【発明の属する技術分野】
本発明は、液体等の気体以外の燃料を使用する燃焼装置に関するものである。本発明の燃焼装置は、暖房機器や給湯器に採用する燃焼装置として特に好適である。

【従来の技術】
都市ガスが普及していない地域で使用される給湯器や暖房機等には、灯油等の液体燃料を使用した燃焼装置が採用される場合が多い。またこの中でも、比較的発熱量が小さい用途に使用される場合は、気化部によって液体燃料を気化し、この気化ガスを燃焼部に送って燃焼させる形式のものが多用されている(特公平7−21332号)。

気化部は、例えば図47の様な構造であり、凹穴状の気化室202を備えている。また気化室202の上部の位置には、電気ヒータ203が内蔵されており、気化室202の内壁は昇温可能である。
そして当該気化室202の中にロータリーカップ205が内蔵されている。ロータリーカップ205は、図示しないモータによって高速で回転されるものである。またロータリーカップ205は、底部の中央に開口209を持ち、開口209の近傍には、一次空気供給筒208が設けられている。さらにカップ205の上部には振り切り板206が設けられている。

そして図示しないモータによってロータリーカップ205を回転させ、さらに一次空気供給筒208から気化部200のロータリーカップ205内に空気を吹き込む。そして燃料パイプ207からロータリーカップ205の中に灯油を滴下し、遠心力によって灯油を気化室202の内壁に向かって飛散させる。
その結果、灯油は、気化室202の内壁から熱を受けて気化し、さらに気化した燃料は、一次空気供給筒208から気化室202内に吹き込まれた空気と混合される。そしてこの混合ガスは下部の開口210から排出され、燃焼部201に送られて燃焼に供される。

【発明が解決しようとする課題】
液体燃料を気化して燃焼させる燃焼装置は、騒音が低くまた煤等の発生も少なく高性能である。
しかしながら上記した燃焼装置では、燃料を気化する為の熱源を電気ヒータ203だけに頼っている。そのため従来技術の燃焼装置は、電気の消費量が多いという不満があった。そこで本発明者らは、気化室を燃焼部に露出させ、燃焼時においては燃焼部の火炎を補助的熱源として燃料を気化させる構成を試作した(特願2000−92649号,特願2000−259479号)。
本発明者らが試作した燃焼装置では、旧来のものに比べて燃焼時における消費電力が大幅に節減される効果があった。
しかしながら試作による燃焼装置は、点火に至るまでに時間がかかるという問題があった。

即ち使用初期においては、燃焼部に火炎が無いから、試作された燃焼装置も旧来と同様に気化室の電気ヒータだけにたよって燃料が気化される。従って使用初期においては、燃焼部のベースは気化室に比べて温度が低い。また一般的に燃焼部は気化室によりも重量が大きく熱容量が大きい。そのため立ち上げの際には逆に気化室が燃焼部側に熱を奪われる。そのため試作品は、立ち上げに時間を要しているのであった。

そこで本発明は、試作品の上記した問題点に注目し、着火に要する時間が短く、使い勝手の良い燃焼装置の開発を課題とするものである。

【課題を解決するための手段】
そして上記した課題を解決するための請求項1に記載の発明は、加熱機能を備えた気化室を有し、当該気化室内で液体燃料を気化して燃料ガス化する気化部と、炎孔ベースを備え、炎孔ベースは板状であってその表面側に燃料ガスを噴射する炎孔を平面的に分布させ、前記気化部で生成した燃料ガスが炎孔ベースを通って炎孔から噴射される燃焼装置において、前記気化室は断熱材を介して炎孔ベースに取り付けられており、前記気化室は、炎孔に囲まれていて実際に火炎が発生する部分に近接して位置することを特徴とする燃焼装置である。

本発明の燃焼装置では、気化室は断熱材を介して炎孔ベースに取り付けられている。そのため本発明の燃焼装置では、気化室の熱が炎孔ベース側に逃げにくく、気化器の昇温が早い。そのため本発明の燃焼装置は、着火準備に要する時間が短く、早期に使用することができる。

