Description

製造複數可折疊可拆卸窗簾的方法、以及製造可折疊可拆卸窗簾的方法
本發明有關窗簾,且更特別有關一製造及組裝窗簾之改良方法,該窗簾之型式包括由撓性織物材料所形成之可擴展的蜂窩狀或蜂巢式窗簾。所揭示之方法亦可被使用於形成其他型式之窗簾產品,其係、或可為由諸如織物-葉片遮陽窗簾、起褶的遮陽簾、羅馬遮陽簾及捲簾之接合及重複元件所建立。
用於本敘述之目的,窗簾之“遮光物”型式係一種區域貨品或平板,其最後形式係(1)撓性織物之單一、連續、一體式布匹,而於該織物中沒有縫合線或接頭,如藉由該常見之捲簾所舉例說明,或(2)撓性織物的一系列完全相同或很類似之條片的其中之一,該等條片藉由膠黏、針織、超音波熔接等直接地接觸與連接至鄰接之此等條片,如藉由某些市售蜂巢式風琴簾所舉例說明。於對比中,且亦用於本目的,一“百葉窗”係既不是一種區域貨品也不是一平板,但代替地包括一系列分開、通常實質上硬質及不透明之元件(通常被稱為“百葉板”或“葉片”),該等元件被連接至一或多個鉸接構件,該等鉸接構件允許該等元件經過變化之傾斜程度傾斜,以控制經過該百葉窗之光量與能見度。不像一“遮光物”,一“百葉窗”之元件係未直接地接合(諸如邊到邊)至該等系列中之鄰接元件。

如在此中所使用,“預製件”亦意指一遮光物平板之修長條片狀元件或構成部份,該元件可為平坦的或被折疊、單片或多片,其已被切至最後(或最後但用於輕微的修剪)之長度供使用於一窗簾,該窗簾被製造成配合一特別尺寸之窗戶。在此等預製件的一堆疊中,當沿著其縱向邊緣直接地接合至完全相同或大體上完全相同之鄰接預製件時,此預製件、或中間產品形成一窗簾之平板部份。
於在此中所揭示之各種具體實施例中,該等預製件典型被敘述為具有一對應於訂購該被完成窗簾的窗戶之“寬度”的“長度”,因為當安裝在此窗戶中時,該等預製件將為最常見地被水平導向。亦,用於相同之理由,其係仔細考慮該累積步驟將通常是在一直立“堆疊”中,在此連續之預製件被放置成並排之鄰接狀態供壓縮及黏合。然而,應了解在此中所揭示之製程亦能被使用於製造具有直立導向之元件或預製件的窗簾,在此該預製件之“長度”將被直立地導向,平行於該遮蔽窗戶之“高度”尺寸。相同地,該“堆疊”步驟可藉由將連續之預製件帶入成水平或傾斜、而非直立之鄰接狀態所實施。
於在此中所討論之所有案例中,該窗簾之織物平板部份係配合用於、及意欲被組裝至適當之硬體,諸如頂部及底部軌道、控制索或棒等,以有利於安裝及操作。
一受歡迎的窗簾型式係一蜂巢式窗簾,其由黏合至鄰接條片之個別折疊條片、或撓性纖維網(織物或薄片)的一連續橫向折疊片所製成。該等摺線被一熱硬化製程所設定,且該折疊條片或薄片的一堆疊係接著沿著鄰接之平行黏合線黏合,以建立一呈被接合單元之連續柱體的形式之可擴展的蜂巢結構。
發給Colson之美國專利第4,450,027及4,603,072號敘述形成“單一單元”蜂巢窗簾之一方法,亦即一具有被接合可擴展的單元之單一柱體的產品。根據該方法,縱向運動撓性材料的一連續狹窄之條片係日益增加地折疊成一平坦、大致上C字形或U字形管,且接著被熱處理以設定該等折疊,同時維持該管中之張力。黏著劑之縱向線接著被施加至該運動管,且該管被成螺旋形地纏繞至一具有修長之平坦部份的轉動機架上,藉此建立單一單元寬度之單元的堆疊,該等單元係藉由先前施加之黏著劑彼此黏著。此接合堆疊之平直區段係接著由該纏繞管狀織物之剩餘部份割斷。此方法係費時又昂貴的,且產生該捲帶之不平坦部份,該捲帶之不平坦部份連接該轉動機架之鄰接平坦部份及必需被報廢。可擴展的單一單元蜂巢織物之結果的捲帶於其完全擴展之狀態中可為12或更多呎寬及40呎長。這些捲帶接著被放置於庫存中,直至需要供應一顧客訂單。回應於一特定之訂製窗戶寬度及高度,所訂購顏色及圖案之庫存的特大捲帶或平板被切短成所需單元之寬度及數目,以提供用於所訂購窗戶之高度所需要的下接長度,需要熟練之勞工及不可避免地導致實質之浪費,縱使一給定捲帶之剩餘部份係返回至該庫存。因為未來所訂購之窗戶尺寸不能被預測,除了用統計之方式以外,操作員必須使用複雜及不完美之演算法,以使該殘留廢料減至最小當個別之窗戶尺寸區段係由該庫存之坯料所切割。在將坯料轉換成窗戶尺寸區段之典型的廢料因素之範圍由在較小商店的百分之25至在具有較穩定之訂單趨勢的大量加工廠的百分之15。
一類似方法被揭示於安德森之美國專利第4,631,217號中,在此該最初折疊及有摺痕的材料具有一Z字形橫截面,使此條片之每一捲繞在堆疊及接合之後形成一單元之前面及一鄰接單元之後面。
