- 【特許請求の範囲】 1.犠牲材料製被覆糸が一体的に巻きつけられて撚り合わされていない不連続 な平行繊維を含有し、次の特徴(i)および(ii)を有する、複合材料製製品用繊維 プレフォームを製造するための糸:(i)該糸が混成糸であって、その構成繊維が 予備酸化されたポリアクリロニトリルを基材とする炭素繊維もしくは炭素前駆体 繊維、異方性ピッチを基材とする炭素繊維もしくは炭素前駆体繊維、等方性ピッ チを基材とする炭素繊維もしくは炭素前駆体繊維、フェノール樹脂を基材とする 炭素繊維もしくは炭素前駆体繊維、セルロースを基材とする炭素繊維もしくは炭 素前駆体繊維およびセラミック繊維もしくはセラミック前駆体繊維から成る群か ら選択される少なくとも2種の異なる繊維の均質混合物を含有し、(ii)該繊維混 合物が、炭素状態で繊維混合物の少なくとも15重量%を占めると共に少なくと も1500MPaの引張強さと少なくとも150GPaのモジュラスを有する高力 炭素繊維を構成する炭素繊維もしくは炭素前駆体繊維を含有する。 2.炭素状態において高力繊維である繊維がポリアクリロニトリル前駆体を基 材とする繊維および異方性ピッチ前駆体を基材とする繊維から選択される繊維で ある請求項1記載の糸。 3.繊維混合物が、炭素状態で高力炭素繊維であって繊維混合物の少なくとも 30重量%を占める炭素繊維もしくは炭素前駆体繊維を含有する請求項1または 2記載の糸。 4.炭素状態で高力繊維が少なくとも2000MPaの引張強さを有する請求 項1から3いずれかに記載の糸。 5.炭素状態で高力繊維が少なくとも200GPaのモジュラスを有する請求 項1から4いずれかに記載の糸。 6.繊維混合物が、炭素状態で繊維混合物の少なくとも15重量%を占めると 共に100GPa以下のヤング率を有する低モジュラス炭素繊維を構成する炭素 繊維もしくは炭素前駆体繊維を含有する請求項1から5いずれかに記載の糸。 7.炭素状態において、低モジュラス炭素繊維が繊維混合物の少なくとも30 重量%を構成する請求項6記載の糸。 8.炭素状態において低モジュラス炭素繊維である繊維がフェノール樹脂前駆 体繊維、等方性ピッチ前駆体繊維およびセルロース前駆体繊維から選択される請 求項6または7記載の糸。 9.セラミック繊維またはセラミック前駆体繊維がセラミック状態の炭化ケイ 素繊維である請求項1から8いずれかに記載の糸。 10. (i)犠牲材料製被覆糸が巻きつけられて撚り合わされていない平行な不連続繊 維を含む糸を供給し、 (ii)該糸を用いて二次元繊維織物を形成させ、 (iii)該繊維織物層を重畳させ、 (iv)被覆糸を除去し、次いで (v)糸から連行して複数の重畳織物層を通した繊維を用いて該重畳織物層を縫 合させる ことを含む複合材料製製品用繊維プレフォームの製造法において、二次元繊維織 物の少なくとも一部を請求項1から9いずれかに記載の混成糸から形成させるこ とを特徴とする繊維プレフォームの製造法。 11.縫合プレフォームを1300℃よりも高温で熱処理する請求項10記載 の方法。 12.縫合プレフォームを約1600℃の温度で熱処理する請求項10記載の 方法。 13.繊維織物層を複合材料製摩擦板の摩擦表面に平行に配設させることによ って該摩擦板用繊維プレフォームを製造させるための請求項10から12いずれ かに記載の方法。 14.二次元繊維織物の少なくとも一部が100GPa以下のヤング率を有す る低モジュラス炭素繊維を含む混成糸から形成され、混成糸の構成繊維の直径お よび縫合に用いる針の方向が縫合工程中に低モジュラス炭素繊維が優先的に連行 されるように選択される請求項13記載の方法。 15.少なくとも150GPaのヤング率および少なくとも8μmの直径を有す る高モジュラス炭素繊維を含む混成糸を使用する請求項14記載の方法。 16.二次元繊維織物が少なくとも2方向に延びた糸によって形成され、第1 方向に延びた糸が100GPa以下のヤング率を有する低モジュラス炭素繊維を 含む繊維混合物を含有し、第1方向に延びた糸を優先的に捕捉するように選択さ れた方向を有する針を用いて縫合する請求項14または15記載の方法。 