また同様の課題を解決するための請求項2に記載の発明は、気化室を加熱するヒータ部材を備えることを特徴とする請求項1に記載の燃焼装置である。

本発明の燃焼装置では、気化室はその内面が炎孔ベースの開口面よりも内側に位置する様に取り付けられている。そのため燃料ガスの流れが円滑である。
即ちこの種の燃焼装置では、前記した様に気化室内で一次空気供給筒等から吹き込まれた空気と燃料ガスとが混合される。そしてこの混合ガスが気化室の開口から排出され、燃焼部に運ばれる。
ここでこの種の燃焼装置では、空間効率を高めるために気化室の容積をできるだけ小さくし、この中に比較的大量の空気を導入する様に設計されている。そのため特に気化室の部位の圧力損失が大きいという問題があった。
そこで請求項9に記載の発明では、気化室をその内面が炎孔ベースの開口面よりも内側に位置する様に取り付け、気化室から燃料ガス等が排出される際の流路抵抗を減少させた。

【発明の実施の形態】
以下さらに本発明の実施形態について説明する。なお以下の説明において上下の関係は、燃焼装置を給湯器等に設置した状態を基準とする。

図1〜4において、1は、本発明の実施形態の燃焼装置を示す。本実施形態の燃焼装置1は、図の様に炎孔を下に向けて給湯器21に内蔵されるものであり、上から送風機2、駆動機械部3、空気量調節部5、混合部6及び燃焼部7が順次積み重ねられて作られたものである。また混合部6及び燃焼部7の近傍に気化部8が設けられている。さらに空気量調節部5と気化部8の間は、流路形成部材70によって接続されている。

上部側から順次説明すると、送風機2は、鋼板を曲げ加工して作られた凹状のハウジング10の中にファン11が回転可能に配されたものである。ハウジング10の中央部には、開口12が設けられている。

駆動機械部3は、箱体13を有し、その天板15の中央にモータ16が取り付けられている。モータ16は、両端部から回転軸17,18が突出しており、回転軸17,18は、燃焼装置1の略全長を貫通している。そして後記する様に、モータ16の上方側の回転軸17は、ファン11に接続され、下方側の回転軸18は、気化部8のロータリーカップ63に接続されている。
また駆動機械部3には、温度センサー32が設けられている。

空気量調節部5は、図4の様に移動側板状部材23と固定側板状部材22によって構成されている。移動側板状部材23は、図4、図11の様に円板状をしており、中央に軸挿通孔25が設けられている。そしてその周囲に空気孔となる開口26,27が設けられている。空気孔となる開口26,27は、概ね内外二重のエリアに分かれて設けられている。中心側のエリアに設けられた開口26は、略三角形であり、12個、等間隔に設けられている。

一方、外側を取り巻くエリアに設けられた開口27は12個であり、略長方形の溝状である。
上記した様に、移動側板状部材23には、2種類の開口26,27が設けられているが、これらの周方向の辺は、いずれも移動側板状部材23の中心と同一中心の円弧である。

また移動側板状部材23の一部には、図7の様な係合部33が設けられている。係合部33は、図7の様に開口が設けられた部位から垂直方向に折り曲げられた垂直仕切り壁34を持ち、当該垂直仕切り壁34に切り欠き部44が設けられたものである。

一方、空気量調節部5の固定側板状部材22は、長方形の板体であり、周囲が折り返されてフランジ部24が設けられている。固定側板状部材22の面積は、前記した移動側板状部材23よりも大きく、両者を重ねたとき、移動側板状部材23は固定側板状部材22にすっぽりと覆われる。逆にいえば、固定側板状部材22の端部は移動側板状部材23からはみ出す。

板状の部位の中心部分には、前記した移動側板状部材23と略同一形状の開口が設けられている。即ち空気量調節部5の固定側板状部材22には、中央に軸挿通孔25’が設けられている。そしてその周囲に空気孔となる開口が二重のエリアに分かれて設けられている。中心側のエリアに設けられた開口26’は、略三角形であり、12個、等間隔に設けられている。
外側のエリアにも12個の開口27’が設けられているが、外側の開口はいずれも略長方形の溝状のものである。
固定側板状部材22の他の部位には、多数の小孔31が設けられている。小孔31が設けられた位置は、固定側板状部材22の上に移動側板状部材23を重ねた時に、両者が重複しない部位である。即ち小孔31は、固定側板状部材22のはみ出し部分に設けられている。