一稍後開發之形成可擴展的蜂巢織物之方法被揭示在發給Corey等人之共同指派的美國專利第5,193,601號中。該方法涉及經過一纖維網處理架台連續地餵入撓性材料之一寬闊纖維網,該材料具有至少與該窗簾所需寬度一樣寬的寬度,想要之著色或圖案係在該處理架台印刷至該材料上。該纖維網係接著餵入經過適當之乾燥或硬化區,且接著於印刷滾筒之間,該等印刷滾筒在預定縱向隔開位置於該運動之纖維網上施加黏著劑之橫向平行線。該纖維網接著通過一將黏著劑之線工作站局部地硬化至一中介、可操作狀態。該纖維網其次通過一折皺及對褶設備,該設備在預定間隔及預定位置相對該等黏著線形成橫向摺線。現在折疊成一有摺痕及大致上彎曲形狀之纖維網的一預定長度係接著由該纖維網之上游部份被割斷,且被收集及壓縮成一堆疊,在此該黏著劑係進一步硬化,以雙單元寬度之預定蜂巢式圖案永久地黏上鄰接摺疊。藉由僅只切斷該等柱體之一(其為減少廢料,最初係藉由變換該黏著線位置而製成較狹窄的)、或藉由割斷鄰接前面及後方單元間之交替的內部繫帶,此雙單元產品亦可被使用於製造單一單元平板。雖然比Colson之方法更快,此方法需要用於硬化的大堆疊材料之保留,通常藉由加熱該整個堆疊及其保留結構所熱量地完成。該加熱方法消耗過度之能量及時間,且帶有熱扭曲該堆疊之風險。
該最初之纖維網典型係形成為大捲帶,該捲帶呈可擴展的單元之柱體形式,典型為10呎寬及於完全擴展長度為40呎長。如於上述單一單元產品之案例中,該盤存、隨後之切割勞動、及報廢之材料係昂貴的。
形成一大致上蜂巢式產品之另一方法被揭示在共同指派之Corey美國專利第6,024,819號中。在此,一包括透明的前面及後方平板與相對不透明的織物葉片之織物-葉片遮陽窗簾係由一最初修長、狹窄、三元件條片所形成,其具有一不透明之中心部份,並藉由黏著劑、針織、或其他接合技術沿著其二縱向邊緣固定至鄰接透明條片。當然,該三元件可被由其他材料製成,使該三組件為相同或不同的。該三元件條片接著被螺旋狀地纏繞至一支撐表面上,使每一連續之捲帶局部僅只重疊該緊接在前之捲帶(像顯示包裝中之醃肉厚片),且沿著縱向延伸之接合線接合在一起。最後,層狀材料之結果環圈係沿著一垂直於縱向延伸接合線之切割線切開,且接著被成捲地儲存,該等捲包如果被展開至該運用狀態之完整下接長度可為10呎寬及13-14呎長。如於其他被揭示方法之案例中,該最初形成蜂巢式產品之切割成較小片供特別尺寸設計之窗簾,需要熟練之勞工及導致相當大數量之報廢材料。
對於形成蜂巢式窗簾及其他型式之窗戶處理、諸如羅馬樣式遮陽窗簾及織物-葉片遮陽窗簾的更經濟之方法有一需要,每一遮陽窗簾型式係(或可為)由接合及重複之撓性元件所製成。特別地是,其將為想要的是消除最初形成及庫存此等具有各種顏色及圖案的成形貨品之寬廣平板或捲帶的需求,由此個別之窗簾必需稍後被切割,以滿足對於窗簾之指定長度及寬度的顧客訂單,而不可避免不能再用所留下之材料的報廢。
如在下面所敘述,藉由形成複數平坦或折疊橫截面形狀的修長、完全相同形狀之元件或預製件、將該等預製件切割成對應於該完成窗簾的最後尺寸之一的實質上完成長度、在該切割步驟之前或之後施加黏著劑至每一預製件、如所需地(直立、水平地或傾斜)堆疊一預定數目之預製件以建立該完成窗簾之最後尺寸的另一個、及藉由硬化該黏著劑將鄰接預製件在一起接合成一整合之窗簾,已完成窗簾的長度、寬度、顏色、及圖案可由不著色織物在一連續製程中直接地形成。
圖1A說明一傳統單一單元蜂巢平板10的一部份之端部視圖,諸如被寬廣地用於遮光物型窗簾。用於說明目的,此部份剛好包括藉由一對黏著劑之珠粒線14所接合在一起的二完全相同之單元12,該等珠粒線典型沿著該修長單元之全長縱向地延伸。形成單元10的一傳統方式係使織物之一最初平坦的修長條片沿著二縱向起摺痕線16起摺痕,且接著往內地折疊該等外側部份朝向該條片中心線,以形成翼片18,如此建立一呈圖1B所示形狀之“預製件”20。其次,黏著劑14之二平行線或珠粒被毗連施加至翼片18之邊緣,這些黏著劑線較佳地是延伸達該預製件之全長。藉由對齊、堆疊、及加熱硬化該等如此形成預製件20的堆疊中之黏著劑線,蜂巢材料之單一單元柱體或平板可接著被建立。
一較佳條片形成設備22係在圖2之簡化概要圖中說明。織物供給輥26及其他被說明之組件係固定至一或多個直立之支撐平板24。於此說明具體實施例中,該供給輥承載未著色、無圖案、平坦織物條片28。選擇條片28之寬度,以建立圖1B所說明之單一單元預製件、即一當起摺及折疊時沒有重疊部份的預製件。另一選擇係,假如想要用於所形成之特別型式的單元,該條片寬度可被選擇,以提供該預製件邊緣之重疊部份。該織物可為一由布或聚酯經紗所製成之編織紡織品、或諸如薄膜聚酯之非編織材料。如將在下面所敘述,另一選擇製程能以一捲預先著色及佈圖之織物開始,或該供給輥織物可被預先折疊或為完全相同或不同材料、質地或不透明性之多數、接合、鄰接或重疊條片的合成物。
