Description
本発明は、機械工学および建築の分野に属し、超音波振動エネルギを用いてデバイスを対象物に接合する方法に関する。上記デバイスは、超音波振動エネルギにより液化または可塑化する熱可塑性ポリマーの部分を含み、上記接合は、デバイスと対象物との接続を確立することを含み、この接続は、ポジティブフィット接続、溶着、プレス嵌め接続、および接着接続のうちの少なくとも1つである。本発明はさらに、この方法に適したデバイスおよび設備を含む。
たとえば公報WO96/01377(Createc)、WO98/042988(Woodwelding)およびWO2006/002569(Woodwelding)から、熱可塑性を有する材料、特に熱可塑性ポリマーを含むインサートを、たとえばチップボードまたは木材等の繊維または多孔質材料に固定することが知られている。そのような固定のためには、インサートを開口に対して位置決めした後に、機械的振動、特に超音波振動と、インサートを開口に押込む向きの力とを同時に、直接または繊維もしくは多孔質材料を通して、インサートに加える。振動と力とを加える工程において、熱可塑性を有する材料は主に摩擦によって液化する。この摩擦は、たとえば繊維もしくは多孔質材料にこの材料が接触している場所における振動によって生じる摩擦である。この材料は、液化した状態で、開口の壁および/または底の繊維もしくは多孔質材料に浸透し、再び固化すると、繊維もしくは多孔質材料とともにポジティブフィット接続を形成する。
・ガラス転移温度が加工温度(接合プロセスを開始するときの温度、たとえば周囲温度)よりも比較的高い熱可塑性ポリマー(たとえばPEEK)は、加工温度において、超音波エネルギに対し、限られた吸収性しか有しない。このことは、この熱可塑性ポリマーがほぼ損失なしで超音波振動エネルギを伝達できることを意味する。しかしながら、このことはまた、超音波振動エネルギによる液化が、ポリマーが対向材料に接触しており振動によって2つの材料間の摩擦が発生する領域でしか開始できないことを意味し、吸収は、エネルギ案内部によって高めることができる。ガラス転移温度と加工温度との差が大きくなるほど、超音波振動による液化は難しくなり、特に、上記対向材料が、機械的安定性に欠ける場合および/または機械的および/または熱負荷に弱い場合に、難しくなる。
・ガラス転移温度が加工温度よりも比較的低い熱可塑性ポリマー(たとえばPPまたはPE)は、加工温度において、超音波エネルギに対する吸収性が高い。このことは、超音波エネルギで液化し易いことを意味するが、特定の対策を講じなければ、液化を所望の場所に限定するのは難しい。
・大きな領域に応用する場合、「ホットスポット」および対応する欠陥を防止するのが難しい。
・たとえば脆いまたは他の状況では機械的に損傷し易い熱可塑性ポリマーは、超音波振動による機械的応力に耐えることができずそのために機械的な損傷を起こさずに目的の液化を生じさせることが難しい場合がある。
・正確に目的とする場所で超音波振動エネルギによる液化を生じさせることは、超音波振動のマクロ的な波長によってさらに制限される。特に、定常波で振動するピン形状のデバイスでは、高振幅すなわち高振動エネルギであり故に液化に好ましい位置(好適な音波位置)と、低振幅(波節の領域)すなわち低振動エネルギであり故に液化に最適でない位置(好適でない音波位置)とが存在する。好適な音波位置および好適でない音波位置は、振動波長すなわち振動周波数と材料の弾性特性に依存するので、特定の用途に最適となるように自在に適合させることができない。