また固定側板状部材22には、二個の垂直仕切り壁28が設けられている。垂直仕切り壁28は、前記した外側のエリアの更に外側にあり、互いに平行である。二個の垂直仕切り壁28は、軸受けとして機能するものである。

空気量調節部5は、図3,8,9に示すように、固定側板状部材22の上に移動側板状部材23が重ねられている。空気量調節部5は、全体として平面的である。また固定側板状部材22の垂直仕切り壁28には、図7の様に軸45が挿通され、駆動部材46が揺動自在に軸止されている。
ここで駆動部材46は、板を6か所で折り曲げて製作されたものであり、図7の様に4個の垂直仕切り壁a,b,c,dと、3個の水平壁e,f,gが交互に繋がったものである。
そして中間部の垂直仕切り壁b,cと、この間の水平壁fによって囲まれた「コ」の字状の部分によって固定側板状部材22の垂直仕切り壁28の外側を跨ぎ、前記した軸45によって固定されている。
一方、一端側の水平壁gは、移動側板状部材23の係合部33の切り欠き部44と係合している。

また駆動部材46の他端側の垂直仕切り壁aには、係合溝49が設けられている。そして燃焼装置1のハウジング10に図2,3に示す様にモータ121が外付けされており、当該モータ121の軸が駆動部材46の係合溝49と係合している(係合状態は図示せず)。

移動側板状部材23は、固定側板状部材22の上にあり、中央の軸挿通孔25を中心として相対的に回転可能である。また図2,3に示す外付けされたモータ121を回転させると、駆動部材46が軸45を中心として揺動し、駆動部材46の水平壁gが移動して移動側板状部材23の係合部33を動かす。その結果、移動側板状部材23が、固定側板状部材22の上で中央に軸挿通孔25を中心として相対的に回転する。
移動側板状部材23の回転により、移動側板状部材23と固定側板状部材22を連通する開口の面積が変化する。

流路形成部材70は、薄板を曲げて作られたものであり、図3,5,42の様に円盤形をしており、下部は全面が開放されて開口83が設けられている。一方、上部側はその中央部分にだけ開口84が設けられている。
流路形成部材70の内部は空洞であり、上下に連通している。即ち流路形成部材70は、前記した様に上部と下部に開口54,83を持ち、両者は連通している。流路形成部材70の上部の開口54は、前記した移動側板状部材23の中心側のエリアの直径に等しい。また下部の開口83は、後記する第1分流部材35の中央の開口37の直径に等しい。
また前記した様に流路形成部材70は円盤形をしており、上部の開口54は、下部の開口83に対して相当に大きい。より具体的には、上部の開口54の直径は、下部のそれの1.5倍以上の大きさを持つ。またより好ましくは、上部の開口54の直径は、下部のそれの2倍以上である。

流路形成部材70の外周側面には、図5,42の様に二箇所に凹部107,116が設けられている。凹部107,116は、気化室60を加熱する電気ヒータ64や、センサーのリード線を引き出すための空間を形成するために設けられたものである。
またさらに流路形成部材70の外周側面には、二箇所にリード線係合部174,175が設けられている。
リード線係合部174,175はいずれもプレス等によって設けられた「U」状の溝である。
なお本実施形態では、リード線係合部174,175は、円状の全体形状に対して半径方向及び接線方向に設けられている。

なお本実施形態で採用する流路形成部材70では凹部107,116は、対称位置に設けられている。即ち凹部107,116の大きさは同一ではないが、その位置は流路形成部材70の中心に対して対角の位置に設けられている。この様に凹部107,116の位置を対角位置に設けた理由は、火炎分布を均一化させるためである。
即ち試作の過程において、流路形成部材の一か所だけに凹部を設けたところ、気化室60に供給する空気や二次空気の分布に変化が生じ、燃焼部7の火炎分布がばらついてしまった。そこで凹部を二箇所に分割し、さらにその位置を中心対称としたところ、火炎分布が均一化した。従ってリード線等を引き出すための凹部を設ける場合は、なるべく複数設け、且つこの複数の凹部を略均等に配置することが推奨される。