藉由所有傳統的供給捲盤馬達32、一對伺服馬達傳動夾合輥或牽引輥34及一樞轉、平衡配重、拉伸矯直浮動輥36之組合控制,條片28被拉經設備22,直至其顯現為一完全地形成及切片之預製件30。由浮動輥36,條片28通過數位式噴墨印刷機38,在此想要之顏色及圖案被施加。用於此目的,申請人已使用一具有相關之專用軟體的富士膠卷迪馬蒂克斯印刷機。該被著色之條片接著移入硬化站40,在此該墨水較佳地係藉由高強度UV輻射被凝結。條片28接著通過折皺站42,在此於圖1B之單一單元預製件20的案例中,會同一背襯輥,一對彈簧加載、尖銳邊緣之壓摺器輪件靠近該1/4寬度點由該條片的每一邊緣將二起摺線16壓印成該條片。此傳統型式之折皺站係以圖2中之概要、簡化形式顯示,且係更充分地敘述及說明在該前述Colson專利,4,450,027中。
在折皺之後,條片28被拉經一傳統折疊站44,亦以簡化及概要之形式顯示。此站可包括一系列逐漸改變形狀或方位之輥子及/或一通道,該等輥子作用至向上地折疊翼片18,且接著回頭往下抵靠著該條片之中心部份,進入圖1B所示組構。一傳統折疊站之示範組件被說明及敘述在該前述之Colson專利4,450,027中。該被折疊之條片接著環繞著一對被加熱之鼓輪46通過至在該等摺疊中安置或燙平,且接著經過一亦以概要形式顯示之黏著劑塗佈器站48。在此,液體黏合材料、較佳地是一聚酯熱熔黏著劑係由一幫浦(未示出)供給及餵入至噴嘴,該等噴嘴接近該等翼片邊緣施加連續、均勻、平行之黏著劑珠粒14。對於進一步之示範細節,看Colson專利4,450,027。當於條片形成設備總成22中時,該黏著劑僅只局部地硬化至一膠化體狀態,以致僅只在其隨後被帶入與一鄰接預製件造成接觸及此後藉由熱之施加充分地硬化之後,其將達成一堅固之接合,如在下面敘述。
最後,該被折疊、但仍連續之條片28藉由裁刀50被切成一預定長度及放置於承接器皮帶52上。該主要製程控制器(未示出)利用來自該等伺服馬達之資料,該等伺服馬達驅動夾合輥34,以產生數位指令,以調整裁刀50之切割衝程的時間,且藉此達成該預定之預製件長度。較佳地是,皮帶52推進比條片28經過條片形成設備總成22之速率更快,以確保該預製件30係由隨後之條片部份充分地隔開,以避免碰撞及皮帶52上之可能的未對準。
一類似於緊接在上面所敘述之設備及方法被分別敘述在2008年2月15日及2008年2月20日提出之共同指派的美國臨時專利申請第61/029,201及61/030,164號中。在此,個別之單元係由未著色織物之連續餵入之狹窄條片所形成,包括藉由數位式噴墨印刷著色、折疊及切割至預先長度之步驟。然而,在其中所揭示之製程中,該等個別之單元係未累積及直接地黏合至彼此,以形成一整合陣列之單元,但代替形成一具有隔開、可分開地擴展、像單元之葉片的百葉窗型窗簾。
如圖3-5所示,切片預製件30係藉由承接器皮帶52沿著承接器/堆疊器組件54運送,直至其撞擊餵入停止器56。組件54之長度應為不少於所產生之最大遮陽窗簾的寬度(亦即,預製件30之長度)。數組縱向隔開之惰輥58作用至建立皮帶下沈區60,在此皮帶52下沈低於預製件30之運送的水平面之下。這些下沈區提供用於一系列預製件堆疊突指62之間隙,以將預製件30橫側地推離皮帶52,而一旦該預製件之縱向運動已藉由餵入停止器56所停止,不會被該皮帶所阻礙或與該皮帶干涉。該等預製件具有充分硬度,以當它們被運送朝向停止器56時跨騎橫越下沈區60。因為甚至短的預製件需要至少二堆疊突指,以推動它們,而沒有該預製件之未對準,最靠近停止器56之該對堆疊突指應為比其他對更接近地隔開。再者,連續推桿對間之間距較佳地是由該端部朝向該切刀端部一致地增加,以對於整個範圍之預製件長度確保最佳之推桿位置,而具有最小數目之推桿。
一光學中斷(未示出)在停止器56感測新抵達預製件之存在,且發出堆疊器滾珠螺桿驅動器64(看圖4)之信號,以造成堆疊棒66及其相關堆疊突指組62橫向地來回動作越過承接器皮帶52。此運動造成突指62嚙合該被停止之預製件的邊緣,且將其推至累積器滑槽68,該滑槽被界定為滑槽背板70及滑槽前板72間之空間。背板70之頂部係稍微高於該承接器皮帶12之上通道及藉此高於所承載預製件,以致其用作一定位停止器,以直立地對齊橫向運動預製件30與先前累積之預製件。一旦該預製件嚙合背板70,其將藉由堆疊突指62來至停靠於升降器棒74上、或於先前地放置在此之最上的預製件上。該等累積預製件之縱向位置將亦完全相同,因為每一預製件當其被該等堆疊突指所嚙合時緊靠停止器56。亦即,該堆疊中之預製件的個別相向端部將被彼此橫側地對齊,形成該陣列之相向縱向邊緣,該等邊緣實質上係垂直於該等預製件之長度。
