二次強化層22は、図20に示すように、ガラス基板16の端面16bに対してイオン交換による化学強化処理を施すことで形成されている。詳しくは、二次強化層22は、ガラス基板母材16Mから取り出した各ガラス基板16の端面16bに対して選択的にイオン交換による化学強化処理を施すことで、同端面16bのみに選択的に形成されている。二次強化層22は、ガラス基板16の端面16bの表面に存在するナトリウムイオンをそれよりもイオン半径が大きな原子であるカリウムイオンに置換する化学強化処理を行うことで形成される圧縮層(イオン交換層)により構成されており、構成上は上記した一次強化層21と同様である。ところが、この二次強化層22は、各ガラス基板16に対して個別に化学強化処理を施すことで形成されている点を含めた形成方法に関して一次強化層21とは異なっている。具体的には、二次強化層22は、ガラス基板16の端面16bを局所的に加熱した上で、そこに少なくとも硝酸カリウムを含有した溶融塩(化学強化処理液)を局所的に吹き付けて付着させることで形成されている。つまり、この二次強化層22は、各ガラス基板16に対して、いわば局所吹付式の化学強化処理を施すことで選択的な範囲(端面16b)にのみ形成されている。この二次強化層22は、ガラス基板16における端面16bの全周・全幅にわたって途切れなく形成されている。このように、ガラス基板16の板面16a及び端面16bにそれぞれ一次強化層21及び二次強化層22が形成されており、しかも一次強化層21及び二次強化層22が共に化学強化処理による圧縮層からなるものであるため、位置情報入力機能を備えたタッチパネル12の強度を極めて高いものとすることができる。これにより、従来のようにカバーガラスを用いる必要がなくなるから、低コスト化、軽量化、薄型化などを図ることができる。

上記したような構造とされる液晶表示装置10の製造方法について説明する。液晶表示装置10は、それぞれ別途に製造された液晶パネル11及びタッチパネル12のいずれか一方または両方に接着剤を塗布するとともに相互を板面に沿った方向(X軸方向及びY軸方向)について位置合わせしつつ貼り合わせることで、接着剤層BLを介して液晶パネル11とタッチパネル12とが位置決め状態で一体化される。続いて、タッチパネル12の外周端部をベゼル14により保持(挟持)させる作業を行う一方、筐体15内にバックライト装置13を収容しておく。そして、ベゼル14を筐体15に取り付けることで、図1に示すように、タッチパネル12に一体化された液晶パネル11が筐体15内に収容されるとともに、液晶パネル11に対してバックライト装置13における光出射面が対向状に配され、もって液晶表示装置10が得られる。以下では、液晶表示装置10の構成部品のうち、特にタッチパネル11の製造方法について詳しく説明するとともにタッチパネル11の製造装置50についても詳しく説明する。

タッチパネル12は、大まかには、大型のガラス基板母材16Mの表面に一次強化層21を形成する一次強化工程と、ガラス基板母材16Mの一次強化層21に対して外側に積層する形でパターン層17,18及び絶縁層19,20を形成するパターン形成工程と、ガラス基板母材16Mを分割して複数のガラス基板16を取り出す分割工程と、取り出されたガラス基板16の端部に加工を施す端部加工工程と、ガラス基板16の端面16bに二次強化層22を形成する二次強化工程とを順次に経て製造されるようになっている。上記のような工程を経てタッチパネル12を製造するための製造装置50は、図6に示すように、ガラス基板母材16Mの表面に一次強化層21を形成する一次強化装置51と、ガラス基板母材16Mの一次強化層21に対して外側に積層する形でパターン層17,18及び絶縁層19,20を形成するパターン形成装置52と、ガラス基板母材16Mを分割して複数のガラス基板16を取り出す分割装置53と、取り出されたガラス基板16の端部に加工を施す端部加工装置54と、ガラス基板16の端面16bに二次強化層22を形成する二次強化装置55とを備えている。

まず、一次強化工程では、図6に示す一次強化装置51を用いて、図7に示すガラス基板母材16Mの表面にイオン交換による浸漬式の化学強化処理を施すようにしている。詳しくは、一次強化装置51は、硝酸カリウムを含有する溶融塩からなる化学強化処理液で満たした化学強化処理槽(図示せず)を備えるものであり、一次強化工程では、この化学強化処理槽内にガラス基板母材16Mを投入して化学強化処理液中に全体的に浸漬し、数時間から10数時間の間、380度〜450度の温度環境下に保つようにする。この過程では、ガラス基板母材16Mの表面に存在するナトリウムイオンと、化学強化処理液中に存在するカリウムイオンとが交換され、カリウムイオンがガラス基板母材16Mの表面に進入していき、それによりイオン交換層が形成される。そして、このカリウムイオンは、ナトリウムイオンよりもイオン半径が大きい原子であるため、ガラス基板母材16Mの表面に形成されたイオン交換層は、圧縮応力が残存した圧縮層となっている。これにより、ガラス基板母材16Mの表面には、図8及び図9に示すように、全周にわたって圧縮層である一次強化層21が万遍なく形成される。このように一次強化工程では、化学強化法を用いてガラス基板母材16Mの一次強化を図るようにしているので、仮に風冷強化法を用いた場合に比べると、2倍以上の強度を得ることができる。

