述物質。
作為多異氰酸酯化合物(III)之的具體例,可以舉出三井化學股份有限公司製造之D370N、D376N、D3725N等。
尚,對於本發明之組成物,只要含有上述含硬化性官能基之含氟聚合物以及上述五亞甲基二異氰酸酯系硬化劑,亦可進一步包含其他成分。該其他成分可使用1種或2種以上。
本發明之的組成物中,相對於組成物中的不揮發成分的總量100質量%,本發明之組成物中上述含硬化性官能基之含氟聚合物的含量較佳為20質量%~95質量%。
相對於上述含硬化性官能基之含氟聚合物中的硬化性官能基1當量,上述五亞甲基二異氰酸酯系硬化劑之的含量為0.1當量~5當量、較佳為0.5當量~1.5當量。
更詳細而言地說,上述五亞甲基二異氰酸酯系硬化劑與上述含硬化性官能基之含氟聚合物的比例為下述比例:相對於上述含硬化性官能基之含氟聚合物中之官能基數,上述五亞甲基二異氰酸酯系硬化劑中之官能基數為0.1當量~5當量、較佳為0.5當量~1.5當量、進一步較佳為0.7當量~1.2當量。
上述含硬化性官能基之的含氟聚合物中之的硬化性官能基的含量可根據單體之種類將NMR、FT-IR、元素分析、螢光X射線分析、中和滴定適當組合來計算出。
尚,在本說明書中,上述含硬化性官能基之含氟聚合物及五亞甲基二異氰酸酯系硬化劑的含量各自為以除去溶劑等後之不揮發成分之質量為基準的。
本發明的組成物由於包含上述含硬化性官能基之含氟聚合物及五亞甲基二異氰酸酯系硬化劑,因而可形成即使在濕熱試驗後亦具有與基材良好密著性之塗膜。另外,上述塗膜與EVA之類的密封材層亦具有良好密著性。
就與基材的良好密著性之觀點而言,本發明的組成物較佳進一步包含多元醇化合物。
上述多元醇化合物較佳羥值為10~300。經由使上述羥基值於上述範圍內,所得到的塗膜與不透水性片材及由EVA形成的密封材層牢固地密著。
上述多元醇化合物較佳數平均分子量為300~4000。上述數平均分子量藉由凝膠滲透層析法測定。
就與基材或EVA之類的密封材層的密著性良好之觀點而言,上述多元醇化合物較佳為選自由含環己烷的多元醇、聚酯多元醇、聚碳酸酯多元醇、聚醚多元醇及聚丁二烯多元醇所成之群中的至少一種。更佳為選自由含環己烷的多元醇、聚酯多元醇、聚醚多元醇及聚丁二烯多元醇所成之群中的至少一種。
在上述組成物中,上述多元醇化合物相對於上述含氟聚合物為0.1質量%以上且小於100質量%。上述多元醇化合物相對於上述含氟聚合物較佳為1質量%以上、更佳為5質量%以上、特別較佳為20質量%以上,較佳為50質量%以下、更佳為40質量%以下。上述多元醇化合物的含量若過多,則塗膜的耐候性有變差之虞;含量若過少,則塗膜與不透水性片材及由EVA所成之密封材層的密著性有變差之虞。
作為上述多元醇化合物亦也可以使用市售品。作為市售品,可以舉出例如楠本化成公司製造之Flexorez148、Flexorez 188、Flexorez A308、宇部興產公司製造之ETERNACOLL UH-50、ETERNACOLL UM-90、ADEKA公司製造之ADEKA Polyether P-400、ADEKA Polyol BPX-21、日本曹達公司製造之NISSO-PB GI-1000、GI-2000、GI-3000、BASF公司製造之Sovermol 908、江蘇華大公司製造之CMA3190、Croda公司製造之Priplast 3190、宇部興產股份有限公司製造之PH50等。