當突指62仍然嚙合該現在固定不動之最上的預製件30時,搗緊棒76係藉由搗緊汽缸78住下撞擊,以在升降器棒74上初步壓擠該堆疊預製件及有助於預製件-0-預製件黏著。當堆疊棒66在承接器皮帶52上方開始其返回之水平衝程時,突指62係藉由堆疊突指舉升汽缸80相對堆疊棒66升高,以致該等突指將移開正沿著承接器皮帶52運動朝向停止器56之下一預製件30。這樣一來,堆疊棒66之推進及返回衝程能在一比所消逝之時間較緩慢的時序進行,同時該隨後之預製件正沿著承接器皮帶52推進朝向停止器56,避免減少織物條片28經過條片形成總成22之速率的需要。在堆疊棒66之返回衝程的結束,堆疊突指62被突指舉升汽缸80所降低至於適當位置中,以當堆疊棒66其次衝程朝向累積器68時嚙合該隨後之預製件30。關於此點,隨著皮帶52及條片28經過條片成形設備22之線性速率,由裁刀50至餵入停止器56之距離應被協調,以致一給定預製件30之前緣尚未推進遠至該第一(圖3中之右側)堆疊突指62,直至該突指62係於其用於嚙合及橫側地推動該前述預製件30之降低位置中,而已完成其越過皮帶52之推動衝程。
如在圖4-5中最佳顯示,升降器棒74及停靠在其上面的預製件30之堆疊的標高係藉由升降器汽缸82所控制。對於放置在其上面之每一預製件,升降器棒74下降達一預定數量,同時維持該堆疊預製件之頂部剛好在皮帶52之高度下方,以避免阻礙一預製件之由皮帶52橫側傳送至該累積堆疊上。此累積器配置允許最近切割預製件30之由條片形成設備總成22連續橫向進給,但效率另要求需要形成一訂製遮陽窗簾的預定數目預製件之完全堆疊係緊接地由累積器滑槽68移除,以致該等前面的操作可持續未受干擾的。該全部系統控制器保持已由皮帶52傳送至累積器滑槽68的預製件數目之軌跡,以致用於所訂購之窗簾,一包括所需預製件數目之完成堆疊將由該滑槽被自動地與適時地移除供進一步處理。
該移除步驟係藉由圖5所說明之設備所施行,其係一由皮帶52之下游端部(換句話說,由圖3-4之左端朝向其右端)沿著該承接器皮帶52之長度自下游一點在上游觀看的視圖。選擇升降器汽缸82之位置及其衝程之長度,以致預製件在升降器棒74上之完成堆疊90的頂部能移開滑槽背板70之底部,能夠使該堆疊其後被運動至該右側(如圖5中所視)及至傳送皮帶84上。當累積器滑槽68中之堆疊90被完成時,升降器汽缸82縮回升降器棒74,直至該堆疊上之最上預製件係在滑槽背板70之底部下方。傳送汽缸86接著來回動作傳送棒88至右側,嚙合及推動被完成之預製件堆疊90至傳送皮帶84上及抵靠著傳送停止壁面92。傳送皮帶84可持續地操作,如果其具有一平滑之表面,以允許其在該固定不動之最底部預製件下方自由地滑動,同時該堆疊藉由傳送棒88被固持抵靠著停止板92。棒88之隨後縮回將接著釋放待藉由皮帶84運送至該黏著劑硬化站(於圖5中未示出)之堆疊。另一選擇係,皮帶84能被控制,以僅只在完成堆疊90已藉由傳送棒88被放置在其上面之後操作。直立地導向之滾筒能被提供,以當傳送皮帶84將其載送至該硬化站時局限及導引堆疊90。

傳送皮帶84運送預製件堆疊90至概要地說明於圖6中之硬化站94。該傳送皮帶用作一行堆疊之等候狀態夾具。因此,與該先前所述堆疊速率作比較,視隨後之加熱及黏著劑硬化步驟的硬化速率而定,其長度可如所需地被選擇。當它們在傳送皮帶84之下游端部漸漸地堆起抵靠著一停止器時,該行列可被固持該皮帶上,使該皮帶之平滑表面在該等候堆疊之下滑動,且直至一操作員由該皮帶移去一堆疊90及將其放置進入加熱壓床或壓盤96。用於將在下面說明之理由,加熱壓床之射頻(RF)型式係較佳的。為優先地加熱該黏著劑而非該織物,此加熱之形式的使用被揭示在2007年11月1日出版的共同指派之已出版美國專利申請案2007/0251637,其中我被列為一共同發明家。