次に、パターン形成工程では、図6に示すパターン形成装置52を用いて、ガラス基板母材16Mの板面(一次強化層21の外面)のうち、取り出される予定の9枚のガラス基板16に対応した9つのパターン形成領域に既知のフォトリソグラフィ法によりパターン層17,18及び絶縁層19,20を順次に積層形成する。詳しくは、パターン形成装置52は、ガラス基板母材16Mにマスクを用いて露光する露光装置と、露光したガラス基板母材16Mを現像する現像装置とからなり、パターン形成工程では、このパターン形成装置52を用いて、ガラス基板母材16Mの両板面のうち、片側の板面に対して第1パターン層17、第1絶縁層19、第2パターン層18、第2絶縁層20の順でそれぞれパターニングしていく。これにより、ガラス基板母材16Mには、図10に示すように、取り出される予定の9枚のガラス基板16におけるパターン層17,18及び絶縁層19,20が全て一括して形成されることになる。従って、仮に枚葉式の処理装置を用いて個々のガラス基板16に対してパターン層17,18及び絶縁層19,20を形成した場合に比べると、生産効率が極めて高いものとされるのに加えて、生産設備に係るコストの面でも優れ、もって低コストでの生産が可能とされる。その上、一次強化工程を経たガラス基板母材16Mに対してパターン形成工程を行うようにしているので、例えばパターン形成工程を経てから一次強化工程を行った場合のように、パターン層17,18が高温環境下に曝されることがなく、また硝酸カリウムを含む溶融塩中に曝されることもないので、パターン層17,18がダメージを受けるのを回避することができる。

化学強化処理工程では、図14に示すように、搬送装置56により搬送されるガラス基板16のうち、搬送方向(X軸方向)に沿った両端面16b(搬送方向と直交する方向について外側を向いた両端面16b)に対して、対をなす各ノズル58a〜58eから化学強化処理液が所定の時間的な間隔をあけて5回にわたって間欠的に吹き付けられるものとされる。詳しくは、加熱工程にてレーザヘッド57aによって化学強化処理に適した表面温度にまで加熱されたガラス基板16が第1ノズル58aによる処理位置にまで搬送装置56により搬送されると、図14及び図16に示すように、両端面16bには対向する一対の第1ノズル58aから化学強化処理液が霧状にして吹き付けられるとともに所定量が付着する。それからガラス基板16が次の第2ノズル58bによる処理位置にまで搬送装置56により搬送されるまでの間は、化学強化処理がなされることがなく、いわば非処理期間が設けられている。そして、ガラス基板16は、第2ノズル58bによる処理位置に至ると、両端面16bが一対の第2ノズル58bにより化学強化処理され、その後再び非処理期間を経て第3ノズル58cによる化学強化処理(図17)がなされ、その後再び非処理期間を経て第4ノズル58dによる化学強化処理がなされ、再び非処理期間を経て第5ノズル58eによる化学強化処理(図18)がなされる。なお、図14,図16,図17及び図18では化学強化処理液の吹き付け範囲を一点鎖線にて図示している。

このように、ガラス基板16は、化学強化処理が行われる処理期間と、化学強化処理が行われない非処理期間とを交互に経て、端面16bに対して少量ずつの化学強化処理液が供給されることで、二次強化層22が徐々に厚み(深さ)を増すよう、成長形成される。ここで、仮に化学強化処理を非処理期間を設けることなく一度に行った場合には、短時間で相対的に大量の化学強化処理液が端面に吹き付けられるため、化学強化処理液によってガラス基板の端面が急冷されるおそれがあり、そうなると分割工程にて説明したのと同様の原理でもってガラス基板に熱歪みを生じさせるとともに端面に元来から存在する僅かな傷やクラックの成長を促してしまい、ガラス基板を割断させるおそれがある。そうかといってガラス基板の端面を急冷しないよう化学強化処理時に吹き付ける化学強化処理液の量を単に少量にしたのでは、形成される二次強化層の厚みが不十分なものとなって、得られる強度が不足するおそれがある。その点、本実施形態では、上記のように化学強化処理を時間的な間隔をあけて5回に分けて繰り返し間欠的に行う、いわばインターバル式の化学強化処理を行うようにし、少量ずつの化学強化処理液を時間をかけてガラス基板16の端面16bに付着させることで二次強化層22を徐々に成長形成させているから、ガラス基板16の端面16bを急冷することがなく、且つ十分な厚み(深さ)を持った二次強化層22を形成することができる。これにより、ガラス基板16に割断が生じるのを回避できるとともにガラス基板16の強度を十分に高めることができる。また、5回の処理期間の間に挿入される4回の非処理期間(時間的な間隔)は、隣り合う各ノズル58a〜58eの配列ピッチ(空間的な間隔)PTに準ずるものであるから、互いにほぼ等しいものとされる。