就與基材或EVA之類之密封材層的密著性良好之觀點而言,本發明之組成物較佳進一步包含三聚氰胺樹脂。
作為三聚氰胺樹脂,可較佳舉出如下得到的化合物及和此等之混合物:使作為低級醇的甲醇、乙醇、異丙醇、丁醇、異丁醇等與將三聚氰胺與甲醛縮合得到的羥甲基三聚氰胺衍生物反應,進行醚化,得到該化合物。
作為羥甲基三聚氰胺衍生物,可舉出例如單羥甲基三聚氰胺、二羥甲基三聚氰胺、三羥甲基三聚氰胺、四羥甲基三聚氰胺、五羥甲基三聚氰胺、六羥甲基三聚氰胺等。
作為三聚氰胺樹脂的分類,依據烷氧基化之的比例可分成完全烷基型、羥甲基型、亞胺基型、羥甲基/亞胺基型,此等它們皆均可在本發明中使用。
作為上述三聚氰胺樹脂,更佳含苯環之三聚氰胺樹脂。
作為上述三聚氰胺樹脂之的市售品,可以舉出美螺絲公司製造之的M-85、M-25等。
在本發明之組成物中,上述三聚氰胺樹脂相對於上述含氟聚合物較佳為0.1質量%~10質量%。更佳為0.1質量%~5質量%、進一步較佳為0.1質量%~3質量%。上述三聚氰胺樹脂之含量若過多,耐候性有變差之虞;含量若過少,塗膜的密著性有變差之虞。
在本發明的組成物中可以進一步根據要求特性摻合各種添加劑。作為添加劑,可舉出硬化促進劑、顏料、顏料分散劑、消泡劑、調平劑、紫外線吸收劑、光穩定劑、增黏劑、密著改質劑、消光劑等。
作為硬化促進劑,可舉出例如有機錫化合物、酸性磷酸酯、酸性磷酸酯與胺的反應物、飽和或不飽和的多元羧酸或其酸酐、有機鈦酸酯化合物、胺系化合物、辛酸鉛等。
作為硬化促進劑可使用通常的酸催化劑。可以舉出例如用二甲基噁唑烷、2−胺基−2−甲基−1−丙醇等胺封閉的酸催化劑或未封閉的十二烷基苯磺酸、對甲苯磺酸、二壬基萘磺酸等。
作為酸催化劑,較佳為選自由十二烷基苯磺酸、用胺封閉的十二烷基苯磺酸、對甲苯磺酸、酸性磷酸苯酯、用胺封閉的二壬基萘磺酸及酸性磷酸苯酯所成之群中的至少一種。
在本發明之組成物中,上述硬化促進劑相對於上述含氟聚合物較佳為0.01質量%~10質量%。更佳為0.01質量%~5質量%、進一步較佳為0.1質量%~3質量%。上述硬化促進劑之含量若過多,則可使用時間有變差之虞;含量若過少,則塗膜與不透水性片材之密著性有變差之虞。
硬化促進劑可使用1種,亦可併用2種以上。
本發明之組成物較佳進一步包含顏料。藉由此,所得到之硬化塗膜的UV遮蔽性優異。另外,從使太陽能電池模組之外觀美麗的方面考慮,亦強烈希望添加顏料。
作為顏料,具體而言,可舉出:作為白色顏料之氧化鈦、碳酸鈣、作為黑色顏料之碳黑、Cu-Cr-Mn合金等複合金屬類等無機顏料;酞菁系、喹吖啶酮系或偶氮系等有機顏料等,但並不僅限於此等。
相對於含硬化性官能基之含氟聚合物100質量份,顏料的添加量較佳為0.1質量份~200質量份、更佳為0.1質量份~160質量份。
本發明之組成物較佳進一步包含紫外線吸收劑。由於太陽能電池可在紫外線強的室外長期使用,因而要求有防範背片因紫外線而劣化的對策。若在本發明之組成物中添加紫外線吸收劑,則可對硬化塗膜層賦予紫外線吸收功能。
作為紫外線吸收劑,有機系、無機系之任意紫外線吸收劑亦可使用。在有機化合物系中,可舉出例如水楊酸酯系、苯并三唑系、二苯甲酮系、氰基丙烯酸酯系等紫外線吸收劑等;在無機系中,較佳氧化鋅、氧化鈰等填料型無機系紫外線吸收劑等。