壓床96之尺寸較佳地係設計成可承接該最大考慮之堆疊尺寸。該壓床96包括在鉸鏈或鉸鏈102互連之基座98及蓋子100。一壓擠衝柱104係設置在該堆疊成的一端部,以確保所有預製件30之對齊及施加壓力至堆疊90與其黏著劑線。堆疊90被放置於壓床96中,蓋子100被關上及鎖上,且壓擠衝柱104被推進至壓擠該堆疊,以致藉由熱黏著劑線14確保該等待黏合表面間之完全接觸。此後,一射頻場係藉由發生器106通電,該發生器藉由一電輸入108供電。藉由施加該硬化設備96的傳導性電極壓盤110、112上之電壓所得到的RF電磁場加熱該等黏著劑線(例如於圖1A及1B中之黏著劑線或珠粒14),以引發該黏著劑之活性化及硬化,藉此將鄰接預製件黏接在一起,無論黏著劑線係存在於它們之間何處。
有利地被與射頻場硬化一起使用之黏著劑必需可被熱硬化,且當暴露至RF電磁場時對於刺激及自行加熱或硬化為靈敏的。它們將包括輕易地吸收來自此等場之能量的化合物,諸如聚酯單體、金屬鹽類、或尼龍。
於一示範加熱壓床96中,發生器106係在17MHz操作之25KW電源。用於耦接至該黏著劑,27.12MHz之頻率係理想的,但場效率及穩定性係在較低頻率增強,且耦接係仍然適當的。在該頻率,該等被組裝之預製件的織物部份具有比該黏著劑顯著更少之能量吸收,使纖弱織物之熱變形風險減至最小。上電極110及下電極112之溫度藉由已冷卻及加熱水(未示出)被控制至華氏65度之恆溫。該溫度係隨著周遭溫度中之變化升高及降低。該功率及頻率被連續地調整,以補償於硬化期間之負載變化。壓擠衝柱104及上電極110壓力係可氣動地傳送於每平方英吋20及50磅(PSI)間之二階段中。
於一示範製程中,堆疊90被放置於壓床96中及於下電極112上。蓋子及上電極110被降低至一與該堆疊接觸之預定高度。該堆疊最初係藉由氣動衝柱104所壓擠在此時該射頻場係在3.5amps作動,以預熱黏著劑線14,而不會強迫堆疊90不再被堆疊對齊。在一預定時間之後,該等黏著劑線已被軟化,該堆疊接著被進一步壓擠,且該射頻場被減少至2.75amps,以完成該黏合。在第二預定時期之後,該射頻場被終止,且該堆疊保持在用於一額外之預定冷卻時期的壓力之下,以於適當位置中冷卻,凝結該等黏合。在該冷卻循環之後,上蓋子100及上電極110被升高,且該充分黏合及硬化之堆疊90係由壓床96移去。該被黏合之陣列或平板係接著預備好以傳統方式供組裝至第二組件、諸如頂部及底部軌道及控制索或棒。
如果該被黏合堆疊中之個別預製件的端部係未完美地對齊,一最後修剪步驟可為需要的。用於該目的,該製程可被設立,以致藉由裁刀50切成切片之預製件30係極輕微超長。然而,其被仔細考慮在該預製件之每一端部上,當堆疊中之對齊誤差典型係少於1/16吋時,此修剪損失將為最小的。於四呎之典型遮陽窗簾寬度中,此1/8吋之修剪損失代表少於百分之0.3的廢料、即一微小之數量。
目前揭示之設備及製程可被修改,而不會由所揭示方法之某些重要態樣脫離。譬如,織物供給輥26上之條片可在其被纏繞至該供給輥之前預先折疊成該預製件之形狀,藉此消除在條片形成總成22內發生之折皺、折疊及折疊-凝結加熱步驟。其他修改包括使用其他型式之數位印刷裝置、諸如染料昇華或蠟轉印;或非數位式印刷(諸如藉由噴淋輥或轉印輥)或甚至藉由在該供給輥上使用預先著色織物消除該著色步驟;或在該等預製件被切成切片、或當作中斷、像針織線之後而非之前,施加該等黏著劑線;或以數個標準長度(關於一般之窗戶寬度)生產預切割之預製件,或許與對最後窗簾尺寸寬度(亦即預製件長度)之製造後修剪結合,於最初製造期間有或沒有黏合;或對應於一標準高度窗戶用之想要的下接長度生產一標準數目之單元的黏合預製件總成,隨後僅只在收到顧客訂單時切割成最後之窗簾寬度;或使用其他型式之加熱,以硬化該黏著劑。在條片28被切成切片之前,用於控制索之間隙孔洞的線上自動沖孔亦可在條片形成總成22內的一適當工作站被完成。
其係亦仔細考慮該最初切片預製件之長度可被選擇對應於二或更多預製件之組合長度,該二或更多預製件可具有完全相同或不同之長度。譬如,如果一顧客訂購多數完全相同樣式、顏色及高度、但不同寬度(例如三及四呎)之窗簾,該最初之預製件可被切成其組合之長度(在該範例中為七呎)。該組合長度陣列之隨後累積及黏合(以確保該待切割陣列中之預製件的位置穩定性),該被黏合陣列可接著被再次切割,以將該陣列分成該二(或更多)指定之窗簾寬度。
條片形成總成22可被輕易地修改,以形成其他型式之習知窗簾平板,諸如雙單元蜂巢、起褶的遮陽簾、諸如波浪狀或開放式翼片羅馬遮陽簾之未起褶或無摺痕的遮陽窗簾、由不同材料或顏色或圖案的水平條片所形成之傳統捲簾、或織物一葉片遮陽窗簾(在水平或直立之兩方位中),其每一個係或可包括多數直接地接合至鄰接之此等元件的預製件元件。該等轉換步驟可包括以下之一或多個:供給輥26上之織物的材料或寬度中之變化、在折皺站42之折皺輪的數目或橫側位置中之變化、在工作站48之黏著劑塗佈器的數目或位置中之變化、及用於累積未被直立地堆疊之預製件的餵出設備中之變化。
