Description
発明の分野
この発明は、セラミツク積層コンデンサの製造
方法に関するもので、特に、小型大容量のコンデ
ンサを得るための製造方法に関するものである。
先行技術の説明
セラミツク積層コンデンサの製造を実施する場
合、セラミツクスラリーをドクターブレード等で
薄膜化し、乾燥後、パラジウムや銀−パラジウム
などの金属粉末ペーストを内部電極として印刷
し、これらを多数枚積重ねて圧着し、一体化す
る。これを、1100℃〜1350℃で焼成して、磁器化
させ、外部電極を塗布して、セラミツク積層コン
デンサのチツプが得られる。
上述のような製造工程の中間段階において得ら
れる内部電極を印刷したセラミツクグリーンシー
トは第1図に示されている。第1図において、1
はセラミツクグリーンシートであり、2は内部電
極である。
上述した製造工程において、特にセラミツクグ
リーンシートの製造の局面について詳しく説明す
ると、次のとおりである。鏡面のステンレス板ま
たはプラスチツクテープ上に、ドクターブレード
で、誘電体粉末とバインダ、分散剤、溶剤の混合
液であるスラリーを塗工し、乾燥後、剥離して、
厚み35〜60μmのセラミツクグリーンシートを得
ていた。コンデンサの単位体積あたりの静電容量
は、セラミツク誘電体の誘電率、内部電極の総面
積、一層あたりの誘電体層の厚みの2乗により定
まるが、小形で大容量のコンデンサを得るために
は、誘電体層の厚みを薄くする必要がある。しか
しながら、以下の理由から、従来、セラミツクグ
リーンシートの厚みは、35μm程度が限度であつ
た。すなわち、この限界よりさらに薄くすると、
(1) セラミツクグリーンシート中の微小欠陥、た
とえばピンホールが電極間をシヨートさせると
いつた致命的な不良に発展すること、
(2) セラミツクグリーンシートの引張強度が弱く
なつて取り扱い性が悪く、セラミツクグリーン
シートの剥離や、内部電極の印刷や、セラミツ
クグリーンシートの乾燥などを連続したシート
状で自動的に加工すること等ができないこと、
および
(3) 内部電極ペーストの溶剤浸透によるセラミツ
クグリーンシートの変形が生じ、後工程で不都
合が生じること、
などである。
発明の目的
それゆえに、この発明の目的は、セラミツクグ
リーンシートの取扱いに際して、それが極めて薄
い状態であつても、引張強度が向上され、内部電
極の印刷や、セラミツクグリーンシートの乾燥工
程などの自動化を可能にする。セラミツク積層コ
ンデンサの製造方法を提供することである。
この発明の他の目的は、セラミツクグリーンシ
ート中の微小欠陥による致命的な欠陥への発展を
最小限に留めることができるセラミツク積層コン
デンサの製造方法を提供することである。
この発明のさらに他の目的は、内部電極が印刷
された後において変形を生じることが防止される
セラミツク積層コンデンサの製造方法を提供する
ことである。
発明の概要
この発明では、次のようなステツプを踏んでセ
ラミツク積層コンデンサが得られる。まず、セラ
ミツクスラリー中のバインダと密着性の良いたと
えばポリエステルフイルム(第2図…3)が用意
される。この樹脂フイルムは、できるだけ薄い方
が好ましいが、引張強度との関連でその厚みが決
定される。たとえば、ポリエステルの樹脂フイル
ムの場合には、厚み1.5〜14μm程度のものが用
いられる。このような樹脂フイルムの両面に、セ
ラミツクスラリーの層(第2図…1)が形成さ
れ、3層構造シート(第2図4)とされる。セラ
ミツクスラリーの層を形成する方法としては、ド
クターブレード法を樹脂フイルムの両面にそれぞ
れ適用することによつても可能であるが、セラミ
ツクスラリー中に樹脂フイルムを通す引き上げ法
は、同時に樹脂フイルムの両面にセラミツクスラ
リーの層を形成できる点で能率的である。この3
層構造シート4は適宜乾燥される。次に、セラミ
ツクスラリーの層を樹脂フイルムから剥離するこ
となく、このような3層構造シートの一方面に内
部電極(第2図…2)が形成される。この内部電
極は、好ましくは、自動印刷され、印刷された内
部電極の乾燥が行なわれる。その後、この3層構
造シートを複数枚、従来の場合と同様に、内部電
極が交互に異なる端部に導出されるように積重ね
られ、必要に応じて圧力により一体化される。こ
れを焼成することにより、各3層構造シートの中
間に位置していた樹脂フイルムは燃失する。樹脂
フイルムがある厚み以下であれば、それが存在し
ていた層は、樹脂フイルムの燃失と同時に、上下
のセラミツクが一体的に接合され実質的には隙間
層として残らない。上述のようにして得られた積
層焼結体の端面に内部電極と電気的に接続する外
部電極を形成して、セラミツク積層コンデンサチ
ツプを得る。
発明の効果
この発明によれば、機械的に軟弱な薄膜のセラ
ミツクグリーンシートの取扱いは、樹脂フイルム
を介在させた状態の3層構造シートとして行なう
ことができるため、引張強度を高めることがで