本実施形態の説明に戻ると、本実施形態で採用する流路形成部材70の上下の開口には、それぞれフランジ55,56が設けられている。
流路形成部材70の内側には、燃料パイプ(燃料供給管)79が固定されている。即ち燃料パイプ79は、図5の様に上部の開口54側から流路形成部材70の内部に入る。ここで流路形成部材70の燃料パイプ79の導入部位においては、図5の様にフランジ55の一部が燃料パイプ79の外周に沿って円形に成形されている。また燃料パイプ79は、図6に示す取り付け金具62によって流路形成部材70の内壁に沿って配管されている。
即ち燃料パイプ79は、流路形成部材70の母線に沿うと共に流路形成部材70の内壁に密着して配管されている。

混合部6、燃焼部7及び気化部8は、炎孔ベース36を中心として構成され、これに二つの分流部材35,39、断熱パッキン115、気化室60、炎孔部材51,網状部材77,保炎部材78及び補助加熱ヒータ109が設けられて作られている。
そしてこれらの構成部品がハウジング122内に収納されたものである。

即ち第1分流部材35は、ステンレススチールで作られたものであり、図14に示すように、長方形をした板状の部材であり、中央に大きな開口37が設けられている。開口37は、後記する補助加熱ヒータ109の平面形状と同一の形状をしている。また周部には、小さな開口40,89,90が多数設けられている。また多数の長孔110が10列に渡って形成されている。
即ち本実施形態では、第1分流部材35の内側の領域に多数の長孔110が列状に並んで設けられている。
一方、第1分流部材35の外側のエリアには、二列且つ環状に開口89,90が設けられている。
第1分流部材35の面積は、後記する炎孔ベース36や断熱パッキン115、第2分流部材39の面積よりも大きい。

断熱パッキン115は、アルミナやシリカ等を素材とするセラミックであり、炎孔ベース36よりも熱伝達率が低い部材で作られている。

断熱パッキン115としては、例えばセラミック系の断熱パッキンの場合には2mm〜3mm程度のものが使用される。但し、機種や構造によって適切な厚さは相違するのは勿論のことである。

断熱パッキン115は、板状のセラミック素材を打ち抜いて前記した第1分流部材35の内側のエリアと同一の開口を設けたものである。即ち断熱パッキン115は長方形をした板状の部材であり、中央に大きな開口111が設けられている。開口111は、補助加熱ヒータ109の平面形状と同一の形状をしている。また開口111の周部には、多数の長孔112が10列に渡って形成されている。断熱パッキン115の長孔112の位置及び形状は、第1分流部材35の長孔110と同一である。

第2分流部材39は、前記した第1分流部材35と同様にステンレススチールで作られたものであり、図16に示すように、長方形をした板状の部材である。ただし第2分流部材39は第1分流部材35よりも小さく、両者を重ねた時、図19の様に第1分流部材35の外側のエリア(開口89,90が設けられた領域)は第2分流部材39からはみ出す。
第1分流部材35の他の開口は、第1分流部材35をネジ止めする際の孔等である。

第2分流部材39にも図17の様に多くの開口111,112,113,114等が設けられている。これらの開口111,112,113,114の多くは、前記した第1分流部材35の内側のエリアに設けられた開口に対応した位置にある。
具体的に説明すると、第2分流部材39には中央に大きな開口111が設けられている。第2分流部材39の開口111の位置は、前記した第1分流部材35の中央の開口37と同一の位置にある。ただし第2分流部材39に設けられた開口111は丸孔であり形状は第1分流部材35の開口37とは形状が異なる。

第2分流部材39では、中央の開口111の脇に二個の長孔状開口112,113が設けられている。この長孔状開口112,113は、電気ヒータ64やセンサー(図示せず)のリード線を引き出すための開口である。