紫外線吸收劑可以單獨使用1種,亦也可組合使用2種以上。相對於塗料中之含硬化性官能基之含氟聚合物的總量100質量%,紫外線吸收劑之量較佳為0.1質量%~15質量%。在紫外線吸收劑的量過少之情況下,無法充分得到耐光性的改良效果;並且即使過多,效果亦呈飽和。
本發明的組成物作為塗料為是較佳方式之一。
本發明的組成物可以按照常規方法以溶劑型塗料、水性型塗料、粉體型塗料等形態進行調製。其中,從成膜的容易性、硬化性、乾燥性的優良性等方面考慮,較佳溶劑型塗料的形態。
作為溶劑型塗料中的溶劑,較佳有機溶劑,可舉出:乙酸乙酯、乙酸丁酯、乙酸異丙酯、乙酸異丁酯、乙酸溶纖劑、丙二醇甲基醚乙酸酯等酯類;丙酮、甲基乙基酮、甲基異丁基酮、環己酮等酮類;四氫呋喃、二氧六環等環狀醚類;N,N-二甲基甲醯胺、N,N-二甲基乙醯胺等醯胺類;二甲苯、甲苯、溶劑石腦油等芳香族烴類;丙二醇甲醚、乙基溶纖劑等二醇醚類;卡必醇乙酸酯等二甘醇酯類;正戊烷、正己烷、正庚烷、正辛烷、正壬烷、正癸烷、正十一烷、正十二烷、礦油精等脂肪族烴類;此等的混合溶劑等。
其中更佳酯類,進一步較佳乙酸丁酯。
將本發明之的組成物製成溶劑型塗料之情況下,相對於塗料之總量100質量%,含硬化性官能基之含氟聚合物的濃度較佳為5質量%~95質量%、更佳為10質量%~70質量%。
本發明亦為由上述組成物得到之塗膜。該塗膜可以根據用途將本發明之組成物塗布在適當的基材上並進行硬化來形成。硬化塗膜在基材上的形成可藉由將本發明之組成物根據其塗料形態塗布在基材上來進行。
在塗布形態下的通常條件的溫度範圍內進行塗布即可,關於硬化及乾燥,在溶劑型塗料之的情況下,在10℃~300℃、通常在100℃~200℃下進行30秒至3天。因而,本發明之組成物用於太陽能電池模組背片之塗布的情況下,作為不透水性片材,即使為Si蒸鍍PET片材之類的要回避高溫下處理的材料亦可沒有問題地使用。在硬化及乾燥後可進行養護,養護通常在20℃~300℃下利用1分鐘~3天完成。
在基材上的塗布可藉由將本發明之組成物直接塗布在基材上來進行。
從隱蔽性、耐候性、耐化學藥品性、耐濕性良好的方面考慮,較佳硬化塗膜之的膜厚為1μm以上。更佳為3μm以上、進一步較佳為5μm以上。出於若過厚則得不到輕量化效果的理由,上限較佳為100μm左右、更佳為100μm左右。作為膜厚,特別較佳為3μm~40μm。
由本發明的組成物得到之塗膜在濕熱試驗後亦與基材具有良好密著性,與作為太陽能電池模組之密封材的通常的EVA之密著性優異,不僅如此,而且在捲繞時的抗黏連性亦優異,因而可特別適合用於通常經捲繞步驟製造之太陽能電池模組背片之塗布。
在用於太陽能電池模組背片的塗布之情況下,上述塗膜在不透水性片材等基材之單面或雙面形成。
在由本發明的組成物得到的塗膜在基材的單面形成、且該基材的另一面為非塗布面之情況下,該塗膜在捲繞步驟中與基材的非塗布面接觸。另外,在上述塗膜在基材的單面形成、且在該基材的另一面設置由其他塗料得到的塗膜(後述之不具有硬化性官能基之含氟聚合物塗料之硬化塗膜、聚酯塗料之塗膜、底塗層等)或其他片材之情況下,由本發明之組成物得到的塗膜在捲繞步驟中與基材上的由其他塗料得到的塗膜或其他片材接觸。此外,在由本發明之組成物得到的塗膜在基材的雙面形成之情況下,該塗膜在捲繞步驟中與在基材的另一面形成之相同種類的塗膜接觸。
