Description

フレーム部分の第1レッグを形成し;
形成されたスタックを圧縮し硬化させる

自動繊維テープ配置機械を使用して、複合層の平坦なスタックを形成し、これには、一定幅の単向性繊維プリプレグテープのセグメントを、スタックの長さに沿って隣り合わせに重なった状態に自動的に配置することによって少なくとも特定の層を形成することが含まれ、ここではテープセグメントの長手方向の中央線がフレーム部の湾曲を画定する極座標系の動径座標におおむね位置合わせされ、また、プリプレグ単向性テープをスタックの長さに沿って自動的に配置することによって他の層を形成する
ことによってフレーム部を形成し、
平坦なスタックの第1縁部に沿って平坦なスタックに間隔を置いたカットアウトを形成し、
ドレープ成形を使用してツール上で平坦なスタックの第2縁部を曲げて、フレーム部の第1レッグを形成し、
高温ドレープ成形を使用してツール上で平坦なスタックの第1縁部を曲げて、フレーム部の第2レッグを形成し、
ツール上にフレーム部を配置し、
フレーム部とツールを真空バッグ処理し、
フレーム部を圧縮して硬化させる
ことを含む方法。
また、本発明は以下に記載する態様を含む。
(態様1)
輪郭成形された複合構造物を製作する方法であって:
複合チャージを積層することであって、実質的に一定の幅を有する単向性の繊維プリプレグ層セグメントの少なくとも一つの層を積層することを含み、層セグメントを隣り合わせに重なり合った状態で配置することと、層セグメントの長手方向の中央線を構造物の輪郭線に対して極配向に位置合わせすることとを含むこと、
複合チャージを実質的に構造物の形状に成形すること、及び
成形したチャージを硬化させること
を含む方法。
(態様2)
層セグメントを隣り合わせの状態に配置することが、層セグメントが配置されている時に、層セグメント間の重なり量を実質的に一定に保つことを含む、態様1に記載の方法。
(態様3)
層を積層することが、ある長さの複合テープから層セグメントをカットすることを含む、態様1に記載の方法。
(態様4)
テープをカットすることが、ある長さのテープを構造物の輪郭線におおむね一致する角度でカットすることを含む、態様3に記載の方法。
(態様5)
層セグメントの極配向に起因して、隣接している層セグメント間に間隙ができ、層を積層することが、さらに、間隙を実質的に最小限に抑えることを含む、態様1に記載の方法。
(態様6)
構造物の輪郭線とおおむね一致するように、層セグメントの縁部をトリミングすることをさらに含む、態様1に記載の方法。
(態様7)
層セグメントを配置し、中央線を位置合わせすることが、自動制御されたテープ適用ヘッドによって実施される、態様1に記載の方法。
(態様8)

Claims (12)
- 輪郭成形された複合構造物を製作する方法であって:
層スタック(50)を形成するためにマトリックス樹脂を含む複合チャージを積層するステップであって、一定の幅を有する単向性の繊維プリプレグ層セグメント(118)の少なくとも一つの層を積層することを含み、層セグメントを隣り合わせに重なり合った状態で配置することと、層セグメント(118)の長手方向の中央線(194)を構造物の輪郭線に対して極配向に位置合わせすることとを含む積層ステップと、
ドレープ成形プロセスを用いて複合チャージを構造物の形状に成形するステップであって、
層スタックを成形マンドレル(80)上に配置することと、
複合チャージの層スタック内で繊維を加熱することと、
マトリックス樹脂の粘度を低下させることと、
層スタックの下で張力を維持することと、
マトリックス樹脂の粘度を低下させた結果として、層スタック(50)内で繊維を滑動させることと、
束ねること、広げること、又は成形マンドレル(80)上に繊維を再配置することを含む、繊維を再配置することと、
を含む成形ステップと、
成形したチャージを硬化させるステップと
を含む方法であって、
マンドレルが上部表面(80a)と、半径(r)を有する輪郭形成された表面(80b)とを有し、層スタック(50)が、層スタックの外側縁部(50a)が輪郭形成された表面(80b)を通過して延びるように配置され、且つ、前記成形ステップが、
真空バッグ(88)を層スタックと成形マンドレル(80)の上に配置することと、
真空バッグ(88)内で真空を引き、それによって層スタック(50)に圧力を加え、輪郭形成された表面(80b)に対して縁部(50a)が平坦になるまで縁部(50a)を湾曲させ、輪郭形成された表面の半径(r)と同一の半径を有した構造物の形状に成形することと
を含む、方法。 - 前記成形ステップがさらに、
積層シェルフ(86)を提供することと、
層スタック(50)が成形マンドレル(80)上に配置されたときに、層スタックの外側縁部(50a)が積層シェルフ(86)を有する輪郭形成された表面を通過して延びる場合、前記外側縁部を支持することと
を含む、請求項1に記載の方法。 - 積層シェルフ(86)が移動した後、前記積層シェルフが真空バッグ(88)を、その真空引きの間、部分的に支持する、請求項1又は2に記載の方法。
- 成形済み構造体を、上部表面(106a)と、前記成形済み構造体を支持する第2表面(106b)と、前記第2表面の反対端で前記上部表面から下向きに延びる第3表面(106c)とを有する第2成形マンドレル(106)上に、層スタックの外側縁部(50b)が前記第3表面(106c)を通過して延びるように配置するステップと、
成形マンドレル(106)上に外側縁部(50b)を高温ドレープ成形して外側翼弦(38)を形成するステップと
を含む第2成形ステップをさらに含む、請求項1から3のいずれか一項に記載の方法。 - フッ素化エチレンプロピレン(FEP)の層(123)が、成形マンドレル(106)の縁部と層スタック(50)との間に配置され、層スタックの外側縁部(50a)の端部から離間したブロック(112)上にドレープ成形される、請求項4に記載の方法。
- 成形済み構造体の半径を維持するように、輪郭形成された増圧器(120)を層スタック(50)上に配置するステップをさらに含む、請求項4又は5に記載の方法。
- 層セグメントを隣り合わせの状態に配置することが、層セグメントが配置されている時に、層セグメント間の重なり量を一定に保つことを含む、請求項1から6のいずれか一項に記載の方法。

- 層セグメントの極配向に起因して、隣接している層セグメント間に間隙ができ、層を積層することが、さらに、間隙を最小限に抑えることを含む、請求項1から9のいずれか一項に記載の方法。
- 構造物の輪郭線と一致するように、層セグメントの縁部をトリミングするステップをさらに含む、請求項1から10のいずれか一項に記載の方法。
- 層セグメントを配置し、中央線を位置合わせすることが、自動制御されたテープ適用ヘッドによって実施される、請求項1から11のいずれか一項に記載の方法。
