Description
図21(a)(b)に示す実施形態においては、焼成前又は焼成後のハニカムセグメント100に、ローラー又は切削ドリル102を用いて窪み104を形成する。
また、図22に示す実施形態では、焼成時に窪みをつけるための型枠106を用意する。この型枠106は、焼成時にハニカムセグメント100の側面部に所望の窪み104を形成するための突状部108を、その中央部に備えている。そして、この型枠106の突状部108の上に焼成前のハニカムセグメント100を載置して焼成することにより、焼成後のハニカムセグメントを所定の窪みを有する形状とすることができる。
以上のようにして、ハニカムセグメントの側面部(断面が四角形の場合、4側面それぞれ)に所定の窪み形状を備えたものを製造することができる。
このハニカム構造体において、ハニカムセグメントを接合する接合材層の形状としては、図5〜8、図14〜17に示すような両端近傍部の接合材層9aが薄く、中央部の接合材層9bが平均的に厚くなっているもののほか、図23のように、両端近傍部の接合材層9aが薄く、中央部の接合材層9bは中央に向かって厚くなる凸レンズ型形状や、図24のように、両端の接合材層のうち一端近傍部の薄い接合材層9a1が長く、他端近傍部の薄い接合材層9a2が短く形成され、中央部の接合材層9bは凸レンズ型形状とすることもできる。さらに、図25のように、一方のハニカムセグメント2aには窪みが形成されておらず、他のハニカムセグメント2bを全体に反った形状とし、ハニカムセグメント2bの窪み側を接合材層9になるように接合して、ハニカム構造体を作製することができる。
炭化珪素原料としての炭化珪素(SiC)粉末と、コーディエライト原料としてのコーディエライト焼成体を粉砕したセルベン粉末(結晶相としてはコーディエライト)又は生原料であるタルク、カオリン粘土、アルミナとを配合し、これらの粉末100質量部に対して、有機バインダとしてメチルセルロース6質量部、界面活性剤2.5質量部、及び水24質量部を加え、均一に混合及び混練して成形用の坏土を得た。この坏土を押し出し成形して、寸法が35mm×35mm×254mmL、隔壁厚さ約300μm(12mil)、セル密度約47セル/cm2(300セル/平方インチ)のハニカムセグメントを作製した。これらのハニカムセグメントに対し、図21(a)(b)に示す方法で、ローラーを用いて側面部に所定の窪みを形成した。これらのハニカムセグメントを酸化雰囲気において550℃で3時間、脱脂のための仮焼を行った後、非酸化雰囲気において1400℃の焼成温度にて2時間の焼成を行った後、スラリー状の接合材を塗布して接合して乾燥硬化してハニカムセグメント接合体を作製した。このハニカムセグメント接合体を切削し、次いでスラリー状の外周コート材を塗布して外周コート層を形成し、図10に示すような直径143.8mm×長さ254mmの多孔質でハニカム構造の炭化珪素焼結体(ハニカム構造体)を作製した。この場合、図5に示すように、接合材層の平均厚さ(T1)を1mmとし、ハニカムセグメントの両端部から全長の9.8%だけ離れた地点の相互間における最大厚さ(T2)を1.3mm(平均厚さ(T1)の1.3倍)とした。
図6〜8及び図10〜11に示すように、実施例1において、接合材層の最大厚さ(T2)を、平均厚さ(T1)の2倍、5倍、10倍、1.0倍、11倍に変えたこと以外は実施例1と同様にした。平均厚さ(T1)、最大厚さ(T2)、(T2)/(T1)の値をまとめて表1に示す。
エンジンでハニカム構造体にPMを堆積させ、その後約650℃に排ガス温度を上昇させて、PMが急速燃焼することでハニカム構造体に熱衝撃を与え、またPMが除去された後に10m3/min、25℃の空気を流すことで、接合材層の厚さに関する[(T2)/(T1)](倍)の値が実施例1〜4、比較例1〜2のそれぞれの値となる場合における、クラックが発生しない限界PM堆積量(g/L)及び圧力損失(kPa)をそれぞれ測定した。その結果、実施例1(1.3倍)の場合、クラックが発生しない限界PM堆積量は8(g/L)、圧力損失は4(kPa)であり、実施例2(2倍)の場合、クラックが発生しない限界PM堆積量は10(g/L)、圧力損失は4(kPa)であり、実施例3(5倍)の場合、クラックが発生しない限界PM堆積量は11(g/L)、圧力損失は4.5(kPa)であり、実施例4(10倍)の場合、クラックが発生しない限界PM堆積量は12(g/L)、圧力損失は7(kPa)であり、比較例1(1.0倍)の場合、クラックが発生しない限界PM堆積量は6(g/L)、圧力損失は4(kPa)であり、比較例2(11倍)の場合、クラックが発生しない限界PM堆積量は12.2(g/L)、圧力損失は9(kPa)であった。以上をまとめて表1及び図13に示す。
図14〜17及び図18〜19に示すように、実施例2において、最大厚さ(T2)の測定地点(ハニカムセグメントの端部からの距離)を、ハニカムセグメントの両端部からそれぞれ全長の3.9%(10mm)、9.8%(25mm)、19%(50mm)、39%(100mm)、2.0%(5mm)、43%(110mm)だけ離れた地点の相互間に変えたこと以外は実施例2と同様にした。最大厚さ(T2)の測定地点をまとめて表1に示す。
エンジンでハニカム構造体にPMを堆積させ、その後約650℃に排ガス温度を上昇させて、PMが急速燃焼することでハニカム構造体に熱衝撃を与えることで、全長に対する「端面から(T2)部(最大厚さ(T2)を含む拡大部分)まで」の割合(%)及び端面から(T2)部までの距離(mm)の値が実施例5〜8、比較例3〜4の値となる場合における、クラックが発生しない限界PM堆積量(g/L)を測定した。その結果、実施例5(3.9%(10mm))の場合、クラックが発生しない限界PM堆積量は9(g/Lであり、実施例6(9.8%(25mm))の場合、クラックが発生しない限界PM堆積量は10(g/L)であり、実施例7(19%(50mm))の場合、クラックが発生しない限界PM堆積量は9.5(g/L)であり、実施例8(39%(100mm))の場合、クラックが発生しない限界PM堆積量は7(g/L)であり、比較例3(2.0%(5mm))の場合、クラックが発生しない限界PM堆積量は7(g/L)であり、比較例4(43%(110mm))の場合、クラックが発生しない限界PM堆積量は6.2(g/L)であった。以上をまとめて表1及び図20に示す。

- 複数のハニカムセグメントが接合材層を介して互いの接合面で一体的に接合されたハニカムセグメント接合体と、前記ハニカムセグメント接合体の外周面を被覆する外周コート層とを備え、流体の流路となる複数のセルが中心軸方向に互いに並行するように配設された構造を有するハニカム構造体であって、
前記接合材層の厚さが、前記ハニカムセグメントの中心軸方向の両端部に位置する箇所における平均厚さ(T1)と、前記ハニカムセグメントの両端部からそれぞれ全長の3〜40%だけ離れた地点の相互間における最大厚さ(T2)との間に、(T2)=(1.2〜10.0)×(T1)の関係を満たすことを特徴とするハニカム構造体。 - 前記ハニカムセグメントの断面形状が、四角形である請求項1に記載のハニカム構造体。
- 前記ハニカムセグメント接合体の、前記中心軸方向に垂直な方向の断面形状が、円形、楕円形又はレーストラック形である請求項1又は2に記載のハニカム構造体。