對於由本發明之組成物得到之塗膜,此等在任一情況下皆可發揮出相對於接觸面的優異抗黏連性。
本發明亦為還涉及太陽能電池模組之的背片,其具有不透水性片材以及在該不透水性片材的至少一個面上形成之塗膜,該塗膜由上述組成物得到。
上述不透水性片材為按照使水分不會透過到密封材或太陽能電池單位的方式進行設置的層,只要為實質上不會透過水的材料就可使用,可舉出例如聚碳酸酯樹脂、丙烯酸類樹脂、甲基丙烯酸類樹脂、丙烯腈-丁二烯-苯乙烯共聚物(ABS樹脂)、聚苯乙烯、聚烯烴樹脂(聚乙烯、聚丙烯等)、聚鹵化乙烯樹脂(聚氯乙烯、聚偏二氯乙烯、聚氟乙烯、聚偏二氟乙烯等)、聚酯樹脂(聚對苯二甲酸乙二醇酯、聚對苯二甲酸丁二醇酯等)、聚醯胺樹脂(尼龍6、尼龍66、MXD尼龍(間苯二甲胺-己二酸共聚物)等)、具有取代基之烯烴的聚合物(聚乙酸乙烯酯、聚乙烯醇等)、EVA(乙烯-乙烯醇共聚物)、乙烯-四氟乙烯共聚物、聚氨酯樹脂(熱可塑性聚氨酯等)等,亦可將此等材料2種以上併用。從重量、價格、撓性等方面考慮,多使用PET片材、Si蒸鍍PET片材、鋁或不銹鋼等金屬薄片材等。其中常使用PET片材。厚度通常為50μm~250μm左右。其中在特別需要防濕性之情況下,常使用Si蒸鍍PET片材。厚度通常為10μm~20μm左右。
此外,為了提高與上述塗膜之接著性,可以對不透水性片材進行以往公知之的表面處理。作為表面處理,可例示例如電暈放電處理、等離子體放電處理、化成處理、金屬片材之情況下的噴砂處理等。
在上述不透水性片材上形成上述塗膜之方法如所述。
上述塗膜可僅在上述不透水性片材之單面形成,亦可在雙面形成。
由於上述如此這樣的背片與密封材的密著性優異,因而在具備該背片之的太陽能電池組件中,在密封材與背片的介面處不易產生空隙,可能夠更可靠地保護太陽能電池單位。
本發明亦為一種太陽能電池模組,其具有不透水性片材、形成在該不透水性片材的至少一個面上之塗膜、以及形成在該塗膜之上之密封材層,該塗膜由上述組成物得到。
作為上述太陽能電池模組之的較佳構造,例如可舉出圖1~3所示之的構造。
在圖1所示之第1構造中,太陽能電池單位1被密封劑層2密封,該密封材層2被表面層3與背片4夾在中間。背片4進一步由不透水性片材5與硬化塗膜6構成,該硬化塗膜6由本發明之組成物得到。在該第1構造中,硬化塗膜6僅設置在密封材層2側。
上述密封材層2由乙烯/乙酸乙烯酯共聚物(EVA)、聚乙烯醇縮丁醛(PVB)、有機矽樹脂、環氧樹脂、丙烯酸類樹脂等構成。
在上述表面層3通常使用玻璃板,但亦可使用樹脂片材等柔性材料。
圖2所示的第2構造為在不透水性片材5的雙面形成硬化塗膜6而成的3層構造。
該第2構造中,雖然背片的膜厚增加,但其兼具由密封材層2側的硬化塗膜6帶來之密著性與由與密封材層2相反側的硬化塗膜6帶來之耐候性這兩方面的優點。
作為3層構造的背片,亦還可以為如下形成的3層構造之的背片:在不透水性片材的一個面上形成由本發明之組成物得到的硬化塗膜,在另一個面上形成不具有硬化性官能基之含氟聚合物塗料之硬化塗膜、含氟聚合物片材、聚酯片材或聚酯塗料之塗膜(其他片材或塗膜)。