圖7及8顯示不同形狀設計的預製件之範例,其被用於形成其他型式之窗簾平板。圖7A顯示傳統雙單元窗簾平板114之三單元片段,該平板由已被黏合在一起之二完全相同的預製件116a及116b所製成(其中之一被顯示於圖7B中)。每一預製件具有二摺痕120及三縱向延伸黏著劑線122、124及126。在條片形成設備總成22中之摺疊部的折疊及加熱-凝結之後,該等摺痕具有起皺樞紐點之作用,建立具有中心部份128、長翼片130、及短翼片132之預製件116。較佳地是,在摺痕120被施加及該二翼片被折疊成圖7B所示組構之後,黏著劑線124被施加,以最終將翼片130固定至中心部份128,藉此界定第一關閉單元。隨後,在預製件離開條片形成設備總成22之前,黏著劑線122及126被施加。此後,當預製件116已被切成切片及堆疊時(如先前相對於圖3-4所述),黏著劑線122b及126b將預製件116a及116b黏在一起,如圖7A所示。另一選擇係,藉由向上而非往下地折疊短翼片132、及將黏著劑線126移至翼片132鄰接其自由端之上表面,預製件115可被形成於一C字形中而非圖7B之Z字形。在該位置中,黏著劑線126將接觸該上鄰接預製件而非該下鄰接預製件。
圖8A說明藉由將鄰接及局部重疊之完全相同的三組件預製件136a及136b黏合在一起所製成的織物-葉片遮陽窗簾134之二預製件片段。其他可被使用製造織物-葉片遮陽窗簾之多組件預製件被揭示於發給Corey之共同指派的美國專利第6,024,819號及發給Corey及Marusak之第6,302,982號中。形成及組裝窗簾之目前揭示方法亦能被使用於建立具有在那些稍早專利中所揭示之組構的織物-葉片遮陽窗簾。參考圖8A及8B,當作範例,該形成製程將以三組件條片開始,包括至少二不同之織物,其鄰接縱向邊緣已藉由膠黏、超音波熔接、熱黏合、或針織被連接。超音波熔接係較佳的,因為其係快速的,且允許鄰接邊緣之精密定位。外部條片138、140係由相當半透明或透明之材料所形成,且可為由相同或不同織物所形成。中心部份142係由相當不透明之材料所形成,藉由使用一更密集地編織之材料、或藉由塗覆或層疊、或藉由將不透明之插件插入一體成形的口袋而變為不透明。另一選擇係,中心部份142可為由與外部條片138、140相同之未著色織物所形成,且接著藉由該噴墨印刷機38數位式地著色,以提供該想要之對比。較佳地是,該三組件條片將以一預先接合狀態被纏繞在供給捲盤26上,但該三元件條片之鄰接組件138、140、142的接合能以所揭示之條片形成設備總成22的一預備、但仍連續之延伸部份被完成,或其可藉由折疊而非藉由超音波熔接被達成。如圖8A及8B中所示,黏著劑線144及146係在條片形成設備22內施加至預製件136,但沒有所揭示之織物-葉片遮陽窗簾具體實施例中的折皺或折疊步驟。
如圖8A所示,一織物-葉片遮陽窗簾之形成需要連續預製件136a、136b之橫側地交錯、僅只局部重疊、定位,類似於燻肉條片被放置於一顯示包中之方式。如於其他揭示之預製件組構的案例中,連續之預製件將仍然使其端部彼此橫側重合。需要該配置,以致連續之透明條片138a、138b等將形成該完成織物-葉片遮陽窗簾之前面或後方透明平板的鄰接片段,同時連續之透明條片140a、140b等將形成另一透明平板之鄰接片段。在此型式產品係普通常見的,該等平行的前面及後方透明平板間之不透明葉片142的角位置係藉由造成該二透明平板間之相對運動被手動地控制。為完成該交錯而非完全重疊及堆疊組構,承接器/堆疊器總成54將需要被修改,以致該等切割預製件元件係由承接器皮帶52推動至一橫向運動或分度皮帶上,而非進入一直立之累積器滑槽68。該結果之產品可被用作一直立透明或織物-葉片遮陽窗簾,使該等葉片直立地導向,而非如一織物-葉片遮陽窗簾般具有水平導向之葉片。
那些熟諳此技藝者將認知預製件之又另一組構可使用在此中所揭示之設備及方法被建立,以形成其他窗簾型式之重複及直接接合元件。折皺輪位置、折疊站組構、及黏著劑塗佈器位置之適當修改將為需要的。
該上述RF能量硬化製程的一利益係施加多數線性黏著劑之特色,其既非'平行'(亦即,由一電極抵達另一電極)也非'垂直'(亦即,呈現一正交於該場之寬廣平坦目標)。於一些情況中,稱為'雜散場'加熱,待加熱之黏著劑不能垂直地或平行於該等電極板配置。然而,於所敘述之製程中,該鄰接基板材料係非RF傳導性的,且如此經歷來自雜散場的RF能量之極少吸收。由捲盤26所供給之織物材料可為由編織織物、非編織織物、聚酯等所形成。所敘述之製程視不連續之吸收性區(黏著劑線14)的均勻配置而定,以產生那些區之均勻的吸收及加熱。以別的方式,該場穩定性及加熱一致性變得無法維持的。