また第2分流部材39には、小さな開口114が列となって長手方向に連なって設けられている。開口114は、図16に示すように、4個又は3個の開口が一塊となっている。第2分流部材39の開口114の位置は、第1分流部材35の長孔110に相当する。
第2分流部材39の他の開口は、第2分流部材39をネジ止めする際の孔等である。

補助加熱ヒータ109は、図39の様にリング状の本体部117を有し、その内部に「U」字状の電気ヒータ137が鋳込まれている。
本体部117には取付け用の延設部119が二箇所設けられ、当該延設部119にはネジ取付け用の孔125が設けられている。
またさらに本実施形態の特徴的構成として、流路加熱用延設部120が設けられている。流路加熱用延設部120は、本体部117と一体であり、板状である。また流路加熱用延設部120には、長孔123が2か所に設けられている。

炎孔ベース36は、アルミダイカストによって作られたものであり、図17,18の様に長方形をし、内部に一次空気供給筒88や楕円形の開口170,171及び内壁43,59が一体成形されている。そして炎孔ベース36には、複雑な枠組と開口及び溝が設けられている。炎孔ベース36の上面側は、主として燃料ガス及び二次空気の流路構成面として機能し、下面側は炎孔取付け面として機能する。
即ち炎孔ベース36は、外周を囲む外側燃焼壁41を持つ。この外側燃焼壁41の内部は、実際に火炎が発生する部分であり、燃焼部7として機能する。外側燃焼壁41は、燃焼部7を区画する他、熱を回収して炎孔ベース36を高温に維持する機能も併せ持つ。
外側燃焼壁41には、図8,26,27,31,32に示すように孔53が設けられている。

一方、島を構成しない溝48bは、図31の様に上部側が天井壁(封鎖壁)57によって閉塞され、下面側(炎孔取付け面側)にのみ連通する。
なお、島状の部位75の切れ目52部分については、垂直仕切り壁50の底側(炎孔取付け面側)同士が繋がり、さらに当該部位に炎孔部材51を取り付けるためのネジ孔38が設けられている。

このように炎孔ベース36の長辺側に面するエリアのフランジ厚さを厚くしたのは、火炎の勢いを一様にするためである。即ち気化部8から見て、炎孔ベース36の長辺側に位置する炎孔は、気化部8からの距離が近いものとなるため燃料ガス流路の流路抵抗が小さく、燃料ガスが多量に噴射しがちである。そこで本実施形態では、炎孔ベース36の長辺側に面するh,aエリア、及びd,eエリアのフランジ厚さを厚くして、流路を狭め、燃料ガスの供給を制限したものである。

また流路形成部材70の開口端にはフランジ55が設けられており、さらにフランジ55と空気量調節部5の間にはパッキン80が介在されているので、空気の漏れはなく、移動側板状部材23の中心側のエリアから排出された空気は、漏れなく流路形成部材70の中に入る。
そして流路形成部材70の他方の開口83は、パッキン81を介して第1分流部材35に取り付けられ、前記した一次空気供給筒88に直接的に連通し、一次空気供給筒88は前述の様に直接的に気化部8の気化室60内に開口している。従って移動側板状部材23の中心側のエリアの開口群から排出された空気は、前記した様に主として流路形成部材70によって捕捉され、一次空気供給筒88を経由して直接的に気化部8の気化室60内に一次空気として導入される。

また駆動機械部3のモータ16の回転軸18は、空気量調節部5の中央の軸挿通孔25,25’を連通して流路形成部材70(一次空気供給筒88)を通過し、気化室60のロータリーカップ63に接続されている。
従ってロータリーカップ63は、モータ16の動力によって回転する。またモータ16の後端側の回転軸17は、ファン11にも接続されているから、本実施形態では、単一のモータ16によって気化部8のロータリーカップ63とファン11の双方が駆動される。
なお軸挿通孔25は、移動側板状部材23の回転中心でもあるから、移動側板状部材23が回転する際に移動することはない。そのため軸挿通孔25,25’にモータ16の回転軸18があっても、移動側板状部材23の回転の妨げとならない。