17.二次元繊維織物の重畳層を含む複合材料製製品用繊維プレフォームであ って、該重畳層が繊維織物から連行されて該重畳層を横断して延びる繊維によっ て相互に連結された繊維プレフォームにおいて次のことを特徴とする複合材料製 製品用繊維プレフォーム:繊維織物の繊維が予備酸化されたポリアクリロニトリ ル前駆体を有する炭素繊維、異方性ピッチ前駆体を有する炭素繊維、等方性ピッ チ前駆体を有する炭素繊維、ビスコース前駆体を有する炭素繊維およびセラミッ ク繊維から選択される少なくとも2種の異なった繊維の均質混合物を含有し、該 繊維混合物が少なくとも1500MPaの引張強さと少なくとも150GPaのモ ジュラスを有する高力炭素繊維を少なくとも15重量%含有する。 18.高力炭素繊維が少なくとも2000MPaの引張強さを有する請求項1 7記載のプレフォーム。 19.高力炭素繊維が少なくとも200GPaのモジュラスを有する請求項1 7または18記載のプレフォーム。 20.繊維混合物が100GPa以下のヤング率を有する低モジュラス炭素繊 維を少なくとも15重量%含有する請求項15記載のプレフォーム。 21.繊維織物から連行されて織物層を横断して延びる繊維が主として100 GPa以下のヤング率を有する低モジュラス炭素繊維である請求項19または2 0記載のプレフォーム。 22.下記の工程(i)〜(iv)を含む請求項1から9いずれかに記載の糸の製造 法: (i)ポリアクリロニトリルを基材とする炭素もしくは炭素前駆体、異方性ピッ チを基材とする炭素もしくは炭素前駆体、等方性ピッチを基材とする炭素もしく は炭素前駆体、フェノール樹脂を基材とする炭素もしくは炭素前駆体、セルロー スを基材とする炭素もしくは炭素前駆体およびセラミックもしくはセラミック前 駆体から選択される同種のフィラメントから各々のアンサンブルが構成される連 続フィラメントのアンサンブルを供給し、 (ii)各々のアンサンブルを制御下での延伸とクラッキング処理に付して相互に 平行な不連続繊維を調製し、 (iii)クラッキング処理に付された相互に異なる少なくとも2種のアンサンブ ルの繊維を均質に混合させることによって混成糸を調製し(この場合、混合され た不連続繊維は相互に平行であって撚り合わされておらず、また、該混合物は、 炭素状態において繊維混合物の少なくとも15重量%を占めると共に少なくとも 1500MPaの引張強さと少なくとも150GPaのモジュラスを有する高力炭 素繊維を構成する炭素繊維もしくは炭素前駆体繊維を含有する)、次いで (iv)不連続な混合繊維に犠牲材料製被覆糸を巻きつけることによって混成糸を 確実に集結させる。 23.繊維の均質混合物を、クラッキング処理に付された繊維をギルボックを 通過させることによって調製する請求項22記載の方法。 24.炭素状態において高力繊維である繊維が予備酸化されたポリアクリロニ トリル前駆体繊維および異方性ピッチ前駆体繊維から選択される請求項22また は23記載の方法。 25.繊維混合物が、炭素状態において該繊維混合物の少なくとも30重量% を占めると共に高力炭素繊維を構成する炭素繊維もしくは炭素前駆体繊維を含有 する請求項22から24いずれかに記載の方法。 26.繊維混合物が、炭素状態において繊維混合物の少なくとも15重量%を 占めると共に100GPa以下のヤング率を有する低モジュラス炭素繊維を構成 する炭素繊維もしくは炭素前駆体繊維を含有する請求項22から25いずれかに 記載の方法。 27.繊維混合物が、炭素状態において繊維混合物の少なくとも30重量%を 占めると共に低モジュラス炭素繊維を構成する炭素繊維もしくは炭素前駆体繊維 を含有する請求項26記載の方法。 28.炭素状態において低モジュラス炭素繊維である繊維がフェノール樹脂前 駆体繊維、等方性ピッチ炭素前駆体繊維およびセルロース前駆体繊維から選択さ れる請求項27記載の方法。 29.セラミック繊維またはセラミック前駆体繊維がセラミック状態の炭化ケ イ素繊維である請求項22から28いずれかに記載の方法。