本発明の目的は、超音波振動エネルギを用いてデバイスを対象物に接合するさらに他の方法を生み出すことであり、このデバイスは熱可塑性ポリマーを含み、デバイスと対象物との間でなされる接続は、ポジティブフィット接続、溶着、プレス嵌め接続、および接着接続のうちの少なくとも1つである。本発明は、特に上記周知方法の制限に関して、応用範囲を拡大することにより、熱可塑性ポリマーおよび超音波振動エネルギを用いる周知の接合方法を改善することを目的とする。これは以下を意味する。本発明の教示を用いることにより、特に、熱可塑性ポリマーの目標とする液化の局所性に関する自由度を高くし、熱可塑性ポリマーの選択に関する自由度を高くし、使用する超音波振動の波長に関連するデバイス設計に関する自由度を高くし、および/または対象物の接合位置の材料および構造に関する自由度を高くすることができる。
・超音波振動エネルギは、温度が高い方が、特にガラス転移温度よりも高い温度で、熱可塑性ポリマーに吸収され易い(より高い吸収性)。
・熱可塑性ポリマーは、導電性および/または磁性を有するサセプタ添加剤を含む場合に電磁誘導で加熱することができ、当該ポリマーにおいて、サセプタ添加剤の濃度は低くてもよい(10%未満でもよい)ので、ポリマーの他の特性、特に機械的特性および弾性特性ならびに液化状態における粘度に対する影響は比較的小さい。
・たとえば多材料射出成形等の方法を用いると、熱可塑性ポリマーの所望の部分のみがサセプタ添加剤を含みそれ以外の部分はサセプタ添加剤を含まない熱可塑性ポリマー(たとえば同じ熱可塑性ポリマー)を含むデバイスを容易に製造することが可能である。
・電磁誘導による加熱を、材料の接触なしで、加熱不能な材料で行なうことが可能である。ただし、上記材料はシールド材料ではない。
第1の固体部分を含むデバイスを与えるステップを含み、第1の固体部分は、熱可塑性ポリマーとサセプタ添加剤とを含み、サセプタ添加剤は、導電性および/または磁性特に強磁性を有し、電磁誘導により第1の部分を加熱することを可能にするのに十分大きな濃度でポリマーに含有され(第1の部分=加熱可能部分)、デバイスはさらに、電磁誘導によって加熱することができない他の固体部分を含み(加熱不能部分)、
接合位置を含む対象物を与えるステップと、
接合位置に対してデバイスを位置決めするステップと、
電磁誘導により加熱可能部分を加熱するのに適した交流電磁場を、加熱可能部分の温度を上昇させる、特に、この温度を熱可塑性ポリマーのガラス転移温度よりも高い温度まで上昇させるのに十分であるが加熱可能部分を液化または可塑化するのには十分でない時間、印加するステップと、
超音波振動エネルギおよび圧縮力を、デバイスまた対象物に対し、デバイスを対象物に対して押圧するために、加熱可能部分のポリマーを液化するまたは少なくとも可塑化するのに十分な時間、加えるステップと、
デバイスと接合位置とを接続するのに十分な時間、圧縮力を維持しつつ、交流磁場を印加するステップおよび超音波振動を加えるステップを停止するステップとを含む。
本発明に係る方法に使用されるデバイスの少なくとも加熱可能部分に適した熱可塑性ポリマーは、この方法に対して与えられるとき(加工温度)は固体である。このポリマーは、(特にC、P、SまたはSi系)鎖状分子を含み、たとえば溶融により、臨界温度範囲よりも上で、固体から液体に変化するまたは流動性になり、たとえば結晶化によって臨界温度範囲よりも低い温度に冷却されると再び固体に変化する。固相の粘度は液相の粘度よりも数桁(少なくとも3桁)高い。熱可塑性ポリマーは、共有架橋されない、または、融点範囲までまたはそれよりも高い温度まで加熱されたときに架橋結合が可逆的に開くように架橋される。このポリマーはさらに充填材を(サセプタ添加剤に加えて)含み得る。充填材は、たとえば、熱可塑性を有しない、または、ベースポリマーの融点範囲よりも相当に高い融点範囲を含む熱可塑性を有する材料からなる繊維または粒子である。
・少なくともその表面上において、デバイスの加熱可能部分の液化した材料が浸透するのに適しており、かつそれとともにポジティブフィット接続を形成するのに適した構造を有する、すなわち、たとえばキャビティ(場合によってはアンダーカットキャビティ)、細孔、または凹凸のうちの少なくとも1つを含む。