また本実施形態の燃焼装置1では、点火線131が特別の位置に設けられている。本実施形態の燃焼装置1では、点火線131自体は、公知の圧電効果等によって導体の先端から電気火花を飛ばす構成であるが、その取付け位置が特異である。即ち点火線131は外側燃焼壁41に設けられた図示しない孔に挿入されて燃焼部内に入る。そして点火線131の先端(電極部)133は、図19、34,35の様に、外側燃焼壁41から二列目の炎孔列に近接している。

また当該部位は、図19の様に気化室60の近傍の位置であり、且つ補助加熱ヒータ109の流路加熱用延設部120の真下の位置に相当する。

本実施形態の燃焼装置1では、点火線131は導電部132と電極部133を有し、導電部132が前記した様に外側燃焼壁41から一列目の炎孔列を跨ぎ、電極部133が二列目の炎孔列に近接している。そのため導電部132の直上の位置の炎孔134(図35)を封鎖している。このように導電部132の直上の炎孔134(図35)を封鎖する理由は、火炎によって導電部132が加熱されることを防止するためである。

従って機能上、遮熱壁85は外壁部100に比べて全高が低く、遮熱壁85は外壁部100の下流側端部は外壁部100に囲まれる位置にある。なお空気流路101を流れる空気は、二次空気又は三次空気として機能するが、前記したフランジ部102の幅を変更することにより、この空気流路101を流れる空気の流量を変更することができる。

なお、網状部材77の炎孔ベース36の垂直仕切り壁50の端面と当接する部位にシール剤が塗布されているので垂直仕切り壁50部位におけるガスの横方向の流通は無く、燃料ガスは横に逃げることなく全量が炎孔(小孔72)から放出される。

具体的に説明すると、補助加熱ヒータ109の流路加熱用延設部120によって第2分流部材39の一部が加熱され、その近傍の燃料ガス流路が加熱される。ここで本実施形態では、補助加熱ヒータ109は一次空気供給筒88の端部に設けられ、補助加熱ヒータ109の一部たる流路加熱用延設部120が点火線131の近傍まで連続的に延びている。そのため本実施形態では、気化室60から点火線131に至る一連の燃料ガス流路が連続的に加熱される。
従って点火線131の近傍の炎孔から噴射される燃料ガスは、特別に加熱・保温されており、熱エネルギーが高く、点火線131の火花によって容易に着火する。

本実施形態の燃焼装置1は、前記した様に早期点火が可能であるが、一旦点火がなされると火炎は直ちに安定する。即ち本実施形態の燃焼装置1では、気化部8が、燃焼部7の中央に直接的に露出しているので、燃焼が開始されると、気化室60が火炎によって加熱される。即ち気化室60は、その大部分が炎孔ベース36の炎孔分布領域内にあり、且つ、炎孔の開口面42よりも燃焼部7の火炎発生部側(図面下部側)に突出している。そのため気化室60は、火炎によって直接的に加熱され、気化室60内の温度が上昇し、燃料の気化がさらに促進される。
また炎孔ベース36に内壁43,59が設けられており、これらが燃焼部7から熱を受けて炎孔ベース36を保温し、燃料の再液化を防ぐ。即ち内壁43,59についても炎孔ベース36の炎孔分布領域内にあり、且つ、炎孔の開口面42よりも燃焼部7の火炎発生部側(図面下部側)に突出している。そのため内壁43,59は、火炎によって直接的に加熱され高温となる。特に本実施形態では、内壁43,59は気化室60の近傍に設けられており、燃料ガスが気化室60を出た直後を流れる流路の真下部分に内壁43,59が位置する。そのため燃料ガスの流路が積極的に加熱され、燃料の再液化を阻止する。

例えば図43に示すように、一次空気供給筒88に熱伝達用のプレート156を取付け、当該プレート156によって燃料ガス流路を加熱してもよい。ここで熱伝達用のプレート156等の熱伝達部材を使用する場合は、熱伝達率が優れた銅やアルミニウムを素材として選定することが望ましい。また熱伝達用のプレート156は、一次空気供給筒88の外周面と密接する様に円弧状に加工されていることが望ましい。