另一利益係一RF壓床96之順應一撓性基板。吾人相信一複雜、撓性、可擴展的產品之RF硬化為獨特的,且提供勝過該先前技藝之黏合精美的窗簾材料之方法,如於上面引用之共同指派發表的美國申請案第2007/0251637號中所敘述。
如對於一熟諳此技藝者將為清楚的,雖然具有小巧及便利之特別優點,所敘述之具體實施例及方法不是所考慮之唯一方法或配置。一些示範之變型包括:a)待處理及黏合之材料能以一連續流被餵入經過該射頻場,而非藉由批次地;b)待黏合之材料塊件能被餵入經過一較小之場區域,由一端部至另一端部連續地硬化,而非立刻該整個材料塊件;及c)頻率及所承接材料之任何組合可被所選擇之RF及黏著劑替代。
活性化能量之精密施加至該黏著劑而非該大堆疊材料具有很多優點,包括:a)減少總能量使用率;b)減少時序,而未等候加熱及冷卻該大塊材料或容量;c)藉由線上處理而非大爐運轉批量減少貨品之處理;d)減少由於堆疊材料之不均勻加熱的熱變形及褪色;e)黏著劑的精確及均勻加熱,以確保鄰接層之均勻及完全的黏合,而不會滲開穿過至更遠層;f)具有堆疊材料之可用性,在批量中,該等堆疊材料對於熱或其他黏著劑硬化循環係不能改正的;及g)藉由在硬化期間減少之夾緊及熱負載改善打褶部對齊與黏著劑線定位之規則性。
一數位控制式噴墨印刷機之使用不只在施加至所供給織物之墨水的顏色及圖案中提供大撓性,而且沿著被餵入經過該印刷機的條片之長度提供顏色或圖案中之變化。亦即,不均勻之著色或佈圖可被施加,不只沿著什麼將(在切割之後)為一個別之預製件的長度,而且給定窗簾之每一預製件在顏色或圖案中不須為與給定堆疊及窗簾中之其他者完全相同的。如此,當一給定窗簾之不同著色或佈圖的連續預製件被適當地分類時,一大圖案、邊界或影像能被建立,其需要用於其完全再現之窗簾的多數預製件之整合,使每一預製件僅只供給該整個想要設計的一部份。
對於訂製之窗簾尺寸,上面所揭示之製程實際上提供先前在充分形成可擴展的貨品之大捲帶的切割中所固有之廢料的完全消除。於該等捲帶之製造期間及在其製造之後,亦消除者係處理此等材料之額外成本,以及在可用產品之製造廠目錄內儲存各種顏色及織物之每一個的大捲帶及零料的儲存空間與成本。此製程亦允許顧客訂單之更快轉換成可運送的貨品,具有更少之訂單輸入及處理誤差。為該目的,其被考慮用於一指定之窗簾型式,包括樣式、窗戶高度及寬度、織物之選擇、顏色及圖案之顧客訂單可藉由網際網路或另一電子通訊媒介從零售批發商店或內部設計家之工作室傳送至該製造廠,在此適當之軟體及查詢表能將該顧客之規格轉換成用於在此中所揭示系統之數位指令。譬如,如在該技藝中習知者,一蜂巢式窗簾之指定的直立高度或“下降高度”可藉由參考一查詢表被輕易地轉換成所需數目之單元或預製件。

Claims (21)

  1. 一種製造複數可折疊可拆卸窗簾的方法,每一窗簾由複數修長預製件所形成,該複數修長預製件切自連續移動之修長撓性材料的窄條片,且連續地堆疊並黏著一起以形成各別連續陣列,該方法包含:將連續移動之該撓性材料的條片的第一部分著色;接著,將移動之著色條片的該第一部分切割成至少一組預製件,每一預製件具有顏色、圖案及長度的第一組合,每一組此種預製件在堆疊且黏著一起時,形成具有實質符合第一顧客指定窗簾的顏色、圖案及長度之連續陣列;依序地將至少一個別預製件堆疊抵靠暫時支撐件以形成部分組之堆疊的預製件;將部分組之堆疊的預製件從該暫時支撐件傳送至主要支撐件,而繼續將立即接隨而來的預製件依序地堆疊抵靠該主要支撐件,直到完成一組;將所完成的組從該主要支撐件移除,而將立即接隨而來的組的至少一初始的個別預製件依序地堆疊抵靠該暫時支撐件,該立即接隨而來的組係在移除步驟期間累積以形成堆疊預製件的部分另一組;然後,將該預製件的部分另一組從該暫時支撐件傳送至該主要支撐件,而繼續將下一接隨而來的個別預製件依序地堆疊抵靠該主要支撐件,直到完成另一組;接著,在沒有中斷連續條片的連續移動的情形下,重複該等著色、切割、堆疊、傳送及移除步驟在該連續條片的第二部分上,以製作第二組預製件,該第二組的每一預 製件具有與該第一組合不同之顏色、圖案及長度的第二組合,以及此種第二組預製件在堆疊且黏著一起時,形成具有實質符合第二顧客指定窗簾的顏色、圖案及長度之連續陣列。