・液化した材料がポジティブフィット接続を形成するために変位することができる適切な空間を含む。
・少なくともその表面上において、デバイスの加熱可能部分の熱可塑性ポリマーに溶着可能な材料、すなわち、それとともに溶着を形成するのに適した材料を含む。これは、接合位置の少なくとも表面が、好ましくは、デバイスの加熱可能部分の熱可塑性ポリマーと同一であっても同一でなくてもよい熱可塑性ポリマーを含むことを意味する。
・デバイスの加熱可能部分の液化した熱可塑性ポリマーによって濡れることが可能な表面、すなわちそれとともに接着接続をなすのに適した表面を含む。
・開口によって構成されデバイスがその中に拡張してプレス嵌めをなす、および/またはアンダーカット開口の場合はポジティブフィット接続をなす。
図1は、本発明に係る方法の実施形態1の原理を、この方法を実行するための構成の非常に概略的な例を用いて説明する。本発明に係る方法の実施形態1の説明に加え、図1の以下の説明はさらに、本発明の実施形態1だけでなく実施形態2にも有効な特徴および利点を示し、実施形態2が実施形態1と異なる点は以下図11〜図15を参照しながら説明する。
・デバイスの両部分が同一の液化し易いポリマーを含んでいる場合であっても、より少ない超音波振動エネルギで(より小さい振幅および/または短時間で)、したがって振動ツール3とデバイス1との間の接触領域における液化(頭部溶融)傾向を低くした接続、
・確立すべき接合の表面が比較的大きい場合であっても、デバイス1の遠位端にエネルギ案内構造を設ける必要がない接続、
・デバイスの遠位端が熱可塑性ポリマー(たとえばPEEK)を含む場合であって、これはその吸収性が低いために所与の望ましくは少量の超音波振動エネルギだけで、および/または所与の望ましくは短時間で液化し難い場合の、接続(この場合デバイスは必ずしも加熱不能部分を含む必要はない)、
・確立すべき接続がデバイス上の音波的に好適でない位置に関連する場合の接続(図8を参照しながらさらに説明する)、
・その形状または材料(たとえばポリエチレン)が、加えることができる圧縮力の強さを制限するデバイスに対して接続がなされる場合の接続、および/または
・薄い平坦なデバイスを用いて大きな面積の接続を確立するときにホットスポットが生じるおそれがない接続。
・本発明に係る接合方法のための構造および頭部形成プロセスのための構造が、上記中央/周辺またはその逆で配置されているのではない。
・上記プロセスの前、特に誘導加熱の開始前に、加熱不能デバイス部分の遠位部を、超音波振動のみを用いて開口部の底に接続してもよく、これは、図11との関連で詳細に説明した通りである。
・加熱可能部分1.1の包囲部分は、全体が加熱不能部分で構成されている訳ではなく、一部が、対象物により、たとえば、対象物の開口部の浸透不能な底部により、構成され、デバイスはこの開口部に接続され、および/または液化された材料上の油圧ピストンという意味において作用するであろう振動ツールの遠位面の中央部分によって、構成される。
Claims (21)
- デバイス(1)を対象物(2)の接合位置(2.1)に接合する方法であって、前記方法は、
第1の熱可塑性ポリマーと添加剤とを含有する固体の第1の部分(1.1)を含む前記デバイス(1)を与えるステップを含み、前記添加剤は、電磁誘導によって発熱するサセプタから形成されており、前記添加剤は、導電性および磁性のうちの少なくとも一方を有し、前記第1の部分(1.1)を電磁誘導により加熱することを可能にするのに十分な量だけ前記第1の部分(1.1)に存在し、
前記デバイス(1)を前記接合位置(2.1)に対して位置決めするステップと、
