Description

【発明の詳細な説明】 本発明は、耐熱性が優れかつ常温における剥離
性が優れた表面保護被膜塗料で加工したメラミン
化粧板の曲面加工方法に関する。 メラミン系樹脂含浸紙からなる表面層とフエノ
ール系樹脂含浸紙からなる裏面層とを熱圧積層一
体化したメラミン化粧板は、表面化粧材として多
分野で利用されているが、高度な加工品として曲
げ加工したメラミン化粧板ポストフオーム加工品
は、カウンター、手摺、流し台、洗面化粧板など
の表面化粧材として利用されている。従来、メラ
ミン化粧板の曲面加工法としては、曲面加工部表
面を熱変形温度(通常140〜180℃)まで加熱され
るため、メラミン化粧板表面が曲げ加工機により
すりきずが生じたり、長時間加熱の場合には焦げ
て変色又は脹れが生じたりして化粧板の生命とも
いうべき表面外観を損ねた。そこで化粧板表面に
保護被膜又はフイルムを施こし熱圧曲面加工して
いた。他方、表面保護被膜又はフイルムに要求さ
れる性能としては、適切な付着力を有し、使用後
に剥がす際には剥がし易いという一見予盾する性
質が要求される。更に化粧板用には柄の色相が判
明できる様に透明性も要求される。従来の表面保
護被膜塗料としては、酢酸ビニル−塩化ビニル共
重合体溶液、ポリウレタン樹脂溶液など低重合度
の樹脂を有機溶剤に溶解したタイプ及びポリビニ
ルアルコール(ポバール)水溶液などを塗布乾燥
して被膜を形成させたり、又はこれらの樹脂から
なるフイルムを粘着剤を介して貼り合わせてい
た。しかし、酢酸ビニル、塩化ビニルなどの熱可
塑性樹脂を塗布して形成した皮膜又はフイルムは
耐熱性に乏しく、メラミン化粧板曲面加工するに
要する熱変形温度まで加熱されると溶融又は軟化
して使用できなかつた。また、ナイロンなど耐熱
性の優れた熱可塑性樹脂またはフイルムは密着性
が悪いので、アクリル系やゴム系などの粘着剤を
介して貼り合わせねばならず粘着剤の耐熱性の悪
さから実用化されていない。その点、ポバールは
融点が230℃と耐熱性は良く水溶液として塗布可
能のため常温で接着加工するメラミン化粧板の表
面保護被覆として使用されている(実公昭50−
15010号公報)。しかしポバール水溶液は低樹脂分
高粘度の状態で塗布されるため気泡を含んだ状態
で皮膜を形成し易く、消泡剤を添加して気泡を含
まない皮膜を形成したとしても常温においても密
着性が悪く、また可塑剤の役目をしている皮膜中
の水分が加熱により揮発して、冷却後の皮膜は柔
軟性に欠け剥離する時に破れたりして剥離作業が
困難であつた。また消泡剤がプリードして化粧板
の外観も損ねた。これらのことよりポバールのみ
の皮膜は、ポストフオーム加工用メラミン化粧板
の表面保護被膜としては問題があつた。 本発明の目的は、前記問題点を解決すべき耐熱
性の優れた表面保護被膜塗料を開発し、該塗料を
塗布乾燥した表面保護被膜加工したメラミン化粧
板を加熱加圧して曲面加工するメラミン化粧板の
ポストフオーム加工方法を提供することにある。 本発明はポリビニル水溶液にグリオキザール及
びプロピレングリコールを添加して酸触媒にてア
セタール化及びエーテル化した樹脂をメラミン化
粧板表面に塗布して乾燥した表面保護被膜加工メ
ラミン化粧板を、芯材に加熱加圧して接着と同時
に曲面加工することを特徴とするメラミン化粧板
のポストフオーム加工方法である。 本発明で重要な役目をなすメラミン化粧板に塗
布する表面保護被膜塗料の製法は、公知のポバー
ル、好ましくは高重合度の完全ケン化物からなる
ポバールに、ジアルデヒドであるグリオキザール
及びプロピレングリコールを添加し、パラトルエ
ンスルホン酸などの酸でアセタール化及びエーテ
ル化し、必要に応じてシリコーン系などの消泡剤
を添加することにより得られる。該塗料はポバー
ルにグリオキザールが架橋されているので耐水
性、耐熱性、強靭性に優れ、親水性で沸点187℃
のプロピレングリコールにより可塑化されている
のでしなやかさがあると同時に消泡作用及び塗料
が低粘度高固形分のため塗膜が厚く塗布できて膜
切れを生じない。プロピレングリコールが残存水
分を保水して被膜の可塑化作用を促進するため、
加熱加工後の常温における被膜が剥離し易い。ま
た従来のポバールのみを主体する該塗料に比べて
消泡剤を要しないかまたは少量添加のため、特に
加熱により生じる消泡剤のブリード(しみ出し)
による化粧板の艷の変化を防止する作用もしてい
る。すなわち、本発明で必須成分として使用する
メラミン化粧板の表面保護被膜塗料の乾燥後の被
膜は、前記の如く熱劣化点230℃以上、引裂強度
40〜80Kg/mm、伸び率200〜300%と耐熱性と強靭
性に優れていると共に被膜中に気泡を含んでおら
ず、プロピレングリコールによる直接的および保
水作用による間接的可塑化作用効果により、加熱
による二次加工後の常温における被膜が柔軟性を
有しているので破れが生じないので剥離し易い。
この様な特性を有する表面保護被膜1をポストフ
オーム加工に供するメラミン化粧板2表面に固型
分換算値で20〜70ミクロン厚さ塗布し、公知の方
法で該化粧板2の裏面にゴム系又はホツトメルト
系などの接着剤3を塗布しておき、木材、合板、
パーチクルボードなどの芯材4の凸面加工部又は
凹面加工部にもゴム系又はホツトメルト系などの
接着剤3を塗布しておき、該化粧板表面をシーズ
ヒーターの如き加熱装置5で140〜180℃に加熱し
つつ、圧締機6で該表面保護被膜1を介してメラ
ミン化粧板2を芯材4に圧着することにより、接
着剤3でメラミン化粧板2を芯材4に曲面接着加
工(ポストフオーム加工)する方法である。 この様にポストフオーム加工したメラミン化粧
板は、前記の如き特性の表面保護被膜加工されて
いるので曲げ加工機によるすりきずを生ぜず、長
時間加熱の場合でも焦げや変色又は脹れが生じな
いと共に、常温に冷却後は該表面保護被膜は容易
に剥がすことができるので、外観を損なうことな
くメラミン化粧板をポストフオーム加工すること
ができる。 次に本発明を実施例により説明する。部とある

mmの金属製の圧締機具にて60秒間圧着してメラミ
ン化粧板をポストフオーム(Pf)加工した後、常
温に冷却したのちの表面保護被膜の泡の状態
(数・大小)、剥離性(難易)及び被膜破れの有無