圖3所示的第3構造為在不透水性片材5之的密封材層2側形成由本發明之組成物得到之硬化塗膜6、在與密封材層2相反側形成有其他它塗膜7之構造。
構成塗膜7的材料可為不具有硬化性官能基之含氟聚合物塗料之硬化塗膜,可為含氟聚合物片材,可為聚酯片材,亦可為聚酯塗料的塗膜。
此外,為了進一步提高上述塗膜與密封材層之接著性,可對上述塗膜進行以往公知之表面處理。作為表面處理,可例示例如電暈放電處理、等離子體放電處理、化成處理、噴砂處理等。
作為上述不具有硬化性官能基之含氟聚合物塗料之硬化塗膜,可舉出例如日本特開2004-214342號公報中記載的在PVdF中摻合四烷氧基矽烷或其部分水解物而成的塗料之硬化塗膜、VdF/TFE/CTFE共聚物與含有烷氧基矽烷單位之丙烯酸類樹脂的混合塗料之硬化塗膜、VdF/TFE/HFP共聚物與含羥基之丙烯酸類樹脂的混合塗料之硬化塗膜、在VdF/HFP共聚物中摻合胺基矽烷偶聯劑而成的塗料的硬化塗膜等。從隱蔽性、耐候性、耐化學藥品性、耐濕性良好的方面考慮,膜厚通常較佳為5μm~300μm。更佳為10μm~100μm、進一步較佳為10μm~50μm。在該情況下,亦可插入底塗層等。
尚,底塗層的形成使用以往公知之底層塗料用塗料藉由常規方法進行。作為底層塗料用的塗料,可舉出例如環氧樹脂、胺基甲酸酯樹脂、丙烯酸類樹脂、有機矽樹脂、聚酯樹脂等作為代表例。
作為上述含氟聚合物片材,可以舉出PVdF片材或PVF片材、PCTFE片材、TFE/HFP/乙烯共聚物片材、TFE/HFP共聚物(FEP)片材、TFE/PAVE共聚物(PFA)片材、乙烯/TFE共聚物(ETFE)片材、乙烯/CTFE共聚物(ECTFE)片材等用於目前背片之的含氟聚合物片材。從耐候性良好的方面考慮,通常較佳膜厚為5μm~300μm。更佳為10μm~100μm、進一步較佳為10μm~50μm。
作為上述聚酯片材,可以直接使用在以往背片中使用的片材,其在不透水性片材5上之的接著可以利用丙烯酸系接著合劑、胺基甲酸酯系接著合劑、環氧系接著劑、聚酯系接著劑等進行。從耐候性、成本、透明性良好的方面考慮,通常較佳膜厚為5μm~300μm。更佳為10μm~100μm、進一步較佳為10μm~50μm。
作為上述聚酯塗料,可以舉出:使用了採用多元羧酸與多元醇等而成的飽和聚酯樹脂之塗料;使用了採用馬來酸酐、富馬酸等與二醇類而成的不飽和聚酯樹脂之塗料等,可藉由輥塗、幕塗、噴塗、模塗等塗布方法形成塗膜。從隱蔽性、耐候性、耐化學藥品性、耐濕性良好的方面考慮,較佳膜厚為5μm~300μm。更佳為10μm~100μm、進一步較佳為10μm~50μm。該情況下,亦可插入底塗層等。
尚,在本發明之組成物中,除了上述太陽能電池模組用途以外,亦可作為建材、內裝材等室內用或建材、外裝材、汽車、航空器、船舶、電車等室外用之塗料直接塗布至金屬、混凝土、塑膠等,或者重疊塗裝在伐銹底漆(wash primer)、防銹塗料、環氧塗料、丙烯酸類樹脂塗料、聚酯樹脂塗料等底層塗料上。特別是可適合地用於與EVA層密合之塗膜層、或經捲繞步驟製造之各種膜或片材材料等。
