Description
C成分のワラストナイトを上記の粒子形状特性の条件を満足すべく粉砕するための粉砕機としては、各種のものが使用でき、例えば、高速回転ミル、ボールミル、媒体攪拌ミル、およびジェットミルなどを挙げることができる。中でもジェットミルが好ましい。さらにかかるジェットミルの方式としては、気流吸い込み式、ノズル中吸い込み式、衝突体衝突式、対向ジェット衝突式、および複合型などを挙げることができ、中でも対向ジェット衝突式の粉砕機が好ましい。
上記の数平均繊維径は、0.2〜1.5μmが好ましく、0.3〜1.3μmがより好ましく、0.5〜1.2μmがさらに好ましい。数平均繊維長は3μm以上であると剛性や強度の点で有利である。

また芳香族ポリエステル樹脂の分子量については特に制限されないが、o−クロロフェノールを溶媒として35℃で測定した固有粘度が0.4〜1.5、好ましくは0.45〜1.2、さらに好ましくは0.5〜1.15である。
なお、かかる衝撃改質材は、ゴム成分を40%以上含有するものであり、この点で本発明のA−2−2成分のABS樹脂等とは明確に区別されるものである。
かかる無機充填剤としては、ガラス繊維(チョップドストランド)、炭素繊維、金属繊維、ゾノトライト、チタン酸カリウムウイスカー、ホウ酸アルミニウムウイスカー、塩基性硫酸マグネシウムウイスカー等の繊維状充填剤、タルク、マイカ、ガラスフレーク、グラファイトフレーク等の板状充填剤、ガラス短繊維(ミルドファイバー)、炭素短繊維、ガラスビーズ、ガラスバルーン、セラミックバルーン、カーボンビーズ、シリカ粒子、チタニア粒子、アルミナ粒子、カオリン、クレー、炭酸カルシウム、酸化チタン、酸化セリウム、酸化亜鉛等の各種粒子状充填剤、および上記各種の無機充填材にメッキ、蒸着、スパッタリング等の方法により、金、銀、ニッケル、銅、クロム、アルミニウム等に代表される各種金属や、酸化チタン、酸化鉄、酸化スズ、酸化ジルコニウム、酸化セリウム等に代表される金属酸化物等を被覆した無機充填材を挙げることができる。
<実施例1>
第1型部にて成形される熱可塑性樹脂組成物(B)としてポリカーボネート樹脂B−1を使用し、第2型部にて成形される、一部製品の意匠面を形成する熱可塑性樹脂組成物(A)として、下記の成分を配合してなる熱可塑性樹脂組成物を使用し、名機製作所(株)製4軸自動制御3400t2色回転射出プレス成形機MDIP2100−DM−HR2を使用し、第1型部により1次成形品を成形し、前記1次成形品を保持した可動型部を第2型部に型合わせし、1次成形品をインサートした第2型部により2次成形品を成形する方法を用いて複合成形品(実1)を得た。なお、1次成形品は圧縮成形を用い、2次成形品の成形温度は流動性の面から300℃であった。
B−1:パンライトL−1250Z(帝人化成製:3mm厚みにおける光線透過率80%となるようにグレー色に調色)
A−1:ポリカーボネート樹脂:パンライトL−1225WP(帝人化成製:粘度平均分子量22500)100重量部
A−3:ワラストナイト粒子KGP−H40(関西マテック製:数平均繊維長6.5μm、数平均繊維径1.0μm、アスペクト比6.5)20重量部
その他:カーボンブラック#970(三菱化成製)0.5重量部
なお、2次成形品に成形された熱可塑性樹脂組成物(A)の線膨張係数は3.1×10−5/℃、表面粗さは0.5μmであった。
熱可塑性樹脂組成物(A)にA−3成分:ワラストナイト粒子を配合しない他は、実施例1と同様にして複合成形品(比1)を得た。2次成形品の線膨張係数は8.2×10−5/℃、表面粗さは0.1μmであった。
熱可塑性樹脂組成物(A)として、下記の成分を配合してなる熱可塑性樹脂組成物を使用する以外は実施例1と同様の方法で、複合成形品(実2)を得た。2次成形品の成形温度は280℃にて成形可能であった。
A−1:ポリカーボネート樹脂:パンライトL−1250WQ(帝人化成製:粘度平均分子量24500)70重量部
A−2:ポリエチレンテレフタレート樹脂:TR−MB(帝人化成製)30重量部
A−3:ワラストナイト粒子KGP−H40(関西マテック製:数平均繊維長6.5μm、数平均繊維径1.0μm、アスペクト比6.5)20重量部
その他:カーボンブラック#970(三菱化成製)0.5重量部
なお、2次成形品に成形された熱可塑性樹脂組成物(A)の線膨張係数は3.3×10−5/℃、表面粗さは0.2μmであった。
熱可塑性樹脂組成物(A)のA−3成分をガラスチョップドストランド3PE−944(日東紡製)を使用する以外は、実施例2と同様の方法で複合成形品(比2)を得た。なお、2次成形品の線膨張係数は2.1×10−5/℃、表面粗さは2.5μmであった。