き、取扱いが容易となり、内部電極の印刷や、セ
ラミツクグリーンシートの乾燥工程を自動化する
ことも容易となる。また、このような取扱い上の
有利さから、セラミツク誘電体層の厚みも当然薄
くすることが可能となり、小形で大容量のセラミ
ツク積層コンデンサの製造が可能となる。たとえ
ば、従来のセラミツクグリーンシートの引張強度
は、平均、20〜40g/mm2であつたのに対し、この
発明による3層構造シートでは、10000〜20000
g/mm2まで上げることが可能となつた。また、セ
ラミツクグリーンシートの形成が、樹脂フイルム
を介在させた、いわば2層に分けて行なわれるの
で、各2層において発生する微小欠陥が、厚み方
法に整列する確率は極めて稀となり、貫通ピンホ
ールの発生という致命的な欠陥をほとんど零にす
ることができる。
実施例の説明
BaTiO389重量%、CaZrO310重量%、および
MgTiO31.0重量%よりなる高誘電率誘電体組成物
粉末に、有機バインダとしてアクリル水溶系バイ
ンダ10%と、分散剤0.1%を添加し、等重量の純
水を用いて、湿式混合を12時間行なつた。得られ
たスラリーを真空容器内で脱泡した後、ステンレ
ス製の容器に移した。次に、後の第1表で示すよ
うな1.5〜20μmの範囲の各厚みを有し、幅15cm
のポリエステルフイルムを、上述のステンレス容
器中のスラリー中に通し、垂直に一定速度で引上
げ、ポリエステルフイルムの両面に均一なスラリ
ーの層を形成した。このスラリーは、熱乾燥さ
れ、ポリエステルフイルム3の両面にそれぞれセ
ラミツクグリーンシート1が密着した3層構造シ
ート4が得られた(第3図)。この3層構造シー
トにおけるセラミツクグリーンシートの厚みは、
それぞれ、第1表に示すとおりである。これらの
3層構造シート4は、金型により7.0×10.0cmの
長方形に打抜かれ、これにスクリーン印刷機によ
り、パラジウムペーストを印刷して内部電極2を
形成し(第3図)、乾燥後、交互に対向した内部
電極となるようにして、印刷済の3層構造シート
410枚と、上下に印刷されていない3層構造シー
ト4a各10枚を積重ねた(第4図)。これを、金
型中に入れ、40〜80℃、0.5〜2ton/cm2の条件で
圧着し、一体化させた。一体化した積層体から、
コンデンサの単一素子をたとえば第4図の切断線
5に沿つてブレードで切り出し、200〜500℃で5
〜15時間の条件で、バインダを燃焼させた後、
1340℃で2時間焼成して、磁器化させた。焼成後
のチツプ6に、外部電極7として銀ペーストを塗
布し(第5図)、800℃で焼付けた。このチツプの
寸法は、厚み0.2〜0.5mm、縦5.0mm、横4.0mmであ
つた。
このようにして得られる各試料についての特性
が、第1表に示される。第1表において、各試料
のポリエステルフイルムの厚み(μm)、セラミ
ツクグリーンシートの両面合計厚み(μm)、セ
ラミツクグリーンシートの1cm幅あたりの引張強
度(Kg)、セラミツクグリーンシート中に発生し
たスルーホール欠陥数(15cm×1mあたり)、焼成
後の積層体内の層状欠陥(デラミネーシヨン)発
生数(試料個数100個あたりの発生数)、焼成後の
誘電体1層の厚み(μm)、平均静電容量が示さ
れる。各試料は、100個用意され、第1表中の数
値は、その平均値を表わしている。
なお、比較例として、従来の製造方法によるセ
ラミツク積層コンデンサのいくつかの試料につい
ての同様のデータを測定し、これを第2表に示
す。

Summary of the Invention In this invention, a ceramic multilayer capacitor can be obtained by following the steps below. First, a polyester film (FIG. 2...3), which has good adhesion to the binder in the ceramic slurry, is prepared. Although it is preferable for this resin film to be as thin as possible, its thickness is determined in relation to tensile strength. For example, in the case of a polyester resin film, one having a thickness of about 1.5 to 14 μm is used. A layer of ceramic slurry (FIG. 2...1) is formed on both surfaces of such a resin film to form a three-layer structure sheet (FIG. 2, 4).
