表面シート2について、更に以下に説明する。表面シート2は、図4及び図5に示すように、第1層21及びこれに隣接する第2層22を備えた2層構造の不織布からなる。第1層21は、繊維の集合体から構成されている。一方、第2層22は、第1層21を構成する繊維と異なる種類及び/又は配合の繊維の集合体から構成されている。第1層21と第2層22とは、エンボス加工によって形成された多数の接合部23によって部分的に接合されている。逆に言えば、第1層21と第2層22とはそれらの全面において接合されていない。表面シート2は、図4に示すように、肌当接面側に第1層21が位置し、非肌当接面側に第2層22が位置している。

接合部23は小円形で離散的に不連続に形成されており、全体として千鳥格子状の配置パターンを形成している。接合部23は圧密化されており、表面シート2における他の部分に比して厚さが小さく且つ密度が大きくなっている。第1層21と第2層22とは、接合部23によって厚さ方向に一体化されている。本実施形態における接合部23は円形のものであるが、接合部23の形状は、楕円形、三角形若しくは矩形又はこれらの組み合わせ等であってもよい。また熱融着部を連続した形状、例えば直線や曲線などの線状に形成してもよい。

表面シート2の面積に対する接合部23の面積率(表面シート2単位面積当りの接合部23の面積)は、第1層21と第2層22との接合を十分に高くする点、及び凸状の立体的な形状を十分に形成して嵩高さを発現させる点から、4〜35%、特に5〜30%であることが好ましい。

表面シート2においては、これを構成する不織布の繊維が、接合部23間において不織布の厚さ方向に突出している。これによって不織布の上面に多数の凸部211が形成されていると共に下面にも多数の凸部221が形成されている。表面シート2の肌当接面側に形成されている凸部211は主として第1層21から構成されている。不織布の非肌当接面側に形成されている凸部221は主として第2層22から構成されている。本実施形態においては、表面シート2が、千鳥格子状の配列パターンからなる接合部23によって取り囲まれて形成された閉じた領域を多数有しており、この閉じた領域において第1層21及び第2層22はそれぞれ、図4及び図5に示すように突出して凸部211及び凸部221をそれぞれ形成している。従って、表面シート2を平面視すると、凸部211と凸部221とは同位置に存在している。本実施形態における凸部211及び凸部221は何れもドーム状の形状をなしている。それらの内部は各繊維層を構成する繊維で満たされている。接合部23は、凸部211及び凸部221に対して相対的に凹部となっている。従って表面シート2はその全体として、両側に多数の凹凸部を有している嵩高な構造となっている。

表面シート2は、その両側に凸部211,221が多数形成されているので、圧縮に対する変形性及び回復性が高いという効果を奏する。例えば、第2層22が、捲縮が発現した潜在捲縮性繊維を含んでいる場合には、少なくとも該第2層22は伸縮性を有する結果、第2層22は装着中の使用者の動きに対して自在に伸縮して動きに追随できると共に第1層21の変形を起こさせにくいという効果も奏する。従って、表面シート2の風合いは極めて良好であり、これを備えたナプキン1は快適な装着感を呈する。

表面シート2における第2層22は、捲縮が発現した潜在捲縮性繊維を含んでいる。捲縮が発現した潜在捲縮性繊維はコイル状の捲縮状態となっている。潜在捲縮性繊維としてはその繊度が1〜7dtex程度であることが好適である。潜在捲縮性繊維は、例えば収縮率の異なる2種類の熱可塑性ポリマー材料を成分とする偏心芯鞘型複合繊維又はサイド・バイ・サイド型複合繊維からなる。その例としては、特開平9−296325号公報や特許第2759331号公報に記載のものが挙げられる。収縮率の異なる2種類の熱可塑性ポリマー材料の例としては、例えばエチレン−プロピレンランダム共重合体(EP)とポリプロピレン(PP)との組み合わせが好適に挙げられる。捲縮が発現した潜在捲縮性繊維は、第2層22中に50重量%以上、特に70〜90重量%含まれていることが、凸部211及び凸部221の形成性の点から好ましい。もちろん第2層22は、捲縮が発現した潜在捲縮性繊維100%から構成されていてもよい。第2層22に、捲縮が発現した潜在捲縮性繊維以外の繊維が含まれている場合、当該繊維としては、潜在捲縮性繊維の捲縮開始温度では実質的に熱収縮しない熱融着繊維が挙げられる。具体的には、熱収縮性を有するが、潜在捲縮性繊維の捲縮開始温度では実質的に熱収縮しない熱融着繊維や、熱収縮性を実質的に有さない熱融着繊維が挙げられる(以下、これらの繊維を総称して非熱収縮性融着繊維という)。

第2層22から形成される凸部221においては、捲縮が発現した潜在捲縮性繊維同士が熱融着していないことが好ましい。また該潜在捲縮性繊維は、凸部221に含まれている他の繊維とも熱融着していないことが好ましい。これによって凸部221における繊維の自由度が高まり、凸部221は水平方向の動きに対する自由度が一層高くなる。

第1層21は非熱収縮性融着繊維を含んでいる。具体的には、第1層21は、芯鞘型やサイド・バイ・サイド型の熱融着複合繊維から構成されていることが好ましい。また第1層21には、第2層22に含まれる潜在捲縮性繊維が含まれていてもよい。これによって第1層21から形成される凸部211を圧縮したときの回復性が高くなる。しかも第1層21を平面方向へ伸張させたときの回復性も高くなる。これらの観点から、第1層21に含まれる潜在捲縮性繊維の量は3〜50重量%、特に10〜30重量%であることが好ましい。

第2層22は親水化処理されていることが、円滑な液の透過の観点から好ましい。同様に第1層21も親水化処理されていることが好ましい。この場合、第2層22はその親水化の程度が第1層21のそれよりも大きいことが好ましい。これによってウエットバックが更に一層起こりにくくなる。親水化処理としては、例えば繊維表面に親水化剤を付与したり、繊維に親水化剤を練り込む方法が挙げられる。また第1層21よりも第2層22の親水度を高める手段として、第2層22に吸水性を有する繊維(セルロースファイバー、コットン、レーヨン等)を混綿してもよい。