前記デバイス(1)を、電磁誘導により前記第1の部分(1)を加熱するのに適した交流磁場(5)の中に、前記第1の部分(1)の温度を上げるのに十分であるが前記第1のポリマーを液化または可塑化するのには十分でない時間だけ、位置決めするステップと、
超音波振動エネルギを前記デバイス(1)または前記対象物(2)に印加し、それと同時に、圧縮力を前記デバイス(1)に、前記第1の部分(1)の少なくとも一部を液化または可塑化するのに十分であり、かつ、前記液化または可塑化した第1の部分(1)を接合位置(2.1)の少なくとも表面に接触させることおよび前記デバイス(1)を変形させることのうちの少なくとも一方を行なうのに十分である時間だけ、加えるステップと、
前記交流磁場(5)の印加と前記超音波振動を与えることとを停止する一方で、前記圧縮力を、前記液化または可塑化した第1の部分(1.1)が再度固化すると前記デバイス(1)と前記接合位置(2.1)との間で接続がなされるのに十分な時間だけ、維持するステップとを含む、方法。 - 前記交流磁場(5)を印加するステップにおいて、前記第1のポリマーは、そのガラス転移温度よりも高い温度まで加熱される、請求項1に記載の方法。
- 前記接合位置(2.1)は、キャビティ、細孔、もしくは凹凸からなる表面構造、空間、前記第1のポリマーに溶着可能になるようにまたは前記第1のポリマーにより濡らすことができるように前記第1のポリマーに対して適合させた接合材料、および、前記デバイス(1)の少なくとも第1の部分(1.1)を収容する寸法の開口部のうちの少なくとも1つを含み、前記デバイス(1)と前記接合位置(2.1)との間の接続は、ポジティブフィット接続、溶着接続、接着接続、およびプレス嵌め接続のうちの少なくとも1つである、請求項1または2に記載の方法。
- 前記デバイス(1)はさらに、電磁誘導により加熱できない固体の第2の部分(1.2)をさらに備える、請求項1〜3のいずれか一項に記載の方法。
- 前記第2の部分(1,2)は、前記第1のポリマーと同一であるまたは異なる第2の熱可塑性ポリマーを含むが、電磁誘導によって発熱するサセプタから形成された添加剤を含まない、請求項4に記載の方法。
- 前記デバイス(1)と前記接合位置(2.1)との間の接続と同時に、前記第1の部分(1.1)と前記第2の部分(1.2)との間の接続が確立される、請求項5に記載の方法。
- 前記第1の部分(1.1)と前記接合位置(2.1)との間の接続に加えて、前記第2の部分(1.2)と、前記対象物(2)のまたはその他の対象物のその他の接合位置との間のさらなる接続が確立される、請求項5に記載の方法。
- 前記さらなる接続は、前記第1のポリマーの液化に先立って、前記第1の部分(1.1)を通して前記第2の部分(1.2)に伝達される超音波振動エネルギを利用して確立される、請求項7に記載の方法。
- 前記さらなる接続は、前記第1の部分(1.1)の液化と同時に確立され、前記第1の部分(1.1)の音波位置は、前記第2の部分(1.2)の音波位置よりも好適度が低く、前記第1のポリマーよりも容易に、超音波振動エネルギを用いて、前記さらなる接続は確立されるまたは前記第2のポリマーは液化可能である、請求項7に記載の方法。
- 前記第1の部分(1.1)および前記第2の部分(1.2)はデバイス表面に配置される、請求項4〜9のいずれか一項に記載の方法。
- 前記第1の部分(1.1)は包囲部分の中に位置し、前記包囲部分は、前記第2の部分(1.2)、前記第2の部分(1.2)と前記対象物(2)、および、前記第2の部分(1.2)と振動ツール(3)、のうち少なくとも1つで構成される、請求項4〜9のいずれか一項に記載の方法。
- 前記包囲部分は、前記第1の部分(1.1)の液化された材料が前記圧縮力によって押圧されるようにする寸法を有する開口部(30)または所定の破断点を含む、請求項11に記載の方法。