本發明亦為一種層積體,其特徵為包含基材以及由上述組成物所得之層。由上述組成物所得之層可藉由在基材上塗布上述組成物來形成,亦可藉由將上述組成物成型為膜後將上述膜層積在基材上來形成,亦可為將上述組成物硬化而成之硬化膜。由上述組成物所得之層可僅在上述基材之單面形成、亦可在雙面形成。上述基材之形狀、厚度等根據層積體之用途適宜地調整即可。基材較佳由金屬、混凝土或塑膠所成。
上述基材與由上述組成物所得之層可直接接著,亦可隔著底塗層等其他層進行接著,由於由上述組成物所得之層與上述基材的密著性優異,因而可直接接著。上述基材與由上述組成物所得之層進行直接接著時,可實現層積體之輕量化。
從隱蔽性、耐候性、耐化學藥品性、耐濕性良好的方面考慮,較佳由上述組成物所得之層之厚度設為1μm以上。更佳為3μm以上、進一步較佳為5μm以上。出於若過厚則得不到輕量化效果之理由,上限較佳為100μm左右、更佳為100μm左右。作為由上述組成物所得之層的厚度,特別較佳為3~40μm。
作為由上述塑膠所成之基材的塑膠材料,可舉出聚碳酸酯樹脂、丙烯酸類樹脂、甲基丙烯酸類樹脂、丙烯腈-丁二烯-苯乙烯共聚物(ABS樹脂)、聚苯乙烯、聚烯烴樹脂(聚乙烯、聚丙烯等)、聚鹵化乙烯樹脂(聚氯乙烯、聚偏二氯乙烯、聚氟乙烯、聚偏二氟乙烯等)、聚酯樹脂(聚對苯二甲酸乙二醇酯、聚對苯二甲酸丁二醇酯等)、聚醯胺樹脂(尼龍6、尼龍66、MXD尼龍(間苯二甲胺-己二酸共聚物)等)、具有取代基之烯烴的聚合物(聚乙酸乙烯酯、聚乙烯醇等)、EVA(乙烯-乙烯醇共聚物)、乙烯-四氟乙烯共聚物、聚氨酯樹脂(熱可塑性聚氨酯等)等共聚物。其中較佳聚碳酸酯樹脂、丙烯酸類樹脂、聚氯乙烯、聚對苯二甲酸乙二醇酯、聚氨酯樹脂。亦可將此等材料2種以上併用。
另外,為了提高與由上述組成物所得之層之接著性,可對基材進行以往公知之表面處理。作為表面處理,可例示例如電暈放電處理、等離子體放電處理、化成處理、金屬片材之情況下的噴砂處理等。
上述層積體可用於建材、內裝材、外裝材、汽車、航空器、船舶(甲板、艙面、船底等)、電車、儲罐、橋樑等。特別是作為車輛內外裝零件為有用的。
[發明之效果]
本發明之組成物由於含有上述構成,因而可形成即使在濕熱試驗後亦具有與基材良好密著性之塗膜。如此之塗膜作為太陽能電池模組背片之塗膜是極為有用的。
[具體實施方式]
藉由實施例對本發明進行更詳細之說明,但本發明並不受該實施例的限定。

調製例1
在攪拌下將硬化性TFE系共聚物溶液(大金工業股份有限公司製造之Zeffle GK570、固體成分65質量%、羥基值60mgKOH/g、溶劑:乙酸丁酯)202質量份、作為白色顏料的氧化鈦(杜邦公司製造的R960)263.0質量份、乙酸丁酯167.0質量份預混合,之後裝入直徑1.2mm的玻璃珠632質量份,使用顏料分散機以1500rpm分散1小時。其後利用#80目之篩濾出玻璃珠,在該溶液中加入硬化性TFE系共聚物溶液(Zeffle GK570) 283.0質量份、乙酸丁酯85.0品質份,調製白色塗料。
在該白色涂料1000質量份中摻合二醇(Sovermol 908、BASF公司製造)118.3質量份、消光劑(CP4-8991、Grace Corporation公司製造)47.3質量份、含苯環的三聚氰胺樹脂(M-85、美螺絲公司製造)4.7質量份、酸催化劑(CYCAT600、購自Cytec, Inc.之十二烷基苯磺酸之70質量%異丙醇溶液)4.7質量份、硬化劑(D3725N、三井化學股份有限公司製造、NCO含量22.8%) 66.2質量份(相對於硬化性TFE系共聚物中的硬化性官能1當量,相當於1.0當量),調製塗料1。