熱可塑性樹脂組成物(A)の成分に、衝撃改質剤S2001(三菱レイヨン製)5重量部をさらに配合した以外は、実施例2と同様の方法にて複合成形品(実3)を得た。なお、2次成形品に成形された熱可塑性樹脂組成物(A)の線膨張係数は3.3×10−5/℃、表面粗さは0.2μmであった。
実施例1〜3で得た複合成形品及び比較例1〜2で得た複合成形品を治具に固定し-30℃にて4時間冷却した。それぞれの複合成形品の端面に、上下左右各2箇所、合計8箇所印をつけ、あらかじめ設定しておいた取付け治具の基準原点からのそれぞれ8箇所の印における処理後の3次元座標(座標A)を測定した。ついで、治具に固定したまま80℃にて4時間過熱し、同様に8箇所における3次元座標(座標B)を測定した。各印における座標Aと座標Bの差のうち、最大値を表1に示す。なお、この差が小さいほど寸法安定性が良好である。
実施例1〜3で得た複合成形品及び比較例1〜2で得た複合成形品の2次成形品表面にシルバーメタリック調の塗装を実施し、塗装後の外観について確認を行った。実施例1〜3、および比較例1では良好な外観が得られたのに対し、比較例2では成形流動跡にそった塗料吸い込みによる外観不良が確認された。
複合成形品の1次成形品の中央部に、3mの高さから500gの鉄球を落とした。その結果を表1に示す。なお、評価は下記の判定基準に従って実施した。

Claims (9)
- 第1型部及び可動型部からなる第1型に熱可塑性樹脂組成物(B)を注入して1次成形品を成形し、前記1次成形品を保持した該可動型部を第2型部に型合わせて第2型を形成し、前記1次成形品をインサートした第2型に更に熱可塑性樹脂組成物(A)を注入して2次成形品を成形する方法を用いて成形する複合成形品の製造方法であって、
当該複合成形品の意匠面の一部を形成する熱可塑性樹脂組成物(A)が、線膨張係数が5×10−5/℃未満であり、かつ平滑面特性が2.0μm未満である熱可塑性樹脂組成物であり、熱可塑性樹脂組成物(B)が、3mm厚みにおける光線透過率20%以上である熱可塑性樹脂組成物から形成される複合成形品の製造方法。 - 熱可塑性樹脂組成物(B)を用いる成形がキャビティの容積を縮小させる圧縮成形である請求項1記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(A)が、熱可塑性樹脂100重量部に対して、数平均繊維長が10μm以下、数平均繊維径が1.5μm以下、且つ数平均繊維長と数平均繊維径から算出したアスペクト比が4.5以上であるワラストナイト粒子(A−3成分)10〜100重量部を含有する熱可塑性樹脂組成物である請求項1または2記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(B)に含有される熱可塑性樹脂が芳香族ポリカーボネート樹脂である請求項1〜3のいずれかに記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(A)に含有される熱可塑性樹脂が、芳香族ポリカーボネート樹脂(A−1成分)50〜100重量%及び熱可塑性ポリエステル樹脂(A−2−1成分)およびゴム成分の含有量が40重量%未満のスチレン単位成分含有樹脂(A−2−2成分)よりなる群から選択された少なくとも1種の樹脂からなる熱可塑性樹脂(A−2成分)0〜50重量%を含有する熱可塑性樹脂である請求項1〜4のいずれかに記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(A)が、衝撃改質材(A−4成分)をA−1成分およびA−2成分の合計100重量部当り0.5〜50重量部含有する請求項5記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(A)の線膨張係数が4.5×10−5/℃未満、1.0×10−5/℃以上である請求項1〜6のいずれかに記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(A)に含有されるワラストナイト粒子(A−3成分)の数平均繊維長が1〜10μm、数平均繊維径が0.2〜1.5μm、且つ数平均繊維長と数平均繊維径から算出したアスペクト比が4.5以上50未満である請求項3記載の複合成形品の製造方法。
- 熱可塑性樹脂組成物(A)の形成する意匠面が塗装されている請求項1〜8のいずれかに記載の複合成形品の製造方法。
