Description
本出願は2009年8月5日付けで出願された米国仮出願番号61/231,440号明細書の優先権を主張する。前記明細書は、参照することにより本明細書中に組み入れられる。
発泡体及び発泡体物品は、互いに直交する長さ、幅、及び厚さ次元を有する。長さは、最大規模を有する寸法に等しい規模を有し、押し出された発泡体の場合には典型的には発泡体の押出し方向にある。幅は、厚さに等しいか又は厚さよりも大きい規模を有し、長さに等しくなることもある。
本発明のプロセスは、第1ポリマー発泡体と第2ポリマー発泡体とを用意することを必要とする。第1ポリマー発泡体と第2ポリマー発泡体とは、同一であってよく、或いは組成及び/又は物理特性が互いに異なっていてもよい。同様の点において、第1ポリマー発泡体及び第2ポリマー発泡体の両方は同一の形式で又は異なる方法で調製することができる。1つの望ましい態様の場合、第1ポリマー発泡体と第2ポリマー発泡体とは同等の組成及び物理特性を有し、そして同様の形式で調製されている。
次の4種類の厚さ、つまり50mm、100mm、120mm、及び140mmの押出しポリマー発泡体ボード10枚を用意する。それぞれの厚さにおいて赤外線吸収剤を含む1枚と、含まない1枚とを用意する。それぞれのボードは幅寸法600mm、及び長さ寸法1250mmである。赤外減衰剤を含有するボードは、ポリマー重量を基準として3wt%のカーボンブラックを含有している。それぞれの発泡体ボードは平均密度がほぼ34〜35kg/m3、平均セルサイズ0.15〜0.25mmであり、二酸化炭素を含む発泡剤を使用して形成され、そして反射被膜を含まない。使用するのに適した商業的に入手可能な発泡体は、赤外線吸収剤を含まない試料に対してはROOFMATE(登録商標) SLブランドの屋根用断熱材を、そして赤外線吸収剤を含む試料に対してはROOFMATE(登録商標) XENERGY(登録商標) SLブランドの屋根用断熱材を含む(ROOFMATE及びXENERGYはDow Chemical Companyの登録商標である)。
前の試料の100mm厚及び120mm厚の発泡体ボードと、前の試料と同様の組成及び調製から形成された80mm厚の発泡体ボードとを使用して、積層発泡体ボード物品を用意する。1平方メートル当たり200グラムの塗布重量でINSTA-STIK(登録商標)ブランドの接着剤を使用して、隣接するボードの主要面を互いに付着させた(INSTA-STIKはDow Chemical Companyの登録商標である)。表2は、積層ボードのための発泡体ボードの組み合わせ、及び3日間の試験後の積層ボードのSmax値を示している。3日間の試験では、積層発泡体ボードの主要面に日光を当て、3日間のそれぞれにおいてピーク周囲温度をほぼ45℃とする。なお、この寸法安定性試験は、寸法安定性テストよりも要求が高い。なぜならば、3日目の日光曝露を必要としているからである。23℃及び50%相対湿度における寸法安定性試験のSmax値は含まれていない。なぜならば、これらは報告値よりも小さいので、もしも物品が日光曝露中により厳しい条件下で寸法安定性を有するならば、これらの物品は23℃及び50%相対湿度においても寸法安定性を有することになるからである。
本発明に関連する発明の実施態様の一部を以下に示す。
[態様1]
ポリマー発泡体物品を調製する方法であって、
a. 二酸化炭素を含む発泡剤を使用して調製された、赤外線吸収剤を含有する第1ポリマー発泡体を用意する工程;そして
b. 第2ポリマー発泡体を用意する工程;そして
c. 寸法安定性を有する、厚さが少なくとも50ミリメートルのポリマー発泡体物品を製造するために、該第1発泡体と第2発泡体とを、層状の配向を成すように貼り合わせる工程
を含む、ポリマー発泡体物品を調製する方法。
[態様2]
工程(a)が、二酸化炭素を含む発泡剤を使用して、該赤外線吸収剤を含む発泡性ポリマー組成物を発泡させることを含む、上記態様1に記載の方法。
[態様3]
該第1ポリマー発泡体が、該発泡体物品において露出したままである、上記態様1に記載の方法。
[態様4]
該第1及び第2の発泡体がそれぞれ主要面を有しており、該第1発泡体の主要面が第2の発泡体の主要面に貼り付けられる、上記態様1に記載の方法。
[態様5]
互いに付着させられた該第1及び第2の発泡体の主要面の少なくとも50%が表面スキンを含まない、上記態様1に記載の方法。
[態様6]
該第1及び第2の発泡体の両方が、赤外線吸収剤を含む、上記態様1に記載の方法。
[態様7]
該第1発泡体中の赤外線吸収剤の量が、該第1発泡体の全重量に対して少なくとも1重量パーセントである、上記態様1に記載の方法。
[態様8]
工程(a)が、押出し法を用いて該第1ポリマー発泡体を調製することを含む、上記態様1に記載の方法。
[態様9]
二酸化炭素が該発泡剤の重量の少なくとも40重量パーセントを構成する、上記態様8に記載の方法。
[態様10]
該第2ポリマー発泡体が、工程(a)で該第1ポリマー発泡体と同様に調製することにより用意される、上記態様1に記載の方法。
[態様11]
工程(b)が、該第1発泡体と該第2発泡体とを、接着剤を使用して貼り合わせる、上記態様1に記載の方法。
[態様12]
該接着剤が、該第1発泡体と該第2発泡体との間に接着剤発泡体を形成する発泡性接着剤である、上記態様1に記載の方法。
[態様13]
一方のポリマー発泡体の溝間の突起が他方のポリマー発泡体の溝と係合するように、該第1発泡体と該第2発泡体とがそれぞれ溝を有している、上記態様1に記載の方法。
Claims (4)
- ポリマー発泡体物品を調製する方法であって、
a. 二酸化炭素を含む発泡剤を使用して調製された、赤外線吸収剤を含有する第1ポリマー発泡体を用意する工程;そして
b. 第2ポリマー発泡体を用意する工程;そして
c. 寸法安定性を有する、厚さが少なくとも50ミリメートルのポリマー発泡体物品を製造するために、該第1ポリマー発泡体の主要面と第2ポリマー発泡体の主要面とを、発泡性接着剤を使用して貼り合わせる工程
を含み、
第1ポリマー発泡体が、該発泡体物品において露出したままであり、
赤外線吸収剤の量は、熱可塑性ポリマー組成物総重量を基準として5wt%以下であり、
互いに付着させられた該第1及び第2ポリマー発泡体の主要面の少なくとも50%が表面スキンを含まない、ポリマー発泡体物品を調製する方法。 - 第1及び第2ポリマー発泡体がスチレンホモ−又はコポリマーを含む、請求項1に記載の方法。
- 赤外線吸収剤がカーボンブラックである、請求項1又は2に記載の方法。
- 一方のポリマー発泡体の溝間の突起が他方のポリマー発泡体の溝と係合するように、該第1ポリマー発泡体と該第2ポリマー発泡体とがそれぞれ溝を有している、請求項1〜3のいずれか一項に記載の方法。
