特許文献3には、吸収性物品を柔らかく、よれにくくする観点から、吸収体に熱可塑性樹脂繊維を含ませてエンボスを施し、該吸収体を肌側及び着衣側の層に接合させることが記載されている。
特許文献4には、吸収体の厚みを抑え体液の逆戻りを抑制する等の観点から、吸収体に吸収体圧搾部を格子状に配し、表面シートに表面シート圧搾部を配した吸収性物品が記載されている。表面シート圧搾部は、吸収体圧搾部とは異なる配置パターンとされ、吸収体圧搾部で区画される小領域と重なる配置とされている。

また、表面シート1と中間層3の肌側面とは、熱融着またはホットメルトによって接合されることが好ましく、熱融着によって接合されていることがより好ましい。本実施形態では、表面シート1と中間シート32とが熱融着によって接合されている。また、中間シート32と吸収体31がエンボス部7によって接合されているので、表面シート1、中間シート32及び吸収体31が一体化された構造となっている。熱融着の方法としては、通常用いられる方法を種々採用でき、例えば、熱エンボス加工や超音波エンボス加工などが挙げられる。これにより、液吸収時においても表面シート1と中間層3の肌側面とは剥がれ難く、表面シート1におけるシワヨレ発生の抑制力がより高く保持される。特に、表面シート1の溝部5が中間層3のエンボス部7と接合されている部分があることが、種々のヨレ防止の観点から好ましい。また、表面シート1の溝部5が中間層3のエンボス部7と接合されている部分(図3に示す、溝部55がエンボス部7に入り込んで接合されている部分)は、中間層3の他の部分よりも繊維密度が高くなり、表面シート1から中間層3への液透過性の向上に寄与し得て好ましい。さらに、排泄液の移行経路をより短くでき、迅速な液吸収保持を可能にする。また、液透過性の観点からは、熱融着による接合部は、縦方向及び横方向に間欠的に配されることが好ましい。

畝溝構造6は、前述のとおり、畝部4と溝部5とを横方向(X方向)に交互に配置させてなる。表面シート1は、図4に示すように、畝溝構造6がなす凹凸により、畝部4から溝部5までの厚みを有する。このような畝溝構造6において、厚み方向に厚みを3等分し、最も肌側の畝部4の頂部41、最も非肌側の溝部5の底部51、両者を繋ぐ中間部61と区分した場合に(図4参照)、中間部61の繊維密度が、畝部4の頂部41及び溝部5の底部51の繊維密度よりも小さいことが好ましい。これにより、畝溝構造6が中間部61を可撓軸としてより可動しやすくなり、様々な外力に対してより効果的にシワヨレの発生を抑制することができる。加えて、繊維密度の低い中間部61は、排泄液の透過抵抗が畝部4の頂部41及び溝部5の底部51よりも小さいところである。そのため、中間部61が、表面シート1が外力を受けた状態においても迅速な液の移行に寄与し得る。繊維密度の測定方法は以下の通りである。

フェザー剃刀(品番FAS‐10、フェザー安全剃刀(株)製)を用いて不織布を切断し、頂部41での繊維密度に関しては、不織布の切断面の厚みをZ方向に3等分した際の上方の部位である頂部41の頂点付近を、走査電子顕微鏡を用いて拡大観察(繊維断面が30〜60本計測できる倍率に調整;150〜500倍)し、一定面積当たり(0.5mm2)の前記切断面によって切断されている繊維の断面数を数える。次に1mm2当たりの繊維の断面数に換算し、これを頂部41での繊維密度とする。測定は3箇所行い、平均してそのサンプルの繊維密度とする。同様に、底部51での繊維密度に関しては、不織布の切断面の厚みをZ方向に3等分した際の下方の部位である底部51の底点付近を測定して求める。同様に、中間部61の繊維密度に関しては、不織布の切断面の厚みをZ方向に3等分した際の中央の部位を測定して求める。尚、走査電子顕微鏡としては、日本電子(株)社製のJCM−5100(商品名)を用いる。

表面シート1の素材としては、液透過性を有すれば、この種の物品に通常用いられるものを特に制限なく採用できる。肌触りの良さを考慮すると、親水性の不織布が好ましく、サーマルボンド不織布がより好ましく、エアスルー不織布が特に好ましい。親水化処理された熱可塑性樹脂繊維であり、かつ、該繊維が2次クリンプ又は3次クリンプのような立体捲縮がなされた繊維であることが好ましい。具体的には、ポリエチレン、ポリプロピレン、ポリエステル、ナイロン、及びこれらの複合繊維を作成し、所定の長さにカットしてステープルを形成する前の段階で、各種親水化剤を塗工する。親水化剤としては、αオレフィンスルホン酸塩に代表される各種アルキルスルホン酸塩、アクリル酸塩、アクリル酸塩/アクリルアミド共重合体、エステルアミド、エステルアミドの塩、ポリエチレングリコール及びその誘導物、水溶性ポリエステル樹脂、各種シリコーン誘導物、各種糖類誘導物、及びこれらの混合物など、通常用いられる親水化剤による親水化処理を用いることができる。