  11. 一種製造複數可折疊可拆卸窗簾的方法,每一窗簾由複數修長預製件所形成,該複數修長預製件切自連續移動之修長撓性材料的窄條片,且連續地堆疊並黏著一起以形成各別連續陣列,該方法包含:將連續移動之該撓性材料的條片的第一部分著色;接著,將移動之著色條片的該第一部分切割成至少一組預製件,每一預製件具有顏色、圖案及長度的第一組合,每一組此種預製件在堆疊且黏著一起時,形成具有實質符合第一顧客指定窗簾的顏色、圖案及長度之連續陣列;依序地將至少一個別預製件堆疊抵靠暫時支撐件以形成部分組之堆疊的預製件;將部分組之堆疊的預製件從該暫時支撐件傳送至主要支撐件,而繼續將立即接隨而來的預製件依序地堆疊抵靠該主要支撐件,直到完成一組;將所完成的組從該主要支撐件移除,而將立即接隨而來的組的至少一初始的個別預製件依序地堆疊抵靠該暫時支撐件,該立即接隨而來的組係在移除步驟期間累積以形成堆 疊預製件的部分另一組;然後,將該預製件的部分另一組從該暫時支撐件傳送至該主要支撐件,而繼續將下一接隨而來的個別預製件依序地堆疊抵靠該主要支撐件,直到完成另一組;接著,在沒有中斷連續條片的連續移動的情形下,重複該等著色、切割、堆疊、傳送及移除步驟在該連續條片的第二部分上,以製作第二組預製件,該第二組的每一預製件具有與該第一組合不同於長度以及顏色與圖案的至少一者之顏色、圖案及長度的第二組合,以及此種第二組預製件在堆疊且黏著一起時,形成具有實質符合第二顧客指定窗簾的顏色、圖案及長度之連續陣列;及將該等連續陣列組裝至頂部及底部軌道,該頂部及底部軌道已被切割至符合第二顧客指定窗簾的寬度之各別長度;藉此,該複數顧客指定窗簾係形成實質不具有非為該複數窗簾的一部分之報廢著色的條片材料。
  12. 如申請專利範圍第11項之方法,其中該第一及第二顧客指定窗簾具有不同的指定寬度。
  13. 如申請專利範圍第11項之方法,其中該第一及第二顧客指定窗簾具有不同的指定高度。
  14. 如申請專利範圍第11項之方法,其中該第一及第二顧客指定窗簾具有不同之顏色及圖案的指定組合。
  15. 如申請專利範圍第11項之方法,其中該第一及第二顧客指定窗簾具有不同的指定高度及不同之顏色及圖 案的指定組合。
  16. 如申請專利範圍第11項之方法,其中在將先前的完成的組從該主要支撐件移除後,藉由將該暫時支撐件從部分組撤回,堆疊的預置件的每一部分組從該暫時支撐件被直接傳送至該主要支撐件。
  17. 一種製造可折疊可拆卸窗簾的方法,該窗簾具有第一顧客指定高度及寬度、以及顧客指定圖案、邊界或影像,其完整性僅由完全配置的窗簾所展現,該窗簾係由複數修長預製件所形成,該等預製件切自連續移動之修長撓性材料的窄條片,且連續地堆疊並黏著一起以形成連續陣列,且其中該陣列包含至少二預製件,其顏色或圖案相互不同,該方法包含:將該圖案分成均勻高度的水平片段,依據各別片段的圖案、邊界或影像來將該撓性材料的移動條片著色;接著將該條片切割成預定長度的預製件;依序地將至少一個別預製件堆疊抵靠暫時支撐件以形成部分組之堆疊的預製件;將部分組之堆疊的預製件從該暫時支撐件傳送至主要支撐件,而繼續將立即接隨而來的預製件依序地堆疊抵靠該主要支撐件,直到完成一組;將所完成的組從該主要支撐件移除,而將立即接隨而來的組的至少一初始的個別預製件依序地堆疊抵靠該暫時支撐件,該立即接隨而來的組係在移除步驟期間累積以形成堆疊預製件的部分另一組;然後,將該預製件的部分另一組從該暫時支撐件傳 送至該主要支撐件,而繼續將下一接隨而來的個別預製件依序地堆疊抵靠該主要支撐件,直到完成另一組;及以產生完全整合性顧客指定圖案、邊界或影像所需之順序堆疊該等預製件,且將所有該等預製件黏著一起,以形成具有實質符合顧客指定窗簾的高度及寬度之單一連續陣列。
  18. 如申請專利範圍第17項之方法,其中具有第二顧客指定圖案、邊界或影像之第二可折疊可拆卸窗簾,其完整性僅由完全配置的窗簾所展現,係產自該連續移動條片而無該條片的移動的中斷,藉著重複該分成、著色、分割、堆疊及黏著步驟在該撓性材料的該移動條片的至少一附加部分上,以形成具有實質符合顧客指定的高度及寬度之第二連續陣列。
  19. 如申請專利範圍第18項之方法,其中該第一及第二窗簾的高度及寬度組合係不同的。
  20. 如申請專利範圍第18項之方法,包含將該等連續陣列組裝至符合該第一及第二顧客指定窗簾的寬度之各別長度的頂部及底部軌道以形成該等各別窗簾的附加步驟。
  21. 如申請專利範圍第20項之方法,其中藉此,該第一及第二顧客指定窗簾係形成實質不具有非為該等窗簾的一部分之報廢著色的條片材料。
