Description
RS=IS(300)/(Ic(311)+Iα(201)+Iβ(200)+IS(300)) ・・・(I)
Rc=Ic(311)/(Ic(311)+Iα(201)+Iβ(200)) ・・・(II)
Si(6−Z)AlZOZN(8−Z)(0.01≦z≦4.2)の化学式で示されるβ型サイアロンは、SiO2、Al2O3と炭素を出発原料として、一般的な大気圧の窒素雰囲気下での炭素還元窒化法を用いて合成することができる。また、下記の(III)式で示される、大気圧以上の窒素雰囲気下での金属シリコンの窒化反応を応用した高温窒化合成法を用いることによっても、β型サイアロンの粉末を得ることができる。
3(2−0.5Z)Si+ZAl+0.5ZSiO2+(4−0.5Z)N2
→Si(6−Z)AlZOZN(8−Z) ・・・(III)
上記のようにして作製した第1硬質相粉末と、第2硬質相粉末である平均粒径0.1〜3μmのcBN粉末に、Ti、Zr、Al、NiおよびCoからなる群より選ばれる少なくとも1種の元素、もしくは前記元素の窒化物、炭化物、酸化物、炭窒化物およびそれらの固溶体のいずれか少なくとも1種、またはその両方の結合材粉末を添加して混合する。前記結合材粉末としては、例えば平均粒径0.01〜1μmのAl、Ni、Coなどの金属元素粉末、平均粒径0.1〜20μmのTiAlなどの金属間化合物粉末、平均粒径0.05〜2μmのTiN、ZrN、TiCN、TiAlN、Ti2AlN、Al2O3などの化合物粉末が好適に用いられる。前記結合材粉末は、第1硬質相粉末、第2硬質相粉末および結合材粉末の合計に対して10〜40体積%添加することが好ましい。結合材粉末の添加量が10体積%未満であると、焼結体の破壊靭性が低下し、切削工具として用いた場合に工具の刃先が欠損し易くなることがある。一方、前記添加量が40体積%を超えると、焼結体の硬度が低下し、切削工具として用いた場合に耐摩耗性が不足することがある。
前記混合粉末を油圧プレスなどを用いて成形した後、ベルト型超高圧プレス装置などの高圧発生装置を用いて、3〜7GPaの圧力下、1200〜1800℃の温度域で焼結する。焼結に先立って混合粉末の成形体を予備焼結し、ある程度緻密化させたものを焼結することも可能である。また、パルス通電焼結(SPS、Spark Plasma Sintering)装置を用いて、30〜200MPaの圧力下、1200〜1600℃の温度域に保持することによっても焼結することができる。
第1硬質相粉末を作製するため、CeO2粉末(信越化学工業(株)製、品名:CeO2微粒子タイプ Cグレード、平均粒径:0.6μm)、Si粉末((株)高純度化学研究所製、品名:SIE19PB、純度99%、粒径45μm以下)、Al粉末(ミナルコ(株)製、品名:300A、粒径45μm以下)およびSiO2粉末(電気化学工業(株)製、品名:FB−5D、平均粒径:5μm)を準備した。これらの粉末をCexSi(6−x−z)AlzOzN(8−z)で表されるCeサイアロンにおいてxが0〜2.2、zが2となるように配合し、試料No.1−1〜1−18の出発原料とした。各試料におけるCeO2粉末の配合量xの値を表1に示す。
容量2リットルのポリスチレン製ポットに、高温窒化合成したβ型Ceサイアロン粉末200g、エタノール600ミリリットル、およびφ5mmの窒化ケイ素ボール2kgを封入して、試料No.1−1〜1−18のそれぞれについて5時間の湿式ボールミルを行い、分散スラリーを得た。前記分散スラリーを自然乾燥した後、乾燥粉末を目開き45μmの篩に通して、立方晶型Ceサイアロンを衝撃合成するための原料とした。

・切削速度:200m/分
・切り込み:0.2mm
・送り速度:0.1mm/rev
・湿式条件(水溶性油剤)
第1硬質相粉末を作製するため、Ti粉末(東邦チタニウム(株)製、品名:TC−200、平均粒径:17μm)、Si粉末((株)高純度化学研究所製、品名:SIE19PB、純度99%、粒径45μm以下)、Al粉末(ミナルコ(株)製、品名:300A、粒径45μm以下)およびSiO2粉末(電気化学工業(株)製、品名:FB−5D、平均粒径:5μm)を準備した。これらの粉末をTixSi(6−x−z)AlzOzN(8−z)で表されるTiサイアロンにおいてxが0.2かつzが2となるように配合し、試料No.2−1〜2−16の出発原料とした。そして、CeO2粉末に替えてTi粉末を用いた以外は実施例1と同様にして、Rcが0.95のTi0.2Si3.8Al2O2N6で表されるTiサイアロンを合成した。

Claims (7)
- 第1硬質相粒子、第2硬質相粒子および結合材を有する焼結体であって、
前記第1硬質相粒子は被覆層を備えるMサイアロン粒子であり、前記Mサイアロン粒子はMxSi(6−x−z)AlzOzN(8−z)(式中、Mはカルシウム、ストロンチウム、バリウム、スカンジウム、イットリウム、ランタノイド、マンガン、鉄、コバルト、ニッケル、銅、周期表の第4族元素、第5族元素および第6族元素からなる群より選ばれる少なくとも1種を含む金属であり、0.01≦x≦2、0.01≦z≦4.2および1.79≦(6−x−z)≦5.98の関係を満たす)で表わされ、
前記第2硬質相粒子は立方晶型窒化ホウ素粒子であり、
前記Mサイアロン粒子は少なくとも立方晶型Mサイアロンを含み、
前記被覆層の厚みが0.01μm以上かつ2μm以下であり、
前記第1硬質相粒子の体積に対する前記第2硬質相粒子の体積の割合が、0.5以上かつ7以下であり、
前記Mサイアロン粒子に含まれるα型Mサイアロン、β型Mサイアロンおよび立方晶型Mサイアロンの、それぞれのX線回折のメインピークの強度の合計に対する、立方晶型MサイアロンのX線回折のメインピークの強度の比率が0.2以上であり、
前記焼結体中の前記第1硬質相粒子と前記第2硬質相粒子の合計含有率が、60体積%以上かつ90体積%以下である、
焼結体。 - 前記焼結体の熱伝導率が5W/m・K以上かつ60W/m・K以下である請求項1に記載の焼結体。
- 前記被覆層は、Ti、Zr、CrおよびAlからなる群より選ばれる少なくとも1種の元素の、窒化物、炭窒化物のいずれか少なくとも1種を含む請求項1または請求項2に記載の焼結体。
- 前記焼結体に含まれるα型Mサイアロン、β型Mサイアロン、立方晶型MサイアロンおよびSiO2の、それぞれのX線回折のメインピークの強度の合計に対する、SiO2のX線回折のメインピークの強度の比率が0.3以下である請求項1〜請求項3のいずれか1項に記載の焼結体。
- 前記結合材はTi、Zr、Al、NiおよびCoからなる群より選ばれる少なくとも1種の元素、もしくは前記元素の窒化物、炭化物、酸化物、炭窒化物およびそれらの固溶体のいずれか少なくとも1種、またはその両方を含む請求項1〜請求項4のいずれか1項に記載の焼結体。
- 前記焼結体のビッカース硬度が22GPa以上である請求項1〜請求項5のいずれか1項に記載の焼結体。
- 請求項1〜請求項6のいずれか1項に記載の焼結体を用いた切削工具。