表面シート1の畝溝構造6はこの種の物品に用いられる種々の方法により形成することができる。例えば、エアスルー不織布の形成時に畝溝に対応する支持体を用いて熱風により賦形してもよいし、水流により繊維を選り分けるようにしてもよい。また、不織布化後に、一対の歯溝ロール間で噛み合わせて賦形してもよい。歯溝ロールを用いる場合、例えば特開2016−79529号公報の段落[0048]〜[0065]に記載の方法がある。この歯溝加工により、中間部61の繊維密度が、畝部4の頂部41及び溝部5の底部51の繊維密度よりも小さくする構成を形成しやすい。この歯溝加工される不織布の素材としては、同文献の段落[0016]〜[0028]に記載の高伸度繊維が含まれることが好ましい。

前述した格子状に配置されたエンボス部7を良好に形成する観点、表面シート1と中間層3との熱融着による良好な接合を形成する観点から、中間層3が熱融着性繊維を含んでいることが好ましい。熱融着性繊維は親水性であることが好ましい。熱融着性繊維としては、ポリエチレン繊維やポリプロピレン繊維、ポリエチレンテレフタレートとポリエチレン、ポリプロピレンとポリエチレンとを組み合わせた芯鞘構造又はサイド・バイ・サイド構造の複合繊維などが挙げられる。

中間層3は熱収縮繊維を含んでいることが好ましい。これにより中間層3の弾力性及び形状回復性が高められ、ヨレ難くなる。熱収縮繊維とは、熱処理により捲縮等の収縮を発現した繊維である。熱処理の対象とする原料繊維としては、例えば、収縮率の異なる2種類の熱可塑性ポリマー材料を成分とする偏心芯鞘型又はサイド・バイ・サイド型の複合繊維からなるものが挙げられる。

本実施形態の中間層3を構成する中間シート32としては、通常用いられる素材を採用でき、親水性を有し液拡散性に優れているものが好ましい。前述のとおり、圧縮に対する復元力を高める観点から、不織布からなることが好ましい。前述した熱融着繊維、熱収縮繊維を含むことがより好ましい。不織布としては、各種の製法によって得られた不織布を用いることができる。例えば、カード法又はエアレイド法により得た繊維ウエブにエアスルー法で繊維どうしの熱融着点を形成したエアスルー不織布、カード法により得た繊維ウエブにヒートロール法で繊維どうしの熱融着点を形成したヒートロール不織布、ヒートエンボス不織布、スパンレース不織布、ニードルパンチ不織布、レジンボンド不織布等の種々の不織布を用いることができる。

中間層3を構成する吸収体31としては、液保持性を有すれば、この種の物品に用いられるものを特に制限なく採用できる。前述した熱融着繊維、熱収縮繊維を含むことがより好ましい。これにより吸収体31が排泄液を吸収保持した状態で膨潤した場合でも、型崩れが抑えられ、外力に対する形状保持性及び形状回復性を高めることができる。
吸収体31は、例えば、吸収性コアと外周を被覆するコアラップシートならなる構成、厚みの薄いシート状にした吸収性シートなどが挙げられる。パンティーライナー10の吸収体31としては、厚みの薄いシート状にした吸収性シートが好ましい。吸収体31において液を吸収保持する素材としては、パルプ、コットン、レーヨン、リヨセルなどの親水性繊維、高吸水性ポリマー(SAP)などが挙げられる。ただし、高吸水性ポリマー(SAP)を含有すると吸収体31に硬い部分が生じ、その部分が折れ基点となりえる。そのため、中間層3の多重折れを防止する観点からは、高吸水性ポリマー(SAP)を含まないことが好ましい。この場合、パンティーライナー用の吸収性シートとしては、例えは、パルプ繊維を用いて形成したエアレイド不織布や親水性繊維やパルプ繊維を用いて水流交絡により形成したスパンレース不織布が挙げられる。吸収体31は、1枚の吸収性シートからなるものでもよく、複数枚の吸収性シートを積層したものでもよく、1枚の吸収性シートを折り畳んで多層にしたものでもよい。