實施例1
作為不透水性片材使用PET膜(東材製造之DS10、厚度250μm。片材A),對該片材A之單面以2000W進行電暈處理,並利用塗布機按照乾燥膜厚為10μm塗布調製例1中調製的塗料1,在150℃乾燥2分鐘,製作2層構造之背片A1。
接著在該背片A1之塗膜面上以2000W進行電暈處理,在50℃進行48小時養護,之後在該塗膜面上載置EVA樹脂片材(福斯特製造之F806P。厚度500μm),進一步在EVA樹脂片材上載置強化玻璃(無錫海達製造、3.2mm厚),在142℃進行壓接,製作3層構造的樣品A1(圖1所示的方式)。對於該玻璃/EVA/背片接著樣品A1調查密著性(EVA與背片之間)。將結果列於表1。
試驗方法及測定方法如下。
(剝離強度)
對於實施例1中得到的玻璃/EVA/背片接著樣品A1,在初期狀態與PCT(濕熱試驗、121℃、濕度100%RH、2氣壓)48小時後利用剝離試驗測定EVA/背片層間之密著性。將測定樣品的EVA/背片部分劃出寬1cm×15cm,使用Tensilon(ORIENTEC制)進行180度剝離試驗,以N/cm為單位,測定EVA/背片間之接著強度。
(塗膜破斷)
與剝離強度同樣地對初期狀態與PCT 48小時後的塗膜藉由目視進行評估。
(塗膜/PET剝離)

將結果列於表1或表2。

Claims (13)
- 一種組成物,其特徵為包含:含硬化性官能基之含氟聚合物、五亞甲基二異氰酸酯系硬化劑,及選自由含環己烷的多元醇、聚酯多元醇、聚碳酸酯多元醇、聚醚多元醇及聚丁二烯多元醇所成之群中的至少一種之多元醇。
- 如請求項1之組成物,其中,含硬化性官能基之含氟聚合物包含基於含氟單體的聚合單位與基於含硬化性官能基單體的聚合單位,該含硬化性官能基單體為選自由含羥基單體、含羧基單體、含胺基單體以及矽酮系乙烯基單體所組成之群中的至少一種。
- 如請求項2之組成物,其中,含氟單體為選自由四氟乙烯、三氟氯乙烯以及偏二氟乙烯所組成之群中的至少一種。
- 如請求項1、2或3之組成物,其中,該組成物進一步包含三聚氰胺樹脂。
- 如請求項1、2或3之組成物,其中,該組成物進一步包含酸催化劑。
- 如請求項1、2或3之組成物,其中,該組成物進一步包含顏料。
- 如請求項1、2或3之組成物,其中,該組成物進一步包含紫外線吸收劑。
- 如請求項1、2或3之組成物,其中,該組成物為塗料。
- 一種塗膜,其特徵為由如請求項1、2、3、4、5、6、7或8之組成物所得者。
- 一種層積體,其特徵為包含:基材,以及由如請求項1、2、3、4、5、6、7或8之組成物所得到之層。
- 如請求項10之層積體,其中,基材由金屬、混凝土或塑膠所構成。
- 一種太陽能電池模組之背片,其特徵為具有:不透水性片材;以及形成在前述不透水性片材的至少一個面上之塗膜,該 塗膜係由如請求項1、2、3、4、5、6、7或8之組成物所得者。
- 一種太陽能電池模組,其特徵為具有:不透水性片材;形成在前述不透水性片材的至少一個面上之塗膜,該塗膜係由如請求項1、2、3、4、5、6、7或8之組成物所得者;以及形成在前述塗膜之上的密封材層。
